Description

本発明は、樹脂含浸化粧板用化粧紙、樹脂含浸化粧紙及び樹脂含浸化粧板に関する。
従来、熱硬化性樹脂が含浸された樹脂含浸化粧紙と、基材との積層体に、金属板を当接して加熱加圧成型を行って、樹脂含浸化粧紙と木質基材とが一体化された樹脂含浸化粧板を得る、樹脂含浸化粧板の製造方法が提案されている（例えば、特許文献１参照。）。
特許文献１に記載の樹脂含浸化粧板の製造方法では、金属板にエンボス形状を設けて、樹脂含浸化粧板の表面に凹凸模様を付与して、手触り感を付与するようになっている。また、エンボス形状の粗密度合を調整して、グロスマット表現を付与することもできる。
しかしながら、特許文献１に記載の樹脂含浸化粧板の製造方法では、付与しようとする凹凸模様毎に、金属板を用意する必要があるため、コストが増大する可能性がある。

本発明は、上記の問題点に着目してなされたもので、コストを抑えつつ、グロスマット表現及び手触り感に優れた樹脂含浸化粧板を形成可能な樹脂含浸化粧板用化粧紙、樹脂含浸化粧紙及び樹脂含浸化粧板を提供することを目的とする。
上記課題を解決するために、本発明の一態様の樹脂含浸化粧板用化粧紙は、（ａ）原紙と、（ｂ）原紙の表面側に設けた絵柄模様層と、（ｃ）絵柄模様層の表面上又は絵柄模様層中に配置されたマイクロカプセル発泡剤と、を備え、（ｄ）マイクロカプセル発泡剤は、発泡後の粒径が１５μｍ以上２５０μｍ以下であり、発泡開始温度が１２０℃以上２００℃以下であることを要旨とする。
また、本発明の他の態様の樹脂含浸化粧紙は、（ａ）原紙、（ｂ）原紙の表面側に設けた絵柄模様層、（ｃ）及び絵柄模様層の表面上又は絵柄模様層中に配置されたマイクロカプセル発泡剤を備え、（ｄ）マイクロカプセル発泡剤は、発泡後の粒径が１５μｍ以上２５０μｍ以下であり、（ｅ）発泡開始温度が１００℃以上２２０℃以下である樹脂含浸化粧板用化粧紙と、樹脂含浸化粧板用化粧紙に含浸された熱硬化性樹脂とを備えることを要旨とする。
また、本発明の他の態様の樹脂含浸化粧板は、上記した樹脂含浸化粧紙と、樹脂含浸化粧紙と一体化された基材とを備えることを要旨とする。
本発明によれば、発泡剤の発泡後の粒径や発泡開始温度を適切な数値としたため、従来の樹脂含浸化粧板の製造方法により、加熱加圧成型時に発泡剤を発泡でき、樹脂含浸化粧板の表面に凹凸模様を適切に形成できる。これにより、樹脂含浸化粧板にグロスマット感や手触り感を発現できる。また、樹脂含浸化粧板用化粧紙における発泡剤の配置位置を調整することで、樹脂含浸化粧板の表面に任意の凹凸模様を付与でき、凹凸模様毎の金属板を用意する必要がない。そのため、コストを抑えつつ、グロスマット表現及び手触り感に優れた樹脂含浸化粧板を形成可能な樹脂含浸化粧板用化粧紙、樹脂含浸化粧紙及び樹脂含浸化粧板を提供することができる。

以下、本発明の実施形態に係る樹脂含浸化粧板用化粧紙、樹脂含浸化粧紙の製造方法及び樹脂含浸化粧板の製造方法について、図面を参照しつつ説明する。本発明は、以下に記載する実施形態に限定されるものではなく、当業者の知識を基に設計の変更等の変形を加えることも可能であり、そのような変形が加えられた実施形態も、本発明の範囲に含まれるものである。また、各図面は、理解を容易にするため適宜誇張して表現している。
（構成）
図１に示すように、本発明の実施形態に係る樹脂含浸化粧板１は、樹脂含浸化粧紙２と基材３との積層体に加熱加圧成型を行い、樹脂含浸化粧紙２と基材３とを一体化させてなる化粧板である。すなわち、樹脂含浸化粧板１は、基材３と、基材３の表面３ａ側に設けられた樹脂含浸化粧紙２と、を備えている。本発明の実施形態に係る樹脂含浸化粧板１は、例えば、建築物の床面、壁面、天井等の内装、家具、各種キャビネット等の表面装飾材料、建具の表面化粧、車両内装等に用いられる樹脂含浸化粧板である。
（基材）
基材３の種類は、特に制限されるものではなく、目的とする樹脂含浸化粧板１の用途に応じて、任意の基材を用いることができる。例えば、木材単板、合板、集成材、パーティクルボード、中密度繊維板、硬質繊維板等の木質基材や、板紙、織布、不織布、樹脂含浸紙、樹脂含浸布等の繊維質基材、石膏ボード、スレート板、珪酸カルシウム板、スラグ石膏板、木毛セメント板、スラグセメント板、軽量気泡コンクリート板、ガラス繊維強化コンクリート板等の無機質基材、鋼板、真鍮板、アルミニウム板、ジュラルミン板、ステンレス板等の金属基材、アクリル樹脂板、スチロール樹脂板、ＡＢＳ(Acrylonitrile butadiene styrene)樹脂板、ポリカーボネート樹脂板、ナイロン樹脂板、ポリスチレン樹脂板、ポリプロピレン樹脂板、ポリエステル樹脂板、ガラス繊維強化プラスチック板等の合成樹脂基材等或いはこれらから選ばれる２種以上の複合体又は積層体等を採用できる。
（樹脂含浸化粧板用化粧紙）
本発明の実施形態に係る樹脂含浸化粧紙２は、樹脂含浸化粧板用化粧紙４に熱硬化性樹脂５を含浸させた後、樹脂含浸化粧板用化粧紙４を乾燥させてなる化粧紙である。樹脂含浸化粧板用化粧紙４は、原紙６と、原紙６の表面６ａ側に設けられた絵柄模様層７と、絵柄模様層７の表面７ａ上に配置された発泡剤８と、を備えている。
なお、本実施形態では、発泡剤８を、絵柄模様層７の表面７ａ上に配置する例を示したが、他の構成を採用することもできる。例えば、絵柄模様層７中に配置してもよい。
（原紙）
原紙６としては、熱硬化性樹脂５の含浸が可能な吸水性のよい紙等の繊維質シート状体を用いることができる。例えば、薄葉紙、チタン紙、上質紙、晒又は未晒クラフト紙等を採用できる。特に、印刷適性と樹脂含浸適性との両面を考慮すると、チタン紙が最も好適である。また、基材３の表面３ａの質感を活かす場合には、熱硬化性樹脂５の含浸により透明化する性質を有する、所謂透明紙を用いることが好ましい。原紙６の厚さは、特に制限されるものではないが、坪量２０ｇ／ｍ2以上２００ｇ／ｍ2以下の範囲が好ましい。
（絵柄模様層）
絵柄模様層７は、樹脂含浸化粧紙２に絵柄模様による意匠性を付与するための層である。絵柄模様層７は、染料又は顔料等の着色剤を適当なバインダー樹脂とともに希釈溶媒中に溶解又は分散してなる印刷インキ等を用いて形成される。印刷インキの種類は、特に制限されるものではなく、油性インキでもよいし、水性インキであってもよい。すなわち、印刷インキとしては、撥液性を有しない、通常の印刷インキを用いることができる。
特に、熱硬化性樹脂含浸適性を考慮すると、水性インキが最も好適である。水性インキは、油性インキと比較して、含浸樹脂の水溶液との馴染みがよい。それゆえ、水性インキを用いた場合、樹脂含浸化粧板１製造時の含浸工程において、樹脂含浸化粧板用化粧紙４に含浸樹脂を迅速且つ均一に含浸でき、さらに、含浸樹脂との一体化によって優れた絵柄模様層７に強度を発現できる。また、水性インキの種類は、特に制限されるものではないが、カゼイン、エマルジョン樹脂を主成分とするバインダー樹脂を含むものが好ましい。
このようなバインダー樹脂は、インキの印刷後に乾燥工程を経ることによって、難水溶化する性質を有している。それゆえ、このようなバインダー樹脂を含むバインダー樹脂を用いた場合、樹脂含浸化粧板１製造時の樹脂含浸工程において、含浸樹脂の水溶液に絵柄模様層７が再溶解し難く、絵柄模様を保持でき、さらに含浸樹脂の汚染を防止できる。
エマルジョン樹脂としては、例えば、アクリル系、酢酸ビニル系、スチレン系、ウレタン系等を採用できる。また、バインダー樹脂には、カゼイン、エマルジョン樹脂の他に、インキの安定性を向上させるために、例えば、ポリビニルアルコール、ポリアクリルアミド等の水溶性樹脂や多糖類、セルロース誘導体等の水溶性高分子等を併用してもよい。
絵柄模様層７の形成方法は、特に制限されるものではなく、例えば、グラビア印刷法、オフセット印刷法、スクリーン印刷法、フレキソ印刷法、凸版印刷法、インクジェット印刷法等、任意の印刷方法を用いることができる。また絵柄模様層７と原紙６との層間に、下地着色を目的としたベタインキ層を設けてもよく、ベタインキ層を設ける場合には、ベタインキ層の形成方法として、上記各種印刷方法の他、例えば、ロールコート法、グラビアコート法、ロッドコート法、ナイフコート法、エアーナイフコート法、スプレーコート法、リップコート法、ダイコート法等、任意のコーティング方法を用いることもできる。
絵柄模様層７が形成する絵柄の種類は、特に制限されるものではなく、目的とする樹脂含浸化粧板１の用途に応じて、任意の絵柄を用いることができる。例えば、木目柄、石目柄、布目柄、抽象柄、幾何学図形、文字、記号、単色無地等、或いはこれらから選ばれる２種以上の組み合わせ等を採用できる。
（発泡剤）
発泡剤８は、樹脂含浸化粧紙２の表面の凹凸模様９によるグロスマット表現及び手触り感を付与するための層である。発泡剤８の種類は、特に制限されるものではなく、任意の発泡剤を用いることができる。例えば、アゾジカルボンアミド、アゾビスホルムアミド等のアゾ系、オキシベンゼンスルホニルヒドラジド、パラトルエンスルホニルヒドラジド等のヒドラジド系等の熱分解型の化学発泡剤、マイクロカプセル発泡剤等を採用できる。
特に、マイクロカプセル発泡剤が最も好適である。マイクロカプセル発泡剤は、カプセルと、カプセルに封入された揮発物質とを有している。そして、マイクロカプセル発泡剤は、揮発物質が揮発してカプセルを膨張させることで、発泡状態となる。カプセルの材料としては、例えば、塩化ビニリデンーアクリルニトリル共重合体等を用いることができる。また、揮発物質の材料としては、例えば、脂肪族炭化水素等を用いることができる。
発泡剤８としては、発泡前の平均粒径が絵柄模様層７の層厚の２／３倍以上５０倍以下であるものが好ましい。絵柄模様層７の層厚の２／３倍未満であると、グロスマット感や手触り感が弱くなる可能性がある。一方、絵柄模様層７の層厚の５０倍より大きくなると、発泡後の発泡剤８が樹脂含浸化粧板用化粧紙４から脱落等して耐傷付性が弱くなる可能性がある。ここで、平均粒径は、顕微鏡観察による平均粒径である。顕微鏡観察による平均粒径は、例えば、発泡剤８を顕微鏡観察して、画像処理ソフト等により、顕微鏡観察した発泡剤８の粒径を１００個測定し、測定結果を個数平均することにより得られる。なお、発泡剤８の粒径としては、発泡剤８の粒子の長軸径と短軸径との平均値を採用できる。
発泡剤８としては、発泡後の粒径が１５μｍ以上２５０μｍ以下となるものが好ましい。１５μｍ未満であると、グロスマット感や手触り感が弱くなる可能性がある。一方、２５０μｍより大きくなると発泡後の発泡剤８が樹脂含浸化粧板用化粧紙４から脱落等して耐傷付性が弱くなる可能性がある。より好適なのは３０μｍ以上２００μｍ以下である。
また、発泡剤８の発泡開始温度は、１００℃以上２２０℃以下が好ましい。１００℃未満であると、発泡開始のタイミングが早いため、発泡後の発泡剤８が加熱加圧される時間が長くなり、発泡後の発泡剤８が潰され、グロスマット感や手触り感が弱くなる可能性がある。一方、２２０℃より高くなると、樹脂含浸化粧板１の製造時に金属板（鏡面板）を当接して行われる加熱加圧成型で、発泡剤８が十分に発泡されず、グロスマット感や手触り感が弱くなる可能性がある。より好適なのは、１２０℃以上２００℃以下である。
発泡後の発泡剤８が形成する凹凸模様９の種類は、特に制限されるものではなく、絵柄模様層７が形成する絵柄と意匠的に同調するものでもよいし、非同調のものでもよい。特に、意匠性に優れた樹脂含浸化粧板１を得ることを考慮すると、絵柄模様層７が形成する絵柄と意匠的に同調するものが最も好適である。絵柄模様層７が形成する絵柄と凹凸模様９とを意匠的に同調させる場合、発泡剤８の配置位置を、絵柄模様層７が形成する絵柄と同調させる。すなわち、絵柄模様層７が形成する絵柄の中で、艶消状の質感を表現したい箇所の上に発泡剤８を配置する。例えば、発泡剤８は、絵柄模様層７が形成する絵柄の中で、その絵柄の他の部分よりも相対的に明度の低い暗色部分を覆うように、絵柄模様層７の表面上に配置する。暗色部分の面積に占める発泡剤８で覆われた面積の比率は、７０％以上が好ましい。特に、９０％以上が最も好適である。絵柄模様層７の絵柄を木目模様とする場合には、絵柄模様層７の木目模様と意匠的に同調した導管模様状に、発泡剤８を配置する。発泡剤８の色は、特に限定されるものではなく、無色でもよく、有色でもよい。
なお、発泡剤８を、絵柄模様層７中に配置する場合には、発泡剤８は、絵柄模様層７が形成する絵柄の中で、その絵柄の他の部分よりも相対的に明度の低い暗色部分に混入して、絵柄模様層７中に配置する。暗色部分の体積と発泡剤８の体積との合計値に占める発泡剤８の体積の比率は、７０％以上が好ましい。特に、９０％以上が最も好適である。
発泡剤８の配置方法は、特に制限されるものではなく、例えば、発泡剤８を適当なバインダー樹脂とともに希釈溶媒中に分散してなる印刷インキを絵柄模様層７上に印刷する方法を採用できる。バインダー樹脂としては、例えば、２液硬化型ウレタン樹脂等のウレタン結合を持つ熱硬化型樹脂、電離放射線硬化性樹脂等の硬化性樹脂、カゼイン、エマルジョン樹脂を主成分とするものを用いることができる。熱硬化型樹脂としては、例えば、メラミン系樹脂、エポキシ系樹脂、尿素系樹脂、フェノール系樹脂、不飽和ポリエステル系樹脂、ジアリルフタレート系樹脂、ベンゾグアナミン系樹脂、ウレタン系樹脂、アミノアルキド系樹脂、シリコーン系樹脂等を採用できる。また電離放射線硬化性樹脂としては、例えば、（メタ）アクリレート系樹脂、不飽和ポリエステル系樹脂等を採用できる。
また、発泡剤８の印刷インキの印刷方法は、絵柄模様層７と同様に、特に制限されるものではなく、例えば、グラビア印刷法、オフセット印刷法、スクリーン印刷法、フレキソ印刷法、凸版印刷法、インクジェット印刷法等、任意の印刷方法を用いることができる。
（樹脂含浸化粧板の製造方法）
次に、本発明の実施形態に係る樹脂含浸化粧板１の製造方法について説明する。
まず、熱硬化性樹脂５を水に溶解又は分散させた水系含浸液に樹脂含浸化粧板用化粧紙４を浸漬し、樹脂含浸化粧板用化粧紙４に熱硬化性樹脂５を含浸させる。
熱硬化性樹脂５としては、公知の樹脂含浸化粧板の製造時に使用される熱硬化性樹脂を用いることができる。例えば、メラミン系樹脂、エポキシ系樹脂、ジアリルフタレート系樹脂、ベンゾグアナミン系樹脂、ウレタン系樹脂、アルキド系樹脂、不飽和ポリエステル系樹脂、フェノール系樹脂、尿素系樹脂等を採用できる。熱硬化性樹脂５の含浸は、樹脂含浸化粧板用化粧紙４の、絵柄模様層７や発泡剤８が形成されている表面側から行ってもよいし、反対面側から行ってもよい。また、片面ずつ２回に分けて含浸させたり、両面を同時に含浸させたりしてもよい。熱硬化性樹脂５の含浸率（含浸後の樹脂含浸化粧板用化粧紙４の重量に占める含浸樹脂の重量の比率）は、２０％以上８０％以下が好ましい。特に、４０％以上７０％以下が最も好適である。また、物性に優れた樹脂含浸化粧板１を得るためには、原紙６の全体に均一に熱硬化性樹脂５を含浸させることが重要である。
続いて、熱硬化性樹脂５が含浸された樹脂含浸化粧板用化粧紙４を乾燥させて、樹脂含浸化粧紙２が得られる。続いて、樹脂含浸化粧紙２を基材３上に載置し、樹脂含浸化粧紙２の表面２ａに金属板（鏡面板）を当接して、樹脂含浸化粧紙２と基材３との積層体に加熱加圧成型を行い、樹脂含浸化粧紙２と基材３とを一体化させて、樹脂含浸化粧板１が得られる。その際、加熱加圧成型時の熱によって、発泡剤８が発泡され、樹脂含浸化粧板１の表面の発泡剤８が配置された位置が盛り上がり凹凸模様９が形成される。そして、形成された凹凸模様９により、樹脂含浸化粧板１にグロスマット感や手触り感が発現される。
なお、基材３と樹脂含浸化粧紙２との間には、接着剤等を介在させてもよいし、接着剤等を介在させなくてもよい。また、必要に応じて、公知のメラミン樹脂化粧板に採用されている方法と同様に、コア紙を介在させてもよい。コア紙としては、例えば、チタン紙、晒又は未晒クラフト紙、ガラス繊維不織布等の適宜の原紙に、未硬化状態の熱硬化性樹脂が含浸されているものを用いることができる。また、熱硬化性樹脂は、目的とする樹脂含浸化粧板１に要求される物性等に応じて、任意の熱硬化性樹脂を用いることができる。例えば、メラミン系樹脂、エポキシ系樹脂、ジアリルフタレート系樹脂、ベンゾグアナミン系樹脂、ウレタン系樹脂、アルキド系樹脂、不飽和ポリエステル系樹脂、フェノール系樹脂、尿素系樹脂等を採用できる。コア紙の例としては、従来よりメラミン樹脂化粧板用のコア紙として広く採用されている、フェノール樹脂含浸クラフト紙が挙げられる。
樹脂含浸化粧紙２を基材３上に積層した状態で接着するための加熱加圧成型方法としては、例えば、金属板を当接して平圧プレスする方法、円圧式の連続ラミネート方式等を用いることができる。特に、金属製無端ベルトを使用した連続ラミネート方式が好ましい。連続ラミネート方式によれば、表面の反りや波打ち等がなく、しかも層間密着性がよく、稠密に硬化一体化された高品質の樹脂含浸化粧板１を高速度で連続的に製造できる。
連続ラミネート方式を用いた場合、樹脂含浸化粧板１の表面形状は、連続ラミネート方式で使用される金属板や金属製無端ベルト、硬化型樹脂等で作製されたエンボスシートの表面形状がそのまま賦形されたものとなる。それゆえ、金属板や金属製無端ベルト、硬化型樹脂等で作製されたエンボスシートとして、表面を鏡面状等の平滑に研磨したものを用いることで、表面の光沢度や平滑性に優れた樹脂含浸化粧板１を得ることができる。
勿論、必要に応じて、所望の任意の艶消状やテクスチャー状の金属板や金属製無端ベルト、硬化型樹脂等で作製されたエンボスシートを用いることで、目的とする樹脂含浸化粧板１の用途に応じて任意の表面仕上げ状態の樹脂含浸化粧板１を得ることも可能である。
本発明の樹脂含浸化粧板１は、以上に詳述した実施の形態に限定されるものではなく、本発明の趣旨を逸脱しない範囲において、種々の変形を加えて実施することができる。
以上説明したように、本発明の実施形態に係る樹脂含浸化粧板用化粧紙４は、原紙６と、原紙６の表面６ａ側に設けた絵柄模様層７と、絵柄模様層７の表面７ａ上又は絵柄模様層７中に配置された発泡剤８と、を備えた。そして、発泡剤８は、発泡後の粒径が１５μｍ以上２５０μｍ以下とし、発泡開始温度が１００℃以上２２０℃以下とした。それゆえ、発泡剤８の発泡後の粒径や発泡開始温度を適切な数値としたため、従来の樹脂含浸化粧板の製造方法により、加熱加圧成型時に発泡剤８を発泡でき、樹脂含浸化粧板１の表面に凹凸模様９を適切に形成できる。これにより、樹脂含浸化粧板１にグロスマット感や手触り感を発現できる。また、樹脂含浸化粧板用化粧紙４における発泡剤８の配置位置を調整することで、樹脂含浸化粧板１の表面に任意の凹凸模様９を付与でき、凹凸模様９毎の金属板を用意する必要がない。そのため、コストを抑えつつ、グロスマット表現及び手触り感に優れた樹脂含浸化粧板１を形成可能な樹脂含浸化粧板用化粧紙４を提供できる。
また、発泡剤８の発泡後の粒径が１５μｍ以上２５０μｍ以下であり、発泡剤８の発泡開始温度が１００℃以上２２０℃以下であるため、適切な凹凸模様９を形成でき、グロスマット感、手触り感、耐傷付性に優れた樹脂含浸化粧板用化粧紙４を提供できる。
さらに、本発明の実施形態に係る樹脂含浸化粧板用化粧紙４は、絵柄模様層７が形成する絵柄と発泡剤８の配置位置とが同調しているため、絵柄模様層７が形成する絵柄と樹脂含浸化粧板１の表面の凹凸模様９とが意匠的に同調した樹脂含浸化粧板１を形成できる。
また、本発明の実施形態に係る樹脂含浸化粧板用化粧紙４は、発泡剤８が発泡前の平均粒径が絵柄模様層７の層厚の２／３倍以上５０倍以下である。それゆえ、適切な凹凸模様９を形成でき、グロスマット感、手触り感、耐傷付性に優れた樹脂含浸化粧板１を提供できる。
さらに、本発明の実施形態に係る樹脂含浸化粧紙２は、樹脂含浸化粧板用化粧紙４と、樹脂含浸化粧板用化粧紙４に含浸された熱硬化性樹脂５とを備えるようにした。そのため、コストを抑えつつ、グロスマット表現及び手触り感に優れた樹脂含浸化粧板１を形成可能な樹脂含浸化粧紙２を提供することができる。
また、本発明の実施形態に係る樹脂含浸化粧板１は、樹脂含浸化粧紙２と、樹脂含浸化粧紙２と一体化された基材３とを備えるようにした。そのため、コストを抑えつつ、グロスマット表現及び手触り感に優れた樹脂含浸化粧板１を提供することができる。
以下に、本発明に係る樹脂含浸化粧板１の実施例及び比較例について説明する。なお、本発明は、下記の実施例に限定されるものではない。
（実施例１）
まず、図１に示すように、原紙６として、吸水性のよい坪量８０ｇ／ｍ2の化粧紙用チタン紙を用意した。続いて、原紙６の一方の面（表面６ａ）に、カゼインを主成分とした水性インキで木目模様を印刷して絵柄模様層７を形成した。印刷方法としては、ダイレクトグラビア印刷方式を用いた。続いて、インラインで、絵柄模様層７の表面２ａに、発泡剤８を含有したカゼインを主成分とした水性インキで、絵柄模様層７の木目模様と意匠的に同調した導管模様を印刷して、導管模様状に発泡剤８を配置して、樹脂含浸化粧板用化粧紙４を形成した。印刷方法としては、ダイレクトグラビア印刷方式を用いた。発泡剤８としては、発泡後の粒径が１２０μｍ、発泡開始温度が１８０℃となるものを用いた。
続いて、樹脂含浸化粧板用化粧紙４に熱硬化性樹脂５を含浸させた後、樹脂含浸化粧板用化粧紙４を乾燥させて、樹脂含浸化粧紙２を形成した。熱硬化性樹脂５としては、水性メラミン系樹脂液を用いた。その際、樹脂含浸化粧紙２の坪量が２００ｇ／ｍ2となるように、熱硬化性樹脂含浸量を調節した。続いて、樹脂含浸化粧紙２を基材３上に載置した。基材３としては、パーティクルボード基材を用いた。続いて、樹脂含浸化粧紙２の表面２ａに金属板を当接して、樹脂含浸化粧紙２と基材３との積層体に加熱加圧成型を行い、樹脂含浸化粧紙２と基材３とを一体化させて、実施例１の樹脂含浸化粧板１を形成した。
（比較例１）
比較例１では、発泡剤８として、発泡後の粒径が１０μｍとなるものを用いた。それ以外は、実施例１と同じ材料・手順で、樹脂含浸化粧板１を作製した。
（比較例２）
比較例２では、発泡剤８として、発泡後の粒径が２６０μｍとなるものを用いた。それ以外は、実施例１と同じ材料・手順で、樹脂含浸化粧板１を作製した。
（比較例３）
比較例３では、発泡剤８として、発泡開始温度が９０℃のものを用いた。それ以外は、実施例１と同じ材料・手順で、樹脂含浸化粧板１を作製した。
（比較例４）
比較例４では、発泡剤８として、発泡開始温度が２３０℃のものを用いた。それ以外は、実施例１と同じ材料・手順で、樹脂含浸化粧板１を作製した。
（性能評価）
実施例１、比較例１～４の樹脂含浸化粧板１に対し、以下に示す性能評価を行なった。
（グロスマット表現試験）
グロスマット表現試験では、樹脂含浸化粧板１に発現されたグロスマット表現の程度について評価した。グロスマット表現が優れている場合を「◎」とし、グロスマット表現が十分である場合を「○」とし、グロスマット表現が殆どない場合を「△」とし、グロスマット表現が全くない場合を「×」とした。
（手触り感試験）
手触り感試験では、樹脂含浸化粧板１に発現された手触り感の程度について評価した。手触り感が優れている場合を「◎」とし、手触り感が十分である場合を「○」とし、手触り感が殆どない場合を「△」とし、手触り感が全くない場合を「×」とした。
（耐傷付性試験）
耐傷付性試験では、樹脂含浸化粧板１にコイン引掻き試験を実施し、凹凸模様９の傷の付き方を評価した。傷が全くない場合を「◎」とし、傷が殆どない場合を「○」とし、浅いが目立つ傷がある場合を「△」とし、目立つ深い傷がある場合を「×」とした。
（評価結果）
これらの評価結果を表１に示す。

表１に示すように、実施例１の樹脂含浸化粧板１は、グロスマット表現試験、手触り感試験、耐傷付性試験が「○」以上となった。一方、比較例１～４の樹脂含浸化粧板１は、グロスマット表現試験、手触り感試験、耐傷付性試験の何れかが「△」以下となった。
具体的には、比較例１の樹脂含浸化粧板１は、発泡後の粒径が小さい発泡剤８を用いたため、グロスマット感や手触り感が弱くなり、グロスマット表現試験、手触り感試験が「×」となった。また、比較例２の樹脂含浸化粧板１は、発泡後の粒径が大きい発泡剤８を用いたため、発泡後の発泡剤８が脱落等して耐傷付性が弱くなり、耐傷付性試験が「×」となった。さらに、比較例３の樹脂含浸化粧板１は、発泡開始温度が低い発泡剤８を用いたため、発泡後の発泡剤８が加熱加圧される時間が長くなり、発泡後の発泡剤８が潰され、グロスマット表現試験が「△」となり、手触り感試験が「×」となった。また、比較例４の樹脂含浸化粧板１は、発泡開始温度が高い発泡剤８を用いたため、加熱加圧成型で発泡剤８が十分に発泡されず、グロスマット表現試験、手触り感試験が「△」となった。
これに対し、実施例１の樹脂含浸化粧板１は、発泡剤８の発泡後の粒径、及び発泡剤８の発泡開始温度が適切な数値であるため、加熱加圧成型で発泡剤８が適切に発泡され、グロスマット表現試験、手触り感試験が「○」となり、耐傷付性試験が「○」となった。
したがって、実施例１の樹脂含浸化粧板１は、比較例１～４の樹脂含浸化粧板１よりも、グロスマット表現、手触り感、及び耐傷付性が良好であることが確認された。

Claims (4)

  1. 原紙、前記原紙の表面側に設けた絵柄模様層、及び前記絵柄模様層の表面上又は前記絵柄模様層中に配置された発泡後のマイクロカプセル発泡剤を備え、前記マイクロカプセル発泡剤は、１２０℃以上２００℃以下の温度で発泡が開始され、発泡後の粒径が１５μｍ以上２５０μｍ以下である樹脂含浸化粧板用化粧紙、並びに前記樹脂含浸化粧板用化粧紙に含浸された熱硬化性樹脂を備える樹脂含浸化粧紙と、
    前記樹脂含浸化粧紙と一体化された基材と、を備えることを特徴とする樹脂含浸化粧板。
  2. 原紙、前記原紙の表面側に設けた絵柄模様層、及び前記絵柄模様層の表面上又は前記絵柄模様層中に配置された、発泡開始温度１２０℃以上２００℃以下の未発泡のマイクロカプセル発泡剤を備える樹脂含浸化粧板用化粧紙、並びに前記樹脂含浸化粧板用化粧紙に含浸された熱硬化性樹脂を有する樹脂含浸化粧紙と、基材との積層体に加熱加圧成形を行い、前記樹脂含浸化粧紙と前記基材とを一体化させるとともに、前記加熱加圧成形時の熱によって、発泡後の粒径が１５μｍ以上２５０μｍ以下となるように前記マイクロカプセル発泡剤を発泡させることを特徴とする樹脂含浸化粧板の製造方法。
  3. 前記樹脂含浸化粧板用化粧紙は、前記絵柄模様層が形成する絵柄と前記マイクロカプセル発泡剤の配置位置とが同調していることを特徴とする請求項２に記載の樹脂含浸化粧板の製造方法。
  4. 前記マイクロカプセル発泡剤は、発泡前の平均粒径が前記絵柄模様層の層厚の２／３倍以上５０倍以下であることを特徴とする請求項２又は３に記載の樹脂含浸化粧板の製造方法。
