Description
エチレン共重合体の成形体は、架橋助剤を配合されていない成形体であってもよいし、予め架橋助剤を配合したものであってもよい。
また架橋助剤を含まないエチレン共重合体の成形体に、分解温度(半減期が1時間である温度)が150℃以下で、かつ常温で液状の有機過酸化物と架橋助剤とを含浸させる太陽電池封止材の製造方法は、他の好ましい態様である。
有機過酸化物は、単独で用いてもいいし、2種以上を混合して用いてもよい。2種以上の混合物として使用する場合には、混合物が常温で液状を呈するものが好ましい。
本発明において常温で液状の有機過酸化物とは単独物質として常温で液状のものだけでなく、2種以上の有機過酸化物を混合した場合に混合物として液状となる有機過酸化物を含む。
1.原料
(1)EVA:エチレン・酢酸ビニル共重合体(酢酸ビニル含量:28重量%、MFR:15g/10分)
(2)有機過酸化物A:2,5−ジメチル−2,5−ビス(第3ブチルパーオキシ)ヘキサン、商品名:ルパゾール101、アトケム吉富(株)製、1時間半減期温度:140℃
(3)有機過酸化物B:第3ブチルパーオキシ−2−エチルヘキシルカーボネート、商品名:ルパゾールTBEC、アトケム吉富(株)製、1時間半減期温度:121℃
(4)架橋助剤:トリアリルイソシアヌレート(TAIC)
(5)シランカップリング剤:γ−メタクリロキシプロピルトリメトキシシラン、商品名:KBM503、信越化学工業(株)製
(1)膨れ性
0.5mm厚みのシートサンプルを2枚のポリエチレンテレフタレートフィルム(100μm)の間に挟み、真空貼り合わせ機を用いて、温度150℃、5分で貼りあわせた後、150℃のオーブン中で1時間キュアし、架橋させたシートの様子(気泡の発生状況)を観察して評価した。
シートサンプルを裁断して粒状サンプルを作成し、MDR(ねじり平板ダイ加硫試験機)を用いて、150℃で10分後のトルクを読み取った。トルクが高いほど架橋が進行していることを示す。
(3)有機過酸化物の含浸速度
上記EVAから厚み100μmのインフレーションフィルムを成形し、ロール上に巻き取った。その巻きからフィルムが6枚重なった状態のサンプルを作り、一方の面に有機過酸化物を6.8g/m2となるように塗布した。1週間後、上から1、3、5枚目のフィルムを剥がし取り、それぞれの有機過酸化物濃度をガスクロマトグラフィにより測定し、その分散度合いを評価した。
上記したEVAのペレット5000g、架橋助剤TAIC100g及びシランカップリング剤25gを混合し、含浸のため1昼夜放置した。得られた含浸ペレットを、40mmφシート成形機にて厚み0.5mmに成形した。このシート100gに対して、液状有機過酸化物A1.5gをバーコーターにて均一に塗布した後、2週間エージングした。得られたシートサンプルを膨れ性及び架橋速度の評価に用いた。結果を表1に示す。
液状有機過酸化物Aを使用する代わり、有機過酸化物A及び有機過酸化物Bの2対8の混合溶液を用いた以外は、実施例1と同様の評価を行った。結果を表1に示す。
実施例1において架橋助剤TAICを使用せずにシート化したものを使用した以外は、実施例1と同様の評価を行った。結果を表1に示す。
比較例1において有機過酸化物Aを使用する代わり、液状有機過酸化物Bを用いた以外は、比較例1と同様の評価を行った。結果を表1に示す。
実施例2において、架橋助剤、シランカップリング剤、ペレットとともに有機過酸化物AおよびBの2対8の混合溶液を用いて、40mmφシート成形機で練り込み、シート化した。結果を表1に示す。
上記したEVAのペレット5000gとシランカップリング剤25gを混合し、含浸のため1昼夜放置した。得られた含浸ペレットを、40mmφシート成形機にて厚み0.5mmに成形した。このシート100gに対して、有機過酸化物A及び有機過酸化物Bの2対8の混合溶液1.5gをバーコーターにて均一に塗布した後、2週間エージングした。得られたシートを膨れ性及び架橋速度の評価に用いた。また上記EVAから厚み100μmのインフレーションフィルムを成形し、有機過酸化物A及び有機過酸化物Bの2対8の混合溶液を用いて有機過酸化物の含浸速度の評価を行った。結果を表2に示す。
有機過酸化物A及び有機過酸化物Bの2対8の混合溶液を使用する代わり、液状有機過酸化物Bを用いた以外は、実施例3と同様の評価を行った。結果を表2に示す。

本発明により提供される太陽電池封止材の製造方法は、均質な太陽電池封止材を効率よく製造する方法である。
本発明によれば、封止材の成形において広い温度範囲を選択できるところから、成形速度を高めることができると共に、精密な成形を行うことができる太陽電池封止材の製造方法が提供される。
また本発明により提供される太陽電池封止材の製造方法に使用されるエチレン共重合体の成形体は、押出成形のみならず射出成形やプレス成形などで得ることも可能であるので、シート状のみならず複雑形状の封止材の製造にも適用することができる。
また本発明の太陽電池封止材の製造方法では、比較的分解温度が高い有機過酸化物を用いた場合にも高速架橋ができるので、架橋時における封止材の膨れ防止が容易となるとともにゲル分率の高い封止層を形成することができる。
本発明の太陽電池封止材の製造方法で分解温度の異なる2種以上の有機過酸化物を用いた場合には、その配合割合を適当な範囲に設定すれば、架橋速度を一層高めることができると共に、膨れ原書を抑制することができる。
さらに本発明の太陽電池封止材の製造方法では、架橋温度を下げても高速架橋性はそれほど低下せず、膨れ現象は一層抑制することができるので、温度の影響を受けやすいプラスチック製保護材を使用する太陽電池モジュールの製造にも充分対応することが可能である。
Claims (8)
- エチレン共重合体の成形体に、分解温度(半減期が1時間である温度)が135〜150℃のジアルキルパーオキサイド(A)と、パーオキシカーボネート及びパーオキシケタールから選ばれる分解温度が100〜130℃の有機過酸化物(B)とを、液状で(A)と(B)の重量比が10/90〜90/10の割合で含浸させた後、3日以上エージングすることを特徴とする太陽電池封止材の製造方法。
- 前記エチレン共重合体の成形体が、架橋助剤を含有するエチレン共重合体の成形体である請求項1に記載の太陽電池封止材の製造方法。
- 前記エチレン共重合体の成形体が、架橋助剤を含まないエチレン共重合体の成形体である請求項1に記載の太陽電池封止材の製造方法。
- 前記エチレン共重合体の成形体に、前記有機過酸化物と架橋助剤の重量比1/0.1〜0.1/1の割合である混合物を含浸させる請求項1〜3のいずれかに記載の太陽電池封止材の製造方法。
- エチレン共重合体の成形体表面に、前記有機過酸化物を塗布又は散布し、含浸させることを特徴とする請求項1〜4のいずれかに記載の太陽電池封止材の製造方法。
- 成形体がシートである請求項1〜5のいずれかに記載の太陽電池封止材の製造方法。
- エチレン共重合体が、エチレンと極性モノマーの共重合体及びエチレンと炭素数3以上のα−オレフィンの共重合体から選ばれる少なくとも1種の共重合体であることを特徴とする請求項1〜6のいずれかに記載の太陽電池封止材の製造方法。
- エチレン共重合体が、エチレン・ビニルエステル共重合体、エチレン・不飽和カルボン酸エステル共重合体、エチレン・不飽和カルボン酸共重合体及びそのアイオノマーから選ばれる少なくとも1種の共重合体であることを特徴とする請求項1〜6のいずれかに記載の太陽電池封止材の製造方法。
