Description
- Die vorliegende Erfindung betrifft ein Verfahren zur Herstellung eines Kathodenblocks als Mehrfachschichtblock für eine Aluminium-Elektrolysezelle.
- Ein bekanntes Verfahren zur Herstellung von metallischem Aluminium ist der Hall-Heroult-Prozess. Bei diesem elektrolytischen Verfahren wird typischerweise der Boden einer Elektroysezelle von einer Kathodenfläche gebildet, die aus einzelnen Kathodenblöcken besteht. Von unten werden die Kathoden über Stahlbarren kontaktiert, die in entsprechenden länglichen Ausnehmungen in der Unterseite der Kathodenblöcke eingebracht sind.
- Die Herstellung von Kathodenblöcken erfolgt herkömmlich durch Mischen von Koks, mit kohlenstoffhaltigen Partikeln, wie Anthrazit, Kohlenstoff oder Graphit, Verdichten und Carbonisieren. Gegebenenfalls schließt sich ein Graphitierschritt bei höheren Temperaturen an, bei denen sich die kohlenstoffhaltigen Partikel und der Koks zumindest teilweise in Graphit umwandeln. Es wird eine Kohlenstoffkathode erhalten, die zumindest teilweise aus Graphit besteht.
- Die Lebensdauer der Kathodenblöcke ist durch eine Reihe von Einflüssen begrenzt. Insbesondere Korrosion und Erosion durch flüssiges Aluminium und Elektrolyt, insbesondere Kryolith, zerstören im Laufe der Zeit die Kathodenblöcke von der Oberseite her.
- Um die Verschleißbeständigkeit der Kathodenblöcke zu erhöhen, wurden in der Vergangenheit verschiedene Maßnahmen ergriffen. Beispielsweise wurde versucht, die Rohdichte der Kathodenblöcke zu erhöhen, was deren Festigkeit und somit die Verschleißbeständigkeit erhöhen soll. Dabei konnten jedoch lediglich Rohdichten von bis zu 1,68 g/cm3 bei vollgraphitierten, nicht imprägnierten Kathodenblöcken erzielt werden, wodurch die Verschleißbeständigkeit immer noch unter einem Optimum bleibt. Andererseits wurden Kohlenstoffkathoden mit Titandiborid (TiB2) beschichtet (beschrieben in der
CN 1062008 ) oder mit einer TiB2-Kohlenstoff-Mischung beschichtet, wie beispielsweise in derDE 112006004078 beschrieben. TiB2 kann offensichtlich das Benetzungsverhalten von Aluminium auf der Kathode verbessern und trägt zusätzlich zu einer höheren Härte und Verschleißbeständigkeit bei. Dennoch ist die Verschleißbeständigkeit einer TiB2-Schicht auf einer Kohlenstoffkathode und einer Kompositschicht aus Kohlenstoff und TiB2 immer noch zu gering, und somit ist auch die Verschleißbeständigkeit von mit entsprechenden Schichten versehenen Kathodenblöcken zu gering. - Aufgabe der vorliegenden Erfindung ist daher, ein verbessertes Verfahren zur Herstellung eines Kathodenblocks als Mehrfachschichtblock anzugeben, wobei dieses Verfahren die Produktionszeiten und Ausschussraten der Kathodenblöcke verringert und wobei die hergestellten Kathodenblöcke eine verbesserte Verschleißbeständigkeit und eine höhere Lebensdauer aufweisen.
- Die Aufgabe wird durch ein Verfahren nach Anspruch 1 gelöst.
- Der carbonisierte Grünkörper wird zur Herstellung eines Kathodenblocks vor der Graphitierung nicht imprägniert, insbesondere nicht mit Pech, Teer oder Kunstharzen imprägniert. Beim Graphitierschritt wird zumindest ein Anteil von Kohlenstoff im Kathodenblock in Graphit umgewandelt.
- Überraschenderweise hat sich gezeigt, dass die Lebensdauer der mit einem erfindungsgemäßen Verfahren hergestellten Kathodenblöcke deutlich höher ist als bei den mit herkömmlichen Verfahren hergestellten Kathodenblöcken. Dies ist umso überraschender, als im Gegensatz zu herkömmlichen Verfahren zur Herstellung eines Kathodenblocks der carbonisierte Grünkörper vor der Graphitierung nicht imprägniert wird. In der
US 4,308,115 beispielsweise wird zur Herstellung einer Kathode eine Grünmischung aus Koks und Pech hergestellt, die nachfolgend einem Formgebungsschritt zur Herstellung eines Grünkörpers unterzogen wird. Nachfolgend wird der Grünkörper verdichtet, indem dieser wiederholt mit Pech imprägniert und anschließend gebrannt wird. Imprägnierte Kathoden, wie diese aus derUS 4,308,115 bekannt sind, sind durch die vielen wiederkehrenden Imprägnierungs- und Brennschritte teuer in der Herstellung. Die Imprägnierung wird hierbei vorgenommen, um den Kathodengrünkörper zu verdichten, wodurch ein Eindringen von schmelzflüssigem Aluminium in Poren der Kathode reduziert werden kann und somit die Lebensdauer solcher Kathoden erhöht wird. - Trotz des erfindungsgemäßen Fehlens dieses Imprägnierungsschritts wird vermutlich wegen des erfindungsgemäßen Einsatzes zweier Kokssorten, die während des Carbonisierens und/oder Graphitierens und/oder Abkühlens ein unterschiedliches Volumenänderungsverhalten besitzen, ein Eindringen von schmelzflüssigem Aluminium in Poren der Kathode offensichtlich reduziert und somit die Lebensdauer der mit dem erfindungsgemäßen Verfahren hergestellten Kathoden erhöht.
- Es kann vorteilhaft sein, den graphitierten Körper zum Erhalt des Kathodenblocks mechanisch zu bearbeiten.
- Vermutlich trägt eine höhere Rohdichte vorteilhaft zu einer längeren Lebensdauer bei. Dies kann zum einen darin begründet liegen, dass pro Volumeneinheit eines Kathodenblocks mehr Masse vorhanden ist, was bei einem gegebenen Masseabtrag pro Zeiteinheit zu einer höheren Restmasse nach einer gegebenen Abtragsdauer führt. Zum anderen lässt sich vermuten, dass eine höhere Rohdichte mit einer entsprechenden korrespondierenden niedrigeren Porosität eine Infiltration von Elektrolyt, das als korrosives Medium wirkt, behindert.
- Vorteilhaft umfassen die zwei Kokssorten eine erste Kokssorte und eine zweite Kokssorte, wobei die erste Kokssorte während des Carbonisierens und/oder Graphitierens und/oder Abkühlens eine stärkere Schwindung oder Ausdehnung aufweist als die zweite Kokssorte. Hierbei ist die stärkere Schwindung und/oder Ausdehnung eine vorteilhafte Ausbildung eines unterschiedlichen Volumenänderungsverhaltens, die vermutlich besonders gut geeignet ist, zu einer stärkeren Verdichtung zu führen, als wenn Kokssorten gemischt werden, die eine gleiche Schwindung und/oder Ausdehnung besitzen. Dabei bezieht sich die stärkere Schwindung und/ oder Ausdehnung auf einen beliebigen Temperaturbereich. Somit kann beispielsweise lediglich eine stärkere Schwindung des ersten Koks beim Carbonisieren vorliegen. Andererseits kann beispielsweise zusätzlich oder stattdessen eine stärkere Ausdehnung in einem Übergangsbereich zwischen Carbonisieren und Graphitieren vorliegen. Stattdessen oder zusätzlich kann sich beim Abkühlen ein unterschiedliches Volumenänderungsverhalten vorliegen.
- Bevorzugt ist die Schwindung und/oder Ausdehnung der ersten Kokssorte während des Carbonisierens und/oder Graphitierens und/oder Abkühlens bezogen auf das Volumen zumindest 10 % höher als die der zweiten Kokssorte, insbesondere zumindest 25 % höher, insbesondere zumindest 50 % höher. Somit ist beispielsweise im Fall einer 10 % höheren Schwindung der ersten Kokssorte die Schwindung von Raumtemperatur bis 2000 °C bei der zweiten Kokssorte 1,0 Vol.-%, bei der ersten Kokssorte hingegen 1,1 Vol.-%.
- Vorteilhafterweise ist die Schwindung und/oder Ausdehnung der ersten Kokssorte während des Carbonisierens und/oder Graphitierens und/oder Abkühlens bezogen auf das Volumen zumindest 100 % höher als die der zweiten Kokssorte, insbesondere zumindest 200 % höher, insbesondere zumindest 300 % höher. Somit ist beispielsweise im Fall einer 300 % höheren Ausdehnung der ersten Kokssorte die Ausdehnung von Raumtemperatur bis 1000 °C bei der zweiten Kokssorte 1,0 Vol.-%, bei der ersten Kokssorte hingegen 4,0 Vol-%.
- Auch der Fall, dass die erste Kokssorte eine Schwindung erfährt, die zweite Kokssorte hingegen im gleichen Temperaturintervall eine Ausdehnung, wird durch das erfindungsgemäße Verfahren umfasst Eine um 300 % höhere Schwindung und/oder Ausdehnung umfasst somit beispielsweise auch den Fall, dass die zweite Kokssorte um 1,0 Vol.-% schwindet, die erste Kokssorte sich dagegen um 2,0 Vol.-% ausdehnt.
- Alternativ kann in zumindest einem beliebigen Temperaturintervall des erfindungsgemäßen Verfahrens statt der ersten Kokssorte die zweite Kokssorte eine stärkere Schwindung und/oder Ausdehnung aufweisen, wie oben für die erste Kokssorte beschrieben.
- Bevorzugt ist zumindest eine der beiden Kokssorten ein Petrol- oder Steinkohlenteerpechkoks.
- Bevorzugt beträgt der Mengenanteil in Gewichtsprozent der zweiten Kokssorte an der Gesamtmenge an Koks zwischen 50 % und 90 %, insbesondere zwischen 50 und 80 %. In diesen Mengenbereichen wirkt sich das unterschiedliche Volumenänderungsverhalten der ersten und zweiten Kokssorte vermutlich besonders gut auf eine Verdichtung während des Carbonisierens und/oder Graphitierens und/oder Abkühlens aus. Denkbare Mengenbereiche der zweiten Kokssorte können 50 bis 60 % sein, aber auch 60 bis 80 %, sowie 80 bis 90 %.
- Vorteilhaft werden dem Koks zumindest ein weiteres kohlenstoffhaltiges Material und/oder Additive und/oder pulverförmiges Hartmaterial zugegeben. Dies kann sowohl hinsichtlich der Verarbeitbarkeit des Koks als auch der späteren Eigenschaften des hergestellten Kathodenblocks vorteilhaft sein.
- Bevorzugt enthält das weitere kohlenstoffhaltige Material graphithaltiges Material; insbesondere besteht das weitere kohlenstoffhaltige Material aus graphithaltigem Material, wie etwa Graphit. Der Graphit kann synthetischer und/oder natürlicher Graphit sein. Durch derartiges weiteres kohlenstoffhaltiges Material wird erreicht, dass die notwendige Schwindung der Kathodenmasse, die durch den Koks dominiert wird, verringert wird.
- Vorteilhaft liegt das weitere kohlenstoffhaltige Material bezogen auf die Gesamtmenge aus Koks und weiterem kohlenstoffhaltigem Material zu 1 bis 40 Gew-.%, insbesondere zu 5 bis 30 Gew.-% vor.
- Bevorzugt kann Pech in Mengen von 5 bis 40 Gew.-%, insbesondere 15 bis 30 Gew.-% (bezogen auf das Gewicht der gesamten Grünmischung) zugegeben werden. Pech wirkt als Bindemittel und dient dazu, während des Carbonisierens einen formstabilen Körper zu erzeugen.
- Vorteilhafte Additive können Öl, wie Presshilfsöl, oder Stearinsäure sein. Diese erleichtern ein Mischen des Kokses und gegebenenfalls der weiteren Komponenten.
- Als pulverförmiges Hartmaterial wird ins besonders TiB2-Pulver verwendet. Durch die Verwendung eines solchen Hartmaterials wird die Benetzbarkeit der Kathode gegenüber der Aluminiumschmelze erhöht. Der Anteil dieses Hartmaterials an der Mischung an Ausgangsmaterialien liegt zwischen 15 gew.-% und 60 Gew.-%, insbesondere zwischen 20 Gew.-% und 50 Gew.-%.
- Der Kathodenblock wird erfindungsgemäß als Mehrfachschichtblock hergestellt, wobei eine erste Schicht als Ausgangsmaterialien Koks und gegebenenfalls ein weiteres kohlenstoffhaltiges Material enthält und eine zweite Schicht als Ausgangsmaterialien Koks und ein feuerfestes Hartmaterial, insbesondere TiB2, sowie gegebenenfalls eine weiteres kohlenstoffhaltiges Material enthält. Hartmaterial wird auch als RHM (refractory hard material) bezeichnet. Das weitere kohlenstoffhaltige Material kann wie oben für einen monolithischen Kathodenblock beschrieben vorliegen. Mit dieser Variante eines Mehrfachschichtblocks werden die Vorteile eines Mehrfachschichtblocks, bei dem die der Aluminiumschmelze zugewandte Schicht ein Hartmaterial enthält, mit der Verwendung zweier Kokssorten mit unterschiedlichem Volumenänderungsverhalten kombiniert. Da die zweite Schicht wegen des Zusatzes an hochtemperaturbeständigem Hartmaterial nach einem Graphitieren immer eine hohe Rohdichte von über 1,82 g/cm3 aufweist, ist es vorteilhaft, wenn die erste Schicht nach einem Graphitieren ebenfalls eine hohe Rohdichte von über 1,68 g/cm3 aufweist. Die geringen Unterschiede im thermischen Ausdehnungsverhalten und Rohdichten während der Wärmebehandlungsschritte verringern Produktionszeiten und Ausschussraten der Kathodenblöcke, da starke Unterschiede in den Schichten während einer Temperaturbehandlung zu thermischen Spannungen führen können. Des Weiteren ist daher vorteilhafterweise die Beständigkeit gegenüber thermischen Spannungen und daraus resultierenden Schädigungen in der Anwendung ebenfalls erhöht.
- Gegebenenfalls kann es vorteilhaft sein, dass der Mehrfachschichtblock mehr als zwei Schichten aufweist. In diesem Fall kann von den mehr als zwei Schichten eine beliebige Anzahl der Schichten erfindungsgemäß jeweils mit zwei Kokssorten unterschiedlichen Volumenänderungsverhaltens hergestellt werden.
- Vorteilhaft kann die zweite Schicht eine Höhe besitzen, die 10 bis 50 %, insbesondere 15 bis 45 %, der Gesamthöhe des Kathodenblocks beträgt. Eine geringe Höhe der zweiten Schicht, wie etwa 20 %, kann vorteilhaft sein, da eine geringe Menge an kostenintensiverem hartkeramischen Material nötig ist. Alternativ kann eine große Höhe der zweiten Schicht, wie etwa 40 %, vorteilhaft sein, da eine Schicht, die hartkeramisches Material besitzt, eine hohe Verschleißbeständigkeit besitzt. Je größer die Höhe dieses hoch verschleißfesten Materials in Bezug auf die Gesamthöhe des Kathodenblocks, desto höher die Verschleißfestigkeit des gesamten Kathodenblocks.
- Das Hartmaterial liegt in einer monomodalen Partikelgrößenverteilung vor, wobei die mittlere Partikelgröße der Verteilung dso zwischen 10 und 20 µm liegt, bevorzugt zwischen 12 und 18 µm, bevorzugter zwischen 14 und 16 µm.
- Der d50-Wert gibt die mittlere Partikelgröße an, wobei hier 50 % der Partikel kleiner sind als der angegebene Wert. Dementsprechend gibt der d10 bzw. d90 Wert die mittlere Partikelgröße an, wobei 10 bzw. 90 % der Partikel kleiner als der angegebene Wert sind.
- Überraschenderweise hat sich im Rahmen der Erfindung herausgestellt, dass bei einem derartigen dso das Hartmaterialpulver zwar einerseits eine große aktive Oberfläche besitzt, die eine sehr gute Benetzbarkeit des Kathodenblocks nach der Graphitierung bewirkt, aber andererseits nicht die Nachteile besitzt, die eine Verarbeitung des Hartmaterialpulvers als Kompositkomponente in einem Graphit-Hartmaterial-Komposit negativ beeinflussen. Diese möglichen Nachteile, die das erfindungsgemäß eingesetzte Hartmaterialpulver nicht aufweist, sind:
- Staubneigung, beispielsweise beim Einfüllen in einen Mischbehälter oder beim Transport des Pulvers,
- Agglomeratbildung, insbesondere beim Mischen, wie etwa Nassmischen mit Koks (Nassmischen bedeutet in diesem Zusammenhang insbesondere Mischen mit Pech als flüssiger Phase),
- Entmischung aufgrund unterschiedlicher Materialdichten von Hartmaterial und Koks.
- Außer dem Wegfall dieser Nachteile besitzt das erfindungsgemäß eingesetzte Hartmaterialpulver eine besonders gute Fließfähigkeit bzw. Rieselfähigkeit. Dies macht das Hartmaterialpulver besonders gut mit herkömmlichen Fördervorrichtungen beispielsweise zu einer Mischapparatur förderbar.
- Durch die gute Verarbeitbarkeit des Hartmaterialpulvers mit dem d50 zwischen 10 und 20 µm und einer monomodalen Partikelgrößen-Verteilung wird die Herstellung von Hartmaterialpulverkompositen für Kathodenblöcke stark vereinfacht. Die erhaltenen Kathodenblöcke weisen eine sehr gute Homogenität in Bezug auf die Verteilung des Hartmaterialpulvers im Koks im Grünkörper und im Graphit im graphitierten Kathodenkörper auf.
- Bevorzugt liegt der d90 des feuerfesten Hartmaterials zwischen 20 und 40 µm, insbesondere zwischen 25 und 30 µm. Dies hat vorteilhaft zur Folge, dass Benetzungs- und Verarbeitungseigenschaften des Hartmaterialpulvers noch besser sind.
- Vorteilhafterweise liegt der d10 des feuerfesten Hartmaterials zwischen 2 und 7 µm, insbesondere zwischen 3 und 5 µm. Dies hat vorteilhaft zur Folge, dass Benetzungs- und Verarbeitungseigenschaften des Hartmaterialpulvers noch besser sind.

- Span des feuerfesten Hartmaterialpulvers liegt vorteilhaft zwischen 0,65 und 3,80, insbesondere zwischen 1,00 und 2,25. Dies hat vorteilhaft zur Folge, dass Benetzungs- und Verarbeitungseigenschaften des Hartmaterialpulvers noch besser sind.
- Vorteilhaft wird der Schritt des Graphitierens bei Temperaturen zwischen 2550 und 3000 °C, insbesondere zwischen 2600 und 2900 °C durchgeführt.
- Temperaturen unter 2900 °C haben sich als besonders vorteilhaft erwiesen, da herkömmliches TiB2 unter 2900 °C nicht aufschmilzt. Ein Aufschmelzen hat zwar vermutlich keine chemische Veränderung des TiB2 zur Folge, denn auch nach einem Aufschmelzen und einem anschließenden Abkühlen wird röntgendiffraktometrisch TiB2 in einem Kathodenblock nachgewiesen. Durch ein Aufschmelzen können jedoch fein verteilte TiB2-Partikel zu größeren Partikeln agglomerieren. Auch besteht eine gewisse Gefahr, dass sich flüssiges TiB2 unkontrolliert durch offene Porosität bewegt.
- Im erfindungsgemäßen Temperaturbereich ist der Graphitierungsprozess so weit fortgeschritten, dass eine hohe thermische und elektrische Leitfähigkeit des kohlenstoffhaltigen Materials gegeben ist.
- Vorzugsweise wird der Graphitierungsschritt mit einer durchschnittlichen Aufheizrate zwischen 90 K/h und 200 K/h durchgeführt. Alternativ oder zusätzlich wird die Graphitierungstemperatur für eine Dauer zwischen 0 und 1 h gehalten. Bei diesen Aufheizraten bzw. dieser Haltedauer werden hinsichtlich Graphitierung und Erhaltung des Hartmaterials besonders gute Ergebnisse erzielt.
- Vorteilhaft kann eine Dauer der Temperaturbehandlung bis zu dem Zeitpunkt eines Beginns der Abkühlung 10 bis 28 Stunden betragen.
- Weitere vorteilhafte Aus- und Weiterbildungen der Erfindung werden im Folgenden anhand eines bevorzugten Ausführungsbeispiels und der Figuren erläutert.

- Zur Herstellung eines bekannten Kathodenblocks werden ein erster und ein zweiter Koks getrennt voneinander gemahlen, in Korngrößenfraktionen getrennt und miteinander mit Pech vermischt. Der Gewichtsanteil des ersten Kokses an der Gesamtmenge Koks kann beispielsweise 10 bis 20 Gew.-% oder 40 bis 45 Gew.-% betragen. Ein Kathodenblock kann aus der Grünmischung durch Extrudieren hergestellt werden. Alternativ kann die Mischung beispielsweise in eine Form, die weitgehend der späteren Form der Kathodenblöcke entspricht, eingefüllt und vibrationsverdichtet oder blockgepresst werden. Der entstehende Grünkörper wird bis auf eine Endtemperatur in einem Bereich von 2550 bis 3000 °C aufgeheizt, wobei ein Carbonisierschritt und anschließend ein Graphitierschritt erfolgen, ohne dass dazwischen eine Imprägnierung, beispielsweise mit Pech, Teer oder Kunstharz, erfolgt, und anschließend abgekühlt. Der entstehende Kathodenblock besitzt eine Rohdichte von 1,71 g/cm3 und eine sehr hohe Verschleißbeständigkeit gegenüber flüssigem Aluminium und Kryolith.

Fig. 1 zeigt eine Dilatometer-Messkurve der ersten Kokssorte (mit gestrichelt dargestellter Linie) während des Graphitierungsvorgangs.Fig. 1 zeigt des Weiteren eine entsprechende Messkurve (mit durchgezogen dargestellter Linie) für die zweite Kokssorte. Es ist zu sehen, dass beide Kokssorten unterschiedliche Volumenänderungsverhalten besitzen. - Der erste Koks aus
Fig. 1 zeigt ausgehend von einer Nulllinie zu Beginn des Temperaturprogramms bis zu einer Temperatur von 2800 °C zunächst eine Ausdehnung, wobei bis ca. 1200 °C ein Volumenanstieg zu beobachten ist und nach ca. 1400 °C eine vorübergehende Verringerung des Volumens auftritt. Bis ca. 2100 °C ist anschließend gegenüber dem Ausgangsvolumen eine maximale Volumenzunahme zu sehen. - Bei der Dilatometermessung des zweiten Kokses ist ein prinzipiell ähnlicher Kurvenverlauf wie beim ersten Koks zu beobachten, wobei die gesamte Kurve insgesamt stärker ansteigt. Entsprechend ist bei ca. 2100 °C bei dem zweiten Koks ebenfalls eine maximale Volumenzunahme zu erkennen, die jedoch deutlich niedriger ist als beim ersten Koks.
- Erst beim anschließenden Abkühlen tritt bei beiden Kokssorten eine Schwindung auf, die bei der zweiten Kokssorte stärker ausfällt als bei der ersten.
- Alternativ werden zwei Kokssorten eingesetzt, von denen die erste bereits während der Aufheizphase im Carbonisier- und/oder Graphitierschritt eine Schwindung besitzen. Die zweite der beiden Kokssorten besitzt eine deutlich stärkere Schwindung (bezogen auf die Schwindung nach Carbonisieren, Graphitieren und Abkühlen gegenüber dem Ausgangsvolumen) als die andere Kokssorte.
- In einer weiteren Variante des Ausführungsbeispiels wird der Koksmischung Graphitpulver oder Kohlenstoffpartikel zugegeben.
- In einem erfindungsgemäßen Ausführungsbeispiel wird eine Form 1 zunächst teilweise mit einer Mischung 2 aus den zwei Kokssorten, Graphit und TiB2 gefüllt und vibrationsverdichtet, wie in
Fig. 2a ) angedeutet. Anschließend wird auf die sich ergebende Ausgangsschicht 4, die bei der späteren Kathode die obere Schicht darstellt, die den Anoden zugewandt ist und somit direkten Kontakt mit der Aluminiumschmelze haben wird, eine Mischung 5 aus den zwei Kokssorten und Graphit gefüllt und wiederum verdichtet (sieheFig. 2b ). Die sich ergebende obere Ausgangsschicht 6 stellt bei der späteren Kathode die untere Schicht dar, die von der Anode abgewandt ist. Dieser Zweischichtenblock wird wie beim ersten Ausführungsbeispiel carbonisiert und graphitiert. - Alle in der Beschreibung, den Beispielen und Ansprüchen genannten Merkmale können in beliebiger Kombination zu der Erfindung beitragen. Die Erfindung beschränkt sich nicht auf die angegebenen Beispiele, sondern kann auch in Abwandlungen ausgeführt werden, die hier nicht konkret beschrieben sind. Insbesondere werden mit unterschiedlichen Volumenänderungsverhalten auch andere Arten von Verhalten als Schwindungsverhalten umfasst. Beispielsweise kann zumindest in Abschnitten des Aufheiz- und Abkühlzyklus eine Volumenzunahme vorteilhaft für ein Verdichten der Kathoden sein. So können zwei Kokssorten unter die Erfindung fallen, die nach Carbonisieren, Graphitieren und Abkühlen letztendlich die gleiche Schwindung aufweisen, aber bei einer Zwischentemperatur unterschiedliche Schwindung oder Volumenzunahme aufweisen.
- Unter unterschiedlichen Kokssorten können außer Kokssorten unterschiedlicher Hersteller auch Kokse gleicher Hersteller, aber unterschiedlicher Vorbehandlung fallen, wie etwa unterschiedlich kalzinierte Kokse.
Claims (9)
- Verfahren zur Herstellung eines Kathodenblocks als Mehrfachschichtblock aufweisend die Schrittea) Bereitstellen einer Mischung von Ausgangsmaterialien, umfassend Koks und Pech, wobei der Koks zwei Kokssorten umfasst, die während des Carbonisierens und/oder Graphitierens und/oder Abkühlens ein unterschiedliches Volumenänderungsverhalten besitzen, wobei eine erste Schicht als Ausgangsmaterial gegebenenfalls ein weiteres kohlenstoffhaltiges Material enthält und eine zweite Schicht als weiteres Ausgangsmaterial ein feuerfestes Hartmaterial, insbesondere TiB2, und gegebenenfalls ein weiteres kohlenstoffhaltiges Material enthält,b) Formen der Schichten zu einem Grünkörper undc) Carbonisieren des Grünkörpers und Graphitieren des carbonisierten Grünkörpers, ohne diesen vorher zu imprägnieren, zum Erhalt eines graphitierten Körpers, sowie Abkühlen nach dem Graphitieren,wobei das Hartmaterial in Schritt a) in einer monomodalen Partikelgrößenverteilung vorliegt, aufweisend einen d50 zwischen 10 und 20 µm, und wobei in Schritt c) nach einem Graphitieren die erste Schicht eine Rohdichte eines Kohlenstoffanteils von über 1,68 g/cm3 und die zweite Schicht eine Rohdichte von über 1,82 g/cm3 aufweist.
- Verfahren nach Anspruch 1, dadurch gekennzeichnet, dass die zweite Schicht eine Höhe besitzt, die 10 bis 50 %, insbesondere 15 bis 45 %, der Gesamthöhe des Kathodenblocks beträgt.
- Verfahren nach Anspruch 1 oder 2, dadurch gekennzeichnet, dass der d50 des Hartmaterials zwischen 12 und 18 µm, insbesondere zwischen 14 und 16 µm, aufweist.
- Verfahren nach einem oder mehreren der Ansprüche 1 bis 3, dadurch gekennzeichnet, dass der d90 des feuerfesten Hartmaterials zwischen 20 und 40 µm liegt, insbesondere zwischen 25 und 30 µm.
- Verfahren nach einem oder mehreren der Ansprüche 1 bis 4, dadurch gekennzeichnet, dass der d10 des feuerfesten Hartmaterials zwischen 2 und 7 µm liegt, insbesondere zwischen 3 und 5 µm.
- Verfahren nach einem oder mehreren der Ansprüche 1 bis 5, dadurch gekennzeichnet, dass die zwei Kokssorten eine erste Kokssorte und eine zweite Kokssorte umfassen, wobei die erste Kokssorte während des Carbonisierens und/oder Graphitierens und/oder Abkühlens eine stärkere Schwindung oder Ausdehnung aufweist als die zweite Kokssorte.
- Verfahren nach einem oder mehreren der Ansprüche 1 bis 6, dadurch gekennzeichnet, dass der Mengenanteil in Gewichtsprozent der zweiten Kokssorte an der Gesamtmenge an Koks zwischen 50 % und 90 % beträgt.
- Verfahren nach einem oder mehreren der Ansprüche 1 bis 7, dadurch gekennzeichnet, dass das Hartmaterial, wie insbesondere TiB2, in der Mischung der Ausgangsmaterialien mit einem Anteil zwischen 15 Gew.-% und 60 Gew.-%, insbesondere zwischen 20 Gew.-% und 50 Gew.-%, vorliegt.
- Verfahren nach einem oder mehreren der Ansprüche 1 bis 8, dadurch gekennzeichnet, dass der Schritt des Graphitierens bei Temperaturen zwischen 2550 °C und 3000 °C, insbesondere zwischen 2600 und 2900 °C, durchgeführt wird.
