发明概述
针对上述困难和问题,本发明提供了新的湿擦拭巾,该湿擦拭巾具备改进了的柔软度和挠性同时具备足够的强度、整体保持性和弹性。
一方面,本发明涉及一种湿擦拭巾,该湿擦拭巾包括一个无纺层状基底片材。所述层状基底片材包括至少两层,这两层彼此面对设置,其中一层所包含的纤维不包含在另外一层中。在一个具体的实施例中,其中一层包含聚乙烯纤维,而另外一层中包含聚丙烯纤维。
另外一方面,本发明还涉及一种多层湿擦拭巾,该多层湿擦拭巾包含有一种液体、一个第一无纺外层、一个第二无纺外层和一个无纺内层。所述的第二无纺外层与第一无纺外层相面对设置,而所述的无纺内层位于两个无纺外层之间。所述的外层包含有与内层不同的纤维。这样,所述外层的结构就能够提供给湿擦拭巾不同的物理性能、如柔软性,同时所述内层的结构能够提供给湿擦拭巾其他的性能、如强度。例如,第一和第二外层可以包含聚乙烯纤维来提供柔软性,而内层可以包含聚丙烯纤维用于提供强度。在一个具体的实施例中,所述的外层包含聚乙烯纤维和天然纤维的混合物,而内层包含聚丙烯纤维和天然纤维的混合物。
另外一个方面,本发明涉及一种生产湿擦拭巾的方法,该方法包括:a)提供一个连续移动的第一无纺材料层;b)提供一个连续移动的第二无纺材料层,所述的第二无纺材料层与第一无纺材料层彼此相对设置用来形成一个层状的无纺基底片材,其中第二层包含的纤维在第一层中不包含;c)将所述层状基底片材在一对回转轧辊之间通过,以便至少将所述的第一层和第二层部分地固定在一起;d)将一种液体加到层状基底片材上;e)将连续移动的层状基底片材切割成单个的片材以形成所述的湿擦拭巾。在一个具体的实施例中,所述的方法进一步还包括提供一个连续移动的第三无纺材料层,该第三无纺材料层相对着第二无纺材料层设置,将第二无纺材料层夹在第一和第三无纺材料层之间而形成层状无纺基底片材。第一和第三无纺材料层可以包含由聚乙烯纤维和天然纤维共同形成的层(coform layer),而第三无纺材料层可以包含由聚丙烯纤维和天然纤维共同形成的层。
在本发明的各个方面都较好地提供了一种改进了的湿擦拭巾,该改进了的湿擦拭巾包含一个层状无纺基底片材。使用一个层状基底片材能够将不同纤维结合在所述基底片材的不同层中从而提供不同的性能。因此,不同的层可以被配置来为湿擦拭巾提供最优化的物理性能的均衡,所述的物理性能诸如柔软度、挠性、强度、整体保持性和弹性。由此,本发明提供的湿擦拭巾与现有的包含一单层均质层的湿擦拭巾相比,其性能和消费者的接收程度均得到了改进。
发明详述
本发明涉及一种新的湿擦拭巾,该湿擦拭巾具有改进了的柔软度同时又保持足够的强度和弹性,本发明还涉及一种生产前述湿擦拭巾的方法。本发明的湿擦拭巾能够用于婴儿擦拭巾,手擦拭巾,面擦拭巾,化妆用擦拭巾,家用擦拭巾,工业用擦拭巾等等。
本发明的湿擦拭巾包括一个含有一种液体的层状基底片材。所述液体可以是任何能够被湿擦拭巾基底片材吸收的溶液,其可以包含任何合适的能提供所需擦拭性能的组份。例如,所述组份可以是水,软化剂,表面活性剂,芳香剂,防腐剂,螯合剂,ph缓冲剂或者它们的组合物,这些对于本领域普通技术人员是公知的。所述的液体也可以包含洗剂和/或药剂。
在每一个湿擦拭巾中所包含液体的量可以根据用于生产湿擦拭巾的材料类型、所使用液体的类型、用于存放所述湿擦拭巾的容器的类型、以及湿擦拭巾的最终用途而变化。通常,为了提高擦拭性能,每一个湿擦拭巾能够包含重量百分比为擦拭巾干燥重量的大约150%到600%、理想地为大约250%到450%的液体。具体而言,在所述湿擦拭巾中所包含的液体的量为湿擦拭巾干燥重量的大约300%到400%、理想地约为330%。如果液体的量小于上述的范围,湿擦拭巾可能过分干燥,不可能充分完成其性能。如果液体的量多于上述的范围,则所述湿擦拭巾可能过度浸透或浸水,在容器的底部可能会聚集所述的液体。

本发明所述的湿擦拭巾的层状基底片材包含至少两层具备不同物理性能的材料。通过选择适当的材料配置,所述的层所赋予湿擦拭巾的不同物理性能包括柔软度、弹性,强度,挠性,整体保持性,韧性,吸收性,液体保持性,厚度,抗撕裂性能,表面网纹,悬垂性,手感,可湿性,芯吸性等或者它们的结合。理想地,用于层状基底片材的材料可以被配置成尤其是当其被润湿以后能提供柔软度和挠性且同时保持足够的强度、整体保持性和弹性。例如,湿擦拭巾可以包含至少一层材料,它被配置用来为湿擦拭巾提供强度和弹性,还包含至少另外一层材料,其被配置用来为湿擦拭巾提供柔软温和的擦拭表面。理想地,湿擦拭巾在一个强度和弹性层的每一侧都具有一个柔软的层,以使得擦拭巾的两个暴露的表面具有一个柔软温和的与皮肤接触的表面。
所述湿擦拭巾的每一层能够由多种材料制成,这些材料包括:熔喷材料,共同形成(coform)材料,气流成网材料,梳理粘接(bonded-carded)网状材料,水解缠结(hydroentangled)材料,纺粘材料等等,所述擦拭巾的每一层可以包括合成纤维或天然纤维。理想地,所述的层状基底片材的所有层包含纤维材料,这些纤维材料赋予所述湿擦拭巾一个改进的外观和手感。本发明适合采用的天然纤维的例子包括纤维素纤维诸如木浆纤维,棉纤维,亚麻纤维,黄麻纤维,丝纤维等等。本发明适合采用的热塑性聚合物纤维的例子包括诸如聚丙烯和聚乙烯等聚烯烃,聚酰胺,和诸如聚对苯二甲酸乙二酯等聚酯。其他适合于本发明的合成纤维包括尼龙和人造短纤维。本发明的一个主要的优点是层状基底片材每一层的纤维类型可以不同以在最终的层状基底片材中获得一种特定的物理性能的组合,这种特定的物理性能的组合在一个单一材料层中是不可能获得的。由此,根据本发明不同方面获得的层状基底片材可以包含不同的层,这些不同的层中包含有不同的纤维,这些不同的纤维在一个单一的层中是彼此不相容的。
例如,本发明的层状基底片材可以包含至少一个柔软的和挠性的层,该层中包含有柔软的聚合物纤维,例如线性低密度聚乙烯纤维和/或其他的具有类似性能的聚合物纤维。所述的柔软纤维可以与天然纤维如纤维素纤维结合在一起使用或者不结合在一起使用。层状基底片材可以包括至少一个强固的弹性层,该层可包括具有较高抗拉强度的弹性聚合物纤维,例如聚丙烯纤维和/或具有类似性能的其他聚合物纤维。这些强固的聚合物纤维可以与诸如纤维素纤维等天然纤维结合使用或不与其结合使用。理想地,至少其中一个层包含有诸如纤维素纤维等天然纤维以改进基底片材的厚度和可湿性。天然纤维也可以赋予基底片材孔隙容积,这可以提高它的水分保持性能。
如果层状基底片材的一层由聚合物纤维和天然纤维组合形成,例如,由聚丙烯纤维和纤维素纤维组合形成,则在该层中聚合物纤维和天然纤维之间相对的百分比可以根据湿擦拭巾所需的特性而在一个宽的范围内变化。例如,所述的层可以包含重量百分比占所述层干燥重量的大约20%到95%、较理想地约20%到60%、或者更理想地约30%到40%的聚合物纤维。这样一个聚合物纤维和天然纤维层可以由本领域技术人员公知的任何方法生产。
通常,最好由一个共同形成方法(coform process)形成一个层以便在该层中获得聚合物纤维和天然纤维的更加均匀的分布。这种共同形成的层通常按照下述专利公开的内容生产,它们是于1978年7月11日公告授予Anderson等人的美国专利US4100324;于1986年8月5日公告授予Mcfarland等人的美国专利US4604313;以及于1994年9月27日公告的美国专利US5350624,这些专利在此引入作为参考。一般而言,这种共同形成的层包括热塑性聚合物熔喷微纤维和纤维素纤维通过气体形成的基质,所述的聚合物微纤维例如为聚丙烯微纤维,所述的纤维素纤维例如为木浆纤维。一个共同形成的层通过下述方式形成,即:开始时形成至少一个内含合成纤维或聚合物纤维的主气流,然后将该主气流与至少一个天然纤维或纤维素纤维辅助气流相汇合。主气流和辅助气流在紊流的条件下汇合形成一个整体的气流,该整体的气流具有不同纤维彻底而均匀的分布。该整体气流被导引到一个形成表面上,以便空气形成所述材料层。多个这种共同形成层能够被相继形成以便形成一个多共同形成层的纤维网。
在一个具体的实施例中,本发明的湿擦拭巾包括一个具有三层共同形成层的基底片材,该基底片材包含一个坚固有弹性的内层,该内层设置在两个柔软且有挠性的外层之间。所述坚固有弹性的内层包含一个共同形成层,该层由熔喷聚丙烯微纤维和木浆纤维形成,其中木浆和聚合物的重量比大约从50/50到75/25,理想地为约65/35。合适的聚丙烯可以从Montel公司以商品牌号为MONTEL PF015的产品获得。所述柔软的外层包含一个共同形成层,该共同形成层由熔喷线性低密度聚乙烯微纤维和木浆纤维形成,其中木浆和聚合物的重量比为大约50/50到大约75/25,理想地为大约65/35。一个合适的聚乙烯可以从Dow公司以商品牌号为DOW 6831A的产品获得。
本发明的层状基底片材的不同层中的不同的纤维,例如上文所述的聚丙烯微纤维和聚乙烯微纤维,它们一般不能够彼此相容和粘接在一起。然而,这些不同的纤维可以彼此缠结在一起而获得在各层之间的适当的固定。例如,在一个下述的层状基底片材中,该层状基底片材包含一个聚乙烯纤维和纤维素纤维的共同形成层与一个聚丙烯纤维和纤维素纤维的共同形成层,所述的聚乙烯纤维和聚丙烯纤维可以相互以及与纤维素纤维缠结在一起,并可以至少部分地与纤维素纤维粘接在一起,由此获得各层之间的固定。
这种层间的粘接和缠结可以通过一个热形变过程得以增强,在所述的热形变过程中,所述的层状基底片材从一个被加热的光滑砧辊和一个被加热的花纹辊之间通过。所述的花纹辊可以具有任何凸起的花纹,这些花纹能够提供所需要的缠结和层间的粘接。理想地,所述的花纹辊上具有一个凸起的花纹用于提高层间的连接。由该凸起的花纹在层间形成多个粘接位置,这些粘接位置限定出一个粘接区域,该粘接区域占整个辊的总面积的大约4%到30%。
辊之间的压力和温度必须被均衡以形成一个具有足够强度和整体保持性、同时又保持外层柔软度的基底片材。所述的温度和压力可以根据所采用的用于形成所需湿擦拭巾的纤维的类型而进行变化。在一个具体的实施例中,其中各层中至少有一层为聚乙烯纤维层,至少有另外一层为聚丙烯纤维层,位于辊之间的压力可以为在直线方向上每厘米大约5到90千克,至少其中一个辊的温度可以在大约摄氏65到95度,这些都是为了获得一种改进了的缠结和粘接。在这种温度和压力条件下,聚乙烯纤维就变形,而获得与聚丙烯纤维的机械缠结,且可能也获得与聚丙烯纤维的粘接。由此,各层之间就在不连续的区域获得缠结和粘接,这些不连续的区域按照与花纹辊上凸起的花纹相对应的花纹进行排列。
用于湿擦拭巾的层状基底片材具有的单位重量可以为大约每平方米25到120克,理想地为大约每平方米40到90克。该单位重量也可以根据所述湿擦拭巾的最终用途进行变化。例如,用于擦拭皮肤的合适的基底片材可以具有一个大约为每平方米60到80克、理想地大约为每平方米75克的单位重量。在一个具体的实施例中,该实施例的层状基底片材包含聚丙烯纤维与纤维素纤维的共同形成层以及聚乙烯纤维与纤维素纤维的共同形成层,为了获得改善的柔软度和足够的强度,该层状基底片材具有的单位重量为大约每平方米60到90克,理想地为每平方米约80克。
根据湿擦拭巾所需的不同性能、如强度和柔软度,每一层可以具有不同的单位重量或者可以具有相同的单位重量。例如在一个具有三层共同形成层的基底片材中,该基底片材包含一个聚丙烯纤维和木浆纤维的内层,以及两个聚乙烯纤维和木浆纤维的外层,为了改进性能,该层状物的单位重量可以具有这样一个重量比例,即外层/内层/外层的重量比例为大约10/80/10到40/20/40,理想地为大约25/50/25到33/33/33,更加理想地为大约30/40/30,上述比例都是指占基底片材的总重量的比例。
在一个具体的实施例中,比较理想地是本发明的湿擦拭巾当其被溶液浸湿时能具有足够的强度承受由使用者所施加的力。例如,对于提高了性能的湿擦拭巾的层状基底片材来说,它可以具有下述的抗拉强度,即:在机器方向上为至少大约每厘米1.23牛顿,而在机器的横向方向上为至少大约每厘米0.70牛顿。在这里,机器方向是指材料被生产的方向,而机器的横向方向是指垂直于机器方向的方向。在一个具体的实施例中,层状基底片材中包含有聚丙烯纤维和纤维素纤维的共同形成层以及聚乙烯纤维和纤维素纤维的共同形成层,该层状基底片材具有在机器方向上大约为每厘米1.31到3.50牛顿、在机器的横向方向上大约为每厘米0.84到1.40牛顿的抗拉强度,理想地为在机器方向上为每厘米1.58到1.93牛顿、在机器横向方向上为大约每厘米0.93到1.11牛顿的抗拉强度。在这样的结构中,包含聚丙烯纤维的共同形成层对基底片材的强度起主要作用,而包含聚乙烯纤维的共同形成层提供柔软的表面,以用于接触使用者的皮肤。因此这样一种层状基底片材的抗拉强度比包含聚乙烯纤维的一个单层的抗拉强度要高,并且提供了一个比包含聚丙烯纤维的单层更柔软的表面。
根据本发明各个不同方面的湿擦拭巾的层状基底片材可以在一个生产线上生产,该生产线包含多个单个的成形机组。每个成形机组的结构都能够形成一个具有所需性能的单个的层。例如,第一和最后一个成形机组的结构能够形成柔软的外层,而中间的或者内部成形机组的结构可以形成至少一个坚固和有弹性的内层。在形成过程中,每层纤维之间的机械缠结提供了各层之间的连接,并且在相邻的层之间可以形成粘接,这样就形成了所述的层状基底片材。紧接着也可以在层状基底片材上进行热变形粘接以改进各层之间的连接。
每一个成形机组可以包含适当的装备以便形成所需类型的纤维网。例如,如果每一层包含一个熔喷微纤维和如木浆纤维等天然纤维形成的共同形成层,每一个成形机组就可以包括多个熔喷模,这已经是本领域技术人员公知的了。通常,熔喷法包含熔喷模,该熔喷模的结构能够将熔融的聚合物挤出成细流。然后该聚合物细流由聚集的高速气流而被拉细,将聚合物流变成小直径的不连续的微纤维。与熔喷微纤维流聚集在一起的天然纤维流可以由一个现有的浆料开松辊(pulp picker roll)处理而获得,这对于本领域普通技术人员来说已经是公知的了。

例1

比较例1

比较例2
除了聚合物不同之外与比较例1相类似的湿擦拭巾被制得。每一个该擦拭巾都包含一个共同形成的基底片材,该片材含有大约重量百分比占基底片材干燥重量的65%的纤维素纤维和35%的聚乙烯微纤维,这些数值基于而得出。所述的聚乙烯能够从Dow公司以商品牌号为DOW 6831A的产品获得。该湿擦拭巾包含有大约为基底片材干燥重量的330%的溶液。
该湿擦拭巾进行前文所述的抓样抗拉强度测试。该湿擦拭巾具有的平均MD抗拉强度为每厘米0.38牛顿(每英寸0.22磅),平均CD抗拉强度为每厘米0.28牛顿(每英寸0.16磅)。
例子1和比较例1的湿擦拭巾也都进行有55个参加者的使用测试,所述的参加者使用湿擦拭巾5天时间。然后参加者被问及一些涉及擦拭巾性能的问题。例1(本发明)的湿擦拭巾与比较例1相比,其柔软度更加令人满意。
示例性的例1说明本发明的层状基底片材所提供的湿擦拭巾具有改进了的柔软度,同时还具有足够的强度,该足够的强度能够满足作为湿擦拭巾的功能所需的强度。因此,本发明的各个方面能够较好地提供湿擦拭巾,该湿擦拭巾与现有的湿擦拭巾比较,具有更柔软的性能和足够的强度以及整体保持性。这样的湿擦拭巾提高了消费者的接收程度,能够被较好地用于婴儿擦拭巾,手擦拭巾,面擦拭巾,美容擦拭巾,家用擦拭巾,工业擦拭巾等等。

25.一种生产湿擦拭巾的方法,包括:
    a)提供一个连续移动的第一无纺材料层;
    b)提供一个连续移动的第二无纺材料层,该第二无纺材料层相对着所述第一无纺材料层设置,从而形成一个层状的无纺基底片材,其中所述第二层包含有所述第一层中不包含的纤维;
    c)至少局部地将所述第一层和所述第二层固定在一起;
    d)往所述层状基底片材中加入一种液体;以及
    e)将所述连续移动的层状基底片材切成单个的片材,从而形成所述湿擦拭巾。
26.如权利要求25所述的方法,其特征在于,所述第一层包含有一个聚合物纤维和天然纤维的共同形成层。
27.如权利要求26所述的方法,其特征在于,所述第二层包含有一个聚合物纤维和天然纤维的共同形成层。
28.如权利要求27所述的方法,其特征在于,所述第一层包含有聚乙烯纤维,所述第二层包含有聚丙烯纤维。
29.如权利要求25所述的方法,其特征在于,所述第一和第二层至少在一些粘接位置处局部地固定在一起,所述粘接位置形成一个粘接区域,该粘接区域占所述各层之间的总表面面积的大约4%到30%。
30.如权利要求25所述的方法,其特征在于,所述层状基底片材从一对回转轧辊之间通过,以便至少局部地将所述第一和第二层固定在一起。
