Abstract

A liquid metal forging process is used to achieve a metallurgical bond between a ferrous insert (24) and an aluminium alloy casting (20), such as a piston. The process provides a piston manufacturing technique resulting in higher production rates and involving less aluminium usage than conventional permanent mold processes. The invention incorporates the steps of (a) placing the ferrous insert (24) into a mold cavity (10), (b) pouring a molten aluminium alloy into the cavity (10), (c) applying pressure by means of a plunger (22) to the molten alloy until the alloy becomes solidified, and (d) removing the resulting piston casting (20) from the cavity (10). In the finished piston, a piston ring groove may be machined in the insert (24).
