Abstract
Description
本発明のセラミックハニカム構造体は、隔壁で囲まれた軸方向に延びる多数のセルを有するセラミックハニカム本体と、前記セラミックハニカム本体の外周面に形成された外周壁とからなるセラミックハニカム構造体であって、前記外周壁は、セラミックハニカム本体の外周面に位置する隔壁によって形成された軸方向に延びる凹溝にコート材を塗布してなり、前記外周壁の厚さ方向において、外周側部の硬度が内周側部の硬度よりも高いことを特徴とする。外周壁の外周側部の硬度が高いことで、例えば建設機械等の使用中に生じる非常に大きな振動や衝撃を受けた場合でも破損が生じ難くなるとともに、熱衝撃を受けた場合であっても、硬度が相対的に低い内周側部が、外周壁と隔壁とのクッションの役割を果たすため熱衝撃が緩和される。このため触媒コンバータやセラミックハニカムフィルタとして使用したときの耐熱衝撃性を確保することができる。つまり、外周壁の硬度を確保しつつ耐熱衝撃性をも確保することができる。
本発明のセラミックハニカム構造体の外周壁は、セラミックハニカム本体の外周面に位置する隔壁によって形成された軸方向に延びる凹溝に、100質量部のセラミック粒子と2〜30質量部の平均粒径4〜60 nmのコロイダルシリカとを有するコート材を塗布後、100〜500℃で熱風乾燥することにより形成する。平均粒径4〜60 nmのコロイダルシリカを使用することにより、乾燥時に外周壁の内周側から外周側へ水分の移動が生じ、その水分の移動に伴いコロイダルシリカも外周壁の外周側へ移動する。その結果、外周壁の外周側部にコロイダルシリカが濃縮し、外周壁の厚さ方向における外周側部の強度が内周側部の強度よりも高くなる。
カオリン、タルク、シリカ及びアルミナの粉末を調整し、50質量%のSiO2、35質量%のAl2O3、及び13質量%のMgOを含むコージェライト生成原料粉末とし、バインダーとしてメチルセルロース及びヒドロキシプロピルメチルセルロース、潤滑剤、及び造孔材としてグラファイトを添加し、乾式で十分混合した後、水を添加し、十分な混練を行って可塑化したセラミック杯土を作製した。
外周壁を形成するためのコート剤のセラミック粒子、コロイダルシリカの平均粒径及び配合量、混練時の圧力、並びに乾燥条件を表1に示すように変更した以外は実施例1と同様にして、セラミックハニカム構造体を作製した。なお従来例1は特開2004-75524号に記載のコート材であり、従来例2は特開2006-255542号に記載のコート材で表面緻密層を形成したものである。
ハニカム構造体10の外周壁12の硬度はB型デュロメータ硬度計(ASTM D2240に準拠)で測定した。高分子計器株式会社製のアスカーゴム硬度計B型を使用して、外周壁12の厚み方向における外周側部12sと内周側部12nとの2カ所の測定を行った。外周側部12sの硬度は、外周壁12の表面に押針を押し付けて測定し、内周側部12nの硬度は、内周側部12nの位置(ほぼ深さtの位置)まで外周壁を削って露出した面に押針を押し付けて測定した。
アイソスタティック強度試験は、社団法人自動車技術会発行の自動車規格(JASO)M505-87に基づいて行った。セラミックハニカム構造体の軸方向両端面に厚さ20 mmのアルミ板を当接して両端を密閉するとともに、外壁部表面を厚さ2 mmのゴムで密着したものを圧力容器に入れ、圧力容器内に水を注入して、外壁部表面から静水圧を加え、破壊したときの圧力を測定して、アイソスタティック強度とした。アイソスタティック強度の評価は以下の基準で行った。
2 MPaの圧力でも破損しなかった(強度を十分に有する)もの・・・○
1.5 MPaの圧力でも破損しなかった(実使用に耐えられる)もの・・・△
1.5 MPa未満の圧力で破損した(実使用に耐えられない)もの・・・×
耐熱衝撃性の評価試験は、ハニカム構造体10を電気炉で500℃に30分間加熱し、その後室温に急冷してクラックの発生の有無を目視で観察することにより行った。クラックが発見されない場合は、電気炉の温度を25℃上昇させて同様の試験を行い、クラックが発生するまで繰り返した。各試料につき試験数を3個で行い、少なくとも1個のハニカム構造にクラックが発生した温度と室温の差(加熱温度−室温)を耐熱衝撃温度とし、以下の基準で評価した。
耐熱衝撃温度が600℃以上であったもの・・・○
耐熱衝撃温度が550℃以上600℃未満であったもの・・・△
耐熱衝撃温度が550℃未満であったもの・・・×
Claims (5)
- 隔壁で囲まれた軸方向に延びる多数のセルを有するセラミックハニカム本体と、前記セラミックハニカム本体の外周面に形成された外周壁とからなるセラミックハニカム構造体であって、前記外周壁は、セラミックハニカム本体の外周面に位置する隔壁によって形成された軸方向に延びる凹溝にコート材を塗布してなり、前記外周壁の厚さ方向において、外周側部の硬度が内周側部の硬度よりも高いことを特徴とするセラミックハニカム構造体。
- 請求項1に記載のセラミックハニカム構造体において、前記外周壁のB型デュロメータ硬度(ASTM D2240規格)は、前記外周側部が90〜95、前記内周側部が85〜90であることを特徴とするセラミックハニカム構造体。
- 請求項1又は2に記載のセラミックハニカム構造体において、前記外周壁の硬度は、前記外周側部から前記内周側部に漸減していることを特徴とするセラミックハニカム構造体。
- 請求項1〜3のいずれかに記載のセラミックハニカム構造体において、前記外周壁の厚さが0.5〜5 mmであることを特徴とするセラミックハニカム構造体。
- 隔壁で囲まれた軸方向に延びる多数のセルを有するセラミックハニカム本体と、前記セラミックハニカム本体の外周面に形成された外周壁とからなるセラミックハニカム構造体の製造方法であって、前記外周壁は、セラミックハニカム本体の外周面に位置する隔壁によって形成された軸方向に延びる凹溝に、100質量部のセラミック粒子と2〜30質量部の平均粒径4〜60 nmのコロイダルシリカとを有するコート材を塗布後、100〜500℃で熱風乾燥することにより形成することを特徴とするセラミックハニカム構造体の製造方法。
