Description
本發明通常係關於用於製造可食用、可生物降解且可堆肥食品包裝及服務物品之混合調配物及使用該調配物之方法。
習知拋棄式餐飲服務物品通常由紙或紙板(通常塗有或浸漬諸如蠟或聚乙烯之聚合防水材料)或多種塑料之一(最通常為聚苯乙烯)製造。此外,烤箱用拋棄式餐飲服務物品由鋁或通常稱為雙重烤箱用塑料之CPET製造。
在引入生物圈可生物降解可堆肥產品時,發現兒童通常表現食用所呈示物件之慾望。當詢問時,成人亦表現對於可食用包裝或餐飲服務物品之興趣。可食用、澱粉基餐飲服務物品在1994年挪威Lillehammer冬季奧運會上受到相當廣泛熱情的歡迎;使用後,將該等物品喂給家畜,消除了一個大廢物來源。家庭及工業麵包師表現對用於蛋糕、杯形蛋糕、松餅、果餡餅、餡餅及其類似物之可食用模製裝置的需求以替代當前使用之金屬及紙質物品。
除兒重及其他消費者對可食用包裝材料之固有吸引力外,亦存在對使用"便宜"塑料於包裝上可具有十分高之環境成本之漸增認識。舉例而言,聚苯乙烯杯之預期壽命為約500年,而每年每個美國人平均丟棄約100個杯子。聚苯乙烯係藉由化學處理苯及乙烯而製造,兩者均為石油工業之副產物且因此均為不可再生資源。儘管自二十世紀中期以來石油工業之環境記錄大有改善,但提取及處理燃料及化學生產用石油仍為公認之環境問題。亦已經提出關於使用有限天然資源(化石碳氫化合物原料)生產拋棄式物品(其加劇廢物處理問題)而非將資源儲存用於生產耐用物品是否明智之問題。
美國政府消息來源指出以重量計(所有類型之)包裝佔城市固體廢物流之32%。食品包裝佔廢物流之約9%。當垃圾填埋法規變得更嚴格時,處理城市廢物之成本可能增加,當前地點被填滿且由(通常)更遙遠之地點替代,且廢物運輸成本(連同燃料成本)增加。
寵物食品包裝亦相當地增加廢物流。據估計每年寵物食品包裝之全球市場之總量超過5億美元,同時更強調包括部分尺寸之包裝之較小包裝。在所有工業中,所售賣之每單位產品之量愈小,則包裝體積與產品體積之比率愈大;因此所使用之寵物食品包裝之量以比寵物食品本身之量更大的速率增長。
防潮及氧與其他氣體不能透過之材料包括習知塑料、金屬、玻璃及塗有塑料之紙或紙板。其中,金屬、玻璃、紙板及模製塑料通常提供包裝物品之結構性保護以及障壁特性,而塑料膜及塗有塑料之紙則主要提供障壁保護而非結構性保護。通常為獲得包裝所需之結構剛性比為僅獲得合適障壁特性需要大得多的質量。該等材料均不可生物降解或可堆肥。若其進入處理廢物流(亦即其並不再循環),則該等材料持久存在;其將保留於甚至提供氧及水分以促使生物降解之填埋場中。
除廢物處理問題外,一些當前之研究認為某些用於製造塑料之化學產品(鄰苯二甲酸酯或其他增塑劑)可能甚至在極低濃度下藉由影響人類及多種其他動物物種之內分泌(激素)系統對環境及人類生殖系統產生有害效應。觀察結果暗示,在野生生物及人類中,極低濃度之該等化合物可模仿或干擾在胚胎發育中起重要作用之激素,導致諸如腹足動物之兩性畸形,魚類、鱷魚及一些動物之雌性化,兩棲動物、魚類及鳥類之畸形或病態,及人類發育及生殖生物學之各種效應的效應。儘管研究及自其得出之結論具有爭議,但FDA及一些日本及歐洲之管理機構正考慮對某些鄰苯二甲酸酯加以禁止或額外管理。不管該爭論在未來如何解決,當前對於塑料及用以改良其物理特性之增塑劑之安全性存在漸增之公共關注。
使用可生物降解及可堆肥之拋棄式包裝材料之需要在過去十年中正穩定增加。最近在2003年3月,臺灣宣佈在拋棄式包裝中使用聚苯乙烯泡沫為非法。中國之主要城市(例如北京及上海)亦已宣佈在拋棄式包裝中使用聚苯乙烯泡沫為非法。談及美國之固體廢物政策,美國民用工程協會(American Society of Civil Engineers)之網站說道"過度消費之問題應予以解決,同時應達成減少不必要物品、包裝及傳單之生產與消費之目標。在產品及包裝中使用且作為生產過程中之副產物產生之有毒材料應予以最小化。"
與塑料不同,紙及紙板係由木漿製造,其為可再生材料。然而,木纖維之再生時間-生長為樹木所需之時間-相當長,且已認識到製造白色("漂白")纖維所需之化學處理對環境有害。使用未漂白及再循環之纖維幫助減輕該等環境有害作用,但當多種農業副產品來源可用時使用慢生長樹木作為纖維來源本身即有問題。
此外,在現有技術中,澱粉基餐飲服務物件通常含有兩種或三種主要相:含有無機填料材料及/或纖維材料之基質材料(主要為澱粉)。澱粉基質材料之機械特性為該等物件之效能之關鍵。經烘焙之未改質澱粉通常在乾燥時十分脆弱且易碎,但當澱粉含有5%至10%水分時相對較軟且易彎。在當前實踐中,通常將纖維添加至調配物中以增加澱粉基物品之撓曲強度及破裂能,尤其在緊接脫模後當澱粉之水分含量極低時之期間。然而,甚至在添加大量(10%或更多)纖維後,澱粉基物件通常在緊接脫模後或當在乾燥環境(冬天之加熱建築物、夏天之空調建築物、一年中任何時間之沙漠環境)中長期儲存時仍極易碎。因此在製造過程中(尤其在塗覆塗層或層壓膜之前)及當在乾燥環境中使用澱粉基物件時,澱粉基物件之易碎損壞繼續呈現問題。
此外,在現有技術中,無機礦物填料(例如碳酸鈣、矽石、硫酸鈣、水合硫酸鈣、矽酸鎂、雲母礦、黏土礦、二氧化鈦)通常包括於用於生產澱粉基可生物降解餐飲服務物件之調配物中。然而,該等填料並不可生物降解。使用該等材料作為填料製造產品之市場需求指出該等材料為天然、可再生且為環境有利的。然而,存在與開採(或合成)及處理所有無機填料材料有關之固有環境成本。
最後,在現有技術中,在澱粉基餐飲服務物件中最常用之纖維為木漿纖維(類似於紙基物件)。作為造紙工業之主要源材料,其易於獲得、品質及材料特性一致且具有充當成品餐飲服務物件中之結構元件所需之主要特性。然而,如上所述,當多種農業副產品可用時使用慢生長之樹木作為纖維來源本身即有問題。
因此,對用於生產可食用、可生物降解且可堆肥之拋棄式物品之改良系統存在需要,其可滿足容器、盤、碟及碗通常所需之所有範圍之用途。消費者將明顯因引入新穎可食用餐飲服務及包裝材料而獲益。整個社會將明顯因城市固體廢物流中食品包裝材料之量總體上降低而獲益。
此外,對降低城市廢物流中持久存在、不可生物降解食品包裝之比例存在需要。開發將用於結構剛性之可食用、可堆肥且可生物降解之材料與用於防水、水蒸氣、氧及污染物之少量塑料膜或塗有塑料之紙張組合的包裝系統將為有益的。

本發明之一些實施例之目的係為提供用於製造可食用、可生物降解、可堆肥且可拋棄之物品之系統,該等物品可充當用於以下產品之功能性包裝及/或服務物品:冰淇淋及其他冷凍甜點產品;諸如蛋糕、松餅、餅乾、麵包及甜麵包之烘焙物品;水果、肉及蔬菜餡餅;比薩餡餅;糖果產品;及其他經設計由人類或動物食用之產品。希望該等物品對於消費為安全的,具有誘人之外觀、口味及紋理,且若拋棄而非耗費,則其如其他食品般易於生物降解。該等特徵明顯不同於並不可食用、可口或可生物降解之標準餐飲服務及食品包裝材料(經PE、丙烯酸系物或蠟塗佈之紙板、PETE、HDPE、PP、PS、PVC、乙烯樹脂、金屬箔產品等)。

本發明之一些實施例之另一目標係為提供可食用、可堆肥且可生物降解之材料作為包括習知外部障壁材料(例如塑料膜或塗有塑料之紙張)以防水、水蒸氣、氧及污染物之包裝系統中之結構剛性內部組份。
本發明之一些實施例之另一目標係為提供具有類似於彼等模製塑料包裝物品之機械特性,但不含鄰苯二甲酸酯及其他在製造習知塑料製品中使用之增塑劑的可模製包裝材料。
本發明之一些實施例之另一目標係為提供起與澱粉基食品容器中傳統礦物填料相同之作用的完全可食用、可生物降解、可堆肥且可再生之植物基有機材料。
本發明之一些實施例之另一目標係為提供包含來自非木材植物且尤其來自一年生及/或已在生產中之商品之副產品之材料的纖維材料之方法及調配物。
對於熟習此項技術者可經由本發明之以下描述變得明顯的本發明之一些實施例之該等及其他態樣可由用於製造澱粉基物品之調配物及使用該調配物之方法實現。
本發明之一實施例為包含水;澱粉;天然纖維材料;脫模劑;調味劑;著色劑;及/或蠟乳液、蛋白質或其他天然聚合化合物以調節產品用於特定應用之特性的組合物,其中由於希望該材料可食用,故所有成份可為食品級材料。
為充分瞭解獲得根據本發明之上述細節及其他優點及目標所用之方式,本發明之更詳細描述將參考其特定實施例來提供。
本發明之一實施例提供可食用且強度比標準冰淇淋桶調配物高得多,同時在爐中及微波環境下仍保持功能的包裝材料。本實施例之典型預見應用包括強度更高之冰淇淋桶、餡餅殼、松餅碟、熱狗托、糖果碟、冰淇淋碟、餅乾托及甜點碟。具有增強之防潮性之產品可藉由以可食用防潮塗料塗佈該碟來提供。若食品產品之長期儲存需要密封之水分及氧障壁,則可將習知經塗佈之紙張或塑料膜材料用於障壁材料,而將剛性可食用、可堆肥且可生物降解之插入物用於保持且保護食品。
寵物食品容器亦可根據本實施例製造。該等容器不僅可食用,且對於寵物之牙齒亦安全(不同於多種習知包裝材料)。該新穎寵物可食用包裝可經調味以在寵物結束進餐後充當"款待"或充當食物本身之部分。寵物食品包裝之消除將為寵物提供額外之飲食纖維來源,減少寵物食品包裝材料在當前送至填埋場之廢物流中之量且藉由消除廢包裝材料來增加寵物食品遞送之總體效率。
提供可食用包裝物品(容器、盤、碟、碗、桶及杯以及其他新穎形狀)自其製造之根據本發明之調配物,其包含水;澱粉;視情況之作為烘焙物品中之結構元件(在若干尺寸尺度上)且作為用於無機填料之廉價有機替代物組合使用之若干天然纖維材料;視情況之用於降低經生產用於乾燥環境之物件之易碎性且防止物品通常乾燥時在形成後立即破裂的蛋白質及天然聚合化合物;視情況之用於增加成品之防水性之蠟乳液;視情況之用於降低烘焙部分與模系統之間之黏著力的脫模劑;及視情況之用於增加物品之感官需求之食品級著色劑及/或調味劑。
用於本實施例之澱粉可包括(但不限於)諸如植物之塊莖、根、種子及/或果實之植物來源,且特定植物來源可包括玉米、馬鈴薯、木薯、稻或小麥或類似植物,或包括動物來源,亦即肝糖,儘管植物來源最佳。此外,澱粉較佳提供為預膠凝化及未烹製過之澱粉之組合。較佳地,以調配物中總澱粉之重量計,預膠凝化澱粉具有約0%至約30%範圍內之濃度,且更佳3%至20%,且最佳5%至15%。可包括藉由交聯、穩定化或添加親脂性官能基而改質之食品級澱粉(預膠凝化或未烹製過)以在暴露於含水食品時增加產品對於軟化之抗性。
蛋白質及天然聚合化合物可包括(但不限於)由酪蛋白、大豆蛋白分離物或濃縮物製成之製備物或類似之該等製備物。一種該製備物可根據以下三個步驟製備:1)根據通常製造商之推薦(通常,藉由浸泡使蛋白質水合,隨後逐漸增加溶液之溫度至180℉及增加pH值至pH=9至9.5,隨後將該溶液於180℉下保持15分鐘)烹製酪蛋白或大豆蛋白分離物於水中(約10重量%)之溶液;2)冷卻該製備物至室溫;及視情況之3)添加防腐劑且充分摻合。視蛋白質溶液所需之存放期、最終產品中所需之蛋白質濃度及政府法規對防腐劑化合物於可食用材料中之劑量所施加之限制而定,防腐劑在製備物中之較佳濃度為約0.1%或更低。
其他蛋白質亦可與酪蛋白或大豆蛋白製備物組合或單獨使用以改良容器之防水特性。舉例而言,該等蛋白質可包括白蛋白、明膠或其類似物。
若干天然纖維材料可作為烘焙物品中之結構元件(在若干尺寸尺度上)及/或作為廉價有機填料組合使用。使用纖維元件以控制濕糊狀物之模製特性及增強成品餐飲服務物件之結構穩定性。儘管存在用於調配物之纖維長度及纖維縱橫比之連續區,但在通常意義上調配物之纖維部分可分為起不同功能之三種類別(基於纖維長度)。長或極長(4至25 mm或更長)纖維或複合纖維元件用於形成在其於模中膨脹時幫助防止缺陷形成之網狀物。中等長度纖維(0.5至5 mm)亦幫助控制濕糊狀物之流動特性,且用於增加成品餐飲服務物件之韌性,防止在處理期間及正常使用期間破裂。短纖維(<0.5 mm)主要用作易於將可生物降解材料引入調配物之構件,亦即比含有其之澱粉基基質更具有防水性之填料材料。(所有類型之纖維提供該功能性,但中等、長及極長纖維之存在為其所提供之模製、處理及利用特徵所需,而短纖維元件主要存在用於有助於其產生之防水性。)
視情況,短纖維可聯合賦予與短纖維相同之優點之其他填料材料使用或由該等其他填料材料替代。舉例而言,該等填料材料可包括有機及無機聚集體,諸如碳酸鈣、矽石、硫酸鈣、水合硫酸鈣、矽酸鎂、雲母礦、黏土礦、二氧化鈦、滑石等。聚集體及/或短纖維之濃度以調配物之乾重計可在0%至約25%之範圍內,以調配物之乾重計可在約2.5%至約20%之範圍內,以調配物之乾重計可在約5%至約15%之範圍內,以調配物之乾重計可在約5%至約20%之範圍內,或以調配物之乾重計可在約7%至約17%之範圍內。
在本實施例之一態樣中,有機填料材料可包括經研磨之胡桃殼。經研磨之胡桃殼產生包含短纖維之纖維母料。經研磨之胡桃殼可單獨用作填料材料或可與其他填料材料組合。當單獨使用時,以乾重計較佳濃度為約8%。
調配物中通常包括來自若干來源之纖維。來自草或蘆葦物質之相對高品質纖維提供最有助於成品物件之結構穩定性及彈性之中等長度纖維。長至極長之纖維或纖維組合物可來自於稍加處理之農業副產品,例如已經切碎、研磨或碾磨至適當大小之莖稈或外皮材料。在適當處理條件下(例如錘磨),該等材料亦可提供用於替代澱粉且向成品物件添加防水性之相當大量之極短纖維。經研磨之堅果殼(或其他極硬、富含木質素之植物材料)形式之纖維材料亦可用作替代習知填料材料之有機、相對防水、可生物降解之纖維。
此外,該等其他適合作為澱粉基餐飲服務物件之結構元件之纖維的來源易於獲得。其中一些係來自快速生長之植物,其可廣泛表徵為草或蘆葦,諸如洋麻及竹,其以比自樹木獲取纖維更小之相關環境成本提供纖維。纖維工業之增長部門係基於使用來自該等植物之纖維。在多種情形下,取自該等植物之纖維之品質及緻密度(處理後)與由木漿工業所提供之纖維一樣佳。此外,纖維亦可廣泛作為農業生產之副產品獲得。舉例而言,來自穀物之莖稈、莖及外皮為纖維材料之現成來源,儘管其在品質上不如取自木材或較好草類物質之纖維高,但其極為便宜且作為副產品基本上沒有額外環境成本(任何超出之環境成本係與主要作物之生產有關)。
本文所述之調配物中所包括之纖維材料在纖維長度及纖維縱橫比上變化很大。然而,總體上,該等材料較佳具有小於約2 mm之平均纖維長度及在約5:1至25:1範圍內之平均縱橫比。
調配物中用於增加防水性之較佳蠟乳液為穩定之水性乳液,其通常由巴西棕櫚蠟、堪地里拉蠟、米麩蠟、石蠟或任何其他食品級蠟製成:蔬菜蠟比動物及礦物蠟更佳,且天然蠟比合成品種更佳。蠟類型係根據特定應用及最終產品之所要特性選擇。乳液通常藉助於乳化劑及機械攪拌製備。適用於本調配物中之蠟乳液之實例包括乳化巴西棕櫚蠟及乳化堪地里拉蠟。乳化劑包括所有彼等允許用於食品應用之乳化劑,其包括(但不限於)脫水山梨糖醇單硬脂酸酯、聚山梨醇酯60、聚山梨醇酯65、聚山梨醇酯80、食品級膠(例如阿拉伯半乳聚糖、角叉菜膠、丹麥瓊脂、三仙膠)、硬脂醯單甘油檸檬酸酯、琥珀硬脂精、羥化卵磷脂及多種其他化合物。
提供脫模劑或防黏劑以降低烘焙部分與模系統之間之黏著力。適用於本調配物中之特定脫模劑之實例包括(但不限於)金屬硬脂酸鹽化合物(例如硬脂酸鋁、硬脂酸鎂、硬脂酸鈣、硬脂酸鉀、硬脂酸鈉或硬脂酸鋅)、脂肪酸(例如油酸、亞油酸等)、脂肪、油或類似材料或任何上述材料之組合。
用於本調配物中之較佳著色劑係認為可安全用於食品產品中之水不溶性顏料類型(例如氧化鐵、深藍、鉻-鈷-鋁氧化物、亞鐵氰化鐵銨、亞鐵氰化鐵、錳紫、咔唑紫)。或者,對於一些應用可使用鋁色澱著色劑、水可溶性食品染料及顏料之組合或顏料與色澱及/或染料之組合。
視最終容器之所要用途及特性而定,用根據本發明之混合調配物做成之容器可具有不同形狀及厚度。舉例而言,容器可做成開口容器,諸如碟、桶、餡餅盤、杯或碗或任何其他此項技術中已知之適用組態。
此外,容器任何部分之厚度較佳在約0.5 mm至約3.2 mm範圍內變化,且更佳在約1.5 mm至約3.0 mm範圍內變化,且最佳在約1.6 mm至約2.5 mm範圍內變化。容器之厚度亦可貫穿該容器之整個橫截面變化。
在本發明之另一實施例中,諸如可食用塗料及/或密封劑之可生物降解材料可適用於由混合調配物製成之容器。可塗覆該可生物降解材料致使其滲透該容器之內表面及/或外表面,由此提高該容器之防水及耐熱特性。當塗覆為塗層時,該等材料可部分或完全滲透容器基質或為形成塗層及部分或完全滲透容器基質之組合。
本發明之另一實施例為製造容器或用於食品或飲料容器之其他物件之方法。該方法包含提供以上所述之混合調配物;在所要形狀之模中加熱該混合物以形成相應所要形狀之容器。該方法可進一步包含在於2003年6月27日申請之美國專利申請案第10/608,441號中所述之步驟,該申請案全文併入本文中。
根據本發明之另一方法包含以下步驟:提供具有所要最終產品之形狀的空腔及用於自模裝置排出在加熱或烘焙期間產生之蒸氣之空隙的模裝置,加熱或烘焙該模裝置,將為液體或半液體之混合物添加至該模裝置之空腔中並於隨後關閉模裝置,及關閉模裝置,其中當蒸氣或蒸汽在加熱或烘焙期間在空腔中產生時,混合物由蒸氣或蒸汽壓力推動以完全充滿空腔,且在混合物與經加熱之模裝置充分接觸後,在混合物之外表面上形成一層皮,該皮對於蒸氣或蒸汽為透過性或半透過性的,且該皮及空隙組合時其允許蒸氣及蒸汽自空腔逸出至模裝置之外部,但不允許任何相當大量之混合物逸出。本文提及之"任何相當大量之混合物"為任何量之引起見於先前技術中有意義量之缺點之任一者的損耗,諸如原料浪費、加熱額外混合物所需之能量之浪費、移除過量材料以形成最終產品之額外過程及堵塞空隙。
因為空隙具有足夠小之尺寸,以致於當處於來自加熱或烘焙混合物期間所產生之蒸氣或蒸汽的足夠壓力下時,因混合物與經加熱之模表面接觸而於混合物表面上形成之皮允許蒸汽或蒸氣經由該皮且隨後經由該空隙逸出至模裝置之外部而不使該皮破裂,故蒸氣逸出而混合物保持於空腔中。因為該皮對於在完成加熱或烘焙前可能仍為液體或半液體之混合物並不為透過性的,故該混合物不會自該模裝置之空腔逸出。
根據本發明之前述方法允許排出在烘焙期間所產生之蒸氣而並無混合物之明顯損耗及諸如原料浪費、加熱額外混合物所需之能量之浪費、移除過量材料以形成最終產品之額外過程及堵塞空隙的以上概述之該損耗之相關缺點。
可使用根據本發明之前述方法製造可食用烘焙物品及其他烘焙產品,諸如用作食品容器及其類似物之澱粉基材料。用於該方法中之混合物通常為水基混合物且包括如本文所述之混合物。然而,熟習此項技術者將認識到混合物無需為水基混合物,諸如酒精基混合物或其他非水基混合物。可用於該方法之混合物之特定實例對於熟習此項技術者應易於顯而易見且包括(但不限於)常用烘焙混合物,諸如夾心脆餅、餅乾麵團或冰淇淋桶糊狀物、包含澱粉及水之澱粉基混合物及包含與形成對於在加熱或烘焙期間所產生之氣體仍為透過性的皮之樹脂混合之複合材料之混合物。此外,諸如加熱溫度及時間之特定烘焙程序將視所欲加熱或烘焙之特定混合物而變化且對於熟習此項技術者應顯而易見。
儘管本發明已就特定實施例及實例而加以描述,但熟習此項技術者應易於瞭解對本發明亦可能加以修改及改進而不背離本發明之精神及範疇。因此,本發明之範疇僅由以下申請專利範圍限制。
Claims (50)
- 一種用於製造可生物降解容器之組合物,其包含:水;澱粉,其中該澱粉包含預膠凝化之天然澱粉且其中該預膠凝化澱粉以該組合物中之總澱粉之重量計,係在大於0%至小於30%之範圍內;纖維,其中該纖維包含具有長度大於4mm的長纖維及具有長度小於0.5mm的短纖維;其中該組合物的分散係使得該纖維與遍布在澱粉基基質之另一者大體上分離;脫模劑;蠟乳液;及第一蛋白質或天然聚合化合物;其中該組合物基本上由食物級材料所組成且可食用。
- 如請求項1之組合物,其中該預膠凝化澱粉以該組合物中之總澱粉之重量計,係在大於5%至小於20%之範圍內。
