Description
- Die Erfindung geht von einem Verfahren zum Herstellen eines Kommutatorsegmentringes nach der Gattung des Hauptanspruchs aus.
- Es ist schon ein Verfahren bekannt, bei dem ein Kommutatorsegmentring durch Fliesspressen hergestellt wird. Bei dem mit diesem Verfahren hergestellten Kommutatorsegmentring ist das Profil der die Kommutatorsegmente bildenden Innenrippen zumindest in einem Endabschnitt nicht voll ausgebildet. Das rührt beispielsweise von behindertem Werkstofffluss durch Reibung zu Beginn des Umformvorgangs her und durch mangelnden Kraftaufbau zum Überwinden der Reibungseinflüsse. Bei den bekannten Kommutatorsegmentringen ist daher von Nachteil, dass das am inneren Ende jedes Kommutatorsegmentes auszubildende Verankerungsmittel sich nicht über die ganze Länge des Kommutatorsegments mit gleichem Querschnitt anformen lässt. In den Endabschnitten der einzelnen Segmente steht dafür nicht genügend Material zur Verfügung. Die Segmente können mit derartig profilierten Verankerungsmitteln nicht auf ihrer ganzen Länge schleuderfest im Isolierkörper des Kommutators befestigt werden. Das führt zum Ausreissen der Segmente aus dem Isolierkörper besonders bei Kommutatoren in schnellaufenden elektrischen Maschinen.
- Das erfinderische Verfahren mit den kennzeichnenden Merkmalen des Hauptanspruchs hat demgegenüber den Vorteil, dass die Innenrippen des mit dem Verfahren hergestellten Kommutatorsegmentringes auf der ganzen Länge den vollen Querschnitt aufweisen. Somit lassen sich die beispielsweise in Umfangsrichtung in die Segmentteilnuten ragenden Verankerungsmittel auf der ganzen Länge der Kommutatorsegmente vollständig ausbilden, die Kommutatorsegmente auf ihrer ganzen Länge im Isolierkörper des Kommutators verankern und derartige Kommutatoren als ausreichend schleuderfest in schellaufenden elektrischen Maschinen verwenden. Als weiterer Vorteil ist anzusehen, dass das erfinderische Verfahren mit einem Umformwerkzeug durchgeführt wird, dass durch eine geteilte Formstempelausführung in einem unterbrochenen Arbeitshub mit verhältnismässig geringem Kraftaufwand der Kommutatorsegmentring aus einem ringförmigen Rohling umgeformt werden kann.
- Durch die in den Unteransprüchen aufgeführten Massnahmen sind vorteilhafte Weiterbildungen des im Hauptanspruch anzugebenden Verfahrens möglich. Besonders vorteilhaft ist, dass bereits im ersten Abschnitt des Arbeitshubes ausser dem Flansch ein Ansatz des Schaftes mit vollständig ausgebildetem Profil der Innenrippen an den Rohling angeformt wird und gegen den die Innenrippen anformenden Teil des Umformstempels ein Gegenstempel wirkt, der das vollständige Ausbilden des Profils auf der ganzen Länge der Innenrippen unterstützt sowie als Auswerfer des Kommutatorsegmentringes aus dem Umformwerkzeug wirkt. Darüber hinaus ist von Vorteil, dass mit dem erfinderischen Verfahren durch Vorwärts-oder Rückwärtsfliesspressen der Rohling in den Kommutatorsegmentring umgeformt werden kann.
- Ausführungsbeispiele der Erfindung sind in der Zeichnung dargestellt. Es zeigen Figur 1 einen Rohling für einen Kommutatorsegmentring und Figur 2 den Kommutatorsegmentring, jeweils im Längsschnitt, Figur 3 den Kommutatorsegmentring im Querschnitt entlang der Linie 111-111 in Figur 2, Figur 4 ein erstes Ausführungsbeispiel eines Umformwerkzeuges zum Vorwärtsfliesspressen am Ende des ersten Abschnittes des Arbeitshubes, Figur 5 das Umformwerkzeug am Ende des Arbeitshubes, Figur 6 ein zweites Ausführungsbeispiel eines Umformwerkzeuges zum Rückwärtsfliesspressen am Ende des ersten Abschnittes des Arbeitshubes und Figur 7 das Umformwerkzeug am Ende des Arbeitshubes; die Umformwerkzeuge sind in den Figuren 4 bis 7 im Längsschnitt dargestellt.
- Ein Rohling 1 für einen Kommutatorsegmentring 2 eines Kommutators ist aus einem für Kommutatoren geeigneten Werkstoff, beispielsweise Kupfer hergestellt. Der Rohling 1 hat die Form eines Ringes mit rundem oder rechteckigem Querschnitt. Der Rohling 1 kann ein Abschnitt 4 von einem Hohlzylinder sein. Desgleichen kann der Rohling 1 aus einem Strangabschnitt gebildet sein, der zu einem Ring gebogen ist.
- Um den Rohling 1 in den Kommutatorsegmentring 2 kaltumzuformen, wird in einem erfinderischen Verfahren aus dem ringförmigen Rohling 1 ein Schaft 3 mit einem-Fiansch 4 an einem Ende gebildet. Dabei werden mittels eines Formstempels an der Innenseite des Rohlings eine Vielzahl axialer Innenrippen ausgebildet, welche im gleichen Winkelabstand zueinander angeordnet sind. Die Innenrippen bilden die Ausgangsform für Kommutatorsegmente 5, welche durch Segmentteilnuten 6 voneinander getrennt und nur am Umfang durch schmale Stege 7 verbunden sind.
- Das Kaltumformen des Rohlings 1 in den Kommutatorsegmentring 2 erfolgt in einem mehrteiligen Umformwerkzeug in einem Arbeitsgang mit zwei Abschnitten des Arbeitshubes. Zwischen den beiden Abschnitten des Arbeitshubes ist eine kurze Pause einstellbarer Dauer vorgesehen.
- Ein erstes Ausführungsbeispiel des Umformwerkzeugs zum Vorwärtsfliesspressen ist in den Figuren 4 und 5 dargestellt, und zwar in Figur 4 am Ende des ersten Abschnittes und in Figur 5 am Ende des zweiten Abschnittes des Arbeitshubes.
- Eine untere Stempelplatte 8 ist mit einer Bohrung 9 versehen, in die eine hohlzylinderförmige Matrize 10 eingesetzt ist. Die Stirnseite 11 der Matrize 10 ist gleich der Form des Flansches 4 des umzuformenden Kommutatorsegmentringes 2. In die Bohrung 12 der Matrize 10 ragt ein unterer Stempel, der als Gegenstempel 13 und Auswerfer dient. Der Gegenstempel 13 hat einen kurzen zylindrischen Endabschnitt 14 mit etwas kleinerem Durchmesser. Am anderen Ende des Gegenstempels 13 liegt in an sich bekannter und nicht näher dargestellter Weise ein Steuerstempel eines ebenfalls nicht dargestellten, an sich bekannten einstellbaren elastischen Steuermittels an, das beispielsweise eine hydraulische Gegenhaltung oder eine Gasfeder ist.
- In einer mittleren Stempelplatte 15, welche gegenüber der unteren Stempelplatte 8 bewegbar ist, ist ein Ringstempel 16 befestigt. Sein Aussendurchmesser entspricht dem Durchmesser der Bohrung 9 der unteren Stempelplatte 8. Der Ringstempel 16 hat eine mit Längszähnen 17 versehene Innenbohrung. Die Zähne 17 haben das Profil der Kommutatorsegmente 5. In der mit den Zähnen 17 versehenen Innenbohrung des Ringstempels 16 ist ein oberer Stempel als Formstempel 18 längsbewegbar geführt. Er stützt sich an einer Federanordnung 19 einer Werkzeugsteuerung ab, die mit einer oberen Stempelplatte 20 in Wirkverbindung steht. Die mittlere und die obere Stempelplatte 15 bzw. 20 sind miteinander und relativ zueinander bewegbar. Der Formstempel 18 ist am Umfang seines formenden Abschnittes mit in gleichem Winkelabstand voneinander angeformten Zähnen 21 versehen, deren Profil den Segmentteilnuten 6 des Kommutatorsegmentringes 2 entspricht und die sich zwischen die Zähne 17 des Ringstempels 16 erstrecken.
- In der Ausgangsstellung des in den Figuren 4 und 5 dargestellten Umformwerkzeugs sind zum Einlegen des Rohlings 1 die mittlere und die obere Stempelplatte 15 bzw. 20 sowie die den geteilten Umformstempel bildenden Ringstempel 16 und Formstempel 18 in ihrer obersten Stellung gehalten. Der Formstempel 18 ist noch hinter die Stirnseite 22 des Ringstempels 16 zurückgezogen. Der Gegenstempel 13 ist soweit in die Bohrung 12 der Matrize 10 vorgeschoben, dass seine Stirnseite 23 um etwa die Dicke des anzuformenden Flansches 4 gegenüber der Stirnseite 11 der Matrize 10 zurücksteckt.
- Der Rohling 1 wird in die Bohrung 9 der unteren Stempelplatte 8 eingesetzt, so dass er auf der die Werkstückauflage bildenden Stirnseite 11 der Matrize 10 liegt.
- Während des ersten Abschnittes des Arbeitshubes werden zunächst die mittlere und die obere Stempelplatte 15 und 20 mit dem Ringstempel 16 und dem Formstempel 18 auf den Rohling 1 zubewegt. Ring- und Formstempel 16 bzw. 18 bewegen sich beim Vorwärtsfliesspressen in derselben Richtung. Liegt der nunmehr in der Bohrung 9 der unteren Stempelplatte 8 geführte Rlngstempel 16 auf dem Rohling 1 auf, wird er angehalten und nur der Formstempel 18 wird weiter in den Rohling 1 bewegt, bis er an der Stirnseite 23 des Gegenstempels 13 anliegt und die obere Stempelplatte 20 auf dem Ringstempel 16 oder der mittleren Stempelplatte 15 sitzt. Form- und Gegenstempel 18 bzw. 13 werden in dieser Stellung in an sich bekannter und nicht näher dargestellter Weise druckdicht aneinandergehalten. Der Ringstempel 16 formt sodann den Rohling 1 um, wobei er sich gegenüber dem Formstempel 18 weiter in die Bohrung 9 bewegt. Das überschüssige Material des Rohlings 1 wird in die Matrize 10 bis an den Gegenstempel 13 verdrängt und bildet einen Schaftansatz 24 für den Kommutatorsegmentring 2. In einem eingestellten Zeitabschnitt bildet sich entlang des Formstempels 18 in der Vorstufe des Flansches 4 und dem Schaftansatz 24 das Profil der als spätere Kommutatorsegmente 5 dienenden Innenrippen vollständig aus. Während dieses Zeitabschnittes findet keine Stempelbewegung statt, so dass der erste Abschnitt des Arbeitshubes zuvor beendet wurde (Figur 4). Der durch den Endabschnitt 14 des Gegenstempels 13 und die Bohrung 12 der Matrize 10 gebildete enge Ringspalt 25 unterstützt durch die Aufnahme fliessgepressten Werkstoffs die vollständige Ausbildung des Profils der Innenrippen besonders im Endabschnitt des anzuformenden Schaftes 3 des Kommutatorsegmentringes 2 am Ende des ersten Abschnitts des Arbeitshubes.
- Im anschliessenden zweiten Abschnitt des Arbeitshubes wird der Gegenstempel 13 in seine die Länge des Schaftes 3 des Kommutatorsegmentringes 2 begrenzende untere feste Endstellung in der Bohrung 12 zurückbewegt. Die mittlere und die obere Stempelplatte 15 bzw. 20 werden auf die untere Halteplatte 8 zu bewegt, bis die mittlere Stempelplatte 15 auf der unteren Stempelplatte 8 aufliegt. Der mitbewegte Ringstempel 16 hat dann den Flansch 4 in seine Endform gebracht, während der Formstempel 18 noch unterstützt durch die Kraft der Federanordnung 19 und mitgenommen von der Reibkraft beim Stofffluss zwischen dem fliessgepressten Werkstoff und dem Zahnprofil sich bis an die erneute Anlage an der Stirnseite 23 des Gegenstempels 13 in die Matrize 10 bewegt, so dass sich dabei der Schaft 3 mit vollem Innenrippenprofil ausbildet (Figur 5). Alsdann ist das Ende des Arbeitshubes erreicht.
- Der Kommutatorsegmentring 2 wird anschliessend bei geöffnetem Werkzeug durch den Gegenstempel 13 als Auswerfer beim Rückkehren in dessen Ausgangsstellung in die Entnahmestellung geschoben.
- Der Kommutatorsegmentring 2 kann anschliessend in an sich bekannter und nicht näher dargestellter Weise von dem im Ringspalt 25 gebildeten Rand befreit sowie mit Verankerungsmitteln und einer Isolierstoffnabe versehen werden, in der die Kommutatorsegmente 5 verankert werden.
- Desgleichen werden dann die Kommutatorsegmente 5 durch Entfernen der Stege 7 getrennt und im Flansch 4 ausgebildete Anschlussfahnen mit Fahnenschlitzen versehen und somit der Kommutator fertiggestellt.
- Ein zweites Ausführungsbeispiel des Umformwerkzeugs zum Rückwärtsfliesspressen ist in den Figuren 6 und 7 vereinfacht dargestellt und zwar in Figur 6 wiederum am Ende des ersten Abschnitts und in Figur 7 am Ende des zweiten Abschnitts des Arbeithubes. Soweit die Teile gleich denen des ersten Ausführungsbeispieles nach den Figuren 4 und 5 sind, haben sie dieselben Bezugszahlen.
- Eine Führungsplatte 26 ist mit einer Längsbohrung 27 versehen, in der ein unterer Stempel als Formstempel 18 längsbewegbar geführt. Das obere Ende des Formstempels 18 ist mit den Zähnen 21 im Profil der Segmentteilnuten 6 versehen. Auf die untere Stirnseite des Formstempels 18 wirkt wiederum die hier nicht näher dargestellte Federanordnung 19 der Werkzeugsteuerung.
- Auf der Führungsplatte 26 ist die untere Stempelplatte 8 befestigt, in deren Bohrung 9 die hohlzylinderförmige Matrize 10 eingesetzt ist. Die Bohrung 12 der Matrize 10 ist mit in Längsrichtung laufenden Zähnen 28 versehen, die das Profil der Kommutatorsegmente 5 haben. Die Stirnseite 11 der Matrize 10 bildet wiederum die Werkstückauflage.
- Der in der mittleren Stempelplatte 15 fest angeordnete Ringstempel 16, welcher mit dem Formstempel 18 den geteilten Umformstempel bildet, bewegt sich beim Rückwärtsfliesspressen jedoch entgegengesetzt zum Formstempel 18. In der Mittelbohrung 29 des Ringstempels 16 ist der hier als Gegenstempel 13 dienende Oberstempel geführt. Der Gegenstempel 13 hat am unteren Ende den Endabschnitt 14 mit dem kleineren Durchmesser. Das obere Ende des Gegenstempels 13 ist mit einem Bund 30 versehen, der in einem erweiterten Endabschnitt 31 der Längsbohrung 29 geführt ist, welcher über eine Ringschulter 32 in die Längsbohrung 29 übergeht. An der Stirnseite 33 des Bundes 30 liegt ebenfalls in an sich bekannter und nicht näher dargestellter Weise ein Steuerstempel eines einstellbaren elastischen Steuermittels an.
- In der Ausgangsstellung des Umformwerkzeugs ist die mittlere Stempelplatte 15 mit dem Ringstempel 16 und dem im Ringstempel 16, 29, 31 geführten Gegenstempel 13, 30 von der unteren Stempelplatte 8 wegbewegt in der obersten Stellung gehalten. Der Gegenstempel 13 liegt dabei mit seinem Bund 30 an der Ringschulter 32 des Ringstempels 13 an. Die Ringschulter 32 begrenzt die Bewegung des Gegenstempels 13 gegenüber dem Ringstempel 16 in Richtung auf die Matrize 10. Der axiale Abstand zwischen der Ringschulter 32 und der Stirnseite 22 des Ringstempels 16 sowie die Länge des Gegenstempels 13 zwischen dem Bund 30 und der Stirnseite 23 am Endabschnitt 14 bestimmen die Länge des Schaftansatzes 24, der im ersten Abschnitt des Arbeitshubes angeformt wird. Der Formstempel 18 erstreckt sich in der Ausgangsstellung in die Matrize 10, so dass die Stirnseite des Formstempels 18 nicht über die Stirnseite 11 der Matrize 10 hinausragt.
- Der Rohling 1 wird in die Bohrung 9 der unteren Stempelplatte 8 eingesetzt, so dass er auf der die Werkstückauflage bildenden Stirnseite 11 der Matrize 10 liegt.
- Während des ersten Abschnittes des Arbeitshubes wird der Formstempel 18 aus der Matrize 10 und durch den Rohling 1 geschoben, während die mittlere Stempelplatte 15 mit dem Ringstempel 16 auf die untere Stempelplatte 8 zu bewegt werden. Der Ringstempel 16 taucht dabei um eine eingestellte Länge in die Bohrung 9 und formt den Rohling 1 in eine Vorstufe des Flansches 4 des Kommutatorsegmentringes 2 um. Der überschüssige Werkstoff des Rohlings 1 fliesst währenddessen in die Bohrung 29 des Ringstempels 16 bis an den Gegenstempel 13, der mit seiner Stirnseite 23 druckdicht an die Stirnseite des Formstempels 18 gepresst ist. Dabei bildet sich bei nunmehr stehenden Stempeln 13, 16, 18 am Ende des ersten Abschnitts des Arbeitshubes während eines eingestellten Zeitabschnittes in der Flanschvorstufe und dem Schaftansatz 24 zwischen den Zähnen 21 des Formstempels 18 das vollständige Profil der Innenrippen und somit der Kommutatorsegmente 5 aus. Der Werkstofffluss wird noch dadurch unterstützt, dass ein ganz geringer Teil des Werkstoffes des Rohlings 1 in den engen Ringspalt 25 am Umfang des Endabschnittes 14 des Gegenstempels 13 fliessen kann (Figur 6).
- Daran schliesst sich der zweite Abschnitt des Arbeitshubes an. Der Ringstempel 16 wird weiter auf die Vorstufe des Flansches 4 gedrückt, bis die mittlere Stempelplatte 15 auf der unteren Stempelplatte 8 liegt. Währenddessen wird in entgegengesetzter Richtung der Gegenstempel 13 in seine die Länge des Schaftes 3 begrenzende Stellung in der Bohrung 29 zurückbewegt und dort gehalten. Der dem Gegenstempel 13 folgende Formstempel 18 unter dem Einfluss der Kraft der nicht dargestellten Federanordnung der Werkzeugsteuerung und mitgenommen von der Reibkraft beim Stofffluss zwischen dem fliessgepressten Werkstoff und dem Zahnprofil wird bis zur druckdichten Anlage an der Stirnseite 23 des Gegenstempels 13 bewegt, wobei sich der Schaft 3 des Kommutatorsegmentringes 2 mit dem vollen Innenrippenprofil für die Kommutatorsegmente 5 ausbildet. Nunmehr ist das Ende des zweiten Abschnittes und somit des ganzen Arbeitshubes erreicht (Figur 7).
- Der Kommutatorsegmentring 2 wird anschliessend wiederum bei geöffnetem Umformwerkzeug durch den Gegenstempel 13 als Auswerfer beim Rückkehren in dessen Ausgangsstellung aus der Bohrung 29 des Ringstempels 16 in die Entnahmestellung geschoben.
- Der Kommutatorsegmentring 2 wird wie zuvor beim ersten Ausführungsbeispiel beschrieben zum Kommutator komplettiert.
