Abstract
Description
本願は、2017年06月16日に、日本に出願された特願2017−118795号に基づき優先権を主張し、その内容をここに援用する。
例えば、特許文献1には、ヘアラインに直角方向の表面粗さRa(算術平均粗さ)が0.1〜1.0μmであるめっき層の表面に対し、透光性を有する接着剤層と透光性を有するフィルム層とを形成する技術が提案されている。特許文献2には、Zn−Al−Mg系溶融めっき層の表層に形成されたヘアライン方向及びヘアラインと直交方向の粗さパラメータ(Ra及びPPI)を特定の範囲とし、かつ、Zn−Al−Mg系溶融めっき層の表面に透明樹脂皮膜層を形成する技術が提案されている。特許文献3には、Zn及びZn系合金めっきに圧延でテクスチャを転写した鋼板に対し、表面粗度が一定範囲内となるような有機コーティングを行う技術が提案されている。
本発明者らは、上記課題を解決するために、樹脂被覆されためっき鋼材について、鋭意検討を行った。その結果、ヘアライン方向に測定した光沢度G60(Gl)が70〜400であり、かつ、ヘアライン直交方向に測定した光沢度G60(Gc)に対して、0.30≦Gc/Gl≦0.70となる場合に、優れたメタリック感を感じることができ、この範囲から外れるとメタリック感が喪われることを知得した。すなわち、本発明者らは、人が「ヘアライン外観を有し、かつ、メタリック感に優れる」と感じる感覚を、初めて数値化することに成功した。光沢度G60(Gl)は、85超であることが好ましく、100以上であることがより好ましい。
かかる知見に基づき完成された本発明の要旨は、以下の通りである。

[2]上記[1]に記載のめっき鋼材は、前記有機樹脂被覆層の平均厚みが、10μm以下であってもよい。
[3]上記[1]または[2]に記載のめっき鋼材は、前記有機樹脂被覆層の厚みの最小値が、0.1μm以上であり、前記有機樹脂被覆層の平均厚みが、1.0μm以上であってもよい。
[4]上記[1]〜[3]のいずれか一項に記載のめっき鋼材は、前記表面粗さRa(MC)が、1.00μm以下であってもよい。
[5]上記[1]〜[4]のいずれか一項に記載のめっき鋼材は、前記亜鉛系電気めっき層の地鉄露出率が、5%未満であってもよい。
[6]上記[1]〜[5]のいずれか一項に記載のめっき鋼材は、前記亜鉛系電気めっき層の付着量が、10g/m2以上であってもよい。
[7]上記[1]〜[6]のいずれか一項に記載のめっき鋼材は、前記有機樹脂被覆層及び前記亜鉛系電気めっき層を除去した後の、前記鋼材の表面粗さRaが、0.50μm以下であってもよい。
以下に示す実施形態は、本発明を限定するものではない。また、かかる実施形態の構成要素には、いわゆる当業者が置換可能かつ容易なもの、或いは、実質的に同一のものが含まれる。更に、以下の実施形態に含まれる各種形態は、いわゆる当業者が自明の範囲で任意に組み合わせることが可能である。
以下に、本実施形態に係るめっき鋼材について、詳細に説明する。
本実施形態に係るめっき鋼材は、所定の鋼材の表面に位置する亜鉛系電気めっき層と、亜鉛系電気めっき層よりも表面側の位置に存在する、有機樹脂被覆層と、を備えており、かつ、亜鉛系電気めっき層の表面は、所定の方向に延伸するヘアラインを有している。
言い換えれば、本実施形態に係るめっき鋼材は、鋼材と、鋼材の表面に形成された亜鉛系電気めっき層と、前記亜鉛系電気めっき層の表面に形成された有機樹脂被覆層と、を備え、亜鉛系電気めっき層の表面は、所定の方向に延伸するヘアラインを有している。
以下の説明では、「ヘアラインが延伸している方向」のことを、「ヘアライン方向」と略記し、「ヘアラインの延伸方向に対して直交する方向」のことを、「ヘアライン直交方向」と略記する。
本実施形態に係るめっき鋼材の母材としては、特に限定されるものではなく、めっき鋼材に求められる機械的強度(例えば、引張強度等)等に応じて、公知の各種の鋼材を適宜利用することが可能である。
上記のような鋼材の表面には、有機樹脂被覆層と亜鉛系電気めっき層とが形成されており、この亜鉛系電気めっき層の表面には、所定の方向に沿ってヘアラインが形成されている。
本実施形態に係るめっき鋼材の亜鉛系電気めっき層は、電気亜鉛めっき、又は、電気亜鉛合金めっき(以下、「亜鉛系電気めっき」と総称する。)によって形成する。
亜鉛系めっき層中の亜鉛濃度が低くなり過ぎると犠牲防食能が低下するので、亜鉛合金めっきは、めっき皮膜の全質量に対して、亜鉛を65質量%以上含有することが好ましい。
本実施形態に係る亜鉛系電気めっき層の表面は、ヘアラインを備える。亜鉛系電気めっき層の表面において、ヘアライン方向に測定した表面粗さRa(ML)が0.10〜0.70μmである。ヘアライン直交方向に測定した表面粗さRa(MC)は1.00μm以下であることが好ましい。
また、亜鉛系電気めっき層の表面において、ヘアライン直交方向に測定した、基準レベルを10μinchとしたピーク数PPI(Peaks Per Inch)が、ヘアライン直交方向に測定した表面粗さRa(MC)[単位:μm]に対して、以下の(I)式で表される関係を満足する。
各方向における表面粗さRaや、基準レベルを10μinchとしたPPIは、すべて触針式の粗さ計で測定可能である。後述する有機樹脂被覆層を形成した後に、亜鉛系電気めっき層の表面粗さを測定する際には、めっきを侵さない溶剤やリムーバーなどの剥離剤で有機樹脂被覆層を除去してから、測定を行えばよい。測定に際し、PPIの測定長さは1inch、Raの評価長さは、基準長さ(カットオフ波長)の5倍とすればよく、測定速度は、0.5mm/secとすればよい。
本実施形態に係る亜鉛系電気めっき層の地鉄露出率は、5%未満であることが好ましい。本実施形態において、耐食性は、亜鉛めっき又は亜鉛合金めっきによって十分確保される。しかしながら、ヘアラインの付与時に地鉄が露出した場合、ガルバニック腐食の影響でより長期間の耐食性(長期耐食性)が低下する場合がある。このような長期耐食性の劣化は、地鉄露出率5%以上で顕著となることが多い。そのため、地鉄露出率は、5%未満であることが好ましい。
本実施形態では、亜鉛系電気めっき層の地鉄露出率が5%未満となることによって、一般に鋼材に求められる適度な耐食性に加えて、長期耐食性にも優れるような、極めて良好な耐食性を有するものとなる。亜鉛系電気めっき層の地鉄露出率は、より好ましくは3%以下であり、0%であることが更に好ましい。
地鉄露出率は、めっきを侵さない溶剤やリムーバーなどの剥離剤で有機樹脂被覆層を除去してから、任意の1mm四方5ヶ所をEPMA分析し、分析面積に対するZnが検出されない面積率を画像解析することで、求めることができる。本実施形態では、Znの検出強度が標準試料(純Zn)を測定した場合の1/16以下となる領域をZnが検出されない領域と判断する。
本実施形態に係る亜鉛系電気めっき層の付着量は、10g/m2以上であることが好ましい。耐食性の観点からは、所望の耐食性を担保できれば、亜鉛系電気めっき層の付着量を問うものではないが、亜鉛系電気めっき層の付着量が10g/m2未満の場合、ヘアラインの付与時に地鉄露出率が5%を越える可能性が高くなる。亜鉛系電気めっき層の付着量は、より好ましくは15g/m2以上であり、更に好ましくは20g/m2以上である。亜鉛系電気めっき層の付着量の上限値については、本実施形態に係るめっき鋼材の製造コスト等に鑑みて、適宜決定すればよく、例えば、40g/m2程度とすることができる。付着量の上限値は、好ましくは、35g/m2である。
続いて、本実施形態に係るめっき鋼材において、亜鉛系電気めっき層の表面(鋼材とは反対側)に形成される有機樹脂被覆層について説明する。
上記のようなヘアラインが付与された亜鉛系電気めっき層の表面は、透明な有機樹脂(換言すれば、透光性を有する有機樹脂)で被覆される。「透光性を有する有機樹脂」とは、めっき層の表面に形成した際に、有機樹脂被覆層を通してめっき層が目視で観察できることを意味する。
有機樹脂被覆層の形成に用いられる樹脂は、十分な透光性を保持するものであれば特に限定されるものではない。例えば、エポキシ系樹脂、ウレタン系樹脂、ポリエステル系樹脂、フェノール系樹脂、ポリエーテルサルホン系樹脂、メラミンアルキッド系樹脂、アクリル系樹脂、ポリアミド系樹脂、ポリイミド系樹脂、シリコーン系樹脂、ポリ酢酸ビニル系樹脂、ポリオレフィン系樹脂、ポリスチレン系樹脂、塩化ビニル系樹脂、酢酸ビニル系樹脂等が利用可能である。
本実施形態に係る有機樹脂被覆層は、下層である亜鉛系電気めっき層の表面に形成されたヘアラインに起因して、以下で詳述するような表面形状を有する。
Ra(CC) < Ra(MC) ・・・・・・(III)
本実施形態に係る有機樹脂被覆層の平均厚みは、10μm以下であることが好ましい。有機樹脂被覆層の平均厚みが10μmを超えると、たとえ粘度や塗布方法を調整して有機樹脂被覆層を形成したとしても、亜鉛系電気めっき層にヘアラインがあったとしても、有機樹脂被覆層の表面が平滑化しやすくなる。更に、光が有機樹脂被覆層内を通る距離が長くなることによって反射光が減少し、光沢度が低下する可能性が高くなる。加えて、加工に伴う樹脂の変形によって、亜鉛系電気めっき層表面のテクスチャと、有機樹脂被覆層の表面の形状とのずれが、発生しやすくなる。以上の理由により、有機樹脂被覆層の平均厚みは、10μm以下であることが好ましく、8μm以下であることがより好ましい。
鋼材の表面粗さを測定する際、有機樹脂被覆層及び亜鉛系電気めっき層は、鋼材を侵さないように、インヒビターを添加した希塩酸に浸漬して除去すればよい。塩酸濃度は例えば10mass%とすることができる。
続いて、以上説明したような本実施形態に係るめっき鋼材の製造方法について、説明する。
テクスチャを付与したロールを用いて転写する方法では、めっき結晶の凹凸を十分に除去できず、光沢度が低下することが懸念されるので、好ましくない。
Znめっき皮膜(表1A:No.1〜15)は、硫酸Zn七水和物を1.0mol/lと、無水硫酸ナトリウム50g/Lと、を含むpH2.0のめっき浴を用い、浴温50℃、電流密度50A/dm2で、付着量が11g/m2(No.5、8、12)、22g/m2(No.1〜4、7、9〜11、14〜15)、30g/m2(No.13)、38g/m2(No.6)程度となるように、めっき時間を調整して形成した。
ヘアライン付与後のめっき粗度及びめっき付着量は、以下の表1A、表2Aに示す通りである。

- 鋼材と、
前記鋼材の表面に形成された亜鉛系電気めっき層と、
前記亜鉛系電気めっき層の表面に形成された有機樹脂被覆層と、
を備え、
前記亜鉛系電気めっき層の前記表面は、所定の方向に延伸するヘアラインを有しており、
前記亜鉛系電気めっき層の前記表面において、前記ヘアラインの延伸方向に測定した表面粗さRa(ML)が、0.10〜0.70μmであり、
前記亜鉛系電気めっき層の前記表面において、前記延伸方向に対して直交する方向に測定した基準レベル10μinchのピーク数PPIが、前記延伸方向に対して直交する方向に測定した表面粗さRa(MC)に対して、下記(I)式で表される関係を満足し、
前記有機樹脂被覆層の表面において、前記延伸方向に直交する方向に測定した表面粗さRa(CC)が、前記延伸方向に測定した表面粗さRa(CL)に対して、下記(II)式で表される関係を満足し、
前記表面粗さRa(CC)が、前記表面粗さRa(MC)に対して、下記(III)式で表される関係を満足する、めっき鋼材。
