Abstract
複合酸化物を用いたメタノールの水蒸気改質反応等用の高性能触媒及びその製造法の提供。 組成が、AxByOz(ただし、A:Ni,Pd,Pt,Cu,Ag,Au、B:Co,Rh,Ir,Fe,Ru,Os,Mn,Re,Cr,Mo,W,V,Nb,Ta,Ti,Zr,Hf,Al,Ga,In、x≦y<z、1at%<x、y=10-40at%)で表され、A-O結合力<B-O結合力である3元以上の複合酸化物を還元処理してなることを特徴とする複合酸化物触媒。A-Oで表される酸化物とB-Oで表される酸化物を焼成して複合酸化物を形成し、該複合酸化物からなるスピネル型化合物又はデラフォッサイト型化合物を、還元処理する。

明 細 書
複合酸化物を用いた高性能触媒及びその製造法
技術分野
[0001] 本発明は、複合酸ィ匕物を用いたメタノール水蒸気改質用等の酸素含有炭化水素 の改質触媒として特に有用な高性能触媒及びその製造法に関する。
背景技術
[0002] 触媒粒子の合成は、通常、多孔性セラミック担体に含浸法などで触媒前駆体をコ 一ティングし、還元法により微細な触媒粒子を析出させる方法が行われている(例え ば、特許文献 1〜4)。最近、アルカリ水溶液でリーチ (leaching)し、大気中で焼成した Aに uFe等の A1基準結晶 (quasi-crystal)合金触媒力 タノールの水蒸気改質反応に 高活性、高耐熱性を示すことが発見された (非特許文献 1)。実際にリーチされた試 料において、表面には準結晶ではなく Cu,Fe,Al及び酸素が存在することが分析によ つて明らかになった。さらに、本発明者らは、担体上に含浸法で作製した CuO/Al 0
2 3 及び CuFe 0 /SiOの触媒活性を報告した (非特許文献 2)。

発明が解決しょうとする課題
[0004] 本発明は、複合酸ィ匕物を用いたメタノールの水蒸気改質反応ゃジメチルエーテル ( DME)改質反応等用の高性能触媒及びその製造法の提供を課題とする。
課題を解決するための手段
[0005] 本発明者は、上述のように、準結晶触媒の開発で解明した結果に基づいて、担体 や準結晶前駆体を用いることなく化学量論的 3元複合酸ィ匕物 (スピネル型化合物又
はデラフォッサイト (delafossite)型化合物)を直接用いて高性能触媒が得られることを 見出した。
[0006] 本発明は、組成が、 A B 0 (ただし、 A:Ni, Pd, Pt, Cu, Ag, Auゝ B:Co, Rh, Ir, Fe, x y z
Ru, Os, Mn, Re, Cr, Mo, W, V, Nb, Ta, Ti, Zr, Hf, Al, Ga, Inゝ x≤y<z, lat%〈x、 y =10-40at%)で表され、 A— O結合力 < B— O結合力である 3元以上の複合酸ィ匕物を 還元処理してなることを特徴とする複合酸化物触媒、である。

[0008] 前記非特許文献 2に示す報告では、試料は SiOの上に Feイオンおよび Cuイオンを

滲み込ませた後、高温にて焼成が行われた。従って、できた焼成物は数 nmという極 めて小さい粒子になっており、試料は図 1に示しているようなポーラスな構造は望めな い。また、含浸法では、スピネル型化合物ゃデラフォッサイト型化合物ができる保証 はない。さら〖こ、多くの場合では組成の制御が難しい。この方法で作製された試料の 表面積は 100m2/gにもなる。本発明の場合、出発材料は A— O, B— Oで表される酸 化物を焼成して得られる複合酸ィ匕物からなるスピネル型化合物ゃデラフォッサイト型 化合物そのものであり、担体を使う必要がない。さらに、出発材料はバルタの原料を 粉砕しただけで、寸法は μ m以上であってもよい。
[0009] 本発明の触媒の高活性、高而熱性の原因は CuFe 0、 CuAl O、 CuCrO等の複合
2 4 2 4 2 酸化物が形成されることに由来する。つまり、反応前の水素による活性化処理 (還元 処理)において、例えば、 CuFe 0は、酸素との結合力の差により Cu— Oのみが選択

的に還元され Fe— Oは還元されないで Cuと Fe 0とへ分解し、 Cu粒子がナノスケ一

ルのサイズで均一に分散しているため、高い活性が達成される。さらに、 Cuが Fe又は Fe 0とは非固溶の関係にあるために、 Cuのシンタリング (sintering)が抑制される。

[0010] 本発明の複合酸化物触媒の高活性の発現機構を CuFe 0を例にして説明する。
スピネル型構造の CuFe 0が高い活性を示す原因は次の二つが考えられる。

(1) 3次元のナノポーラス組織の形成:還元処理を行ったスピネル型構造の CuFe〇
2 4 は Cu+Fe 0という複合糸且織になっている。元のスピネル型構造の CuFe 0は原子レ
3 4 2 4 ベル的に均一な組織になっており、還元に際して Cuナノ粒子が形成され、これに伴 つて Cuが抜けた後に数十ナノメートルスケールのポアが密に詰まって!/、るポーラスな Fe 0が形成される。

[0011] (2)触媒活性に対する Fe 0中のナノメートルスケールのポアの効果は表面積を増大

させるのではなぐこれらのポアの中に Cuナノ粒子が閉じ込められ、触媒反応に供せ られるのである。前述のように、このようなナノポーラス Fe 0の表面積は小さいが、す

ベて反応サイト (site)になっている(つまり、すべての表面積力 Cuの表面積に対応す る)。
[0012] 一方、通常の酸ィ匕物担持系触媒における Cu粒子のサイズは約 10 以下と極めて 小さいが、担体の上で点在し、場所によって不均一な部分も多く存在する。仮に、全 表面積力 l00m2/gであっても、正味の活性サイト(Cuサイト)が極めて少ない。また、こ のような 2次元構造である故、 Cuのシンタリングは容易に生じる。
[0013] これに対して、スピネル型構造では反応サイトである Cu粒子は Fe 0のポアに閉じ

込められているので、そのサイズ (〜数十ナノ)より大きくなることはない。このような 3 次元のネットワーク構造が触媒の高耐熱性をもたらすと考えられる。
発明の効果
[0014] 本発明は、担体や準結晶前駆体を用いることなく、還元処理のみを行ったスピネル 型構造又はデラフォッサイト型構造の複合酸化物粉末を用いて、さらなる高い触媒活 性を実現した。簡便な方法で作製しても、メタノール、エタノール、ジメチルエーテル 及びメチルェチルエーテルなどの酸素含有炭化水素の改質触媒として、含浸法で得 られた触媒以上の高! 触媒活性が得られる。
発明を実施するための最良の形態
[0015] 本発明のメタノールの水蒸気改質反応用等の複合酸化物触媒は、組成が、 A B O
(ただし、 A:Ni, Pd, Pt, Cu, Ag, Au B:Co, Rh, Ir, Fe, Ru, Os, Mn, Re, Cr, Mo, W , V, Nb, Ta, Ti, Zr, Hf, Al, Ga, In x≤y〈z lat%〈x y=10- 40at%)で表され、 A— O
結合力 < B— O結合力である 3元以上の複合酸ィ匕物を A— Oで表される酸ィ匕物と B Oで表される酸化物を焼成して形成し、該複合酸化物を CO,あるいは Hを含む還
2 元雰囲気において、還元処理することによって製造される。 A— Oで表される酸ィ匕物 の A金属はほぼ 100%還元することが好ましい。還元処理によって、ポーラスな B— O酸ィ匕物のナノポア内に A金属のナノ粒子が形成されるようにする。
[0016] A B 0の式で表されるスピネル型化合物又はデラフォッサイト型化合物にぉ ヽて、
Ni, Pd, Pt, Cu, Ag, Auから選ばれる少なくとも 1種の A金属は、活性元素であり、 Co , Rh, Ir, Fe, Ru, Os, Mn, Re, Cr, Mo, W, V, Nb, Ta, Ti, Zr, Hf, Al, Ga, Inから選 ばれる少なくとも 1種の B金属は、ポーラスな酸ィ匕物形成元素である。
[0017] このスピネル型化合物又はデラフォッサイト型化合物を還元処理することによって、 ポーラスな B— O酸ィ匕物のナノポア内に A金属のナノ粒子を形成するためには、 A— O結合力く B— O結合力の条件が満たされる必要がある。 A— O結合力は、 A金属と 酸素の結合力であり、 B— O結合力は B金属と酸素の結合力であり、これらの結合力 は酸化物(A—O又は B— O)の生成ェンタルピーとして知られている。例えば、 Cu, Al, Feについての酸素との結合力の大きさは、 Cuく Feく A1となる。
[0018] 2種類の金属元素力もなる 3元複合酸ィ匕物を例として考える。この複合酸ィ匕物には 触媒の活性サイトとなる金属元素と酸素 (A—O)との結合力はもう一つの金属元素と 酸素(B— O)との結合力に比べて弱いという条件、すなわち、 A— O結合力く B— O 結合力が必要である。結合力の差が大きいほど望ましい。また、組成式 A B 0の x、 y
、 zは、 x≤y〈z、力つ lat%〈x、好ましくは、 5at%〈x、 10at%〈y〈40at%、 zは、好ましくは 50a t%〈zである。
[0019] そうすると、スピネル型化合物又はデラフォッサイト型化合物を還元処理する際に、 比較的低い温度、例えば、 CuFe 0の場合、 100°C以上 600°C未満で還元処理によつ

て触媒サイトとなる活性金属のみが還元され、もう一方の金属力 なる酸ィ匕物のナノ ポア中に活性金属が閉じ込められ、金属酸ィ匕物内に効率よく分散することによって 高い触媒活性を達成する。 CuFe 0を 600°C以上で還元すると、 Cuと Feとになって活

性が大きく落ちる。
[0020] 興味深 、ことに、 CuOと Fe 0を焼成して作られた複合酸化物を還元処理したスピ
ネル型構造の CuFe Oの表面積は高々 2m2/gに過ぎず、含浸法で作製した CuFe 0

/Si〇の数十〜 100m2/gに比べて遥かに小さいにも関わらず、スピネル型構造の CuF
2
e Oはずつと高い触媒活性を示している。表面積の大小からも分力るように、用いた

スピネル型構造の CuFe 0は従来の触媒に比べてほぼバルタ状態であるといっても
2 4
良い。従って、表面積を考慮した場合、スピネル型構造の CuFe 0の触媒活性はさら
2 4
に際立つ。
[0021] 図 6に、従来の担持系触媒の概念図 (a)と、本発明のスピネル型構造の CuFe 0触
2 4 媒の酸化'還元による可逆的な組織変化の概念図 (b)を示す。図 6(b)に示すように、 還元されたスピネル型構造の CuFe 0 (Cu+Fe O又は Cu+Fe)をさらに焼成を施すこ

とによって元の Cu+Fe 0単一構造に戻る。つまり、酸化'還元を行うことにより、触媒

の組織'構造を可逆的に変化させることができる。これは、担持系触媒にない特徴で ある。
実施例 1
[0022] CuO粉末と Fe O 粉末を CuFe 0粉末を形成する化学当量論量で混合し、空気中

、 1000°Cで焼成しスピネル型構造の CuFe 0粉末を形成した。また、 A1 0粉末上に

CuO粉末を担持させ、空気中、 1000°Cで焼成しスピネル型構造の CuAl 0粉末を形
2 4 成した。これらの試料を水素雰囲気中、 300°Cで還元処理した。なお、(CuO粉末 + F e 0粉末)(物理混合のみ)と CuO粉末/ A1 0粉末 (CuO粉末を A1 0粉末上に担持

させた)をそのまま比較例の試料とした。図 1に、得られた CuFe 0粉末試料の還元

前 (左図)と還元後 (右図)の走査電子顕微鏡写真を示す。
[0023] 図 2は、 4種類の試料のシフト反応 (CO + H 0-〉CO +H )における転化率の温度

依存性を示して ヽる。シフト反応とはメタノール水蒸気改質反応と同様に Cu触媒を特 徴づける典型的な反応であり、同一触媒にぉ 、て実施例と比較例の活性及び転ィ匕 率が常に同じ傾向を示す。図 2に示すように、スピネル型構造の CuFe 0及び CuAl
2 4 2
0は高い転ィ匕率を示している。

[0024] 図 3は、物理混合のみの(Cu〇粉末 + Fe 0粉末)及びスピネル型構造の CuFe〇
2 3 2 4 粉末の反応前後の粉末 X線回折図形を示す。 X線回折図形を見る限り、両者の反応 後の構造は極めて似通っている。し力し、詳細をみるとスピネル型構造の CuFe 0の
Cu回折ピークはかなりブロードになっていることが見て取れる。つまり、同じ組成であ つても、ー且スピネル型構造が生成した方が微細な Cu分散粒子が形成され、それに 相応する高い活性が得られる。 CuAl 0ついても、図 4に示すように、同様な結果を

示す。
[0025] 図 5に、実施例及び比較例の触媒を水性ガスシフト反応に用いた場合の単位表面 積当たりの CO反応速度を示す。図 5に示しているように、 CO反応率で示す表面積 当たりの活性について、スピネル型構造の CuFe 0は市販の Cu触媒に比べて低温

域では一桁、高温域では 4倍程高くなつている。これは驚くべき事実である。また、図 7は、実施例及び比較例の触媒をメタノール水蒸気改質反応に用いた場合の単位表 面積当たりの H生成速度を示す。図 7に示しているように、本発明の複合酸ィ匕物触

媒はメタノール水蒸気改質反応に用いて高い活性を示すことが分力る。
実施例 2
[0026] 実施例 1の Fe 0 粉末に代えて Cr 0を用いて、同様の方法でデラフォッサイト型の

複合酸化物である CuCrO粉末を形成した。この試料を水素雰囲気中、 600°Cで還元

処理した。
[0027] 図 8に、焼成で得られた CuCrO粉末試料の還元前(上図)と還元後(下図)の走査

電子顕微鏡写真を示す。焼成で得られた CuCrOの表面は図 8 (上図)に示すように、

平滑な表面をしている。これを 600°Cで還元すると、図 8 (下図)に示すように、その断 面には多くのポアが見られる。このようなポーラスな組織中に微細な Cu粒子が分散さ れ、 Cr 0と Cuとの混合組織になり高い活性をもたらす。 CuCrO力CuFe 0と違うの
2 3 2 2 4 は、 Cr 0は Fe 0より安定であり、 600°Cでの処理を行なっても還元されないことであ

る。
[0028] さらに、この試料を水素雰囲気中、 1000°Cで再焼成すると、元の CuCrOの状態に
2 戻った。この試料を水素雰囲気中、 600°Cで再還元すると再度 Cr 0と Cuとの混合糸且

織になった。図 9に、 CuCrO粉末試料の還元、再焼成、再還元前後の粉末 X線回折

図形を示す。 CuCrOは可逆性を有することが分かる。

[0029] 図 10に、実施例 2の触媒を水性ガスシフト反応に用いた場合の単位表面積当たり の CO反応速度を示す。図 10の曲線(CuCrO )に示しているように、 CuCrOを 600°C
で還元した状態 (Cu+Cr Oの状態)で水性ガスシフト反応に高い活性を示すことが

わかる。また、ー且還元された試料を再焼成して、再び 600°Cで還元して使用すると、 図 10の曲線(CuCrO RE)に示しているように、活性が復活しており、 CuCrOが水性
2 2 ガスシフト反応において可逆性を有することが分かる。
産業上の利用可能性
[0030] 本発明の触媒は、高性能なメタノール水蒸気改質ゃジメチルエーテル (DME)改 質反応等用の触媒として有用である。
