Abstract
Description
接着剤層を介して複数枚の鋼板を積層してなる積層鉄心であって、
前記接着剤層は、エポキシ樹脂、アミノトリアジンノボラック型フェノール樹脂、アクリル酸エステル系ポリマー、及び平均粒子径が10nm以上100nm以下、最大粒子径が1μm以下である無機粒子を含む熱硬化性樹脂組成物からなり、
前記接着剤層中の前記無機粒子の体積含有率が5vol%以上30vol%以下であり、
前記接着剤層の、ナノインデンテーション法による25℃でのヤング率が2GPa以上6GPa以下であり、
鋼板間の距離が0.5μm以上5μm以下である、積層鉄心。
すなわち、本発明の積層鉄心において接着剤層は、エポキシ樹脂、アミノトリアジンノボラック型フェノール樹脂、アクリル酸エステル系ポリマー、及び平均粒子径が10nm以上100nm以下、最大粒子径が1μm以下である無機粒子を含む熱硬化性樹脂組成物からなる。また、この接着剤層中の無機粒子の体積含有率は5vol%以上30vol%以下である。更に、この接着剤層の、ナノインデンテーション法による25℃でのヤング率は2GPa以上6GPa以下である。
ここで、エポキシ樹脂は、グリシジル基を分子内に1つ以上有する化合物であり、加熱によりグリシジル基が反応することで3次元的網目構造を形成し、硬化する樹脂である。グリシジル基は1分子に2つ以上含まれていることが好ましい。グリシジル基を1分子に2つ以上含む化合物を用いることにより、硬化反応が十分に進行し、好適な硬化物物性が得られるためである。グリシジル基を1分子に2つ以上含む化合物としては、ビスフェノールA、ビスフェノールF、ビフェノールなどのビスフェノール化合物又はこれらの誘導体、水素添加ビスフェノールA、水素添加ビスフェノールF、水素添加ビフェノール、シクロヘキサンジオール、シクロヘキサンジメタノール、シクロヘキサンジエタノールなどの脂環構造を有するジオール又はこれらの誘導体、ブタンジオール、ヘキサンジオール、オクタンジオール、ノナンジオール、デカンジオールなどの脂肪族ジオール又はこれらの誘導体などをエポキシ化した2官能のもの、トリヒドロキシフェニルメタン骨格、アミノフェノール骨格を有する3官能のもの、フェノールノボラック樹脂、クレゾールノボラック樹脂、フェノールアラルキル樹脂、ビフェニルアラルキル樹脂、ナフトールアラルキル樹脂などをエポキシ化した多官能のものなどが挙げられるが、これらに限定されるわけではない。また樹脂組成物として室温で液状であることが作業性において好ましいので、単独で又は混合物として室温で液状のものが好ましい。通常行われるように反応性の希釈剤を使用することも可能である。反応性希釈剤としては、フェニルグリシジルエーテル、クレジルグリシジルエーテルなどの1官能の芳香族グリシジルエーテル類、脂肪族グリシジルエーテル類などが挙げられる。
ここで、アクリル系エラストマーは、1種又は2種以上のアクリル系モノマーをモノマー成分として用いたアクリル系重合体である。アクリル系モノマーとしては、直鎖状又は分岐鎖状のアルキル基を有する(メタ)アクリル酸アルキルエステルが好ましく、例えば(メタ)アクリル酸メチル、(メタ)アクリル酸エチル、(メタ)アクリル酸プロピル、(メタ)アクリル酸ブチル、(メタ)アクリル酸ヘキシルが挙げられる。
また、アクリル系エラストマーが共重合体である場合、(メタ)アクリル酸アルキルエステルと共重合可能な単量体成分がモノマー成分として用いられていてもよい。このような単量体成分としては、官能基含有モノマーが好ましく用いられ、例えばメタクリル酸、若しくはアクリル酸等のカルボキシル含有モノマー、又はアクリルニトリル等のシアノ基含有モノマーが挙げられる。
一方、無機粒子の粒度構成は、鋼板間の距離(接着剤層の厚さ)を0.5μm以上5μm以下と小さくするために、平均粒子径は10nm以上100nm以下、最大粒子径は1μm以下とする。
なお、接着剤層中の無機粒子の体積含有率及び粒度構成は、積層鉄心(接着剤層)の断面のSEM観察画像を画像処理することで測定することができる。
接着剤層のヤング率を2GPa以上6GPa以下とするには、熱硬化性樹脂組成物固形分中の、エポキシ樹脂、アミノトリアジンノボラック型フェノール樹脂、アクリル酸エステル系ポリマー及び無機粒子の各含有率を、例えば前述の好ましい範囲内で適宜調整すればよい。
なお、ナノインデンテーション法によるヤング率の測定は、国際規格ISO14577として標準化されている。
なお、鋼板間の距離(接着剤層の厚さ)は、(積層鉄心の全厚−積層鉄心中の鋼板の合計厚)/(接着剤層の層数)で求めることができるほか、積層鉄心(接着剤層)の断面をSEM観察することによっても求めることができる。
鋼板の種類は、電磁鋼板が代表的であるが、これには限定されず例えばアモルファス合金薄板を使用することもできる、鋼板の厚みは、電磁鋼板の場合は200〜300μm程度が一般的であるが、これには限定されず、アモルファス合金薄板の場合も含めると、例えば15〜500μm程度である。
図1に示すように、前述の熱硬化性樹脂組成物からなる接着剤10を基板となる第1の離型フィルム20上に塗布し、この接着剤10の表面(接着面)を第2の離型フィルム21で覆いコイル状とした接着剤コイル22と、帯状鋼板30をコイル状とした鋼板コイル31とを準備しておく。そして、転写ロール部40にて、帯状鋼板30の下面に接着剤10の接着面を加熱しながら転写する。なお、接着剤10の接着面を覆っている第2の離型フィルム21は転写前に剥離する。また、第1の離型フィルム20は転写後に剥離する。
乾燥後の狙い厚み:
実施例1−3,5,7〜10、比較例1,2,5〜9は2μm
実施例4は0.5μm
実施例6は5μm
比較例3は0.2μm
比較例4は10μm
<作業性評価(接着剤剥離、割れ)>
第1の離型フィルムとしてのPETフィルムを剥離する際に、接着剤が鋼板から剥離せず、割れも生じなかったものを良好(○)、接着剤が鋼板から剥離したり、割れが生じたものを不良(×)とした。
<作業性評価(打抜きカス詰まり)>
金型50内で連続的に打ち抜いた際に、詰まりが発生しなかったものを良好(○)、詰まりが発生したものを不良(×)とした。
<無機粒子の体積含有率>、
積層鉄心(接着剤層)の断面のSEM観察画像を画像処理することで測定した。
<鋼板間の距離>
(積層鉄心の全厚(実測値)−積層鉄心中の鋼板の合計厚(計算値:250×2=500μm)/(接着剤層の層数(1))で求めた。
<ヤング率>
積層鉄心の鋼板どうしを引きはがし、鋼板に貼り付いている接着剤層について、ナノインデンテーション法(国際規格ISO14577に準拠)にて測定した。測定装置、測定条件等は次のとおり。
測定装置:株式会社エリオニクス製のENT−1100a
測定温度:25℃
圧子形状:バーコビッチ
荷重:0.98mN
負荷時間:10000msec
解析条件
試験片ポアソン比 :0.17
圧子ポアソン比:0.07
圧子ヤング率:1140000N/mm2
幅25mm、長さ100mmに切断した電磁鋼板(厚み250μm)の片面に、幅25mm、長さ20mmの接着剤付PETフィルムを80℃の温度をかけながらラミネートした。PETフィルムをはがしたのち、接着剤部分にもう一枚の電磁鋼板を貼り付けた。クリップ等ではさみながら、150℃の加熱オーブン内で接着剤を本硬化させて試験片を得た。その試験片について、材料強度評価試験機を用いて引張りせん断接着強度を測定した。試験機、測定条件等は次のとおり。
試験機:株式会社島津製作所製のAG−100kN
測定温度:25℃,150℃(25℃は室温、150℃は使用時の温度を想定)
引張り速度:10cm/min
サンプル数:各温度でN=3ずつ
なお、この引張りせん断接着強度の目標値は、試験片に使用した電磁鋼板(厚み250μm)1枚の降伏応力値を接着面積相当(25mm×20mm)で割った値、具体的には25℃では8MPa、150℃では5MPaとした。
比較例2は接着剤層中の無機粒子の体積含有率が高すぎる例で、接着剤層のヤング率が高くなりすぎて、作業性評価が不良となった。
比較例4は鋼板間の距離が大きすぎる例で、接着剤層の厚みが大きくなりすぎて、打抜き時に接着剤層による詰まりが発生した。また、鋼板の占積率が低くなるため、当然、磁気特性は低下する。
比較例5は平均粒子径及び最大粒子径が大きすぎる無機粒子を使用した例で、接着剤層の狙い厚みは前述のとおり2μmであったにもかかわらず、実際の接着剤層の厚み、すなわち鋼板間の距離は17.2μmになった。このため、比較例4と同様に打抜き時に接着剤層による詰まりが発生した。また、鋼板の占積率が低くなるため、当然、磁気特性は低下する。
比較例7は、エラストマー成分であるアクリル酸エステル系ポリマーの配合量を多くした結果、接着剤層のヤング率が低くなった例で、比較例1と同様に使用時を想定した150℃での引張りせん断接着強度が低下した。

- 接着剤層を介して複数枚の鋼板を積層してなる積層鉄心であって、
前記接着剤層は、エポキシ樹脂、アミノトリアジンノボラック型フェノール樹脂、アクリル酸エステル系ポリマー、及び平均粒子径が10nm以上100nm以下、最大粒子径が1μm以下である無機粒子を含む熱硬化性樹脂組成物からなり、
前記接着剤層中の前記無機粒子の体積含有率が5vol%以上30vol%以下であり、
前記接着剤層の、ナノインデンテーション法による25℃でのヤング率が2GPa以上6GPa以下であり、
鋼板間の距離が0.5μm以上5μm以下である、積層鉄心。
