Description
背景技术
本发明涉及一种用于制备经涂覆的纸制品的方法,更具体地说,一种用于制备用部分水解的聚(乙烯基酯-共-丙烯酸酯)涂覆的纸或纸板的方法。由于纸的可再生性和生物降解性,纸和纸板作为塑料包装的可持续替代品越来越多地用于包装应用中。在许多应用中,纸和纸板需要涂覆有阻隔材料,以减少油、油脂、水分和氧气渗透通过这些基材。实现耐油脂性(OGR)对于在食品服务应用中使用的纸和纸板包装(诸如三明治包装纸、爆米花袋和面包盒)至关重要。设计用于这些应用的阻隔涂层通常用于阻止油浸透下面的纸基材,这会改变材料的外观并降低包装的结构完整性。
常规OGR纸用全氟化碳添加剂处理,尽管全氟化碳添加剂是高效的阻隔材料,但仍受到严格的监管审查。挤出塑料薄膜(诸如聚乙烯)也已经用于涂覆纸和纸板,并且已经发现表现出良好的阻隔性能。然而,挤出涂层需要离机施涂并产生不必要厚的膜,从而增加成本并限制这些经涂覆的纸产品的可再制浆性和可回收性。
水分散体涂料是含氟化合物和聚乙烯涂料的环境友好的替代物,并且它们可以以低涂覆重量施涂以能够提高纸包装的可再制浆性和可回收性。基于丙烯酸、苯乙烯-丙烯酸(SA)和苯乙烯-丁二烯(SB)聚合物的合成胶乳是阻隔涂层应用中最常用的材料。这些组合物可以为纸基材和纸板基材提供优异的OGR,但是通常缺乏对纸制品的生产和应用很重要的其他涂覆性能,诸如柔韧性(或可折叠性)、抗粘着性和热封性。聚(乙酸乙烯酯)(PVAc)分散体是一类传统上用于造纸行业的涂料组合物中的合成胶乳。这些胶乳提供优于SA型粘合剂和SB型粘合剂的优点,诸如低成本、热稳定性和光稳定性、可胶粘性和抗起泡性。然而,PVAc不能提供包装应用所需的良好阻隔性能。因此,开发具有可接受的耐油脂性和阻隔性能的有成本效益且环境友好的制品将是经涂覆的纸和纸板制品领域的进步。
发明内容

具体实施方式

用于制备经涂覆的纸或纸板基材的组合物有利地在两个步骤中制备:在第一步中,将乙烯基酯和C1-C8直链或支链丙烯酸烷基酯在乳液聚合条件下共聚以形成聚(乙烯基酯-共-丙烯酸酯)共聚物颗粒的分散体;然后用碱将共聚物部分水解以形成包含乙烯基酯、乙烯醇和丙烯酸酯的结构单元的聚合物颗粒的分散体。因此,乙烯醇的结构单元不需要使用乙烯醇作为起始原料。
另外的单体可以用于聚合反应中,包括羧酸单体和磺酸单体或其盐。合适的羧酸单体的示例包括丙烯酸、甲基丙烯酸、富马酸、衣康酸、巴豆酸和马来酸;合适的磺酸单体的示例包括丙烯酸磺乙酯、甲基丙烯酸磺乙酯、丙烯酸磺丙酯、甲基丙烯酸磺丙酯、乙烯基磺酸、2-丙烯酰胺基-2-甲基丙磺酸和2-甲基丙烯酰胺基-2-甲基丙磺酸以及它们的盐。基于聚合物粒子的重量,羧酸单体的结构单元的浓度通常在0.1重量%至5重量%的范围内;基于聚合物粒子的重量,磺酸单体的结构单元的浓度通常在0.1重量%至5重量%的范围内。
基于单体的重量,多烯键式不饱和单体还可以通常以在0.1重量%至5重量%范围内的浓度用于聚合反应中。合适的多烯键式不饱和单体的示例包括甲基丙烯酸烯丙酯、乙二醇二甲基丙烯酸酯、马来酸二烯丙酯和邻苯二甲酸二烯丙酯。
如本文所用,术语“丙烯酸酯单体”是指丙烯酸酯或甲基丙烯酸酯单体。合适的C1-C8直链或支链丙烯酸烷基酯单体(丙烯酸烷基酯单体)包括丙烯酸甲酯、甲基丙烯酸甲酯、丙烯酸乙酯、丙烯酸正丁酯、甲基丙烯酸正丁酯、丙烯酸异丁酯、丙烯酸叔丁酯和丙烯酸-2-乙基己酯。
乙烯基酯的示例包括乙酸乙烯酯、丙酸乙烯酯、丁酸乙烯酯、辛酸乙烯酯、月桂酸乙烯酯和叔碳酸乙烯酯,其中优选乙酸乙烯酯。基于聚合物颗粒的重量,用于制备经涂覆的基材的组合物中乙烯基酯的结构单元的浓度在40重量%至96重量%的范围内;基于聚合物颗粒的重量,乙烯醇的结构单元的浓度在2重量%或5重量%或8重量%至50重量%或至40重量%的范围内。丙烯酸烷基酯单体的结构单元的浓度在0.5重量%或1重量%至30重量%或至25重量%的范围内,但是已经发现在乙烯醇的结构单元的较高浓度下的较窄范围内是最佳的;更特别地,当乙烯醇的结构单元的浓度在13重量%或20重量%至40重量%的范围内时,丙烯酸烷基酯单体的结构单元的浓度在3重量%或4重量%至20重量%的范围内。
当通过在碱性条件下水解乙烯基酯和丙烯酸酯单体的共聚物来制备用于制造经涂覆的基材的组合物时,该组合物进一步包含作为水解副产物形成的羧酸盐。如果需要的话,可以从组合物中除去该盐。在乙烯基酯是乙酸乙烯酯的情况下,基于乙酸根阴离子和乙酸乙烯酯、乙烯醇、丙烯酸酯单体的结构单元的重量,组合物可以包含浓度在5重量%或8重量%至40重量%或35重量%范围内的乙酸根阴离子。乙酸钠、乙酸钾和乙酸铵是乙酸盐的示例,其中乙酸钠是最常见的。
用于制备经涂覆的基材的组合物可以包括附加材料,诸如表面活性剂、粘合剂、蜡、消泡剂、分散剂、流变改性剂、颜料、交联剂和着色剂。尽管在本发明方法中使用的组合物中可以包括荧光增白剂,但是最好不要使用此类试剂,因为所制备的经涂覆的纸或纸板的最终应用最常见于食品包装领域。因此,基于组合物的重量,荧光增白剂的浓度优选地小于5重量%,更优选地小于1重量%,并且最优选地0重量%。
本发明的制品有利地通过以下步骤制备:将水性组合物以足以实现所需涂覆重量的量施涂到纸基材或纸板基材上,然后在高温下干燥该组合物直至除去水。该膜包含一种或多种聚合物,其中基于膜的重量,至少50重量%、或至少65重量%、或至少75重量%、或至少85重量%、或至少95重量%的一种或多种聚合物包含乙烯基酯、乙烯醇和丙烯酸酯单体的共聚物。涂层可以包含其他聚合物,诸如丙烯酸、苯乙烯-丁二烯和苯乙烯-丙烯酸聚合物。另选地,基于乙酸根阴离子和优选地乙酸乙烯酯、乙烯醇和丙烯酸酯单体的结构单元的重量,涂层包含60重量%或65重量%至95重量%或至92重量%的优选地乙酸乙烯酯、乙烯醇和丙烯酸酯单体的结构单元和5重量%或8重量%至40重量%或至30重量%的乙酸根阴离子。本发明的方法提供具有优异的油和油脂阻隔性的经涂覆的纸或纸板基材。
实施例
中间体实施例1——乙酸乙烯酯-丙烯酸丁酯胶乳的制备
将去离子水(783.0g)装入5L、4颈圆底烧瓶中,并在N2下加热至60℃。在单独的容器中,制备含有去离子水(451.0g)、乙烯基磺酸钠(32.0g,25%水溶液)、乙酸钠(4.0g)、TERGITOLTM15-S-40表面活性剂(陶氏化学公司(The Dow Chemical Company)或其附属公司的商标,22.9g,70%水溶液)、Disponil FES 993乳化剂(106.6g,30%水溶液)、冰丙烯酸(8.0g)、丙烯酸丁酯(32.0g)和乙酸乙烯酯(1552.0g)的单体乳液。将单体乳液(44.2g)的一部分加入到反应器中并冲洗(16.0g水),随后加入过硫酸铵(1.5g溶于8.0g水中)并冲洗(8.0g水),然后加入亚硫酸氢钠(0.3g)、硫酸亚铁七水合物(17mg)和连二亚硫酸钠(0.6g)在8.0g水中的溶液并冲洗(8.0水)。保持2分钟后,在120分钟内将单体乳液的剩余部分进料到反应器中。在64℃至66℃范围内的温度下,在130分钟内将过硫酸铵(4.9g)和叔丁基过氧化氢(2.0g)在120.0g水中的溶液以及亚硫酸氢钠溶液(3.2g溶于120.0g水中)同时加入到反应器中。在所有进料和冲洗完成后,将反应器冷却至60℃,随后在30分钟内同时进料过硫酸铵(0.5g)和叔丁基过氧化氢(1.7g)在48.0g水中的溶液以及亚硫酸氢钠溶液(2.7g溶于48.0g水中)。然后将反应器冷却至室温并逐滴加入氢氧化铵(6.9g,28重量%)以将pH升高到6.5至7.5。发现固体含量为48重量%。
中间体实施例2——乙酸乙烯酯和丙烯酸丁酯的共聚物的部分水解
在室温下,将中间体1胶乳(300g,约48%固体)的一部分置于广口瓶中,随后在1小时内向搅拌的胶乳中逐滴加入氢氧化钠溶液(10重量%水溶液)以达到目标水解水平。部分水解的胶乳的pH在9.0至10.0的范围内,并且固体在27%和46%的范围内,这取决于水解程度。将样品储存在室温下,并且通过HPLC分析经由乙酸酯基团的裂解产生的乙酸来测定水解度,如以下部分中所述。
乙酸的高效液相色谱法(HPLC)分析
使用装备有Phenomenex Rezex ROA Organic Acid H+240mm×4.6mm柱(8μm粒度,8%交联磺化苯乙烯二乙烯基苯)、Phenomenex Carbo-H4柱保护装置和在210nm波长下操作的UV检测器的Agilent 1100系列HPLC进行HPLC分析。将水解的胶乳样品稀释十倍,并以100,000rpm离心15分钟,之后通过0.45μm PVDF注射器过滤器过滤上清液。样品注入体积为5μL,并且用2.5mM磷酸以0.4mL/min的流速和35℃的柱温进行分离。该仪器使用醋酸从50ppm至10,000ppm进行外部校准。
评价水解的胶乳的稳定性并示于表1中。乙酸乙烯酯(VA)、丙烯酸丁酯(BA)和乙烯醇的结构单元的重量百分比基于聚合物的重量,并且乙酸根阴离子(AcO-)的重量百分比基于水解的共聚物和AcO-的总固体的重量。在6个月后保持未固化的样品通过了稳定性测试,并且在3个月内固化的样品未通过测试。

经涂覆的基材的制备
实施例1至7:使用装备有各种绕线棒的自动涂布机(K控制式涂布机)将胶乳沿纵向施涂至UPM Brilliant Pro纸(基重:62g/m2)以实现5g/m2±0.3g/m2的干涂覆重量。将样品在100℃下干燥2分钟。根据TAPPI 402标准,将经涂覆的纸在温控室中调节至少1小时。
3M试剂盒试验
使用TAPPI方法T559-cm-12以扩展范围的试剂盒评分测试经涂覆的纸样品的耐油脂性。将由蓖麻油、甲苯和庚烷以不同比例组成的试剂盒溶液逐滴施涂到经涂覆的基材上,让其静置15秒,然后擦去。对于该试剂盒溶液,将溶剂渗透或基材变色的任何发生都归类为失败。给定样品的试剂盒评分使用通过该经涂覆的基材的最高(最具侵蚀性)试剂盒溶液的编号来指定。在TAPPI方法中,对于试剂盒溶液的组成,试剂盒评分范围为1至12。另外地,制备更具侵蚀性溶液以指定试剂盒值高达16,如下表2中所示。每个样品一式两份进行测试。

己烷蒸气透过率(HVTR)
在进行实验之前,将经涂覆的纸样品在通风橱中调节过夜。将经涂覆的纸基材切成2.5英寸的圆形。使用移液管将试剂级正己烷(5g)放入渗透性杯中。将样品涂层侧朝下放在橡胶垫圈的顶部,并拧紧盖子以将样品夹紧到渗透性杯上。记录附着有样品的渗透性杯的初始质量,并在24小时后再次称重该杯。为了计算己烷蒸汽透过率,从初始重量中减去24小时后的重量,然后除以0.000212(暴露样品的面积)。该计算提供了以g/m2 .天为单位的己烷蒸汽透过率。
热封性
使用单相Sentinel实验室热封机评价热封经涂覆的纸的能力。将经涂覆的样品切成2英寸×4英寸的矩形,并且在190℃的温度和100磅/平方英寸的压力下将经涂覆的侧放置到热封机的夹具的经涂覆的侧持续0.5秒。将基材冷却至室温后,将两片片材分离。在纤维撕裂的情况下分离的样品被认为合格,而在没有纤维撕裂的情况下分离的样品被认为不合格。样品一式两份进行测试。表3示出了各种涂层的阻隔性能。

数据表明,与由未部分水解的胶乳组合物制备的涂层相比,由部分水解的共聚物制备的涂层具有提高的耐油脂性、矿物油阻隔性(较低的HVTR)和热封性。

1.一种方法,所述方法包括以下步骤:将组合物施涂到纸基材或纸板基材上,然后干燥所述组合物以形成与膜重叠的基材,所述膜具有在1g/m2至20g/m2范围内的干涂层重量;
其中所述组合物包含共聚物颗粒的水分散体,基于所述共聚物颗粒的重量,所述水分散体包含:a)40重量%至96重量%的乙烯基酯的结构单元;b)2重量%至50重量%的乙烯醇的结构单元;以及
c)0.5重量%至30重量%的C1-C8直链或支链丙烯酸烷基酯单体的结构单元;
其中所述水分散体具有在15重量%至60重量%的范围内的固体含量;并且其中至少50重量%的所述膜包含一种或多种聚合物,其中至少50重量%的所述一种或多种聚合物包含乙烯基酯、乙烯醇和所述丙烯酸酯单体的结构单元。
2.根据权利要求1所述的方法,其中所述C1-C8直链或支链丙烯酸烷基酯单体选自由以下组成的组:丙烯酸甲酯、甲基丙烯酸甲酯、丙烯酸乙酯、丙烯酸正丁酯、甲基丙烯酸正丁酯、丙烯酸异丁酯、丙烯酸叔丁酯和丙烯酸-2-乙基己酯;并且所述乙烯基酯是乙酸乙烯酯。
3.根据权利要求2所述的方法,其中基于所述共聚物颗粒的重量,所述共聚物颗粒包含:8重量%至50重量%的乙烯醇的结构单元;以及
1重量%至25重量%的所述C1-C8直链或支链丙烯酸烷基酯单体的结构单元。
4.根据权利要求2所述的方法,其中当所述乙烯醇的结构单元的浓度在13重量%至40重量%的范围内时,所述C1-C8直链或支链丙烯酸烷基酯单体的结构单元的浓度在3重量%至20重量%的范围内。
5.根据权利要求3所述的方法,其中所述C1-C8直链或支链丙烯酸烷基酯单体是丙烯酸正丁酯。
6.根据权利要求2至5中任一项所述的方法,其中至少65重量%的所述一种或多种聚合物包含乙酸乙烯酯、乙烯醇和所述C1-C8直链或支链丙烯酸烷基酯单体的结构单元。
7.根据权利要求2所述的方法,其中所述涂料组合物包含:a)60重量%至95重量%的乙酸乙烯酯、乙烯醇和所述C1-C8直链或支链丙烯酸烷基酯单体的所述结构单元;以及b)5重量%至40重量%的乙酸根阴离子;其中所述重量百分比范围基于所述乙酸根阴离子和乙酸乙烯酯、乙烯醇和所述C1-C8直链或支链丙烯酸烷基酯单体的所述结构单元的重量。
8.根据权利要求4或7中一项所述的方法,其中C1-C8直链或支链丙烯酸烷基酯单体是丙烯酸正丁酯。
9.根据权利要求1所述的方法,其中所述组合物进一步包含至少一种选自由以下组成的组的附加材料:表面活性剂、粘合剂、消泡剂、蜡、分散剂、流变改性剂、颜料、交联剂和着色剂;以及基于所述组合物的重量,小于5重量%的荧光增白剂。
10.根据权利要求1所述的方法,其中基于所述聚合物颗粒的重量,所述组合物进一步包含小于1重量%的荧光增白剂。
