Abstract
Description
本発明は、参照によってその全開示がすべての目的のために本明細書に組み入れられる、2012年10月18日に出願された表題「Encapsulation Barrier Stack」の米国仮特許出願第61/704,425号の優先権の恩典を主張する。
本発明は、バリアスタックの分野、より具体的には、基板上に配置された封止層中にカプセル化されたナノ粒子を含むバリアスタックに関する。粒子のカプセル化は、反応性ナノ粒子の表面で重合性化合物(重合性基を有するモノマーまたはポリマー化合物)を重合するか、または架橋性化合物を架橋することによって得られる。カプセル化されたナノ粒子を含むかまたはそれから構成される封止層は、基板上に配置される。そのように得られたカプセル化バリアスタックは、水分および/または酸素に敏感な物品、例えば、食品包装、医療包装または電子デバイスをカプセル化することができる。
多層の高バリアフレキシブルパッケージングスタック(フィルム)は、様々な種類の食品の包装において広く使用されている。これらのスタック(フィルム)は、芳香の保存を確実にするため、および食品の保存期間を延長するためのバリア特性の観点で高品質であるべきであり、同時に、該フィルムは、低コストで製造されるべきである。食品包装における別の重大な問題は、酸素または水蒸気の移動および透過性の問題である。プラスチックフィルムなどの包装材料は、大気ガス、水蒸気、または包装されている食品中に含有される天然物質に対して、あるいはさらには包装材料それ自体に対しても、完全に不透過性ではない。いくつかの用途において、例えば、保存期間が持続的な細胞呼吸のための酸素の連続的供給の利用に依存している新鮮な果物および野菜のための包装において、移動またはガス拡散に対する高いバリアは望ましくない。一方、炭酸飲料容器に利用されるプラスチックは、飲料内容物の酸化および脱炭酸を防止するために、高い酸素および二酸化炭素バリアを有するべきである。他の製品では、二酸化炭素の移動は、酸素または水蒸気のいずれの問題よりもはるかに小さい問題である。これらの複雑さの結果として、食品は高機能でかつ著しく異なった包装機能を必要とし、そして、生産者と消費者との間のますます長い距離にわたって食品を輸送する傾向が続くかぎり、包装産業への要求は高まるだろう。

図4Aは、プラスチック基板上に配置された本発明のカプセル化バリアスタックの1つの態様を示している。当該カプセル化バリアスタックは、少なくとも1つのナノ粒子封止層を有するフィルムを含む。加えて、図4Bおよび図4Cに示されているように、バリアスタックはまた、2つのナノ粒子封止層(例えば、図4Bおよび図4Cの態様における層L1、L2およびL3)を含む多層フィルムを含むことができる。この(多層)フィルムは、例えば、1、2、3、4、5、6、7、8、9または10個の封止層を含み得る。図4Bに示されている態様においては、3つのナノ粒子封止層が存在する。また、複数の封止層を有するバリアスタックの場合、基板と直接接触する封止層だけが、本発明のポリマーでカプセル化されたナノ粒子を含むかまたは該ナノ粒子から構成されており、他の層が先行技術の封止層、例えば、国際特許出願WO2008/057045号に記載されているような、反応性ナノ粒子がポリマーマトリクス中に分散されている封止層であり得ることも本発明の範囲である。図4Cに示されている態様においては、1つのバリア層B(金属酸化物などの無機材料から作られる、上記を参照のこと)も存在する。このバリア層は、1つまたは複数のナノ粒子封止層L1、L2またはL3とは接触しないが、基板と接触するように配置されている。しかしながら、また、国際特許出願WO2008/057045号(例えば、ナノ粒子がマトリクス中に分散および組み込まれている)に記載されているように、バリア層Bが封止層によっても覆われることも本出願の範囲内である。また、米国特許仮出願第61/550,764号に記載されているように、バリア層が封止層によって覆われることも本発明の範囲内である。図4Dに示されている態様においては、2つの基板S1およびS2が存在する。3つの封止層L1、L2およびL3は基板S1上に配置され、一方で、第二の基板S2は封止層L3上に配置されている。単一の封止層L1〜S1は、基板S2上に被着している。図4Eは、本発明のさらなる態様を示している。この態様において、電子デバイスがベース基板上に配置されており、基板Sおよび封止層L1を含む本発明のカプセル化バリアスタック(カプセル化されたナノ粒子を含むかまたは該ナノ粒子から構成される)が、該電子デバイスを環境から封止する、該電子デバイスを覆うカプセル化層を形成する、電子デバイス100(例えば、OLED)が提供される。

本発明のバリアスタック設計の典型的な態様は、官能化ナノ粒子の1つまたは複数の封止層を、平坦化されているかまたは平坦化されていない(伸縮性または非伸縮性の)プラスチック基板上に形成する工程を含む。例えば、官能化ナノ粒子は、官能化ナノ粒子層として基板上に被着し得る、ポリマーでカプセル化されたナノ粒子および/または有機種で官能化されたナノ粒子から構成される。官能化ナノ粒子は、基板の細孔内に入り込んで(例えば、水蒸気(水分)および/または酸素の透過に対する)バリア特性を高めることができる。化学的に相互連結された有機ナノ粒子と無機ナノ粒子の組み合わせは、ガスの透過性が非常に低いコーティングをもたらす。ポリマーがナノ粒子上にカプセル化される場合、ポリマーとナノ粒子の重量比は、好ましくは、1:4以下、1:5以下、または1:6以下、1:9以下、または1:15以下、または1:19または1:19未満である。したがって、本発明において、カプセル化の有機種またはポリマー内容物の量は最小限に抑えられ、カプセル化は、部分的であることができる。1つの態様において、使用されるカプセル化材料は、2つの粒子間の結合強度を高め、かつ酸素および水分バリア特性を高める。カプセル化材料は、ナノ粒子の面積または総重量の50〜90%だけであり、そのため、水分または酸素がカプセル化材料上に吸着され、ナノ粒子が酸素および水分と反応することができる。そのため、バリア層を通る透過全体が最小限に抑えられる。カプセル化されたナノ粒子層の厚さは、好ましくは、80nm〜数ミクロンの範囲、例えば、1、2、3、4、5、6、7、8、または9または10マイクロメートルである。
基板材料
本発明のベース基板に使用し得る材料には、有機ポリマーと無機ポリマーの両方が含まれる。ベース基板を形成するために好適な有機ポリマーの例としては、セロハン、ポリ(1-トリメチルシリル-1-プロピン)、ポリ(4-メチル-2-ペンチン)、ポリイミド、ポリカーボネート、ポリエチレン、ポリエーテルスルホン、エポキシ樹脂、ポリエチレンテレフタラート(PET)、ポリスチレン、ポリウレタン、ポリアクリレートおよび酸化ポリジメチルフェニレンなどの高い透過性ポリマーと低い透過性ポリマーの両方が挙げられるが、これらに限定されない。また、スチレン-ジビニルベンゼンコポリマー、ポリフッ化ビニリデン(PVDF)、ナイロン、ニトロセルロース、セルロースまたはアセテートなどの微小多孔質およびマクロ多孔質ポリマーを使用してもよい。本発明において好適な無機ポリマーの例としては、シリカ(ガラス)、ナノクレイ、シリコーン、ポリジメチルシロキサン、ビスシクロペンタジエニル鉄、ポリホスファゼンおよびそれらの誘導体が挙げられる。ベース基板は、また、有機ポリマーおよび/または無機ポリマーの混合物または組み合わせを含むかまたはそれらから構成され得る。これらのポリマーは、透明、半透明または完全に不透明であることができる。
実験パートで用いられる基板は、イソプロピルアルコール(IPA)ですすいで、窒素で風乾させる。これらのプロセスは、表面のマクロスケールの吸着粒子を除去するのに役立つ。アセトンおよびメタノールによる洗浄またはすすぎは望ましくない。窒素で風乾させた後、基板を10-1mbarの圧力の真空オーブン内に置き、吸収された水分または酸素を脱気する。炭化水素オイルが真空ポンプから真空オーブンに逆流するのを防ぐために、真空オーブンにフォアライントラップを取り付ける。脱気プロセスの直後に、基板をプラズマ処理チャンバー(例えば、ULVAC SOLCIET Cluster Tool)に移す。表面の汚染物質を除去するために、RFアルゴンプラズマを使用してバリアフィルムの表面に低エネルギーイオンを衝突させる。チャンバー内の基準圧は、4×10-6mbar未満に維持した。アルゴン流量は70sccmである。RFパワーを200Wに設定し、最適な処理時間は、表面条件に応じて通常5〜8分間である。
ナノサイズの材料(本明細書においてナノ材料とも呼ぶ)を使用する上で、表面修飾は重要項目である。その表面によって、ナノサイズの材料が従来の非ナノ材料よりも大いに有用なものになる。材料のサイズが小さくなるにつれて、その表面対容量比は増加する。これは、表面官能化技術によってナノ材料の特性を修飾する大きな利点である。官能化ナノ粒子は、ナノ粒子表面のポリマーによるカプセル化および有機化学種で不動態化されたナノ粒子を含む。非共有(物理)結合および共有(化学)結合を含む官能化技術を、ナノ粒子に適用することができる。いくつかの利用可能な方法がある。超音波キャビテーションは、ナノサイズの粒子を溶媒中に分散させるために使用することができる。
ポリマーでカプセル化されたナノ粒子層(図5および6を参照のこと)−表面トポグラフィー
1つの例として、IPA:酢酸エチル(5:15mlの比)の溶媒混合物を混合し、3-メタクリルオキシプロピルトリメトキシシラン(10ml)を加える。界面活性剤Dow Corning(登録商標)FZ 2110を溶液の総重量の0.5%までさらに加え、溶液を混合する。次に、UV硬化性アクリレートモノマー(Addison Clear Wave)- 3mlを上記混合物に加える。混合物を超音波処理で2時間維持する。表面官能化ナノ粒子「1,2-プロパンジオールモノメチルエーテルアセタート中50%酸化アルミニウム、NanoDur(商標)X1130PMA」- 20mlを溶媒/モノマー混合物に加え、次に、混合物を数時間超音波処理した。次に、得られた混合物をスピンコーティングし、硬化した。製剤化を不活性ガス環境下で行った。一連の実験を異なるナノ粒子の混合物を用いて実施し、プレーンPETポリマー基板上にスピンコーティングした。図5および図6は、コーティングされた、ポリマーでカプセル化されたナノ粒子の表面形態を示しており、図5Aは、幅300mmおよび長さ300mを有するポリエチレンテレフタラート(PET)基板上に形成された、ポリマーでカプセル化された20〜30nmのサイズを有する酸化アルミニウムナノ粒子(NanoDur(商標)X1130PMA)を示しており、図5Bは、ポリマーでカプセル化された40〜80nmのサイズを有する酸化アルミニウムナノ粒子を示しており、透過度が95%であり、ナノ粒子封止層の厚さが350nm〜400nmの範囲であり、図6Aは、カプセル化の前のポリマー溶液中に分散された酸化アルミニウム(NanoDur(商標)X1130DPMA)ナノ粒子の透過型電子顕微鏡(TEM)画像を示しており、図6Bは、PET基板上に被着した、ポリマーでカプセル化された酸化アルミニウムナノ粒子の断面を示す走査型電子顕微鏡(SEM)画像を示しており、ならびに図6Cおよび6Dは、ピンセットによってスクラッチが付けられた、カプセル化された酸化アルミニウムナノ粒子の封止層のSEM画像を示している。ナノ粒子にスクラッチを付けることは2つの目的を果たした。第一に、各ナノ粒子がポリマーによって個々にカプセル化されていることを実証する(図6C)。第二に、SEM画像において、ナノ粒子層の断面を観察することができる(図6D)。

図7は、ロールツーロールプロセスのスロットダイコーティングによって調製した、ナノ粒子でコーティングされたPET試料についての引張応力負荷対軸歪みの曲線を示している。試料を0.5、1.0、3.0、5.0および10.0%の軸歪みに供し、軸歪みを受けていない試料と比較した。弾性域を0.6%以下の軸歪みと見なし、一方、0.6%を超えると非弾性域と見なす。SEM画像は、試料が5%以下の軸歪みを受けた場合に、ナノ粒子でコーティングされた表面にクラックの形成がないことを示している。10%の軸歪みを受けた試料は、図8に示されているように、ナノ粒子でコーティングされた表面に視認可能なクラックを示している。図9に示されているように、試料が10%の軸歪みを受けた(約2%の透過度の変化を示す)以外は、引張の前後に試料の透過度に変化は認められない(190nm〜1100nmの範囲の波長)。伸縮した試料についてのX-カット剥離試験後に撮影した光学画像は、図10に示されているように、極めて良好な接着性を示す(5B、コーティングの剥離なし)。

- 前記複数のナノ粒子が、有機溶媒中に分散されたナノ粒子を含むコロイド分散物である、請求項50〜63のいずれか一項に記載の方法。
- 前記重合性化合物と前記複数のナノ粒子を混合する前記工程が極性有機溶媒中で実施される、請求項50〜64のいずれか一項に記載の方法。
- 前記極性有機溶媒が、モル比が1:3のイソプロパノールと酢酸エチルとの混合物を含む、請求項65に記載の方法。
- 前記重合性または架橋性化合物が、紫外線、赤外線、電子線硬化、プラズマ重合および/または熱硬化により硬化可能である、請求項50〜66のいずれか一項に記載の方法。
- 前記重合性化合物が、アクリル酸、メチルアクリレート、エチルアクリレートおよびブチルアクリレートから選択されるか、または前記架橋性化合物がデンドリマー、オリゴマーまたはポリマーである、請求項67に記載の方法。
- 工程(i)の前記重合性または架橋性化合物と前記複数のナノ粒子を混合する工程が、乾燥形態で約25重量%以下のモノマーを、乾燥形態で100重量%のナノ粒子と(重量比1:4で)混合することを含む、請求項50〜68のいずれか一項に記載の方法。
- 前記重合性または架橋性化合物が、重量比1:5以下で前記ナノ粒子と混合される、請求項69に記載の方法。
- 工程(i)で得られた前記封止混合物が、10%(w/v)以下の前記重合性または架橋性化合物を含む、請求項50〜70のいずれか一項に記載の方法。
- 前記封止混合物が、約5%(w/v)の前記重合性または架橋性化合物を含む、請求項71に記載の方法。
- 請求項1〜41のいずれか一項に記載のカプセル化バリアスタックの封止層を調製するための、ポリマーまたはデンドリマーでカプセル化された反応性ナノ粒子の使用であって、該ナノ粒子が、基板に存在する欠陥を通って水分および/または酸素が透過することを妨げるように、水分および/または酸素と相互作用することができる反応性を有する、使用。
- 食品包装、医薬包装、医療包装、または電子デバイスのカプセル化において使用するための、請求項1〜41のいずれか一項に記載のカプセル化バリアスタックの使用。
