Description
本出願は、2021年3月24日に、日本に出願された特願2021-050473に基づき優先権を主張し、その内容をここに援用する。
中でも、ポリフェニレンスルフィド樹脂(PPS)に代表されるポリアリーレンスルフィド樹脂(PAS)は、耐薬品性・寸法安定性・難燃性に特に優れるという点で、金属代替用途に好適に用いられる。しかし、PPSのTgを超える100~150℃程度の温度域(例えば、車のエンジン付近の走行時定常温度域)では弾性率の低下による耐摩耗性の低下が、摺動性に悪影響を及ぼす問題がある。本出願人は、以前の検討の中で使用する樹脂の分子構造の変更による高温領域の耐摩耗性付与を試みたが、樹脂のみの改良では限界があった。
樹脂組成物や成形品へより高い摺動性を付与し、特に高温領域での使用下においては樹脂そのものの性質からなる弾性率の低下、耐摩耗性低下をも抑制することを満足する材料として、種々の材料の添加による摺動性付与を試みるも、未だ満足した特性が得られるものが見出されていない。
また、本出願人が保有する技術「nmサイズの三酸化モリブデン微粒子」を原料として二硫化モリブデン粒子を製造すると、粒子含有樹脂組成物の鉱山品の粉砕や汎用三酸化モリブデン(μmスケール)からの合成では達成困難な、3R結晶構造を有した板状構造をもち且つ単位重量当たりの表面積が大きいnmサイズの二硫化モリブデン粒子が得られる。よって、樹脂組成物にnmサイズの二硫化モリブデン微粒子を極少量添加した場合であっても、粒子含有樹脂組成物の表面で潤滑作用が効果的且つ十分に発現し、その結果耐摩擦摩耗特性を発揮しつつ、粒子含有樹脂組成物の軽量化を実現できることを見出した。
[1]樹脂組成物と、二硫化モリブデン粒子とを含む粒子含有樹脂組成物であって、
動的光散乱法により求められる前記二硫化モリブデン粒子のメディアン径D50が10nm以上1000nm以下である、粒子含有樹脂組成物。
前記二硫化モリブデン粒子の、X線源としてCu-Kα線を用いた粉末X線回折(XRD)から得られるプロファイルにおいて、39.5°付近のピーク及び49.5°付近のピークが前記2H結晶構造に由来し、32.5°付近のピーク、39.5°付近のピーク及び49.5°付近のピークが前記3R結晶構造に由来し、
39.5°付近のピーク及び49.5°付近のピークの半値幅が1°以上である、上記[1]~[5]のいずれかに記載の粒子含有樹脂組成物。
(上記式中、KはXRD光学系(入射側及び検出器側)及びセッティングに依存する装置定数、Lは結晶子の大きさ[m]、λは測定X線波長[m]、βは半価幅[rad]、θは回折線のブラッグ角[rad]である。)
拡張型リートベルト解析により得られる前記3R結晶構造が、前記解析式に基づいて算出される結晶子サイズが5nm以上50nm以下である結晶子で構成される結晶相からなり、
前記2H結晶構造の結晶相、前記3R結晶構造の結晶相及び非結質相の存在比の合計を100%としたとき、前記2H結晶構造の結晶相、前記3R結晶構造の結晶相及び非結質相の存在比が10~60:10~60:10~30である、上記[6]又は[7]に記載の粒子含有樹脂組成物。
本実施形態の粒子含有樹脂組成物は、樹脂組成物と、二硫化モリブデン粒子とを含む粒子含有樹脂組成物であって、前記二硫化モリブデン粒子の、動的光散乱法により求められるメディアン径D50が10nm以上1000nm以下である。
本実施形態の二硫化モリブデン(MoS2)粒子は、2H結晶構造及び3R結晶構造を含むのが好ましい。一般に潤滑剤として使用されている二硫化モリブデンは、六方晶固体潤滑材であり、結晶構造として2H結晶構造のみを有する。本実施形態のような3R結晶構造を有する二硫化モリブデン粒子を、樹脂組成物に添加する無機フィラーとして使用した場合、例えば樹脂-樹脂間や樹脂-金属間等が接触し摩耗が生ずるであろう面においては低荷重の時はもちろん、高荷重がかかる場合においても粒子含有樹脂組成物の摩耗がより抑制され、優れた耐摩擦摩耗特性を有する。
そして、前記2H結晶構造の結晶相、前記3R結晶構造の結晶相及び非結質相の存在比の合計を100%としたとき、前記記2H結晶構造の結晶相、前記3R結晶構造の結晶相及び非晶質相の存在比が10~60:10~60:10~30であるのが好ましい。2H結晶構造の結晶相、3R結晶構造の結晶相及び非晶質相の存在比が10~60:10~60:10~30であると、摩擦係数が更に低下し、耐摩擦摩耗特性をより向上させることができる。
前記二硫化モリブデン粒子の、BET法で測定される比表面積が10m2/g以上であると、前記一次粒子が被摺動材である金属と樹脂組成物との間に存在するとき、被摺動材である金属と樹脂組成異物が接触する面積をより下げることができるので、粒子含有樹脂組成物の性能向上および表面摩耗の抑制の両方に寄与すると考えられる。
逆に、二硫化モリブデンの3R結晶構造は菱面体晶(rhombohedral)のため、六角形の90°真下ではなく、半分ずれて六角形が存在するため、Mo-Mo間の距離が遠くなり、Mo-Moに起因するピーク強度IIは弱くなる。
二硫化モリブデンの純粋な2H結晶構造では前記比(I/II)が小さくなるが、3R結晶構造を含むにつれて前記比(I/II)が大きくなる。
3R結晶構造では、3層のそれぞれのMo原子の六角形が互いに六角形の半分だけずれているため、2層のMo原子の六角形が垂直に規則正しく並んでいる2H結晶構造に比べて、各層の間の相互作用が小さく、滑りやすくなることが期待できる。
2H結晶構造においても、結晶子サイズが小さければ、接触面の滑りが発生しやすくなることが規定できる。
前記二硫化モリブデン粒子は、MoS2への転化率RCが100%近い数字を示せることにより、摩擦による加熱により潤滑性能を発揮するものの、三酸化モリブデンを副生もしくは含有しうる他の二硫化モリブデン素材やその前駆体より潤滑特性に優れるものとすることができる。

ここで、RIR値は、無機結晶構造データベース(ICSD)(一般社団法人化学情報協会製)に記載されている値をそれぞれ用いることができ、解析には、統合粉末X線解析ソフトウェア(PDXL2)(Rigaku社製)を用いることができる。
図1において、二硫化モリブデン粒子含有PAS樹脂組成物(以下、単に粒子含有PAS樹脂組成物ともいう)と被摺動材との摩擦状態は、(I)流体潤滑領域、(II)混合潤滑領域及び(III)境界潤滑領域の3領域に区分される。(I)流体潤滑領域は、粒子含有PAS樹脂組成物と被摺動材の2面間の距離が摩耗面の表面粗さより十分に大きくあり、グリースが2面間に介在し完全に両者を分離して潤滑する領域であり、(III)境界潤滑領域は、2面間の距離が殆ど無く、粒子含有PAS樹脂組成物と被摺動材が接触する割合が多い領域である。(II)混合潤滑領域は、粒子含有PAS樹脂組成物と被摺動材の2面間の距離が摩耗面の表面粗さがほぼ同じなため一部で接触し、流体潤滑と境界潤滑が混在して起こる領域である。(III)境界潤滑領域では静止摩擦力が支配的となり、(II)混合潤滑領域では動摩擦力が支配的となる。
前記二硫化モリブデン粒子は、例えば、一次粒子の平均粒径が2nm以上1000nm以下の三酸化モリブデン粒子を、硫黄源の存在下、温度200~1000℃で加熱することにより製造することができる。
前記三酸化モリブデン粒子は、酸化モリブデン前駆体化合物を気化させて、三酸化モリブデン蒸気を形成し、前記三酸化モリブデン蒸気を冷却することにより製造することができる。
図3に示すように、製造装置1は、三酸化モリブデン前駆体化合物、又は、前記原料混合物を焼成し、前記三酸化モリブデン前駆体化合物を気化させる焼成炉2と、前記焼成炉2に接続され、前記焼成により気化した三酸化モリブデン蒸気を粒子化する十字(クロス)型の冷却配管3と、前記冷却配管3で粒子化した三酸化モリブデン粒子を回収する回収手段である回収機4と、を有する。この際、前記焼成炉2および冷却配管3は、排気口5を介して接続されている。また、前記冷却配管3は、左端部には外気吸気口(図示せず)に開度調整ダンパー6が、上端部には観察窓7がそれぞれ配置されている。回収機4には、第1の送風手段である排風装置8が接続されている。当該排風装置8が排風することにより、回収機4および冷却配管3の内部気体が吸引され、冷却配管3が有する開度調整ダンパー6から外気が冷却配管3に送風される。すなわち、排風装置8が吸引機能を奏することによって、受動的に冷却配管3に送風が生じる。なお、製造装置1は、外部冷却装置9を有していてもよく、これによって焼成炉2から生じる三酸化モリブデン蒸気の冷却条件を任意に制御することが可能となる。
三酸化モリブデン蒸気の冷却は、冷却配管を低温にすることにより行われる。この際、冷却手段としては、上述のように冷却配管中への気体の送風による冷却、冷却配管が有する冷却機構による冷却、外部冷却装置による冷却等が挙げられる。
以上、説明した三酸化モリブデン粒子の製造方法により、前記二硫化モリブデン粒子の製造に好適な、三酸化モリブデン粒子を製造することができる。
本実施形態の樹脂組成物は、上記二硫化モリブデン粒子をフィラーとして含有可能な樹脂であれば特に制限されないが、例えばポリアリーレンスルフィド(PAS)、ポリエーテルエーテルケトン(PEEK)、ポリエーテルケトン(PEK)、ポリイミド(PI)、ポリベンゾイミダゾール(PBI)、ポリアミドイミド(PAI)、ポリアミド(PA)、フェノール、エポキシ、アクリル、ポリエチレン(PE)、ポリオキシメチレン(POM)、ポリウレタン、ポリエーテルイミド(PEI)、ポリカーボネート(PC)、ポリエチレンテレフタレート(PET)、ポリブチレンテレフタレート(PBT)、ポリスチレン(PS)、ポリプロピレン(PP)、ポリ乳酸(PLA)、液晶ポリマー(LCP)、ポリフェニレンエーテル(PPE)、アクリロニトリルスチレン共重合樹脂(AS)、および、アクリロニトリルブタジエンスチレン共重合樹脂(ABS)から選ばれる1種又は2種以上を挙げることができる。
また、二硫化モリブデン粒子の硫黄原子との化学的結合の観点から、硫黄官能基を含む、上記1種又は2種以上の樹脂の誘導体であってもよい。
また、二硫化モリブデン粒子の硫黄原子との相互作用付与の観点から、硫黄官能基を含む、上記1種又は2種以上の樹脂の誘導体であってもよい。
また、上記樹脂組成物は、PAS又はその誘導体であるのがより好ましい。
で表される構造部位を繰り返し単位として有する樹脂が好ましい。
本実施形態に係る成形品は、上記粒子含有樹脂組成物の硬化物であり、自動車をはじめとする車両、船舶、航空機などの移動体に用いられる各種金属部品の代替部品として幅広く使用することができ、特に、自動車等に設けられる変速機のギヤとして使用することができる。また、成形品は、金型等を用いた上記部品の成型品に限らず、上記部品の表面に形成されるシート状、膜状或いは層状の部材であってもよい。シート状、膜状或いは層状の部材の厚みは、例えば100nm以上1000μm以下とすることができる。
(三酸化モリブデン粒子の製造)
耐熱容器に相当する焼成炉と、外気供給口を設けた冷却配管と、モリブデン酸化物を回収する集塵機を準備した。焼成炉としてRHKシミュレーター(株式会社ノリタケカンパニーリミテド製)を、集塵機としてはVF-5N集塵機(アマノ株式会社製)を用いて金属酸化物の製造を行った。
水酸化アルミニウム(日本軽金属株式会社製)1.5kgと、三酸化モリブデン(日本無機株式会社製)1kgと、を混合し、次いでサヤに仕込み、焼成炉と冷却配管と集塵機とを連結し、温度1100℃で10時間焼成した。焼成中、焼成炉の側面および下面から外気(送風速度:150L/min、外気温度:25℃)を導入した。三酸化モリブデンは炉内で蒸発後、集塵機付近で冷却され粒子として析出するため、集塵機により三酸化モリブデンを回収した。
焼成後、サヤから1.0kgの青色の粉末である酸化アルミニウムと、集塵機で回収した三酸化モリブデン0.8kgを取り出した。
回収した三酸化モリブデンは、一次粒子径が1μm以下であり、蛍光X線測定にて、三酸化モリブデンの純度は99.8%であることが確認できた。
[実施例1]
アルミナるつぼ中へ、合成例1で作製した三酸化モリブデンの40.0g(277.9 mmol)、硫黄粉末(関東化学社製)40.0g(1250 mmol、Mo原子に対して4.5等量)を加え、粉末が均一になるように攪拌棒にて混合した。混合後、アルミナるつぼに蓋を載せ、高温雰囲気焼成炉(モトヤマ社製、SKM-2030P-OP)へ投入し、炉内部を真空引きの後窒素置換してから焼成を行った。焼成条件は、25℃の室温条件から、5℃/minの速度で昇温し、500℃に到達した後に4時間保持した。焼成工程中は、窒素ガスを0.5L/minにて送風した。その後、炉内を自然放冷により降温させ、44.5gの二硫化モリブデン粒子を得た。
この二硫化モリブデン粒子の試料について、比表面積計(マイクロトラックベル社製、BELSORP-mini)にて測定し、BET法による窒素ガスの吸着量から測定された試料1g当たりの表面積を、比表面積として算出したところ、44.5(m2/g)であった。また、嵩密度測定器(伊藤製作所製、JIS-K-5101準拠)と電磁平衡式天秤(エー・アンド・デイ社製、GX-4000R)を用いて嵩密度を測定したところ、0.283g/cm3であった。
PASの芳香環部分がフェニレンであるポリフェニレンスルフィド(PPS)(DIC社製、MA-520)99.5質量部に対し、得られた二硫化モリブデン粒子を0.5質量部入れ、ラボプラストミル混錬機(東洋精機製作所製、R60H)を用いて分散混錬を行い、粒子含有PPS樹脂組成物を分散樹脂片として得た。
PPS(DIC社製、MA-520)98質量部に対し、得られた二硫化モリブデン粒子を2.0質量部入れたこと以外は、実施例1と同様にして粒子含有PPS樹脂組成物を分散樹脂片として得た。
実施例1において、PPS(DIC社製、MA-520)95質量部に対し、得られた二硫化モリブデン粒子を5.0質量部入れたこと以外は、実施例1と同様にして粒子含有PPS樹脂組成物を分散樹脂片として得た。
実施例1において、PPS(DIC社製、MA-520)90質量部に対し、得られた二硫化モリブデン粒子を10質量部入れたこと以外は、実施例1と同様にして粒子含有PPS樹脂組成物を分散樹脂片として得た。
二硫化モリブデン粒子を配合せず、PPS(DIC社製、MA-520)のみの樹脂組成物を得た。
二硫化モリブデン粒子の試料を厚さ2.4mm、内径27mmとなるようSUS製測定試料用ホルダーに測定面を平滑に充填し、それを多目的X線回折(XRD)装置(マルバーンパナリティカル社製、Empyrean3)にセットし、Cu/Kα線、45kV/40mA、入射側にモノクロメーター、検出器側に半導体検出器(1Dモード)を用いて、集中法にて、回転ステージを用いて、測定時間8分、ステップサイズ0.066度、走査範囲5度以上100度以下の条件で測定を行い、回折プロファイルを得た。
結晶子サイズ評価を含めたリートベルト解析は、ソフトウェア(マルバーンパナリティカル社製、ハイスコアプラス)を用いて行った。
一般的には、回折プロファイルを用いて、解析式L=Kλ/βcosθを基礎として、2H結晶構造及び3R結晶構造の結晶子サイズを求めた。上記式中、KはXRD光学系(入射側及び検出器側)及びセッティングに依存する装置定数、Lは結晶子の大きさ[m]、λは測定X線波長[m]、βは半価幅[rad]、θは回折線のブラッグ角[rad]である。
アセトン20ccに二硫化モリブデン粉末0.1gを添加し、氷浴中で4時間超音波処理を施した後、さらにアセトンで、動的光散乱式粒子径分布測定装置(マイクロトラックベル社製、Nanotrac WaveII)の測定可能範囲の濃度に適宜調整し、測定サンプルを得た。この測定サンプルを用い、上記動的光散乱式粒子径分布測定装置により、粒径0.0001μm~10μmの範囲の粒子径分布を測定し、メディアン径D50(z平均)を算出した。この測定から得られるメディアン径D50は、251nmであった。
二硫化モリブデン粒子を、原子間力顕微鏡(AFM)(Oxfоrd Cypher-ES)で測定し、粒子形状を観察した。
合成された二硫化モリブデン粒子のAFM像を図7に示す。図7は測定して得られたAFM像であり二硫化モリブデン粒子の上面を示している。このAFM像より長さ(縦)×幅(横)を求めたところ、180nm×80nmであった。図8は図7に示す二硫化モリブデン粒子の断面を示すグラフである。この断面図より厚み(高さ)を求めたところ、16nmであった。したがって、二硫化モリブデン粒子の一次粒子のアスペクト比(長さ(縦)/厚み(高さ))の値は、11.25であった。
二硫化モリブデン粒子36.45mgと窒化ホウ素333.0mgとを乳鉢で混合した。この混合物123.15mgを量り取り、φ8mmの錠剤に圧縮成形し、測定サンプルを得た。この測定サンプルを用いて、あいちシンクロトロン光センターのBL5S1にて透過法で広域X線吸収微細構造(EXAFS)を測定した。解析にはAthena(インターネット<URL: https://bruceravel.github.io/demeter/>)を用いた。
このプロファイルから得られる動径分布関数において、Mo-Sに起因するピークの強度IとMo-Moに起因するピーク強度IIとの比(I/II)は、1.26であった。
まず、実施例1~4および比較例1で得られた樹脂試料を細かく砕き、マイクロウェーブ装置にて溶解処理を行った。ETOS One(マイルストーンゼネラル社製)を用いて、試料各0.1gずつを、それぞれ第一に硫酸5mLに加え、室温で20分間、200℃に昇温して20分間処理した。ついで、第二に硝酸3mLを加え、室温で2分間、50℃に昇温して3分間、30℃に冷却して20分間、230℃に昇温して20分間処理した。得られた分解液をそれぞれ超純水で300、30000、3000000倍に希釈した。この希釈液を用いてのICP/AES測定をICP発光分光分析装置(パーキンエルマー社製、Optima8300)を用いて行った。得られたMo原子の濃度から、樹脂中の二硫化モリブデン含有量に変換した。
得られた分散樹脂片を用い、卓上射出機(Xplore Instruments BV社製、IM12)にて射出成型を行い、ダンベル形状の成型品を作製した。この成型品を摩擦摩耗試験に供するため、ストレート部を切り出し、長さ16mm、幅4mm、厚さ2mmの試験片を作製した。
レオメーター試験機(アントンパール社製、MCR-502)に摺動特性評価専用温度制御ステージ(製品名「トライボセル」)を装着し、かつ1/2インチのSUJ2球専用治具を用いて摩擦摩耗試験を行った。図4に示すように、3つの試験片A(厚み2mm、幅6mm、長さ15mm)をスペーサーを敷いて専用金具で高さ方向に45度傾け、真上から見て水平方向に互いに120度ずつ均等に並べたステージの上部より、グリース(中京化成工業社製、べアレックスNo2)を介在させた後に、1/2インチのSUJ2特殊ステンレス製球に垂直方向に既定の荷重を加えた。5分間静置後、このSUJ2球の回転数を3.0x10-5rpmから3120rpmまで変化させ、各々の回転数における摩擦係数を記録した。摩擦係数の極小値が0.05以下である場合を良好「〇」、0.05を超える場合を不良「×」とした。
射出成型により作製した実施例1~4及び比較例1のダンベル形状の成型品を用いて貯蔵弾性率E’およびtanδを動的粘弾性装置(日立ハイテクサイエンス社製、DMS6100(両持ち曲げ、応力制御型))で測定した。測定条件は、窒素雰囲気、昇温速度は5℃/min、歪振幅10μmで、測定試験片長(固定治具幅)は20mm、厚み2mm、幅5mmとした。
上記の測定、評価の結果を表2~3及び図1、2、5および図6に示す。

- ポリアリーレンスルフィド(PAS)樹脂と、二硫化モリブデン粒子とを含む粒子含有樹脂組成物であって、
動的光散乱法により求められる前記二硫化モリブデン粒子のメディアン径D50が20nm以上400nm以下であり、
前記二硫化モリブデン粒子の一次粒子の形状が、円盤状、リボン状またはシート状であり、厚さが、3~100nmの範囲である、粒子含有樹脂組成物。 - 動的光散乱法により求められる前記二硫化モリブデン粒子のメディアン径D50が20nm以上400nm以下であり、
前記二硫化モリブデン粒子の一次粒子の形状は、50個の平均で、長さ(縦)×幅(横)=100~500nm×100~500nmの範囲であり、厚さが、10~100nmの範囲である、請求項1に記載の粒子含有樹脂組成物。 - BET法で測定される、前記二硫化モリブデン粒子の比表面積が10m2/g以上である、請求項1又は2に記載の粒子含有樹脂組成物。
