(2)少なくとも凹凸面に針孔を有する。
本発明の吸音材(防音材又は消音材)は、板状樹脂発泡体で形成されており、この板状樹脂発泡体は、軟質熱可塑性樹脂を含む発泡性熱可塑性樹脂組成物で形成できる。
吸音特性とは、JIS A 1405に基づいて測定される垂直入射吸音率をいう。垂直入射吸音率は、数値が高い方が吸音性に優れている。
本発明の吸音材は、軟質熱可塑性樹脂を含む発泡性樹脂組成物を発泡させて独立気泡構造の発泡体を形成する発泡工程と、独立気泡を連続気泡化させる穿設工程とを経ることにより製造できる。
前記樹脂組成物を、各成分の混合物の形態又はペレット状などの形態で、溶融混練機に供給し、発泡成形することにより、板状樹脂発泡体を得ることができる。溶融混練は、慣用の溶融混練機、例えば、一軸又はベント式二軸押出機などを利用できる。発泡成形法としては、慣用の方法、例えば、押出成形法(例えば、Tダイ法、インフレーション法など)、射出成形法などが使用できる。少なくとも一方の面に凹凸形状を有する発泡体は、凹凸形状に応じてエンボス加工してもよいが、通常、対向する内壁のうち少なくとも一方の内壁が凹凸状に形成された口金から、発泡性樹脂組成物を押出して発泡させる押出発泡法により作製する場合が多い。なお、発泡成形温度は、例えば、70〜300℃、好ましくは80〜280℃、さらに好ましくは85〜260℃程度であってもよい。
穿設工程では、発泡工程で生成した独立気泡構造の発泡体の厚みよりも短い多数の針を発泡体の厚み方向に侵入させて(又は突き刺して)独立気泡を連続気泡化させる。この穿設工程は、発泡成形された発泡体を冷却した後で行ってもよいが、発泡成形し(又は発泡体を押し出し)、発泡体が熱い過程(流動性又は溶融状態、気泡形成過程、気泡成長過程)で発泡体に針を侵入させる(又は突き刺す)場合が多い。特に、発泡の直後又は発泡に後続して(例えば、口金から吐出後、1分以内の時間に)、すなわち、発泡成形しつつ(又は発泡体を押し出しつつ)、発泡体に針を侵入させる(又は突き刺す)場合が多い。その際、針は加熱してもよいが、効率よく連続気泡を形成するためには、針を加熱することなく発泡工程(発泡工程の後段)で発泡体に侵入させる(又は突き刺す)のが有利である。好ましい方法は、表面に多数の針(又はピン)を備えたロール(針ロール又はピンロール)を回転させながら、発泡体の厚み方向に針を侵入させる(又は刺す)方法である。
水中置換法により、実施例及び比較例で得られた板状樹脂発泡体の見掛け密度を測定した。すなわち、板状樹脂発泡体の空気中の重さ(g)と水中での重さ(g)とに基づいて、以下の式により算出した。
発泡倍率は、板状樹脂発泡体の前記見掛け密度ρf(g/cm3)を測定して、以下の式により算出した。
(実施例1)
(1)発泡工程
以下に記載の樹脂成分100重量部(PE65重量部、EVA15重量部、PS20重量部)、タルク2重量部及び発泡剤12重量部を、押出機に供給し、温度105℃で、一方の内壁が凹凸状の波型を有する口金から押し出すことにより、一方の面に、突条と溝との平均高低差3mm、突条のピッチ10mmを形成するリブ面(凹凸面)を有し、他方の面が平坦な板状樹脂発泡体を成形した。板状樹脂発泡体の発泡倍率は、57倍であった。
PE:低密度ポリエチレン(LDPE):住友化学工業(株)製、「F101−1」
PS:ポリスチレン:東洋スチレン(株)、「HRM13N」
EVA:エチレン酢酸ビニル樹脂、日本ユニカー(株)製、「DQDJ1868(酢酸ビニル含有量18%)」
タルク:平均粒子径15μm
n−ブタン/n−ペンタン(重量比)=50/50の混合発泡剤。
図2に示す3つのピンロール(ロール径150mmφ、針の太さ1.0mmφ、針の長さ5.0mm、周方向の針の間隔5mm、幅方向の針の間隔5mmで周方向の直線上に互い違いに合計8460本の針を配置、回転数60rpm)を板状樹脂発泡体の進行方向に沿って250mmの間隔で配設し、板状樹脂発泡体のリブ面に板状樹脂発泡体の厚みの1/2に針を侵入させた。
得られた板状樹脂発泡体を長さ30mmに切断したのち、5.0mmφのパンチで板状樹脂発泡体を貫通する打抜き孔を1.5個/10cm2の平均密度となるように穿設し、試験片を作製した。
実施例1の針孔工程に加え、得られた板状樹脂発泡体の平坦面についても、リブ面と同様に針孔を侵入させることにより、リブ面のみならず、平坦面にも針孔を穿設する以外は、実施例1と同様の方法で試験片を作製した。
実施例1の針孔工程において、針孔をリブ面に穿設せず、平坦面に穿設する以外は、実施例1と同様の方法で試験片を作製した。
実施例1の針孔工程を経ることなく、実施例1と同様の方法で試験片を作製した。
下記に記載のtは得られた吸音材の厚みを示し、下記に記載の入射面から音波を入射して、吸音材の対比試験を行った。

Claims (13)
- 気泡構造を有する板状樹脂発泡体で形成され、少なくとも一方の表面が凹凸面として形成された吸音材であって、
前記板状樹脂発泡体が独立気泡を有し、
前記板状樹脂発泡体の表面から厚み方向の途中まで侵入し、かつ少なくとも一部の前記独立気泡を貫通する針孔が形成された吸音材。 - 針孔の深さが、板状樹脂発泡体の厚み全体に対して、10〜90%である請求項1記載の吸音材。
- 板状樹脂発泡体が、エチレン系樹脂及び熱可塑性エラストマーから選択された少なくとも一種のベース成分を含み、前記板状樹脂発泡体の発泡倍率が10〜100倍である請求項1又は2記載の吸音材。
- 凹凸面における頂部と谷部との平均高低差が、1〜50mmである請求項1〜3のいずれかに記載の吸音材。
- 凹凸面における頂部の平均間隔が1〜60mmである請求項1〜4のいずれかに記載の吸音材。
- 凹凸面が、突条と、この突条に隣接する溝とで形成された波型面である請求項1〜5のいずれかに記載の吸音材。
- 下記(1)及び(2)から選択される少なくとも1つの条件を満たす請求項1〜6のいずれかに記載の吸音材。
(1)音波が入射する側に凹凸面を有する
(2)少なくとも凹凸面に針孔を有する - 板状樹脂発泡体を貫通する打抜き孔を有する請求項1〜7のいずれかに記載の吸音材。
- 打抜き孔の平均径が、針孔の平均径よりも大きく、1〜20mmである請求項8記載の吸音材。
- 請求項1〜9のいずれかに記載の吸音材の吸音性を向上する方法であって、前記吸音材に音波を入射して、吸音性を向上する方法。
- 凹凸面から音波を入射させて、請求項10記載の吸音性を向上する方法。
