Description
本発明においては、骨材として炭化珪素(SiC)粒子を使用する。SiCは耐熱性が高く、蓄積パティキュレートの燃焼処理時にしばしば高温に晒されるDPF等の用途に好適に用いられる。
本発明において使用し得る結合材としての酸化物は、Si(シリコン)元素を含み、さらに、アルカリ土類金属、Y(イットリウム)、ランタノイド、Zr(ジルコニウム)、Ti(チタン)、Fe(鉄)、Co(コバルト)、Ni(ニッケル)、およびAl(アルミニウム)元素からなる群のうち少なくともいずれか1つを含むのが好ましい。これらの中でも、アルカリ土類金属、Ti(チタン)、Al(アルミニウム)を含むのが好ましく、Mg(マグネシウム)、Sr(ストロンチウム)、Al(アルミニウム)を含むのが特に好ましい。2種類以上の結合材を使用しても良い。この際、例えばAlおよびSiの酸化物からなる結合材の場合、それぞれ単身の酸化物(Al2O3,SiO2)を原料としてもよいが、AlとSiの複合酸化物を原料としてもよい。複合酸化物を原料とした方が、結合材の均質性がより良好である傾向にある。
W=(結合材の質量割合)/[(炭化珪素粒子の質量割合)/(4/3πr3×ρ)×(4πr2)]
(ここで、rは炭化珪素粒子の平均粒子径の1/2、ρは炭化珪素粒子の比重である。)
炭化珪素質多孔体は、その微構造として、前記炭化珪素粒子が、その原料粒子形状を留めた状態で結合材により結合された構造を有することが好ましい。また、本発明の炭化珪素質多孔体を、含塵流体中に含まれる粒子状物質を捕集除去するためのフィルターとして用いる場合、その開気孔率を30〜75%の範囲とすることが好ましい。ハニカム構造体の開気孔率が30%未満では濾過速度が不足し、75%を超えると構造体としての強度が不足する。更に、自動車排ガス浄化用フィルター等の圧力損失が懸念される用途に用いる場合には、開気孔率を40%以上とすることが好ましい。
炭化珪素粒子を骨材とし、結合材及び必要に応じて造孔剤等を配合してなる坏土を、ハニカム形状に滑らかに押出成形するため、成形助剤として、1種以上の有機バインダーを、主原料(炭化珪素粒子原料と結合材)の合計量に対し外配で2質量%以上添加することが好ましい。しかしながら、30質量%を超える添加は、仮焼後に過剰な高気孔率を招き、強度不足に至らしめるため好ましくない。
まず、前記原料を混合及び混練する。この際、結合材の分散性を向上させるために、結合材の平均粒子径を0.1μm〜10μm、好ましくは、0.5μm〜5μmに調整する。5μmを超えると分散性が低下する傾向にある。一方、0.5μm未満の場合には、凝集が発生する傾向にある。凝集が発生し、分散性が低下した場合には、結合材を水中に分散させる。この際、ラウリン酸塩、カルボキシメチルセルロース、およびポリオキシアルキルエーテル等の界面活性剤などの助剤を添加して、分散性を向上させる。または、粉砕機を使用して凝集を機械的に破壊しても良い。
平均粒径50.0μmのSiC原料粉末98質量部、平均粒径1.2μmの結合材(SiO2、SrO、Al2O3)2質量部、有機バインダーとしてメチルセルロース6質量部、造孔剤としてデンプン5質量部、界面活性剤2.5質量部、及び水35質量部を均一に混合及び混練した。この際、予め結合材と界面活性剤を20質量部相当の水に添加し、ホモジナイザーで均一分散させた。このようにして得た杯土を、押出し成形機にて外径35mm、長さ170mm、隔壁厚さ0.3mm、セル密度300セル/平方インチ(48セル/cm2)のハニカム形状に成形した。このハニカム成形体を酸化雰囲気において450℃で5時間、脱脂のため仮焼を行った後、非酸化雰囲気において1450℃で2.5時間の焼成を行い、多孔質でハニカム構造の炭化珪素焼結体を作製した。この焼結体について、評価を行い、その結果を表1に示した。
酸化物組成、SiC粉末の平均粒径、SiC粉末の配合量、造孔剤添加量および酸化物の主な結晶相を表1に示したものとし、焼成温度を表1に示したものとした以外、実施例1と同様にして実施例2〜4、参考例1〜6、および比較例1〜3を行った。結果を表1に示す。
SiC粉末の平均粒径[μm]:レ−ザー回折法(JIS−R1629)にて測定。
SiC粉末表面積[m2]:SiC粉末を球形近似し、平均粒径より表面積を算出。
平均細孔径[μm]:水銀圧入法(JIS−R1655)にて測定。
気孔率[%]:アルキメデス法(JIS R 1634)にて測定。
結晶相:粉末X線回折法にて同定。詳しくは、(1)酸化物粉末添加量から算出されるSiC/結晶相(質量比)のSiC、結晶物混合粉末のXRDを測定し、結晶相のピーク面積を測定し、(2)作製した試料のXRDを測定し、生成した結晶相のピーク面積を測定し、(3)(1)および(2)の結晶相のピーク面積を比較し、作製した試料中の結晶相質量を算出する。
熱容量[J/K/cm3]:レーザーフラッシュ法(JIS−R1611)にて測定(測定温度600℃での値)。
熱拡散率[m2/s]:レーザーフラッシュ法(JIS−R1611)にて測定(測定温度600℃での値)。
Claims (6)
- 骨材としての炭化珪素粒子と、結合材としての酸化物とを含み、且つ、金属珪素を含まず、前記炭化珪素粒子相互間に細孔を保持した状態で結合しており、前記酸化物の添加量が炭化珪素粒子の表面積に対して0.5g/m2以上3.0g/m2未満であり、
前記酸化物がSi(シリコン)元素およびSrを含む炭化珪素質多孔体。 - 前記酸化物が結晶相を含んでおり、該結晶相がコージェライト、チタン酸アルミニウム(Al2TiO5)、ムライト、ジルコン、アノーサイト、ストロンチウム長石またはサイアロンである請求項1に記載の炭化珪素多孔体。
- 前記細孔の開気孔率が30〜75%である請求項1または2に記載の炭化珪素質多孔体。
- 前記細孔の平均細孔径が5〜50μmである請求項1〜3のいずれか一項に記載の炭化珪素質多孔体。
- 請求項1〜4のいずれか一項に記載の炭化珪素質多孔体により構成されるハニカム構造体。
- 請求項1〜5のいずれか一項に記載の炭化珪素質多孔体の製造方法であって、炭化珪素粒子原料に酸化物原料を添加し混合後、1100〜1600℃で焼成する炭化珪素質多孔
体の製造方法。
