図1は膨張可能製品100、具体的には膨張可能マットレスの概略図である。膨張可能マットレスは寝床面となる上部シート101、地面接触面となる下部シート102、上部及び下部シート101、102に結合された複数の内部張力構造体103、及び上部及び下部シート101、102の周囲縁に結合された環状側壁104(想像線で示す)を含む。上部シート101、下部シート102、及び側壁104は協働して膨張可能室106を画定する。上部及び下部シート101、102は中間の側壁104無しに直接結合されてもよいことも本開示の範囲内である。弁(不図示)及び/又は内蔵ポンプ(不図示)が、膨張可能製品100の膨張及び収縮を可能にするために膨張可能室106と連通して設けられてよい。膨張可能製品100はマットレスとして本書で説明されるが、膨張可能製品100は、例えば膨張可能ソファー、椅子、又はプール浮き輪であることも本開示の範囲内である。
図2は第1の代表的な張力構造体300、具体的には図1の膨張可能製品100で使用する張力構造体1031を開示する。例示の張力構造体1031は平行な間隔を空けた複数の撚り線1032、例えば、糸又はワイヤーを含み、隣接する撚り線1032間に隙間1038を有する。撚り線1032の上部端は少なくとも1つの上部溶結細片1034に結合され、撚り線1032の下部端は少なくとも1つの下部溶結細片1036に結合される。本開示の代表的な実施形態によれば、複数の撚り線1032はそれらの撚り線1032の両側に配置された一対の上部溶結細片1034a/1034b及び一対の下部溶結細片1036a/1036bの間に挟まれている。しかし、撚り線1032の片側だけにそれぞれ配置された単一の上部溶結細片1034及び単一の下部溶結細片1036を使用することも本開示の範囲内である。
図15は第2の代表的な張力構造体300、具体的には図1の膨張可能製品100で使用する張力構造体2031を開示する。例示の張力構造体2031は、メッシュ材料2032の形態の織り合わされた撚り線を含み、隣接する撚り線間に空洞又は孔2038を有する。メッシュ材料2032は少なくとも1つの上部溶結細片2034と少なくとも1つの下部溶結細片2036に結合される。代表的な実施形態によれば、メッシュ材料2032は、メッシュ材料2032の両側に配置された上部溶結細片対2034a/2034bと下部溶結細片対2036a/2036bの間に挟まれている。しかし、メッシュ材料2032の片側だけにそれぞれ配置された単一の上部溶結細片2034及び単一の下部溶結細片2036を使用することも本開示の範囲内である。織り合わされた撚り線を有する張力構造体に関する追加の情報は先に引用された特許文献1及び特許文献2に開示されている。
図18は第3の代表的な張力構造体300、具体的には図1の膨張可能製品100で使用する張力構造体3031を開示する。例示の張力構造体3031は少なくとも1つの溶結シート3040を含む。張力構造体3031は追加の複数の層(不図示)、例えば第2溶結シートを含んでよく、それらの間に平行又は織られた撚り線が配置される。溶結シート3040は複数の孔3042を有してもよい。

Claims (20)
- 第1シートと第2シートを含む膨張可能製品を製造するための方法であって、
第1張力構造体の先端を第1溶結機及び前記第1シートと整列させるステップと、
前記第1張力構造体の後端を第2溶結機及び前記第2シートと整列させるステップと、
前記第1及び第2溶結機を同時に動作させることで、前記第1張力構造体の前記先端を前記第1シートに、前記第1張力構造体の前記後端を前記第2シートに同時に溶結するステップと
を含む方法。 - 前記第1シートを前記第1溶結機へ第1方向に運ぶステップと、
前記第2シートを前記第2溶結機へ前記第1方向と反対の第2方向に運ぶステップと
を更に含む請求項1記載の方法。 - 前記第1及び第2溶結機間の前記第1及び第2シートと前記第1張力構造体とを前記第1及び第2方向に垂直な第3方向に運ぶステップを更に含む請求項2記載の方法。
- 第2張力構造体を作製するステップと、
前記第1及び第2張力構造体を切断して前記第1張力構造体の前記後端を前記第2張力構造体の先端から分離するステップと
を更に含み、
前記溶結するステップの間、前記第1張力構造体の前記後端が前記第2張力構造体の前記先端に隣接して配置されている、請求項1記載の方法。 - 前記溶結するステップの後、前記第1及び第2シートを切断するステップを更に含む請求項1記載の方法。
- 前記第1張力構造体と直列の第2張力構造体を作製するステップと、
前記第2張力構造体を前記第1及び第2シートに溶結するステップと、
前記第2張力構造体と直列の第3張力構造体を作製するステップと、
前記第3張力構造体を前記第1及び第2シートに溶結するステップと、
前記第1及び第2シートを前記第2及び第3張力構造体の間で切断するステップと
を更に含む請求項1記載の方法。 - 前記第1溶結機は垂直に配置され、
前記第2溶結機は垂直に配置され、
前記溶結するステップの間、前記第1張力構造体は前記第1及び第2溶結機間に概ね水平に配置される、請求項1記載の方法。 - 前記第1張力構造体は前記溶結するステップの前は水平に移動し、前記溶結するステップの後は垂直に移動する、請求項1記載の方法。
- 前記第1張力構造体の前記先端で第1対の溶結細片を溶結して複数の撚り線がそれらの間に捕捉されるステップと、
前記第1張力構造体の前記後端で第2対の溶結細片を溶結して前記複数の撚り線がそれらの間に捕捉されるステップと
を更に含む請求項1記載の方法。 - 前記第1対の溶結細片を溶結した後で前記第2対の溶結細片を溶結する前に、溶結細片の前記第1及び第2対間の前記複数の撚り線の長さを調整するステップを更に含む請求項9記載の方法。
- 第1シートと第2シートとを含む膨張可能製品を製造するためのシステムであって、
コンベヤーと、
前記コンベヤーに結合され第1張力構造体の先端を支持するように構成された第1型と、
前記コンベヤーに結合され前記第1張力構造体の後端及び第2張力構造体の先端を支持するように構成された第2型と、
前記コンベヤーに結合され前記第2張力構造体の後端を支持するように構成された第3型と、
第1溶結機であって、前記第1シートを前記第1型が該第1溶結機と整列された時、前記第1張力構造体の前記先端に溶結し、前記第2型が該第1溶結機と整列された時、前記第2張力構造体の前記先端に溶結するように構成された第1溶結機と、
第2溶結機であって、前記第2シートを前記第2型が該第2溶結機と整列された時、前記第1張力構造体の前記後端に溶結し、前記第3型が該第2溶結機と整列された時、前記第2張力構造体の前記後端に溶結するように構成された第2溶結機と
を備えるシステム。 - 前記第2溶結機は、前記第2張力構造体の前記先端に接触することなく前記第1張力構造体の前記後端に接触する大きさである、請求項11記載のシステム。
- 前記第1及び第2溶結機の上流に配置された刃であって、前記第1張力構造体の前記後端を前記第2張力構造体の前記先端から分離するように構成された刃を更に備える請求項11記載のシステム。
- 前記第1、第2、及び第3型のそれぞれは、
対応する張力構造体の端を支持するように構成された概ね平らな上表面と、
前記刃を収容するように構成された前記上表面内のスリットと、
前記上表面から上方に延在し前記上表面上の前記対応する張力構造体の前記端を保持する少なくとも1つの歯と
を備える、請求項13記載のシステム。 - 前記少なくとも1つの歯は、前記第1及び第2シートとの接触を避けるために前記第1及び第2溶結機の上流において前記上表面に対して移動可能である、請求項14記載のシステム。
- 前記第1及び第2張力構造体はそれぞれ前記先端及び後端の間に延在する複数の撚り線を含み、前記複数の撚り線の間に少なくとも1つの隙間を有し、前記少なくとも1つの歯は前記複数の撚り線の間の前記少なくとも1つの隙間内に延在する、請求項14記載のシステム。
- 前記第1及び第2溶結機の下流に配置された刃であって、前記第1及び第2張力構造体が同一の膨張可能製品の一部となるように前記第1及び第2張力構造体の後で前記第1及び第2シートを切断するように構成された刃を更に備える、請求項11記載のシステム。
- 第1シートと第2シートとを含む膨張可能製品を製造するためのシステムであって、
少なくとも先端及び後端を有する第1張力構造体と先端及び後端を有する第2張力構造体とを作製するように構成された張力構造体製造サブシステムであって、前記第1張力構造体の前記後端を前記第2張力構造体の前記先端から分離するように構成された第1刃を含む張力構造体製造サブシステムと、
前記張力構造体製造サブシステムと連通し前記第1及び第2張力構造体の前記先端を前記第1シートに前記第1及び第2張力構造体の前記後端を前記第2シートに結合するように構成された組立前品製造サブシステムであって、前記第1及び第2シートを前記第1及び第2張力構造体の後で切断するように構成された第2刃を含む組立前品製造サブシステムと
を備えるシステム。 - 前記張力構造体製造サブシステムは前記組立前品製造サブシステムと同時に動作する、請求項18記載のシステム。
- 前記第2張力構造体が前記第1刃と整列している間に、前記第1張力構造体は前記第1及び第2シートに結合される、請求項18記載のシステム。
