Abstract

Die vorliegende Erfindung betrifft eine Kompositkeramik, die einen Konversionsleuchtstoff und ein weiteres Material umfasst, dadurch gekennzeichnet, dass das weitere Material einen negativen thermischen Ausdehnungskoeffizienten aufweist, sowie ein Verfahren zu deren Herstellung. Des Weiteren betrifft die vorliegende Erfindung auch die Verwendung der erfindungsgemäßen Kompositkeramik als Emissions-konvertierendes Material, vorzugsweise in einer weißen Lichtquelle, sowie eine Lichtquelle, eine Beleuchtungseinheit und eine Anzeigevorrichtung.

Description

KOMPOSITKERAMIK, DIE EINEN KONVERSIONSLEUCHTSTOFF UND EIN MIT EINEM NEGATIVEN THERMISCHEN AUSDEHNUNGSKOEFFIZIENTEN MATERIAL ENTHÄLT
Die vorliegende Erfindung betrifft eine Kompositkeramik sowie ein Ver- fahren zu deren Herstellung. Des Weiteren betrifft die vorliegende Erfindung auch die Verwendung der erfindungsgemäßen Kompositkeramik als Emissions-konvertierendes Material, vorzugsweise in einer weißen Lichtquelle, sowie eine Lichtquelle, eine Beleuchtungseinheit und eine Anzeigevorrichtung.
Im Stand der Technik sind verschiedene Verbindungen bekannt, die Emission von sichtbarem Licht zeigen, wenn sie mit Licht im blauen
Spektralbereich oder im UV-Bereich angeregt werden. Diese sogenannten Konversionsleuchtstoffe werden entweder in Form von Pulvern oder als Keramiken in Lichtquellen eingesetzt. Die bekanntesten Konversionsleuchtstoffe sind YAG:Ce (Cer-dotiertes Yttrium-Aluminium-Granat) oder LuAG:Ce (Cer-dotiertes Lutetium-Aluminium-Granat), die aufgrund ihrer Emission im gelben Spektralbereich bei ihrer Anregung durch blaues Licht eine weiße Lichtquelle ermöglichen.
Werden Konversionsleuchtstoffe in Form von Pulvern verwendet, so weisen sie den Nachteil der hohen RückStreuung des emittierten Lichts der Lichtquelle auf, so dass das„Package Gain" (mögliche Packungsdichte in einer Lichtquelle) und damit die Effizienz verringert wird. Da der Streu- koeffizient in Pulvern aus Konversionsleuchtstoffen von der Teilchengröße abhängig ist, versucht man, durch die Synthese von Nanopartikeln die unerwünschten Streueffekte zu verringern. Jedoch führt die Verwendung von mit Seltenen Erden dotierten Konversionsleuchtstoffen in Form von Nanopartikeln aufgrund starker Oberflächendefekte und der starken Agglo- meration wegen der geringen Teilchengröße oft zu schlechten Lumineszenzeigenschaften. Bestimmte Konversionsleuchtstoffe, die in Form von Pulvern eingesetzt werden, wie beispielsweise YAG:Ce oder LuAG:Ce, zeigen zwar eine gute Effizienz aufgrund geringer Streueffekte, jedoch ist auch hier die Lichtquantenausbeute noch ausbaufähig.
Konversionsleuchtstoffe in Form von Keramiken eignen sich beispielsweise zur Konversion von hochenergetischer Strahlung, wie Röntgen- oder Gammastrahlung, in sichtbares Licht. Solche Szintillatorkeramiken sind meist mit Seltenen Erden dotiert und bestehen beispielsweise aus
Lu2Si05:Ce oder Gd2O2S:Ce,Pr. Verschiedene Cer-dotierte Keramiken können jedoch auch in Lichtquellen, wie beispielsweise LEDs (Light Emitting Devices) als Konversionsleuchtstoffe eingesetzt werden (WO 2007/107915), um eine bestimmte Farbverteilung zu erreichen. Die
Verwendung von Keramiken führt in der Regel zu höheren Lichtquantenausbeuten als bei Pulvern, jedoch ist der Wirkungsgrad der Konversion von blauem zu gelbem Licht meist noch sehr niedrig, da viel Energie als Wärme verloren geht. Im Stand der Technik sind insbesondere mit
Seltenen Erden dotierte YAG-Keramiken zur Verwendung in LEDs bekannt (WO 2008/0 2712). Insbesondere wird auch in LCDs (Liquid Crystal Displays) als Hintergrundbeleuchtung die Emission von verschiedenen, dotierten Seltenen Erd-Granat-Verbindungen (US 20 0/0277673 A1 ) ausgenutzt. Es wird versucht, lumineszierende Keramiken als Konverter für Festkörperlichtquellen zu finden, die eine hohe Lichtquantenausbeute und einen hohen Wirkungsgrad zeigen. Da die meisten Konversionsleuchtstoffe, wie beispielsweise YAG:Ce, eine geringe thermische Leitfähigkeit aufweisen, kann die als Wärme verlorengegangene Energie nicht leicht abgeführt werden. Dieser thermische Stress führt zu Defekt- und Rissbildung in der Keramik, wodurch die Wärmeleitfähigkeit noch stärker abnimmt und das Streuvermögen wiederum stark zunimmt. Eine Lichtquelle, die eine solche Keramik als Emissions-konvertierendes Material enthält, nimmt im Laufe der Betriebszeit in ihrer Effizienz stark ab.
Es besteht Bedarf für Konversionsleuchtstoffe, die neben hoher Lichtquantenausbeute und hohem Wirkungsgrad auch eine hohe Langlebigkeit der Lichtquelle ermöglichen.
Es war somit die Aufgabe der vorliegenden Erfindung, ein Emissionskonvertierendes Material für eine Lichtquelle bereitzustellen, das einen hohen Wirkungsgrad und eine hohe Lichtquantenausbeute hat, und die Herstellung einer Lichtquelle ermöglicht, die eine hohe Langlebigkeit aufweist. Überraschenderweise wurde gefunden, dass eine Kompositkeramik, die einen Konversionsleuchtstoff und ein weiteres Material mit einem
negativen thermischen Ausdehnungskoeffizienten umfasst, alle diese genannten Vorteile mit sich bringt.
Der Begriff„Komposit" in„Kompositkeramik" soll dem Umstand Rechnung tragen, dass deren Mikrostruktur mindestens zwei Korntypen aufweist. Der eine Korntyp wird von dem Konversionsleuchtstoff und der weitere Korntyp von dem genannten weiteren Material gebildet. Hierbei soll das weitere
Material die thermische Ausdehnung des Konversionsleuchtstoff-Materials kompensieren, indem es einen negativen thermischen Ausdehnungskoeffizienten aufweist. in der vorliegenden Anmeldung wird unter dem Begriff„Konversionsleuchtstoff1 ein Material verstanden, das in einem bestimmten Wellenlängenbereich des elektromagnetischen Spektrums, vorzugsweise im blauen oder UV-Bereich, insbesondere im blauen Spektralbereich, Strahlung absorbiert und in einem anderen Wellenlängenbereich des elektro- magnetischen Spektrums sichtbares Licht emittiert.
Unter dem Begriff„Emissions-konvertierendes Material" soll in der vorliegenden Anmeldung eine Material verstanden werden, das mindestens einen Konversionsleuchtstoff und gegebenenfalls ein weiteres Material, vorzugsweise ein Material mit einem negativen thermischen Ausdehnungskoeffizienten, enthält.
Der Konversionsleuchtstoff ist vorzugsweise ein Ce-, Eu- und/oder Mn- haltiges Material. Das Ce-, Eu- und/oder Mn-haltige Material ist vorzugs- weise ein anorganisches keramisches Material, bei dem insbesondere bevorzugt ein Teil der Gitterplätze von Ce3+, Eu2+, Eu3+ und/oder Mn2+ bzw. Mn4+-lonen besetzt ist.
Der Gehalt an Ce, Eu und/oder Mn in dem Ce-, Eu- und/oder Mn-haltigen Material liegt vorzugsweise im Bereich von 0,01 bis 5 Atom-%, stärker bevorzugt 0,05 bis 3 Atom-%, bezogen auf die gesamte Anzahl an Atomen auf den Gitterplätzen, die das Ce, Eu und/oder Mn in dem Ce-, Eu- und/ oder Mn-haltigen Material ersetzt, also beispielsweise bezogen auf Y in YAG. Erfindungsgemäß bevorzugte Ce-, Eu- und/oder Mn-haltige Materialien sind solche, die dem Fachmann an sich für ihre Eignung als Konversionsleuchtstoff in Leuchtdioden bekannt sind. Dies sind insbesondere Silicate, wie ortho-Silicate, Oxy-ortho-Silicate, Disilicate, Sialone, Silicooxynitride, Siliconitride, Aluminate, Granate, sowie weitere ternäre und quarternäre Oxide und Nitride.
Insbesondere bevorzugt ist es, wenn es sich bei dem Ce-, Eu- und/oder Mn-haltigen Material um einen Ce-, Eu- und/oder Mn-haltigen Granat handelt. Unter einem Granat versteht man erfindungsgemäß vorzugsweise gesteinsbildende Minerale mit einer chemischen Zusammensetzung der Form
wobei
E zwei- oder dreiwertige Kationen umgeben von 8 Sauerstoffanionen sind;
G zwei-, drei- oder vierwertige Kationen, vorzugsweise dreiwertige,
umgeben von 6 Sauerstoffanionen sind; und
T drei- oder vierwertige Kationen umgeben von 4 Sauerstoffanionen sind.
Erfindungsgemäß bevorzugt handelt es sich bei dem Granat um einen Ce- haltigen Granat. Darunter versteht man erfindungsgemäß vorzugsweise einen Granat, bei dem ein Teil der Kationen E durch Ce3+-lonen ausgetauscht ist. Der Einfachheit wegen wird in dieser Anmeldung der Ce-haltige Granat als E3G2(TO4)3:Ce abgekürzt.
Vorzugsweise ist E in E3G2(TO4)3:Ce aus der Gruppe ausgewählt, die aus Y, Sm, Eu, Gd, Tb, Dy, Ho, Er, Tm, Lu oder Mischungen davon besteht. G und T in E3G2(TO4)3:Ce sind unabhängig voneinander vorzugsweise aus der Gruppe ausgewählt ist, die aus AI, Sc, Ga oder Mischungen davon besteht. Alternativ können G und T auch für die Kombination Mg/Si oder Mg/Ge bzw. Mischungen davon stehen, wobei Mg und das vierwertige Element Si bzw. Ge dann in gleichen Molanteilen vorliegen. Unter„thermischer Ausdehnungskoeffizient" versteht man eine Kenngröße, die das Verhalten eines Stoffes bezüglich Veränderungen seiner Abmessungen bei Temperaturveränderungen beschreibt. Der hierfür verantwortliche Effekt ist die Wärmeausdehnung. Die Wärmeausdehnung ist abhängig vom verwendeten Stoff, es handelt sich also um eine stoff- spezifische Materialkonstante. Seine Maßeinheit ist K'1. Ist er positiv, so dehnt sich ein Stoff bei zunehmender Temperatur aus. Ist er eine negative Größe, so nimmt die Ausdehnung des Stoffes bei steigender Temperatur ab. Da die Wärmeausdehnung bei vielen Stoffen nicht gleichmäßig über alle Temperaturbereiche erfolgt, ist auch der thermische Ausdehnungs- koeffizient selbst temperaturabhängig und wird deshalb für eine bestimmte Bezugstemperatur oder einen bestimmten Temperaturbereich angegeben. Der thermische Ausdehnungskoeffizient wird im Rahmen dieser Erfindung folgendermaßen bestimmt: Da der thermische Ausdehnungskoeffizient α stark von der Mikrostruktur der Keramik abhängt, muss der -Wert für die Komposite experimentell mit Hilfe eines Dilatometers ermittelt werden. Mit einem Schubstangendilatometer wird gemäß der DIN-Norm 51045 die Längenänderung der Kompositkeramiken unter Wärmeeinwirkung gemessen. Entsprechend wird auch der thermische Ausdehnungskoeffizient des weiteren Materials, das in der Kompositkeramik vorliegt und das erfindungsgemäß einen negativen thermischen Ausdehnungskoeffizienten aufweist, bestimmt.
In der vorliegenden Erfindung liegt der negative thermische Ausdehnungskoeffizient des weiteren Materials vorzugsweise im Bereich von 1*10"6 bis 2*10"6 K"1, insbesondere bevorzugt im Bereich 3*10"6 bis 10*10"6 bei einer Temperaturänderung im Bereich von 20 °C bis 200 °C.
Das weitere Material in dem erfindungsgemäßen Kompositmaterial, das einen negativen thermischen Ausdehnungskoeffizienten aufweist, ist vorzugsweise ein Wolframat oder Molybdat oder ein Mischoxid davon.
Besonders bevorzugt ist das weitere Material aus der Gruppe ausgewählt, die aus Al2W3O12, Y2W3O12, YAIW3012, ZrW208, AI2M03O12, Y2M03O12, YAIMo3012, ZrMo208, AI2WMo2012, Y2WMo2012, YAIWMo2012, ZrWMo08, AI2MoW2Oi2> Y2MoW2Oi2> YAIMoW2Oi2 oder Mischungen davon besteht. Dabei kann es auch bevorzugt sein, wenn das Material mit dem negativen thermischen Ausdehnungskoeffizienten beschichtet ist. Als Beschichtung eignen sich beispielsweise anorganische Oxide, wie z. B. Aluminiumoxid oder Siliciumoxid. Das molare Verhältnis des Konversionsleuchtstoffs zu dem weiteren
Material liegt vorzugsweise im Bereich von 1 : 0,5 bis 10 : 1 , vorzugsweise von 1:1 bis 5:1. Das genaue Molverhältnis hängt insbesondere davon ab, wie sich die thermischen Ausdehnungskoeffizienten des Konversionsleuchtstoffs und des weiteren Materials zueinander verhalten. Der Konver- sionsleuchtstoff weist in der Regel einen positiven thermischen Ausdehnungskoeffizienten auf und dehnt sich somit bei steigender Temperatur aus. Um diese Ausdehnung zu kompensieren, wird als weiteres
Material ein Material mit einem negativen thermischen Ausdehnungskoeffizienten eingesetzt. In dem Maße, wie der Ausdehnungskoeffizient des Konversionsleuchtstoffs positiv ist, sollte der Ausdehnungskoeffizient des weiteren Materials negativ sein. In diesem Idealfall sollten die beiden Materialien in einem molaren Verhältnis von 0,9 : 1 bis 1 : 0,9 eingesetzt werden. In dem Maße, wie der der positive Ausdehnungskoeffizient des Konversionsleuchtstoffs größer ist als der Betrag des negativen Aus- dehnungskoeffizienten des weiteren Materials sollte das molare Verhältnis der beiden Komponenten zueinander angepasst werden. In anderen Worten sollte das molare Verhältnis der beiden Komponenten in der Kompositkeramik etwa in direkter Proportion zu dem Verhältnis der
Beträge ihrer thermischen Ausdehnungskoeffizienten stehen.
Die vorliegende Erfindung betrifft auch ein Verfahren zur Herstellung einer Kompositkeramik, vorzugsweise der erfindungsgemäßen Kompositkeramik, das die folgenden Schritte umfasst: a) Bereitstellen eines Konversionsleuchtstoffs;
b) Bereitstellen eines Materials mit negativem thermischen Ausdehnungskoeffizienten; c) Vermischen der beiden unter den Schritten a) und b) bereitgestellten Komponenten unter Erhalt einer Mischung; und
d) Sintern der Mischung.
Der in Schritt a) bereitgestellte Konversionsleuchtstoff soll erfindungsgemäß genauso definiert sein, wie im Hinblick auf die erfindungsgemäße Kompositkeramik. Der Konversionsleuchtstoff wird hierbei vorzugsweise in Pulverform bereitgestellt. Die durchschnittliche Teilchengröße des Konver- sionsleuchtstoffpulvers liegt dabei vorzugsweise im Bereich von 0,1 bis 1 pm.
Das in Schritt b) bereitgestellte Material mit dem negativen thermischen Ausdehnungskoeffizienten soll hierin genauso definiert sein, wie das in Bezug auf die Kompostikeramik definierte weitere Material. Es wird vorzugsweise ebenso in Pulverform eingesetzt und dessen durchschnittliche Teilchengröße liegt vorzugsweise im Bereich von 1 bis 10 pm.
Im Schritt c) des erfindungsgemäßen Verfahrens werden die unter den Schritten a) und b) bereitgestellten Materialien miteinander vermischt. Hierbei können die Pulver im trockenen Zustand miteinander vermischt werden oder durch Zugabe eines Lösungsmittels in Form einer Suspension. Als Lösungsmittel kommen übliche Lösungsmittel, beispielsweise Ethanol oder Isopropanol in Frage. Das Vermischen in Schritt c) wird vorzugsweise in einer Kugelmühle durchgeführt. Es ist bevorzugt, dass das Vermischen solange durchgeführt wird, bis die durchschnittliche Teilchengröße des Pulvers im Bereich von 0,1 bis 1 pm liegt. Es ist dabei hilfreich, besondere Additive einzusetzen, um der Bildung von Agglomeraten entgegen zu wirken. Üblicherweise werden für oxidische Pulver, so genannte Polyelektrolyte, benutzt, z. B. Darvan (Vanderbilt), Dolapix (Zschimer und Schwertz), KD1 (Uniqema).
Nach dem Vermischen kann die so erhaltene Pulvermischung weiter verarbeitet werden. Bevorzugt wird die Pulvermischung zweistufig uniaxial und isostatisch in Form von dünnen Scheiben verpresst, wobei der Pressdruck im Bereich von 100 bis 300 MPa liegt. Das Sintern in Schritt d) erfolgt erfindungsgemäß bei einer geeigneten Temperatur. Werden die Konversionsleuchtstoffe in Schritt a) ohne eine Beschichtung bereitgestellt, so erfolgt das Sintern bei einer Temperatur unterhalb des Schmelzpunktes des Materials mit negativem thermischen Ausdehnungskoeffizienten. Es hat sich gezeigt, dass gute Ergebnisse erzielt werden, wenn die Sintertemperatur bei 2/3 bis 5/6 der Schmelztemperatur des Materials mit negativem thermischen Ausdehnungskoeffizienten liegt. Trägt der Konversionsleuchtstoff eine unter den Ver- arbeitungsbedingungen stabile, inertisierende Beschichtung, so kann in dieser Erfindungsvariante auch im Bereich der Schmelztemperaturen oder leicht oberhalb davon gesintert werden. Vorzugsweise wird bei einer Temperatur im Bereich von 800 bis 1600 °C, stärker bevorzugt im Bereich von 1000 bis 1600 °C, gesintert. Das Sintern findet vorzugsweise in einem Sinterofen statt. Die Sinterung findet vorzugsweise unter Schutzgasatmosphäre (N2 oder Ar), alternativ unter einer reduzierenden Atmosphäre, wie Formiergas, statt.
Die vorliegende Erfindung betrifft zudem ein alternatives Verfahren zur Herstellung einer Kompositkeramik, vorzugsweise einer erfindungsgemäßen Kompositkeramik, das die folgenden Schritte umfasst: a') Beschichten eines Konversionsleuchtstoffs mit einem Oxid des
Aluminiums;
b') Vermischen des unter Schritt a') erhaltenen beschichteten Konversionsleuchtstoffs mit einer W- oder Mo-haltigen Komponente unter Erhalt einer Mischung; und
c') Sintern der in Schritt b') erhaltenen Mischung bei einer Temperatur im Bereich von 1000 bis 1600 °C, vorzugsweise im Bereich von 1400 bis 1600 °C.
Der in Schritt a') bereitgestellte Konversionsleuchtstoff soll erfindungsgemäß genauso definiert sein, wie im Hinblick auf die erfindungsgemäße Kompositkeramik. Der Konversionsleuchtstoff wird hierbei vorzugsweise in Pulverform bereitgestellt. Die durchschnittliche Teilchengröße des Konversionsleuchtstoffpulvers liegt hierbei vorzugsweise im Bereich von 1 bis 10 μιτι. Als Oxid des Aluminiums kann jegliche oxidische Aluminiumverbindung eingesetzt werden, die in der Lage ist, beim Sintern in Schritt c') mit der W- oder Mo-haltigen Verbindung ein Material mit einem negativen thermischen Ausdehnungskoeffizienten zu bilden. Vorzugsweise wird als Oxid des Aluminiums AI2O3 besonders bevorzugt als γ-Modifikation eingesetzt. Unter einer W- oder Mo-haltigen Komponente versteht man eine anorganische Verbindung, die mit dem Oxid des Aluminiums durch Sintern zu einem Material mit einem negativen thermischen Ausdehnungskoeffizienten umgesetzt werden kann. Vorzugsweise werden als W- oder Mo- haltige Komponenten WO3 oder M0O3 eingesetzt. Das Material mit dem negativen thermischen Ausdehnungskoeffizienten soll hierin genauso definiert sein, wie das in Bezug auf die Kompositkeramik definierte weitere Material.
Durch das alternative Herstellungsverfahren wird in Schritt c') eine
Kompositkeramik erhalten, in der Teilchen des Konversionsleuchtstoffs von dem Material mit dem negativen thermischen Ausdehnungskoeffizienten umgeben sind.
Ein weiterer Gegenstand der vorliegenden Erfindung ist die Verwendung der erfindungsgemäßen Kompositkeramik oder der nach den erfindungsgemäßen Verfahren hergestellten Kompositkeramik als Emissions-konver- tierendes Material. Durch die Anwesenheit eines Konversionsleuchtstoffs in der Kompositkeramik weist auch die Kompositkeramik die Eigenschaft auf, dass Licht/Strahlung einer Anregungswellenlänge in Licht einer anderen Wellenlänge umgewandelt werden kann. Das Emissions-konver- tierende Material wird daher vorzugsweise in einer Lichtquelle eingesetzt. Es ist insbesondere bevorzugt, dass die Lichtquelle eine LED (Lichtemittierende Diode) ist bzw. enthält. Weiterhin bevorzugt ist es, dass die Lichtquelle weißes Licht emittiert.
Ein weiterer Gegenstand der vorliegenden Erfindung ist somit auch eine Lichtquelle, die eine erfindungsgemäße Kompositkeramik oder eine nach den erfindungsgemäßen Verfahren hergestellte Kompositkeramik umfasst. Die Lichtquelle kann jeglicher Art sein, in der Licht einer Primärlichtquelle durch einen Konversionsleuchtstoff umgewandelt werden soll. Es ist jedoch bevorzugt, dass die Lichtquelle eine LED ist bzw. enthält.
Im Fall einer erfindungsgemäßen LED ist auch die Bezeichnung pc-LED für„phosphor converted LED" üblich. Die Primärlichtquelle kann ein Halbleiterchip, eine lumineszente, auf ZnO, TCO (Transparent conducting oxide), ZnSe oder SiC basierende Anordnung, eine auf einer organischen lichtemittierenden Schicht basierende Anordnung (OLED) oder eine Plasma- oder Entladungsquelle sein, bevorzugt ein Halbleiterchip. Dem Fachmann sind mögliche Formen von der- artigen Lichtquellen bekannt.
Ist die Primärlichtquelle ein Halbleiterchip, so handelt es sich vorzugsweise um ein lumineszentes Indium-Aluminium-Gallium-Nitrid (InAIGaN), insbesondere der Formel Ιη,Θ^ΑΙκ , wobei 0 < i, 0 < j, 0 < k, und i+j+k=1 ist.
Die in der Lichtquelle verwendete Kompositkeramik wird vorzugsweise in Form eines homogenen dünnen und nicht porösen Plättchens direkt auf die Oberfläche einer als Chip ausgeformten Primärlichtquelle aufgebracht. Dies hat den Vorteil, dass keine ortsabhängige Variation der Anregung und Emission des Konversionsleuchtstoffs stattfindet, wodurch die damit ausgerüstete Lichtquelle einen homogenen und farbkonstanten Lichtkegel emittiert und über eine hohe Lichtleistung verfügt. Die als keramischer Emissions-konvertierender Formkörper ausgebildete Kompositkeramik kann, falls erforderlich, z. B. mit einer Wasserglaslösung auf dem Unter- grund des Chips fixiert werden.
In einer bevorzugten Ausführung besitzt die als keramischer Emissions- konvertierender Formkörper ausgebildete Kompositkeramik auf der einem Halbleiterchip entgegengesetzten Seite eine strukturierte (z. B. pyrami- dale) Oberfläche. Somit kann möglichst viel Licht aus dem keramischen Emissions-konvertierenden Formkörper ausgekoppelt werden. Die strukturierte Oberfläche auf dem keramischen Emissions-konvertierenden Formkörper wird vorzugsweise dadurch hergestellt, dass beispielsweise beim isostatischen Verpressen das Presswerkzeug eine strukturierte Pressplatte aufweist und dadurch eine Struktur in die Oberfläche prägt. Strukturierte Oberflächen sind dann gewünscht, wenn möglichst dünne keramische Emissions-konvertierende Formkörper bzw. Plättchen hergestellt werden sollen. Die Pressbedingungen sind dem Fachmann bekannt (siehe J. Kriegsmann, Technische keramische Werkstoffe, Kap. 4, Deutscher Wirtschaftsdienst, 1998).
Ein weiterer Erfindungsgegenstand ist eine Beleuchtungseinheit, insbesondere zur Hintergrundbeleuchtung von Anzeigevorrichtungen, die mindestens eine erfindungsgemäße Lichtquelle enthält. Solche Beleuchtungseinheiten werden hauptsächlich in Anzeigevorrichtungen, insbesondere Flüssigkristallanzeigevorrichtungen (LC Display), mit einer Hintergrundbeleuchtung, eingesetzt. Daher ist auch eine derartige Anzeigevorrichtung Gegenstand der vorliegenden Erfindung.
In einer ebenfalls bevorzugten Variante der erfindungsgemäßen Beleuch- tungseinheit erfolgt die optische Ankopplung zwischen dem Emissionskonvertierenden Material (Kompositkeramik) und der Primärlichtquelle (insbesondere Halbleiterchip) vorzugsweise durch eine lichtleitende
Anordnung. Dadurch ist es möglich, dass an einem zentralen Ort die Primärlichtquelle installiert wird und diese mittels lichtleitender Vor- richtungen, wie beispielsweise lichtleitenden Fasern, an das Emissionskonvertierende Material optisch angekoppelt ist. Auf diese Weise lassen sich den Beleuchtungswünschen angepasste Leuchten lediglich
bestehend aus einem oder mehreren unterschiedlichen Konversionsleuchtstoffen, die zu einem Leuchtschirm angeordnet sein können, und einem Lichtleiter, der an die Primärlichtquelle angekoppelt ist, realisieren. Auf diese Weise ist es möglich, eine starke Primärlichtquelle an einen für die elektrische Installation günstigen Ort zu platzieren und ohne weitere elektrische Verkabelung, nur durch Verlegen von Lichtleitern an beliebigen Orten, Leuchten aus Emissions-konvertierenden Materialien, die an die Lichtleiter gekoppelt sind, zu installieren. Dieses Konzept wird auch „Remote Konzept" oder„Remote Phosphor Konzept" genannt. Die beschriebenen keramischen Leuchtstoffe können in Leuchten in der Art verbaut werden, so dass die zur optischen Anregung eingesetzte
Lichtquelle sich in einem Abstand zu dem erfindungsgemäßen
keramischen Formkörper befindet.
Die folgenden Beispiele und Figuren sollen die vorliegende Erfindung verdeutlichen. Sie sind jedoch keinesfalls als limitierend zu betrachten. Alle Verbindungen oder Komponenten, die in den Zubereitungen verwendet werden können, sind entweder bekannt und kommerziell erhältlich, oder können nach bekannten Methoden synthetisiert werden.
Beschreibung der Figuren:
Fig. 1 : Figur 1 zeigt das Emissionsspektrum eines Vergleichsmaterials YAG:Ce und einer Kompositkeramik, die aus Y3AI50i2:Ce und AI2W3O12 (3 : 1 ) besteht, wie in Beispiel 3a hergestellt. Das Spektrum wurde mit einem Edinburgh Instruments Fluoreszenzspektrometer FL900 aufgenommen, wobei als Anregungsquelle eine Xe-Mitteldrucklampe (Osram) verwendet wurde.
Fig. 2: Figur 2 zeigt das Emissionsspektrum eines Vergleichsmaterials YAG:Ce und einer Kompositkeramik, die aus Y3AI5O 2:Ce und YAIW3O12 (3 : 1 ) besteht, wie in Beispiel 3b hergestellt. Das Spektrum wurde mit einem Edinburgh Instruments Fluoreszenzspektrometer FL900 aufgenommen, wobei als Anregungsquelle eine Xe-Mitteldrucklampe (Osram) verwendet wurde.

Beispiel 1: Herstellung einer Kompositkeramik, die aus
Y3(Ali.aSia/2Mga/2)5012:Ce und AI2W3012 besteht
Die Pulverkomponenten für die Kompositkeramik, d. h. Yttrium-Aluminat und Aluminiumwolframat, werden getrennt hergestellt. Als Ausgangsstoffe werden Metallnitrate Y(N03)3, AI(N03)3, Ce(N03)3 für das Yttrium-Aluminat und AI(N03)3 mit W03 in Ammoniak für Aluminiumwolframat benutzt, die jeweils zu homogenen Lösungen vermischt werden. Die Metallkationen in den Lösungen werden durch die Zugabe eines Komplexierungsmittel (z. B. Trisamine) stabilisiert und dann zu einem festen Rückstand eingedampft. Durch weiteres Erhitzen des trockenen Rückstandes kommt es zur Entzündung und zur Bildung einer schwammartigen Prekursorstruktur. Die Prekursoren werden bei Temperaturen von 800 bis 1000 °C kalziniert und zu den Verbindungen Y3-xCexAl5012 und AI2W30i2 in Form von weichen Agglomeraten umgewandelt. Das AI2W30-i2-Pulver wird auf einem nasschemischen Wege mit Al203 beschichtet, wobei der Coating-Prozess durch die Hydrolyse von Aluminiumisopropylat in alkoholischem Medium mit Zugabe von Ammoniak als Katalysator in einem Mischreaktor realisiert wird.
In einem Folgeschritt werden die beiden Pulver vermischt, wobei der Volumenanteil der zweiten Komponente im Bereich von 10 bis 60 % Vol. beträgt und unter Berücksichtigung der dilatometrischen Messungen der fertigen Keramiken bestimmt wird.
Das Mischpulver wird zweistufig uniaxial und isostatisch in Form von dünnen Scheiben verpresst, wobei der Pressdruck im Bereich von 100 bis 300 MPa liegt. Das nachfolgende Sintern wird an Luft als mehrstufiger Prozess realisiert, wobei die Temperaturen im Bereich von 000 °C bis 1600 °C liegen. Die gesinterten Keramiken werden mit einer Diamantsuspension geschliffen und zur Anregungsquelle angepassten Abmessungen mit einem piko-Laser geschnitten.
Beispiel 2: Herstellung einer Kompositkeramik, die aus
und YAIW3012 (3 : 1) besteht Die Pulverkomponenten für die Kompositkeramiken, d. h. mit Magnesium und Silicium dotiertes Yttriumaluminat und Yttriumaluminiumwolframat werden getrennt nach einer keramischen Methode hergestellt. Die Metall- oxide in Form von Feinpulvern werden vermischt, kalziniert und bei Temperaturen im Bereich von 800 °C bis 200 °C synthetisiert. Das YAIW3012- Pulver wird auf nasschemischen Wege mit AI2O3 beschichtet, wobei der Coating-Prozess durch die Hydrolyse von Aluminiumisopropylat in alkoholischem Medium mit Zugabe von Ammoniak als Katalysator in einem Mischreaktor realisiert wird. Das Y3(Ali-aSia/2 ga/2)50i2:Ce - Pulver wird fein gemahlen und mit Al203 beschichtetem YAIW30i2-Pulver vermischt. Die Formgebung der Mischung erfolgte durch zweistufiges uniaxiales und isostatisches Pressen in Form von dünnen Scheiben, wobei der Pressdruck im Bereich von 00 bis 300 MPa liegt. Das nachfolgende Sintern wird an Luft als ein mehrstufiger Prozess realisiert, wobei die
Temperatur im Bereich von 1000 °C bis 1600 °C liegen. Die gesinterten Keramiken werden mit einer Diamantsuspension geschliffen und zur Anregungsquelle angepassten Abmessungen mit einem piko-Laser geschnitten.
Beispiel 3: Konkrete Versuchsdurchführung der Herstellung der Kompositkeramiken aus YAG:Ce und einem Wolframat (Beispiel 3a: AI2W3O12; Beispiel 3b: AIYW3012) Schritt 1. YAG:Ce-Pulver wurde nach der Selbstverbrennungsmethode hergestellt, wobei eine wässrige Nitratlösung der Metalle mit Tris(hydroxy- methyl)-aminomethan (TRIS: M = 121 ,14 g/mol) versetzt wurde, getrocknet und dann zur Erzündung gebracht wurde. Der schwarze Prekursor wurde bei 000 °C kalziniert und dabei in ein feinkörniges farbloses Pulver umge- wandelt.
8,4594 g (0,02524 mol) Y203 wurden in 10 ml HNO3 gelöst und auf ca. 250 ml mit H20 aufgefüllt. 46,8913g (0,08421 mol) AI(NO3)3 *9H2O und 0,03256 g (0,00005 mol) Ce(N03)3*9 H2O wurden dann zugegeben und dabei gelöst. Zu der homogenen Lösung wurde TRIS zugeben und auf ca. 500 ml mit H20 aufgefüllt. Nach dem Erwärmen wurde das H20 verdampft und die Rückstände zur Erzündung gebracht. Der Prekursor wurde im Trocken- schrank 12 h getrocknet, gemörsert und dann bei 1000 °C im Ofen für 1 h kalziniert. Schritt 2. AI2W3O-i2-Pulver wurde nach einer keramischen Methode hergestellt, wobei die feinkörnigen Oxide AI2O3 und WO3 vermischt und in zwei Stufen, zunächst bei einer Temperatur von 1000 °C und dann bei 1100 °C behandelt wurden (mit Zwischenmörsem). 1 ,019 g (0,01 mol) AI2O3 (nano) wurde mit 6,955 g (0,003 mol) WO3 mit Ethanol vermahlt (Achatrmörser). Der Brei wurde getrocknet und im
Mörser homogenisiert. Dann wurde 12 h bei 1000 °C gesintert, gemörsert und für 12 h bei 1100 °C an Luft kalziniert. Schritt 3. AIYW3Oi2-Pulver wurde aus den Oxiden AI2O3, WO3 und Y2O3 nach einer keramischen Methode hergestellt, wobei alle Oxidpulver zusammengemörsert und zweistufig bei den Temperaturen 1000 °C (6 h) und bei 1100 °C (12 h) an Luft behandelt wurden. 0,5098 g (0,005 mol) AI2O3 (nanoskalig) wurden mit 6,955 g (0,003 mol) WO3 und 1 ,129 g (0,005 mol) Y2O3 in Ethanol vermählen. Der Brei wurde getrocknet und im Mörser homogenisiert, dann wurde 12 h bei 1000 °C gesintert, gemörsert und für 12 h bei 100 °C an Luft kalziniert. Schritt 4. Kompositkeramiken aus YAG:Ce und einem der oben
genannten Metallwolframate wurden mit Hilfe einer Mischung des
AI2W3Oi2-Pulvers bzw. des AIYW3Oi2-Pulvers hergestellt. Dazu wurde Y2i997Ceo,oo3Al5Oi2-Pulver (90 - 99 wt-%) und jeweils eines der Wolframate (1-10 wt-%) in Ethanol vermählen (im Achatmörser), getrocknet, mit wenigen Tropfen des Presshilfsmittels Polyvinylalkohol benetzt (im Achatmörser) und dann zu Tabletten (Dicke ca. 2,5 mm, Durchmesser ca. 12 mm) uniaxial (ca. 100 MPa) und isostatisch (ca. 300 MPa) gepresst, an Luft getrocknet und schließlich in zwei Stufen, zunächst für 12 h bei 1000 °C und dann für 2 h bei 1100 °C gesintert. Es werden keramische Form- körper erhalten. Vergleichsbeispiel A: Herstellung einer Kompositkeramik, die kein Material mit einem negativen thermischen Ausdehnungskoeffizienten enthält
Für den Vergleich wird das Kompositmaterial aus YAG:Ce und AI2O3 hergestellt, wobei das YAG.Ce nach der Selbstverbrennungsmethode hergestellt wird. Als zweite Komponente wird Nanopulver von AI2O3
(Degussa) benutzt. Nach dem Pulvermischen (günstig im Verhältnis 1 :1 nach Volumen) werden die keramischen Scheiben hergestellt, die ähnlich wie in oben dargestellt Beispielen ablaufen.
Vergleichsbeispiel B:
Als zweites Vergleichsmaterial werden Keramiken aus YAG:Ce mit undotierten YAG hergestellt. Das YAG:Ce-Pulver wird nach einer Co-Präzi- pitationsmethode hergestellt, wobei als Ausgangsstoffe die Metallnitrate
Y(N03)3, AI(N03)3, Ce(N03)3 und als Fällungsmittel NH4HC03 benutzt wird. Der erzeugte Niederschlag wird durch Kalzination bei 800 °C und Sintern bei 1000 °C zu YAG:Ce umgewandelt. Nach einer intensiven Mahlung wird das YAG.Ce feinkörnig und zu dem Vermischen mit dem ähnlich herge- stellten YAG geeignet. Die Formgebung der Mischung erfolgte durch zweistufiges uniaxiales und isostatisches Pressen in Form von dünnen Scheiben, wobei das Pressdruck im Bereich von 100 bis 300 MPa liegt. Das nachfolgende Sintern wird an Luft als einem mehrstufiges Prozess realisiert, wobei die Temperaturen im Bereich von 1000 bis 1600 °C liegen. Die gesinterten Keramiken werden mit einem Diamantsuspension geschliffen und zur Anregungsquelle angepassten Abmessungen mit einem piko- Laser geschnitten.
Beispiel 4: Herstellung von LEDs mit den Kompositkeramiken der Beispiele 3a und 3b und der Vergleichsbeispiele A und B
Beispiel 4a: Remote Phosphor-Anordnung
Ein Plättchen eines Durchmessers von 5 mm und einer Stärke von 0,1 mm, bestehend aus der erfindungsgemäßen Kompositkeramik wird auf die mit flüssigem Silikon OE 6550 (Dow Corning) befüllte SMD LED (Chip-
Peakwellenlänge 450 nm, Betriebsstromstärke 350 mA, Kavitätsöffnungs- durchmesser 5,5 mm) aufgesetzt, so dass die kreisrunde Kavität geschlossen wird. Das Bauteil wird danach in einem Ofen bei 150 °C 1 h gelagert, wobei das Silikon aushärtet und sich fest mit der LED und dem Keramikplättchen verbindet.
Besipiel 4b: Chiplevel-Conversion-Anordnung
Ein keramischen Leuchtstoffplättchen mit quadratischen Abmessungen von 1x1 mm und einer Stärke von 0,1 mm wird mit Hilfe eines Tropfens Silikon OE 6550 (Dow Corning) direkt passend auf den 1x1 mm großen LED Chip einer SMD flipchip LED (Chip-Peakwellenlämnge 450 nm, Betriebsstromstärke 350 mA) aufgesetzt. Nach Aushärten des Silikons über den Zeitraum von 1 h bei 150 °C wird die restliche Kavität der LED mit dem Silikon OE 6550 (Dow Corning) ausgegossen und das gesamte Bauteil zur Aushärtung des Silikons bei 150°C 1 h lang gelagert.
Beispiel 5: Intensität der Emission
In den Figuren 1 und 2 zeigen die erfindungsgemäßen Kompositkeramiken aus den Beispielen 3a und 3b verglichen mit den YAG:Ce-Keramiken aus den Vergleichsbeispielen A und B niedrigere Intensitäten, wie zu erwarten ist, da der YAG:Ce-Leuchtstoff in der Kompositkeramik verdünnt vorliegt. Die Spektrum wurde mit einem Edinburgh Instruments Fluoreszenz- spektrometer FL900 aufgenommen, wobei als Anregungsquelle eine Xe- Mitteldrucklampe (Osram) verwendet wurde. Beispiel 6: Langlebigkeit
Die Vorteile der erfindungsgemäßen Kompositkeramiken nach den
Beispielen 1 , 2 und 3 sind anhand der dauerhaften Anwendungen in Leuchtdioden nachweisbar. Das erfindungsgemäße Material zeigt im Vergleich zu Keramiken aus dem Stand der Technik eine verringerte Rissbildung in der Anwendung. Dementsprechend nimmt die Effizienz weniger schnell ab, und die Keramik kann länger bei guter Effizienz verwendet werden.

Claims

Patentansprüche
Kompositkeramik, die einen Konversionsleuchtstoff und ein weiteres Material umfasst, dadurch gekennzeichnet, dass das weitere Material einen negativen thermischen Ausdehnungskoeffizienten aufweist.
Kompositkeramik nach Anspruch 1 , worin der Konversionsleuchtstoff ein Ce-, Eu- und/oder Mn-haltiges Material ist, das vorzugsweise 0,1 bis 5 Atom-% Ce, Eu und/oder Mn enthält bezogen auf die gesamte Anzahl an Atomen auf den Gitterplätzen, die das Ce, Eu und/oder Mn in dem Ce-, Eu- und/oder Mn-haltigen Material ersetzt.
Kompositkeramik nach Anspruch 1 bis 2, worin der Konversionsleuchtstoff ein Ce-haltiges Material, vorzugsweise ein Ce-haltiger Granat ist.
Kompositkeramik nach Anspruch 3, worin der Ce-haltige Granat die Formel E3G2(T04)3:Ce aufweist, wobei E aus der Gruppe ausgewählt ist, die aus Y, Sm, Eu, Gd, Tb, Dy, Ho, Er, Tm, Lu oder Mischungen davon besteht, und G und T jeweils unabhängig voneinander aus der Gruppe ausgewählt sind, die aus AI, Sc, Ga oder Mischungen davon besteht, oder G und T gemeinsam für die Kombination Mg/Si oder die Kombination Mg/Ge stehen, wobei Mg und Si bzw. Mg und Ge in gleichen molaren Anteilen vorliegen.
Kompositkeramik nach einem oder mehreren der Ansprüche 1 bis 4, worin der negative thermische Ausdehnungskoeffizient im Bereich von 1*10"6 bis 2* 0"6K"1 bei einer Temperaturänderung im Bereich von 20 °C bis 200 °C liegt.
Kompositmaterial nach einem oder mehreren der Ansprüche 1 bis 5, worin das weitere Material ein Wolframat oder Molybdat ist, das vorzugsweise aus der Gruppe ausgewählt ist, die aus AI2W3O12,
Y2vV30 2, YAIW3012, ZrW208, AI2Mo30 2, Y2Mo3Oi2, YAIMo30 2, ZrMo208, AI2WMo2012, Y2WMo2Oi2, YAIWMo2Oi2, ZrWMo08) AI2MoW2Oi2, Y2MoW2Oi2, YAIMoW2O12 oder Mischungen davon besteht.
7. Kompositkeramik nach einem oder mehreren der Ansprüche 1 bis 6, worin das molare Verhältnis des Konversionsleuchtstoffs zu dem weiteren Material im Bereich von 1 : 0,5 bis 10 : 1 , bevorzugt 1 : 1 bis 5 : 1 liegt. 8. Verfahren zur Herstellung einer Kompositkeramik, das die folgenden Schritte umfasst:
a) Bereitstellen eines Konversionsleuchtstoffs;
b) Bereitstellen eines Materials mit negativem thermischen Ausdehnungskoeffizienten;
c) Vermischen der beiden unter den Schritten a) und b) bereit
gestellten Komponenten unter Erhalt einer Mischung; und d) Sintern der Mischung.
Verfahren nach Anspruch 8, dadurch gekennzeichnet, dass bei einer Temperatur im Bereich von 2/3 bis 5/6 der Schmelztemperatur des
Materials mit negativem thermischen Ausdehnungskoeffizienten gesintert wird.
10. Verfahren zur Herstellung einer Kompositkeramik, das die folgenden Schritte umfasst:
a') Beschichten eines Konversionsleuchtstoffs mit einem Oxid des Aluminiums;
b') Vermischen des unter Schritt a') erhaltenen beschichteten Konversionsleuchtstoffs mit einer W- oder Mo-haltigen Komponente unter Erhalt einer Mischung; und
c') Sintern der in Schritt b') erhaltenen Mischung bei einer Temperatur im Bereich von 1000 bis 1600 °C.
11. Verwendung einer Kompositkeramik nach einem oder mehreren der Ansprüche 1 bis 7 bzw. hergestellt nach einem oder mehreren der Ansprüche 8 bis 10 als Emissions-konvertierendes Material.
12. Verwendung nach Anspruch 11 , worin das Emissions-konvertierende Material in einer Lichtquelle eingesetzt wird. 13. Lichtquelle, die eine Kompositkeramik nach einem oder mehreren der Ansprüche 1 bis 7 bzw. hergestellt nach einem oder mehreren der Ansprüche 8 bis 10 sowie eine Primär-Lichtquelle enthält.
14. Beleuchtungseinheit, die mindestens eine Lichtquelle nach Anspruch 13 enthält.
