Abstract
Description
(1)水銀圧入法で100〜650nmの細孔径を有する母材粒子と、前記母材粒子上に担持された白金族元素の触媒活性粒子と、を含有する複合粒子を備え、前記触媒活性粒子の含有割合が、前記複合粒子の総量に対して、白金族元素の金属換算で合計0.001〜30質量%であることを特徴とする、排ガス浄化用三元触媒。
(3)前記母材粒子は、水銀圧入法で100〜650nmの細孔径を有し、前記触媒活性粒子は、30〜105nmの平均粒子径を有する(1)又は(2)に記載の排ガス浄化用三元触媒。
(4)前記母材粒子は、5〜30(m2/g)のBET比表面積を有する(1)〜(3)のいずれか一項に記載の排ガス浄化用三元触媒。

水銀圧入法により、母材粒子の細孔分布を求めた。ここでは、母材粒子0.2gをサンプルとして用い、水銀ポロシメーター(Thermo Fisher Scientific社製、商品名:PASCAL140及びPASCAL440)を用いて、水銀の接触角130°及び表面張力484dyn/cmの条件下にて細孔容積を測定し、このとき得られる細孔径−微分細孔容量の細孔分布曲線におけるピークトップ位置の値(モード径)を、母材粒子の細孔径とした。
レーザー回折式粒度分布測定装置(例えば、島津製作所社製、レーザー回折式粒度分布測定装置SALD−7100等)を用いて、耐久処理後の排ガス浄化用三元触媒の粒度分布を測定し、そのメディアン径を母材粒子の平均粒子径D50とした。
耐久処理後の排ガス浄化用三元触媒の倍率1万倍のSEM画像において、無作為に抽出した20点の平均値を算出し、触媒活性粒子の平均粒子径とした。
BET比表面積は、比表面積/細孔分布測定装置(商品名:BELSORP-mini II、マイクロトラック・ベル株式会社製)及び解析用ソフトウェア(商品名:BEL_Master、マイクロトラック・ベル株式会社製)を用い、BET一点法により、耐久処理後の排ガス浄化用三元触媒のBET比表面積を求めた。
母材粒子として、水銀圧入法で細孔径が601nmのNd及びPr固溶セリア−ジルコニア系複合酸化物(Nd/Pr−CZと記載、Nd2O3:7質量%、Pr5O11:7質量%、CeO2:28質量%、ZrO2:58質量%、D50=3.40μm)を用いた。次に、硝酸パラジウム(II)溶液(PdO換算で20質量%含有)を調製し、上記Nd/Pr−CZ母材粒子にこの硝酸パラジウム(II)溶液を含浸させ、600℃で30分間焼成して、実施例1のパウダー触媒(Pd換算の担持量:2.0質量%)を得た。その後、得られたパウダー触媒を炉内で静置し、外部雰囲気をA/F=12.8、及び酸素雰囲気に順次切り替えを繰り返しながら、1050℃で12時間の熱処理を行うことにより、耐久処理後の実施例1の排ガス浄化用三元触媒(Pd換算の担持量:2.0質量%、D50=3.38μm)を得た。
母材粒子として、水銀圧入法で細孔径が285nmのNd及びPr固溶セリア−ジルコニア系複合酸化物(Nd/Pr−CZと記載、Nd2O3:7質量%、Pr5O11:7質量%、CeO2:28質量%、ZrO2:58質量%、D50=1.27μm)を用いる以外は、実施例1と同様に行い、実施例2のパウダー触媒(Pd換算の担持量:2.0質量%)及び耐久処理後の実施例2の排ガス浄化用三元触媒(Pd換算の担持量:2.0質量%、D50=3.63μm)を得た。
母材粒子として、水銀圧入法で細孔径が132nmのNd及びPr固溶セリア−ジルコニア系複合酸化物(Nd/Pr−CZと記載、Nd2O3:7質量%、Pr5O11:7質量%、CeO2:28質量%、ZrO2:58質量%、D50=2.78μm)を用いる以外は、実施例1と同様に行い、実施例3のパウダー触媒(Pd換算の担持量:2.0質量%)及び耐久処理後の実施例3の排ガス浄化用三元触媒(Pd換算の担持量:2.0質量%、D50=7.66μm)を得た。
母材粒子として、水銀圧入法で細孔径が49nmのNd及びPr固溶セリア−ジルコニア系複合酸化物(Nd/Pr−CZと記載、Nd2O3:7質量%、Pr5O11:7質量%、CeO2:28質量%、ZrO2:58質量%、D50=10.42μm)を用いる以外は、実施例1と同様に行い、比較例1のパウダー触媒(Pd換算の担持量:2.0質量%)及び耐久処理後の比較例1の排ガス浄化用三元触媒(Pd換算の担持量:2.0質量%、D50=10.04μm)を得た。
次に、実施例1〜3及び比較例1のパウダー触媒をそれぞれ用いて、以下の手順で、ハニカム担体1上にOSC層及び触媒層をこの順に備える、実施例1〜3及び比較例1のウォールフロー型の一体構造型触媒をそれぞれ作製した。
まず、硝酸ロジウム溶液をRh質量換算で0.2質量部量り取り、純水で希釈して、OSC材(セリア−ジルコニア粉末、BET比表面積70m2/g、細孔径15nm、平均粒子径D50=10μm)39.8質量部に含浸担持させる。この含水粉末を500℃、1時間空気中で焼成することで、0.5質量%Rh担持セリア−ジルコニア粉末(Rh担持OSC材)を調製する。
得られたRh担持OSC材50質量部と、γ−アルミナ粉末(BET比表面積150m2/g、細孔径15nm、平均粒子径D50=35μm)50質量部とを混合し、純水で希釈して、固形分濃度が20質量%のOSC用スラリーを調製する。得られたOSC用スラリーを、ウォッシュコート法によりハニカム担体1上に塗布し乾燥させることでOSC層を作製する。
次いで、硝酸パラジウム溶液をPd質量換算で0.8質量部量り取り、純水で希釈して、γ−アルミナ粉末(BET比表面積150m2/g、細孔径15nm、平均粒子径D50=10μm)39.8質量部に含浸担持させる。この含水粉末を500℃、1時間空気中で焼成することで、2.0質量%Pd担持アルミナ粉末を調製する。また、上記γ−アルミナ粉末に純水を加え、湿式ミリング装置で粉砕処理を行ない、平均粒子径D50が1.5μmのアルミナ分散スラリーを得る。そこに結晶子径450nmの硫酸バリウム152gを添加し、ミキサーで分散混合し、得られた混合スラリーをスプレードライヤーで平均粒子径15μmまで造粒させて、さらに450℃、1時間の焼成を行なうことで、15.2質量%硫酸バリウム−アルミナ粉末を調製する。
得られたPd担持アルミナ粉末49質量部と、実施例1〜3又は比較例1のパウダー触媒49質量部と、得られた硫酸バリウム−アルミナ2質量部とを混合し、純水で希釈して、固形分濃度が20質量%の触媒層用スラリーを調製する。得られた触媒層用スラリーを、ウォッシュコート法によりハニカム担体1上のOSC層上に塗布し乾燥させることで触媒層を作製する。
その後、得られた積層体を耐久炉内に静置し、高温曝露処理(耐久処理)を行い、ハニカム担体1上にOSC層及び触媒層をこの順に備える、実施例1〜3及び比較例1のウォールフロー型の一体構造型触媒をそれぞれ得る。なお、高温曝露処理としては、外部雰囲気をA/F=12.8、及び酸素雰囲気に順次切り替えを繰り返しながら、1050℃で12時間の熱処理を行う。
〔ハニカム担体1〕
ハニカム担体1:コージェライト製のウォールフロー型ハニカム基材
φ1 inch x 50 mmL (25 cc), 340cpsi/10mil
触媒担持量 :ハニカム担体の容積あたりの触媒量150 g/L
次いで、実施例1〜3及び比較例1のパウダー触媒をそれぞれ用いて、以下の手順で、ハニカム担体1上にOSC層及び触媒層をこの順に備える、実施例1〜3及び比較例1のフロースルー型の一体構造型触媒をそれぞれ作製した。
ここでは、ハニカム担体1に代えて下記のハニカム担体2を用いる以外は、ウォールフロー型の一体構造型触媒の作製方法と同様の手順で行い、実施例1〜3及び比較例1のフロースルー型の一体構造型触媒をそれぞれ得る。なお、高温曝露処理としては、ウォールフロー型の一体構造型触媒の作製方法と同様に、外部雰囲気をA/F=12.8、及び酸素雰囲気に順次切り替えを繰り返しながら、1050℃で12時間の熱処理を行う。
〔ハニカム担体2〕
ハニカム担体2:コージェライト製のフロースルー型ハニカム基材
φ1 inch x 50 mmL (25 cc), 600 cpsi/3.5mil
触媒担持量 :ハニカム担体の容積あたりの触媒量150 g/L
次に、実施例2及び比較例1のパウダー触媒を用いて、排ガス浄化性能を評価した。ここでは、以下の手順で、ウォッシュコート法によりハニカム担体上に下地層及び触媒層をそれぞれ塗布し乾燥させた後、耐久炉内で高温曝露処理(耐久処理)を行い、実施例2及び比較例1の排ガス浄化用三元触媒サンプル(一体型構造型触媒)をそれぞれ作製した。なお、高温曝露処理としては、外部雰囲気をA/F=12.8、及び酸素雰囲気に順次切り替えを繰り返しながら、1050℃で12時間の熱処理を行った。
まず、γ−アルミナ粉末(BET比表面積150m2/g、細孔径15nm、平均粒子径D50=35μm)50質量部を純水で希釈して、固形分濃度が20質量%の下地層用スラリーを調製した。得られた下地層用スラリーを、ウォッシュコート法によりハニカム担体1上に塗布し乾燥させることで下地層を作製した。
次いで、硝酸パラジウム溶液をPd質量換算で0.8質量部量り取り、純水で希釈して、γ−アルミナ粉末(BET比表面積150m2/g、細孔径15nm、平均粒子径D50=10μm)39.8質量部に含浸担持させた。この含水粉末を500℃、1時間空気中で焼成することで、2.0質量%Pd担持アルミナ粉末を調製した。また、上記γ−アルミナ粉末に純水を加え、湿式ミリング装置で粉砕処理を行ない、平均粒子径D50が1.5μmのアルミナ分散スラリーを得た。そこに結晶子径450nmの硫酸バリウム152gを添加し、ミキサーで分散混合し、得られた混合スラリーをスプレードライヤーで平均粒子径15μmまで造粒させて、さらに450℃、1時間の焼成を行なうことで、15.2質量%硫酸バリウム−アルミナ粉末を調製した。
得られたPd担持アルミナ粉末49質量部と、実施例2又は比較例1のパウダー触媒49質量部と、得られた硫酸バリウム−アルミナ2質量部とを混合し、純水で希釈して、固形分濃度が20質量%の触媒層用スラリーを調製した。得られた触媒層用スラリーを、ウォッシュコート法によりハニカム担体3上の下地層上に塗布し乾燥させることで触媒層を作製した。
その後、得られた積層体を耐久炉内に静置し、高温曝露処理(耐久処理)を行い、ハニカム担体3上に下地層及び触媒層をこの順に備える、実施例2及び比較例1の一体構造型触媒をそれぞれ得た。なお、高温曝露処理としては、外部雰囲気をA/F=12.8、及び酸素雰囲気に順次切り替えを繰り返しながら、1050℃で12時間の熱処理を行った。
〔ハニカム担体3〕
ハニカム担体3:コージェライト製のフロースルー型ハニカム基材
φ1 inch x 50 mmL (25 cc), 600 cpsi/3.5mil
触媒担持量 :ハニカム担体の容積あたりの触媒量150 g/L
モデルガス装置:HORIBA社製SIGU
分析計 :HORIBA社製MEXA:Motor Exahust Gas Analyzer
母材粒子として、水銀圧入法で細孔径が136nmのPr固溶ジルコニア系複合酸化物(Pr−Zと記載、Pr5O11:40質量%、ZrO2:60質量%、D50=1.61μm)を用いた。次に、硝酸パラジウム(II)溶液(PdO換算で20質量%含有)を調製し、上記Pr−Z母材粒子にこの硝酸パラジウム(II)溶液を含浸させ、600℃で30分間焼成して、実施例4のパウダー触媒(Pd換算の担持量:2.0質量%)を得た。その後、得られたパウダー触媒を炉内で静置し、外部雰囲気をA/F=12.8、及び酸素雰囲気に順次切り替えを繰り返しながら、1050℃で12時間の熱処理を行うことにより、耐久処理後の実施例4の排ガス浄化用三元触媒(Pd換算の担持量:2.0質量%、D50=6.36μm)を得た。
母材粒子として、水銀圧入法で細孔径が25nmのPr固溶ジルコニア系複合酸化物(Pr−Zと記載、Pr5O11:40質量%、ZrO2:60質量%、D50=6.97μm)を用いる以外は、実施例4と同様に行い、比較例2のパウダー触媒(Pd換算の担持量:2.0質量%)及び耐久処理後の比較例2の排ガス浄化用三元触媒(Pd換算の担持量:2.0質量%、D50=7.23μm)を得た。
母材粒子として、水銀圧入法で細孔径が172nmのNd固溶ジルコニア系複合酸化物(Nd−Zと記載、Nd2O3:42.5質量%、ZrO2:57.5質量%、D50=1.74μm)を用いた。次に、硝酸パラジウム(II)溶液(PdO換算で20質量%含有)を調製し、上記Nd−Z母材粒子にこの硝酸パラジウム(II)溶液を含浸させ、600℃で30分間焼成して、実施例5のパウダー触媒(Pd換算の担持量:2.0質量%)を得た。その後、得られたパウダー触媒を炉内で静置し、外部雰囲気をA/F=12.8、及び酸素雰囲気に順次切り替えを繰り返しながら、1050℃で12時間の熱処理を行うことにより、耐久処理後の実施例5の排ガス浄化用三元触媒(Pd換算の担持量:2.0質量%、D50=3.45μm)を得た。
母材粒子として、水銀圧入法で細孔径が21nmのNd固溶ジルコニア系複合酸化物(Nd−Zと記載、Nd2O3:42.5質量%、ZrO2:57.5質量%、D50=7.37μm)を用いる以外は、実施例5と同様に行い、比較例3のパウダー触媒(Pd換算の担持量:2.0質量%)及び耐久処理後の比較例3の排ガス浄化用三元触媒(Pd換算の担持量:2.0質量%、D50=9.67μm)を得た。
実施例1のパウダー触媒に代えて、実施例4〜5又は比較例2〜3のパウダー触媒をそれぞれ用いる以外は、実施例1と同様に、ハニカム担体1上にOSC層及び触媒層をこの順に備える、実施例4〜5及び比較例2〜3のウォールフロー型の一体構造型触媒をそれぞれ作製した。
実施例1のパウダー触媒に代えて、実施例4〜5又は比較例2〜3のパウダー触媒をそれぞれ用いる以外は、実施例1と同様に、ハニカム担体2上にOSC層及び触媒層をこの順に備える、実施例4〜5及び比較例2〜3のフロースルー型の一体構造型触媒をそれぞれ作製した。

Claims (7)
- 水銀圧入法で100〜650nmの細孔径を有する母材粒子と、前記母材粒子上に担持された白金族元素の触媒活性粒子と、を含有する複合粒子を備え、
前記触媒活性粒子の含有割合が、前記複合粒子の総量に対して、白金族元素の金属換算で合計0.001〜30質量%であることを特徴とする、
排ガス浄化用三元触媒。 - 前記母材粒子が、セリア系酸素吸蔵放出材料からなる

処理後の前記母材粒子を熱処理及び/又は化学処理して、水銀圧入法で105〜650nmの細孔径を有する母材粒子と前記母材粒子上に担持された白金族元素の触媒活性粒子とを含有する複合粒子であって、前記触媒活性粒子の含有割合が、前記複合粒子の総量に対して、白金族元素の金属換算で合計0.001〜30質量%である複合粒子を調製する工程、を少なくとも有することを特徴とする、
排ガス浄化用三元触媒の製造方法。 - 触媒担体と、前記触媒担体の少なくとも一方の面側に設けられた触媒層とを備え、
