[0017] 上記第 1工程においては、通常、浴温 15〜35°Cに調整した上で、負荷電圧 1〜2 OV、好ましくは 1〜: LOVで陰極電解を実施することによって、主に (A)希土類金属化 合物の硝酸塩を含む水溶液力ゝらの結晶性連続皮膜を下限 lmgZm2上限 l lOmgZ m2の析出量にて上記金属基材上に極めて優先的に析出させることが可能であること を見出した。
[0018] 上記のごとく本発明において、希土類金属化合物に由来する複合化成皮膜は、か 力る第 1工程と第 2工程の 2段階にて複合形成されるように設計されていることに特長 を有する。
発明の効果
[0019] 本発明の複合化成皮膜は、前述のように、膜厚が非常に小さいため、従来の自動 車下地防鲭工程と比較して処理剤量がごく少量であると 、う利点を有する。さらに本 発明の複合化成皮膜は、スラッジの発生を伴うことなく形成することができるという利 点を有している。さらに本発明の複合化成皮膜は、金属基材上に形成された希土類 金属化合物の連続した緻密な連続性の複合ィ匕成皮膜であるため、従来の化成皮膜 と比較して非常に薄い皮膜であるにも拘わらず、従来の前処理 Z電着工程と同等以 上の優れた塗膜密着性および防鲭性を提供することが可能である。
[0020] また、本発明の塗膜形成方法は、上述のように (A)希土類金属の硝酸塩を含む水 溶液に未処理の金属基材を浸漬し、陰極電解により希土類金属化合物カゝらなる下 限 lmg/m2上限 110mg/m2の析出量の結晶性連続皮膜を形成する第 1工程、お よび (B)希土類金属の有機酸ある!/、は無機酸塩を含む電着塗料組成物を陰極電着 塗装する第 2工程を包含する複層塗膜形成方法である。本発明の方法により得られ る複層塗膜は、従来の自動車下地防鲭工程と比較して処理剤量がごく僅かであって も優れた防鲭性が得られるという利点を有する。本発明の方法はさらに、スラッジ発 生を伴わないという画期的な処理方法である。本発明の方法はさらに、電着塗料組 成物を用いる電着塗装処理によって化成処理機能の一部を発現させることができる 。そのため、第 1工程と第 2工程の連続プロセス化により、従来の前処理 Z電着工程 と同等以上の塗膜密着性および防鲭性に優れた複合化成皮膜と電着塗膜による複 層塗膜を得ることが可能となる。

発明を実施するための最良の形態
[0022] 本発明の複合ィ匕成皮膜は、希土類金属化合物による緻密な結晶性連続皮膜であ ればよいが、結晶化した希土類金属化合物を金属基材上に連続で、均一かつ緻密 に形成することは難しい。本発明では、結晶性の希土類金属化合物の層を予め形成 し、次 ヽで結晶性であるが故に形成される結晶の隙間を非晶質の希土類金属化合 物で埋める形で複合化している。従って、本発明の複合化成皮膜では、上記非結晶 性の希土類金属化合物が上記結晶性皮膜の隙間に入り込んでいるため、連続で、 均一かつ緻密な膜となり、防鲭性が向上する。上記希土類金属化合物の結晶性皮 膜は、希土類金属の硝酸塩を含む水溶液に未処理の金属基材を浸潰し、陰極電解 によって形成することができる。本発明の複合化成皮膜は、上記結晶性皮膜の結晶 の間にできた隙間を、上記非結晶性の希土類金属化合物によって埋める形で形成さ れる。結晶性連続皮膜の上に存在する非結晶性の希土類金属化合物は、種々な方 法で形成できるが、後述の電着塗装による方法が好適である。勿論、このような方法 以外に、希土類金属化合物力 成る結晶性皮膜を形成した後、非結晶性の希土類 金属化合物を塗布あるいは吹き付け等の方法を用いて形成することも可能である。し 力しながら、そのような方法では、膜厚が非常に大きくなる傾向があるため、電着塗装 が好ましい。
[0023] 本発明では、結晶性連続皮膜の上に存在する非結晶性の希土類金属化合物は、 特に陰極電着塗料組成物中に希土類金属の有機酸ある 、は無機酸塩を導入するこ とにより、陰極電着時に希土類金属イオンが先に析出する現象を利用することにより 形成する。そしてさらに陰極電着を継続すると、陰極に電着塗料組成物の樹脂が祈 出してくる。本発明においては、陰極電着の初期において、結晶性の希土類金属化 合物の皮膜の隙間に、非結晶性の希土類金属化合物が析出し、これにより、結晶性 の希土類金属化合物と、非結晶性の希土類金属化合物とが混在した層が複合化成 皮膜を形成するのである。その後に析出した榭脂層と一体ィ匕して複層塗膜になる。 [0024] 従って、本発明では、
(A)希土類金属の硝酸塩を含む水溶液に未処理の金属基材を浸潰し、陰極電解 により希土類金属化合物力もなる下限 lmgZm2上限 l lOmgZm2の析出量の結晶 性連続皮膜を形成する第 1工程、および
(B)希土類金属の有機酸ある!/、は無機酸塩を含む電着塗料組成物を陰極電着塗 装する第 2工程
を含む方法により、複合化成皮膜を形成することが好ましい。上記のような方法を用 いること〖こよって、第 2工程 (B)では、電着塗料組成物中の希土類金属の有機酸ある いは無機酸塩から生成する希土類金属イオンは、榭脂ビヒクル成分や顔料より析出 性が高!、ために、優先的に第 1工程 (A)で形成された希土類金属化合物の結晶性 連続皮膜上に非結晶性の希土類金属化合物として析出して上記結晶性皮膜の隙間 を埋めることによって、希土類金属化合物による複合ィ匕した緻密な連続性ィ匕成皮膜 を形成する。従って、上記皮膜は、従来の化成皮膜と比較して非常に薄い化成皮膜 にもかかわらず、従来の化成処理レベルと同等以上の優れた密着性および防鲭性を 有することができたものである。また、この第 2工程 (B)により複合化成皮膜が形成さ れるが、それと同時に有機榭脂塗膜がその複合化成皮膜上に形成される。
[0025] 本発明の複合ィ匕成皮膜について詳述する。本発明の複合ィ匕成皮膜 (結晶性およ び非結晶性希土類金属化合物の混在した層)において、上記希土類金属化合物に よる結晶性連続皮膜は膜厚 3〜200nmであるのが好ましぐ 5〜: LOOnmであるのが より好ましい。上記結晶性連続皮膜の膜厚が 3nm未満であると、皮膜量が不十分で あり、塗膜密着性が低下する結果、防鲭性が十分に得られなくなるおそれがある。上 記結晶性連続皮膜の膜厚が 200nmを超えると、処理後の基材表面粗度が大きくな る結果、電着塗膜のオーバコートによっても隠蔽が困難となるおそれがあり、複層塗 膜の肌不良を招き塗膜外観が悪化するおそれがある。
[0026] また、上記希土類金属化合物による結晶性連続皮膜は、下限 lmgZm2上限 110 mgZm2の皮膜量であるのが好ましぐ下限 6mgZm2上限 55mgZm2であるのがよ り好ましい。上記結晶性連続皮膜の皮膜量が、 lmgZm2未満では防鲭性が十分に 得られなくなるおそれがある。また l lOmgZm2を超えると処理後の基材表面粗度が 大きくなる結果、電着塗膜のオーバーコートによっても隠蔽が困難となるおそれがあ り、複層塗膜の肌不良を招き塗膜外観が悪化するおそれがある。

[0028] 上記第 1工程 (A)では、通常、浴温 15〜35°Cに調整した上で、負荷電圧 1〜20V 、好ましくは 1〜: LOVで陰極電解を実施すれば、主に希土類金属化合物の硝酸塩を 含む水溶液からの結晶性連続皮膜を、上記金属基材上に極めて優先的に析出させ ることが可能であることを見出した。
[0029] その際に、負荷電圧が IV未満では、上記複合金属水酸化物の析出が不充分とな り、また負荷電圧が 20Vを超えると、上記複合金属水酸化物の析出よりも、むしろ水 の電気分解による水素ガスの発生が顕著ィ匕するので、結晶性連続皮膜形成の目的 に反するために好ましくな 、。
[0030] 通電時間は 10〜300秒、好ましくは 30〜180秒である。処理時間が 10秒より短す ぎる場合は皮膜生成しないか、生成しても厚みが不足している。処理時間が 300秒 より長すぎる場合は時として無光沢のャケあるいはコゲと呼ばれる外観不良が発生 する。また、過剰の処理時間は生産性を極端に低下させるので好ましくない。
[0031] 上記塗膜形成方法が適用される未処理の金属素材としては、例えば、冷延鋼板、 高強度鋼、高張力鋼、铸鉄、亜鉛および亜鉛メツキ鋼、アルミニウムおよびアルミ-ゥ ム合金等が挙げられるが、特に防鲭効果が顕著に見られる素材は、冷延鋼板である
[0032] (A)希土類金属化合物の硝酸塩を含む水溶液に未処理の金属基材を浸漬し、陰 極電解により希土類金属化合物力もなる析出量を下限 lmg/m2上限 110mg/m2 、好ましくは下限 6mgZm2上限 55mgZm2にすることによって、特異的に高い防鲭 皮膜を形成することができる。上記析出量が lmgZm2未満においては、形成皮膜に よる下地密着性が低下するために、必要な防鲭性が発現しない。一方、上記析出量 力 Sl lOmg/m2を超えると、皮膜の表面平滑性が損なわれるので、電着塗膜形成後 の外観が低下する場合があるので好ましくな 、。
[0033] また上記第 2工程 (B)としては、主に陰極電着塗装を実施するために、上記電着塗 料組成物の浴温を 15〜35°Cに維持しつつ、負荷電圧を 50〜450V、好ましくは 10 0〜400Vに設定することで、主に希土類金属の有機酸あるいは無機酸塩からの析 出物 (非結晶性の希土類金属化合物)を優先的に析出させ、次いで塗料ビヒクルで あるカチオン基を有する基体榭脂、硬化剤および顔料を析出させることができる。上 記負荷電圧が 50V未満では、上記電着塗料組成物のビヒクル成分の析出性が不足 するおそれがある。一方負荷電圧が 450Vを超えると、上記ビヒクル成分が適正量を 超えて析出する結果、実用に耐えな!/、膜外観を呈する恐れがあるので好ましくな!/、。
[0034] 通電時間は 30〜300秒、好ましくは 30〜180秒である。処理時間が 30秒より短す ぎる場合は、電着塗膜が生成しないか、生成しても厚みが不足しているために耐食 性が劣るおそれがある。また 300秒を超える過剰の処理時間は生産性を極端に低下 させるために好ましくない。
[0035] 本発明の別の態様である複層塗膜は、上記第 2工程 (B)により結果的に形成され るものであるが、有機榭脂塗膜を上記複合ィ匕成皮膜の上に膜厚 5〜50 m、好まし くは 10〜30 mでもって塗装されたものであることを要件としたものである。上記有 機榭脂塗膜の膜厚が、 5 m未満であると塗膜遮断性が低下する結果、防鲭性が不 十分になるおそれがある。一方膜厚が 50 mを超えると、経済的に好ましくない。
[0036] 上記第 1工程 (A)によって、結晶性連続皮膜が得られる機構は以下のように考えら れる。上記電解条件によって、陰極の金属表面では溶存酸素や水素イオン、水等の 浴中化学種が還元を受け、水酸化物イオン (OPT)が生成する。この被処理金属表 面で生成した水酸化物イオンが、まず上記金属表面近傍の希土類金属イオンと反応 することで、希土類金属の水酸化物の沈殿が生成し、皮膜として金属表面に析出す る。
[0037] ただし、 (A)希土類金属の硝酸塩を含む水溶液に未処理の金属基材を浸漬し、希 土類金属の硝酸塩の陰極電解により生成してなる皮膜は、結晶性を有しているが、 本工程単独では目標とする従来の化成処理レベルの密着性および電着塗装後の防 鲭性レベルには到達しな 、。 [0038] 次の第 2工程 (B)によって、電着塗料組成物より希土類金属の有機酸あるいは無 機酸塩カゝら生成する希土類金属イオンは、榭脂ビヒクル成分や顔料より析出性が高 Vヽために優先的に第 1工程 (A)で形成された上記結晶性連続皮膜上に非結晶性の 希土類金属化合物として析出する。この結果、図 3 (上段)に示されるような上記第 1 工程 (A)で得られた上記結晶性皮膜の隙間を埋めた上で、図 3 (下段)に示されるよ うな複合化した緻密な連続性ィ匕成皮膜、即ち、希土類金属化合物による結晶性連続 皮膜および非晶質の希土類金属化合物からなる複合化成皮膜が形成される。従つ て、上記皮膜は、非常に薄い化成皮膜にもかかわらず、目標とする従来化成処理レ ベルと同等以上の従来にはなカゝつた優れた密着性および電着塗装後の防鲭性を示 すようになると推定される。
[0039] 前述のような本発明の新規な複合ィ匕成皮膜の形成方法の 1つの態様においては、 希土類金属化合物に由来する複合化成皮膜として、カゝかる第 1工程と第 2工程の 2 段階にて膜厚の非常に小さい緻密な複合ィ匕成皮膜が形成されていることにより、従 来の自動車下地防鲭工程と比較して処理剤量がごく僅かであっても優れた防鲭性が 得られることとなる。本発明の方法はさらに、スラッジ発生もなく画期的な処理方法で ある。本発明の方法はさらに、電着塗料組成物を用いる電着塗装処理によって化成 処理機能の一部を発現できる。そのため、第 1工程と第 2工程の連続プロセス化によ り、従来の前処理 Z電着工程と同等以上の塗膜密着性および防鲭性に優れた複合 化成皮膜と電着塗膜による複層塗膜を得ることが可能となる。
[0040] 前述のような本発明の新規な複合ィ匕成皮膜の形成方法の 1つの態様において、 ( A)希土類金属の硝酸塩を含む水溶液に未処理の金属基材を浸漬し、陰極電解に より希土類金属化合物カゝらなる結晶性連続皮膜を形成する第 1工程において用いる 上記水溶液を、「第 1工程用水溶液」という。以下、そのような第 1工程用水溶液につ いて詳述する。上記第 1工程用水溶液は、希土類金属に換算して、 0. 05〜5重量 %、好ましくは、 0. 1〜3重量%の希土類金属の硝酸塩を含んでいる。これら硝酸塩 は水溶性もしくは水分散性であり、所定量を容易に純水に溶解もしくは分散して本発 明の実施に供給することができる。 0. 05重量%未満では、充分な下地密着性に基 づく耐食性が得られない場合があり、 5重量%を超えると、電着塗料組成物成分の分 散安定性や複合ィ匕成皮膜の平滑性が低下する結果、電着後の肌不良を招く場合が ある。
[0041] また、希土類金属の硝酸塩としては、セリウム(Ce)、イットリウム (Y)、ネオジム (Nd )、サマリウム(Sm)およびプラセオジム (Pr)力もなる群より選択される少なくとも 1種 の希土類金属を含む硝酸塩である。このうち特に好ま Uヽ希土類金属の硝酸塩とし ては、硝酸セリウム (Ce)および硝酸ネオジム (Nd)である。
[0042] また第 1工程用水溶液の pHは、 4〜7、好ましくは 4. 5〜6. 5の範囲内に調整する のが好ましい。上記 pH力 未満であると、電解析出効率や皮膜外観が低下するおそ れがある。また上記 pHが 7を超えると、組成物中の希土類金属イオンの安定性が低 下する傾向がある。 pHの調整に用いる薬品は、 pHが高い場合は硝酸などの無機酸 、あるいは蟻酸、酢酸などの有機酸を、 pHが低い場合はァミンなどの有機塩基、ある いはアンモニア、水酸ィ匕ナトリウムなどの無機塩基を添加すればよぐ添加薬品を制 限するものではない。
[0043] 上記第 1工程用水溶液の適正な液伝導度は 1〜: LOOmSZcmである。伝導度が 1 mSZcm未満では、処理が不充分になり、また複合化成皮膜や電着塗膜のつきまわ り性が不足する恐れがある。また lOOmSZcmを超えると、複合化成皮膜の外観不 良を招く恐れがあるので好ましくな 、。
[0044] 次に、上記複合ィ匕成皮膜を形成する方法であって 2段階工程の第 2工程で使用す る電着塗料組成物について詳述する。上記電着塗料組成物は、希土類金属の有機 酸あるいは無機酸塩を含むものであって、更に配合する主成分として、カチオン基を 有する基体榭脂、硬化剤および顔料がある。まず希土類金属の有機酸あるいは無機 酸塩としては、セリウム(Ce)、イットリウム(Y)、ネオジム(Nd)、サマリウム(Sm)およ びプラセオジム (Pr)力もなる群より選択される少なくとも 1種の希土類金属を含み、か つ酢酸、蟻酸、乳酸、スルファミン酸あるいは次亜リン酸より選択される少なくとも 1種 を含む有機酸あるいは無機酸塩ィ匕合物である。その中でも特に好ましいものは、酢 酸、蟻酸あるいはスルファミン酸による塩ィ匕合物である。
[0045] 好ま ヽ希土類金属の有機酸ある!/、は無機酸塩としては、酢酸セリウム、酢酸イット リウム、酢酸ネオジム、酢酸サマリウム、酢酸プラセオジム、蟻酸セリウム、蟻酸イツトリ ゥム、蟻酸ネオジム、蟻酸サマリウム、蟻酸プラセオジム、乳酸セリウム、乳酸ネオジム 、スルファミン酸セリウム、スルファミン酸ネオジム、スルファミン酸イットリウム、スルファ ミン酸サマリウム、スルファミン酸プラセオジム、次亜リン酸セリウム、次亜リン酸ネオジ ム、次亜リン酸イットリウム、次亜リン酸サマリウム、次亜リン酸プラセオジムなどを挙げ ることができる。これらの内、特に好ましい希土類金属としては、セリウム (Ce)および ネオジム(Nd)である。
[0046] 上記の水溶性の希土類金属塩を含む電着塗料組成物は、希土類金属に換算して 、塗料固形分に対して 0. 005〜2重量%、好ましくは 0. 01〜1重量%の希土類金 属化合物を含んで ヽる。希土類金属の有機酸あるいは無機酸塩の塗料固形分中に おける含有量が 0. 005重量%未満では、充分な下地密着性に基づく耐食性が得ら れない場合があり、 2重量%を超えると、電着塗料組成物成分の分散安定性ゃ電着 塗膜の平滑性および耐水性が低下する場合がある。
[0047] 第 2工程における電着塗料組成物力もの希土類金属化合物の析出量は、 0. 5〜1 Omg/m2,好ましくは l〜5mg/m2の範囲が望ましい。 0. 5mg/m2未満では、先 に陰極電解による第 1工程において得られた結晶性連続皮膜に対して、充分に上記 結晶性皮膜の隙間を埋めることができず、複合化した皮膜の緻密性、連続性に欠け ると推定される結果、密着性および防鲭性が不足する。また、上記析出量が lOmgZ m2を超えると、電着塗料組成物成分の分散安定性や電着塗膜の平滑性および耐水 性が低下する場合があるので好ましくな 、。
[0048] 上記の好ましい析出量の制御は、上記の好ましい電解条件によって可能ならしめる ことができる。
[0049] 上記希土類金属の有機酸あるいは無機酸塩の電着塗料組成物用組成物への導 入方法は、特に制限されるものではなぐ通常の顔料分散法と同様にして行うことが でき、例えば、分散用榭脂中に予め希土類金属化合物を分散させて分散ペーストを 作製し、それを配合することができる。あるいは、塗料用榭脂エマルシヨン作製後にそ のまま分散あるいは溶解して配合することができる。なお、顔料分散用榭脂としては、 カチオン電着塗料組成物用の一般的なもの(エポキシ系スルホ -ゥム塩型榭脂、ェ ポキシ系 4級アンモニゥム塩型榭脂、エポキシ系 3級アミン型榭脂、アクリル系 4級ァ ンモニゥム塩型榭脂など)が用いられる。
[0050] 本発明の電着塗料組成物に用いられるカチオン基を有する基体榭脂は、榭脂骨 格中のォキシラン環に対して有機アミンィ匕合物で変性して得られるカチオン変性ェ ポキシ榭脂である。一般にカチオン変性エポキシ榭脂は、出発原料榭脂分子内のォ キシラン環を 1級ァミン、 2級ァミンある 、は 3級アミン酸塩等のアミン類との反応によ つて開環して製造される。出発原料榭脂の典型例は、ビスフエノール A、ビスフエノー ル?、ビスフエノール S、フエノールノボラック、クレゾ一ルノボラック等の多環式フエノ ール化合物とェピクロルヒドリンとの反応生成物であるポリフエノールポリグリシジルェ 一テル型エポキシ榭脂である。また他の出発原料榭脂の例として、特開平 5 -30632 7号公報に記載されたォキサゾリドン環含有エポキシ榭脂を挙げることができる。この エポキシ榭脂は、ジイソシァネートイ匕合物、またはジイソシァネートイ匕合物の NCO基 をメタノール、エタノール等の低級アルコールでブロックして得られたビスウレタン化 合物と、ェピクロルヒドリンとの反応によって得られるものである。
[0051] 上記出発原料榭脂は、アミン類によるォキシラン環の開環反応の前に、 2官能のポ リエステルポリオール、ポリエーテルポリオール、ビスフエノール類、 2塩基性カルボン 酸等により鎖延長して用いることができる。

[0065] 上記電着塗料組成物中に含有される上記顔料 (P)および榭脂固形分 (V)の合計 重量 (P+V)に対する上記顔料の重量比 {PZ(P+V) } (以後、 PWCと称する)が、 5〜30重量%の範囲にあることが好ましい。上記重量比が 5重量%未満では、顔料 不足により塗膜に対する水、酸素などの腐食要因の遮断性が過度に低下し、実用レ ベルでの耐候性や耐食性を発現できないことがある。但し、そのような不都合を生じ ない場合は、顔料濃度を極力ゼロとし、クリア、もしくはクリアに近い電着塗料組成物 をなして本発明に給しても力まわない。また、上記重量比が 30重量%を超えると、顔 料過多により硬化時の粘性増大を招き、フロー性が低下して塗膜外観が著しく悪くな ることがあるので注意を要する。但し、上記榭脂固形分 (V)とは、水性塗料の主榭脂 である上記基体榭脂、および硬化剤の他、顔料分散榭脂をも含めた電着塗膜を構 成する全榭脂バインダーの合計固形分量を示す。

実施例

撹拌機、冷却管および温度計を備え付けた反応容器に所定量の希土類金属の炭 酸塩または水酸ィ匕物をイオン交換水に分散させたのち、加熱、撹拌しながら金属塩 の対イオンとなる硝酸や酢酸などの酸を添加して溶解させ、金属イオン濃度 = 5%の 希土類金属塩水溶液を調製した。得られた上記溶液をアンモニア水溶液な!/、しは水 酸ィ匕ナトリウム水溶液にて溶液 pHを 4〜7に調整した後、イオン交換水にて所定濃度 に希釈することにより処理液とした。なお、試験に適用した希土類処理溶液、塩ィ匕合 物の酸種および処理液の伝導度については以下の表 2〜3に示した。

撹拌機、デカンター、窒素導入管、温度計および滴下ロートを備え付けた反応容器 に、エポキシ当量 188のビスフエノール A型エポキシ榭脂(商品名 DER-331J、ダウ ケミカル社製) 2400部とメタノール 141部、メチルイソブチルケトン 168部、ジラウリン 酸ジブチル錫 0. 5部を仕込み、 40°Cで撹拌し均一に溶解させた後、 2, 4-/2, 6-ト リレンジイソシァネート(80Z20重量比混合物) 320部を 30分間かけて滴下したとこ ろ発熱し、 70°Cまで上昇した。これに N, N-ジメチルベンジルァミン 5部をカ卩え、系内 の温度を 120°Cまで昇温し、メタノールを留去しながらエポキシ当量が 500になるま で 120°Cで 3時間反応を続けた。更に、メチルイソブチルケトン 644部、ビスフエノー ル A341部、 2-ェチルへキサン酸 413部を加え、系内の温度を 120°Cに保持し、ェ ポキシ当量が 1070になるまで反応させた後、系内の温度が 110°Cになるまで冷却し た。つ!ヽでジエチレントリアミンジケチミン(固形分 73%のメチルイソブチルケトン溶液 )241部と N-メチルエタノールァミン 192部の混合物を添カ卩し 110°Cで 1時間反応さ せることによりカチオン変性エポキシ榭脂を得た。この榭脂の数平均分子量は 2100 、アミン価 = 74、水酸基価は 160であった。また赤外吸収スペクトル等の測定から、 榭脂中にォキサゾリドン環(吸収波数; 1750cm_1)を有して ヽることが確認された。

[0091] 代表例として希土類金属が Ceである本発明の複層塗膜の 1つの態様について、透 過電子顕微鏡 (TEM)による膜断面観察を行い、構造、膜厚の解析およびエネルギ 一分散型 X線分析 (EDX)による元素分析により分布状態を解析した。その分析結 果について図 1〜図 4に示した。図 4に示すように、本発明の第 1工程 Z第 2工程後 の複層塗膜の基材表面部分の TEMによる高倍率写真 (拡大写真)から、析出膜の 断面観察より連続性および結晶性が確認された。更に、図 3に示すように、本発明の 第 1工程後の基材表面部分の TEM写真および EDX観察結果 (上段)および第 1ェ 程 Z第 2工程後の複層塗膜の TEMおよび EDX観察結果 (下段)から、本発明の複 合ィ匕成皮膜における元素の緻密性向上が確認された。また、 Ce以外の Y、 Nd、 Pr 金属塩においても同様の結果が観察された。

[0097] 表 4〜8の結果力も明らかなように、実施例 8〜19の本発明の複層塗膜形成方法を 用いて形成された塗膜は、塗膜試験項目としての塩水噴霧試験 (SST)による防鲭 性、電解はくり試験による密着性および塗膜外観について、比較例 8のリン酸亜鉛処 理板と同レベルで、すべて優れていることがわかった。
[0098] 第 1工程での結晶性連続皮膜の析出量力 、さい比較例 2〜4の塗膜は、形成皮膜 による下地密着性が低下するため、防鲭性および密着性が非常に悪いものであった
[0099] 第 1工程でセリウム (Ce)の硫酸塩を含む水溶液を用いた比較例 5の塗膜は、硝酸 塩でないため、前処理を行っていない未処理板と同様に、防鲭性および密着性が非 常に悪いものであった。

[0101] 本発明の複合化成皮膜は、金属素材、とりわけ未処理冷延鋼板に適合する塗装下 地処理 (前処理)皮膜および電着塗膜からなる複層塗膜として有用である。本発明の 複合化成皮膜は、優れた下地密着性、耐食性 (防鲭性)および塗膜外観を有し、自 動車用途に利用することができる。
[0102] また本発明の複層塗膜形成方法は、金属素材、とりわけ未処理冷延鋼板に適合す る複層塗膜形成方法として有用である。本発明の複層塗膜形成方法により得られる 複層塗膜は、優れた下地密着性および耐食性 (防鲭性)を有し、自動車用途に利用 することができる。

Claims

請求の範囲
[I] 金属基材上に形成された、希土類金属化合物カゝらなる結晶性連続皮膜。
[2] 金属基材上に形成された希土類金属化合物からなる結晶性連続皮膜上に、非晶 質の希土類金属化合物が存在する複合化成皮膜。
[3] 金属基材上に形成された、膜厚 3〜200nmの希土類金属化合物による結晶性連 続皮膜を含む複合化成皮膜。
[4] 金属基材上に形成された、下限 lmg/m2上限 110mg/m2の皮膜量の希土類金 属化合物による結晶性連続皮膜を含む複合化成皮膜。
[5] 前記結晶性連続皮膜が、セリウム (Ce)、イットリウム (Y)、ネオジム (Nd)、サマリゥ ム(Sm)およびプラセオジム (Pr)力もなる群より選択される少なくとも 1種の希土類金 属を含む化合物である、請求項 2〜4のいずれか 1項に記載の複合ィ匕成皮膜。
[6] 請求項 2〜5のいずれか 1項に記載された、前記複合化成皮膜上に、膜厚 5〜50 μ mの有機樹脂塗膜が塗装された複層塗膜。
[7] 前記有機榭脂塗膜が、主成分としてカチオン変性エポキシ榭脂とブロックイソシァ ネート硬化剤による電着硬化塗膜である請求項 6に記載の複層塗膜。
[8] 前記有機榭脂塗膜が、さらに顔料を含む電着硬化塗膜である請求項 7記載の複層 塗膜。
[9] (A)希土類金属の硝酸塩を含む水溶液に未処理の金属基材を浸漬し、陰極電解 により希土類金属化合物力もなる下限 lmgZm2上限 l lOmgZm2の析出量の、請 求項 4記載の結晶性連続皮膜を形成する第 1工程、および
(B)希土類金属の有機酸または無機酸塩を含む電着塗料組成物を陰極電着塗装 する第 2工程
を包含する複層塗膜形成方法。
[10] 前記 (B)希土類金属の有機酸または無機酸塩が、酢酸、蟻酸、乳酸、スルファミン 酸および次亜リン酸から成る群から選択される少なくとも 1種を含む有機酸または無 機酸塩化合物である請求項 9記載の複層塗膜形成方法。
[I I] 前記 (A)希土類金属の硝酸塩および (B)希土類金属の有機酸または無機酸塩が 、セリウム(Ce)、イットリウム(Y)、ネオジム(Nd)、サマリウム(Sm)およびプラセォジ ム (Pr)力 なる群より選択される少なくとも 1種の希土類金属を含む化合物である請 求項 9又は 10記載の複層塗膜形成方法。
[12] 前記 (A)希土類金属の硝酸塩を含む水溶液が、希土類金属に換算して、 0. 05〜
5重量%の希土類金属化合物を含み、かつ第 1工程の処理条件として、該水溶液中 にお ヽて浸漬された未処理の金属基材を陰極として 1〜20Vの電圧を印加し、通電 時間が 10〜300秒である請求項 9〜11いずれか 1項に記載の複層塗膜形成方法。
[13] 前記 (B)希土類金属の有機酸ある!/ヽは無機酸塩を含む電着塗料組成物が、希土 類金属に換算して、 0. 005〜2重量%の希土類金属化合物を含むことを特徴とする 請求項 9〜12いずれか 1項に記載の複層塗膜形成方法。
