2つの押出成形されたゼオライトモノリス基材は、米国特許出願第7,507,684号において開示されるそれらに類似の方法により作製された:比較例及び実施例及び本発明による実施例(実施例1)。比較例について、粉末化され銅交換されたアルミノケイ酸塩CHAゼオライトは、珪藻土及びマトリクス成分の組合せにおいて望ましいレベルの多孔性を提供するように、粘土鉱物及び粉末化された人工的なベーマイトアルミナ(Pural)と混合され、かつカルボキシメチルセルロース、可塑剤/押出成形補助Zusoplast(オレイン酸、グリコール、酸及びアルコール(Zschimmer & Schwarz GmbH & Co KGの商標名))及び有機補助剤PEO商標名Alkox(ポリエチレン酸化物)との混合により5‐6のpH値を有する水溶液中で処理され、賦形性及び流動性スリップとなった。完成された固体触媒体の活性材料が60重量%CuCHA、31重量%のγ‐Al2O3及び粘土鉱物並びに10重量%のガラス繊維を含有したこのような方法で、出発物質の量的な比は選択された。賦形性混合物は、押出成形され、すなわち、連続的な平行チャネルを有し、円形の断面を有し、62セルcm‐2(400cpsi(セル毎平方inch))のセル密度を有するフロースルーハニカム触媒体になった。後に、触媒体は、国際特許出願第2009/080155号において示される方法により、1時間、2mbarにおいて凍結乾燥され、かつ580℃の温度において、か焼され、触媒体を形成した。
比較例及び実施例1の同一体積試料は、選択された入口ガス温度における以下の入口ガス混合物:100ppmNOx(NO2=0ppm)、100ppmNH3、7%H2O、9.4%O2、残部N2、空間速度60,000h‐1、を使用する人工的な触媒活性試験(SCAT)装置で試験された。異なる温度におけるハニカム体積(XNOx/V)による及びハニカム重量(XNOx/M)によるNOx変換についての結果は、表2中で述べられる。

Claims (34)
- 結晶質モレキュラーシーブが8つのテトラヘドラル原子の最大リングサイズを有する、還元剤の存在下で窒素の酸化物を変換するための銅でプロモートされた小細孔結晶質モレキュラーシーブ触媒を含む押出成形されたソリッドハニカム体であって、
珪藻土を含む20‐50重量%のマトリクス成分であって、前記押出成形されたソリッドハニカム体の2‐20重量%が珪藻土である、マトリクス成分;
80‐50重量%の銅でイオン交換された小細孔結晶質モレキュラーシーブ;並びに
0‐10重量%の無機繊維:
を含む、押出成形されたソリッドハニカム体。 - マトリクス成分がアルミナ及び粘土を含む、請求項1に記載の押出成形されたソリッドハニカム体。
- 少なくともいくつかの粘土が、ピラード粘土鉱物として存在する、請求項2に記載の押出成形されたソリッドハニカム体。
- 無機繊維を含む、請求項1から3の何れか一項に記載の押出成形されたソリッドハニカム体。
- 無機繊維を含み、無機繊維がEガラス繊維又はバサルト繊維である、請求項1から4の何れか一項に記載の押出成形されたソリッドハニカム体。
- 無機繊維を含み、無機繊維における繊維長さの分布が150から700μmである、請求項1から5の何れか一項に記載の押出成形されたソリッドハニカム体。
- 小細孔結晶質モレキュラーシーブがアルミノケイ酸塩ゼオライトである、請求項1から6の何れか一項に記載の押出成形されたソリッドハニカム体。
- 小細孔結晶質モレキュラーシーブがCHA、ERI、FER、AFX又はAEI結晶構造を有する、請求項1から7の何れか一項に記載の押出成形されたソリッドハニカム体。
- 小細孔結晶質モレキュラーシーブが、10から50までのアルミナ対シリカ比を有する、請求項1から8の何れか一項に記載の押出成形されたソリッドハニカム体。
- 全体で、1.0‐5.0重量%の銅を含む、請求項1から9の何れか一項に記載の押出成形されたソリッドハニカム体。
- 銅イオン交換された小細孔結晶質モレキュラーシーブ中での銅のアルミニウムに対する原子比が0.06‐1.22である、請求項1から10の何れか一項に記載の押出成形されたソリッドハニカム体。
- 珪藻土が酸化鉄を含有する、請求項1から11の何れか一項に記載の押出成形されたソリッドハニカム体。
- 押出成形されたソリッドハニカム体中でのFe:Cuの重量比が1:5‐1:20である、請求項12に記載の押出成形されたソリッドハニカム体。
- 押出成形されたソリッドハニカム体の壁多孔度が40‐60%である、請求項1から13の何れか一項に記載の押出成形されたソリッドハニカム体。
- 押出成形されたソリッドハニカム体のセル壁厚さが150‐250μmである、請求項1から14の何れか一項に記載の押出成形されたソリッドハニカム体。
- 押出成形されたソリッドハニカム体のセル密度が>62セルcm‐2(>400セル毎平方inch)である、請求項1から15の何れか一項に記載の押出成形されたソリッドハニカム体。
- 触媒的コーティングでコーティングされている、請求項1から16の何れか一項項に記載の押出成形されたソリッドハニカム体。
- 触媒的コーティングがNH3をN2に酸化するためのものである、請求項17に記載の押出成形されたソリッドハニカム体。
- 触媒的コーティングが窒素還元剤を使用してNOxを変換するためのものである、請求項17に記載の押出成形されたソリッドハニカム体。
- 請求項1から19の何れか一項に記載の押出成形されたソリッドハニカム体を含む排気システム。
- 押出成形されたソリッドハニカム体の上流を流れる排気ガス中に窒素還元剤を導入するためのインジェクタを含む、請求項20に記載の排気システム。
- 押出成形されたソリッドハニカム体の上流の隔てられた基材上に配置される、一酸化窒素を二酸化窒素に酸化するための酸化触媒又はNOx吸着触媒を含む、請求項20又は21に記載の排気システム。
- 請求項20、21又は22に記載の排気システムを含む内燃機関。
- 請求項23に記載の内燃機関を含む車両。
- ガス中の窒素の酸化物(NOx)を変換する方法であって、窒素還元剤をガスに加え、ガス混合物を生成すること、及び、ガス混合物を請求項1から19の何れか一項に記載の押出成形されたソリッドハニカム体と接触させることを含む、方法。
- 窒素還元剤を用いてガス中の窒素の酸化物(NOx)を変換するための、請求項1から19の何れか一項に記載の押出成形されたソリッドハニカム体の使用。
- (a)粉末化された珪藻土マトリクス成分と、粉末化された追加のマトリクス成分と、8つのテトラヘドラル原子の最大リングサイズを有する、粉末化された小細孔結晶質モレキュラーシーブと、銅成分と、任意選択的な無機繊維と、酸又はアルカリ水溶液とを、共に混合及び/又は混練することにより可塑性混合物を形成する工程であって、銅成分が混合工程より先に小細孔結晶質モレキュラーシーブ中でイオン交換された銅を含みかつ/又はイオン交換前駆体として混合物に加えられ、粉末化された小細孔結晶質モレキュラーシーブが、それのH+又はNH4 +形態として混合物に加えられかつその位置で銅でイオン交換される、工程;
(b)可塑性混合物を押出成形して湿ったハニカム体にし、押出成形されたハニカム体を乾燥し、かつそれをか焼して、押出成形されたソリッドハニカム体を形成する工程;並びに
(c)珪藻土を含む20‐50重量%のマトリクス成分であって、押出成形されたソリッドハニカム体の2‐20重量%が珪藻土である、マトリクス成分と、銅でイオン交換された80‐50重量%の小細孔結晶質モレキュラーシーブと、0‐10重量%の無機繊維とを押出成形されたソリッドハニカム体が含有するように、出発材料の量的な比を選択する工程:
を含む、押出成形されたソリッドハニカム体を作製する方法。 - 可塑性混合物が、有機補助剤を含み形成される、請求項27に記載の方法。
- 押出成形されたソリッドハニカム体中の追加のマトリクス成分がアルミナを含み、可塑性混合物がアルミナ前駆体及び/又はアルミナゾルとしてベーマイトを含む、請求項27又は28に記載の方法。
- 可塑性混合物が追加のマトリクス成分として粘土を含む、請求項27から29の何れか一項に記載の方法。
- 粘土が、ベントナイト粘土、カオリン粘土及び耐火粘土の組合せである、請求項30に記載の方法。
- 存在する粘土の総量に対して、耐火粘土が、重量%で過半数を占める、請求項31に記載の方法。
- 小細孔結晶質モレキュラーシーブが、その位置で銅でイオン交換され、かつイオン交換前駆体が酢酸銅である、請求項27から32の何れか一項に記載の方法。
- 有機補助剤が、アクリル繊維、セルロース誘導体、有機可塑剤、潤滑油又は水溶性樹脂のうちの少なくとも1である、請求項28、及び請求項28に従属する場合の請求項29から33の何れか一項に記載の方法。
