Abstract
Die Erfindung betrifft einen Verbund, bestehend aus mindestens einem ersten Formteil und einem zweiten Formteil, wobei das erste Formteil und das zweite Formteil miteinander über mindestens einen Teilbereich einer Oberfläche alpha des ersten Formteils und einer Oberfläche beta des zweiten Formteils über einen Schweissbereich starr verbunden sind, wobei mindestens das erste Formteil zu mindestens 50 Gew.-%, bezogen auf das erste Formteil, aus einer Formmasse besteht, enthaltend: A) 5 bis 99 Gew.-% eines Polyesters, B) 1 bis 95 Gew.-% eines mit einer Aminosilanverbindung und einem Epoxypolymeren vorbehandelten faserförmigen Füllstoffs, C) 0 bis 30 Gew.-% eines kautschukelastischen Polymerisats, D) 0 bis 40 Gew.-% weitere Zusatzstoffe, wobei die Summe der Gewichts-% der Komponenten A) bis D) 100 % ergibt, sowie Laminate aus diesen Verbunden und daraus hergestellte Gebilde und gewonnene Recyclate sowie die Verwendung all dieser, insbesondere im Kfz-Bau.
Description
Aus mit Epoxypolymeren vorbehandelten glasfaserverstärkten Formteilen geschweißte Verbünde
Die Erfindung betrifft Verbünde mit Schweißbereichen, bestehend aus Formteilen, gebildet aus thermoplastischen Formmassen, sowie Laminate aus diesen Verbunden und daraus hergestellte Gebilde und gewonnene Recvclate sowie die Verwendung all dieser insbesondere im Kfz-Bau.
Beispielsweise werden Polyester in vielen Anwendungen eingesetzt. Bei verstärkten Polyestern sind allgemein vorbehandelte Füllstoffe bevorzugt, da diese die Anbindung zwischen Polymermatrix und Füllstoff verbessern und demzufolge viele andere technischen Eigenschaften beeinflussen.
Hierbei sind insbesondere epoxysilanisierte Schlichten oder Epoxidverbindungen (WO-A 94/24201) bevorzugte Oberflächenbehandlungsmittel der Füllstoffe.
Werden aus den vorgehend genannten Formmassen Formteile gebildet und diese Formteile unter Ausbildung von Schweißnähten zu Verbunden zusammengefügt, weisen diese Schweißnähte eine erheblich geringere Reißfestigkeit auf. als das Formteil bei gleicher räumlicher Gestaltung aufweist. Im allgemeinen beträgt die Reißfestigkeit der Schweißnähte dieser Verbünde maximal circa 20 % der Reißfestigkeit der gleichgeformten Formteile, was sich nachteilig auf die Reißfestigkeit der gebildeten Verbünde an sich im Vergleich zu den gleichgeformten Formteilen auswirkt. Dies ist insbesondere nachteilhaft wenn Verbünde aus mehreren Formteilen gebildet werden sollen, wobei die
Schweißnähte nicht größer dimensioniert sein sollen, als die Formteile, aus denen die Verbünde gebildet werden, wie dies beispielsweise bei Schweißnähten, die optisch nicht in Erscheinung treten sollen, der Fall ist.
Daher ist es Aufgabe der vorliegenden Erfindung, die Materialeigenschaften, insbesondere die Reißfestigkeit der im Verbund zwischen den einzelnen Formteilen entstehenden Schweißbereiche, zu verbessern.
Diese Aufgabe wird gelöst durch einen Verbund, bestehend aus mindestens einem ersten Formteil und zweitem Formteil, wobei das erste Formteil und das zweite Formteil miteinander über mindestens einen Teilbereich einer Oberfläche α des ersten Formteils und einer Oberfläche ß des zweiten Formteils über einen Schweißbereich starr verbunden sind, wobei mindestens das erste Formteil zumindest 50 Gew.-%, bezogen auf das erste Formteil, aus einer Formmasse besteht, enthaltend
A) 5 bis 99 Gew.-% eines Polyesters.
B) 1 bis 95 Gew.-% eines mit einer Aminosilanverbindung und einem Epoxypolymeren vorbehandelten faserförmigen Füllstoffs.
C) 0 bis 30 Gew.-% eines kautschukelastischen Polymerisates,
D) 0 bis 40 Gew.-% weiterer Zusatzstoffe.
wobei die Summe der Gew.-% der Komponente A) bis D) 100 % ergibt.
Der Rest der Formmasse des ersten Formteils besteht entweder aus den
Komponenten A bis D, wie sie nachfolgend definiert werden, oder mindestens einem mit Komponente A homogen mischbaren oder verträglichem Polymer.
einem weiteren von Komponente A verschiedenen Polyester, einem Polycarbonat oder einem Poly(styrol-co-acrylnitril).
Das zweite Formteil weist entweder dieselbe Zusammensetzung wie das erste Formteil auf, oder besteht aus einer Formmasse, die die Komponenten A bis D, wie sie nachfolgend definiert werden, enthält (faserverstärktes Formteil), in einer Zusammensetzung, die von der Zusammensetzung der Formmasse des ersten Formteils verschieden ist.
In einer bevorzugten Ausführungsform ist der Gehalt der Komponente B in der Formmasse für das zweite Formteil 0 Gew.-% (nicht-faserverstärktes Formteil).
Darüber hinaus kann die Formmasse des zweiten Formteils mindestens eine weitere zu den Komponenten A bis D verschiedene Komponente enthalten, die vorzugsweise mit Komponente A homogen mischbar oder verträglich ist. beispielsweise ein weiterer von Komponente A verschiedener Polyester, ein Polycarbonat oder ein Poly(styrol-co-acrylnitril).
Als Komponente A) enthalten die erfindungsgemäßen Formmassen 5 bis 99. bevorzugt 20 bis 98 und insbesondere 25 bis 80 Gew.-% eines vorzugsweise thermoplastischen Polyesters.
Allgemein werden Polyester auf Basis von aromatischen Dicarbonsäuren und einer aliphatischen oder aromatischen Dihydroxyverbindung verwendet.
Eine erste Gruppe bevorzugter Polyester sind Polyalkylenterephthalate mit 2 bis 10 C-Atomen im Alkoholteil.
Derartige Polyalkylenterephthalate sind an sich bekannt und in der Literatur beschrieben. Sie enthalten einen aromatischen Ring in der Hauptkette, der von der aromatischen Dicarbonsäure stammt. Der aromatische Ring kann auch substituiert
sein, z. B. durch Halogen wie Chlor und Brom oder durch Cι-C4-Alkylgruppen wie Methyl-. Ethyl-, i- bzw. n-Propyl- und n-, i- bzw. t-Butylgruppen.
Diese Polyalkylenterephthalate können durch Umsetzung von aromatischen Dicarbonsäuren. deren Estern oder anderen esterbildenden Derivaten mit aliphatischen Dihydroxyverbindungen in an sich bekannter Weise hergestellt werden.
Als bevorzugte Dicarbonsäuren sind 2.6-Naphthalindicarbonsäure. Terephthal- säure und Isophthalsäure oder deren Mischungen zu nennen. Bis zu 30 Mol-%, vorzugsweise nicht mehr als 10 Mol-% der aromatischen Dicarbonsäuren können durch aliphatische oder cycloaliphatische Dicarbonsäuren wie Adipinsäure. Azelainsäure, Sebacinsäure. Dodecandisäuren und Cyclohexandicarbonsäuren ersetzt werden.
Von den aliphatischen Dihydroxyverbindungen werden Diole mit 2 bis 6 Kohlenstoffatomen, insbesondere 1.2-Ethandiol. 1 ,3-Propandiol. 1.4-Butandiol, 1.6- Hexandiol, 1 ,4-Hexandiol. 1.4-Cyclohexandiol, 1.4-Cyclohexandimethylanol und Neopentylglykol oder deren Mischungen bevorzugt.
Als besonders bevorzugte Polyester (A) sind Polyalkylenterephthalate, die sich von Alkandiolen mit 2 bis 6 C-Atomen ableiten, zu nennen. Von diesen werden insbesondere Polyethylenterephthalat (PET). Polypropylenterephthalat und Poly- butylenterephthalat (PBT) oder deren Mischungen bevorzugt. Weiterhin bevorzugt sind PET und/oder PBT. welche bis zu 1 Gew.-%. vorzugsweise bis zu 0,75 Gew.-% 1 ,6-Hexandiol und/oder 5-Methyl-1.5-Pentandiol als weitere Monomereinheiten enthalten.
Die Viskositätszahl der Polyester (A) liegt im allgemeinen im Bereich von 50 bis 220, vorzugsweise von 80 bis 160 (gemessen in einer 0,5 gew.-%igen Lösung in einem Phenol/o-Dichlorbenzolgemisch (Gew. -Verhältnis 1 : 1 bei 25°C) gemäß
ISO 1628.
Insbesondere bevorzugt sind Polyester, deren Carboxylendgruppengehalt bis zu lOO mval/kg, bevorzugt bis zu 50 mval/kg und insbesondere bis zu 40 mval/kg Polyester beträgt. Derartige Polyester können beispielsweise nach dem Verfahren der DE-A 44 01 055 hergestellt werden. Der Carboxylendgruppengehalt wird üblicherweise durch Titrationsverfahren (z. B. Potentiometrie) bestimmt.
Insbesondere bevorzugte Formmassen enthalten als Komponente A) eine Mischung aus Polyestern, welche verschieden von PBT sind, wie beispielsweise PET. Der Anteil z. B. des PET beträgt vorzugsweise in der Mischung bis zu 50. insbesondere 10 bis 30 Gew.-%. bezogen auf 100 Gew.-% A).
Weiterhin ist es vorteilhaft PET-Recyclate (auch scrap-PET genannt) in Mischung mit Polyalkylenterephthalaten wie PBT einzusetzen.
Unter Recyclaten versteht man im allgemeinen:
1) "Post Industrial Recvclate": hierbei handelt es sich um Produktionsabfälle bei der Polykondensation oder bei der Verarbeitung, z. B. Angüsse bei der
Spritzgußverarbeitung, Anfahrware bei der Spritzgußverarbeitung oder Extrusion oder Randabschnitte von extrudierten Platten oder Folien.
2) "Post Consumer Recyclate": hierbei handelt es sich um Kunststoffartikel. die nach der Nutzung durch den Endverbraucher gesammelt und aufbereitet werden. Der mengenmäßig bei weitem dominierende Artikel sind blasgeformte PET-Flaschen für Mineralwasser. Softdrinks und Säfte.
Beide Arten von Recyclaten können entweder als Mahlgut oder in Form von Granulat vorliegen. Im letzteren Fall werden die Rohrecyclate nach der
Auftrennung und Reinigung in einem Extruder aufgeschmolzen und granuliert.
Hierdurch wird meist das Handling, die Rieselfähigkeit und die Dosierbarkeit für weitere Verarbeitungsschritte erleichtert.
Sowohl granulierte als auch als Mahlgut vorliegende Recyclate können zum Einsatz kommen, wobei die maximale Kantenlänge 20 mm, vorzugsweise kleiner 10 mm betragen sollte. Weiterhin kann das Mahlgut auch Feinanteile aufweisen, da das Mahlgut vorzugsweise über Siebe nach Größe klassiert wird.
Aufgrund der hydrolytischen Spaltung von Polyestern bei der Verarbeitung (durch Feuchtigkeitsspuren) empfiehlt es sich, das Recyclat vorzutrocknen. Der Restfeuchtegehalt nach der Trocknung beträgt vorzugsweise 0.01 bis 0.7. insbesondere 0,1 bis 0,6 %.
Als weitere Gruppe sind vollaromatische Polyester zu nennen, die sich von aromatischen Dicarbonsäuren und aromatischen Dihydroxyverbindungen ableiten.
Als aromatische Dicarbonsäuren eignen sich die bereits bei den Polyalkylenterephthalaten beschriebenen Verbindungen. Bevorzugt werden Mischungen aus 5 bis 100 Mol-% Isophthalsäure und 0 bis 95 Mol-% Terephthalsäure. insbesondere Mischungen von etwa 80 % Terephthalsäure mit 20 % Isophthalsäure bis etwa äquivalente Mischungen dieser beiden Säuren verwendet.
Die aromatischen Dihydroxyverbindungen haben vorzugsweise die allgemeine Formel
in der Z eine Alkvlen- oder Cycloalkvlengruppe mit bis zu 8 C-Atomen, eine Arylengruppe mit bis zu 12 C-Atomen. eine Carbonylgruppe, eine Sulfonyl- gruppe, ein Sauerstoff- oder Schwefelatom oder eine chemische Bindung darstellt und in der m den Wert 0 bis 2 hat. Die Verbindungen I der vorstehenden allgemeinen Formel können an den Phenylengruppen auch C]-C6-Alkyl- oder Alkoxygruppen und Fluor. Chlor oder Brom als Substituenten tragen.

oder deren Mischungen bevorzugt.
Selbstverständlich kann man auch Mischungen von Polyalkylenterephthalaten und vollaromatischen Polyestern einsetzen. Diese enthalten im allgemeinen 20 bis 98 Gew.-% des Polyalkylenterephthalates und 2 bis 80 Gew.-% des vollaromatischen Polyesters.
Unter Polyestern im Sinne der vorliegenden Erfindung sollen auch Polycarbonate verstanden werden, die durch Polymerisation von aromatischen Dihydroxyverbindungen. insbesondere Bis-(4-hydroxyphenyl)2.2-propan (Bisphenol A) oder dessen Derivaten, z. B. mit Phosgen erhältlich sind. Entsprechende Produkte sind an sich bekannt und in der Literatur beschrieben sowie größtenteils auch im Handel erhältlich. Die Menge der Polycarbonate beträgt bis zu 90 Gew.-%, vorzugsweise bis zu 50 Gew.-%. insbesondere 10 bis 30 Gew.-%. bezogen auf 100 Gew.-% der Komponente (A).
Selbstverständlich können auch Polyester-Blockcopolymere wie Copolyetherester verwendet werden. Derartige Produkte sind an sich bekannt und in der Literatur, z. B. in der US-A 3 651 014, beschrieben. Auch im Handel sind entsprechende Produkte erhältlich, z. B. Hytrel® (DuPont).
Als Komponente B) enthalten die erfindungsgemäßen Formmassen 1 bis 95. bevorzugt 1 bis 55. weiter bevorzugt 5 bis 50 und insbesondere 15 bis 30 Gew.-%
eines mit einer Aminosilanverbindung und einem Epoxypolymeren vorbehandelten faserförmigen Füllstoffes.
Als bevorzugte faserförmige Füllstoffe seien Kohlenstoffasern, Aramid-Fasern und Kaliumtitanat-Fasern genannt, wobei Glasfasern als E-Glas besonders bevorzugt sind.
Die faserförmigen Füllstoffe sind zur besseren Verträglichkeit mit dem thermoplastischen Polyester mit einer Silanverbindung oberflächlich vorbe- handelt.
Geeignete Aminosilanverbindungen sind solche der allgemeinen Formel I

in der die Substituenten folgende Bedeutungen aufweisen können:
X steht für NH2> n steht für eine ganze Zahl von 2 bis 10. bevorzugt 3 bis 4. mm sstteehhtt ffüürr eine ganze Zahl von 1 bis 5, bevorzugt 1 bis 2. k steht für eine ganze Zahl von 1 bis 3, bevorzugt 1. Bevorzugte Silanverbindungen sind Aminopropyltrimethoxysilan, Aminobutyl- trimethoxysilan. Aminopropyltriethoxysilan und Aminobutyltriethoxysilan.
Die Silanverbindungen werden im allgemeinen in Mengen von 0.05 bis 20. vorzugsweise 0,5 bis 1,5 und insbesondere 0,8 bis 1 Gew.-% (bezogen auf B) zur Oberflächenbeschichtung eingesetzt.
Die mittlere arithmetrische Faserlänge vor der Einarbeitung in die erfindungsgemäße Formmasse beträgt üblicherweise von 5 bis 25 mm, bevorzugt
5 bis 20 mm und insbesondere 10 bis 13 mm. Durch die mechanische Einwirkung,
zu der es insbesondere bei dem Extrudiervorgang kommt, führt oftmals dazu, daß die Fasern nach der Einarbeitung in der Formmasse eine geringere Länge aufweisen als davor. Vorzugsweise werden die Fasern im Verlauf der Einarbeitung 1 bis 5 mal gebrochen. Der mittlere Faserdurchmesser liegt im Bereich von 1 bis 30 und vorzugsweise von 6 bis 15 μm.
Die Aminosilane werden mit Epoxidpolymeren vor und/oder bei der Auftragung auf die Füllstoffe gemischt. Die Mengenverhältnisse der Mischung sind beliebig, wobei Verhältnisse von 1/100 bis 1/4 bevorzugt sind.
Geeignete Epoxidpolymere. oft auch als Epoxidharze bezeichnet, oder Polymere, welche Epoxidgruppen enthalten, sind dem Fachmann geläufig, weshalb sich weitere Einzelheiten hierzu erübrigen (s. Saechtling. Kunststoff-Taschenbuch. 23. Ausgabe, 1986, Carl Hanser Verlag, Seiten 4. 18/19. 395, 466. 494/495. 462).
Derartige Polymere sind üblicherweise in Mengen von 70 bis 90 Gew.-%, bezogen auf die Beschichtung, enthalten. Vorteilhaft werden diese in Lösung, vorzugsweise in wäßriger Lösung oder Emulsion auf z. B. Glasfasern aufgebracht, so daß die Fasern nicht verfiusen.
Derartig oberflächenbehandelte Glasfasern sind beispielsweise unter der Bezeichnung CS 03 JA FT592 (10 μm Faser) oder CS 03 MA FT592 (13 mm Faser) der Firma Asahi Fiber Glass Co., Ltd. im Handel erhältlich.
Als Komponente C) können die erfindungsgemäßen Formmassen in Mengen bis zu 30. vorzugsweise 1 bis 25 und insbesondere 2 bis 12 Gew -% kautschukelastische Polymerisate (oft auch als Schlagzähmodifier, Elastomere oder Kautschuke bezeichnet) enthalten.
Ganz allgemein handelt es sich dabei um Copolymerisate. die bevorzugt aus mindestens zwei der folgenden Monomeren aufgebaut sind: Ethylen. Propylen.
Butadien, Isobuten, Isopren. Chloropren, Vinylacetat, Styrol. Acrylnitril und Acryl- bzw. Methacrylsäureester mit 1 bis 18 C-Atomen in der Alkoholkomponente.
Derartige Polymere werden z. B. in Houben-Weyl. Methoden der organischen Chemie, Bd. 14/1 (Georg-Thieme-Verlag, Stuttgart. 1961). Seiten 392 bis 406 und in der Monographie von C.B. Bucknall. "Toughened Plastics'' (Applied Science Publishers, London, 1977) beschrieben.
Im folgenden werden einige bevorzugte Arten solcher Elastomere vorgestellt.
Bevorzugte Arten solcher Elastomere sind die sog. Ethylen-Propylen (EPMj- bzw. Ethylen-Propylen-Dien-(EPDM)-Kautschuke.
EPM-Kautschuke haben im allgemeinen praktisch keine Doppelbindungen mehr, während EPDM-Kautschuke 1 bis 20 Doppelbindungen/ 100 C-Atome aufweisen können.
Als Dien-Monomere für EPDM-Kautschuke seien beispielsweise konjugierte Diene wie Isopren und Butadien, nicht-konjugierte Diene mit 5 bis 25 C-Atomen wie Penta-l,4-dien. Hexa-l,4-dien, Hexa- 1.5 -dien. 2.5-Dimethylhexa-1.5-dien und Octa-l,4-dien, cyclische Diene wie Cyclopentadien, Cyclohexadiene. Cyclooctadiene und Dicyclopentadien sowie Alkenylnorbornene wie 5-Ethyliden- 2-norbornen, 5-Butyliden-2-norbornen, 2-Methallyl-5-norbornen. 2-Isopropenyl- 5-norbornen und Tricyclodiene wie 3-Methyl-tricyclo(5.2.1.0.2.6)-3.8-decadien oder deren Mischungen genannt. Bevorzugt werden Hexa-1.5-dien. 5-Ethyli- dennorbornen und Dicyclopentadien. Der Diengehalt der EPDM-Kautschuke beträgt vorzugsweise 0.5 bis 50, insbesondere 1 bis 8 Gew.-%. bezogen auf das Gesamtgewicht des Kautschuks.
EPM- bzw. EPDM-Kautschuke können vorzugsweise auch mit reaktiven Carbonsäuren oder deren Derivaten gepfropft sein. Hier seien z. B. Acrylsäure, Methacrylsäure und deren Derivate, z. B. Glycidyl(meth)acrylat. sowie Maleinsäureanhydrid genannt.
Eine weitere Gruppe bevorzugter Kautschuke sind Copolymere des Ethylens mit Acrylsäure und/oder Methacrylsäure und/oder den Estern dieser Säuren. Zusätzlich können die Kautschuke noch Dicarbonsäuren wie Maleinsäure und Fumarsäure oder Derivate dieser Säuren, z. B. Ester und Anhydride, und/oder Epoxy-Gruppen enthaltende Monomere enthalten. Diese Dicarbonsäurederivate bzw. Epoxygruppen enthaltende Monomere werden vorzugsweise durch Zugabe von Dicarbonsäure- bzw. Epoxygruppen enthaltenden Monomeren der allgemeinen Formeln I oder II oder III oder IV zum Monomerengemisch in den Kautschuk eingebaut

wobei R1 bis R9 Wasserstoff oder Alkylgruppen mit 1 bis 6 C-Atomen darstellen und m eine ganze Zahl von 0 bis 20, g eine ganze Zahl von 0 bis 10 und p eine ganze Zahl von 0 bis 5 ist.
Vorzugsweise bedeuten die Reste R1 bis R9 Wasserstoff, wobei m für 0 oder 1 und g für 1 steht. Die entsprechenden Verbindungen sind Maleinsäure. Fumar- säure. Maleinsäureanhydrid, Allylglycidylether und Vinylglycidylether.
Bevorzugte Verbindungen der Formeln I, II und IV sind Maleinsäure, Maleinsäureanhydrid und Epoxygruppen-enthaltende Ester der Acrylsäure und/oder Methacrylsäure, wie Glycidylacrylat, Glycidylmethacrylat und die Ester mit tertiären Alkoholen, wie t-Butylacrylat. Letztere weisen zwar keine freien Carboxylgruppen auf. kommen in ihrem Verhalten aber den freien Säuren nahe und werden deshalb als Monomere mit latenten Carboxylgruppen bezeichnet.
Vorteilhaft bestehen die Copolymeren aus 50 bis 98 Gew.-% Ethylen, 0.1 bis 20 Gew.-% Epoxygruppen enthaltenden Monomeren und/oder Methacrylsäure und/oder Säureanhydridgruppen enthaltenden Monomeren sowie der restlichen Menge an (Meth)acrylsäureestern.
Besonders bevorzugt sind Copolymerisate aus
50 bis 98, insbesondere 55 bis 95 Gew.-% Ethylen.
0.1 bis 40, insbesondere 0,3 bis 20 Gew.-% Glycidylacrylat und/oder
Glycidylmethacrylat. (Meth)acrylsäure und/oder Maleinsäureanhydrid, und
I bis 45. insbesondere 10 bis 40 Gew.-% n-Butylacrylat und/oder 2- Ethylhexylacrylat.
Weitere bevorzugte Ester der Acryl- und/oder Methacrylsäure sind die Methyl-. Ethyl-, Propyl- und i- bzw. t-Butylester.
Daneben können auch Vinylester und Vinylether als Comonomere eingesetzt werden.
Die vorstehend beschriebenen Ethylencopolymere können nach an sich bekannten Verfahren hergestellt werden, vorzugsweise durch statistische Copolymerisation unter hohem Druck und erhöhter Temperatur. Entsprechende Verfahren sind allgemein bekannt.
Bevorzugte Elastomere sind auch Emulsionspolymerisate, deren Herstellung z. B. bei Blackley in der Monographie ''Emulsion Polymerization'" beschrieben wird. Die verwendbaren Emulgatoren und Katalvstoren sind an sich bekannt.
Grundsätzlich können homogen aufgebaute Elastomere oder aber solche mit einem Schalenaufbau eingesetzt werden. Der schalenartige Aufbau wird durch die Zugabereihenfolge der einzelnen Monomeren bestimmt; auch die Morphologie der Polymeren wird von dieser Zugabereihenfolge beeinflußt.
Nur stellvertretend seien hier als Monomere für die Herstellung des Kautschukteils der Elastomeren Acrylate wie z. B. n-Butylacrylat und 2- Ethylhexylacrylat. entsprechende Methacrylate. Butadien und Isopren sowie deren Mischungen genannt. Diese Monomeren können mit weiteren Monomeren wie z. B. Styrol. Acrvlnitril. Vinylethem und weiteren Acrylaten oder Methacrvlaten wie Methylmethacrylat, Methylacrylat, Ethylacrylat und Propylacrylat copolymerisiert werden.
Die Weich- oder Kautschukphase (mit einer Glasübergangstemperatur von unter 0°O der Elastomeren kann den Kern, die äußere Hülle oder eine mittlere Schale
(bei Elastomeren mit mehr als zweischaligem Aufbau) darstellen: bei mehrscha-
ligen Elastomeren können auch mehrere Schalen aus einer Kautschukphase bestehen.
Sind neben der Kautschukphase noch eine oder mehrere Hartkomponenten (mit Glasübergangstemperaturen von mehr als 20°C) am Aufbau des Elastomeren beteiligt, so werden diese im allgemeinen durch Polymerisation von Styrol. Acrylnitril. Methacrylnitril. α-Methylstyrol. p-Methylstyrol, Acrylsäureestem und Methacrylsäureestern wie Methylacrylat. Ethylacrylat und Methylmethacrylat als Hauptmonomere hergestellt. Daneben können auch geringere Anteile an weiteren Comonomeren eingesetzt werden.
In einigen Fällen hat es sich als vorteilhaft herausgestellt. Emulsionspolymerisate einzusetzen, die an der Oberfläche reaktive Gruppen aufweisen. Derartige Gruppen sind z. B. Epoxy-, Carboxyl-. latente Carboxyl-. Amino- oder Amid- gruppen sowie funktioneile Gruppen, die durch Mitverwendung von Monomeren der allgemeinen Formel
eingeführt werden können.

Als weitere Beispiele seien noch Acrylamid, Methacrylamid und substituierte Ester der Acrylsäure oder Methacrylsäure wie (N-t-Butylamino)-ethylmethacrylat, (N.N-Dimethylamino)ethylacrylat, fN.N-Dimethylamino)-methylacrylat und (N,N-Diethylamino)ethylacrylat genannt.
Weiterhin können die Teilchen der Kautschukphase auch vernetzt sein. Als Vernetzer wirkende Monomere sind beispielsweise Buta- 1,3 -dien. Divinylbenzol, Diallylphthalat und Dihydrodicyclopentadienylacrylat sowie die in der EP-A 0 050 265 beschriebenen Verbindungen.
Ferner können auch sogenannte pfropfvernetzende Monomere (graft-linking monomers) verwendet werden, d. h. Monomere mit zwei oder mehr polymerisier- baren Doppelbindungen, die bei der Polymerisation mit unterschiedlichen Geschwindigkeiten reagieren. Vorzugsweise werden solche Verbindungen verwendet, in denen mindestens eine reaktive Gruppe mit etwa gleicher Geschwindigkeit wie die übrigen Monomeren polymerisiert, während die andere reaktive Gruppe (oder reaktive Gruppen) z. B. deutlich langsamer polymerisiert (polymerisieren). Die unterschiedlichen Polymerisationsgeschwindigkeiten brin- gen einen bestimmten Anteil an ungesättigten Doppelbindungen im Kautschuk mit sich. Wird anschließend auf einen solchen Kautschuk eine weitere Phase aufgepfropft, so reagieren die im Kautschuk vorhandenen Doppelbindungen zumindest teilweise mit den Pfropfmonomeren unter Ausbildung von chemischen Bindungen, d. h. die aufgepfropfte Phase ist zumindest teilweise über chemische Bindungen mit der Pfropfgrundlage verknüpft.
Beispiele für solche pfropfvernetzende Monomere sind Allylgruppen enthaltende Monomere, insbesondere Allylester von ethylenisch ungesättigten Carbonsäuren wie Allylacrylat. Allylmethacrylat. Diallylmaleat. Diallylfumarat, Diallylitaconat oder die entsprechenden Monoallylverbindungen dieser Dicarbonsäuren. Daneben gibt es eine Vielzahl weiterer geeigneter pfropfvernetzender Monomerer; für nähere Einzelheiten sei hier beispielsweise auf die US-A 4 148 846 verwiesen.
Im allgemeinen beträgt der Anteil dieser vernetzenden Monomeren an dem schlagzähmodifizierenden Polymer bis zu 5 Gew.-%. vorzugsweise nicht mehr als 3 Gew.-%. bezogen auf das schlagzähmodifizierende Polymere.
Nachfolgend seien einige bevorzugte Emulsionspolymerisate aufgeführt. Zunächst sind hier Pfropfpolymerisate mit einem Kern und mindestens einer äußeren Schale zu nennen, die folgenden Aufbau haben:
Diese Pfropfpolymerisate, insbesondere ABS- und/oder ASA-Polymere in Mengen bis zu 40 Gew.-% werden vorzugsweise zur Schlagzähmodifizierung von PBT, gegebenenfalls in Mischung mit bis zu 40 Gew.-% Polyethylenterephthalat eingesetzt. Entsprechende Blend-Produkte sind unter der Marke Ultradur S (ehemals Ultrablend®S der BASF AG) erhältlich. ABS/ASA-Mischungen mit Polycarbonaten sind unter der Marke Terblend (BASF AG) im Handel erhältlich.
Anstelle von Pfropfpolymerisaten mit einem mehrschaligen Aufbau können auch homogene, d. h. einschalige Elastomere aus Buta- 1,3 -dien. Isopren und n-
Butylacrylat oder deren Copolymere eingesetzt werden. Auch diese Produkte
können durch Mitverwendung von vernetzenden Monomeren oder Monomeren mit reaktiven Gruppen hergestellt werden.
Beispiele für bevorzugte Emulsionspolymerisate sind n-Butylacry- 5 lat/(Meth)acrylsäure-Copolymere, n-Butylacrylat Glycidylacrylat- oder n-Butyl- acrylat/Glycidylmethacrylat-Copolymere. Pfropfpolymerisate mit einem inneren Kern aus n-Butylacrylat oder auf Butadienbasis und einer äußeren Hülle aus den vorstehend genannten Copolymeren und Copolymere von Ethylen mit Comono- meren. die reaktive Gruppen liefern. 10
Die beschriebenen Elastomere können auch nach anderen üblichen Verfahren, z. B. durch Suspensionspolymerisation, hergestellt werden.
Siliconkautschuke, wie in der DE-A 37 25 576. der EP-A 0 235 690. der DE-A 38 15 00 603 und der EP-A 0 319 290 beschrieben, sind ebenfalls bevorzugt.
Selbstverständlich können auch Mischungen der vorstehend aufgeführten Kautschuktypen eingesetzt werden.
0 Als Komponente D) können die erfindungsgemäßen thermoplastischen Formmassen weitere Zusatzstoffe wie Stabilisatoren, Oxidationsverzögerer. Mittel gegen Wärmezersetzung und Zersetzung durch ultraviolettes Licht, Gleit- und Entformungsmittel. Färbemittel wie Farbstoffe und Pigmente. Keimbildungsmittel. Weichmacher usw. enthalten, welche üblicherweise in Mengen bis zu 40.
25 vorzugsweise bis zu 30 Gew.-% enthalten sein können.
Als UV-Stabilisatoren, die im allgemeinen in Mengen bis zu 2 Gew.-%. bezogen auf die Formmasse, verwendet werden, seien verschiedene substituierte Resorcine. Salicylate, Benzotriazole und Benzophenone genannt.

Es können anorganische Pigmente, wie Ultramarinblau, Eisenoxid und Ruß (insbesondere für laserbeschriftbare Formkörper), organische Pigmente, wie Phthalocyanine, Chinacridone. Perylene sowie Farbstoffe, wie Nigrosin und Anthrachinone als Farbmittel zugesetzt werden.
Als Keimbildungsmittel können Natriumphenylphosphinat. Aluminiumoxid. Siliciumdioxid sowie bevorzugt Talkum eingesetzt werden.
Weitere Gleit- und Entformungsmittel, welche üblicherweise in Mengen bis zu 1 Gew.-% eingesetzt werden, sind bevorzugt langkettige Fettsäuren (z. B. Stearinsäure oder Behensäure). deren Salze (z. B. Ca- oder Zn-Stearat) oder Montanwachse (Mischungen aus geradkettigen, gesättigten Carbonsäuren mit Kettenlängen von 28 bis 32 C-Atomen) sowie niedermolekulare Pohethylen- bzw. Polypropylenwachse wobei Ester und Amide langkettiger Fettsäuren mit mehrwertigen Alkoholen wie Pentaerythrittetrastearat bevorzugt sind.
Als Beispiele für Weichmacher seien Phthalsäuredioctylester. Phthalsäurediben- zylester. Phthalsäurebutylbenzylester. Kohlenwasserstofföle und N-(n-Butyl)ben- zolsulfonamid genannt.
Die erfindungsgemäßen Formmassen können noch 0 bis 2 Gew.-% fluorhaltige Ethylenpolymerisate enthalten. Hierbei handelt es sich um Polymerisate des Ethylens mit einem Fluorgehalt von 55 bis 76 Gew.-%, vorzugsweise 70 bis 76 Gew.-%.
Beispiele hierfür sind Polytetrafluorethylen (PTFE), Tetrafluorethylen- hexafluorpropylen-Copolymere oder Tetrafluorethylen-Copolymerisate mit kleineren Anteilen (in der Regel bis zu 50 Gew.-%) copolymerisierbarer ethylenisch ungesättigter Monomere. Diese werden z. B. von Schildknecht in •'Vinyl and Related Polymers". Wiley-Verlag, 1952, Seite 484 bis 494 und von Wall in "Fluorpolymers" (Wiley Interscience. 1972) beschrieben.
Diese fluorhaltigen Ethylenpolymerisate liegen homogen verteilt in den Formmassen vor und weisen bevorzugt eine Teilchengröße d5o (Zahlenmittel) im Bereich von 0,05 bis 10 μm, insbesondere von 0,1 bis 5 μm auf. Diese geringen Teilchengrößen lassen sich besonders bevorzugt durch Verwendung von wäßrigen Dispersionen von fluorhaltigen Ethylenpolymerisaten und deren Einarbeitung in eine Polyesterschmelze erzielen.
Als weitere Zusatzstoffe seien Flammschutzmittel genannt, welche im allgemei- nen in Mengen bis zu 30, vorzugsweise bis zu 20 Gew.-%, eingesetzt werden können. Hierbei kommen alle möglichen halogenhaltigen wie auch halogenfreien Flammschutzmittel in Betracht, wie Decabromdiphenylethan. phosphorhaltige und stickstoffhaltige Verbindungen wie Phosphite. Phosphate. Melamin. Guani- dinverbindungen usw.
Die erfindungsgemäßen thermoplastischen Formmassen können nach an sich bekannten Verfahren hergestellt werden, indem man die Ausgangskomponenten in üblichen Mischvorrichtungen wie Schneckenextrudern. Brabender-Mühlen oder Banbury-Mühlen mischt und anschließend extrudiert. Nach der Extrusion kann das Extrudat abgekühlt und zerkleinert werden. Es können auch einzelne Komponenten vorgemischt werden und dann die restlichen Ausgangsstoffe einzeln und/oder ebenfalls gemischt hinzugegeben werden. Die Mischtemperaturen liegen in der Regel bei 230 bis 290°C.
In einer bevorzugten Ausführungsform können die Komponenten B) bis D) mit einem Polyesterpräpolymeren gemischt, konfektioniert und granuliert werden. Das erhaltene Granulat wird in fester Phase anschließend unter Inertgas kontinuierlich oder diskontinuierlich bei einer Temperatur unterhalb des Schmelzpunktes der Komponente A) bis zur gewünschten Viskosität kondensiert.

Die erfϊndungsgemäßen Formmassen können nach an sich bekannten Verfahren der Thermoplastverarbeitung zu Formteilen verarbeitet werden. Insbesondere kann deren Herstellung durch Thermoformen. Extrudieren, Spritzgießen. Kalandrieren. Hohlkörperblasen, Pressen. Preßsintem. Tiefziehen oder Sintern, vorzugsweise durch Spritzgießen erfolgen. Die aus den erfindungsgemäßen Formmassen herstellbaren Formteile sind ebenfalls Gegenstand der vorliegenden Erfindung.
Der erfindungsgemäße Verbund wird nach einem Verfahren hergestellt, bei dem mindestens ein Teilbereich der Oberfläche α mit einem Teilbereich der Oberfläche ß unter Ausbildung eines Schweißbereiches verschweißt wird.
Zum Verschweißen können alle dem Fachmann bekannten und dazu geeigneten Verfahren eingesetzt werden. In diesem Zusammenhang haben sich das Schweißen mittels Reibung, Heizelementen, Ultraschall, Laser. Spiegel. Hochfrequenz und Wärmeimpuls bewährt. Reibschweißverfahren sind besonders bevorzugt, wobei unter den Reibschweißverfahren das Vibrationsschweißen besonders bevorzugt ist.
Beim Vibrationsschweißen wird die Energie zum Aufschmelzen und Verschweißen der Formteile durch mit einer bestimmten Amplitude oszillierende Reibebewegung unter Einwirkung eines ausreichend hohen Reibedrucks erzeugt. Die durch die Reibebewegung plastifizierten Oberflächen der Formteile werden nach Beendigung der Reibebewegung oder noch während der Reibebewegung ausgerichtet. Unter einem definierten Druck werden die Materialien der plastifizierten Oberflächen der Formteile miteinander zumindest teilweise vereinigt.
Ein Vibrationsschweißzyklus unterteilt sich in Anpressen, Anreiben. Fügen und gegebenenfalls Halten. Das Anpressen geschieht über eine Anpreßzeit von 1 bis 10. bevorzugt 2 bis 5 Minuten bei einem Anpreßdruck von 1 bis 20 und bevorzugt 2 bis
10 N/mm2. Das Anreiben erfolgt über eine Anreibezeit von 1 bis 10 und bevorzugt 2 bis 5 Minuten bei einem Anreibedruck von 1 bis 20 und bevorzugt 2 bis 10 N/mm2. Das Fügen erfolgt wiederum über eine Fügezeit von 1 bis 10, bevorzugt 2 bis 7 und besonders bevorzugt 3 bis 5 Minuten bei einem Fügedruck im Bereich von 1 bis 20 und bevorzugt 2 bis 10 N/mm2. Das Halten erfolgt über eine Haltezeit von 1 bis 120, bevorzugt 2 bis 60 und besonders bevorzugt 10 bis 30 Minuten bei einem Haltedruck im Bereich von 1 bis 20 und bevorzugt 2 bis 10 N/mm2. Die oszillierende Bewegung erfolgt vorzugsweise mit einer Frequenz im Bereich von 100 bis 500, bevorzugt 150 bis 400 und besonders bevorzugt 200 bis 300 Hz. Die Amplitude der oszillierenden Reibebewegung beträgt 0,01 bis 10 und bevorzugt 0,05 bis 1 mm.
Bei den erfindungsgemäßen Verbunden und Formteilen zu deren Herstellung handelt es sich in der Regel um flächige, von einer Oberfläche umgebene Körper. In aller Regel werden nur Teilbereiche dieser Oberfläche für Ausbildung des Schweiß- bereiches verwendet. Die zu verschweißenden Teilbereiche haben in der Regel eine längliche Form. Werden derartige Teilbereiche miteinander verschweißt, so entsteht ein Schweißbereich in Form einer Schweißnaht.
Die Plastifizierung der Oberflächenteilbereiche der zu verschweißenden Formteile erfolgt in der Regel in einer Tiefe im Bereich von 0,1 bis 2. bevorzugt von 0,2 bis 1 und besonders bevorzugt von 0,3 bis 0,6 mm.
Die Plastifizierungstiefe richtet sich nach den an den Schweißbereich gestellten Materialanforderungen. Je höher die von dem Schweißbereich geforderte Festigkeit ist. um so tiefer ist die Oberfläche der Teilbereiche der Formteile zu plastifizieren.
Demnach ist ein Verbund erhältlich nach einem Verfahren, wobei mindestens ein Teilbereich einer ersten Oberfläche des vorstehend definierten ersten Formteils mit
einer zweiten Oberfläche des vorstehend definierten zweiten Formteils unter Ausbildung eines Schweißbereiches verschweißt wird.
Weiterhin betrifft die Erfindung einen Verbund, wobei der Schweißbereich mindestens eine Reißfestigkeit im Bereich von 25 bis 75. bevorzugt 30 bis 60 und besonders bevorzugt 35 bis 55 N/mm2 aufweist.
Die aus den erfindungsgemäßen Formmassen hergestellten Formteile und die daraus hergestellten Verbünde weisen nur geringe Emissionen an flüchtigen Bestandteilen mit einem wahrnehmbaren Geruch auf. Das Geruchsverhalten von Polymerwerkstoffen wird nach DIN 50011 / PV 3900 beurteilt und gilt für Bauteile des Fahrzeuginnenraums. Das Ergebnis der Geruchsprüfung nach dieser Norm ist im Falle der erfindungs emäßen Formteile im allgemeinen besser als Note 5. bevorzugt besser als Note 4,5 und besonders bevorzugt besser als Note 4. Die Kohlenstoff- Emission der Formteile nach PV 3341 ist im allgemeinen < 50 μgc/g, bevorzugt < 40 μgc/g, besonders bevorzugt < 35 μgc/g. Die Untergrenze liegt vorzugsweise bei 20 μgc/g.
Die erfindungsgemäßen Verbünde und die zu deren Herstellung eingesetzten Formteile weisen weiterhin eine gute Wärmeformbeständigkeit auf. Die Vicat B- Erweichungstemperatur ist im allgemeinen > 120°C, bevorzugt > 125°C und besonders bevorzugt 130°C. Vorzugsweise liegt die Obergrenze der Vicat B- Erweichungstemperatur bei 160°C.
Die erfindungsgemäßen Verbünde und die zu deren Herstellung eingesetzten Formteile weisen femer eine gute Schlagzähigkeit, auch in der Kälte, auf. Dieses äußert sich darin, daß die aus den Formteilen gebildeten Verbünde keinen Bruch selbst bei tiefen Temperaturen zeigen.
Das Elastizitätsmodul der keine Faserverstärkung enthaltenden Formteile der Verbünde liegt im allgemeinen > 2000, bevorzugt > 2200 MPa, maximal bei 3500 MPa, ihre Streckspannung im allgemeinen > 40, bevorzugt > 45 MPa, jedoch vorzugsweise maximal bei 80 MPa, ihre Kerbschlagzähigkeit nach ISO 179/leU ist bruchfrei, ihre Kerbschlagzähigkeit ohne vorherige Wärmelagerung nach ISO 179/leA liegt im allgemeinen > 10 kJ/πr, jedoch jeweils unter 25 kJ/m", und ihre Fließfähigkeit als MVR (Melt- Volume-Ratio 260°C/5 kp Auflagekraft gemäß ISO 1133) ist > 30 cm l0 min, bevorzugt > 40 cm3/ 10 min, jedoch maximal bei 80 cm3/10 min.
Bei faserverstärkten Formteilen der erfindungsgmäßen Verbünde liegt vorzugsweise das Elastizitätsmodul bei > 2000, bevorzugt > 3500 MPa. maximal bei 15000 MPa. ihre Streckspannung im allgemeinen > 40, bevorzugt > 70 MPa. jedoch vorzugsweise maximal bei 150 MPa, ihre Kerbschlagzähigkeit nach ISO 179/leU ist bruchfrei, vorzugsweise liegt sie im Bereich von 30 bis 80 kJ/m" und ihre Fließfähigkeit als MVR (Melt- Volume-Ratio 275 °C/2,16 kp Auflagekraft gemäß ISO 1133) ist > 10 cm3/ 10 min, bevorzugt > 15 cm 10 min. jedoch maximal bei 30 cm3/ 10 min.
Mindestens eines der Formteile der Verbünde weist, auch nach 1000 h dauernder Wärmelagerung bei 130°C, bei -30°C kein Splitterverhalten im Durchstoßversuch (2 und 3 mm Plattendurchmesser, gemäß ISO 6603/2) auf.
Darüber hinaus ist erfindungsgemäß eine Dichte der Verbünde, der zu der Herstellung verwendeten Formteile oder Formmasse im Bereich von 1.1 bis 1.5. bevorzugt von 1,1 bis 1,4 und besonders bevorzugt 1.20 bis 1,30 gegeben.
Weiterhin betrifft die vorliegende Erfindung als weitere Ausführungsform einen Verbund, wobei mindestens eines der Formteile eines oder mehrere der Merkmale i) bis vii) zeigt:
i) Kohlenstoff-Emission nach PV 3341 < 50 μg C/g
ii) Ergebnis der Geruchsprüfung nach DIN 50 011/PV 3900 besser als
Note 5:
iii) Vicat B-Erweichungstemperatur > 120 °C;
iv) Dichte im Bereich von 1,1 bis 1.5 g''mJ
v) Fließfähigkeit als Melt-Volu e-Ratio bei 275°C und 2.16 kp nach ISO 1133 von > 10 cm3/l 0 min:
vi) Schlagzähigkeitsabnahme nach ISO 179/leU nach einer 1000 h dauernder Wärmelagerung bei 120°C von < 30 % gegenüber vor der Wärmelagerung;
vii) Bruchdehnung nach DEN 53457 nach 1000 h dauernder Wärmelagerung bei 130°C > 2%.
Eine Ausführungsform eines erfmdungs gemäßen Verbundes besteht aus mindestens einem faserverstärkten und einem nicht-faserverstärkten Formteil.
Weiterhin betrifft die Erfindung ein Laminat, das einen erfindungsgemäßen Verbund und einen Polykondensatschaum beinhaltet. Vorteilhafterweise sind Formteil des Verbundes und Polykondensatschaum über ihre Oberflächen miteinander fest verbunden. Die Laminate zeichnen sich durch eine hervorragende Schaumhaftung des Schaumes an der Verbund- bzw. Formteiloberfläche aus. ohne daß eine Vorbehandlung dieser, beispielsweise durch einen Primer, notwendig ist. Beim Abziehen oder Abschälen des Schaums von der Formteiloberfläche wird Kohäsionsbruch beobachtet; es verbleiben Schaumreste auf der Oberfläche. Für den Polykondensatschaum können alle dem Fachmann bekannten schäumbaren Polykondensate eingesetzt werden. Es ist in einer weiteren erfindungsgemäßen Ausführungsform bevorzugt, daß der Schaum ohne die Verwendung eines Primers auf die Formteiloberflächen aufgebracht wird. Unter diesen Polykondensaten sind Polyamide und Polyurethane bevorzugt und Polyurethane besonders bevorzugt. Bei den Polyurethanschäumen sind wiederum Halbhart- und Weichschäume besonders bevorzugt, diese können gegebenenfalls Haffvermittler beinhalten. Insbesondere wird als Polyurethanschaum das Produkt Elastoflex® der Elastogran GmbH. Lemförde eingesetzt. Weitere geeignete Polyurethane sind im Kunststoffhandbuch Band 7 „Polyurethane", in 3. Auflage, 1993. Karl Hanser Verlag München. Wien zu entnehmen.
Femer eignen sich die erfindungsgemäßen Formmassen. Formteile. Verbünde. Laminate oder nachfolgenden Gebilde zum Recyceln. Die aus den erfindungsgemäßen Formmassen und Formteilen gewonnenen Recyclate lassen sich wieder zu Formteilen verarbeiten, die mindestens eine der zuvor beschriebenen Materialeigenschaften aufweisen. Derartige Recyclat-Formteile weisen mindestens 10. bevorzugt mindestens 20 und besonders bevorzugt mindestens 70 Gew.-%. bezogen auf das Formteil. Recyclat auf. Das Recycling erfolgt nach dem Fachmann allgemein bekannten Verfahren. Die erfindungsgemäßen Formmassen erleichtem insbesondere das Zerkleinern und thermische Recyclieren der Formteile. In diesem Zusammenhang sind dienfreie Formmassen besonders bevorzugt. Die Recyclat-
Formteile lassen sich genauso wie die recyclatfreien Formteile zu Verbünde durch die vorstehend beschriebene Schweißtechnik verarbeiten.
Für das Recvclen der Formteile, die aus den erfindungsgemäßen Formmassen bestehen, sind prinzipiell zwei Alternativen möglich:
(a) werkstoffliches Recyclen. d.h. die Gewinnung des reinen Polymerwerkstoffes und Zuführung in Prozesse der Schmelzverarbeitung von Polymeren wie Extrusions-, Preß-, Knet- oder Spritzungsprozesse oder
(b) chemisches Recyclen (Rohstoffrecyclen) durch Hydrolyse oder Pyrolyse der Polymermasse und anschließende destillative und/oder extrative Aufbereitung unter Bedingungen, die dem Fachmann allgemein bekannt sind. Die dadurch gewonnenen Rohstoffe können in weiteren Prozessen wiederverwendet werden.
Beim Recyclen der erfindungsgemäßen Verbünde bzw. der daraus hergestellten Gebilden setzt die Recyclingtechnik die üblichen Schritte wie die Demontage leicht zu trennender Werkstoffe sowie Befestigungselemente, das Abschälen von Polyurethanschaum, wenn dieser auf die erfindungsgemäßen Verbünde aufgebracht wurde, das Zerkleinem, das Trennen und Klassieren, weitere Aufbereitungsschritte wie Mischen und Homogenisieren in dafür geeigneten Vorrichtungen, das Reinigen und Entstauben unter dem Fachmann allgemein bekannten Verfahrensbedingungen voraus. Dem folgt die Wiederverarbeitung des Polymeren in der vorstehend beschriebenen Weise.
Aufgrund der oben genannten Eigenschaften, insbesondere der Wärmealterungsund der Wärmeformbeständigkeit, eignen sich die erfindungsgemäßen Formmassen oder Formteile, Verbünde, Laminate oder Recyclate oder mindestens zwei davon für die Verwendung in Gebilden, insbesondere für Anwendungen im Innenbereich von Kraftfahrzeugen oder für Karosserieaußenteile von Kraftfahrzeugen.
Weiterhin betrifft die Erfindung Gebilde, vorzugsweise für den Innenraum von Kraftfahrzeugen oder für Karosserieaußenteile von Kraftfahrzeugen, beinhaltend erfindungsgemäße Formmassen, Formteile, Verbünde, Laminate oder Recyclate oder mindestens zwei davon.
Besonders bevorzugt ist es. daß die erfindungsgemäßen Gebilde laserbemusterbar sind.
Erfindungsgemäße Gebilde für den Kraftfahrzeuginnenraum sind vorzugsweise Abdeckungen. Ablagefächer. Instrumententafelträger, Türbrüstungen, Teile für die Mittelkonsole sowie Halterungen für Radio und Klimaanlage, Blenden für die Mittelkonsole, Blenden für Radio, Klimaanlage und Aschenbecher, Verlängerungen der Mittelkonsole. Stautaschen, Ablagen für die Fahrer und Beifahrertür, Ablagen für die Mittelkonsole. Bauteile für den Fahrer- und den Beifahrersitz, wie Sitzverkleidungen, Lichtschaltergehäuse, Lampengehäuse, Gehäuse für die Fahrzeugelektronik, wie Antiblockiersystem-, Anti- schlupfregelungs-, elektronische Stabilitätsregelungs-, Getriebe-, Sitz-, Spiegelmotor-, Fensterhebermotor-, Verdecksteuerungs-, Airbagauslöse-, Sitzbelegungs- erkennungs-, Innenraumsicherungs-, Beschleunigungssensor-, und Zündelektronik, Steckerleisten, Steckverbinder. Schließanlagengehäuse, Wischergehäuseabdeckungen, Schloßgehäuse sowie Gepäckträgerdachleisten, Defrosterkanal. Innenspiegelgehäuse, Schiebedachelemente wie Schiebedachrahmen. Instrumen- tenhutzen- und Blenden, Instrumentenfassungen. Ober- und Unterschale für den Lenkstock, Luftführungskanäle. Luftausströmer und Zwischenstücke für Personenanströmer und Defrosterkanal. Türseitenverkleidungen, Verkleidungen im Kniebereich, Luftaustrittsdüsen. Entfrosteröffnungen. Schalter und Hebel. Diese Anwendungen stehen nur beispielhaft für denkbare Kraftfahrzeug-Innenanwendungen und sind nicht auf Kraftfahrzeug-Innenanwendungen beschränkt.
Weiterhin sind als Gebilde für Karosserieaußenteile, insbesondere Kotflügel. Heckklappen, Seitenverkleidungen, Stoßstangen. Beplankungen. Kennzeichentafelträger, Blenden, Schiebedachplatten oder -Rahmen sowie Stoßfänger oder deren Bestandteile bevorzugt.
Zudem seien Bootskörper. Rasenmähergehäuse. Gartenmöbel. Motorradteile Kameragehäuse, Handygehäuse, Stutzen für Femgläser, Wrasenkanäle für Dunstabzugshaben, Teile für Dampfkochtöpfe, Gehäuse für Heißluftgrill und Pumpengehäuse nur beispielhaft als weitere, nicht auf den Kraftfahrzeugbereich beschränkte Gebilde genannt.
Eine andere bevorzugte Gruppe der aus den erfindungsgemäßen Verbunden herstellbaren Gebilde sind Gaszählergehäuse. Windleitschaufeln. Stellmotorgehäuse, wobei die Stellmotoren vorzugsweise im Kfz-Bau eingesetzt werden. Bohrmaschinenteile, Ofenteile, insbesondere zu Wärmeisolierung, wie Halteknöpfe und Ofengriffe. Scheinwerferteile, insbesondere nicht transparente wie Gehäuse. Scheibenwischerteile, insbesondere Wischerblätter. Spoiler. Spiegelträgerplatten für Kfz-Spiegel, Lufteinzugsgitter und Teile. insbesondere Gehäuse. für Waschmaschinensteuerungen.
Die Verwendung der Verbünde hat sich insbesondere bewährt bei Formteilen Steckverbindern. Gehäuseteilen, insbesondere für die Groß-Kfz-Elektronik. wie insbesondere ABS/ASR-, ESP-Getriebe-, Sitz-, Spiegelmotor-,
Fensterhebermotor-. Verdecksteuerungs-, Airbagauslöse-, Innenraumsicherungs-, Beschleunigungssensor-, und Zündelektronik sowie auch bei der Elektronik zur Erkennung der Sitzbelegung. Femer ist es bevorzugt, die erfindungsgemäße Formmasse für Schließanlagengehäuse. Autorelais. Deckel für Wischergehäuse sowie für Schloßgehäuse zu verwenden.
Femer sind die erfindungsgemäßen Verbünde für andere im Haushaltsbereich, vorzugsweise im Küchenbereich, eingesetzte Formkörper geeignet. Hierzu zählen Brotbackmaschinen, Toaster, Tischgrills, Küchenmaschinen, elektrische Dosenöffner und Saftpressen. Bei diesen Gegenständen werden aus den erfindungsgemäßen Verbunden vorzugsweise Schalter, Gehäuse. Griffe und Deckel hergestellt. Weiterhin lassen sich die erfindungsgemäßen Verbünde für Formteile von Herden verwenden. Bei Herden sind Herdgriffe, Herdknöpfe und Schalter besonders bevorzugt.
Eine andere Verwendung der erfindungsgemäßen Verbünde liegt in Formteilen vor, die den Anforderungen der Federal Drug Administration oder vergleichbarer nationaler Behörden anderer Länder entsprechen. In diesem Bereich sind insbesondere Arzneimittelverpackungen und Gebinde für Arzneimittelkits bevorzugt.
Zudem lassen sich die erfindungsgemäßen Verbünde im Bereich der Lebensmittelverpackung einsetzen. Hier sind Gebilde aus den erfindungsgemäßen Verbunden wie Schachteln. Töpfe. Schalen und Behältnisse anderer Art bevorzugt.
Im Zusammenhang mit den Verwendungen der erfindungsgemäßen Verbünde ist insbesondere deren Lebensmittelechtheit und Fett- sowie Flüssigkeitsresistenz, die sich insbesondere bei Teilen von Haushaltsgeräten positiv auswirken, hervorzuheben.
Besonders bewährt hat sich der Einsatz der vorstehend definierten Verbünde zur Herstellung von Gebilden, die hohen Temperaturbelastungen ausgesetzt sein können. Derartige Verbünde sind insbesondere Scheinwerferteile, die in dem
Bereich des Scheinwerfers eingesetzt werden, in dem während des Betriebs des Scheinwerfers Temperaturen über 100 °C, bevorzugt 110 °C und besonders bevorzugt 130 °C und maximal 200 °C auftreten können. Derartige Teile können sowohl glasfaserverstärkt als auch glasfaserunverstärkt sein.
Der Vorteil des Einsatzes der erfindungsgemäßen Verbünde liegt insbesondere darin, daß es bei derartigen Scheinwerferteilen mit reflektierender, metallisierter Oberfläche zu keiner Ermattung dieser Oberflächen kommt. Weiterhin führt der Einsatz der erfindungsgemäßen Verbünde dazu, daß es auch bei längerem Betrieb des Scheinwerfers nicht zu Ablagerungen auf den transparenten Bereichen des Scheinwerfers, durch die das Licht tritt, kommt und die Reflektionseigenschaften von metallisierten Oberflächen dieser Formkörper erhalten bleiben. Die erfindungsgemäßen Verbünde lassen sich auch zur Herstellung weiterer Scheinwerferbauteile verwenden. Zu diesen Scheinwerferbauteilen zählen insbesondere Scheinwerfergehäuse, -rahmen, -halterungen und -führungen, wobei Scheinwerferrahmen bevorzugt sind.
Weiterhin bleiben die anderen vorteilhaften Eigenschaften der erfindungsgemäßen Verbünde wie niedrige Zykluszeiten, keine Formbelagsbildung bei der Spritzgußverarbeitung sowie hervorragende Qualität der metallisierten Oberfläche erhalten.
Insbesondere ist keine Eintrübung der metallisierten Oberfläche beim Erwärmen des Formteils auf Temperaturen im Bereich von 100 bis 200 °C, bevorzugt von 110 bis 180 °C und besonders bevorzugt von 130 bis 170 °C zu beobachten, so daß Gebilde mit metallisierten Oberflächen mit dauerhaften Reflektionseigenschaften erhalten werden können.
Femer hat sich der Einsatz der erfindungsgemäßen Verbünde bei der Herstellung von großflächigen Gebilden, die im Verhältnis zu ihrer Fläche vergleichsweise dünn sind, bei denen ein hervorragendes Entformungsverhalten gefordert ist, bewährt. Derartige großflächige Gebilde sind insbesondere Schiebedachtraversen. Karosserieteile, Lufteinlaßgitter, Teile von Instrumententafeln, Abdeckungen, Luftkanäle. Anbauteile, insbesondere für die Mittelkonsole als Teil des Handschuhfachs und Tachohutzen.
Die erfindungsgemäßen Verbünde und Laminate zeichnen sich durch gute Wärmestabilität und Hydrolysebeständigkeit im Wechselklima aus. Die Verarbeitung erfolgt weitestgehend ohne Veränderung der Polymermatrix (Verfärbung). Sie eignen sich zur Herstellung von Fasern, Folien und Formkörpern, insbesondere für Anwendungen im Elektro- und Elektronikbereich, sowie für die Laserbeschriftung. Bevorzugte Anwendungen sind Kfz-Außen- und -Innenteile.
Die Recyclate können ebenso Bestandteil der vorstehenden Gebilde sein oder diese ganz bilden.
Zudem betrifft die Erfindung ein Verfahren zur Einstellung mindestens einer der zuvor definierten Eigenschaften einer Formmasse, vorzugsweise einer der zuvor definierten Formmassen, für die erfindungsgemäßen Laminate durch die Variation der Konzentration von mindestens einer der vorstehend definierten Komponenten in den oben definierten Bereichen. Vorzugsweise erhöht sich die Festigkeit mit zunehmender Menge an Fasern. Hierbei ist es besonders bevorzugt, eine Festigkeit des Verbundes im Bereich von 45 bis 60 und bevorzugt von 50 bis 55 N/mm" durch einen Fasergehalt mindestens eines, vorzugsweise aller Formteile des Verbundes, im Bereich von 15 bis 25, vorzugsweise 17 bis 23 Gew.-%, bezogen auf die jeweilige Formmasse des jeweiligen Formteils, einzustellen, um einen derartigen Verbund zu erhalten.
Die Erfindung wird durch die nachstehenden Beispiele näher erläutert:

Die Komponenten der in Tabelle 1 angegebenen Rezepturen sind nachfolgend aufgeführt:
PBT: Polvbutylenterephthalat mit einer Viskositätszahl von 130 ml/g und einem Carboxylendgruppengehalt von 34 mval/kg (Ultradur B 4500 der BASF AG) (VZ gemessen in 0,5 gew.-%iger Lösung aus Phenol/o-Dichlorbenzol), 1 : 1- Mischung bei 25°C gemäß ISO 1628.
Glasfaser
Mit Schlichte: Glasfaser mit monomeren Aminosilan/Epoxypolymer- schlichte mit einem mittleren Faserdurchmesser von 10 μm (Firma Asahi Fiber Glass Co. Ltd, Type: CS 03 JA FT 592.
Glasfaser Standard: Schnittglasfaser mit mittlerem Faserdurchmesser von 10 μm und einer Schlichte aus Polyurethan/Epoxypolymer (3540 der Firma PPG Ind. Fiberglass B.V.)
ASA: Emmulsionspfropfkautschuk aus Butylacrylatkautschuck (40 Gew.-%. bezogen auf den Emmulsionspfropfkautschuk) mit Poly(styrol-co-acrylnitril)-Pfropfhülle (60 Gew.-%. bezogen auf den Emmulsionspfropfkautschuk mit 75 Gew.-% Styrol und 25 Gew.-% Akrylnitril, jeweils bezogen auf die Pfropfhülle)
PSAN: Styrol-Acrylnitril-Copolymer mit 35 Gew.-% Acrylnitril
Entformungs- hüfsmittel: Pentaerythrittetrastearat
(Loxiol VPG 861 der Firma Henkel KGaA)
Nukleierungsmittel: Talkum
Ruß: Black Pearls 880
Die Komponenten wurden gemäß Tabelle 1 auf einem Zweischneckenextmder bei 250 bis 270°C abgemischt und extrudiert.

Tabelle 2 enthält die Vibrationsschweißbdingungen und die Ergebnisse der durchgeführten Materialprüfungen. Hierzu wurden näpfchenförmige verzugsarme Prüfkörper mit 50 mm Außendurchmesser eingesetzt. Weiterhin wurde eine lineare Vibrationsschweißmaschine mit ca. 240 Hz Schwingungsfrequenz verwendet.

Claims
1. Verbund, bestehend aus mindestens einem ersten Formteil und einem zweiten Formteil, wobei das erste Formteil und das zweite Formteil miteinander über mindestens einen Teilbereich einer Oberfläche α des ersten Formteils und einer Oberfläche ß des zweiten Formteils über einen Schweißbereich starr verbunden sind, wobei mindestens das erste Formteil zu mindestens 50 Gew.- %, bezogen auf das erste Formteil, aus einer Formmasse besteht, enthaltend:
A) 5 bis 99 Gew.-% eines Polyesters,
B) 1 bis 95 Gew.-% eines mit einer Aminosilanverbindung und einem Epoxypolymeren vorbehandelten faserförmigen Füllstoffs.
C) 0 bis 30 Gew.-% eines kautschukelastischen Polymerisats.
D) 0 bis 40 Gew.-% weitere Zusatzstoffe,
wobei die Summe der Gewichts-% der Komponenten A) bis D) 100 % ergibt.
2. Verbund nach Anspruch 1 mit einer Formmasse, enthaltend
20 bis 98 Gew.-% der Komponente A), 1 bis 55 Gew.-% der Komponente B), 1 bis 25 Gew.-% der Komponente C).
3. Verbund nach Anspruch 1 oder 2, wobei die Komponenten A) aus einer Mischung aus Polybutylenterephthalat und Polyethylenterephthalat und/oder einem Polycarbonat aufgebaut ist.
4. Verbund nach den Ansprüchen 1 bis 3, wobei die mittlere arithmetrische Faserlänge der Komponente B) 5 bis 25 mm beträgt.
5. Verbund nach den Ansprüchen 1 bis 4. wobei die Komponente C) 0.1 bis 30 Gew.-%. bezogen auf 100 Gew.-% C), funktioneile Monomere enthält.
6. Verbund nach einem der Ansprüche 1 bis 5, wobei mindestens eines der Formteile eines oder mehrere der folgenden Merkmale i) bis vii) zeigt:
i) Kohlenstoff-Emission nach PV 334K 50 μg C/g
ii) Ergebnis der Gemchsprüfung nach DIN 50 011/PV 3900 besser als Note 5;
iii) Vicat B-Erweichungstemperatur > 120 °C;
iv) Dichte im Bereich von 1,1 bis 1,5 g/m ;
v) Fließfähigkeit als Melt- Volume-Ratio bei 275°C und 2.16 kp nach
ISO 1133 von > 10 cm3/10 min; vi) Schlagzähigkeitabnahme nach ISO 179/leU nach einer 1000 h dauernder Wärmelagerung bei 120°C von < 30 % gegenüber vor der Wärmelagerung;
vii) Bruchdehnung nach DIN 53457 nach 1000 h dauernder
Wärmelagerung bei 130°C > 2%.
7. Verfahren zur Herstellung eines Verbundes nach einem der Ansprüche 1 bis 6, bei dem mindestens ein Teilbereich der Oberfläche α mit einem Teilbereich der Oberfläche ß unter Ausbildung eines Schweißbereiches verschweißt wird.
8. Verbund, erhältlich nach einem Verfahren, wobei mindestens ein Teilbereich einer Oberfläche α des in Anspruch 1 definierten ersten Formteils mit einem Teilbereich einer Oberfläche ß des in Anspruch 1 definierten zweiten Formteils unter Ausbildung eines Schweißbereiches verschweißt wird.
9. Verbund nach einem der Ansprüche 1 bis 6 und 8 oder Verfahren nach Anspruch 7, wobei der Schweißbereich mindestens eine Reißfestigkeit im Bereich von 25 bis 75 N/mm2 aufweist.
10. Recyceln von Formteilen oder Formmassen, jeweils aus einem Verbund nach einem der Ansprüche 1 bis 6 sowie 8 und 9, oder Verbund nach einem der Ansprüche 1 bis 6 sowie 8 und 9 oder mindestens zwei davon.
11. Recyclat, erhältlich aus Formteilen oder Formmassen, jeweils aus einem Verbund nach einem der Ansprüche 1 bis 6 sowie 8 und 9, oder Verbund nach einem der Ansprüche 1 bis 6 sowie 8 und 9 oder mindestens zwei davon.
12. Verwendung von einem Verbund nach einem der Ansprüche 1 bis 6 sowie 8 und 9, oder Recyclaten nach Anspruch 11, oder mindestens zwei davon in Gebilden oder Laminaten.
13. Gebilde oder Laminate, enthaltend einen Verbund nach einem der Ansprüche 1 bis 6 sowie 8 und 9 oder Recyclaten nach Anspruch 11 , oder mindestens zwei davon.
14. Verwendung eines Verbunds nach einem der Ansprüche 1 bis 6 sowie 8 und 9 oder Gebilden oder Laminaten nach Anspruch 13 in Kraftfahrzeugen.
