又’其它本發明之連結片材製品係片材製品彼此連結 者,該片材製品至少包含光學構件、設於該光學構件之一 面側之表面保護構件、以及經由黏著劑而設於該光學構件 之另一面側之脫模薄膜,該連結片材製品之特徵在於包 f、。刀’其將第1片材製品之寬度方向端面與第2片材 .。。之寬度方向端面加以對向配置而進行連結; =1連結構件,其設於上述連結部分之上述第i片材製品 及第2片材製品之脫模薄膜上; 露出部分,其係於上述連結部分之上述第ι片材製品及 2片材製如之兩者或其中任一者上’將除脫模薄膜以及 设:該脫模薄膜上之黏著劑以外之至少包含表面保護構件 :去:對象構件,自該去除對象構件之寬度方向端面起去 除既疋長度而形成;以及 八 。構件’其設於上述露出部分、以及上述連結部 /刀之上述第1片材製品與第2片材製品之兩者或其中 之表面保護構件側。 自連,片材製品朝其長度方向剝離脫模薄膜時, 制述去除對象構件具有至少包含成為該脫模薄膜之 _方向H或㈣材製品側之構件之構成。 136245.doc 17 1375064 寬度方向之端面彼此對向後,使用連結構件而使與貼附於 片材製品側之表面不同之表面彼此連結。藉此,可連續地 僅剝離上述再次貼附於片材製品上之脫模薄膜。 【實施方式】 (實施形態1) 以下說明本發明之實施形態1。此處,對第1片材製品與 第2片材製品之連結方法加以說明。圖丨表示連結方法之操 作順序之流程圖。圖2(a)表示與圖丨之流程圖對應之第i、 第2片材製品之連結部分之剖面構成的一例。圖以…表示第 1、第2片材製品之連結部分之平面之一例。圖3至圖6表示 其它連結形態之例。作為第1片材製品1與第2片材製品2之 構成,分別以積層有表面保護膜13、23,第1黏著劑Ha、 23a偏光板11、21,第2黏著劑12a、22a,脫模薄膜丨2、 22之構成來進行說明,但並不限定於此。 (1)第1連結步驟(圖1、2之si)。以使第1片材製品丨之相 對於長度方向之寬度方向端面與第2片材製品2之相對於長 度方向之寬度方向端面對向之方式,而使用第丨連結構件 3〇連結第1、第2片材製品各自之脫模薄膜12、22。此處之 連結構件係使用接著膠帶,但並不特別限制於此。首先, 將第1連結構件30之黏著膠帶吸附並固定於未圖示之吸附 台上。其次,將預先以對向配置之狀態而暫時固定之第 1、第2片材製品彼此貼附於吸附台之第!連結構件3〇上。 (2)切口形成步驟與去除步驟(圖!、2之S2、s3)。其 _人,殘留脫模薄膜之剝離方向之側之、此處為第2片材製 136245.doc •20- 1375064 叩2之中、該第2片材製品之脫模薄膜22及第2黏著劑, 並自該第2片材製品2之端面起去除既定長度之部分。於圖 2中’表面保護臈23及第1黏著劑23a相當於去除對象構 此外’殘留第!片材製品!之中、該第i片材製&之脫 換薄膜12及第2黏著劑12a,並自該第j片材製品^端面起 去除既定長度之部分。於圖2中,表面保護膜13及第】黏著 劑13a相當於去除對象構件。 於藉由第1連結構件3〇而固定一個面,進而藉由吸附台 而固定第1片材製品1與第2片材製品2之狀態下,對去除對 象構件設置切口部分40p此處,設置切口之位置較好的 是自去除對象構件之端面算起5〜2〇 mm左右。於圖2中, 自該端面算起之去除長度X11、又21為1〇 mm。作為去除機 構,可使用77 ’或使用以不會切入至其它構件之方式而限 制切口插入深度的限制夾具。去除時,自各個片材製品僅 剝離去除對象構件。 (3)第2連結步驟(圖i、2之S4)e其次,以包含去除後所 露出之露出部分40b來接著之方式,使用第2連結構件4〇連 結第1片材製品1與第2片材製品2。於圖2中,第2連結構件 4〇為接著膠帶。如圖2(b)所示,第2連結構件4〇貼附於第 1、第2片材製品之幾乎整個寬度方向長度上。例如,第2 連結構件與第1片材製品!之接著距離X1為自#第1片材製 之端面算起10 mm以上,且第2連結構件與第2片材製品2之 接著距離X2為自第2片材製品2之端面算起1〇 mm以上。 又,第2連結構件40貼附於第1片材製si與第2片材製品2 136245.doc 1375064 之表面保遵膜13、23以及作為露出部分4仙之偏光板η ' 21上。再者,第1連結構件3〇與第1片材製品丨之接著距離 為自第1片材製。口〇1之端面算起10職以上,且第lit結構件 3〇與第2片材製品2之接著距離為自第2片材製品2之端面算 起10 mm以上。 藉此,可使兩個片材製品各自之剖面彼此對向而連結, 且僅剝離職剝離之脫模薄膜,並且亦不會於連結部分產 生斷開等不良情況。 以下對其它實施形態之切割與去除部分、接合部分加以 說明。⑷係切割至第i片材製〇0〇1與第2片材製品之各自 之偏光板11、21為止並加以去除,使第2黏著劑、22& 表面露出,繼而將第2連結構件4〇貼附於各自之第2黏著劑 12a、22a表面及各自之表面保護膜丨3、23上之示例。 又,圖4(a)係切割至第1片材製品1與第2片材製品2各自 之第1黏著劑13a、23a為止並加以去除,使各自之偏光板 Η、21表面露出,繼而將第2連結構件4〇貼附於各自之偏 光板11、21表面及第1片材製品1之表面保護膜13上之示 例。圖4(b)係切割至第丨片材製si與第2片材製品2各自之 偏光板11、21為止並加以去除,使第2黏著劑i2a、表 面露出,繼而將第2連結構件40貼附於各自之第2黏著劑 12a、22a表面及第1片材製si之表面保護膜13上之示例。 又,圖5(a)係切割至第2片材製品2之第丨黏著劑23a為止 並加以去除,使偏光板21表面露出,繼而將第2連結構件 40貼附於偏光板21表面及第1片材製si與第2片材製品2各 136245.doc -22- 1375064 自之表面保護膜13、23上之示例。圖5(b)係切割至第2片材 製品2之偏光板21為止並加以去除,使第2黏著劑22a表面 露出,繼而將第2連結構件4〇貼附於第2黏著劑22a表面及 第1片材製品1與第2片材製品2各自之表面保護膜13、23上 之不例。 又,圖6(a)係切割至第2片材製品2之第】黏著劑23a為止 並加以去除,使偏光板21表面露出,繼而將第2連結構件 貼附於偏光板21表面及第1片材製品丨之表面保護膜。上 之示例。圖6(b)係切割至第2片材製品2之偏光㈣為止並 加以去除,使第2黏著劑22a表面露出,繼而將第2連結構 件40貼附於第2黏著劑22a表面及第丨片材製品1之表面保護 膜13上之示例。 (連結片材製品之製造方法) 以下對本發明之連結片材製品之製造方法加以說明。作 為構成連結片材製品之片材製品之構成,以積層有表面保 護膜、黏著劑、偏光板、黏著劑、脫模薄膜者為例來進 說明。 ⑴獲得偏光元件之步驟。此處.,將已實施染色、交聯 及延伸處理之聚乙烯醇(PVA,P0lyvinyl Alc〇h〇i)薄膜加以 乾燥後獲得偏光元件。⑺製造偏光板之步驟。此處,於偏 光元件之兩面經由接著劑而積層偏光元件保護m,並使其 乾燥,來製造偏光板。貼附於兩面之偏光元件保護胰既^ 為相同構成’亦可為不同構成。又,亦可預先對成為顯示 裝置之視認側之偏光元件保護膜實施防眩處理。 136245.doc -23· 1375064 保護膜、黏著劑、偏光板、黏著劑。作為切割機構例如 可列舉雷射裝置、刀、其它公知之切割機構等。 (4)貼合步驟(圖7,S74) 〇其次,於上述切割步驟後, 一方面去除脫模薄膜,一方面使已去除該脫模薄膜之第^ 片材製品經由黏著劑而貼合於基板上。作為基板,例如可 列舉液晶胞之玻璃基板、有機EL (electr〇luminescence,電 致發光)發光體基板等。又,於貼合前對基板預先進行洗 淨處理。 * 以上各個步驟係於連續之生產線上實施。並且包含為 了與接下來之第2片材製品進行切換時亦可連續地進行: 而使第〗片材製品之端部與第2片材製品之端部連結之連結 步驟。該連結步驟可適宜使用上述連結方法。 藉此,可使兩個片材製品各自之剖面彼此對向而連結, 從而可準確地僅剝離預定剝離之脫模薄膜。因此,於貼合 步驟中,可一方面僅去除脫模薄膜,一方面使僅去除“ 脫模薄膜之>!材製品經由黏著劑而貼合於基板上。 又,以上一系列之製造步驟係使第丨片材製品貼合於基 板之H於另一面上貼合其它片材製品之步驟亦可由 上述方式而構成。 (5) 又,作為上述連'續步驟之一;裒,較好的是包括檢査 步驟(圖7)。作為檢査步驟,可例示檢査貼合狀態之檢査步 驟以及檢査貼合後之缺點之檢査步驟,亦可僅進行其中 之任一項檢査,但較好的是進行兩項檢査。 、 (6) 於檢查步驟中,將判定為合格品之基板封裝於光學 J36245.doc •26- 1375064 而貼合於基板\^上。貼合時,利用按壓輥3〇5,將第i片材 製品1一邊壓接一邊貼合於基板w面上。按壓輥3〇5之按壓 力、動作係藉由第1控制機構來控制。作為剝離機構以 如下之方式而構成,即,前端具有鋒利之刀刀將第2脫 模薄膜捲繞於該刀刃上後加以翻轉移送,藉此剝離去除第 2脫模薄臈,並且將剝離第2脫模薄膜後之第丨片材製品1送 出至基板w面上。此時,於對第2脫模薄膜施加15〇 N/m以 上、1000 N/m以下之張力的狀態下、及/或、使自去除第2 脫模薄膜起i將第Μ #製品壓接於基面上為止之時 間為3秒以内而進行,藉此可提昇第丨片材製品丨之貼合精 度》若張力小於15〇 N/m’則第丨片材製品丨之送出位置將 不穩定,若張力大於1000 N/m,則第2脫模薄膜有可能因 拉伸而斷裂,若至壓接為止之時間長於3秒則自第2脫模 薄膜所剝離之^片材製品端部有可能因弯曲而斷裂或產 生氣泡。作為貼合機構,包含按壓輥3〇5以及與其對向配 置之引導輥。引導輥包含由馬達驅動之橡膠輥,於其正上 方以可升降之方式而配置有包含由馬達驅動之金屬輥之按 壓親305 ’當將基板W送至貼合位置時按壓輥3〇5上升至 高於其上表面之位置為止而形成輥間隔。再者,引導輥及 按壓輥305均既可為橡膠報,亦可為金屬觀。將基板W預 先利用洗淨機構而洗淨後’儲存於儲存部内。利用吸附搬 運機構306’而配置於搬運機構中。該控制亦係藉由第^ 制機構之控制。 (第2製造部) )36245.doc -33· 1375064 由第1製造部搬運之基板W1於搬運過程中或於第2製造 °中係上下反轉。上下反轉機構(未圖示)以如下方式而 構成,即,利用吸附機構自上表面吸附基板wi ,並將其 舉起’使其上下反轉後’再次配置於搬運機構中。該控制 係藉由第2控制機構之作用。再者,作為其它實施形態, 亦可為未經上下反轉處理之構成。此時第2製造部中以 如下方式而構成十於使第2片材製品不同於通常而反 轉之狀態下(使脫模薄膜為上表面)處理各步驟並自基板 之下側貼合第2片材製品。再者,當將第2片材製品之 ,光板貼合成與上述第!片材製品之偏光板成9()。之關係(正 父偏光之關係)時,使基板w旋轉9〇。後貼合第2片材製品。
於第2製造部之各步驟中,設置機構、搬運機構、第3脫模 薄臈去除機構、缺點檢查機構、第4脫模薄臈貼合機構、 切割機構由於與第1製造部之相應機構之構成相同,因此 省略說明。
第1控制機構、第2控制機構係以使各步驟之上述機構連 動之方式而進行控制。各個動作時序以於既定位置配置感 測器,或者利用旋轉編碼器等而檢測搬運機構之旋轉構件 之方式而算出。第i、第2控制機構可藉由軟體程式愈CPU (^Γ3ΐΡΓ〇_ίηδυΐ^,令央處理單元)、記憶體等硬體 資源之共同作用而實現,此時’將程式軟體、處理順序、 各種設;t等預先儲存於記憶體中。又,可包含專用電路、 勃體(firmware)等。 (其它實施形態) I36245.doc •34· 1375064 於上述實施例中,包含缺點部分之片材製品係貼合於臨 時板單元上而加以回收,但亦能以貼合於帶狀之隔離膜上 而捲繞回收之方式而構成。 缺點檢査可應用公知之缺點檢査方法。作為缺點檢査方 法,例如可列舉自動檢查機構以及藉由檢査者而進行之目 視檢査。自動檢查機構係自動檢査片材製品之缺點(亦稱 為缺陷)之裝置,照射光,經由線感測器或二維 (television,電視)攝影機等的攝像部而獲得其反射光圖像 或透射光圖像,並根據所獲得之圖像資料,進行缺點檢 測。又,於在光源與攝像部之間之光路中插入有檢査用偏 光鏡(polarizing filter)之狀態下獲得圖像資料。通常,該 檢査用偏光鏡之偏光軸(例如偏光吸收軸)係以形成為與作 為檢査對象之偏光板的偏光軸(例如偏光吸收軸)正交之狀 態(正交偏光)之方式而配置。藉由配置成正交偏光,而使 得當不存在缺點時,自攝像部輸入整個面全黑之圖像,當 存在缺點時,則該部分不會變黑(作為亮點而識別)。因 此,藉由設定適當之臨限值,可檢測出缺點◊於上述亮點 檢測中’纟面附著物、内部異物等缺點係作為亮點而檢測 出來。又,除該亮點檢測以外,亦有藉由對對象物以CCD 拍攝透射光圖像並進行圓像分析來檢測異物之方法。又, 亦有藉由對對象物以C c D拍攝反射光圖像並進行圖像分析 來檢測表面附著異物之方法。 (實施例1) 使用上述連結方法, 進行連結片材製品之製造及光學顯 136245.doc -35- 下單几之製造。片材製品係表面保護膜(pET薄膜)、丙烯 酸系黏著劑層、❺光板、丙烯酸系黏著劑層、脫模薄膜 (對積層面進行過處理之pET薄膜)之積層構成。偏光 板係於經延伸、染色之聚乙烯醇薄膜之偏光元件之兩面側 經由接著劑而設置有三乙酿纖維素薄膜之構成。作為連結 構件,係使用接著膠帶(日東電工製造Danpr〇n Tape N〇 3041)。該接著膠帶之寬度為1〇 em,厚度為7〇 μιη,接著 力為7 N/25 mm ’拉伸強度為120 N/25 mm,延伸率為 140 /〇。各種測試方法與上述方法相同。如圖2所示,使用 接著膠帶而使片材製品彼此之連結部分連結。其結果為, 能夠於連結部分不斷開而連結兩個片材製品,且可不干涉 其它構成構件而順滑地剝離脫模薄膜後貼附於液晶胞基板 上。又’ 一個接著膠帶(Danpr〇n Tape N〇 3041)與脫模薄 臈之剝離方向之第2片材製品之脫模薄膜(對積層面進行過 矽酮處理之PET薄膜)的接著力(A)為3.5 N/25 mm,第2片 材製品之脫模薄膜與丙烯酸系黏著劑層之接著力(B)為〇 〇2 ^^/25〇1111,另一個接著膠帶(〇3叩1>〇11丁叩6]^〇.3 041)與第2 片材製品之露出部分(偏光板之三乙醯纖維素薄膜)之接著 力(C)為3.8 N/25 mm ’故上述數式1之eg A>B之關係成 立。 (光學構件) 於上述中,亦對構成光學構件之偏光元件 '以及偏光元 件之一側或兩側所使用之薄膜進行了部分說明,通常可例 不以下材料。 136245.doc •36- 1375064 (偏光元件) ,聚乙烯醇㈣膜之染色、交聯、延伸之各種處理可同時 進订㊉無而分別進行,且各處理之順序亦可任意。再 者,作為聚乙稀醇系薄膜,亦可使用實施過膨潤處理之 乙稀醇系薄膜。通常,將聚乙烯醇系薄膜浸潰於含蛾或二 色性色素之溶液中,使其吸附碘或二色性色素而染色後加 以洗淨,並使其於含職或硼砂等之溶液中以3倍至7倍之 延伸倍率而單轴延伸之後,加以乾燥。藉由在含破或:色 性色素之溶液中延伸後,於含蝴酸或刪砂等之溶液中進一 ^延伸(二次延伸),其後進行乾燥,而使得碘之配向提 高,偏光度特性得到改善,故而特別好。
作為上述聚乙烯醇系聚合物’例如可列舉:使乙 醋聚合後加以息化而成者,或者使少量之不飽和幾酸、不 飽和續酸、陽離子性單體等可共聚合之單體與乙酸乙稀酯 共聚合而成者等。對聚乙烯醇系聚合物之平均聚合度並Z 特別限制,而可任意使用,但較好的是1_以上,更好的、 是2000〜5000 〇又,变7含么》(人” 聚乙烯%系聚合物之皂化度較好的 85莫耳〇/❶以上,更好的是98〜1〇〇莫耳%。 所製造之偏光元件之厚度通常為5〜8〇㈣,但並不限定 於此’又:關於調整偏光元件厚度之方法亦無特別限定, 可使用拉幅、輥延伸或滾軋等通常之方法。 對於偏光元件與作為保護層之透明之偏光元件保護膜的 接著絲並無特別限定’例如可經由包含乙稀醇系聚合物 之接著劑、或者至少包含硼醆或硼砂、戊二醛或三聚氰 136245.doc -37· 1375064 胺、草酸等乙稀醇系聚合物之水溶性交聯劑之接著劑等來 進行。上述接著層係作為水溶液之塗布乾燥層等而形成 於製備該水溶液時,亦可視需要而調配其它添加劑或酸等 之觸媒。 (偏光元件保護臈) :於偏光儿件之—側或兩側之偏光元件保護膜,可使用 適备之透明薄膜。例如可使用透明性、機械強度、熱穩定 性、隔水性、等向性等優異之熱塑性樹脂。作為上述執塑 ,樹脂之具體例,可列舉:三乙酿纖維素等纖維素樹脂、 聚酯樹脂、聚驗硬樹脂、平碗讲 聚砜樹知、聚碳酸酯樹脂、聚醯 胺樹脂、聚酿亞胺樹脂、聚稀烴樹脂、(甲基)丙稀酸樹 脂、環狀聚缔煙樹脂(降冰片婦系樹脂)、聚芳醋樹脂、聚 苯乙稀樹脂、聚乙婦醇樹脂及該等之混合物。再者,於偏 光元件之-側,藉由接著劑層而貼合透明保護膜,於另一 側,y使用(甲基)丙稀酸系、聚氨醋系、丙稀酸聚氨醋 氧系石夕_系等之熱固性樹脂或紫外線硬化型樹 脂,來作為透明保護膜。透明保護膜中亦可含有一種以上 之任’“、適田之添加劑。作為添加劑,例如可列舉:紫外線 吸收劑、抗氣化劑、濁滑劑、塑化劑、脫模劑、防著色 劑、阻燃劑、成核劑、抗靜電劑、顏料、著色劑等。透明 保護膜中之上述熱塑性樹脂之含量較好的是50〜1〇〇重量 %,更好的是50〜99重量%,進一步更好的是6〇〜98重量 %,特別好的是70〜97重量%。於透明保護膜中之上述熱塑 !·生樹月g之含量為5Q重量%以下之情形時,有可能無法充分 136245.doc •38- 1375064 地呈現出熱塑性樹脂所固有之高透明性等。又可列舉非 晶性PO (Polyolefin,聚烯烴)薄膜、環烯烴聚合物(c〇p, cycloo丨efin P〇丨ymer)系、薄膜、Art〇n 薄膜(jsr 製造)、 Zeonor薄膜(日本Zeon製造)等。 又’作為上述透明保護膜,可列舉日本專利特開2〇〇ι· 343529號公報(W〇01/37007)所記載之聚合物薄膜,例如, 含有(A)支鏈上包含經取代及/或未經取代之醯亞胺基之熱 塑性樹脂、以及(B)支鏈上包含經取代及/或未經取代之苯 基及腈基之熱塑性樹脂的樹脂組合物。作為具體例,可列 舉含有包含異丁烯與N-曱基馬來醯亞胺之交替共聚物、以 及丙烯腈.苯乙烯共聚物之樹脂組合物的薄膜。薄膜可使 用包含樹脂組合物之混合擠出物等之薄膜。由於該等薄膜 之相位差較小,光彈性係數較小,因此可消除因偏光板之 變形所引起之不均等不良情況,又因透濕度較小,故濕化 耐久性優異。 又,對於上述透明保護膜之厚度可適當確定,但通常自 強度或加工性等操作性、薄層性等方面考慮,為^500 左右。特別好的是1〜300 μιη ’更好的是5〜200 μΓη。透明保 護膜為5〜1 5 0 μιη之情形時特別好。 光學膜於實際應用時,亦可例示積層有各種光學層之多 層積層構造之光學膜。關於該光學層並無特別限定,例如 可列舉對上述透明保護膜之未使偏光元件接著之面(未設 置上述接著劑塗布層之面)實施硬塗處理或抗反射處理、 用以防黏、防擴散或防眩之表面處理,或者積層用以進行 136245.doc •39- 1375064 視角補償等之配向液晶層之方法。又,亦可列舉貼合有一 層或兩層以上之反射板或半透射板、相位差板(包括Μ或 1/4等之波長板(λ板))、㈣補制膜等之用於形成液晶顯 示裝置等之光學膜者。 (相位差板) 作為積層於偏光元件上之光學膜之_例,可列舉相位差 板。作為相位差板,可列舉:對高分子材料進行單轴或雙 軸延伸處理而成之雙折射性膜、液晶聚合物之配向膜、以 薄膜來支持液晶聚合物之配向層者等。延伸處理可藉由例 如輥延伸法、長間隙延伸法、拉幅延伸法、管式延伸法等 進行於單轴延伸之情形時,延伸倍率通常為I」〜〕倍 左右對相位差板之厚度亦無特別限制通常為1〇〜· μηι ’較好的是20〜1 〇〇 μπι。 作為上述高分子材料,例如可列舉:聚乙稀醇、聚乙烯 t甲基乙烯基醚、聚丙烯酸羥乙酯、羥乙基纖維 素、羥丙基纖維素、甲基纖維素、聚碳酸醋、聚芳醋、聚 硬聚對苯一甲酸乙二酯、聚萘二甲酸乙二酯、聚醚砜、 聚苯硫醚'聚苯喊、聚芳硬'聚乙稀醇、聚醯胺、聚酿亞 胺、聚歸烴、聚氣乙稀、纖維素系聚合物,或者該等之二 一 ’、 元系各種共聚物、接枝共聚物、摻合物等。該等 高分子材料係藉由延伸等而成為配向物(延伸薄膜 (視角補償薄膜) 一又作為積層於偏光元件上之光學膜之一例,有視角補 償薄膜視角補償薄膜係用以擴大視角,使得即便於自非 136245.doc Π 75064
