【発明の属する技術分野】
本発明は、セラミック膜の製造に関するものであり、特には多孔質基材上への薄いイオン輸送膜の付着技術に関する。(本発明は、米国政府の援助で、the National Institute of Standards Technologyにより認定された協力契約第70NANB5H1065の下でなされた。米国政府は、本発明においてある種の権利を有している。)

【従来の技術】
イオン輸送膜としても呼ばれる、固体電解質は、酸素を含有する気体混合物から酸素を分離するのに使用される。混合伝導体は、酸素イオンと電子の両方を伝導する材料でありそしてそれらは膜の両側での、酸素分圧とも呼ばれる酸素活量の差により圧力推進方式で作動されうるから酸素分離のために好適であるように思われる。La1-xSrxCoO3-y,LaxSr1-xFeO3-y及びLaxSr1-xFe1-yCoyO3-zのようなペロブスカイトが混合伝導体の例である。昇温下において、これら材料は、材料を通しての酸素イオンの輸送のための伝導場を提供する可動の酸素イオン空孔を含有する。これら材料は、酸素イオンを選択的に輸送し、従って酸素に対して無限の選択度を有する膜として機能しうる。

比較的厚い多孔質混合伝導性支持体上に高密度の混合伝導性酸化物を付着することにより形成された固態気体分離膜が、Journal Ceram.Soc.Japan,International Ed,Vol.97,No.5(1989)に開示されるように、寺岡等により研究された。この比較的厚い多孔質混合伝導性支持体は、薄い、比較的脆い、高密度の混合伝導性層に対する機械的安定性を提供する。La0.6Sr0.4CoO3薄膜が同じ材料の多孔質支持体上にラジオ周波数スパッタリング技術及び液体懸濁液スプレイ付着方法により付着された。スパッリング法により付着された薄膜はクラックを含みそして多孔質である。液体懸濁液スプレイと続いての1400℃での焼結により作製された薄膜(約15μm厚さ)は、高密度でそしてクラックを含まない。

寺岡及び共同研究者は、酸素流束が高密度ディスクに比較して複合薄膜に対して10倍増大すると予想した。しかしながら、彼らは2倍未満の増加を得ただけであった。

Pal等は、「Electrochemical Vapor Deposition of Yttria Stabilized Zirconia Films」と題する論文において、EVDプロセスを開示し、ここではイットリア安定化ジルコニア(YSZ)が多孔質基材上に付着される。EVDは、多孔質基材上に薄い、気体不浸透性の金属酸化物薄膜を成長せしめるのに化学的ポテンシャル勾配を利用する従来からの化学的蒸着(CVD)プロセスの改良例である。EVDプロセスは、多孔質基材の一方側において金属ハロゲン化物の混合物をそして反対側に水素及び水の混合物を接触することと関与する。試剤は基材の孔内に拡散しそして反応して多成分金属酸化物を形成して、これが孔壁に付着される。継続しての付着は、孔を狭め、最終的に孔は多成分金属酸化物で閉塞されるようになる。今日までEVDの主たる適用例は、固態電解質YSZ、並びに固態酸化物燃料電池(SOFC)において使用されるようなインターコネクタ材料ランタン・クロム酸化物であった。

米国特許第5,240,480号において、Richards等は、無機膜として使用のための多成分金属酸化物の薄膜を調製するための有機金属化学蒸着(OMCVD)方法を開示した。この無機質の膜は、それぞれの金属各々に相当する有機金属錯体及び酸化剤を多孔質基材上に薄い膜を付着するに十分の条件の下で反応せしめることにより形成される。EVD及びOMCVDプロセスの両方は、効果でそして複雑な設備を使用しそして毒性でありしかも高価な先駆物質を使用することが多い。更に、多成分金属酸化物(例えば混合伝導性ペロブスカイト)に対しては、酸化物膜の化学量論のコントロールがこれらプロセスに対しては困難である。

米国特許第5,569,633号において、Carolan等は、高密度混合伝導性多成分金属酸化物層と、多孔質イオン伝導性及び多孔質混合イオン及び電子伝導性層の組合せとをからなる表面触媒化多層イオン輸送膜を研究した。触媒を複合膜の酸化性表面に付着したこれら先行技術のイオン輸送膜により顕著な酸素流束が実証された。膜の両面への被覆は、酸素流束を向上しなかった。

米国特許第5,494,700号において、Anderson等は、固態燃料電池及び気体分離用途のため高密度/多孔質基材上に高密度のクラックを含まない薄膜(<0.5μm/被覆)を作製するために、金属イオンと重合化可能な有機溶剤とを含有する、沈殿物を含まない水溶液の合成を開示する。最初、酸化物成分のカチオンを重合化可能な有機溶剤を含む水性混合物中に溶解して成る、沈殿物を含まない、出発溶液が調製される。先駆物質被膜が、基材上に付着され、回転被覆技術と続いての乾燥及び酸素の存在下でのそして600℃を超えない温度での仮焼により重合体先駆物質の皮膜を金属酸化物皮膜に変換する。

【発明が解決しようとする課題】
Anderson等により開示された重合体先駆物質方法は、コスト節減方式でありそして製造への大規模化が容易である。しかし、一回の被覆に対する厚さの上限が代表的にこの方法に対しては0.5μm未満である。0.5μmを超える皮膜は、通常、皮膜と基材との間の大きな収縮不整合により有機物の揮散と焼結中クラックを発生する。更に、Anderson等による方法は、大半は、沈殿物を含まない水溶液を使用しての回転被覆技術により平面状の基材上に高密度の皮膜を生成するすることに制限される。気体分離用途に対しては試験結果は何ら報告されていない。

多孔質の構造化された基材上に付着された、高密度薄膜を有する、複合膜の製造中の追加的な関心は、そうした膜が作製作業中に発生する細かい「ピンホール」を含む欠陥を生じやすいことである。一般に、欠陥密度は、処理速度が高いほど増大する傾向がある。こうした欠陥は、それらが非選択的である、即ちそれらが供給流体の所望されざる成分を無差別に通すが故に、非常に望ましくない。そうした欠陥は、イオン輸送皮膜の選択率を下げ、性能の低化をもたらす。従って、欠陥の排除は、高い処理速度で経済的に製造することのできる高性能複合皮膜を開発するのに必須である。

更に、実際上、表面交換プロセスのカイネティクス(kinetics、以下、機構という)は、イオン輸送バルク抵抗に追加しての抵抗を附加しそしてイオン輸送膜を横切っての酸素輸送に悪影響を与える。薄膜が薄くなるにつれ、イオン輸送バルク抵抗による全体抵抗の比率が減少し、同時に表面交換によりそれは増大する。その結果、その結果、非常に薄い膜に(例えば5μm以下)対しては、表面交換機構が支配的な抵抗となる傾向がある。従って、なるたけ薄い薄膜の利点を最大限に活用するためには、表面交換プロセスにより賦課されるボトルネックとしての速度制限を排除することが必要である。
総括として、研究者たちは、工業プロセスにおいて使用可能である、優れた酸素流束を具備する複合イオン輸送膜に対するコスト節減薄膜技術への研究を続けている。

本発明のまた別の課題は、経済的にそして0.5ミクロンを超える厚さを有する膜を生成するのにわずか1〜2段階で達成することのできるそうした方法を提供することである。

本発明のまた別の課題は、膜を通しての非イオン透過を防止するためセラミック膜中の欠陥を排除することである。

【課題を解決するための手段】
本発明は、セラミック粉末のコロイド懸濁液を用意し、金属カチオンを含有する重合体先駆物質を用意し、前記金属カチオンを含有する重合体先駆物質とコロイド懸濁液を混合し、前記混合物を膜支持体に被覆して複合構造体を形成し、そして前記複合構造体を前記セラミック粉末が焼結して高密度膜を形成するまで加熱することにより、前記支持体上にセラミック膜を作製する方法を提供する。

好ましい具体例において、コロイド懸濁液は、水やエチレングリコールのような水基溶剤を含む。セラミック粉末は、50ミクロン未満の直径の平均粒寸を有し、そしてより好ましくはセラミック粉末の実質上すべてが1ミクロン未満の直径を有する。一層好ましくは、コロイド懸濁液はさらに、分散剤及び消泡剤の少なくとも1種を含む。

【発明の実施の形態】
本発明は、セラミック粉末のコロイド懸濁液を用意しそして重合体先駆物質を用意することによりセラミック膜を作製することを含む。先駆物質とコロイド懸濁液は、互いに混合され、そして混合物は膜支持体に被覆されて複合構造体を形成する。複合構造体は加熱されて、支持体上に高密度膜を形成する。
本発明のまた別の様相は、複数の金属カチオン源化合物を重合性有機溶剤を含む水性混合物中に溶解することにより溶液を調製しそして該溶液を加熱して金属カチオンを含む重合体としての封着用先駆物質を形成しそして封着用先駆物質を形成された高密度膜に被覆することにより形成された高密度膜中の欠陥を排除することと関与する。

本発明の主たる目的の一つは、単一の被覆段階、若しくは高々数回の被覆段階を使用して、0.5μmを超える厚さを有するクラックを含まないイオン輸送皮膜を得ることである。先行技術においては、0.5μmを超える皮膜は、有機物の燃焼揮散及び焼結プロセス中被膜と基材との間の大きな収縮不整合によりクラックを発生するのが通常であった。本発明は、セラミック粉末のコロイド懸濁液を重合体先駆物質中に加えて、先駆物質の無機含有量を増大しそして焼結中の膜と基材との間の収縮不整合を減じる。重合体先駆物質はまた、イオン輸送懸濁液中でバインダ及び安定化剤としても機能しえ、系の安定性を増大する。好ましくは、重合体先駆物質の組成は、生成する膜の所望の、一様な組成を得るためにコロイド懸濁液におけるイオン輸送材料のそれと実質上同等である。この液体先駆物質を使用することにより、比較的厚い(2〜5μm)のセラミック膜が、単一段階で多孔質支持体上に作製することができる。

本発明のまた別の目的は、コスト節減方式で低温で微粒(<0.5μm)イオン輸送膜を得そして表面機構により賦課される制限を軽減することである。本発明により作製されるオーバコート層或いは皮膜の、結晶寸法としても呼称される微粒特性は、気相中の酸素分子への接近可能な表面積を増大し得た。本発明に従う100nm未満の、より好ましくは50nm未満のナノ水準の結晶皮膜は、表面交換特性を増進する。こうして、優れた酸素流束が表面触媒層を使用することなく得られる。

本発明において、液体先駆物質は、沈殿物を含まない水溶液に制限されずそして基材は平面状形態に限定されない。また、一回の被覆のための厚さは、重合体先駆物質中にイオン輸送コロイド懸濁液を導入して系の無機含有量を増大しそして焼結中の収縮を減じることにより0.5μmを超えるものとなすことができる。懸濁液を被覆するための被覆方法は、回転被覆、浸漬被覆及びスプレイ被覆を含みうる。基材の形状は、筒状或いは複雑な形状をとりうる。

本発明は、幾つかの態様で液体先駆物質の特別な性質を利用する。低温において、先駆物質は、優れた濡れ性質を有する粘調な液体を形成して基材の表面若しくは基材上のイオン輸送皮膜上に一様な被覆を形成する。液体先駆物質は、開孔中に選択的に灯心作用により侵入しそしてそれらを有効に閉塞し、しかも基材若しくはイオン輸送膜の孔のあいていない若しくは欠陥のない領域それぞれにごく薄い層のみを残し、従ってオーバコート厚さによる全体抵抗の増加は最小限とされるはずである。補修されたイオン輸送膜は、重合体先駆物質層を焼結するべく作製中若しくは最終用途においてその場で加熱されうる。

(実施例1)(複合体I)
多孔質基材上にLa0.05Sr0.95CoO3(LSC)高密度皮膜の作製
重合体先駆物質の調製
0.2モルの酸化物を含有するLa0.05Sr0.95CoO3の重合体先駆物質溶液を次のようにして調製した:0.433gのLa(NO3)3・6H2O、4.021gのSr(NO3)2及び10.135gの506.731g sol/モルのCo(NO3)2溶液を250mlのビーカにおいて攪拌しながら40mlの脱イオン水中に一度に溶解せしめた。3.0gのグリシン及び2.0gのクエン酸と40mlのエチレングリコールを当該溶液に添加しそして撹拌により溶解せしめた。マゼンタ色の先駆物質をフィッシャブランド媒体Q5フィルタペーパを通して濾過した。この先駆物質を250mlビーカ中で80℃において加熱して水及びその他の揮発性物質を駆除した。24時間後、先駆物質を100mlビーカに移しそして先駆物質の粘度が室温において92センチポアズとなるまで80℃においてもう2日間濃縮せしめた。

高密度皮膜の付着及び形成
多孔質LSC−A基材上に先駆物質の湿潤皮膜を形成するのに回転(遠心)被覆技術を使用した。LSC−A基材を1.2μmの粉末寸法を有するLa0.05Sr0.95CoO3粉末(Praxair surface TechnologiesのPraxair Speciality Ceramics製)及び約1μmの寸法を有するAg粉末(Degussa Corp.)を混合し、続いて1.5インチ(3.8cm)ダイにおいて10.4kpsi(7.3kg/mm2)の圧力下でプレスしそして950℃において部分焼結することにより調製し、約25%の多孔度と0.5mmの厚さを有する多孔質基材を得た。その後、粘性の先駆物質数滴を回転ディスク上に固定された基材の研磨表面上に置いた。皮膜の付着に3500rpmの回転速度を10秒間使用した。回転被覆後、基材上の先駆物質の付着したままの状態の皮膜をホットプレート上で80℃において5分間乾燥し、そして後別のホットプレートに移しそして約300℃において少なくとも5分間加熱した。回転被覆及び乾燥プロセス全体を基材表面上に高密度の薄膜が基材表面上に形成されるまで繰り返した。

複合皮膜試料に対して室温(約25℃)での窒素の漏洩率への回転被覆サイクルの回数の影響を図1に示す。ラインSは未被覆基材を通しての窒素流れを表し、そしてライン5,12及び18(x軸線に沿っている)は、5,12及び18サイクル後の窒素流れをそれぞれ表す。漏洩率は、15回転被覆サイクル前はどちらかというと急速にそしてその後はもっとゆっくりと減少した。最小漏洩率は12回転被覆サイクル後に検出された。18回転被覆サイクル後多孔質LSC−A基材上に高密度の気密LSC皮膜(約2μm)を得た。これを以下複合体Iと呼ぶ。複合体Iをその後600℃において2時間アニールして残留有機物を除去しそして一層高い温度での透過試験のための結晶性酸化物皮膜を形成した。

複合皮膜の高温透過試験
Agペーストを使用してアルミナ試験セル内に密閉した複合体Iを使用して酸素透過率を測定した。透過試験は、He不活性ガスパージ及び供給側に様々の濃度のO2/N2混合物を用いて800−900℃の温度で行った。気体組成を分析しそして酸素流束を計算するのにHP5890ガスクロマトグラフ及び酸素分析器を使用した。供給物中20%O2を使用して、800、850及び900℃において500sccm(標準状態cm3)Heのヘリウムパージを使用して測定を行い、それぞれ、0.00、0.03、及び3.4sccm/cm2の流束を生じた。これは、850℃と900℃との間での六方晶相から立方晶相へのLSCの相変態を示す。900℃において、酸素分圧が増加するにつれ酸素透過率は増加する。測定した酸素流束は、図2に示すように0.2、0.4、0.6及び0.8atmの供給物酸素分圧に対して、それぞれ、3.4、5.1、6.8及び8.2sccm/cm2であった。1.0mm厚のLSC(曲線122)及び0.5mm厚のLSC(曲線120)LSC−Aディスクに比較して、複合試料(曲線118)は、同等の試験条件においてはるかに高い酸素流束を示している。特に、0.8atmの供給酸素分圧に対しては、1mm厚の高密度ディスクに比較して複合薄膜試料に対しては5倍を超える流束の向上が実証された。

(実施例2)(複合体II)
多孔質基材上のLSC多孔質皮膜−支持体の多孔率の影響
多孔質LSC−A基材上に支持された複合体LSC薄膜皮膜(約2μm)試料を例1に記載したようにして調製した。LSC−A基材(0.5mm厚)をLa0.05Sr0.95CoO3粉末(Praxair surface TechnologiesのPraxair Speciality Ceramics製)及び約20wt%のAg粉末(Degussa Corp.)を混合し、続いて1.5インチ(3.8cm)ダイにおいて10.4kpsi(7.3kg/mm2)の圧力下でプレスしそして900℃において部分焼結することにより調製し、約32%の多孔度を有する多孔質基材を得た。焼結温度の低下は、支持体の多孔度を増大した。

酸素透過試験を供給酸素分圧の関数としてN2−O2/He勾配の下で900℃において行った。測定した酸素流束は、図2に示すように、0.2、0.4、0.6及び0.8atmの供給物酸素分圧に対して、それぞれ、3.8、5.8、7.4及び8.7sccm/cm2であった。25%多孔率の基材を使用する複合体皮膜試料(図3、曲線218)に比較して、酸素流束は、32%多孔率の基材を使用する複合体皮膜試料(曲線228)に対して同様の試験条件下で約6〜12%増加した。これは、複合体皮膜の酸素流束が、多孔質支持体の多孔度を増大することにより改善されうることを示す。

多孔質LSC−A基材上に支持された複合体LSC薄膜(約2μm)試料を例1に記載したようにして調製した。LSC−A基材(0.3mm厚)をLa0.05Sr0.95CoO3粉末(Praxair surface TechnologiesのPraxair Speciality Ceramics製)及び約20wt%のAg粉末(Degussa Corp.)を混合し、続いて1.5インチ(3.8cm)ダイにおいて10.4kpsi(7.3kg/mm2)の圧力下でプレスしそして900℃において部分焼結することにより調製し、約32%の多孔度を有する多孔質基材を得た。酸素透過試験を供給酸素分圧の関数としてN2−O2/He勾配の下で900℃において行った。

重合体先駆物質溶液の調製
0.2モルの酸化物を含有するLa0.2Sr0.8Co0.8Fe0.2O3-xの重合体先駆物質溶液を次のようにして調製した:1.732gのLa(NO3)3・6H2O、3.386gのSr(NO3)2、8.108gの506.731g sol/モルのCo(NO3)2溶液及び2.748gの686.979g sol/モルのFe(NO3)2溶液を250mlのビーカにおいて攪拌しながら60mlの脱イオン水中に一度に溶解せしめた。3.0gのグリシン及び2.0gのクエン酸と40mlのエチレングリコールを当該溶液に添加しそして撹拌により溶解せしめた。茶色の先駆物質をフィッシャブランド媒体Q5フィルタペーパを通して濾過した。この先駆物質を250mlビーカ中で80℃において加熱して水及び他の揮発性物質を駆除した。24時間後、先駆物質を100mlビーカに移しそして先駆物質の粘度が室温において42センチポアズとなるまで80℃においてもう2日間濃縮せしめた。

LSCF基材上にナノ結晶LSCF皮膜の付着及び形成
La0.2Sr0.8Co0.8Fe0.2O3-x基材上に先駆物質の湿潤皮膜を形成するのに回転被覆技術を使用した。LSCF基材(1mm厚)をLa0.2Sr0.8Co0.8Fe0.2O3-x粉末(Praxair surface TechnologiesのPraxair Speciality Ceramics製)及び約3wt%のPVBバインダ(Butvar of Monsanto)を混合し、続いて1.5インチ(3.8cm)ダイにおいて10.4kpsi(7.3kg/mm2)の圧力下でプレスしそして1250℃において4時間焼結することにより高密度基材を得た。その後、粘性の先駆物質数滴を回転ディスク上に固定された高密度LSCF基材の研磨表面上に置いた。皮膜の付着に3500rpmの回転速度を5秒間使用した。回転被覆後、基材上の先駆物質の付着したままの状態の皮膜をホットプレート上で80℃において5分間乾燥し、そして後別のセラミック上被ホットプレートに移しそして約300℃において少なくとも5分間加熱した。回転被覆及び乾燥プロセス全体を基材表面上に約1μm厚の薄膜が基材表面上に形成されるまで10サイクル繰り返し、その後この複合皮膜を600℃において2時間アニールして、高密度LSCF基材上にLSCFナノ結晶皮膜(結晶寸法約20nm、厚さ約1μm)を形成した。

表面交換機構へのナノ結晶LSCF被覆の影響
酸素輸送皮膜の表面交換機構へのナノ結晶被覆の影響を研究するために、表面改質を行った及び行わないLSCFディスクにつぃて18O同位体交換実験を行った。オランダ、the University of Twenteにおいて質量分析計気体相18O濃度の経時変化を測定するのに質量分析計を使用した。これらのデータから、表面酸素交換係数及び酸素トレーサ拡散係数を計算した。図5(a)は前段で述べたような、LSCFナノ結晶皮膜(結晶寸法約20nm、厚さ約1μm)で被覆したLSCFディスクの18O同位体交換の結果を示す。被覆サンプルの同位体交換率は、未被覆1mm厚高密度LSCF試料(図5(b))のそれよりも明らかに高い。これら結果に対する表面酸素交換係数(k)、トレーサ拡散係数(D*)及び臨界厚さ(D*/k)を算出しそして表IIに示す。被覆LSCF膜は、500℃における表面酸素同位体交換率に関して4〜5倍の増加をもたらした。これは、ナノ結晶寸法の被覆が複合OTM用途に対して表面交換機構を向上しうることを示す。

(実施例5)
La0.19Sr0.80Fe0.69Cr0.20Co0.10Mg0.01O3(LSFRCM)複合皮膜の作製
重合体先駆物質溶液の調製
0.2モルの酸化物を含有するLSFCRMの重合体先駆物質溶液を次のようにして調製した:1.646gのLa(NO3)3・6H2O、3.386gのSr(NO3)2、9.480gの686.979g sol/モルのFe(NO3)2溶液、1.601gのCr(NO3)3・6H2O、1.013gの506.731g sol/モルのCo(NO3)2溶液及び0.051gのMg(NO3)2・6H2Oを250mlのビーカにおいて攪拌しながら60mlの脱イオン水中に一度に溶解せしめた。3.0gのグリシン及び2.0gのクエン酸と40mlのエチレングリコールを当該溶液に添加しそして撹拌により溶解せしめた。茶色の先駆物質をフィッシャブランド媒体Q5フィルタペーパを通して濾過した。この先駆物質を250mlビーカ中で80℃において加熱して水及び他の揮発性物質を駆除した。40時間後、先駆物質を100mlビーカに移しそして先駆物質の粘度が室温において82センチポアズとなるまで80℃においてもう1日間濃縮せしめた。

基材の調製
LSFCRM基材(1mm厚)をLSFCRM粉末(Praxair surface TechnologiesのPraxair Speciality Ceramics製)及び約3wt%のPVBバインダ(Butvar of Monsanto)を混合し、続いて1.5インチ(3.8cm)ダイにおいて10.4kpsi(7.3kg/mm2)の圧力下でプレスしそして1000℃において部分焼結することにより約32%の多孔率を有する基材を得た。

高密度皮膜の付着及び形成
LSFCRM多孔質基材上に先駆物質の湿潤皮膜を形成するのに回転被覆技術を使用した。粘性の先駆物質数滴を回転ディスク上に固定された高密度LSFCRM基材の研磨表面上に置いた。皮膜の付着に3500rpmの回転速度を5秒間使用した。回転被覆後、基材上の先駆物質の付着したままの状態の皮膜をホットプレート上で80℃において5分間乾燥し、そして後イオン輸送用のセラミック上被ホットプレートに移しそして約300℃において少なくとも5分間加熱した。回転被覆及び乾燥プロセス全体を基材表面上に高密度の薄膜が基材表面上に形成されるまで30サイクル繰り返した。

(実施例6)
コロイド懸濁液を使用する重合体先駆物質La0.05Sr0.95CoO3の作製
本例においては、重合体先駆物質がコロイド懸濁系中に導入されて、系の無機含有量を増加しそして焼結中の被膜と基材との間の収縮不整合を減じる。コロイド系は、分散媒体(即ち連続相)中に細かく分断された状態で一様に分布せしめられる分散相(即ち不連続相)から成る。伝統的なコロイド系は、分散相の少なくとも1種の寸法が1〜1000μmの範囲、即ち10Åと1μmとの間にある分散と関与する。応用コロイド系においては、寸法上限は、少なくとも10,000から100,000μmまで拡張される。本発明に従うコロイド系においては、分散された粉末寸法は、好ましくは50μm未満、より好ましくは1μm未満、最も好ましくは0.1μm未満である。重合体先駆物質は、イオン輸送懸濁液中でバインダ及び安定化剤として使用されて系の安定性を増加する。通常、重合体先駆物質の組成は、所望の組成の皮膜を得るため液体懸濁液におけるイオン輸送体のそれと同等である。この液体先駆物質を使用することにより、クラックを含まないイオン輸送膜が、単一被覆段階に対して0.5μmを超える厚さで実現されうる。表IIIは、複合イオン輸送皮膜作製のためのLSCの液体先駆物質を調製するための配合物を例示する。

液体先駆物質は、部分Aをポリエチレン製ボトルに入れそして18−24時間YSZボールでボールミル処理することにより調製される。もしイオン輸送粉末が水に対して感応性であるなら、エチレングリコールが溶剤として代替しうる。部分Bのための成分は例1に記載したプロセスにより調製される。その後、部分Bが部分Aに添加されそして混合物が追加4時間ボールミル処理される。これで、この液体先駆物質は、浸漬被覆或いはスプレイ被覆技術により皮膜作製に使用できる状態にある。これは、筒状若しくは複雑な形状の複合要素に対して2〜5μmの範囲の厚さを有するイオン輸送膜を作製するのに使用できる。

ここで開示した発明は、次の構造式により表される混合伝導性酸化物の被膜を作製するのに殊に有用である:ArA’sA”tBuB’vB”wOx(ここで、IUPACにより採用されている元素の周期律表に従って、A、A’、A”は族1、2、3及びFブロックランタニドから選択され、そしてB、B’、B”はDブロック遷移金属から選択される。この場合、0<r≦1、0≦s≦1、0≦t≦1、0≦u≦1、0≦u≦1、0≦w≦1であり、そしてxは化合物の電荷を中性とする数である。好ましくは、上記構造式のA、A’、A”はマグネシウム、カルシウム、ストロンチウム及びバリウムからなる族2金属である。好ましい混合伝導性酸化物はA’sA”tBuB’vB”wOx(ここで、A’はランタニド、Y若しくはその混合物を表し、A”はアルカリ土類金属若しくはその混合物を表し、BはFeを表し、B’はCr,Ti若しくはその混合物を表し、そしてB”はMn,Co,V,Ni,Cu若しくはその混合物を表す。s,t,u,v及びwは、0から約1までの数を表す。本発明はまた、次の米国特許第5,702,999;5,712,220及び5,733,435号に開示される他の種の薄膜混合伝導体に対しても有用である。

単一の被覆段階、若しくは高々数回の被覆段階を使用して、0.5μmを超える厚さを有するクラックを含まないイオン輸送皮膜を得ることができる。

Claims (3)
- セラミック粉末のコロイド懸濁液を用意し、
金属カチオンを含有する重合体先駆物質を用意し、
前記金属カチオンを含有する重合体先駆物質とコロイド懸濁液を混合し、
前記混合物を膜支持体に被覆して複合構造体を形成し、そして
前記複合構造体を前記セラミック粉末が焼結して高密度膜を形成するまで加熱することにより、前記支持体上にセラミック膜を作製する方法。 - さらに、複数の金属カチオン源化合物を重合性有機溶剤を含む水性混合物中に溶解することにより第2溶液を調製し、該第2溶液を加熱して金属カチオンを含む重合体としての封着用先駆物質を形成し、そして封着用先駆物質を前記形成された高密度膜に被覆することにより皮膜を形成することにより、前記形成された高密度膜中の欠陥を排除することを更に含む請求項1の方法。
- 水基溶剤を含みそしてすべてが1ミクロン未満の直径を有するセラミック粉末のコロイド懸濁液を用意し、
複数の金属カチオン源化合物を重合性有機溶剤を含む水性混合物中に溶解することにより第1溶液を調製しそして該第1溶液を加熱して金属カチオンを含む重合体としての先駆物質を形成することにより重合体先駆物質を用意し、
重合体先駆物質とコロイド懸濁液とを混合し、
該混合物を膜支持体上に被覆して複合構造体を形成し、そして
該複合構造体を前記セラミック粉末が焼結して高密度膜を形成するまで加熱することにより、前記支持体上にセラミック膜を作製する方法。
