Abstract

Description
本申請案要求2020年2月7日提出之美國臨時專利申請案第62/971,285號的優先權。以提及方式將在此所述之所有專利及刊物的全部併入本文。
在大多數電子閱讀器中所發現之類型的典型膠囊型電泳顯示器中,將膠囊的漿料塗佈至上面已沉積有銦錫氧化物(ITO)之預製的聚對苯二甲酸乙二酯(PET)板上。然後,將塗佈的PET-ITO材料併入包括另一電極的疊層中,以製成電泳顯示器。電泳介質通常在非極性液體中包含電泳粒子、電荷控制劑、影像穩定劑及絮凝劑,所述非極性液體通常封裝在諸如明膠/阿拉伯膠凝聚層的可撓性有機基質中。PET-ITO材料係導電的、透明的,並且具有絕佳的阻隔性。在大多數商用實施例中,PET-ITO層充當「上電極」,其中使用者可看穿此層,以看到在電泳介質中顯示的圖案(例如,文字)。此外,在塗佈膠囊漿料之前,通常將黏著層塗佈至PET-ITO上,以改善漿料的黏附力,並在基板上產生更一致的膠囊塗層(較佳是單層膠囊)。黏著層通常至少為1μm厚,更通常為大約5μm厚。一般來說,與大部分為介電質的典型黏著劑相比,對黏著層進行摻雜,以提高導電性。通常,用狹縫型塗佈(slot coating)完成膠囊型電泳介質在基板上的塗佈,其中將在載體介質(carrier medium)中的膠囊漿料經由狹縫強行推進至相對於狹縫移動的基板上。在商業製造期間,在使漿料固化之後,將第二黏著劑塗佈至在膠囊層的相對側上,然後施加離型片,以產生前平面積層板(front plane laminate, FPL)。在稍後的時間,移除離型片,並且將前平面積層板黏附至背板,例如,主動矩陣式薄膜電晶體(AM-TFT)。此方法被描述在E Ink Corporation的數個已頒發的專利中,其包括例如美國專利第6,982,178號,其全部內容以提及方式併入本文。
然而,這種生產前平面積層板的標準方法確實有一些限制。因為在膠囊型電泳介質的疊層中使用至少一個黏著層,所以橫跨膠囊的電場不如在膠囊例如直接在兩個電極層之間的情況下之電場那麼強。此外,黏著層可能是故障(例如,剝離及褪色)源。在某些情況下,黏著劑中使用的摻雜物在高溫下會變得可移動,這會導致電泳介質在整個顯示器上的切換不一致。
如本文所述,提供一種用於生產上平面電極的替代及改進的方法。因為將膠囊型電泳介質引入真空室係可行的,所以可以使用薄層沉積方法,將電極層直接塗佈在膠囊型電泳介質的頂上,藉此使所得的材料疊層更薄,並且在提供相同電壓及使用大致相同能量的同時,獲得高局部電場。再者,這些薄膜沉積技術可以擴展為用介電薄膜塗佈膠囊型材料上,這可能有益於防止濕氣進入及防止因例如固化黏合劑中之膠囊與針孔之間的間隙所引起的短路。
因此,一個態樣中,電泳顯示層包括一第一基板;一膠囊層,其包含電泳介質,該膠囊層具有一平坦面及一波形面;以及一透光導電材料層,其與該複數個膠囊的波形面直接接觸,其中該膠囊層設置在該第一基板與該透光導電材料層之間。在一些實施例中,該電泳介質包括至少一種類型的帶電粒子,該至少一種類型的帶電粒子回應一施加電場而在該膠囊內移動。在一些實施例中,該膠囊層在該膠囊層內之該等膠囊中的至少一些膠囊之間額外地包含一聚胺基甲酸酯黏合劑。在一些實施例中,該第一基板係一離型片。在一些實施例中,一黏著層存在於該第一基板與該膠囊層之間。在一些實施例中,一平坦化層設置在該透光導電材料層上。在一些實施例中,一第二基板設置在該平坦化層上,使得該平坦化層設置在該透光導電材料層與該第二基板之間。在一些實施例中,一第一介電材料層設置在該膠囊層與該透光導電材料層之間。在一些實施例中,該第一介電材料層包括Si3

本發明尤其包括電泳顯示層,其包括直接沉積在電泳介質的膠囊層上之各種薄膜。例如,可以沉積透光導電材料的薄膜,以產生用於電泳顯示器的透明前電極。例如,可以沉積介電材料的薄膜,以形成防止濕氣進入的阻障層。或者,可以在電泳介質的膠囊層上方沉積介電層及透光導電材料的薄膜。在具有兩者的一些構造中,介電層將在透光導電材料的薄膜之前先沉積在膠囊上。在其它構造中,在沉積介電層之前,先沉積透光導電材料的薄膜。可以使用各種薄膜沉積方法來沉積這些材料,例如,濺鍍、剝蝕以及氣相或溶液沉積。在一些實施例中,沉積是在小於大氣壓的壓力下進行,例如,在100托或更小壓力下進行。
一種膠囊型電泳顯示器通常沒有遭遇傳統電泳裝置之群集(clustering)及沉降(settling)故障模式且提供另外的優點,例如,將顯示器印刷或塗佈在各種形式的撓性基板上之能力。(文字「印刷」之使用意欲包括所有形式之印刷及塗佈,其包括但不侷限於:預計量式塗佈(pre-metered coatings)(例如:方塊擠壓式塗佈(patch die coating)、狹縫型或擠壓型塗佈(slot or extrusion coating)、斜板式或級聯式塗佈(slide or cascade coating)及淋幕式塗佈(curtain coating));滾筒式塗佈(roll coating)(例如:輥襯刮刀塗佈(knife over roll coating及正反滾筒式塗佈(forward and reverse roll coating));雕型塗佈(gravure coating);浸式塗佈(dip coating);噴灑式塗佈(spray coating);彎月形塗佈(meniscus coating);旋轉塗佈(spin coating);刷塗式塗佈(brush coating);氣刀塗佈(air-knife coating);絲網印刷製程(silk screen printing processes);靜電印刷製程(electrostatic printing processes);熱印刷製造(thermal printing processes);噴墨印刷製程(ink jet printing processes);電泳沉積(electrophoretic deposition)(參見美國專利第7,339,715號);以及其它相似技術)。於是,結果的顯示器可以是大的且可撓性的。再者,因為可(使用各種方法)印刷顯示介質,所以可便宜地製造顯示器本身。
某些電光材料是固態,那就是這些材料具有堅固的外表面,但是這些材料可能而且經常確實具有內部充滿液體或氣體的空間。在下文中,為了方便起見,使用固態電光材料之這樣的顯示器可以稱為「固態電光顯示器」。因此,術語「固態電光顯示器」包括旋轉的雙色構件顯示器(rotating bichromal member displays)、膠囊型電泳顯示器、微單元電泳顯示器及膠囊型液晶顯示器。
術語「雙穩態(bistable)」及「雙穩性(bistability)」在本文中以該項技藝中之傳統含義用以提及顯示器包括具有在至少一光學性質方面係不同的第一及第二顯示狀態之顯示元件,以及以便在以有限持續時間之定址脈波驅動任何一給定元件後,呈現其第一或第二顯示狀態,以及在定址脈波終止後,那個狀態將持續至少數次,例如,至少4次;定址脈波需要最短持續時間來改變顯示元件之狀態。美國專利第7,170,670號顯示一些具有灰階能力之以粒子為基礎的電泳顯示器不僅在其極端黑色及白色狀態中,而且在其中間灰色狀態中係穩定的,並且一些其它類型的電光顯示器亦同樣是如此。這種類型的顯示器可適當地稱為多穩態(multi-stable)而不是雙穩態,但是為了方便起見,術語「雙穩態」在此可以用以涵蓋雙穩態及多穩態顯示器。
一種類型的電光顯示器數年來已成為密集研發的主題,它是以粒子為基礎的電泳顯示器,其中,複數個帶電粒子在電場之影響下經由流體移動。當相較於液晶顯示器時,電泳顯示器可具有良好的亮度及對比、寬視角、狀態雙穩定性及低功率耗損之屬性。然而,關於這些顯示器之長期影像品質的問題已阻礙它們的廣泛使用。例如,構成電泳顯示器之粒子易於沉降,導致這些顯示器的使用壽命不足。
讓渡給Massachusetts Institute of Technology (MIT)及E Ink Corporation或在它們的名義下之許多專利及申請案描述在膠囊型電泳及其它電光介質方面所使用之各種技術。這樣的膠囊型介質包括許多小膠囊,每個膠囊本身包括包含在流體介質中之電泳移動粒子的內相(internal phase)及包圍內相之膠囊壁。通常,膠囊本身係保持在高分子黏合劑中,以形成位於兩個電極之間的黏著層(coherent layer)。在這些專利及申請案中所述之技術包括:

許多上述專利及申請案認識到在膠囊型電泳介質中包圍離散微膠囊的壁可以由連續相來取代,從而產生所謂的聚合物分散型電泳顯示器,其中電泳介質包含複數個離散小滴的電泳流體及連續相的聚合材料,並且即使沒有離散的膠囊膜與每個個別小滴相關聯,在這樣的聚合物分散型電泳顯示器內之離散小滴的電泳流體可以被視為膠囊或微膠囊;參見例如前述美國專利第6,866,760號。於是,基於本申請案的目的,這樣的聚合物分散型電泳介質被視為膠囊型電泳介質的亞種。
雖然電泳介質可能是不透光的(因為,例如,在許多電泳介質中,粒子大致阻擋通過顯示器之可見光的傳輸)且在反射模式中操作,但是可使一些電泳顯示器在所謂「光柵模式(shutter mode)」中操作,在該光柵模式中,一顯示狀態係大致不透光的,而一顯示狀態係透光的。參見例如美國專利第5,872,552;6,130,774;6,144,361;6,172,798;6,271,823;6,225,971;以及6,184,856號。介電泳顯示器(dielectrophoretic displays)(其相似於電泳顯示器,但是依賴電場強度之變化)可在相似模式中操作;參見美國專利第4,418,346號。其它類型之電光顯示器亦能夠在光柵模式中操作。在全彩色顯示器的多層結構中,以光柵模式操作的電光介質可能是有用的。在這樣的結構中,與顯示器的觀看表面相鄰之至少一層以光柵模式操作,以暴露或隱藏距離觀看表面更遠的第二層。
術語「透光的」在本專利及本文中用於意指如此表示的層透射足夠的光,以使觀察者能夠看透此層,以觀察電光介質的顯示狀態之變化,所述變化通常可以透過導電層及相鄰基板(如果存在)來觀看;在電光介質在不可見波長下顯示反射率變化之情況下,術語「透光的」當然應該解釋為意指相關不可見波長的透射。
本文所描述的方法通常適用於將膠囊型電泳介質層塗佈在基板上,然後將薄透光導電材料層塗佈在膠囊型電泳介質層上。在許多的情況下,基板係大致平面的,例如,具有約1至約25密耳(25至634μm),較佳地,約2至約10密耳(51至254μm)的厚度之聚合物膜。基板可以是例如離型片,其設計成在將電泳顯示材料層壓至例如背板之前從電泳顯示材料層移除。在其它實施例中,基板可以是背板本身,例如,包括像素電極的薄膜電晶體(TFT)背板。然而,在其它實施例中,基板可以是可撓性的,例如,塗佈有透明導體(例如,銦錫氧化物)的聚合物膜,其能夠在透明導體損壞之前彎曲至某種程度。在其它實施例中,可以使用奇異撓性透明導電材料(例如,石墨烯或碳奈米管浸漬的聚合物)作為基板。在其它實施例中,基板可以是簡單的導電電極,例如,金屬膜或石墨層。在其它實施例中,基板可以是大致透明的,例如,玻璃。基板不必是薄膜或大致平面的材料,例如,基板可以是具有不規則表面的物件,例如,車輛本體的一部分。在這樣的情況下,基板通常是局部平面的,其中微膠囊層大致平坦地靠著基板來沉積,從而產生相對的波形表面,可以在波形表面上沉積透光透明導體薄膜。然而,基板本身在整體上是非平面的。 由於微膠囊的規模很小,局部平面的基板對於僅一釐米(例如,僅五釐米)來說明可以是大致平面的。
在電泳顯示器中,在層堆疊中通常具有一個以上的黏著層。例如,在電泳層與電極之間可能具有黏著層,並且這種黏著層繼續存在最終顯示器中。當然,這種黏著層對顯示器的電光特性具有顯著影響。不可避免地,電極之間的一些電壓降會發生在黏著層內,從而降低可用於驅動電泳層的電壓。黏著劑的影響在較低溫度下傾向於變得更大,並且黏著劑的影響隨溫度的變化使顯示器的驅動複雜化。如美國專利第7,012,735及7,173,752號所述,藉由增加黏著層的電導率,例如,藉由用六氟磷酸四丁銨(tetrabutylammonium hexafluorophosphate)或其它材料摻雜此層,可以減少黏著劑中之電壓降,並且改善顯示器的低溫操作。
在圖1中說明製備薄膜上電極的通用方法。提供基板110,在其上例如利用狹縫型塗佈、浸式塗佈、塗刷、噴灑式塗佈等沉積膠囊型電泳介質層120。基板110可以是可撓性的或非撓性的,並且其可以包括電極層,例如,基板110可以是TFT陣列。或者,基板可以包括透明、半透明或不透明的連續或分段電極層。例如如上面專利所述,膠囊型電泳介質層120可以包括一種以上類型的帶電顏料粒子。於是,膠囊型電泳介質層120可以交替著例如白色與黑色。或者,膠囊型電泳介質層140可以包含三種粒子,其中第一組帶電顏料粒子係紅色的,第二組帶電顏料粒子係綠色的,以及第三組帶電顏料粒子係藍色的。或者,膠囊型電泳介質層120可以包含三種粒子,其中第一組帶電顏料粒子係紅色的,第二組帶電顏料粒子係黑色的,以及第三組帶電顏料粒子係白色的。或者,膠囊型電泳介質層120可以包含四種粒子,其中第一組帶電顏料粒子係白色的,第二組帶電顏料粒子係青綠色的,第三組帶電顏料粒子係黃色的,以及第四組帶電顏料粒子係洋紅色的。或者,膠囊型電泳介質層可以包含四種粒子,其中第一組帶電顏料粒子係紅色的,第二組帶電顏料粒子係綠色的,第三組帶電顏料粒子係藍色的,以及第四組帶電顏料粒子係黑色的。或者,膠囊型電泳介質層可以包含四種粒子,其中第一組帶電顏料粒子係紅色的,第二組帶電顏料粒子係黃色的,第三組帶電顏料粒子係藍色的,以及第四組帶電顏料粒子係黑色的。
在膠囊型電泳材料層120塗佈至基板110上並固化之後,將組合件放置在適合於薄膜沉積的真空室內。如圖1B及圖1C所示,在降低背壓之後,使用沉積裝置130將透光導電材料140的薄膜直接沉積在膠囊型電泳材料層120上,以形成透光導電材料層150。沉積裝置130可以是濺鍍裝置、剝蝕裝置或化學氣相沉積裝置。例如,可以從Veeco Corporation, Plainview, NY獲得各種薄膜沉積溶液。薄膜沉積製程通常在小於大氣壓(例如小於100托,例如小於50托,例如小於10托,例如小於1托,例如小於100 m托)下完成。在一些情況下,可能必須緩慢地降低膠囊型電泳材料層120上的氣體環境(atmosphere),以避免膠囊破裂。在一些情況下,可能必須例如藉由在乾燥氮氣下儲存一段時間來刻意地使膠囊型電泳材料層120脫水。
一旦已經沉積透光導電材料層150,就可以將透光導電材料層150連接至電壓源180,藉此提供橫跨膠囊型電泳材料層120的電場,從而產生圖1C所示的電泳顯示器。觀看者將看穿透光導電材料層150,以看到膠囊型電泳材料層120的狀態。例如,當基板110係塗佈有石墨的玻璃片時,如圖1D所示,在光學顯微鏡下白色狀態顯示為複數個圓圈。當反轉電壓源180的極性時,如圖1E所示,視野看起來完全是黑色的。
應該理解的是,基板110不需要是剛性的,並且可以可彎曲至不會引起膠囊型電泳介質層內之膠囊破裂或引起透光導電材料層150或後電極材料失效的程度。例如,基板110可以包括透明聚合物,例如,聚對苯二甲酸乙二酯(PET)、聚碳酸酯、聚丙烯、丙烯酸類或環狀烯烴共聚物(COC)。透光導電材料層150的完整性可以藉由在透光導電材料層150上塗佈阻障層(例如,聚胺基甲酸酯層)來增強。
由圖2的流程圖來表示製造包括透光導電材料層的電泳顯示層之方法。相對於圖3-5,可清楚知道,圖2中的流程圖係示例性的,並且可以使用其它變化來產生具有更少或更多層的電泳顯示層。從步驟210開始,提供基板。如上所述,基板可以包括聚合物;然而,諸如金屬或玻璃的其它材料亦是合適的。可以在製程開始於諸如熱成型、鑄造、射出成型、吹氣成型、研磨、蝕刻或切割之類的製程之前,使基板成形。基板可以是較大組件的一部分,例如,車輛的一部分。基板可以包括導電材料。在步驟210中提供基板之後,在步驟220中施加可選的介電層。介電層可以包括任何合適的材料。在一些情況下,高介電材料(例如,Si3
N4
、SiO2
、Al2
O3

適用於薄膜的聚合物包括聚胺基甲酸酯、聚醯亞胺及聚丙烯酸酯。特別地,具有低導電率(在25℃下<5000pS/cm)及適度的相對介電常數(較佳的是在1.8-10的範圍內)的聚合物層在電泳介質與電極之間提供介電隔離的期望組合。通常,這樣的層之厚度小於0.5μm,較佳地小於300nm,較佳地小於200nm,較佳地小於100nm。該等聚合物層可以由聚醯亞胺、聚醚、聚酯、聚喹啉、聚喹啉、聚二唑、聚降烯、環烯烴及環烯烴共聚物、聚四氟乙烯、聚全氟環丁烯、聚苯并環丁烯、聚苯并唑及氟碳化合物(例如,聚四氟乙烯,例如,特夫綸AF(聚[4,5-二氟-2,2-雙(三氟甲基)-1,3-二氧呃-co-四氟乙烯])(poly[4,5-difluoro-2,2-bis(trifluoromethyl)-1,3-dioxole-co-tetrafluoroethylene]))來形成。在一些實施例中,介電質亦可以充當黏著劑,例如,聚胺基甲酸酯黏著劑、乙酸乙烯酯黏著劑、環氧樹脂及丙烯酸類黏著劑,例如,美國專利第7,012,735號中所描述的那些,在此以提及方式將其併入本文。
在步驟230中,在所得的結構(基板及可選的介電層)上塗佈膠囊型電泳介質層。此步驟可以使用諸如狹縫型塗佈、噴灑式塗佈、浸式塗佈、電沉積、粉末塗佈、絲網印刷或塗刷的方法來完成。膠囊型電泳介質可以以膠囊漿料及聚胺基甲酸酯黏合劑來運送,或者膠囊型電泳介質可以以「冷凍乾燥」(亦即在凍乾之後)來運送。通常,塗佈的材料將例如用熱量及/或壓力來進行固化,以使黏合劑凝固,或者用紫外線輻射來進行輻射固化。固體電光層通常是膠囊型電泳層,但是亦可以是聚合物分散電泳層或旋轉雙色構件或電致變色層。
在已經塗佈膠囊型電泳介質層之後,在執行下一步驟之前,可能需要對塗佈的基板進行調理。在某些情況下,如步驟235所示,將中間介電層沉積至膠囊層上。先前在步驟220中所論述之任何介電材料都可以使用在步驟235。在沉積介電層之後,或者如果不使用介電層,則在步驟240中沉積薄膜導體。在某些情況下,在將薄膜導體塗佈在組合件上之前,用例如遮蔽膠帶遮蔽基板及/或膠囊型電泳介質層的一部分可能是有用的。於是,一旦移除遮罩,就可以清楚地接近後導體,以使前導體與後導體易於耦接至電壓源。已發現可用作掩蔽層的聚合物膜包括Kapton膠帶(可從du Pont de Nemours & Company, Wilmington, DE購得的聚醯亞胺膠帶)及RP301膜(可從Nitto America, Inc., Fremont CA購得的丙烯酸膜)。
如關於圖1所述,在步驟240中,將透光導電材料薄膜施加至膠囊型電泳材料層上。此方法可以包括濺鍍、剝蝕或化學氣相沉積或溶液沉積。所述材料可以是可形成薄膜之任何合適的透光導電材料,例如,氧化銦錫、氧化鋅、氧化鎘、摻雜的氧化銦錫、摻雜的氧化鋅或摻雜的氧化鎘。在沉積透光導電材料層之後,可以在步驟250中將可選的防潮層沉積在透光導電材料層的頂上。防潮層將防止水進入膠囊層,水在那裡會降低膠囊型電泳介質的性能。防潮層可以是關於步驟220所述的薄膜介電質。防潮層亦可以是低水蒸氣穿透率(WVTR)聚合物,例如,聚胺基甲酸酯、聚丙烯、聚乙烯(例如,HDPE或PET)或乙烯-乙烯醇。防潮層的厚度可以在1nm(薄膜)至20μm(塗佈的聚合物膜)之間。例如,薄的防潮材料之厚度可以小於1μm,例如小於500nm,例如小於200nm,例如小於100nm,例如小於50nm。例如,薄膜介電層的厚度可以在1nm至500nm之間,例如,在10nm至100nm之間。雖然未在圖2的流程圖中進行描述,但是亦可以考慮在如圖5C所示之透光導電材料薄膜的沉積之前,如圖5B所示,將薄膜防潮層直接沉積在膠囊型電泳介質層上。最後,在已經施加可選的防潮層之後,可以在步驟260中沉積可選的平坦化層。平坦化層可最佳地在圖3D、4D及5E中看到。平坦化層「平坦化」由塗佈步驟所產生的表面波度,並確保與上基板,例如,保護片(例如,UV濾光層或一些其它密封層)的結合更均勻。亦即,可以將合成物散佈在不規則表面上並固化,以形成薄、光滑且在不規則表面與合成物之間大致沒有空隙的黏著層。平坦化層可以包含聚酯、胺甲酸乙酯或丙烯酸類,並且可以包含摻雜劑、交聯劑及/或助黏劑。在一些實施例中,平坦化層的厚度可以小於25μm,亦即小於10μm,亦即小於5μm,亦即小於3μm。平坦化層可以具有小於1010

可以在圖3A至5F中看到各種實施例及這些實施例的逐層構造。值得注意的是,層及特徵未按比例來繪製。例如,微膠囊320通常約為30-50μm,而透光導電材料330約為50-200nm。簡單的電泳層之結構顯示在圖3A至3E中。在圖3A中,將包含微膠囊320的漿料塗佈在簡單的基板310(其可以是具有黏著劑的金屬化離型片)上,其中微膠囊320具有在烴溶劑中的電泳粒子325。在圖3B中,將諸如ITO的透光導電材料330塗佈在微膠囊層320上。隨後,在圖3C中,將阻障層340施加至透光導電材料330,以控制濕氣進入。阻障層340可以是例如聚乙烯。接下來,在圖3D中,將聚胺基甲酸酯平坦化層350施加至阻障層340。最後,將保護片360施加至疊層上,以完成電泳顯示層。在完成之後,可以移除基板310,並且將疊層的其餘部分層壓至電極結構,例如,像素電極的主動矩陣。
可替代地,如圖4A至圖4E所示,可以產生簡單的電泳顯示器。在圖4A中,基板410已經塗佈有下電極層412及介電層415。完成的基板/電極/介電質可以是較大物體的一部分,或者亦可以是主動矩陣背板或分段背板。如前所述,將包含微膠囊420的漿料塗佈在基板410上,其中微膠囊420具有在烴溶劑中的電泳粒子425。值得注意的是,在圖4A中,在此層中的一些微膠囊420之間存在間隙。由於這些間隙,當將諸如ITO的透光導電材料430塗佈在微膠囊420上時,一些ITO會產生與下電極412的短路,但是介電層415可防止這樣的短路。例如,參見圖4B中的圓圈區域405。在施加透光導電材料430之後,在圖3C中,將阻障層440施加至透光導電材料430。接下來,在圖4D中,將聚胺基甲酸酯平坦化層450施加至阻障層440。最後,將保護片460施加至疊層上,以完成電泳顯示器。這樣的顯示器對於給定的驅動電壓呈現出改善的對比度,因為由於電極之間沒有黏著層,局部電場實際上要強很多。
在又另一個實施例中,如圖5B所示,可以在微膠囊520的頂上形成介電層528,以提供防潮層,並在如圖5C所示將透光導電材料530沉積在防潮層上方時防止短路。此外,如實例中所論述,中間介電層藉由減少反沖來改善顯示器的整體光學性能。相似於圖3A至3E及圖4A至4E,在圖5A-5F中,堆疊亦可以包括基板510、微膠囊520、電泳顏料525、透光導電材料530、阻障層540、平坦化層550及保護片560。
噴灑式塗佈製程
如已經提到的,本發明可以藉由將電泳介質的膠囊噴塗至基板上來構造。這種製程包括形成在液體中之膠囊的分散液;經由第一孔口供給分散液;以及經由圍繞第一孔口的第二環形孔口供給連續的氣體流,藉以形成膠囊的噴液。此噴塗製程比狹縫式塗佈具有的優勢在於:噴灑式塗佈通常不需要在要噴塗的液體中使用流變改性劑,以致於最終塗層不含這樣的流變改性劑,因此,不會有這樣的流變改性劑可能對狹縫式塗佈的電泳介質之特性的影響。通常,在噴灑式塗佈中,僅需要將最終產品中實際需要的添加劑添加至要噴塗的液體中。
圖6係通過可用於本發明的噴灑式塗佈製程中之簡單噴灑式塗佈噴嘴(通常標記為600)的示意剖面圖。噴嘴600包括具有中心軸向孔604的大致圓柱形的主體602,經由中心軸向孔604泵送分散在液體(未顯示)中之電泳膠囊(亦未顯示)。中心孔604被環形孔606圍繞,經由環形孔606將連續的空氣流推進。中心孔604的下端終止於孔口608,環形孔606的下端終止於圍繞孔口608的環形孔口610。圓筒形擋板612圍繞環形孔口610。藉由擋板612限制通過環形孔口610的空氣流,導致通過孔口608之膠囊的分散液形成噴液或噴流614。
噴嘴600亦設置有成形空氣孔616,其數量可以是六個或八個。如圖6所示,孔616所穿過之噴嘴600的外圍部分向下延伸至孔口608及610以及擋板612下方,並且孔616的下部筆直地向下且向內。將成形空氣連續地強行推進通過孔616,使得其撞擊噴流614,從而使噴流張開成張大的噴液618,張大的噴液618撞擊設置在噴嘴600下方之基板620上。
膠囊塗層的品質根據其再現性粒度、平均塗層重量、均勻性及缺陷密度進行評估;缺陷密度藉由標準顯示結構中每單位顯示面積的非切換膠囊的數量來量化,將用於本用途之所述標準顯示結構定義為背板,背板依次在25µm的聚對酞酸乙二酯膜上帶有25µm的積層黏著層、20µm的膠囊層及包括ITO層的前基板。較佳地,霧化空氣出口剖面與膠囊分散液出口剖面之比不大於約8.5,並且較佳地在約5.0與約7.0之間。膠囊分散液孔口直徑較佳地在約1.0-1.40μm的範圍內。膠囊分散液可以包含重量分率較佳地為約38.0至約40.5wt%的膠囊;此分散液可以任選地包含濃度高達約4.0wt%的1-丁醇及濃度高達約0.04wt%的表面活性劑(例如,Triton X 100)。
在本發明的噴灑式塗佈製程中可以使用多種膠囊分散液進料速率及霧化空氣進料速率。通常,膠囊分散液進料速率MF
不小於約30g/min且不大於約70g/min,最佳化主要根據在霧化區(亦即,從第一個孔口出來的膠囊分散柱分裂成流體片的區域,流體片隨後分裂成帶狀,最後變成液滴)中之適當滯留時間來決定。理想地,液滴尺寸分佈使得每個液滴的平均膠囊總數小於約5.0,並且標準偏差小於每個液滴約3.0個膠囊。霧化空氣進料速率係根據在第二孔口處測得之臨界空氣速度v*來設定,通常約為100m/sec。在較佳的製程中,在沒有成形空氣的情況下,使用約150至200g/min的總空氣進料速率MA
(包括霧化空氣及成形空氣),而在有成形空氣的情況下,使用高達300g/min的總空氣進料速率MA
。
亦發現噴塗之膠囊塗層的品質及均勻性會受到基板的預處理及添加至膠囊分散液中之添加劑強烈的影響。有用的預處理及添加劑包括但不限於:
1)膠囊分散液包含表面活性劑(例如,Triton X-100、丁醇等),以改善基板表面的潤濕性;
2)用包含表面活性劑(例如,Triton X-100、1-丁醇及其它具有去污劑結構)及任選的聚胺基甲酸酯膠乳(polyurethane latex)之子層對基板表面進行預塗佈;
3)用大氣式電漿或電暈放電處理對基板進行預處理;以及
4)膠囊分散液可以包含聚合物黏合劑,例如,聚胺基甲酸酯膠乳。
如已經提到的,本發明之噴灑式塗佈製程可以包括使用遮罩材材料來覆蓋基板的部分,使得在移除遮罩材料之後,膠囊僅保留在基板之不曾存在遮罩材料的那些部分上。用於覆蓋基板的部分之遮罩材料不應該是多孔的,或者至少應該具有足夠低的孔隙率,以確保不會發生膠囊沉積至基板的遮蔽區域上之情況。遮罩材料不應該顯著吸收分散有膠囊的液體(通常是水性的),並且應該放置成足夠靠近基板表面,以便不會發生膠囊在遮罩材料下方從基板的未遮蔽區域至遮蔽區域的橫向吸入。在將膠囊沉積在基板上之後,可以在遮罩材料仍在原位的情況下使膠囊乾燥(或以其它方式處理,以形成黏著層,例如,藉由暴露於輻射),或者可以先移除遮罩材料,然後再使膠囊乾燥或進行其它處理。在這兩種情況下,都應該選擇遮罩材料及膠囊分散液的物理性質,以便在移除遮罩材料期間,不會將膠囊引入基板之先前遮蔽區域,亦不會將膠囊從未遮蔽區域移出(例如,藉由不規則地撕裂膠囊的乾燥黏著層)。
遮罩膜可以包括預層壓在要沉積之膠囊的表面上之黏著劑以及暴露於噴液的離型膜。在膠囊沉積之後,移除離型膜,隨後進行其它處理。然後,可以將所獲得的噴塗印刷膜層壓至背板,背板可以是透明或不透明的。實例
實例1
如圖4A所示,藉由狹縫式塗佈將黑白帶電電泳介質之膠原蛋白/阿拉伯膠膠囊的聚胺基甲酸酯漿料塗佈在PET-ITO基板上,從而產生膠囊型電泳介質層。密封製程、漿料形成及縫隙式塗佈製程的更多細節可以在美國專利第6,982,178號中找到。在塗佈之前,使用Kapton膠帶來遮蔽基板的邊緣,藉此可在製程的完成時輕易進行電連接。在加熱固化黏合劑之後,使用射頻濺鍍(Semicore Equipment,Livermore,CA)將100nm氧化銦錫(ITO)的保形塗層沉積在膠囊的單層上。在濺鍍製程期間,將膠囊型電泳介質層暴露於8毫托的真空下1500秒。
相似於圖1C,藉由在濺鍍的ITO電極與基板上的ITO之間提供電位來產生電泳顯示器。當從濺鍍的ITO側觀察時,在以±30V驅動下,測得亮態為81±1L*,測得暗態為45±1L*。暗態及亮態都顯示出表面光澤面,這很可能是由於將ITO沉積至微膠囊表面上所形成之面的光散射所造成。
雖然簡單的PET-ITO-膠囊-ITO疊層的亮態及暗態係相當好的,但是如圖7所示,發現到自抹除(self-erasing)(亦稱為反沖)量係相當大的。特別是在持續驅動至亮態之後,反轉至暗態時的反沖約為15L*,這是非常明顯的,並且通常對於商業應用是不可接受的。(參見圖7中的虛線圓圈)。亦觀察到,在較高溫度下反沖較小。
實例2
如同在實例1中,製備第二個樣品,但是另外在濺鍍的100nmITO的頂上包括聚胺基甲酸酯平坦化層,並且將消光PET膜層壓在平坦化層的頂上,以提供額外的保護。第二個樣品的亮態幾乎保持不變,而暗態減少36%至29L*。

平坦化層及消光PET膜(matte PET film)改善的暗態可能是測量技術的偽影。因為濺鍍的ITO係非常光滑的,所以即使當電泳介質已被驅動至暗態,濺鍍的ITO亦會反射大量的入射光。如大多數電泳顯示器通常所添加的那樣,添加消光PET上保護片,減少背向反射,並且降低測量的暗態之L*。
實例3
產生實例1的另一個變型,其包括藉由射頻濺鍍直接沉積在狹縫式塗佈之微膠囊的頂上之薄的(10nm厚)SiO2
層,然後接著是亦使用射頻濺鍍沉積之100 nm的氧化銦錫(ITO)。所得的組合件相似於上面所述的圖5C。
如圖8所示,特別是在較高溫度下,添加中間介電層大大地改善測得的反沖。反沖本身表現為光學自抹除;當藉由施加驅動脈衝將電光顯示器從一種極端光學狀態驅動至一種相對極端光學狀態,然後在沒有電場施加至電光介質的情況下維持一小段時間時,電光介質從其被驅動所得的相對極端光學狀態朝所述極端光學狀態釋回。參見例如圖7。值得注意的是,如圖8所示,在微膠囊與導電ITO層之間存在相當薄的介電層之情況下,反沖大約是原來的一半。
除了減少所觀察到的反沖之外,與直接將ITO濺鍍在膠囊上的疊層相比,發現到添加中間SiO2層僅略微降低黑白狀態之間的總對比度(ΔL*)。如圖9所示,膠囊-介電質-ITO疊層在白色狀態與黑色狀態之間的總對比度係相對平坦的,並且在整個操作溫度範圍內有減少的反沖,在0°C至35°C(亦即,典型的室外操作條件)下具有特別好的性能。因此,似乎在膠囊層與上濺鍍導體之間添加薄的介電層可以使整個電泳介質性能進入適合於室外招牌的規範內。
實例4
藉由將膠囊噴塗與ITO濺鍍相結合,產生非常薄(〜22μm)的電子閱讀器疊層。如圖10A至10C所示,用異丙醇清洗標準6"薄膜電晶體(TFT)基板710(Innolux Corporation)並對其進行乾燥,其中基板710包括1448×1072電極及黏合至基板的影像控制器。使用上述技術,將包含帶相反電荷之黑色及白色顏料的單層電泳顯示膠囊720直接噴塗至背板的像素電極上。接下來,在降低的環境壓力下,將約100 nm的ITO 740直接沉積在噴塗膠囊的頂上,以形成上透明電極750。然後,利用細的銀線780在基板710上的上平面驅動電極與上透明電極750之間形成上平面連接(T.P.C.),從而使驅動器晶片具有用於上透明電極750的參考電壓。撓性連接器(未顯示於圖10A至10C中)在背板與商用電子閱讀器控制器(Freescale Electronics)之間提供介面(interface)。在沒有額外的塗層及沒有對驅動電子裝置進行修改的情況下,組裝的顯示器能夠顯示清晰的文字且可以輕鬆地在頁面之間進行切換。產生的顯示在顯示非切換區域之前運行數週,這可能是由於膠囊層因乾燥而收縮以及隨後的ITO層破裂所引起的,從而降低上透明電極750的電氣完整性。
因此,如本文所述,很明顯,藉由將透光導電材料的薄膜直接塗佈在膠囊上,可以改善標準膠囊型電泳介質的電光性能。此外,如果例如用噴灑式塗佈或浸式塗佈來施加膠囊,則不必使用層壓設備來完成電泳顯示器的構造。再者,假如可以將薄的透明電極層均勻地施加至表面上,這樣的技術可以用於產生具有複雜形狀的電泳顯示器。
對於熟悉該項技藝者將顯而易見的是,在不脫離本發明的範圍之情況下,可以對上述本發明的特定實施例進行許多改變及修改。於是,整個前面描述將以說明性而非限制性的意義來解釋。

- 一種電泳顯示層,包括:一第一基板;一膠囊層,其包含電泳介質,該膠囊層具有一平坦面及一波形面,膠囊被定向成使得該平坦面與該第一基板相鄰;50-200nm的透光導電材料層,其在低於133帕斯卡(1托)的真空壓力下,沉積在膠囊的該波形面上,使得該透光導電材料層與該複數個膠囊的波形面直接接觸,其中該膠囊層設置在該第一基板與該透光導電材料層之間;以及一平坦化層,其設置在該透光導電材料層上。
- 如請求項1之電泳顯示層,其中該電泳介質包括至少一種類型的帶電粒子,該至少一種類型的帶電粒子回應一施加電場而在該膠囊內移動。

- 如請求項11之電泳顯示器,其中該第二介電材料層包括Si3N4、SiO2、Al2O3、HFO2、ZrO2或聚合物。
- 一種電泳顯示器,包括如請求項8之電泳顯示層,其中一第二導電材料層設置在該第一基板與包含電泳介質的該膠囊層之間。
- 一種製造電泳顯示層之方法,包括:提供一第一基板;沉積包含電泳介質的一膠囊層在該第一基板上,藉此在該膠囊層之與該第一基板相對的面上形成該膠囊層的波形表面;沉積一介電層在包含電泳介質之該膠囊層的波形表面上;以及在低於133帕斯卡(1托)的真空壓力下,沉積50-200nm透光導電材料層在該介電層上,其中該介電材料層設置在該膠囊層及該透光導電材料層之間。
- 如請求項14之方法,其中在低於13帕斯卡(100毫托)的真空壓力下沉積該透光導電材料層。
