Abstract
Description
外観検査の対象となる光学部材は、面状の基材の一方の主面に反射防止層を備える。基材は、ガラス等の剛性基材でもよく、樹脂フィルム等の可撓性基材でもよい。また、光学部材は枚葉でもよく、長尺状でもよい。長尺状の光学部材の外観を検査する場合は、ロールトゥーロール方式で光学部材を一方向に搬送しながら検査を実施してもよい。
外観検査では、反射防止層を備える光学部材に投光部から紫外光を照射し、光学部材からの反射紫外線を撮像部で撮影する。紫外線を用いた反射光学系の検査により、基材と反射防止層との層間に存在する汚れ等の欠陥を検出できる。
ヨウ素を含侵した延伸ポリビニルアルコール系偏光子の両面に透明保護フィルムを備え、一方の透明保護フィルムの表面にハードコート層および多層薄膜の反射防止層が設けられた反射防止層付き偏光板を検査対象とした。検査対象には、ロールトゥーロールによる製造時の長手方向に沿って白色のスジ状の欠陥が存在していた。このスジ状の欠陥は、ハードコート層と反射防止層の間に付着したシリコン汚れであることを分析にて確認した。
波長385nmの紫外LEDから、投光距離85〜100mmで、上記の検査対象に紫外線を照射し、反射光を2Kモノクロカメラ(256階調)で撮像した。投光角度φおよび撮像角度θを表1に示すように変更し、シリコン汚れに起因するスジの部分(明領域)および正常部分(暗領域)の明度から、コントラスト(明暗比)を求めた。
検査対象の反射防止層付き偏光板の反射防止層形成面に、法線方向から投光距離40mmで紫外LED光を照射し(投光角度:0°)、裏面側に配置した2Kモノクロカメラにより透過光を撮像した(撮像角度:180°)。
照射光を白色LEDに変更し、2Kモノクロカメラにより、表1に示す投光角度φおよび撮像角度θで、反射光を撮像した。

- 第一主面および第二主面を有する基材の第一主面上に反射防止層を備える光学部材の外観検査方法であって、
投光部から、波長410nm以下の光を、前記光学部材の第一主面に照射し、前記光学部材からの反射光を撮像部で撮像する、外観検査方法。 - 前記撮像部は前記光学部材の法線方向または法線を挟んだ一方向側に配置され、前記投光部は前記光学部材の法線を挟んだ他方向側に配置される、請求項1に記載の外観検査方法。

- 前記基材と前記反射防止層との界面に存在する欠陥を検出する、請求項1〜7のいずれか1項に記載の外観検査方法。
- 前記欠陥が前記基材の表面に付着した汚れである、請求項8に記載の外観検査方法。

前記光学部材の第一主面側に配置された投光部および撮像部を備え、
前記投光部は、波長410nm以下の光を前記光学部材の第一主面に照射可能であり、
前記撮像部は、前記光学部材からの反射光を撮像可能に配置されている、外観検査装置。 - 前記撮像部は前記光学部材の法線方向または法線を挟んだ一方向側に配置され、前記投光部は前記光学部材の法線を挟んだ他方向側に配置される、請求項13に記載の外観検査装置。
- 前記光学部材の法線方向を基準とする投光角度φが、前記光学部材の法線方向を基準とする撮像角度θよりも大きい、請求項14に記載の外観検査装置。
- 前記撮像角度θと前記投光角度φの差が7°以上である、請求項15に記載の外観検査装置。
- 前記撮像角度θと前記投光角度φの合計が35°〜55°である、請求項15または16に記載の外観検査装置。
- 前記撮像角度θが0°〜30°であり、前記投光角度φが5°〜50°である、請求項15〜17のいずれか1項に記載の外観検査装置。
- さらに、前記光学部材を一方向に連続的に搬送する搬送機構を備える、請求項13〜18のいずれか1項に記載の外観検査装置。
