Abstract

本发明的课题在于提供一种可用作面罩的滤材的不织布片,其使高的尘埃捕集性能与低的压力损失并存,进而对于肌肤的适合性与柔软性优异。本发明提供一种层叠不织布片,其是将极细纤维层与亲水性短纤维层一体化而成,并且,在所述极细纤维层的单面或两面层叠有所述亲水性短纤维层,所述极细纤维层是将20质量%~80质量%的热塑性树脂纤维(A)与80质量%~20质量%的在较所述热塑性树脂(A)更低的温度下熔融或软化的弹性体树脂纤维(B)混纤而成,另外,所述极细纤维层含有受阻胺系化合物,所述层叠不织布片进行了驻极体加工,且一方向上的10%伸长强度与相对于所述一方向的垂直方向上的10%伸长强度不同。

层叠不织布片
技术领域
本发明涉及一种将多种不织布层叠一体化而成的层叠不织布片。
背景技术
之前,在用以去除花粉或粉尘等微细尘埃的面罩中一直使用不织布片。针对面罩要求以高效率捕集微细尘埃,并且气体通过时的吸气阻力少,以不使穿戴者感到气闷。
例如,专利文献1中公开有一种褶(pleats)型卫生面罩,其具有最内层/过滤层/最外层这至少三层,且在最内层的周缘部的与人的脸颊接触的部分设置密封材,另外,最内层与最外层的至少一者具有特定范围的抗弯曲性(bending resistance),过滤层具有特定范围的压力损失。专利文献1的面罩通过面罩周缘部的密封材而消除面罩与脸面之间的间隙,由此提高面罩的防护性。另外,通过提高最内层或最外层的不织布的刚性,从而提高面罩的保形性。
专利文献2中公开有使用包含特定的烯烃系共聚物成分与特定的热塑性弹性体成分的弹性不织布者作为不织布制的一次性面罩的弹性构件。专利文献2的发明是通过使用包含弹性体成分的不织布而提高适合性者,且公开有如下情况:预先调配烯烃系共聚物成分与弹性体成分,并将在软化点以上的温度下溶融混錬者自纺纱模口挤出而制成不织布。
另外,另一方面,众所周知的是:为了提高尘埃的捕集性而实施了驻极体加工的不织布。专利文献3中公开有一种层叠驻极体不织布,其为作为医疗用面罩或产业用面罩的滤材的层叠不织布,且其中,在将两种熔点不同的纤维混纤而获得的平均纤维径为0.1μm~15μm的不织布A的至少单面层叠一层或多层不织布B,并实施了驻极体加工,所述不织布B的平均纤维径为10μm~100μm且包含平均纤维径大于构成所述不织布A的纤维的平均纤维径的纤维。
专利文献3的发明中,通过在不织布A中混纤熔点相对低的纤维,可获得可不使用接着成分而进行层叠且抑制压力损失的滤材。

发明内容
发明所要解决的问题
然而,专利文献1的面罩中,以填埋面罩与脸的间隙的方式设置有密封材,此时有如下情况:无法根据穿戴者的脸的形状而良好地配置,从而对肌肤的局部产生负担或无法获得充分的密封效果。另外,专利文献2的面罩为由一枚不织布一体地成形嘴角包覆部与耳挂部的类型的面罩,由于对不织布要求一定的强度与保形性,因此对于肌肤的适合性未必充分,而且难以高准确度地捕集微细尘埃。进而,专利文献3的滤材也使用形状保持性良好的以聚酯为主成分的纺粘不织布(spunbond nonwoven fabric),因此若成形为面罩,则有时在柔软性方面欠缺,且触感或适合性未必可称为充分。
如上所述,作为使尘埃捕集性与通气性(低压力损失)并存且适合性与柔软性优异的面罩而要求一种进而优异者。鉴于所述实际情况,本发明的课题在于提供一种可用作面罩的滤材的不织布片,其可使高的尘埃捕集性能与低的压力损失并存,进而柔软且对于肌肤的追随性优异。
解决问题的技术手段
本发明人为了解决所述课题而反复研究,发现通过对不织布赋予少许伸长性而相对于肌肤的活动的追随性得到提高。而且发现,作为不织布,将在至少一方向上具有优异的伸长性的亲水性短纤维层和包含热塑性树脂与弹性体树脂的极细纤维层层叠一体化而成的不织布片且为实施了驻极体加工者的尘埃捕集性能高、压力损失少、对于肌肤的追随性与触感优异,从而完成了本发明。
即,本发明具有以下的构成。
[1]一种层叠不织布片,其是将极细纤维层与亲水性短纤维层一体化而成,并且
在所述极细纤维层的单面或两面层叠有所述亲水性短纤维层,
所述极细纤维层是将20质量%~80质量%的热塑性树脂纤维(A)与80质量%~20质量%的在较所述热塑性树脂(A)更低的温度下熔融或软化的弹性体树脂纤维(B)混纤而成,另外,所述极细纤维层含有受阻胺系化合物,
所述层叠不织布片进行了驻极体加工,且
一方向上的10%伸长强度与相对于所述一方向的垂直方向上的10%伸长强度不同。
[2]根据[1]所述的层叠不织布片,其中,所述极细纤维层与所述亲水性短纤维层通过局部热压接而一体化,一方向上的10%伸长强度为3N/25mm以下且50%伸长强度为10N/25mm以下,相对于所述一方向而垂直的方向上的10%伸长强度为15N/25mm以上。

[4]根据[1]至[3]中任一项所述的层叠不织布片,其中,所述亲水性短纤维层为至少包含30质量%的棉(cotton)、人造丝(rayon)、铜铵人造丝(cupra)或浆料(pulp)或者这些的两种以上的短纤维的层。

发明的效果
本发明的层叠不织布片使高的尘埃捕集性与低压力损失并存,并柔软且对于肌肤的追随性也优异,从而可优选地用作面罩的滤材。另外,本发明的层叠不织布片的柔软性优异,触感佳且肌肤接触柔软,因此若用于面罩,则穿戴感优异。

具体实施方式
以下,对本发明进行详细说明。
(层叠不织布片)
本发明的层叠不织布片是将极细纤维层及亲水性短纤维层的至少两种层层叠一体化而成。在极细纤维层的单面或两面层叠有亲水性短纤维层,根据目的,也可进而层叠不同的层。优选为极细纤维层与亲水性短纤维层彼此邻接,但在进而具有不同的层时,也可为如下形态:在极细纤维层与亲水性短纤维层之间存在不同的层而极细纤维层与亲水性短纤维层不邻接。极细纤维层主要作为捕集层而发挥功能,亲水性短纤维层为柔软的覆盖材且也作为增强层而发挥功能。在成形为面罩时,极细纤维层与亲水性短纤维层均可配置于与穿戴者的肌肤相接的侧,可根据目的而适宜配置。
将极细纤维层与亲水性短纤维层层叠一体化的方法并无特别限定,但为了保持通气性,优选为通过热压接来进行一体化,优选为不使用胶乳等接着剂。热压接是利用热与压力的加工方法,因此有可在低于要熔接的弹性体树脂的熔点的温度下进行加工的优点。即,热压接部分以外的纤维不因热而融合,因此可优选地使用。要热压接的每一个点接着部的面积并无特别限制,例如可设为0.04mm2~10mm2。在进行热压接时,也可对整个面进行热压接,但优选为仅对一部分进行局部热压接。要热压接的部分的比例可设为层叠不织布片的表面的3%~40%,若为4%~25%,则更优选。热压接部的面积率未满3%时,担心层叠不织布的剥离强度不足,若大幅超过40%,则有阻碍手感的可能性。热压接部的具体的形状或配置并无特别限制,例如可设为不连续且规则地配置有圆或四边等形状的形态。热压接部在不织布片的表面表示为凹部,在所述凹部中,在片的厚度方向上,极细纤维层中所含的弹性体树脂纤维与亲水性短纤维层的纤维熔接并接合。
本发明的层叠不织布片的特征在于具有伸长性,特别优选为在特定方向上具有优异的伸长性。具体而言,优选为层叠不织布片的一方向上的10%伸长强度与相对于所述一方向的垂直方向上的10%伸长强度彼此不同。所谓10%伸长强度是指将层叠不织布片从自然长度伸长10%时的应力。同样地,所谓50%伸长强度是指将层叠不织布片从自然长度伸长50%时的应力。
伸长强度的具体的测定方法将于后叙述。
层叠不织布片的伸长强度可根据目的而适宜设定,例如,优选为:一方向上的10%伸长强度为3N/25mm以下且50%伸长强度为10N/25mm以下,相对于所述一方向而垂直的方向上的10%伸长强度为15N/25mm以上。即,优选为在一方向上的伸长强度相对低(伸长性高)且在其垂直方向上的伸长强度高(伸长性低)者。若一方向上的10%伸长强度为3N/25mm以下且50%伸长强度为10N/25mm以下,则例如可对敏感·纤细的皮肤的佩戴部位赋予温柔且极其舒适的佩戴感。另外,若垂直方向上的10%伸长强度为15N/25mm以上,则不织布几乎不伸长,因此在利用制品的加工线的生产时、例如自辊状拉出时等,可不受到不织布的宽度的变化的影响地生产,因此可进行高速生产,故优选。在将层叠不织布片用于面罩时,通过将伸长性高的方向用于面罩的上下方向,不仅穿戴者静止时的适合性优异,而且活动嘴巴等的动作时,面罩也容易追随肌肤,故优选。
所述一方向上的10%伸长强度及50%伸长强度的下限并无特别限制,但就在制造时的过程中可抑制弯曲或形成褶皱等并且保持柔软性的方面而言,优选为1N/25mm以上。另外,相对于所述一方向的垂直方向上的10%伸长强度的上限也并无特别限制,若考虑合理的实施方式,则优选为30N/25mm以下。
再者,在本说明书中,所谓“一方向”及“相对于一方向的垂直方向”是指不织布片的面内的任意一方向及与其正交的方向,也可为不织布片面内的任意方向,典型而言,可将不织布片的CD方向设为“一方向”,同样地可将MD方向设为“相对于一方向的垂直方向”。
层叠不织布片的基重只要根据目的来选择即可,并无特别限制,但在用于面罩时,例如优选为20g/m2~150g/m2左右。更优选为30g/m2~120g/m2。在用于面罩时,就所要求的尘埃捕集性与通气性的程度的方面而言,优选为所述范围。
(极细纤维层)
本发明的层叠不织布片中所含的极细纤维层是将20质量%~80质量%的热塑性树脂纤维(A)与80质量%~20质量%的在较所述热塑性树脂(A)更低的温度下熔融或软化的弹性体树脂纤维(B)混纤而成。再者,在本说明书中,所谓“混纤”是指将至少两种纤维均匀混合而构成不织布的状态。
若将热塑性树脂纤维(A)的熔点设为a(℃),将弹性体树脂纤维(B)的熔点设为b(℃),则a-b优选为20℃~150℃,若为30℃~120℃,则进而优选。在a-b为20℃以上的情况下,在层叠极细纤维层与亲水性短纤维层时,可不使熔点高的热塑性树脂纤维(A)熔融地进行一体化。由此,热塑性树酯纤维(A)可保持纤维形态,并维持充分的通气性。另外,为了均匀地混纤,优选为将热塑性树脂(A)与弹性体树脂(B)自同一纺纱模口进行纺纱,但在所述情况下,若树脂的熔点彼此极端不同,则有难以确保纺纱性的倾向。若a-b为150℃以下,则可确保充分的纺纱性。
极细纤维层只要将热塑性树脂纤维(A)与在较所述热塑性树脂(A)更低的温度下熔融或软化的弹性体树脂纤维(B)混纤,则其制法并无限定。另外,也可在不妨碍本发明的效果的范围内将热塑性树脂(A)及弹性体树脂纤维(B)以外的纤维混纤于极细纤维层中。
极细纤维层优选为将长纤维无规地集聚而成且通过熔喷(Melt-Blow)法而获得的不织布的层。典型而言,极细纤维层是将在熔点方面具有20℃~150℃的差的热塑性树脂(A)及弹性体树脂(B)分别独立地熔融挤出并自混纤熔喷纺纱模口进行纺纱而获得,进而,通过高温、高速的气体而以极细纤维流的形式进行吹塑纺纱,并利用捕集装置进行捕集,由此以混纤不织布的形式而获得。作为混纤熔喷纺纱模口,例如有多个不同的纤维成分纺纱用孔交替且以多个成一列地设置的熔喷纺纱模口。
作为热塑性树脂(A),若为熔点高于弹性体树脂(B)且可进行纺纱的热塑性树脂,则并无特别限制。例如可使用聚丙烯、高密度聚乙烯、低密度聚乙烯、线状低密度聚乙烯、丙烯与其他烯烃的二元或三元共聚物等聚烯烃类;聚酰胺类;聚对苯二甲酸乙二酯、聚对苯二甲酸丁二酯、二醇与对苯二甲酸/间苯二甲酸等共聚而成的低熔点聚酯、聚酯弹性体等聚酯类;氟树脂;所述树脂的混合物等。这些中,就尤其发挥驻极体性能的方面而言,优选为以聚烯烃为主体者,进而,聚烯烃中,优选为耐热性优异且容易纺纱细纤维的聚丙烯系树脂。另外,也可在不损及聚合物的性质的范围内共聚其他成分。关于热塑性树脂(A)的熔点,例如可使用80℃~270℃者。
作为在较热塑性树脂(A)更低的温度下熔融或软化的弹性体树脂(B),例如可列举:聚烯烃弹性体、聚苯乙烯弹性体、聚酯弹性体、聚酰胺弹性体、聚氨基甲酸酯弹性体等。特别优选为容易纺纱细纤维的聚烯烃弹性体,也可在不损及聚合物的性质的范围内共聚其他成分。弹性体树脂(B)的熔点例如为60℃~120℃,使用低于热塑性树脂(A)的熔点者。
作为所述聚烯烃弹性体,有烯烃单体的无规共聚物。所谓聚烯烃弹性体的无规共聚物为具有双键的烃,且为CnH2n(n为2以上的整数,上限并无特别限制,但优选为n=10以下)所表示乙烯、丙烯、丁烯等单体与这些以外的至少一种其他单体的共聚物,尤其为单体无规地排列的无规共聚物。
所述无规共聚物例如优选为乙烯与碳数3~10的烯烃的共聚物或丙烯与碳数4~10的烯烃的共聚物。进而优选为包含乙烯与碳数3~10的烯烃的共聚物。作为碳数3~10的烯烃,例如可列举:丙烯、1-丁烯、3-甲基-1-丁烯、4-甲基-1-丁烯、1-戊烯、1-己烯、4-甲基-1-戊烯、1-庚烯、1-辛烯、1-壬烯、1-癸烯等。所述烯烃中,特别优选为1-丁烯、1-戊烯、1-己烯、1-辛烯。尤其,这些烯烃可单独使用一种或组合使用两种以上。优选为组合这些而成的乙烯-辛烯共聚物、乙烯-丁烯共聚物等乙烯-烯烃共聚物。另外,就纺纱性的方面而言,本发明中所使用的乙烯与碳数3~10的烯烃的共聚物或丙烯与碳数4~10的烯烃的共聚物的分子量分布(Mw/Mn)优选为1.5~4。作为所述聚烯烃共聚物弹性体的市售品,例如可例示“恩盖奇(Engage)”(商品名,陶氏化学公司(The Dow Chemical Company)社制造)、“威达美(Vistamaxx)”(商品名,艾克森美孚公司(Exxon MobilCorporation)社制造)。另外,本发明中所使用的聚烯烃共聚物也可为通过茂金属催化剂而制造的共聚物。再者,在所述聚烯烃弹性体中也包含将交联用二烯单体添加于烯烃中而成的三元共聚物,具体而言,可例示乙烯-丙烯-二烯橡胶、乙烯-丁烯-二烯橡胶。
热塑性树脂纤维(A)与弹性体树脂纤维(B)的质量比为热塑性树脂纤维(A)20质量%~80质量%、弹性体树脂纤维(B)80质量%~20质量%的范围。更优选为热塑性树脂纤维(A)30质量%~70质量%、弹性体树脂纤维(B)70质量%~30质量%的范围。弹性体树脂纤维(B)通过加热而熔融,作为用以与其他成分接合的接着成分而发挥功能,另外,作为用以对不织布片赋予伸长性的伸长性成分而发挥功能,此时,若极细纤维层中的弹性体树脂纤维(B)的比例为20质量%以上,则极细纤维层与亲水性短纤维层的层间的接着力充分强,面罩成形时或褶加工时等,可不产生这些层的剥离且使层叠不织布片显现伸长性。另外,若极细纤维层中的弹性体树脂纤维(B)的质量比为80质量%以下,则作为接着成分的弹性体树脂纤维(B)的熔融量保持于适当的范围内,因此不会增大压力损失。就层叠不织布片的强度与过滤性能的平衡的方面而言,弹性体树脂纤维(B)优选为在极细纤维层中为30质量%~70质量%的范围。
构成极细纤维层的热塑性聚酯纤维(A)与弹性体树脂纤维(B)的纤维径彼此可相同,也可不同,但优选为:热塑性树脂纤维(A)的平均纤维径为0.5μm~10μm,优选为1μm~5μm,弹性体树脂纤维(B)的平均纤维径为2μm~20μm,优选为4μm~18μm。再者,在本说明书中,所谓“极细纤维”是指平均纤维径为15μm以下的纤维,通过形成所述范围的极细纤维的不织布层,可获得兼具过滤性能与柔软性的不织布。图1是表示极细纤维层的一例的电子显微镜照片,且可知是将热塑性树脂纤维(A)(细纤维)与弹性体树脂纤维(B)(粗纤维)混纤而成。照片中的定标线条(scalebar)表示100μm。
另外,出于提高耐候性并提高驻极体性能的目的,极细纤维层含有选自由受阻胺系化合物所组成的群组中的至少一种。作为受阻胺系化合物,可列举:聚[(6-(1,1,3,3-四甲基丁基)亚氨基-1,3,5-三嗪-2,4-二基)((2,2,6,6-四甲基-4-哌啶基)亚氨基)六亚甲基((2,2,6,6-四甲基-4-哌啶基)亚氨基)](日本巴斯夫(BASF)公司社制造,“吉玛索浦(Chimassorb)944FDL”)、琥珀酸二甲基-1-(2-羟基乙基)-4-羟基-2,2,6,6-四甲基哌啶缩聚物(日本巴斯夫(BASF)公司社制造,“帝奴彬(Tinuvin)622FS”)、2-(3,5-二-叔丁基-4-羟基苄基)-2-正丁基丙二酸双(1,2,2,6,6-五甲基-4-哌啶基)(日本巴斯夫(BASF)公司社制造,“帝奴彬(Tinuvin)144”)等。
所述受阻胺系化合物的含量并无特别限定优选为相对于极细纤维层的树脂而为0.1质量%~10质量%的范围,进而优选为0.5质量%~5质量%的范围。若添加量为0.1质量%以上,则可获得驻极体性能的提高效果。另外,若添加量为10质量%以下,则可获得良好的纺纱性,且在成本方面也有利。受阻胺系化合物可预先调配于热塑性树脂(A)及弹性体树脂(B)的任一者中,通过纺纱而使其含有于极细纤维层中。
另外,在构成热塑性树脂纤维(A)及弹性体树脂纤维(B)的热塑性树脂中,可在不妨碍本发明的效果的范围内添加抗氧化剂、光稳定剂、紫外线吸收剂、中和剂、成核剂、环氧稳定剂、润滑剂、抗菌剂、阻燃剂、颜料、塑化剂及其他热塑性树脂等。另外,出于提高耐热性并提高驻极体性能的目的,可添加环烯烃共聚物。
(亲水性短纤维层)
在本发明的层叠不织布片中所含的亲水性短纤维层中,构成亲水性短纤维层的短纤维的长度并无特别限定,优选为2mm~100mm。作为构成亲水性短纤维层的纤维,可根据制备纤维层时的具体手法、例如梳棉网(cardweb)、气流成网(air laid web)及湿式抄纸网等方案来使用通常所使用的长度的短纤维。在亲水性纤维层包含长纤维或连续纤维时,难以具有可追随因经一体化的极细纤维层中的弹性体纤维所引起的伸长性的程度的伸长性,此时,本发明中,通过以短纤维构成亲水性纤维层,可使层叠不织布片整体反映出极细纤维层的伸长性。
作为构成亲水性短纤维层的短纤维,可使用:棉、麻等纤维素纤维;使用羊毛(wool)、蚕丝(silk)、人造丝、铜铵人造丝、浆料及纤维素而获得的半合成纤维;以及对合成纤维实施亲水化处理而得者等,也可使用这些的两种以上。就亲水性的方面而言,优选为棉、人造丝、铜铵人造丝、浆料。
在亲水性短纤维层中,例如,在用作面罩时,为了吸收由呼气等所引起的嘴巴周围的湿气并减轻佩戴者的不适感,优选为包含30质量%以上的所述亲水性短纤维,更优选为包含50质量%以上。另外,在亲水性短纤维层中,也可以不超过70质量%的范围混合所述亲水性短纤维以外的纤维。尤其,在亲水性短纤维以外的纤维以0质量%~50质量%的范围包含于亲水性短纤维层中时,可将亲水性短纤维层的机械强度或伸长率保持为相应的水平,同时维持柔软性,故更优选。作为要混合的纤维,可例示:使用聚酯、聚烯烃或聚酰胺等而获得的纤维;或者将这些组合两种以上而成的复合纤维等具有拨水性的合成纤维。
亲水性短纤维层中所含的纤维的剖面形状并无特别限定,可列举:圆剖面、扁平剖面、异型剖面、中空剖面等。在亲水性纤维层中所含的纤维的剖面形状为圆剖面时,其纤维径优选为大于15μm且50μm以下的范围。另外,在将层叠不织布片用于面罩时,亲水性短纤维层的基重优选为10g/m2~100g/m2。更优选为20g/m2~80g/m2。就可获得伸长性或柔软性的方面而言,若亲水性短纤维层的基重为10g/m2以上,则优选,就可抑制制品成本且可获得紧凑的层叠不织布片的方面而言,若为100g/m2以下,则优选。
另外,亲水性短纤维层优选为在至少一方向上具有伸长性。作为此种纤维层,可列举:短纤维沿一方向排列而成的梳棉网或短纤维无规地集聚的气流成网或湿式抄纸网及通过针刺(needle punch)或水刺(水流交织)等使这些纤维三维交织而获得的不织布等。优选为湿式抄纸网或水刺不织布。本发明中,尤其,对短纤维沿一方向排列而成的梳棉网进行水流交织处理来使所述纤维三维交织而获得的水刺不织布的机械强度与柔软性的平衡良好,故优选。本发明中,通过采用在特定方向上具有优异的伸长性的不织布作为亲水性短纤维层,可获得在一方向上的伸长性高的层叠不织布片。
(驻极体加工)
本发明的层叠不织布片进行了驻极体加工。所谓驻极体加工是通过进行在纤维的低熔点成分不熔融的温度的加热环境下赋予电荷的热驻极体法或利用电晕放电赋予电荷的电晕放电法等的驻极体加工而使层叠不织布片带电荷的加工。通过驻极体加工而可尤其提高不织布片的捕集性能。其中,驻极体加工法并不限定于这些。再者,关于不织布片是否进行了驻极体加工,例如可通过进行层叠不织布片的除电处理,并确认除电处理前后的不织布片的捕集率的差来确认。作为除电处理,例如可利用异丙醇(Iso propylAlcohol,IPA)液浸渍法或IPA饱和蒸气暴露法。IPA液浸渍法是将不织布片在异丙醇(IPA)的液中浸渍2分钟,取出后,在大气中干燥24小时。IPA饱和蒸气暴露法是通过将不织布片在15℃~30℃的温度下、在IPA饱和蒸气环境中暴露24小时以上来进行。
(层叠不织布片的制造方法)
制造本发明的层叠不织布片的方法并无特别限制,例如可依据以下的方法来制造。
典型而言,极细纤维层可通过使长纤维无规地集聚的熔喷法来制造。构成极细纤维层的热塑性树脂纤维(A)及弹性体树脂纤维(B)也可在分别个别地制造后混合,优选为使用不同种的用以喷出纤维的纺纱孔交替地排列于一个喷嘴中的所谓混纤用喷嘴并利用熔喷法同时对这些纤维进行纺纱的方法。根据所述方法,可获得极其均匀且无规地集聚有热塑性树脂纤维(A)及弹性体树脂纤维(B)的极细纤维层。若弹性体树脂纤维(B)在极细纤维层中均匀且无规地集聚及混合,则可获得高度的柔软性或伸长性,故优选。
混纤喷嘴只要可同时对不同种的纤维进行纺纱并使这些均匀且无规地集聚,则其结构并无限定。作为混纤喷嘴,例如可优选地使用不同种的供树脂流出的纺纱孔在一个喷嘴内交替地呈一列排列的喷嘴等。另外,作为另一方案,也可例示如下方法:使用在一个喷嘴内仅具有一个供树脂流出的纺纱孔的多个喷嘴在集聚输送机的移动方向上配置多个的装置,自各个喷嘴对彼此不同的树脂进行纺纱,并利用针刺等对所获得的网的层叠物进行交织处理,由此进行纤维彼此的混纤。在不伴有后处理的方面,可优选地使用不同种的供树脂流出的纺纱孔在一个喷嘴内交替地呈一列排列的喷嘴。
极细纤维层的基重可通过调整集聚输送机的速度来任意地控制。另外,进行吹塑纺纱时的气体通常使用氮气等惰性气体或空气。所述气体的温度为约200℃~500℃,优选为约250℃~450℃,压力为约0.1kgf/cm2~6.0kgf/cm2(98KPa~588KPa),优选为约0.2kgf/cm2~5.5kgf/cm2(196KPa~539KPa)。所述纺纱条件可根据要使用的树脂的物性或组合、作为目标的纤维径、纺纱模口等装置等来适宜设定。
本发明的层叠不织布片中所含的亲水性短纤维层优选为水刺不织布或湿式抄纸网,水刺不织布例如可通过如下方式而制造:制作包含所述亲水性短纤维的纤维网,对纤维网赋予水流交织处理等纤维交织处理后,对纤维网进行干燥,视需要而利用所述纤维中所含的低熔点成分使纤维彼此热接着。
纤维网是混合构成纤维而制作。纤维网的形态可为选自平行网、交叉网、半无规网及无规网等梳棉网、气流成网、湿式抄纸网以及纺粘网等中的任意形态。水流交织处理是通过将纤维网载置于支持体而喷射柱状水流来实施。
极细纤维层与亲水性短纤维层也可分别制造,另外,也优选为在利用熔喷法来制成极细纤维层的工序中,插入预先制造的水刺不织布并使熔喷不织布直接层叠于水刺不织布上。
继而,使极细纤维层与亲水性短纤维层一体化。作为层叠手段,除了使用加热辊的方法以外,也有加热烘箱方式、针刺方式、水刺方式(水流交织方式)、利用超声波的方法或使用接着剂的方法等。本发明的层叠不织布片的制造中的复合化的手段并无特别限定,可使用辊表面呈凹凸形状雕刻的加热辊(以后,有时称为“加热压印辊”)来优选地进行。使用压印辊的局部热压接优选为通过将所述加热压印辊压接于亲水性短纤维层侧的表面来进行。此时,所层叠的不织布的另一面与具有呈平滑形状或凹凸形状雕刻的表面的辊等相接而进行。也优选为对所述辊也进行加热。
在本发明的层叠不织布片的表面形成有因所述局部热压接所引起的不连续且规则的凹部。所述凹部可形成于层叠不织布片的两面,也可仅形成于单面。
关于层叠不织布片,在所述凹部所存在的部位的片厚度方向上,至少极细纤维中的弹性体纤维通过其软化而与构成亲水性短纤维层的纤维接合,由此将亲水性短纤维层与极细纤维层一体化。热压接的压力及温度可在亲水性短纤维层与极细纤维层通过极细纤维中的弹性体纤维的软化而一体化的条件中适宜选择,优选为局部热压接的线压为5N/mm~100N/mm的范围、热压接的温度为弹性体树脂(B)的熔点或软化点以上且热塑性树脂(A)的软化点以下的温度,若为可在极细纤维层与亲水性短纤维层之间形成所述接合而获得层间强度的范围,则并无特别限定。
驻极体加工能够以现有的装置及条件来进行,具体方法并无特别限制,例如可使用热驻极体法或电晕放电法等。
在将本发明的层叠不织布片用于面罩时,针对利用所述方法而制造的层叠不织布片,视需要而进行各种后处理加工、清洗、干燥等,然后裁断为规定大小。另外,也可进行褶加工或成形。在褶加工中,也可对经折叠的不织布片的折痕部分或裁断部的端等进行热压,并使其热压接。另外,可同时或以独立的工序对耳挂部或其他的部位进行热压接并使其一体化。
本发明的层叠不织布片可优选地用于医疗用面罩或产业用面罩、一般用面罩等面罩。另外,根据与所要求的性能适合而可设于空调或空调设备中所使用的高效率空气微粒(High Efficiency Particulate Air,HEPA)过滤器。针对这些用途,也优选为对本发明的层叠不织布片进行褶加工而使用。
实施例
下述实施例只不过是以例示为目的者。本发明的范围并不限定于本实施例。再者,以下示出实施例中所示的物性值的测定方法或定义。
<过滤性能(捕集性能·压力损失)>
使用TSI8130型过滤试验机来测定面罩的捕集效率及压力损失。使包含在同试验机中所产生的NaCl气溶胶(平均粒子径0.3μm)的气体通过试验片并测定片的捕集效率。另外,测定此时的压力损失。此时的气体流量设为85L/min(测定面积100cm2)。
<平均纤维径>
使用扫描式电子显微镜(Scanning Electron Microscope,SEM)来拍摄不织布表面的放大照片,测定100根纤维的直径,并将其算数平均值设为平均纤维径。
<压接面积率>
使用扫描式电子显微镜(SEM)拍摄不织布表面的放大照片,将压接点在每单位压接点间距的面积中所占的比例设为压接面积率。
压接面积率(%)=(压接点在单位间距中所占的面积/单位间距的面积)×100
<层叠片的伸长强度>
依据日本工业标准(Japanese Industrial Standards,JIS)L1906“一般长纤维不织布试验方法”来测定。制成宽度25mm、长度200mm的试验片。关于试验片,根据层叠片而准备如下两种试验片:以所述试验片的长度方向与亲水性短纤维层的水刺不织布的CD方向(与不织布中的纤维的排列正交的方向)一致的方式进行裁断而制成者及以试验片的长度方向与亲水性短纤维层的水刺不织布的MD方向(不织布中的纤维沿相同的方向排列的方向)一致的方式制成者。
使用拉伸试验机奥拓格拉夫(Autograph)AG-G(商品名,岛津制作所(股)制造),将夹头间设定为100mm并固定试验片。以拉伸速度300mm/min进行伸长。另外,将10%·50%伸长时的强度设为伸长系数(modulus)(应力)强度。
<耐热稳定性(100℃热处理)>
使用对流烘箱(Convection Oven)(型式:MOV-112F·三洋(SANYO)制造),将驻极体加工后的片在100℃环境下放置10分钟,取出片并冷却10分钟,然后测定过滤性能。
在实施例及比较例中使用以下的材料。

[实施例1]
关于极细纤维层的原料,使用聚丙烯(99.5质量%)与作为受阻胺系化合物的吉玛索浦(Chimassorb)944FDL(0.5质量%)的掺杂品作为热塑性树脂(A),并使用聚乙烯系弹性体作为热塑性树脂(B)。使用包括具有螺杆(50mm直径)、加热体及齿轮泵的两台挤出机、混纤用纺纱模口(孔径0.3mm,孔数501孔为一列,不同成分纤维交替地呈一列并排,有效宽度500mm)、压缩空气产生装置及空气加热机、具备聚酯制网状物的捕集输送机以及卷绕机的不织布制造装置来进行熔喷不织布的制造。
将原料树脂投入至各个挤出机,将热塑性树脂(A)在230℃下加热熔融,将热塑性树脂(B)在230℃下加热熔融,以热塑性树脂(A)/热塑性树脂(B)的质量比成为50%/50%的方式设定齿轮泵,自纺纱模口以每单孔0.3g/min喷出熔融树脂,利用加热至400℃的98kPa(表压)的压缩气体将所喷出的纤维吹附至设定为距纺纱模口的距离为30cm的聚酯制输送机上,并调整捕集输送机的速度,由此任意设定基重。
在所述方法的制造熔喷不织布的过程中,插入在与纤维沿一方向排列的方向呈直角的方向上具有伸长性且包含基重38g/m2的人造丝(纤维长51mm)/聚酯(纤维长51mm)(质量比60%/40%的混棉)的水刺不织布作为亲水性短纤维层,并在其上层叠30g/m2的熔喷不织布。进而,针对所述不织布的层叠物,利用具有在表面雕刻有凹凸花纹的压印(雕刻)辊与平坦(平滑)辊的点接合加工机,在温度80℃/120℃、线压40N/mm下,以压印辊与水刺不织布相接的方式进行,并通过压印凸部的压接面积率为4.0%的压印辊与所述平坦辊之间,由此获得层叠片。
使用热驻极体法对所获得的层叠片进行驻极体加工。驻极体加工是通过如下方式来进行:将层叠片切成A4尺寸,并设置于加温为100℃的电荷基座上,将带电电极板设置于距层叠片为1cm上方处,放置10分钟后,以电压-10kV、带电时间5秒施加电压。

除了不进行驻极体加工以外,与实施例1同样地制作层叠不织布片。

除了不含受阻胺系化合物以外,与实施例1同样地制作层叠不织布片。

除了仅利用包含聚丙烯(99.5质量%)与吉玛索浦(Chimassorb)944FDL(0.5质量%)的热塑性树脂(A)构成极细纤维层以外,与实施例1同样地制作层叠不织布片。
将实施例1及比较例1~比较例5的层叠不织布片的评价结果示于表1中。
如表1所示,实施例1的层叠不织布片的捕集效率高且压力损失低。另外,在CD方向上的伸长强度低、在MD方向上的伸长强度高,即在CD方向上具有高的伸长性。另一方面,不进行驻极体加工的比较例1的捕集效率不充分。不含受阻胺的比较例2中,即便进行驻极体加工,捕集效率也不足,且在耐热稳定性方面欠缺。仅利用弹性体构成极细纤维层的比较例3、比较例4中,不管有无受阻胺及驻极体加工,捕集效率均不充分。另外,仅利用聚丙烯(Polypropylene,PP)构成极细纤维层的比较例5中,捕集效率充分,但在CD方向、MD方向上伸长强度均高,硬触感且适合性不充分。
产业上的可利用性
本发明的层叠不织布片可优选地用作医疗用面罩或产业用面罩、一般用面罩等过滤素材。另外,也可用作无尘室或空气净化机、家电制品等中所使用的高性能的空气过滤器。

Claims (7)

1.一种层叠不织布片,其是将极细纤维层与亲水性短纤维层一体化而成,并且
在所述极细纤维层的单面或两面层叠有所述亲水性短纤维层,
所述极细纤维层是将20质量%~80质量%的热塑性树脂纤维(A)与80质量%~20质量%的在较所述热塑性树脂(A)更低的温度下熔融或软化的弹性体树脂纤维(B)混纤而成,另外,所述极细纤维层含有受阻胺系化合物,
所述层叠不织布片进行了驻极体加工,且
一方向上的10%伸长强度与相对于所述一方向的垂直方向上的10%伸长强度不同。
2.根据权利要求1所述的层叠不织布片,其中
所述极细纤维层与所述亲水性短纤维层通过局部热压接而一体化,一方向上的10%伸长强度为3N/25mm以下且50%伸长强度为10N/25mm以下,相对于所述一方向而垂直的方向上的10%伸长强度为15N/25mm以上。
3.根据权利要求1或2所述的层叠不织布片,其中
在所述层叠不织布片的表面形成有不连续且规则的凹部,所述凹部在所述表面所占的总面积为3%~40%的范围,

所述亲水性短纤维层为水刺不织布或湿式抄纸网。
6.根据权利要求1至5中任一项所述的层叠不织布片,其中,
所述极细纤维层为将长纤维无规地集聚而成的熔喷不织布。
7.一种面罩,其包括如权利要求1至6中任一项所述的层叠不织布片。
