Abstract
Der Katalysator (2) dient insbesondere zur Abgasreinigung und ist speziell als SCR-Katalysator ausgebildet. Er weist einen katalytisch aktiven Anteil, insbesondere ein Titan-Vanadium-System, sowie einen katalytisch inaktiven Anteil auf. Der katalytisch inaktive Anteil weist dabei zumindest eine thermisch stabile Komponente zur Reduzierung einer alterungsbedingten Schrumpfung des Katalysator auf, wobei die zumindest eine thermisch stabile Komponente ausgewählt ist aus einem Sulfat, einem Sulfid oder einem Schichtsilikat. Bevorzugt wird dabei eine Kombination aus Glimmer mit Kalziumsulfat oder Bariumsulfat gewählt. Die Sulfate dienen dabei ergänzend noch als Promotoren zur Verbesserung der katalytischen Aktivität des Katalysators.
Description
- Die Erfindung betrifft einen Katalysator insbesondere zur Abgasreinigung, speziell zur Abgasreinigung von Abgasen von Kraftfahrzeugen.
- Zur Abgasreinigung sind allgemein je nach Anwendungsgebiet unterschiedlichste Katalysatoren bekannt, die jeweils auf den speziellen Anwendungsfall abgestimmt sind. Zur Abgasreinigung in Kraftfahrzeugen werden häufig keramische Wabenkatalysatoren eingesetzt, welche im Betrieb vom Abgas durchströmt werden. Bei diesen Katalysatoren handelt es sich häufig um extrudierte keramische Körper. Sie weisen üblicherweise einen kreisrunden Querschnitt auf. Die Katalysatoren sind im Betrieb typischerweise erhöhten Temperaturen im Bereich von 400–700°C ausgesetzt.
- Unter anderem dient der Katalysator beispielsweise zur Stickoxid-Reduzierung. Hierzu wird insbesondere die an sich bekannte selektive katalytische Reduktion (SCR: Selectiv catalytic reduction) eingesetzt. Bei dieser werden Stickoxide unter Anwesenheit von Ammoniak und Sauerstoff zu Stickstoff reduziert. Für die Beschleunigung dieser Reaktion sind verschiedene Katalysatortypen und Systeme grundsätzlich bekannt.
- Andere Abgasreinigungssysteme umfassen die Oxidation von Kohlenstoffmonoxid zu Kohlenstoffdioxid und die Oxidation von unverbrannten Kohlenwasserstoffen zu Wasser (Dampf) und Kohlenstoffmonoxid oder auch die zyklische Adsorption von Stickoxiden (NOx) aus einem Abgas eines Magergemischmotors, gefolgt von einer Desorption und Reduktion von NOx in einem kohlenwasserstoffreichen Abgas. Wird der Kraftfahrzeugmotor auf einen zumindest etwa stöchiometrischen Betrieb gesteuert, so ist eine simultane katalytische Oxidation von Kohlenmonoxiden und unverbrannten Kohlenwasserstoffen sowie die Reduktion von Stickoxiden möglich, durch den sogenannten Dreiwege-Katalysator.
- Neben diesen klassischen Katalysatoren gibt es auch kombinierte Katalysatoren, bei denen eine Filterwirkung mit einer Katalysatorwirkung kombiniert ist. Hierzu werden beispielsweise sogenannte Wandstromfilter eingesetzt, die katalytisch aktiviert sind. Wandstromfilter sind Wabenfilter, welche einen wabenförmigen Körper mit einer Anordnung von sich kreuzenden porösen Wänden aufweisen, wobei die Wände ein Array von sich in Längsrichtung erstreckenden, parallelen ersten und zweiten Kanälen definieren. Die ersten Kanäle sind dabei an einem ersten Ende des wabenförmigen Körpers verschlossen und die zweiten Kanäle sind an einem zweiten Ende des wabenförmigen Körpers verschlossen. Ein spezielles Anwendungsgebiet sind hierbei die katalysierten Rußfilter (catalysted soot filter (CSF)), die insbesondere für den Automobilbereich eingesetzt werden.
- Eine etablierte Katalysator-Klasse speziell für einen SCR-Katalysator beruht auf einem insbesondere oxidischem Titan-Vanadium-System (z. B. V2O5/TiO2 oder V2O5/WO3/TiO2), mit Vanadiumoxid als katalytisch aktive Komponente in einem Titanoxid-Trägermaterial. Dieses Titan-Vanadium-System lässt sich allgemein einer Katalysatorklasse basierend auf einem unedlen Metall, hier Vanadium, zuordnen.
- Daneben gibt es Katalysatorsysteme basierend auf Edelmetallen sowie weiterhin Katalysatorsysteme basierend auf katalytisch aktiven oder aktivierten kristalline Molekularsieben, insbesondere Zeolithe. Diese weisen häufig für die katalytische Aktivierung ein Promotormetall aus der Gruppe der unedlen Metalle auf.
- Die heutzutage in Kraftfahrzeugen eingesetzten Katalysatoren basieren überwiegend auf keramischen Wabenkatalysatoren. Im Betrieb durchströmt das zu reinigende Abgas Kanäle eines beispielsweise extrudierten Katalysatorkörpers. Grundsätzlich wird hierbei zwischen sogenannten Vollextrudaten und beschichteten Trägern, sogenannten „Washcoats“ unterschieden. Bei den Vollextrudaten bildet eine katalytisch aktive Katalysatormasse den extrudierten Körper, das heißt die Kanalwände des Katalysators sind vollständig aus einem katalytisch aktiven Material gebildet. Bei den Washcoats wird ein katalytisch inerter extrudierter Tragkörper mit dem eigentlichen katalytisch aktiven Katalysatormaterial beschichtet.
- Dies erfolgt beispielsweise durch ein Tauchen des extrudierten Tragkörpers in eine das Katalysatormaterial enthaltende Suspension.
- Zur Herstellung sowohl eines Vollextrudat-Katalysators als auch eines inerten Tragkörpers werden keramische Ausgangskomponenten, die üblicherweise in Pulverform vorliegen, miteinander vermengt und zu einer keramischen Masse aufbereitet. Im Falle von extrudierten Körpern wird diese dann üblicherweise pastöse Masse zur Herstellung beispielsweise eines Wabenkörpers extrudiert. Der so erhaltene Grünkörper wird anschließend einer Temperaturbehandlung zur Ausbildung des keramischen Endkörpers unterzogen.
- Zur Herstellung dieser keramischen Körper sind allgemein katalytisch inaktive Komponenten erforderlich, beispielsweise Binder oder Füllmaterial, um geeignete mechanische Eigenschaften des keramischen Körpers einzustellen. Bei diesen katalytisch inaktiven Komponenten handelt es sich dabei üblicherweise um Tone. Zur Erhöhung der mechanischen Festigkeit sind häufig Fasern, insbesondere Glasfasern beigefügt. Über die Binderanteile werden allgemein beim Sintern der keramischen Katalysatormasse Sinterbrücken ausgebildet, welche für die Steifigkeit und Eigenstabilität des endgefertigten Katalysators entscheidend sind.
- Im Kraftfahrzeug-Bereich ist ein derartiger Katalysator, insbesondere ein extrudierter keramischer Wabenkatalysator, üblicherweise in einem zylindrischen nach Art eines Rohres ausgebildeten Gehäuses angeordnet, und zwar unter Zwischenlage einer hitzebeständigen Fasermatte eingepresst. Die Fixierung des Katalysators innerhalb des Gehäuses erfolgt dabei häufig ausschließlich durch die Einpresskräfte und Haltekräfte, die von der Fasermatte ausgeübt werden.
- Keramische Wabenkatalysatoren, insbesondere Vollextrudate zeigen eine thermisch bedingte Schrumpfung, die sich insbesondere auch durch die thermischen Belastungen im Laufe der Betriebszeit zusehends auswirkt. Diese thermisch oder altersbedingte Schrumpfung macht sich insbesondere bei den erhöhten Betriebstemperaturen bemerkbar, bei denen die Katalysatoren bei der Abgasreinigung eingesetzt werden.
- Eine zu hohe Schrumpfung führt dabei jedoch zum Problem, dass die Haltekräfte innerhalb des Katalysatorgehäuses nachlassen und somit der Katalysator unter Umständen nicht mehr ausreichend fest innerhalb des Gehäuses gehalten ist. Bereits eine Schrumpfung von etwa 0,5% oder größer ist hierbei nicht erwünscht. Die mangelnde Fixierung des Katalysators kann dann im weiteren Betrieb zu Problemen und zu einer Schädigung des Katalysators oder der Abgasanlage führen. Neben einer beispielsweise erhöhten mechanischen Belastung des Katalysators aufgrund von Vibrationen und damit einhergehenden unerwünschten Geräuschemissionen besteht auch die Gefahr, dass der Katalysator aus dem rohrartigen Gehäuse, in dem er angeordnet ist, herausgeschoben wird.
- Ausgehend hiervon liegt der Erfindung die Aufgabe zugrunde, eine derartige Lockerung eines Katalysators innerhalb eines Gehäuses aufgrund einer altersbedingten Schrumpfung des keramischen Katalysatorkörpers möglichst zu vermeiden.
- Die Aufgabe wird gemäß der Erfindung gelöst durch einen Katalysator mit den Merkmalen des Anspruchs 1. Der Katalysator dient dabei bevorzugt zur Abgasreinigung und ist insbesondere als SCR-Katalysator ausgebildet. Unter Katalysator wird vorliegend der keramische Formkörper verstanden, welcher eine katalytische Aktivität speziell für die gewünschte Abgasreinigung aufweist. Insbesondere handelt es sich dabei um einen Katalysator beispielsweise aus einem Vollextrudat, bei dem das gesamte Volumen des keramischen Körpers eine katalytische Aktivität aufweist.
- Der Katalysator weist also einen keramischen Formkörper mit einem katalytisch inaktiven Anteil sowie einem katalytisch aktiven Anteil auf. Für den katalytisch aktiven Anteil ist als katalytisch aktives System ein System basierend auf einem unedlen Metall verwendet, insbesondere mit Vanadium als katalytisch aktive Komponente. Der katalytisch inaktive Anteil umfasst weiterhin zumindest eine thermisch stabile Komponente zur Reduzierung einer thermisch bedingten Schrumpfung des Katalysators. Diese Komponente zur Reduzierung der Schrumpfung ist ausgewählt aus einem Sulfat, einem Sulfid oder auch einem Schichtsilikat, welches thermisch stabil ist und einer thermisch bedingten Schrumpfung entgegenwirkt. Die Komponente ist daher als ein thermisch stabiles Additiv beigefügt.
- Diese Ausgestaltung geht dabei von der Überlegung aus, durch eine geeignete Modifizierung der Zusammensetzung des keramischen Formkörpers des Katalysators bei einem Katalysator-Formkörper mit einem unedlen Metall-System als katalytisch aktive Komponente die alterungsbedingte Schrumpfung des Katalysators zu verringern. Unter thermisch stabil wird hierbei verstanden, dass die Komponenten Temperaturen von zumindest 600°C und vorzugsweise von zumindest 800°C dauerhaft standhalten, ohne dass sie sich verflüchtigen oder sich umwandeln bzw. ohne dass Ihre Eigenschaften sich wesentlich ändern.
- Untersuchungen haben gezeigt, dass die Beimengung von derartigen Komponenten ausgewählt aus der Gruppe der Sulfate, Sulfide oder Schichtsilikate zu einer deutlichen Reduzierung der alterungsbedingten Schrumpfung führen kann. Hierdurch ist sichergestellt, dass der Katalysator dauerhaft fest im Gehäuse gehalten ist, in dem er mit Hilfe einer Matte eingepresst ist.
- Der katalytisch aktive Anteil weist insbesondere einen Vanadiumoxid/Metalloxid Anteil mit Vanadiumoxid als katalytisch aktive Komponente in einem Metalloxid Trägermaterial auf, welches ausgewählt ist aus Aluminium, Titan, Zirkon, Cer, Silizium und Kombinationen hiervon.
- Alternativ der katalytisch aktive Anteil enthält einen kristallinen Molekularsieb, insbesondere ein Aluminiumsilikat, welcher mit einem unedlen Promotormetall versehen ist. Bevorzugte Molekularsiebe sind so genannte kleinporige Molekularsiebe, die eine tetraedische Ringöffnungs-Struktur mit maximal 8 Atomen aufweist. mittelporige Molekularsiebe, wie FER oder MFI oder auch ´großporige Molekularsiebe wie BEA oder MOR können ebenfalls in vorteilhafter Weise bei der Erfindung eingesetzt werden. Bevorzugte kleinporige Molekularsiebe schließen solche ein, welche eine Gitterstruktur gemäß dem CHA, AEI oder ASX Gitterstruktur-Code aufweisen. Das unedle Metall für den Promotor ist vorzugsweise Kupfer und/oder Eisen und kann durch Ionenaustausch in die Gitterstruktur des Molekularsiebs eingebracht sein.
- Bevorzugt weist der Katalysator einen Vanadium-Titan-Katalysator mit einem Vanadium-Titan-System als aktiven Anteil auf. Als katalytisch aktive Komponente wird bevorzugt Vanadiumpentoxid oder auch eine Kombination aus Vandiumpentoxid mit Wolframoxid verwendet. Insbesondere wird V2O5/TiO2 oder V2O5/WO3/TiO2 als katalytisch aktiver Anteil verwendet. Alternativ oder ergänzend zum Vanadiumpentoxid werden Vandium-Eisenverbindungen als katalytisch aktive Komponenten eingesetzt, insbesondere Eisenvanadat (FeVO4) und/oder Eisenaluminiumvanadat (Fe0,8Al0,2VO4).
- Bei den Vanadium-basierten Systemen sind dies insbesondere Titan-Vanadium-Wolframsysteme (V2O5/WO3/TiO2), Titan-Vanadium-Wolfram-Silizium-Systeme oder Titan-Vanadium-Silizium-Systeme sowie Mischungen hiervon. Bei den Vanadium-Eisenverbindungen sind dies insbesondere Titan-Vanadium-Wolfram-Eisen-Systeme, Titan-Vanadium-Wolfram-Silizium-Eisen-System oder Titan-Vanadium-Silizium-Eisen-Systeme oder Mischungen hiervon.
- Bei den Vanadiumoxid/Metalloxid-Systemen beträgt der aktive katalytische Anteil, also der Anteil des Vanadiumoxid/-Metalloxid-Systems, 70 bis 90 Gew.%. Die restlichen Anteile werden von dem inaktiven Anteil eingenommen. Dies sind insgesamt Verbinderanteile, wie beispielsweise Tone, anorganische Stützfasern, beispielsweise Glasfasern, sowie Stabilisatoren. Die hier sowie im Folgenden genannten Anteile beziehen sich jeweils – sofern nichts Anderes explizit angegeben ist – auf Gewichtsanteile bezogen auf eine trockene keramischen Masse, aus der dann der keramische Körper beispielsweise durch Extrusion und Sintern hergestellt wird. Unter trockene keramische Masse werden dabei die Gewichtsanteile der einzelnen Komponenten im pulverförmigen Ausgangszustand verstanden.
- Gemäß einer alternativen Variante des katalytischen Systems basierend auf einem unedlen Metall wird für den katalytischen aktiven Anteil ein Wolframoxid-Ceroxid-System oder ein stabilisiertes Wolframoxid-Ceroxid-System (WO3/CeO2) eingesetzt.
- Ergänzend zu dem Vanadium-Titan SCR-Katalysator kann der Katalysator auch eine Mischung aus dem Vanadium-Titan SCR-Katalysator und einem kristallinen Molekularsieb, insbesondere ein Aluminiumsilikat-Zeolith, mit einem unedlen Promotormetall. Der Molekularsieb kann einer der oben genannten klein, mittel oder großporigen zuvor genannten Molekularsiebe sein.
- In zweckdienlicher Weiterbildung ist dabei die thermisch stabile Komponente derart ausgewählt, dass sie zusätzlich als Promotor zur Verbesserung der katalytischen Aktivität des katalytischen Anteils und damit des Katalysators als solchen dient. Unter Promotor werden allgemein derartige Substanzen und Komponenten verstanden, welche die Wirksamkeit des Katalysators steigern, ohne selbst jedoch katalytisch aktiv zu sein.
- Durch diese Maßnahme wird daher neben der Verbesserung im Hinblick auf die alterungsbedingte Schrumpfung zugleich auch eine Verbesserung der katalytischen Aktivität erreicht. Dadurch wird also eine Doppelwirkung erzielt.
- Insbesondere bei der Verwendung von Schwefel-basierten thermisch stabilen Komponenten stellt sich eine derartige Promotor-Wirkung insbesondere in Verbindung mit einem Titan-Vanadium-basierenden Katalysatorsystem ein.
- Durch die Beladung des Katalysators mit Schwefel wird insgesamt eine bessere NOx-Konversionsrate erreicht. Dies ist insbesondere im Automobilbereich von besonderer Bedeutung, bei dem heutzutage nur noch sehr schwefelarme oder schwefelfreie Kraftstoffe eingesetzt werden, so dass eine Beladung des Katalysators aus dem Abgas heraus nicht mehr oder nicht mehr in ausreichendem Maße erfolgt. Durch die verwendeten Sulfate oder Sulfide werden insgesamt daher Säurezentren eingelagert, die sich positiv auf die katalytische Aktivität der katalytisch aktiven Komponenten, insbesondere des Vanadiums bei einem Titan-Vanadium-System auswirken.
- Gemäß einer bevorzugten Ausgestaltung wird dabei als thermisch stabile Komponente ein Alkalisulfat, ein Erdalkalisulfat, ein Metallsulfat oder ein Sulfat eines Übergangsmetalls verwendet. Diese Sulfate zeigen eine besonders gute, insbesondere thermische Beständigkeit und eignen sich daher besonders zur Verwendung in einem thermisch hoch beanspruchten Katalysator. Zudem wirken sie auch als Promotor, unterstützen daher die katalytische Aktivität.
- Zweckdienlicherweise ist dabei die thermisch stabile Komponente ausgewählt aus einem Kalziumsulfat (CaSO4), einem Bariumsulfat (BaSO4), einem Lithiumsulfat (LiSO4) und einem Titanoxidsulfat (TiO(SO4)) oder aus einer Mischung aus zwei oder mehreren dieser Sulfate.
- Vorzugsweise ist dabei insbesondere Kalziumsulfat verwendet. Bei diesem hat sich neben einer guten Alterungsbeständigkeit im Hinblick auf das Schrumpfungsverhalten auch eine verbesserte katalytische Aktivität in besonders deutlichem Maße gezeigt. Insbesondere beim Kalziumsulfat wird davon ausgegangen, dass die guten Werte bezüglich der altersbedingten Schrumpfung darauf zurückzuführen sind, dass die Schrumpfung der weiteren üblichen keramischen Komponenten durch eine Expansion des Kalziumsulfats bei Wärme zumindest teilweise kompensiert wird.
- Zweckdienlicherweise werden ein oder mehrere Sulfide ergänzend oder alternativ als thermisch stabile Komponente verwendet. Insbesondere wird ein Alkalisulfid, ein Erdalkalisulfid, ein Metallsulfid oder ein Sulfid eines Übergangsmetalls verwendet. Auch hier gilt wiederum, wie bei den Sulfaten, dass diese eine besonders gute thermische Beständigkeit zeigen und zudem ergänzend als Promotor wirken.
- Als thermisch stabile Komponente wird alternativ oder in Kombination vorzugweise ein Schichtsilikat und insbesondere Glimmer als Vertreter der Schichtsilikate verwendet. Untersuchungen haben gezeigt, dass durch die Verwendung von Glimmer deutliche Verbesserungen bei der altersbedingten Schrumpfung erzielt werden.
- In bevorzugter Weiterbildung ist eine Kombination von zumindest zwei thermisch stabilen Komponenten verwendet, wobei die beiden thermisch stabilen Komponenten ausgewählt sind aus einem Sulfat, einem Sulfid und dem Schichtsilikat. Durch die Mischung von mehreren thermisch stabilen Komponenten kann dabei in geeigneter Weise ein besonders guter Wert für die altersbedingte Schrumpfung erzielt werden und gleichzeitig auch eine hohe katalytische Aktivität durch die Verwendung eines geeigneten Promotors erzielt werden.
- Als besonders geeignet hat sich dabei eine Kombination von Glimmer mit einem oder mehreren Sulfaten, insbesondere ausgewählt aus Kalziumsulfat, Bariumsulfat und Titanoxidsulfat gezeigt. Insbesondere wird eine Kombination aus Glimmer und Kalziumsulfat bevorzugt.
- Das Gewichtsverhältnis zwischen diesen beiden Komponenten, insbesondere zwischen Glimmer und zumindest einem der weiteren Komponente, ausgewählt aus Kalziumsulfat, Bariumsulfat und Titanoxidsulfat, liegt dabei im Bereich von 1:2 bis 2:1. Bevorzugt liegt das Gewichtsverhältnis dabei bei etwa 1:1. Die beiden Komponenten liegen daher in bevorzugter Ausgestaltung etwa in gleichem Verhältnis vor.
- Insgesamt liegt der Anteil der thermisch stabilen Komponente und bei Verwendung von mehreren thermisch stabilen Komponenten deren Gesamtanteil zwischen 2 bis 10 Gew.% bezogen auf die trockene keramische Masse wie eingangs definiert. Insbesondere liegt dabei der Anteil etwa im Bereich zwischen 6 bis 8 Gew.%.
- Bei den hier insbesondere interessierenden Vanadium-Titan-Systemen liegt der Gesamtanteil der keramisch inaktiven Komponenten, also der keramisch inaktive Anteil im Bereich zwischen 10 und 30 Gew.%. Durch die thermisch stabile Komponente wird daher also beispielsweise ein Viertel bis ein Drittel des inaktiven Anteils bereitgestellt.
- Zweckdienlicherweise wird der sonst häufig enthaltene Faseranteil durch die zumindest eine thermisch stabile Komponente zumindest teilweise ersetzt. Bei einem vollständigen Ersetzen liegen dann keine Faseranteile mehr vor.
- Weiterhin ist die zumindest eine thermisch stabile Komponente in zweckdienlicher Ausgestaltung im Volumen des Katalysators homogen verteilt angeordnet. Sie ist also nicht nur auf der Oberfläche oder im Oberflächen nahen Bereich durch eine Imprägnation eingebracht, sondern vielmehr in der Vollmasse enthalten. Sie wird daher bei der Herstellung des Katalysators, also bei der Aufbereitung der Katalysatormasse bereits mit allen übrigen keramischen Komponenten vermengt, aus der dann der keramische Körper hergestellt wird.
- Weiterhin handelt es sich bei dem Katalysator bevorzugt um einen extrudierten Katalysator und speziell um einen Wabenkatalysator. Hierunter wird verstanden, dass der Körper des Katalysators durch ein Extrusionsverfahren hergestellt ist. Bei diesem Körper kann es sich um ein Vollextrudat oder auch um einen inerten keramischen Körper mit darauf nach Art eines Washcoats angebrachter Beschichtung handeln. In beiden Fällen ist die thermisch stabile Komponente im keramischen Körper enthalten. Vorzugsweise handelt es sich jedoch um ein Vollextrudat, bei dem der katalytisch aktive Anteil im Volumen verteilt ist.
- Der Katalysator ist zweckdienlicherweise im endgefertigten Zustand innerhalb eines Katalysatorgehäuses, eine sogenannte „can“ – mit Hilfe einer Einpressmatte eingepresst. Der Katalysator ist dabei typischerweise für die spätere Anwendung innerhalb eines Kraftfahrzeugs, beispielsweise innerhalb eines Lastkraftwagens oder auch Personenkraftwagens im Abgasstrang eingesetzt.
- Der Katalysator weist insbesondere einen Katalysator zur Stickoxidreduzierung (SCR-Katalysator) auf. Die Erfindung ist jedoch nicht auf derartige Katalysatoren beschränkt. Der Katalysator kann grundsätzlich auch als Wandstromfilter, beispielsweise ein Wandstromfilter mit einem SCR Katalysator, als Oxidationskatalysator, als CSF-Katalysator, als Drei-Wege Katalysator usw. eingesetzt sein.
- Der als Schadstofffalle wirkende Anteil des Katalysators ist vorzugsweise durch einen Anteil als Falle für Kohlenwasserstoffe (hydrogen trap) oder als Falle für Stickoxide verwirklicht. Der Anteil zur Ausbildung der Kohlenwasserstoff-Falle wird beispielsweise durch einen kristallinen Molekularsieb, wie beispielsweise ein Aluminiumsilikat-Zeolith des MFI oder des FAU Gitterstruktur-Typs verwendet. Die Kohlenwasserstoff-Fallen-Aktivität kann weiterhin optional durch ein Palladium und/oder Silber Promotormetall verbessert sein. Weiterhin besteht der Katalysatorkörper in einer Ausführungsvariante aus mehreren Teilbereichen, die sich hinsichtlich Ihrer katalytischen Funktionalität in einer vorgesehenen Strömungsrichtung des Abgases unterscheiden.
- Ausführungsbeispiele der Erfindung werden nachfolgend anhand der Figuren näher erläutert. Diese zeigen:
-
1 eine schematisierte vereinfachte Querschnittsdarstellung eines extrudierten Wabenkatalysators, eingepresst in ein Katalysatorgehäuse sowie -
2 ein Diagramm zum Vergleich der Schrumpfung des Katalysators bei der Verwendung von unterschiedlichen thermisch stabilen Komponenten. - Anhand von
1 wird zunächst das typische Einsatzgebiet des hier interessierenden Katalysators2 erläutert. Bei dem Katalysator2 handelt es sich um einen extrudierten Katalysator basierend auf einem Vanadium-Titan-Katalysatorsystem. Insbesondere handelt es sich hierbei um einen Vollextrudat-Wabenkatalysator, bei dem das Volumen des Katalysators2 durch eine katalytisch aktive Masse gebildet ist. Der als Wabenkatalysator ausgebildete Katalysator2 weist in Längsrichtung verlaufende Strömungskanäle4 auf, durch die im Betrieb das zu reinigende Abgas strömt. Die Wände des Katalysators2 sind allgemein porös, so dass das Abgas in das Vollmaterial des Katalysators eindringen kann und dort die entsprechende katalytische Reaktion stattfindet. - Der Katalysator
2 weist bevorzugt eine kreisförmige Querschnittsfläche auf und ist in ein rohrförmiges Gehäuse6 unter Zwischenlage einer als Fasermatte8 ausgebildeten Einpressmatte eingepresst. Weitere mechanische oder sonstige Befestigungselemente liegen insbesondere nicht vor. Der Katalysator2 wird also bevorzugt ausschließlich durch die Fasermatte8 innerhalb des Katalysatorgehäuses6 gehalten. Vor diesem Hintergrund ist von besonderer Bedeutung, dass der Katalysator2 über die gesamte Betriebsdauer seine Form stabil beibehält und möglichst nicht schrumpft, da eine zu hohe Schrumpfung (Δd/d, wobei d ein Längenmaß, insbesondere der Durchmesser des Katalysators2 ist. Δd ist die Veränderung dieses Maßes gegenüber einem Ausgangszustand. Liegt die Schrumpfung beispielsweise größer 0,5% im Vergleich zum Ausgangszustand, so würde dies zu einer Lockerung des Sitzes des Katalysators2 innerhalb des Gehäuses6 führen. - Das Gehäuse
6 mit dem Katalysator2 ist dabei im Betrieb in einen Abgasstrang insbesondere eines Kraftfahrzeugs integriert, d.h. stirnseitig sind an das Gehäuse6 eine Abgaszu- sowie eine Abgasableitung angeschlossen und das Gehäuse6 und dadurch der Katalysator2 sind im Betrieb von einem Abgas durchströmt. - Bei dem Katalysator handelt es sich – wie bereits erwähnt – um einen Titan-Vanadium-Katalysator, insbesondere um ein oxidisches Titan-Vanadium-System. Das Gewichtsverhältnis zwischen Titandioxid und Vanadiumpentoxid (TiO2/V2O5) liegt dabei typischerweise im Bereich von 20 bis 75. Das Titan-Vanadium-System bildet insgesamt den aktiven Anteil des Katalysators. Es weist dabei einen Gewichtsanteil von 70 bis 90 Gew.% auf. Vorliegend ist ergänzend vorzugsweise noch Wolframoxid (WO3) eingesetzt. Der Anteil des Titandioxids liegt beispielsweise im Bereich von etwa 70 bis 75 Gew.%, der von Wolframoxid im Bereich von 8 bis 12 Gew.% und der von Vanadiumpentoxid im Bereich von 1,5 bis 3 Gew.%. Diese drei Komponenten bilden dabei – vorzugsweise abschließend ohne weitere katalytisch aktive Komponenten – den aktiven Anteil.
- Daneben weist der Katalysator als inaktiven Anteil etwa 6 bis 10% anorganische Binder und Füller auf, insbesondere geeignete Tone. Ergänzend weist der Katalysator bei Bedarf noch anorganische Fasern, beispielsweise Glasfasern mit typischerweise einem Durchmesser im Bereich von einigen µm, insbesondere von etwa 6–10 µm auf. Bei einem Vergleichskatalysator ohne Zugabe der thermisch stabilen Komponenten liegt der Glasfaseranteil dabei im Bereich zwischen 6 und 10 Gew.% und insbesondere bei etwa 8 Gew.%. Dieser Faseranteil wird durch die nachfolgend noch genauer beschriebenen thermisch stabilen Komponenten bevorzugt zumindest teilweise ersetzt.
- Ausgehend von dem nachfolgenden als Referenz R bezeichneten Vergleichskatalysator wurde der Glasfaseranteil durch Glimmer und/oder durch Kalziumsulfat in unterschiedlichen Verhältnissen zur Ausbildung von verschiedenen Mit C1 bis C5 bezeichneten erfindungsgemäßen Katalysatoren ersetzt, wie sich aus nachfolgender Tabelle 1 ergibt:

Daneben weist er als inaktiven Anteil Tone mit einem Gewichtsanteil von 7,5 Gew.% und Glasfasern mit einem Gewichtsanteil von 8,0 Gew.% auf. Innerhalb des aktiven Anteils weist dabei das Titandioxid einen Gewichtsanteil von etwa 72,7 Gew.% und das Wolframoxid von 10 Gew.% auf. Das Vanadiumpentoxid weist einen Gewichtsanteil von etwa 1,7 Gew.% auf.
- Beim Katalysator C1 wurde die Hälfte des Glasfaseranteils durch Glimmer ersetzt, beim Katalysator C2 wurden etwa Dreiviertel des Glasfaseranteils durch Glimmer ersetzt und beim Katalysator C3 wurde der Faseranteil vollständig durch Glimmer ersetzt. Beim Katalysator C4 wurde schließlich die Hälfte des Faseranteils durch Kalziumsulfat und beim Katalysator C5 wurde der Faseranteil vollständig ersetzt durch eine gleichgewichtete Kombination von Glimmer und Kalziumsulfat.
- Grundsätzlich kann der Faseranteil auch beibehalten werden. Entscheidend ist die zusätzliche Beimengung der thermisch stabilen Komponente.
- In
2 sind die Eigenschaften dieser Katalysatoren C1–C5 im Vergleich zu dem Referenzkatalysator R im Hinblick auf eine Schwindung in radialer Richtung (Schrumpfung) Δd/d in einem Säulendiagramm gegenübergestellt, wobei d ein Mass für die radiale Ausdehnung, insbesondere der Durchmesser bei einem zylinderförmigen Katalysator ist. Dabei wurden, um die thermisch bedingte Alterung nachzustellen, die Katalysatoren erhöhten Temperaturen von 610°C, 650°C, 680°C sowie 740°C für zwei Stunden ausgesetzt. Zur Bestimmung der Schrumpfung Δd/d wurde dabei das Volumen des Katalysators C2 vor und nach dieser thermischen Behandlung bestimmt. - Wie aus dem Diagramm gemäß
2 zu entnehmen ist, zeigt der Referenzkatalysator R eine Schrumpfung Δd/d je nach Temperatur im Bereich von etwa 3,75% bis 4,32%. Diese Schrumpfung wird bereits deutlich auf etwa 3% beim Katalysator C1 reduziert, also durch den Austausch des halben Faseranteils durch Glimmer. Eine Erhöhung des Glimmeranteils beim Katalysator C3 führt zu einer weiteren deutlichen Reduzierung der Schrumpfung. Der vollständige Ersatz des Faseranteils durch Glimmer beim Katalysator C4 führt zu einer nochmaligen Verbesserung. Insgesamt ist durch die Verwendung von Glimmer oder Kalziumsulfat bereits eine Reduzierung der Schrumpfung im Vergleich zu dem Referenzkatalysator R um die Hälfte erreichbar. - Wie sich anhand der Daten für den Katalysator C4 ergibt wird mit der Verwendung von Kalziumsulfat im Vergleich zu Glimmer bereits eine geringfügig bessere Wirkung bezüglich der Schrumpfung erzielt. Der Katalysator C4 ist dabei mit dem Katalysator C2 zu vergleichen. In beiden Fällen wurde jeweils der halbe Faseranteil durch Glimmer bzw. Kalziumsulfat ersetzt.
- Eine deutliche Verbesserung der Schrumpfungswerte ergibt sich dann bei einer Kombination von Glimmer mit Kalziumsulfat beim Katalysator C5. Der Faseranteil wird hierbei vollständig jeweils durch den hälftigen Anteil von Glimmer und Kalziumsulfat ersetzt. Wie aus der
2 zu erkennen ist, reduziert sich die Schrumpfung hierdurch noch einmal signifikant auf fast ein Drittel der Werte des Referenzkatalysators R. - Nachfolgende Tabelle 2 zeigt schließlich weiterhin den Effekt von verschiedenen thermisch stabilen Komponenten als Promotor im Hinblick auf die katalytische Aktivität, hier gemessen als NOx-Konversionsrate. Angegeben ist dabei die NOx-Konversionsrate in Prozent gegenüber der Temperatur in Grad Celsius. Unter identischen Versuchsbedingungen wurde der jeweilige Katalysator mit einem identischen Prüfgas unter gleichen Strömungsgeschwindigkeiten etc. mit definiertem NOx-Gehalt beaufschlagt. Der Restgehalt der Stickoxide nach dem Katalysator wird gemessen und hieraus im Vergleich zu den Stickoxid-Anteilen vor dem Katalysator die NOx-Konversionsrate errechnet.

Dieser wurde mit weiteren Katalysatoren C6 bis C10 verglichen, die die identische Zusammensetzung und den identischen Gewichtsanteil des aktiven Anteils aufweisen, die sich jedoch im Hinblick auf die Zusammensetzung des inaktiven Anteils (gemäß nachfolgender Tabelle 3) unterscheiden. In der Tabelle 2 sind dabei lediglich einige Komponenten des inaktiven Anteils dargestellt, es fehlt insbesondere der Anteil der Tone i.H.v. 7,5 Gew. %, der für alle Katalysatoren R, C6–C10 identisch ist.
Komponente R C6 C7 C8 C9 C10 Glasfaser [Gew. %] 8,0 6,0 7,0 7,0 7,5 7,7 TiO(SO4) [Gew. %] - 2,0 1,0 - - - CdSO4 [Gew. %] - - - 1,0 - - BaSO4 [Gew. %] - - - - 0,5 - CaSO4 - - - - - 3,8 - Bei den Katalysatoren C6 bis C10 wurde jeweils ein gewisser Glasfaseranteil durch die thermisch stabile Komponente Titanoxidsulfat (Katalysatoren C6 und C7), Kadmiumsulfat (Katalysator C8) sowie Bariumsulfat (Katalysator C9) ersetzt. Beim Katalysator C10 wurde demgegenüber zusätzlich zu der Mischung des Referenzkatalysators R ein zusätzlicher Anteil an Kalziumsulfat zugegeben, welcher 4 Gew.% der Mischung des Referenzkatalysators R entspricht. In Summe haben sich die die Gewichtsprozente bezogen auf die geänderte Zusammensetzung etwas verschoben und zwar auf den in der Tabelle 3 angegebenen Wert.
- Wie anhand der Tabelle 2 zu erkennen ist, zeigen insbesondere die Zusammensetzungen mit Kalziumsulfat sowie Bariumsulfat und Titanoxidsulfat positive Auswirkungen im Hinblick auf die NOx-Konversionsrate. Verglichen mit dem Referenzkatalysator R zeigen diese thermisch stabilen Additive allesamt im unteren Temperaturbereich bis etwa 300°C deutlich verbesserte Konversionsraten im Vergleich zum Referenzkatalysator R. Für die Additive Kalziumsulfat sowie Bariumsulfat gilt dies auch für höhere Temperaturen. Insbesondere mit der Beimengung von Bariumsulfat lassen sich über das gesamte Temperaturspektrum verbesserte Konversionsraten erzielen.
- Zusammenfassend wird daher insbesondere eine Beimengung einer Kombination von Glimmer mit Bariumsulfat oder Kalziumsulfat bevorzugt, da hierdurch eine hohe Reduzierung der altersbedingten Schrumpfung bei gleichzeitiger Verbesserung der katalytischen Aktivität erreicht wird. Die verwendeten Gewichtsanteile der Sulfate liegen dabei vorzugsweise im Bereich zwischen 3 und 5% und insbesondere bei etwa 4%. Der Anteil von Glimmer liegt dabei etwa im gleichen Bereich. Vorzugsweise, jedoch nicht zwingend, wird durch die Beimengung dieser Additive der Anteil der anorganischen Fasern reduziert.

Claims (16)
- Katalysator (
2 ), insbesondere zur Abgasreinigung, mit einem als Schadstofffalle wirkenden Anteil und/oder mit einem katalytisch aktiven Anteil basierend auf einem katalytisch aktiven System mit einem unedlen Metall sowie mit einem katalytisch inaktiven Anteil, wobei der katalytisch inaktive Anteil zumindest eine thermisch stabile Komponente zur Reduzierung einer thermisch bedingten Schrumpfung des Katalysators aufweist, wobei die zumindest eine thermisch stabile Komponente ausgewählt ist aus einem Sulfat, einem Sulfid oder einem Schichtsilikat. - Katalysator (
2 ) nach Anspruch 1, der einen einen Vanadiumoxid/Metalloxid-Katalysator aufweist, bei dem der katalytisch aktive Anteil Vanadiumoxid als katalytisch aktive Komponente in einem Metalloxid Trägermaterial enthält. - Katalysator (
2 ) nach einem der vorhergehenden Ansprüche, der einen kristallinen Molekularsieb aufweist, welcher mit einem Promotor basierend auf einem unedlen Metall. - Katalysator (
2 ) nach einem der vorhergehenden Ansprüche, bei dem die thermisch aktive Komponente zusätzlich als Promotor zur Verbesserung der katalytischen Aktivität des katalytischen Anteils wirkt. - Katalysator (
2 ) nach einem der vorhergehenden Ansprüche, bei dem als thermisch stabile Komponente ein Alkalisulfat, ein Erdalkalisulfat, ein Metallsulfat oder ein Sulfat eines Übergangsmetalls verwendet ist. - Katalysator (
2 ) nach einem der vorhergehenden Ansprüche, bei dem die thermisch stabile Komponente ausgewählt ist aus Lithiumsulfat (LiSO4) Kalziumsulfat (CaSO4), Bariumsulfat (BaSO4), oder TiO(SO4) und insbesondere Kalziumsulfat verwendet ist. - Katalysator (
2 ) nach einem der vorhergehenden Ansprüche, bei dem als thermisch stabile Komponente ein Alkalisulfid, ein Erdalkalisulfid, ein Metallsulfid oder ein Sulfid eines Übergangsmetalls verwendet ist. - Katalysator (
2 ) nach einem der vorhergehenden Ansprüche, bei dem als Schichtsilikat ein Glimmer verwendet ist. - Katalysator (
2 ) nach einem der vorhergehenden Ansprüche, bei dem eine Kombination von zumindest zwei thermisch stabilen Komponenten ausgewählt aus dem Sulfat, dem Sulfid und dem Schichtsilikat eingesetzt ist. - Katalysator (
2 ) nach einem der vorhergehenden Ansprüche, bei dem als thermisch stabile Komponenten Glimmer sowie zumindest eine weitere thermisch stabile Komponente ausgewählt aus CaSO4, BaSO4 und TiO(SO4) eingesetzt sind. - Katalysator (
2 ) nach Anspruch 9, bei dem das Gewichtsverhältnis zwischen Glimmer und der zumindest einen weiteren Komponenten im Bereich von 1:2 bis 2:1 und bevorzugt bei etwa 1:1 liegt. - Katalysator (
2 ) nach einem der vorhergehenden Ansprüche, bei dem der Anteil der zumindest einen thermisch stabilen Komponente bei 2 bis 10 Gew.% liegt. - Katalysator (
2 ) nach einem der vorhergehenden Ansprüche, bei dem die zumindest eine thermisch stabile Komponente im Volumen des Katalysators (2 ) insbesondere homogen verteilt angeordnet ist. - Katalysator (
2 ) nach einem der vorhergehenden Ansprüche, bei dem es sich um einen extrudierten Katalysator (2 ) handelt. - Katalysator (
2 ) nach einem der vorhergehenden Ansprüche, bei dem es sich um einen Wabenkatalysator handelt. - Katalysator (
2 ) nach einem der vorhergehenden Ansprüche, der innerhalb eines Gehäuses (6 ) mit Hilfe einer Einpressmatte (8 ) eingepresst ist.
