Abstract
Description
「湿式」製造としても既知であるタイプ2の成型パルプ製造は、典型的には、電子器材、携帯電話、および家庭用品を、0.02インチ(0.5mm)〜.06インチ(1.5mm)の壁を有する容器で包装するために使用されている。タイプ2の成型パルプは、真空引きによってスラリーを金型上にのせる時点まで、タイプ1の製造と同じ材料を使用し、タイプ1の製造と同じ基本的なプロセスをたどる。この工程の後、移送金型は、繊維包装材と組み合わせらされ、形成された「湿潤部分」をホットプレスに移動し、繊維材料を圧縮および乾燥させて、密度を増加させ、滑らかな外部表面仕上げを提供する。例えば、http://www.stratasys.com/solutions/additive−manufacturing/tooling/molded−fiber、http://www.keiding.com/molded−fiber/manufacturing−process/、Grenidea Technologies PTE Ltd.、2007年4月11日に公開された、題名「Improved Molded Fiber Manufacturing」の欧州特許公開第EP 1492926 B1号、およびhttp://afpackaging.com/thermoformed−fiber−molded−pulp/を参照されたい。前述の全ての内容全体が参照によって本明細書に組み込まれる。
図3は、フープ強度を高めるための丸めた縁302、張り出しスカート304、ならびに外向きの反りを示す側面パネル、側面リブ306、および底部リブ308を含む様々な構造的特徴を示す、例示的な農産物用容器(例えば、キノコ用容器)300の斜視図である。この文脈では、フープ強度という用語は、結果として生じたゆがみに対して反対向きのベクトル310に沿って適用された横方向の力の指標を指す。容器の初期のフープ強度は本来、幾何学的形状の関数であるが、容器がその内容物(例えば、キノコ)から浸出した水分を吸収すると、フープ強度は低下する傾向にある。本発明者は、様々な幾何学的特徴を様々な用途のために最適化したスラリー化学物質と合わせると、長期の貯蔵時間にわたってフープ強度を持続することができると判定した。つまり、撥水バリアをスラリーの中へと組み込む(および/または、撥水表面コーティングを適用する)ことによって、容器の内容物から水分が出たとしてもフープ強度はより長期間の間維持される場合がある。
図7は、過剰パルプを通気孔挿入部706から洗い流すように構成された複数の方向を向け直したスプレーノズル704を含む指向性水衝突清浄システム700である。より具体的には、金型(図示せず)は、ワイヤーメッシュ708によって覆われ、金型は完成した製品の通気孔に対応する挿入部を含む。供給導管702は、洗い流す水を、複数のスプレーノズルを含む多岐管711に分配し、スプレーノズルの各々は、洗い流す水を方向付けて、挿入部に近接した過剰繊維を除去するように構成される。
前述の農産物用容器の開発により得られた知識を基に、本発明者は、スラリー化学物質を最適化することによって、電子レンジ、コンベクションオーブン、および従来のオーブンで使用するのに好適な成型繊維容器を使い捨て食品用容器として好適にすることができると判定した。特に、スラリー化学物質は、以下の3つの性能評価基準:i)水分バリア、ii)油バリア、およびiii)熱い容器を、その容器よりも低い温度を有する表面に置くことによる凝縮を回避するための水蒸気(凝縮)バリア、のうちの1つ以上に有利に適応する必要がある。この状況では、水蒸気が容器を浸透する程度は、容器の空隙率に関係し、本発明ではこの低減を求める。つまり、たとえ容器が油および水に対して効果的に不浸透性であっても、水蒸気が容器に浸透する場合、特に、水蒸気が冷たい表面で凝縮して、水分リングを残す場合、それにもかかわらず使用者の経験が損なわれる場合がある。本発明者は、水蒸気は典型的には、プラスチックバリアを浸透しないため、凝縮物問題が繊維系用途において特異的に顕著であることをさらに判定した。
食料品店において鶏肉、牛肉、豚肉、および海産食品の陳列(he display)のために使用されるものなどの現在既知の肉用トレイは典型的には、主にその優れた水分バリア特性のためにポリスチレンおよびスタイロフォームなどのプラスチック系材料から作製される。本発明者は、電子レンジ使用可能容器に使用される前述の化学物質の変形形態が、特に、水分バリアに関して(油および多孔性バリアは典型的には、肉用トレイにおいては電子レンジ容器においてほど重要ではない)、肉用トレイで使用するように適合される場合があると判定した。
繊維系およびパルプ系紙カップは広く知られているが、飲料業界には、持続可能な繊維系蓋の解決策がなおも必要である。繊維系蓋の幅広い採択に対する著しい障害は、金型からそれを利便的に取り外すことができるような方法で、抜き勾配をなくす、または返り勾配を蓋に組み込む能力を包含する。加えて、繊維系化学物質は、蓋の剛性が液体の存在下で損なわれないように、適当な水分/水バリアを提供するように適合されなければならない。本発明によって企図される方法、化学組成、および成型工具は、先行技術によって従来対処されなかった方法でこれらの問題の両方に対応する。
抜き勾配のない、または返り勾配を有する繊維系蓋を作製するための工具は、概して、蓋の鏡像の形状を有し、また蓋を係止する金型のその部分から完成した蓋を係脱するために延出するように構成された形状を有する伸縮式ピストンを備える。
図19は、様々な実施形態による、側壁リブ1902および周縁部1904を含む多目的(非食品)容器1900の斜視図である。収容される材料の特性によって、前述の化学物質のうちの任意の1つまたはそれらの組み合わせが、容器の構築に使用されてもよい。例えば、収容される液体が水成分を含む場合、好適な水分/水バリアが用いられてもよく、収容される材料が油成分を含む場合、好適な油バリアが用いられてもよく、といった具合である。

前記蓋の鏡像を含む金型の上にワイヤーメッシュを形成することと、
前記ワイヤーメッシュを繊維系スラリー浴に浸漬することと、
前記ワイヤーメッシュを横切って真空引きして、繊維粒子を前記ワイヤーメッシュ表面に蓄積させることと、

その後、前記農産物用容器を前記スラリー浴から取り出し、前記農産物用容器を乾燥させることと、を含み、
前記スラリーが、1重量%〜10重量%の範囲のアルキルテン(alkyltene)二量体(AKD)系水分バリア成分を含む、方法。 - 前記水分バリア成分が、約4%の範囲である、請求項21に記載の方法。

前記スラリーが、約2重量%〜6重量%の範囲のAKD水分バリア成分と、1重量%〜7重量%の範囲のカチオン性液体デンプン成分と、を含む、方法。 - 前記スラリーが、軟木(SW)、バガス、竹、古い段ボール容器(OCC)、および新聞印刷用紙(NP)のうちの少なくとも1つの繊維基材を含む、請求項34に記載の方法。
- 前記スラリーが、約70%の範囲の古い段ボール容器(OCC)と、約30%の範囲の新聞印刷用紙(NP)とを含む、請求項35に記載の方法。
- 前記メッシュ金型が、容器の側壁の上部の約30%〜50%下の範囲に配置された水平に延出する棚部を画定する、請求項34に記載の方法。
- 肉用トレイを製造する方法であって、
前記肉用トレイの形状のワイヤーメッシュ金型を提供することと、
前記金型を繊維系スラリーに浸漬することと、
前記ワイヤー金型を横切って真空引きして、繊維粒子を前記ワイヤーメッシュ表面に蓄積させることと、
前記金型および付着した繊維粒子を前記スラリーから取り出すことと、
その後、前記繊維粒子を乾燥させて、前記肉用トレイをもたらすことと、を含み、
前記スラリーが、水分バリアを含む第1の成分と、油バリアを含む第2の成分と、を含む、方法。 - 前記水分バリアが、0.5重量%〜10重量%の範囲であり、前記油バリアが、0.5重量%〜10重量%の範囲である、請求項38に記載の方法。

約4重量%の範囲のAKDを含む水分バリアを前記繊維基材に添加することと、
約1.5重量%の範囲の水性エマルジョンを含む油バリアを前記繊維基材に添加することと、を含む、方法。 - 前記油バリアが、水性フッ素エマルジョンを含む、請求項51に記載の方法。
- 乾燥強度添加剤を前記繊維基材に添加することをさらに含み、前記乾燥強度添加剤が、約1.5重量%〜4重量%の範囲の液体デンプンを含む、請求項52に記載の方法。
- 前記スラリーが、軟木(SW)、バガス、竹、古い段ボール容器(OCC)、および新聞印刷用紙(NP)のうちの少なくとも1つを含む、請求項53に記載の方法。

軟木およびバガスのうちの少なくとも1つを含む繊維基材を有するスラリーを提供することと、
水分バリアおよび油バリアを前記スラリーに添加することと、
前記肉用トレイの形状のワイヤーメッシュ金型を前記スラリー中に浸漬し、前記金型を横切って真空引きして前記肉用トレイを形成することと、
前記肉用トレイを前記スラリーから取り出し、前記肉用トレイを乾燥させることと、を含む、方法。 - 前記水分バリアが、約4重量%の範囲のAKDを含み、
前記油バリアが、約1.5重量%の範囲の水性エマルジョンを含む、請求項56に記載の方法。 - 電子レンジ使用可能食品用容器を製造する方法であって、
前記電子レンジ使用可能食品用容器の鏡像を含む金型の上にワイヤーメッシュを形成することと、
水分バリア成分および油バリア成分を含む繊維系スラリーに前記ワイヤーメッシュを浸漬することと、
前記ワイヤーメッシュを横切って真空引きして、繊維粒子を前記ワイヤーメッシュ表面に蓄積させることと、
前記電子レンジ使用可能食品用容器の形態の、前記蓄積させた繊維粒子を含む前記ワイヤーメッシュを前記スラリー浴から取り出すことと、
前記電子レンジ使用可能食品用容器を少なくとも部分的に乾燥させ、蒸気バリアを前記少なくとも部分的に乾燥させた電子レンジ使用可能食品用容器の表面に塗布することと、を含む、方法。 - 前記スラリーが、保持助剤をさらに含む、請求項58に記載の方法。
- 前記水分バリアが、前記スラリー重量の0.5%〜10%の範囲を構成し、
前記油バリアが、前記スラリー重量の0.5%〜10%の範囲を構成する、請求項58に記載の方法。 - 前記水分バリアが、約1.5%〜4%の範囲であり、前記油バリアが、約1%〜4%の範囲であり、前記保持助剤が、約0.1%〜0.5%の範囲である、請求項59に記載の方法。

- 前記水分バリアが、約3.5%の範囲のアルキルケテン二量体(AKD)を含む、請求項58に記載の方法。
- 前記油バリアが、水性エマルジョンを含む、請求項63に記載の方法。
- 前記水性エマルジョンが、フルオロカーボン樹脂およびフッ素ポリマーのうちの少なくとも1つを含有するフッ素を含む、請求項64に記載の方法。

ワイヤーメッシュ金型を、水分バリア添加剤および油バリア添加剤を含む繊維系スラリーに浸漬することと、
前記ワイヤーメッシュ金型を横切って真空引きして、繊維粒子を前記ワイヤーメッシュ表面に蓄積させることと、
その後、前記食品用容器を乾燥させて、前記金型から取り出すことと、
前記食品用容器の内側表面および外側表面のうちの少なくとも1つを蒸気バリアでコーティングすることと、を含む、方法。 - 前記スラリーが、軟木(SW)、バガス、竹、古い段ボール容器(OCC)、および新聞印刷用紙(NP)のうちの少なくとも1つを含む、請求項73に記載の方法。
