Abstract
Description
上記のように、開示される触媒化スートフィルターは、フィルター上に選択的酸化触媒組成物を含む。選択的酸化触媒組成物は、卑金属酸化物成分、希土類金属酸化物成分、白金族金属(PGM)成分、またはそれらの組み合わせを含む。
上記のように、本明細書に開示される開示された排気ガス処理システムは、SCR材料(本明細書では「第1のSCR材料」と称する)を含有するSCR触媒と、SCR材料(本明細書では「第2のSCR材料」と称される)も任意で含み得る選択的酸化触媒で触媒化されたスートフィルターとを含む。第1および(任意の)第2のSCR材料は、独立して、NOxを低減させることが可能な任意の材料を含んでいてもよい。第1のSCR材料および第2のSCR材料は、存在する場合、同じであっても、または異なっていてもよい。いくつかの実施形態では、第1および/または第2のSCR材料は、混合金属酸化物成分または金属促進モレキュラーシーブを含む。「混合金属酸化物成分」という用語は、1種より多くの化学元素のカチオン、またはいくつかの酸化状態の単一元素のカチオンを含む酸化物を指す。1つ以上の実施形態では、混合金属酸化物は、Fe2O3/TiO2、Fe2O3/Al2O3、MgO/TiO2、MgO/Al2O3、MnO/Al2O3、MnO/TiO2、CuO/TiO2、CeO2/ZrO2、TiO2/ZrO2、V2O5/TiO2、V2O5/TiO2/SiO2、およびそれらの混合物より選択される。混合酸化物は、単相の化学化合物であっても、または多相の物理的もしくは化学的混合物であってもよい。いくつかの実施形態では、単相化合物は、非化学量論的であってもよく、混合金属酸化物の原子組成は、ばらばらの値を含む式(例えば、CexZryOz、x、yおよびzは整数)で表される。
本明細書に開示される触媒物品の基材は、自動車用触媒を製造するために一般的に使用される任意の材料から構築されていてもよく、一般的に、金属またはセラミックモノリスハニカム構造体、例えばウォールフロー基材を含む。本明細書に開示される選択的酸化触媒の基材はウォールフローフィルターであり、これは一般的に、本明細書に記載の触媒組成物を含むウォッシュコートが塗布および接着される複数の壁面を形成し、それにより触媒組成物用の担体として機能する。
卑金属酸化物成分含浸担体材料、PGM成分含浸担体材料、または希土類金属酸化物成分含浸担体材料の製造は、一般的に、微粒子の形態の担体材料に活性金属前駆体溶液(例えば、それぞれ銅含有前駆体、パラジウム成分前駆体、またはセリウム含有前駆体)を含浸させることを含む。活性金属前駆体は、一般的に活性金属の塩であり、一般的に溶媒に溶解して活性金属前駆体溶液を形成する。
開示される触媒組成物は、一般的に、上記のように触媒粒子の形態で製造される。これらの触媒粒子を水と混合して、ハニカム型基材などの触媒基材をコーティングする目的でスラリーを形成することができる。いくつかの実施形態では、1種以上の触媒組成物が、同じスラリー中に存在していてもよい。例えば、いくつかの実施形態では、スラリーは、選択的酸化触媒組成物およびSCR材料を含む。
本発明はまた、本明細書に記載の触媒物品(複数可)を組み込む排出物処理システムも提供する。一般的に、統合型の排出物処理システムは、排気ガス排出物、例えばディーゼルエンジンからの排気ガス排出物を処理するための1個以上の触媒物品/構成要素を含む。例えば、排出物処理システムは、(フィルター上に選択的酸化触媒を含む)本明細書に記載のCSFに加えて、ディーゼル酸化(DOC)触媒および選択的接触還元(SCR)触媒、および/または任意で選択的接触還元/アンモニア酸化(SCR/AMOx)触媒を含み得る。CSFは、一般的にDOCの下流に位置するが、排出物処理システムのさまざまな構成要素の相対的な配置は、変化してもよい。排出物処理システムは、アンモニア前駆体用の還元剤注入器、ディーゼル燃料用の炭化水素注入器、さらなる微粒子濾過構成要素、ならびに/またはNOx貯蔵および/もしくは捕捉構成要素などの構成要素をさらに含んでいてもよい。前述の構成要素の一覧は単なる例であり、本発明の範囲を限定するものとして解釈されるべきではない。
本発明の態様は、以下の実施例によりさらに十分に説明され、これらは、本発明の特定の態様を説明するために示されるのであって、本発明を限定するものとして解釈されるべきではない。
触媒サンプル物品1〜8を製造する一般的手順
触媒サンプル物品1を上記の一般的手順により製造し、スラリーは、Cu−チャバザイト(当技術分野で公知の手順により製造。例えば米国特許第7,601,662号が参照され、これは、参照によりその全体が本明細書に組み込まれる)を含んでおり、スラリー固体含量は23%であった。Cu−チャバザイトのウォッシュコート充填量は、0.6g/in3であった。
触媒サンプルの物品2は、0.1g/in3のウォッシュコート充填量を有するPd/SiO2−Al2O3と、0.1g/in3のウォッシュコート充填量を有するCu−チャバザイトとの混合物を含有する。Pd/SiO2−Al2O3を、インシピエントウェットネス技術を使用して硝酸PdをSiO2−Al2O3担体(5%SiO2)上に含浸させることにより作製した。含浸させた粉末を、110℃で2時間にわたり乾燥し、その後、500℃で2時間にわたり焼成した。Pd粉末をD90<5μmに粉砕し、それからCu−チャバザイトを含有するスラリーと混合して、17%の固体含量を得た。上記の一般的手順により、調製されたPd/SiO2−Al2O3/Cu−チャバザイトスラリーを用いて、触媒サンプル物品2を製造し、1g/ft3のパラジウム充填量を有する触媒サンプル物品2を得た。
0.6g/in3のウォッシュコート充填量を有するPd/Cu−チャバザイトを含む触媒サンプル物品3を、上記の一般的手順により製造した。Cu−チャバザイトのスラリーに硝酸Pdを直接添加して、23%の固体含量を有するPd/Cu−チャバザイトスラリーを得ることにより、スラリーを調製した。
触媒サンプル物品4は、0.8g/in3のウォッシュコート充填量を有するPd/SiO2−Al2O3を含有する。Pd堆積の前に、SiO2−Al2O3担体材料を乾燥粉末としてジェット粉砕してD90<5μmにした。粉砕された担体を、脱イオン水中で30〜40%の固形分で分散させた。このスラリーに、硝酸Pdをゆっくりと添加した。スラリーをさらに希釈して、23%の最終固体含量を得た。上記の一般的手順により、調製されたPd/SiO2−Al2O3スラリーを用いて、触媒サンプル物品4を製造し、3g/ft3のパラジウム充填量を有する触媒サンプル物品4を得た。
CeO2/ZrO2(30%のZrO2含量)を含有するスラリーを7%の固体含量で調製した。上記の一般手順により、調製されたCeO2/ZrO2(30%のZrO2含量)スラリーを用いて、触媒サンプル物品5を製造し、0.25g/in3のウォッシュコート充填量を有する触媒サンプル物品5を得た。
7%の固体含量を有するCeO2含有スラリーを調製した。上記の一般的手順により、調製されたCeO2スラリーを用いて、触媒サンプル物品6を製造し、0.25g/in3のウォッシュコート充填量を有する触媒サンプル物品6を得た。
触媒サンプル7は、0.25g/in3のウォッシュコート充填量を有する10%CuO−5%CeO2/CeO2を含有する。10%CuO−5%CeO2/CeO2を、CeO2担体上に硝酸Cuおよび硝酸Ceを共含浸させることにより調製した。含浸させた粉末を、110℃で2時間にわたり乾燥させ、その後、450℃で1時間にわたり焼成した。スラリーを5%のスラリー固体含量で調製した。上記の一般的手順により、調製された10%CuO−5%CeO2/CeO2スラリーを用いて、触媒サンプル物品7を製造し、触媒サンプル物品7を得た。
触媒サンプル物品8は、0.25g/in3のウォッシュコート充填量を有するPd/CeO2を含有する。Pd/CeO2を、インシピエントウェットネス技術を使用してセリア担体上に硝酸Pdを含浸させることにより作製し、7%の固体含量を有するスラリーを調製するために使用した。上記の一般的手順により、調製されたPd/CeO2スラリーを用いて、触媒サンプル物品8を製造し、1g/ft3のパラジウム充填量を有する触媒サンプル物品8を得た。
触媒サンプル1〜8を、空気中10%の蒸気を用いて、650℃で25時間にわたり水熱エージングに曝し、その後、以下の手順により、THC転化率およびアンモニア転化率に対するそれらの触媒活性を測定した。
Claims (49)
- エンジンからの排気ガス流を処理するためのシステムであって、
前記エンジンの下流に位置し、かつ炭化水素(HC)、一酸化炭素(CO)、および一酸化窒素(NO)の酸化に適合したディーゼル酸化触媒と、
前記ディーゼル酸化触媒の下流に位置する、前記排気ガス流への還元剤の添加に適合した注入器と、
前記注入器の下流に位置し、かつ約450℃〜約550℃の温度で少なくとも0.6のHC酸化:アンモニア酸化の選択性比によりHCを酸化させるように適合した選択的酸化触媒組成物をフィルター上に含む触媒化スートフィルター(CSF)と、
前記CSFの下流に位置する、窒素酸化物(NOx)の還元に適合した第1のSCR材料を含む選択的接触還元(SCR)構成要素と、を含み、
すべての構成要素が前記排気ガス流と流体連通している、システム。 - 前記選択的酸化触媒組成物が、
卑金属酸化物成分、
希土類金属酸化物成分、
白金族金属(PGM)成分、
またはそれらの組み合わせを含む、請求項1に記載のシステム。 - 前記選択的酸化触媒組成物がパラジウム成分を含む、請求項2に記載のシステム。
- 前記選択的酸化触媒組成物が実質的に白金を含まない、請求項1〜3のいずれか1項に記載のシステム。
- 前記選択的酸化触媒組成物がPGM成分を含み、前記PGM成分が前記フィルター上に約0.1g/ft3〜約10g/ft3の充填量を有する、請求項1〜4のいずれか1項に記載のシステム。
- 前記選択的酸化触媒組成物が、Cu、Fe、Ni、Zn、Al、Sn、W、Mo、Ta、Co、Bi、Ti、Zr、Sb、Mn、Be、Ge、V、Gd、Hf、In、Nb、Re、Ce、La、Pr、Nd、およびそれらの組み合わせの酸化物より選択される卑金属酸化物成分を含む、請求項1〜5のいずれか1項に記載のシステム。
- 前記卑金属酸化物成分が酸化銅を含む、請求項6に記載のシステム。
- 前記選択的酸化触媒組成物が、卑金属酸化物成分または希土類金属酸化物成分を含み、前記フィルター上の前記選択的酸化触媒組成物の充填量が、約0.05g/in3〜約0.5g/in3である、請求項1〜7のいずれか1項に記載のシステム。
- 前記選択的酸化触媒組成物が、耐火性金属酸化物、酸素貯蔵成分、モレキュラーシーブ、およびそれらの組み合わせから成る群より選択される担体材料上に含浸またはイオン交換された卑金属酸化物成分、希土類金属酸化物成分、PGM成分、またはそれらの組み合わせを含む、請求項1〜8のいずれか1項に記載のシステム。
- 前記選択的酸化触媒組成物が、ゼオライト上に含浸またはイオン交換されたPGM成分を含む、請求項9に記載のシステム。
- 前記担体材料が、セリア、ジルコニア、イットリア、ランタナ、ネオジミア、プラセオジミア、またはそれらの組み合わせを含む酸素貯蔵成分である、請求項9に記載のシステム。
- 前記担体材料がセリア−ジルコニア複合材である、請求項9に記載のシステム。
- 前記セリア−ジルコニア複合材が少なくとも10重量%のセリアを含む、請求項12に記載のシステム。
- 前記担体材料が、アルミナ、シリカ、シリカ−アルミナ、チタニア、およびそれらの組み合わせより選択される耐火性金属酸化物である、請求項9に記載のシステム。
- 前記選択的酸化触媒成分が、セリア上に含浸させられたパラジウム成分を含む、請求項1〜14のいずれか1項に記載のシステム。
- 前記選択的酸化触媒組成物が、セリア、ガドリニア、ランタナ、ネオジミア、プラセオジミア、サマリア、スカンジア、イッテルビア、イットリア、およびそれらの組み合わせより選択される希土類金属酸化物成分を含む、請求項1〜15のいずれか1項に記載のシステム。
- 前記希土類金属酸化物成分がセリアを含む、請求項16に記載のシステム。
- 前記選択的酸化触媒組成物が、前記複合材の少なくとも約10重量%の量のセリアを含むセリア−ジルコニア複合材を含む、請求項1〜17のいずれか1項に記載のシステム。
- 前記選択的酸化触媒組成物が酸化銅およびセリアを含む、請求項1〜18のいずれか1項に記載のシステム。
- 前記選択的酸化触媒組成物が前記フィルター上に約0.05g/in3〜約0.5g/in3の充填量を有する、請求項1〜19のいずれか1項に記載のシステム。
- 前記CSFが前記フィルター上に第2のSCR材料をさらに含む、請求項1〜20のいずれか1項に記載のシステム。
- 前記選択的酸化触媒組成物および前記第2のSCR材料が混合される、請求項21に記載のシステム。
- 前記選択的酸化触媒組成物および前記第2のSCR材料が、軸方向に区分された構成で前記フィルターに配置されており、前記選択的酸化触媒組成物が、前記第2のSCR材料の上流または下流に配置されている、請求項21に記載のシステム。
- 前記第2のSCR材料が前記フィルター上に約0.1g/in3〜約1g/in3の充填量を有する、請求項21に記載のシステム。
- 前記第1のSCR材料が混合金属酸化物または金属促進モレキュラーシーブを含む、請求項1〜24のいずれか1項に記載のシステム。
- 前記第1および第2のSCR材料が、独立して、混合金属酸化物または金属促進モレキュラーシーブを含む、請求項21に記載のシステム。
- 前記金属促進モレキュラーシーブが、Cu、Co、Ni、La、Mn、Fe、V、Ag、Ce、Nd、Mo、Hf、Y、W、およびそれらの組み合わせより選択される金属で促進される、請求項25または26に記載のシステム。
- 前記金属が、金属酸化物として計算して、前記金属促進モレキュラーシーブの重量を基準として、約0.1重量%〜約10重量%の量で存在する、請求項27に記載のシステム。
- 前記金属促進モレキュラーシーブが、AEI、AFT、AFV、AFX、AVL、CHA、DDR、EAB、EEI、ERI、IFY、IRN、KFI、LEV、LTA、LTN、MER、MWF、NPT、PAU、RHO、RTE、RTH、SAS、SAT、SAV、SFW、TSCおよびUFI、ならびにそれらの組み合わせより選択される構造タイプを有するゼオライトである、請求項25〜28のいずれか1項に記載のシステム。
- 前記第2のSCR材料が、構造タイプCHAを有する銅促進モレキュラーシーブを含む、請求項25〜28のいずれか1項に記載のシステム。

- 前記選択性が、約450℃〜約550℃の温度で少なくとも0.6の、アンモニア酸化率に対するHC酸化率により定義される、請求項37に記載のCSF。
- 前記選択的酸化触媒組成物が、
卑金属酸化物成分、
希土類金属酸化物成分、
白金族金属(PGM)成分、
またはそれらの組み合わせを含む、請求項37または38に記載のCSF。 - 前記卑金属酸化物成分、希土類金属酸化物成分、PGM成分、またはそれらの組み合わせが、耐火性金属酸化物、酸素貯蔵成分、モレキュラーシーブ、およびそれらの組み合わせから成る群より選択される担体材料上に含浸またはイオン交換される、請求項39記載のCSF。
- 前記選択的酸化触媒組成物がパラジウム成分を含む、請求項37〜40のいずれか1項に記載のCSF。
- 前記パラジウム成分がセリアまたはシリカ−アルミナ上に含浸させられる、請求項41に記載のCSF。
- 前記選択的酸化触媒組成物がPGM成分を含み、前記PGM成分が前記フィルター上に約0.1g/ft3〜約10g/ft3の充填量を有する、請求項37〜42のいずれか1項に記載のCSF。
- 前記選択的酸化触媒組成物が前記フィルター上に約0.05g/in3〜約0.5g/in3の充填量を有する、請求項37〜43のいずれか1項に記載のCSF。
- 排気ガス流中に存在するHC、COおよびNOXを低減させる方法であって、前記排気ガス流中のHC、COおよびNOXを低減させるのに十分な時間および温度で前記排気ガス流を、請求項1〜36のいずれか1項に記載のシステムに通して送ることを含む、方法。
- 排気ガス流中に存在するHC、CO、およびNOxを低減させる方法であって、
前記排気ガス流を、HC、COおよびNOの酸化に適合したディーゼル酸化触媒と接触させ、それにより、HCおよびCOの水準が低下し、かつNO2の水準が上昇した第1の流出物を形成することと、
還元剤を、前記ディーゼル酸化触媒から出る前記第1の流出物に注入して、第2の流出物を得ることと、
前記第2の流出物と、約450℃〜約550℃の温度で少なくとも0.6のHC酸化:アンモニア酸化の選択性比によりHCを選択的に酸化させるように適合した選択的酸化触媒をフィルター上に含む触媒化スートフィルター(CSF)とを接触させ、HCの水準がさらに低下した第3の流出物を形成することと、
前記第3の流出物と、NOxの還元に適合したSCR構成要素とを接触させ、それにより、HC、COおよびNOxの水準が低下した処理された排気ガス流を形成することと、を含む、方法。 - 前記処理された排気ガス流が、450℃で、前記排気ガス流に対して少なくとも35%低減されたHC含量を有する、請求項45または46に記載の方法。
