Description
SiC粉末及び金属Si粉末を75:25の質量割合で混合し、これにメチルセルロース、ヒドロキシプロポキシルメチルセルロース、界面活性剤及び水を添加して混練し、可塑性の坏土を得た。この坏土を押出成形した後、乾燥して、隔壁の厚さが12mil(300μm)、セル密度が約47セル/cm2(300セル/平方インチ)、セル形状が四角形、軸方向に垂直な断面が一辺36mmの正方形、長さが152mmで、図1に示すθa及びθbをそれぞれ表1〜4に示す角度としたハニカムセグメント成形体を得た。このハニカムセグメント成形体を、端面が市松模様状を呈するように、セルの端部を目封止した。すなわち、隣接するセルが、互いに反対側の端部で封じられるように目封止を行った。目封止用の充填材には、ハニカムセグメントと同様の材料を用いた。こうしてセルの端部を目封止し、乾燥させた後、N2雰囲気にて約400℃で脱脂し、その後、Ar不活性雰囲気にて約1550℃で焼成して、珪素−炭化珪素系複合材料からなる多孔質のハニカムセグメントを得た。
無機繊維としてアルミノシリケート繊維、無機バインダーとしてコロイダルシリカ及び粘土、無機粒子としてSiCを混合したものに、更に水、有機バインダー(CMC、PVA)、発泡樹脂及び分散剤を加えて、ミキサーにて30分間混練を行い、ペースト状の接合材を得た。
ハニカムセグメントの外壁面に、接合材組成物を、厚さ約1mmとなるようにコーティングして接合材層を形成し、その上に別のハニカムセグメントを載置する工程を繰り返し、縦4個×横4個に組み合わせた合計16個のハニカムセグメントからなるハニカムセグメント積層体を作製し、適宜、外部より圧力を加えるなどして、全体を接合させた後、140℃で2時間乾燥してハニカムセグメント接合体を得た。得られたハニカムセグメント接合体の外周を円柱状に研削加工した後、その外周面に接合材組成物と同じ組成のコーティング材を塗布して外周壁を形成し、700℃で2時間、乾燥硬化させ、実施例1〜22及び比較例1〜4のハニカム構造体を得た。
前記のようにして得られた実施例1〜22及び比較例1〜4のハニカム構造体の外周に保持材としてセラミック製無膨張マットを巻き、SUS409製のキャニング用缶体に押し込んでキャニング構造体とした後、ディーゼル燃料軽油の燃焼により発生させたスートを含む燃焼ガスを、ハニカム構造体の一方の端面より流入させ、反対側の端面より流出させることにより、スートをハニカム構造体内に4〜16g/Lの範囲で堆積させ、一旦室温まで放冷してから、ハニカム構造体の一方の端面より680℃で一定割合の酸素を含む燃焼ガスを流入させハニカム構造体の圧力損失が低下した時、燃焼ガス流量を減少させることにより、スートを急燃焼させる再生限界試験を実施した。この再生限界試験は、各実施例及び比較例につき3体のハニカム構造体について実施し、表1〜4に示すスート堆積量において、試験後にクラックの発生が認められない場合を「○」、クラックの発生が認められた場合を「×」として、その結果を表1〜4に示した。
比較例1、2及び実施例1〜11は、θbを90゜に固定し、θaを90〜150゜の範囲で変化させたものであるが、θaが100゜未満である比較例1及び2に比して、θaが100〜150゜である実施例1〜11は、再生限界試験によりクラックが発生するスート堆積量が多かった。一般に、スート堆積量が多いほど再生時の発熱は大きく、ハニカム構造体の内部と外部との温度差が拡大する傾向にあるので、再生限界試験によりクラックが発生するスート堆積量が多いほど、耐熱衝撃性が高いと考えられる。
Claims (4)
- 2つの端面間を連通する複数のセルを区画形成する多孔質の隔壁と、当該隔壁を囲む外壁とを備えたハニカムセグメントを、その軸方向に直交する方向において複数個組み合わせ、互いの外壁を接合材で接合することにより一体化してなるハニカム構造体であって、
前記ハニカムセグメントの前記外壁が角部を持つとともに、前記外壁のすべての前記角部について、前記角部を持った部分の内面に接するセルが、前記内面により形成される二辺と、前記内面に片端が接している二辺とを含む複数の辺によって輪郭形成されており、前記内面に片端が接している二辺のなす角の角度θaが100〜150゜であるハニカム構造体。 - 更に、前記内面により形成される二辺のなす角の角度θbが100〜150゜である請求項1に記載のハニカム構造体。
- 前記2つの端面の内の何れか一方の端面において、前記セルの一方の端部を目封止する目封止部が形成された請求項1又は2に記載のハニカム構造体。
- 開口面積の異なる2種類のセルが交互に配置されている請求項1〜3の何れか一項に記載のハニカム構造体。
