式8において、「HR2」は、℃/時単位で1300〜1360℃の加熱速度であり;「Tmax」は、℃単位の最高焼成温度(「浸漬温度」)であり;「保持時間」は、時間単位の最高温度に保持された時間であり;「重量%α−アルミナ」は、コランダムとしても知られているα−アルミナの、無機バッチ組成物中の重量百分率であり;「重量%カオリン」は、全てのカオリンおよびか焼カオリン源を含み;「重量%アルミナ水和物」は、全ての水酸化アルミニウムおよび遷移アルミナ源、例えばAl(OH)3(ギブサイト)、ベーマイト、ダイアスポア、および遷移アルミナ例えばガンマアルミナおよびローアルミナを含み、全ての粒子サイズはミクロン単位である。
I−比=I(110)/[I(110)+I(002)] 式9
式中、I(110)およびI(002)は、XRDピークの六角形指標付け(hexagonal indexing)に基づく、コージエライト結晶格子内の(110)および(002)平面からのXRD反射のピーク高さである。I比は、軸方向横断面(チャネルの長さに直交)または横方向表面(ハニカム壁の焼成済み状態の表面)のいずれかの上での銅のKα放射線を用いたX線回折法により測定される。I比は、その負の熱膨張C軸がハニカム壁の平面に対して平行な状態でハニカム物品の中のコージエライト晶子が配向される度合の定量的尺度を提供する。かかる配向度が高いと、軸方向(チャネルの長さに対して平行な、壁の平面内)および半径方向(チャネルの長さに対して直交する、壁の平面内)の両方においてハニカム物品のCTEが低減することから、望ましい。ランダムに配向されたコージエライト結晶については、IAおよびITは両方共、およそ0.65に等しい。0.65より大きいITの値および0.65より低いIAの値は、コージエライト結晶が好ましくは、そのC軸が壁の平面に対して平行な状態に配向されている、ということを表わす。コージエライト結晶の全てが、そのC軸が壁の平面内にある状態で存在しなければならないとすると、ITの値は1.0となり、IAの値は0.0となると考えられる。
Claims (4)
- (i)%P<54である全多孔率(%P)と、
(ii)(a)d10≧8μm(式中、d10は、全多孔率の10%がd10よりも小さい直径をもつ気孔で構成されている孔径である)と、
(b)d90≦35μm(式中、d90は、全多孔率の90%がd90よりも小さい直径をもつ気孔で構成されている孔径である)と、
(c)df≦0.50(式中、df=(d50−d10)/d50である)と
を示す気孔径分布と、を有し、
(iii)25℃〜800℃の温度範囲にわたり8.0×10 −7 /℃以下の熱膨張率係数を示す、
多孔質セラミックコージエライト組成物を含むセラミックハニカム物品であって、
30μmより大きな直径を有する気孔で構成されている全気孔体積(TPV)の百分率が、式:17−0.3×(%TPV<10μm)(式中、%TPV<10μmは、10μmより小さい直径を有する気孔で構成されている全気孔体積の百分率である)により与えられる数値より小さいこと、及び、
前記気孔径分布が、μm単位で表わされるd 90 ≦3.6(d 10 )−2.4を満たすことを特徴とする、セラミックハニカム物品。 - 前記全多孔率について、中央気孔径d50が、10μm≦d50≦22μmであることを特徴とする、請求項1に記載のセラミックハニカム物品。
- 前記多孔質セラミックコージエライト組成物が、db≦1.4(式中、db=(d90−d10)/d50である)を満たす前記気孔径分布を有することを特徴とする、請求項1に記載のセラミックハニカム物品。
- セラミックハニカム物品の製造方法において、
・タルク源、アルミナ形成源、カオリン源、およびシリカ形成源から選択される無機バッチ構成要素と、
・任意の気孔形成剤と、
・液体ビヒクルと、
・結合剤と
を含有する可塑化コージエライト前駆体バッチ組成物を提供するステップと、
前記可塑化コージエライト前駆体バッチ組成物からハニカム素地を形成するステップと、
前記ハニカム素地を、多孔質セラミックコージエライト組成物を含み、かつ、30μmより大きな直径を有する気孔で構成されている全気孔体積(TPV)の百分率が、式:17−0.3×(%TPV<10μm)(式中、%TPV<10μmは、10μmより小さい直径を有する気孔で構成されている全気孔体積の百分率である)により与えられる数値より小さい、セラミックハニカム物品へと転化するように、前記ハニカム素地を1200℃から1300℃まで少なくとも40℃/時の速度で、1300℃から1360℃まで少なくとも40℃/時の速度で焼成し、1410℃〜1430℃の最高温度で10〜30時間保持するステップと
を含む方法であって、
前記多孔質セラミックコージエライト組成物が、(i)%P<54である全多孔率(%P)と;(ii)(a)d10≧8μm(式中、d10は、全多孔率の10%がd10よりも小さい直径をもつ気孔で構成されている孔径である)と、(b)d90≦35μm(式中、d90は全多孔率の90%がd90よりも小さい直径をもつ気孔で構成されている孔径である)と、(c)df≦0.50(式中、df=(d50−d10)/d50である)とを示す気孔径分布とを含み、前記多孔質セラミックコージエライト組成物が、25℃〜800℃の温度範囲にわたり8.0×10−7/℃以下の熱膨張率係数を示し、
式:PC=1.872×(HR2)−0.00128×(HR2)×(Tmax)−0.00230×(HR2)×(重量%カオリン)+0.0197×(重量%カオリン)×(d50カオリン)−0.0939×(保持時間)+0.0420×(重量%α―アルミナ)×(d50α―アルミナ)+0.0103×(重量%アルミナ水和物)×(d50アルミナ水和物)+0.207×(重量%気孔形成剤)−0.00146×(重量%気孔形成剤)×(d50気孔形成剤)により定義されるPCが、PC<10.0を満たすことを特徴とし、ここで、HR2が、℃/時単位で表される1300〜1360℃の温度範囲における加熱速度で、Tmaxが、℃単位で表される最高焼成温度で、保持時間が、時間単位で表される最高温度に保持された時間で、d50カオリン、d50アルミナ水和物及びd50気孔形成剤が各々、カオリン、アルミナ水和物及び気孔形成剤の中央気孔径をμm単位で表したものであること、
を特徴とする、製造方法。
