Abstract
本發明係提供一種即使縮小鋼板間的距離(接著劑層的厚度),亦不易產生鋼板間的接合不良之積層鐵芯。本發明之積層鐵芯,其係介隔接著劑層積層複數片鋼板而成之積層鐵芯,前述接著劑層是由:含有環氧樹脂、胺基三嗪酚醛型酚樹脂、丙烯酸酯系聚合物,以及平均粒徑為10nm以上100nm以下且最大粒徑為1μm以下之無機粒子之熱硬化性樹脂組成物所構成。前述接著劑層中之前述無機粒子的體積含有率為5vol%以上30vol%以下,前述接著劑層之藉由奈米壓痕法所測得之25℃時的楊氏模數為2GPa以上6GPa以下,鋼板間的距離為0.5μm以上5μm以下。
Description
本發明係關於馬達或變壓器所使用之積層鐵芯。
積層鐵芯一般是從在上模具與下模具之間間歇性地被移送之帶狀鋼板中,依序衝壓並積層接合鐵芯片而製造。接合各鐵芯片之方法為人所知者有壓接、雷射熔接、藉由接著劑之接合等,藉由薄膜(膜)狀接著劑之接合方法的具體例,例如揭示於專利文獻1。此外,於專利文獻2中係揭示一種含有(A)環氧樹脂、(B)環氧樹脂用硬化劑及(C)橡膠成分,並且於固形份中含有40質量%以上的前述(C)橡膠成分之熱硬化性樹脂組成物,來作為由薄膜(膜)狀接著劑。
如此,於介隔接著劑層積層複數片鋼板而成之積層鐵芯中,從提升該磁特性之點來看,較佳係縮小鋼板間的距離,亦即接著劑層的厚度,但在縮小接著劑層的厚度時,會導致接著強度不足或楊氏模數增高等,而有容易產生鋼板間的接合不良之問題。

[發明所欲解決之課題]
本發明所欲解決之課題在於提供一種即使縮小鋼板間的距離(接著劑層的厚度),亦不易產生鋼板間的接合不良之積層鐵芯。
[用以解決課題之技術手段]
為了解決此課題,本發明者們係著眼於接著劑層的組成、物性等並進行精心探討,因而思考出本發明。
亦即,根據本發明之一觀點,係提供下列積層鐵芯。
一種積層鐵芯,其係介隔接著劑層積層複數片鋼板而成之積層鐵芯,
前述接著劑層是由:含有環氧樹脂、胺基三嗪酚醛型酚樹脂、丙烯酸酯系聚合物,以及平均粒徑為10nm以上100nm以下且最大粒徑為1μm以下之無機粒子之熱硬化性樹脂組成物所構成,
前述接著劑層中之前述無機粒子的體積含有率為5vol%以上30vol%以下,
前述接著劑層之藉由奈米壓痕法所測得之25℃時的楊氏模數為2GPa以上6GPa以下,
鋼板間的距離為0.5μm以上5μm以下。
[發明之效果]
根據本發明,藉由如前述般地特定出接著劑層的組成、物性等,即使將鋼板間的距離(接著劑層的厚度)縮小至0.5μm以上5μm以下,亦可得到不易產生鋼板間的接合不良之積層鐵芯。
【圖示簡單說明】
第1圖為顯示用以製造本發明之積層鐵芯之製程的一例之概念圖。
本發明之積層鐵芯係介隔接著劑層積層複數片鋼板而成者,尤其該接著劑層的組成、物性等具有特徵。亦即於本發明之積層鐵芯中,接著劑層是由:含有環氧樹脂、胺基三嗪酚醛型酚樹脂、丙烯酸酯系聚合物,以及平均粒徑為10nm以上100nm以下且最大粒徑為1μm以下之無機粒子之熱硬化性樹脂組成物所構成。此外,此接著劑層中之無機粒子的體積含有率為5vol%以上30vol%以下。再者,此接著劑層之藉由奈米壓痕法所測得之25℃時的楊氏模數為2GPa以上6GPa以下。
環氧樹脂是作為熱硬化性樹脂組成物之基本成分,於熱硬化性樹脂組成物固形份中較佳以20質量%以上40質量%以下的比率含有。
在此,環氧樹脂為於分子內具有1個以上的縮水甘油基之化合物,並藉由加熱使縮水甘油基反應而形成3維網目結構並硬化之樹脂。縮水甘油基較佳於1分子中含有2個以上。此係由於藉由使用於1分子中含有2個以上的縮水甘油基之化合物,可充分地進行硬化反應而得到較佳的硬化物物性之故。於1分子中含有2個以上的縮水甘油基之化合物,可列舉出:使雙酚A、雙酚F、聯苯酚等之雙酚化合物或此等之衍生物,氫化雙酚A、氫化雙酚F、氫化聯苯酚、環己烷二醇、環己烷二甲醇、環己烷二乙醇等之具有脂環結構之二醇或此等之衍生物,丁二醇、己二醇、辛二醇、壬二醇、癸二醇等之脂肪族二醇或此等之衍生物等環氧化之2官能者;具有三羥基苯基甲烷骨架、胺基酚骨架之3官能者;使酚-酚醛樹脂、甲酚酚醛樹脂、酚芳烷基樹脂、聯苯芳烷基樹脂、萘酚芳烷基樹脂等環氧化之多官能者等,但並不限定於此等。此外,樹脂組成物於室溫下為液狀者,從作業性來看為佳,故較佳係以單獨或混合物時於室溫下為液狀。如通常所進行般,亦可使用反應性的稀釋劑。反應性稀釋劑可列舉出苯基縮水甘油醚、甲酚基縮水甘油醚等之1官能的芳香族縮水甘油醚類、脂肪族縮水甘油醚類等。
胺基三嗪酚醛型酚樹脂係含有作為環氧樹脂的硬化劑,由於具有胺基三嗪的化學結構,所以具有與金屬(鋼板)之密著性良好之特徵。亦即在縮小鋼板間的距離(接著劑層的厚度)時,雖如前述般具有接著強度(密著性)降低之傾向,但為了改善此情況而含有胺基三嗪酚醛型酚樹脂。該含有率於熱硬化性樹脂組成物固形份中,較佳為5質量%以上30質量%以下。
丙烯酸酯系聚合物係用以調整接著劑層的楊氏模數而含有作為彈性體成分。該含有率於熱硬化性樹脂組成物固形份中,較佳為5質量%以上35質量%以下。
在此,丙烯酸系彈性體為使用1種或2種以上的丙烯酸系單體作為單體成分之丙烯酸系聚合物。丙烯酸系單體較佳為具有直鏈狀或分枝鏈狀的烷基之(甲基)丙烯酸烷酯,例如可列舉出(甲基)丙烯酸甲酯、(甲基)丙烯酸乙酯、(甲基)丙烯酸丙酯、(甲基)丙烯酸丁酯、(甲基)丙烯酸己酯。
此外,在丙烯酸系彈性體為共聚物時,可將能夠與(甲基)丙烯酸酯共聚合之單體成分作為單體成分來使用。此單體成分可較佳地使用含官能基單體,例如可列舉出甲基丙烯酸或丙烯酸等之含羧基單體,或是丙烯腈等之含氰基單體等。
無機粒子係為了使接著劑層的熱膨脹率接近於鋼板而含有。接著劑層中之無機粒子的體積含有率設為5vol%以上30vol%以下。在無機粒子的體積含有率未達5vol%時,無法得到使熱膨脹率接近於鋼板之效果,此外,接著強度及楊氏模數降低而容易產生鋼板間的接著不良。另一方面,在無機粒子的體積含有率超過30vol%時,接著劑層的楊氏模數變得過高,使應力累積於接著劑層與鋼板之間而變得容易剝離。無機粒子於熱硬化性樹脂組成物固形分中的含有率較佳為9質量%以上45質量%以下。另一方面,為了將鋼板間的距離(接著劑層的厚度)縮小至0.5μm以上5μm以下,無機粒子的粒度構成係設為平均粒徑為10nm以上100nm以下且最大粒徑為1μm以下。接著劑層中之無機粒子的體積含有率及粒度構成,可藉由對積層鐵芯(接著劑層)之剖面的SEM觀察影像進行影像處理而測定。
本發明所使用之平均粒徑為10nm以上100nm以下且最大粒徑為1μm以下之無機粒子,只要是無機材料並且平均粒徑為10nm以上100nm以下且最大粒徑為1μm以下之範圍即可,並無特別限制,從分散性之點來看,較佳係使用分散於有機溶劑之膠體二氧化矽(二氧化矽凝膠)。使用分散於有機溶劑之膠體二氧化矽(二氧化矽凝膠)時之有機溶劑,較佳係使用可使複合組成物中所使用之有機成分溶解者,例如可列舉出醇類、酮類、酯類、二醇醚類。從脫溶劑的容易度者來看,較佳係使用分散於甲醇、乙醇、異丙醇、丁醇、正丙醇等之醇系,甲乙酮、甲基異丁酮等之酮系的有機溶劑之膠體二氧化矽、二氧化矽凝膠、二氧化矽微粒子。此等分散於有機溶劑之膠體二氧化矽(二氧化矽凝膠)、二氧化矽微粒子為馬達芯或變壓器等所要求,在不極端地損及作業性、鋼板間的距離、楊氏模數、拉伸剪切接著強度等特性之範圍內,可藉由矽烷偶合劑、鈦酸酯系偶合劑等之偶合劑進行表面處理,為了分散於有機溶劑,亦可使用界面活性劑等之分散劑。
於本發明之積層鐵芯中,接著劑層之藉由奈米壓痕法所測得之25℃時的楊氏模數為2GPa以上6GPa以下。在楊氏模數未達2GPa時,接著劑層的凝聚力降低而使接著強度降低。另一方面,在楊氏模數超過6GPa時,應力累積於接著劑層與鋼板之間而變得容易剝離。接著劑層的楊氏模數較佳為2.5GPa以上5GPa以下,尤佳為3GPa以上4GPa以下。
為了將接著劑層的楊氏模數設為2GPa以上6GPa以下,例如可在前述較佳範圍內適當地調整熱硬化性樹脂組成物固形分中之環氧樹脂、胺基三嗪酚醛型酚樹脂、丙烯酸酯系聚合物以及無機粒子的各含有率。
藉由奈米壓痕法所進行之楊氏模數的測定,係依據國際規格ISO14577所標準化。
此外,於本發明之積層鐵芯中,鋼板間的距離(接著劑層的厚度)為0.5μm以上5μm以下。在鋼板間的距離(接著劑層的厚度)超過5μm時,鋼板的占積率降低而使磁特性降低。另一方面,在鋼板間的距離(接著劑層的厚度)未達0.5μm時,接著強度降低且商業上亦難以生產。鋼板間的距離(接著劑層的厚度)較佳為0.8μm以上3μm以下。
再者,鋼板間的距離(接著劑層的厚度)除了可藉由(積層鐵芯的全厚度-積層鐵芯中之鋼板的合計厚度)/(接著劑層的層數)來求取之外,亦可藉由對積層鐵芯(接著劑層)的剖面進行SEM觀察來求取。
鋼板的種類具代表性者為電磁鋼板,但並不限定於此,例如亦可使用非晶質合金薄板,鋼板的厚度在電磁鋼板之情形下,一般約為200~300μm,但並不限定於此,包含非晶質合金薄板之情形,例如約為15~500μm。
第1圖係概念性地顯示用以製造本發明之積層鐵芯之製程的一例。
如第1圖所示,首先準備:將由前述熱硬化性樹脂組成物所構成之接著劑10塗佈於成為基板之第1脫模薄膜20上,並以第2脫模薄膜21來被覆此接著劑10的表面(接著面)而形成為線圈狀的接著劑線圈22;以及將帶狀鋼板30形成為線圈狀之鋼板線圈31。然後藉由轉印輥部40一面加熱接著劑10的接著面一面轉印至帶狀鋼板30的下表面。被覆接著劑10的接著面之第2脫模薄膜21於轉印前被剝離。此外,第1脫模薄膜20於轉印後被剝離。
接著將於下表面具有接著劑10之帶狀鋼板30間歇地移送至模具50內的上模具51與下模具52之間,並從帶狀鋼板30依序衝壓鐵芯片(鋼板)60並積層複數層。接著使鐵芯片(鋼板)60的積層體通過連接於下模具52之加熱用筒53內以將接著劑10暫硬化。然後藉由圖中未顯示的加熱爐將接著劑10主硬化。藉此可得到介隔接著劑層積層複數片鋼板之積層鐵芯。
[實施例]
以使固形份成為30質量%之方式,將第1表所示之熱硬化性樹脂組成物的各成分溶解於環己酮等溶劑而得到樹脂組成物清漆。以使樹脂組成物的厚度於乾燥後成為以下的目標厚度之方式,藉由刮刀輥塗佈機將此樹脂組成物清漆塗佈於作為第1脫模薄膜之經脫模處理之PET薄膜(厚度50μm)的單面後,於100℃進行10分鐘的乾燥處理使其乾燥,並藉由作為第2脫模薄膜之經脫模處理之PET薄膜(厚度50μm)來積層該表面(接著面),而得到第1圖所示之接著劑線圈22。
乾燥後的目標厚度:

使用各例的接著劑線圈22並藉由第1圖所示之製程來製造積層鐵芯。具體而言,使用電磁鋼板(厚度250μm)作為帶狀鋼板30,並藉由轉印輥部40一面將各例之接著劑10的接著面加熱至70~80℃一面轉印至帶狀鋼板30的下表面。接著於模具50內衝壓外徑200mm、內徑40mm的鐵芯片(鋼板)60並同時積層2片,並藉由通過加熱至70~80℃之加熱用筒53內以將接著劑10暫硬化。然後於加熱至150℃之加熱爐將接著劑10主硬化而得到積層鐵芯。
於藉由此製程來製造積層鐵芯時,係進行以下作業性評估。
<作業性評估(接著劑剝離、破裂)>
於剝離作為第1脫模薄膜之PET薄膜時,以接著劑未從鋼板中剝離且亦未產生破裂者為良好(○),以接著劑從鋼板中剝離或產生破裂者為不良(×)。
<作業性評估(衝壓碎料阻塞)>
於模具50內連續地衝壓時,以未產生阻塞者為良好(○),以產生阻塞者為不良(×)。
此外,對所得到之積層鐵芯,分別藉由以下要領來測定接著劑層中之無機粒子的體積含有率、鋼板間的距離以及接著劑層的楊氏模數。
<無機粒子的體積含有率>
藉由對積層鐵芯(接著劑層)之剖面的SEM觀察影像進行影像處理而測定。
<鋼板間的距離>
藉由(積層鐵芯的全厚度(實測值)-積層鐵芯中之鋼板的合計厚度(計算值:250×2=500μm))/(接著劑層的層數(1))來求取。
<楊氏模數>
撕離積層鐵芯的鋼板彼此,並藉由奈米壓痕法(依據國際規格ISO14577)對貼著於鋼板之接著劑層進行測定。測定裝置、測定條件如下所述。

再者,藉由以下要領對各例之從熱硬化性樹脂組成物所得到之接著劑測定拉伸剪切接著強度。一面對寬25mm、長20mm之附接著劑PET薄膜施加80℃的溫度,一面積層於切斷為寬25mm、長100mm之電磁鋼板(厚度250μm)的單面。在剝離PET薄膜後,將另一片電磁鋼板貼著於接著劑部分。一面以夾鉗等來夾持,一面於加熱至150℃之加熱爐內將接著劑主硬化而得到試驗片。使用材料強度評估試驗機對該試驗片測定拉伸剪切接著強度。試驗機、測定條件等如下所述。

測定溫度:25℃、150℃(假定25℃為室溫,150℃為使用時的溫度)

此拉伸剪切接著強度的目標值為將試驗片所使用之1片電磁鋼板(厚度250μm)的破壞應力值除以等效接著面積(25mm×20mm)後之值,具體而言,於25℃時為8MPa,於150℃時為5MPa。
以上的評估及測定結果如第1表所示。此外,第1表所示之熱硬化性樹脂組成物之各成分的型號及製造商如第2表所示。

於第1表中,實施例1~10位於本發明的範圍內,作業性評估皆良好,拉伸剪切接著強度亦為目標值以上。
另一方面,比較例1為接著劑層中之無機粒子的體積含有率過低之例,接著劑層的楊氏模數降低,拉伸剪切接著強度亦降低。
比較例2為接著劑層中之無機粒子的體積含有率過高之例,接著劑層的楊氏模數過高,作業性評估不良。
比較例3為鋼板間的距離過小之例,於假定為使用時之150℃下的拉伸剪切接著強度降低。
比較例4為鋼板間的距離過大之例,接著劑層的厚度變得過大,於衝壓時產生由接著劑層所造成之阻塞。此外,由於鋼板的占積率降低,當然使磁特性降低。
比較例5為使用平均粒徑及最大粒徑過大之無機粒子之例,即使接著劑層的目標厚度如前述般為2μm,但實際上之接著劑層的厚度,亦即鋼板間的距離為17.2μm。因此,與比較例4相同,於衝壓時產生由接著劑層所造成之阻塞。此外,由於鋼板的占積率降低,當然使磁特性降低。
比較例6為減少彈性體成分之丙烯酸酯系聚合物的調配量,結果使接著劑層的楊氏模數提高之例,與比較例2相同,作業性評估不良。
比較例7為增多彈性體成分之丙烯酸酯系聚合物的調配量,結果使接著劑層的楊氏模數降低之例,與比較例1相同,於假定為使用時之150℃下的拉伸剪切接著強度降低。
比較例8為使用並非胺基三嗪酚醛型酚樹脂之酚醛型酚樹脂作為環氧樹脂的硬化劑之例,於假定為使用時之150℃下的拉伸剪切接著強度降低。

Claims (1)
- 一種積層鐵芯,其係介隔接著劑層積層複數片鋼板而成之積層鐵芯, 前述接著劑層是由:含有環氧樹脂、胺基三嗪酚醛型酚樹脂、丙烯酸酯系聚合物,以及平均粒徑為10nm以上100nm以下且最大粒徑為1μm以下之無機粒子之熱硬化性樹脂組成物所構成, 前述接著劑層中之前述無機粒子的體積含有率為5vol%以上30vol%以下, 前述接著劑層之藉由奈米壓痕法所測得之25℃時的楊氏模數為2GPa以上6GPa以下, 鋼板間的距離為0.5μm以上5μm以下。
