Abstract
Description
少なくとも部分的に帯電処理されたメルトブローン不織布層、及びその一面または両面に配されたスパンボンド不織布層を含み、
圧力損失が5.0mmH2O以下であり、マーティンデール(Martindale)摩耗性試験の毛羽立ちサイズが5mm未満である複合不織布を提供する。
前記複合不織布を含む物品を提供する。
前記物品は、微細ほこり除去用マスク、空気清浄器用フィルタまたはエアコン用フィルタでもある。
(1)測定装置:TSI社のTSI-8130モデルを使用した。
(2)エアロゾル形成:前記測定装置は、微細エアロゾル生成装置で生じた塩化ナトリウム水溶液ミストの水を蒸発させ、空気中に分散された塩化ナトリウムエアロゾルを形成した。前記形成された塩化ナトリウムエアロゾルにおいて、塩化ナトリウム粒子の平均粒径が0.3μmであり、エアロゾル内塩化ナトリウムの濃度は、18.5mg/m3である。
(3)微細ほこり透過率評価:エアロゾルの透過面速度は、16cm/secであり、不織布の評価面積は、100cm2であった。前記エアロゾル粒子の透過率を微細ほこり透過率として記録した。
(4)微細ほこり除去効率評価:下記数式1によって評価した:

微細ほこり除去効率=100%-微細ほこり透過率
(5)圧力損失評価:エアロゾルの透過面速度は、5cm/secであり、不織布の評価面積は、100cm2であった。
スパンボンド不織布層(SB)形成用重合体としては、溶融指数(MI)が34g/10分であるプロピレン単独重合体(H7900(LG化学製))を使用し、メルトブローン不織布層(MB)形成用重合体としては、溶融フロー指数(MFR)が1,000g/10分である樹脂(H7910(LG化学製))を使用した。また、メルトブローン不織布層(MB)形成用重合体には、ヒンダードアミン光安定剤であるChimasorb 944を0.5wt%の含量で添加した。その後、図2に図示されているような複合不織布の製造装置を利用し、スパンボンド・メルトブローン・スパンボンド(SMS)形態の複合不織布を連続して製造した。具体的には、メルトブローン不織布層(MB)は、前記複合不織布の製造装置において、二流体ノズルを介し、空気と共に水と接触することによって連続して帯電処理された後、スパンボンド不織布層(SB)の上部に積層され、前記メルトブローン不織布層(MB)の上部に、他のスパンボンド不織布層(SB)が積層される。結果として、SMS不織布積層体を得た。その後、前記SMS不織布積層体は、同一形状を有する多数のエンボスパターンが形成されている第1ロールと、凹凸がない第2ロールとを含むカレンダーロール間において、熱圧着工程を経て、1つの複合不織布形態に製造された。ここで、前記カレンダーロールは、エンボス率が14%であり、エンボスパターン1個の平均面積が0.33mm2であり、エンボスパターン1個の平均細長比が1.75であった。また、ここで、SMS複合不織布の全体坪量は、100gsm(g/m2)に調節し、二重メルトブローン不織布層(MB)の坪量は、22gsmに調節した。
カレンダーロールを、エンボス率が9%であり、エンボスパターン1個の平均面積が0.33mm2であり、エンボスパターン1個の平均細長比が1.75であるカレンダーロールに替えたことを除いては、前記実施例1と同一方法でもって、SMS複合不織布を製造した。
カレンダーロールを、エンボス率が19%であり、エンボスパターン1個の平均面積が0.33mm2であり、エンボスパターン1個の平均細長比が1.75であるカレンダーロールに替えたことを除いては、前記実施例1と同一方法でもって、SMS複合不織布を製造した。
カレンダーロールを、エンボス率が14%であり、エンボスパターン1個の平均面積が0.06mm2であり、エンボスパターン1個の平均細長比が1.75であるカレンダーロールに替えたことを除いては、前記実施例1と同一方法でもって、SMS複合不織布を製造した。
カレンダーロールを、エンボス率が14%であり、エンボスパターン1個の平均面積が0.6mm2であり、エンボスパターン1個の平均細長比が1.75であるカレンダーロールに替えたことを除いては、前記実施例1と同一方法でもって、SMS複合不織布を製造した。
カレンダーロールを、エンボス率が14%であり、エンボスパターン1個の平均面積が0.33mm2であり、エンボスパターン1個の平均細長比が1.0であるカレンダーロールに替えたことを除いては、前記実施例1と同一方法でもって、SMS複合不織布を製造した。
カレンダーロールを、エンボス率が14%であり、エンボスパターン1個の平均面積が0.33mm2であり、エンボスパターン1個の平均細長比が2.5であるカレンダーロールに替えたことを除いては、前記実施例1と同一方法でもって、SMS複合不織布を製造した。
カレンダーロールを、エンボス率が8%であり、エンボスパターン1個の平均面積が0.33mm2であり、エンボスパターン1個の平均細長比が1.75であるカレンダーロールに替えたことを除いては、前記実施例1と同一方法でもって、SMS複合不織布を製造した。
カレンダーロールを、エンボス率が20%であり、エンボスパターン1個の平均面積が0.33mm2であり、エンボスパターン1個の平均細長比が1.75であるカレンダーロールに替えたことを除いては、前記実施例1と同一方法でもって、SMS複合不織布を製造した。
カレンダーロールを、エンボス率が14%であり、エンボスパターン1個の平均面積が0.05mm2であり、エンボスパターン1個の平均細長比が1.75であるカレンダーロールに替えたことを除いては、前記実施例1と同一方法でもって、SMS複合不織布を製造した。
カレンダーロールを、エンボス率が14%であり、エンボスパターン1個の平均面積が0.7mm2であり、エンボスパターン1個の平均細長比が1.75であるカレンダーロールに替えたことを除いては、前記実施例1と同一方法でもって、SMS複合不織布を製造した。
カレンダーロールを、エンボス率が14%であり、エンボスパターン1個の平均面積が0.33mm2であり、エンボスパターン1個の平均細長比が3.0であるカレンダーロールに替えたことを除いては、前記実施例1と同一方法でもって、SMS複合不織布を製造した。
前述の実施例1~7及び比較例1~5で製造されたそれぞれの複合不織布の圧力損失、重量、圧力損失/重量、毛羽立ちサイズ、及び工程安定性を、下記のような方法で評価し、その結果を下記表2に示した。
(2)エアロゾル形成:前記測定装置は、塩化ナトリウム水溶液と空気とを接触させた後、水を蒸発させ、空気中に分散された塩化ナトリウムを含む、平均粒径が0.3μmであり、塩化ナトリウム粒子濃度が18.5mg/m3であるエアロゾルを形成した。
(3)エアロゾル除去効率評価:エアロゾル透過流量は、95L/分であり、不織布の評価面積は、100cm2であった。
(4)圧力損失評価:エアロゾル透過流量は、30L/分であり、不織布の評価面積は、100cm2であった。
(5)重量評価:ASTM D 3776-1985によって測定した。
(6)毛羽立ちサイズ評価:「抗ピリング性」は、マーティンデール(Martindale)摩耗性試験を行って評価した。該試験は、摩耗剤との接触による摩耗により、不織布を構成する繊維が不織布表面に飛び出して毛羽が起こるか、あるいはもつれて小塊が生じた外観の状態を評価することにより、不織布の摩耗性に対する相対抵抗性を測定するものである。該試験は、James H. Heal & Company, Ltd., (West Yorkshire、イギリス)で市販されるモデル番号404のようなマーティンデール摩滅及び摩耗試験機器(Martindale Wear and Abrasion Tester)を使用して行われた。使用された摩耗剤は、シリコンゴムホイール(モデル名:86045K21-50A(VIP Rubber & Plastic Company. Inc.))であった。該摩耗性試験は、ASTM D 4966-98規格によって実施した。摩耗により、次のような外観変形が生じる。すなわち、外観変形は、ファジー(fuzzy)、ピル(pill(毛羽立ちが塊になった形態)、ロープ(rope)、及びクモ網(spider-web)の形態の順序で生じる。摩耗により、不織布表面で起こった短繊維をファジー(fuzzy)と言う。摩耗に対する抵抗性が低い不織布の場合、ピルサイズが5mm以上であるか、あるいはピルとファジーとが塊になり、5mm以上の高さのロープ(rope)形態であるか、クモ網(spider-web)形態が生じ、そのような形態を有する不織布は、マスク用として使用することができない。本明細書においては、「ピル」、「ロープ」及び「クモ網」を総称し、毛羽立ちと称する。本明細書に記載された毛羽立ちサイズ測定は、不織布上端面で塊になり、ピル、ロープまたはクモ網の形態に突出した塊状の高さを測定するものであり、測定時の基準面は、不織布上端面である。測定時、不織布に外圧を加えていない状態でもって、側面から定規を利用し、毛羽高を測定した。塊になっていない短繊維状のファジー(fuzzy)は、評価していない。
(7)工程安定性評価:熱融着工程を経て一体化された複合不織布を作製するとき、2つのカレンダーロール間を不織布が通過し、このとき、不織布に伝達される熱及び圧着力により、エンボスパターン状に熱融着が生じることになる。カレンダーロール表面に突出しているエンボスパターンの面積が狭くなれば、ロール間熱圧着時、複合不織布に形成されるエンボスパターンの形態が破損され、正常な熱圧着が不可能になるが、そのようなエンボスパターンの破損が生じるか否かということを観察し、発生していなければ、工程安定性が良好であると評価した。
Claims (12)
- 少なくとも部分的に帯電処理されたメルトブローン不織布層、及びその一面または両面に配されたスパンボンド不織布層を含み、
圧力損失が5.0mmH2O以下であり、マーティンデール(Martindale)摩耗性試験の毛羽立ちサイズが5mm未満である、複合不織布。 - エンボス率が9~19%である、請求項1に記載の複合不織布。
- エンボスパターン1個の平均面積が0.06~0.6mm2である、請求項1に記載の複合不織布。
- エンボスパターン1個の平均細長比が1.0~2.5である、請求項1に記載の複合不織布。
- 前記複合不織布は、第1スパンボンド不織布層、メルトブローン不織布層及び第2スパンボンド不織布層を含み、前記メルトブローン不織布層は、少なくとも部分的に帯電処理された、請求項1に記載の複合不織布。
- 前記複合不織布は、前記第1スパンボンド不織布層、前記メルトブローン不織布層及び前記第2スパンボンド不織布層を、その順に含む、請求項5に記載の複合不織布。
- 前記第1スパンボンド不織布層及び前記第2スパンボンド不織布層のうち少なくとも1層は、少なくとも1層のスパンボンド不織布サブ層を含む、請求項5に記載の複合不織布。
- 前記メルトブローン不織布層は、少なくとも1層の帯電処理されたメルトブローン不織布サブ層を含む、請求項5に記載の複合不織布。
- 前記メルトブローン不織布層は、少なくとも1層の帯電処理されたメルトブローン不織布サブ層、及び少なくとも1層の帯電処理されていないメルトブローン不織布サブ層を含む、請求項8に記載の複合不織布。
- 少なくとも1層の追加層をさらに含む、請求項1に記載の複合不織布。
- 請求項1ないし10のうちいずれか1項に記載の複合不織布を含む、物品。
- 前記物品は、微細ほこり除去用マスク、空気清浄器用フィルタまたはエアコン用フィルタである、請求項11に記載の物品。
