具体实施方式
参见附图,其中几幅图中相同的附图标记指示相同或类似的部件,图1示出了装饰部件10。装饰部件10可以是软部件。如在本文使用的,“软部件”是指部件对于人的触摸来说是软的和/或具有一些程度的压缩性。装饰部件10可以是车辆内部部件且可以因此包括在车辆8的内部,例如小汽车。作为非限制性的例子,装饰部件10可以是门装饰部件,座位装饰部件、仪表板装饰部件、仪表盘装饰部件、侧壁装饰部件、车顶内衬装饰部件、扶手装饰部件、车厢环境控制台装饰部件和/或这类部件。此外,装饰部件10也可以例如用于室内家具、户外家具和/或这类器具。
在所示实施例中,装饰部件10包括基板12和直接连结到基板12的泡沫层24。基板12完全或部分地用基本上刚性的材料制造,例如刚性聚合物材料,且可以用各种合适过程形成,包括但不限于喷射模制、挤压模制、真空挤压模制和/或这类过程。例如,基板12可以完全或部分地用天然纤维材料、塑料材料和/或类似材料制造。在一些实施例中,基板12可以配置为使用一个或多个分散和/或整合的紧固件固定到车辆内部的一个或多个内部板部件,由此将装饰部件10固定到车辆8。然而,可以理解基板12可以配置为联接到其他目标,例如家具。基板12包括第一基板表面15和与第一基板表面15相反的第二基板表面16、第一基板侧表面18和与第一基板侧表面18相反的第二基板侧表面20,由此形成基本上矩形形状。然而,基板12可以具有其他合适形状。不管其形状如何,基板12包括限定上述任何表面的端部的至少一个边缘22。在所示实施例中,基板12具有至少四个边缘22。例如,一个边缘22限定第一基板表面15的结束部分和第一基板侧表面18的开始部分,且另一边缘22限定第一基板侧表面18的结束部分和第二基板表面16的开始部分。基板12的厚度T1可以为约2.5毫米。
泡沫层24连结到第二基板表面16,而不使用粘接剂(如下所述)且完全或部分地用聚合物泡沫制造。因此,泡沫层24为装饰部件10提供一定程度的压缩性。例如,泡沫层24可以完全地或部分地用结构泡沫制造,例如尿烷泡沫。替换地,作为非限制性的例子,泡沫层24可以完全或部分地用聚亚安酯、热朔性材料、EVA、半刚性膨胀泡沫材料、聚乙烯、基于生物质的材料、PVC其组合或任何其他合适材料制造。不管采用的具体材料如何,形成基板12的材料比形成泡沫层24的材料更硬,使得基板12可支撑泡沫层24。
在所示实施例中,泡沫层24包括主泡沫部分26和直接连接到主泡沫部分26的泡沫延伸部28。主泡沫部分26基本上是平坦和平面的,以便有助于直接连结到第二基板表面16。泡沫延伸部28包围在基板12的两个边缘22周围,且在所示实施例中,直接连结到第一基板侧表面18和第一基板表面15。泡沫延伸部28的至少一部分沿基板12的一部分长度(即长度部分LP)直接连结第一基板表面15。该长度部分LP可以为约10毫米。
泡沫延伸部28的厚度T3小于主泡沫部分26的厚度T2,以便使得在装饰部件10的弯曲部件11中的拔模(draft)最小化。如在本文使用的,术语“拔模”是指垂直于分型线的用于模制或铸造部件的拔模斜度量。例如,泡沫延伸部28的厚度T3可以为约1毫米,且主泡沫部分的厚度T2可以为约2.5毫米。由此,泡沫延伸部28比主泡沫部分26更薄。基板12的厚度T1可以基本上与主泡沫部分26的厚度T2相同。
主泡沫部分26限定第一主泡沫表面30和与第一主泡沫表面30相反的第二主泡沫表面32。主泡沫部分26的厚度T2是沿第一或垂直方向Y的从第一主泡沫表面30到第二主泡沫表面32的距离。泡沫延伸部28限定第一泡沫延伸部表面34和与第一泡沫延伸部表面34相反的第二泡沫延伸部表面36。泡沫延伸部28的厚度T3是沿第二或水平方向X从第一泡沫延伸部表面34到第二泡沫延伸部表面36的距离,所述第二或水平方向X垂直于第一方向Y。
装饰部件10另外包括直接连结到泡沫层24的皮部分35。皮部分35可以包括多于一个的层。例如,在所示的实施例中,皮部分35包括第一或内皮层38和第二或外皮层40。内皮层38可以是用于结构性支撑外皮层40的结构覆层,且外皮层40可以是带颜色的覆层用于为装饰部件10赋予颜色(例如红色)。可以想到另一层(例如保护层)可以在外皮层40外部。内皮层38和外皮层40可以完全或部分地用尿烷制造,例如尿烷泡沫。替换地,内皮层38和外皮层40可以完全或部分地用聚亚安酯、热朔性材料、EVA、半刚性膨胀泡沫材料、聚乙烯、基于生物质的材料、PVC、其组合或任何其他合适材料制造。内皮层38和外皮层40可以用具有不同性能的不同材料(例如不同尿烷材料)制造。(例如硬度,厚度,颜色,成分,等)。在一些实施例中,内皮层38和外皮层40用相同材料(例如相同尿烷材料)制造。不管使用的具体材料如何,形成基板12的材料比形成内皮层38和外皮层40的材料更硬,由此使得基板12能支撑内皮层38和外皮层40。
内皮层38直接连结到第二主泡沫表面32且具有第一内表面42和与第一内表面42相反的第二内表面44。泡沫层24可以直接连结到内皮层38的第一内表面42,而不使用连结粘接剂等。内皮层38包括主内皮部分39和从主内皮部分39延伸的内皮延伸部41。主内皮部分39设置在主泡沫部分26的第一主泡沫表面30上。内皮延伸部41包围基板12的至少一个边缘22且设置在泡沫延伸部28上方。进一步地,内皮层38可以完全或部分地用尿烷材料制造,其是与形成外皮层40的材料相同或不同的材料。在一些实施例中,内皮层38可以具有约0.4毫米到0.6毫米的厚度T4。例如,在一些实施例中,内皮层38可以具有约0.5毫米的厚度T4。厚度T4是沿第一方向Y从第一内表面42到第二内表面44的距离。
外皮层40直接连结到第二内表面44且限定第一外层表面46和与第一外层表面46相反的第二外层表面48。在所示实施例中,外皮层40包括主外皮部分43和从主外皮部分43延伸的外皮延伸部45。主外皮部分43设置在主内皮部分39上,且外皮延伸部45围绕基板12的至少一个边缘22且设置在内皮延伸部41上方。如上所述,外皮层40可以是用尿烷材料制造的颜色覆层,其具有一定的颜色和/或染色和/或多种颜色和/或染色的组合。进一步地,外皮层40可以包括具有用于增加的磨损的性能的材料。在一些实施例中,外皮层40可以具有约0.1毫米到0.3毫米的厚度T5。例如,在一些实施例中,外皮层40的厚度T5可以为约0.2毫米。外皮层40的厚度T5为沿第一方向Y从第一外层表面46到第二外层表面48的距离。
皮部分35和泡沫层24共同形成基板覆盖件50,其覆盖至少整个第一主泡沫表面30且包围基板12的至少一个边缘22。因为基板覆盖件50部分地包围基板12,所以基板覆盖件50包括在覆盖边缘22的弯曲部分51周围的至少一个覆盖件弯曲线52。如在本文使用的,术语“弯曲线”是指在任一弯曲侧上的物体(例如基板覆盖件50)表面上的一直线,其限定了弯曲的起始。在所示实施例中,基板覆盖件50具有多个覆盖件弯曲线52且包括主覆盖部分53和多个覆盖件延伸部55。覆盖件延伸部55包围基板12且可以具有角部切割部57,以有助于将覆盖件延伸部55包围基板12。
如上所述,泡沫延伸部28包围基板12的至少一个边缘22。由此,泡沫延伸部28具有至少一个泡沫弯曲线29。每一个泡沫弯曲线29设置在基板12的边缘22上方。泡沫延伸部28在泡沫弯曲线29处(或附近)比沿泡沫延伸部28的其余部分更薄,以有助于让泡沫延伸部28包围基板12的边缘22。(见图4)。
如上所述,内皮延伸部41包围基板12的至少一个边缘22。因此,内皮延伸部41具有至少一个内皮弯曲线47。每一个内皮弯曲线47设置在基板12的边缘22上方。内皮延伸部41在内皮弯曲线47处(或附近)比沿内皮延伸部41的其余部分更薄,以便有助于让内皮延伸部41包围基板12的边缘22。(见图4)。
参考图1-4,用于制造装饰部件10的方法100以步骤102开始,该步骤将外皮层40形成为装饰部件10的形状,使得外皮层40包括主外皮部分43和外皮延伸部45。为此,外皮层40可以应用在工具60的内工具表面62上,例如模具。工具60限定装饰部件10的形状且可以在外皮层40的第二外层表面48上形成纹理。内工具表面62限定工具空腔64,其是装饰部件10形式的形状。由此,外皮层40应用于工具60的内工具表面62上,以形成装饰部件10的形状。在一个例子中,喷涂器66可将外皮层40喷涂到工具60的工具空腔64中。喷涂器66可以被机器人手臂控制。被喷涂的外皮层40的量和位置可被处理器控制。例如,喷涂器66可将形成外皮层40的材料(例如尿烷材料)喷涂到工具60中,使得外皮延伸部45比主外皮部分43更薄。在形成外皮层40之后,方法100前进到步骤104。
步骤104将内皮层38应用于外皮层40上。具体说,内皮层38可以直接应用于外皮层40的第一外层表面46上。为此,喷涂器66可以将形成内皮层38的材料(例如尿烷材料)喷涂到工具空腔64中,使得内皮层38应用于外皮层40上。被喷涂内皮层38的量和位置可被处理器控制。例如,喷涂器66可将形成内皮层38的材料喷涂在外皮层40上,使得内皮层38的主内皮部分39设置在主外皮部分43上,且内皮层38的内皮延伸部41设置在外皮延伸部45上。喷涂器66还施加内皮层38,使得内皮延伸部41在内皮弯曲线47处(或附近)比沿内皮延伸部41的其余部分更薄。随后,方法100前进到步骤106。
步骤106将泡沫层24应用于内皮层38上,使得泡沫层24的主泡沫部分26设置在主内皮部分39上且泡沫延伸部28设置在内皮延伸部41上。泡沫层24可以使用喷涂器66而直接喷涂到内皮层38的第一内表面42。换句话说,喷涂器66可以将形成泡沫层24的材料(例如尿烷材料)喷涂到工具空腔64中,使得泡沫层24应用于内皮层38上。被喷涂的泡沫层24的量和位置可被处理器控制。例如,喷涂器66可将形成泡沫层24的材料喷涂在内皮层38上,使得泡沫延伸部28在泡沫弯曲线29处(或附近)比沿泡沫延伸部28的其余部分更薄。
在步骤102、104和106,内皮层38、外皮层40和泡沫层24(即基板覆盖件50)可以被应用于工具60的工具空腔64,使得主覆盖部分53(即主内皮部分39,主外皮部分43,且主泡沫部分26)的形状和尺寸匹配装饰部件10的至少一个表面的形状和尺寸。如上所述,在步骤102、104和106,内皮层38、外皮层40和泡沫层24(即基板覆盖件50)可以应用于工具60的工具空腔64,使得覆盖件延伸部55(即内皮延伸部41、外皮延伸部45和泡沫延伸部28)在覆盖件弯曲线52处(或附近)比沿覆盖件延伸部55的其余部分更薄,以便在装饰部件10从工具60移走时使得拔模最小化。还是在步骤102、104和106中,内皮层38、外皮层40和泡沫层24(即基板覆盖件50)可以应用于工具60的工具空腔64,以便形成角部切割部57,以有助于将覆盖件延伸部55包围基板12。结果,不必进行形成角部切割部57的切割或修剪操作。在步骤102、104和106之后,方法100继续到步骤108。
步骤108将基板12设置在泡沫层24上,使得基板12设置在主泡沫部分26上,且外皮延伸部45、内皮延伸部41和泡沫延伸部28设置为超过基板12的边缘22中的至少一个。此时,泡沫层24的主泡沫部分26可以连结到基板12,而不使用连结粘接剂,因为泡沫层26仍未固化。换句话说,基板12可以设置在主泡沫部分26上,而泡沫层24保持胶黏状态,由此在泡沫层24和基板12之间减少或消除连结粘接剂的使用。在从工具60(如图3所示)去除之前或从工具60去除之后,如图4所示,皮部分35(即外皮层40和内皮层38)和泡沫层24可以连结到基板12。在一些实施例中,使用机械挤压过程,泡沫层24可以连结到基板12。进一步地,在机械连结过程之前和/或期间,热量可以施加到泡沫层24和/或基板12。
步骤110让内皮延伸部41、外皮延伸部45和泡沫延伸部28包围基板12的至少一个边缘22,直到泡沫层24连结到基板12的第一基板表面15。此时,泡沫层24的泡沫延伸部28可以连结到基板12,而不使用连结粘接剂,因为泡沫层26仍未固化。换句话说,基板12可以连结到泡沫延伸28,而泡沫层24保持胶黏状态,由此在泡沫层24和基板12之间减少或消除连结粘接剂的使用。此时,泡沫层24部分地位于基板12和内皮层38之间,且内皮层38部分地位于泡沫层24和外皮层40之间。

Claims (10)

1.一种用于制造装饰部件的方法,包括:
将外皮层形成为装饰部件的形状,使得外皮层包括主外皮部分和从主皮部分延伸的外皮延伸部;
将内皮层应用于外皮层上,使得内皮层的主内皮部分设置在主外皮部分上且内皮层的内皮延伸部设置在外皮延伸部上;
将泡沫层喷涂在内皮层上,使得泡沫层的主泡沫部分设置在主内皮部分上且泡沫延伸部设置在内皮延伸部上,使得泡沫延伸部比主泡沫部分更薄;
将基板设置在泡沫层上,使得基板设置在主泡沫部分上,且外皮延伸部、内皮延伸部和泡沫延伸部设置为超过基板的至少一个边缘;和
将外皮延伸部、内皮延伸部和泡沫延伸部包围基板的所述至少一个边缘。
2.如权利要求1所述的方法,其中泡沫延伸部包围基板的所述至少一个边缘,以便在所述至少一个边缘上方限定泡沫弯曲线,且喷涂泡沫层包括:喷涂泡沫层使得泡沫延伸部在泡沫弯曲线处比在泡沫延伸部的其余部分处更薄。
3.如权利要求1所述的方法,其中内皮延伸部包围基板的所述至少一个边缘以便限定在所述至少一个边缘上方的内皮弯曲线,且应用内皮层包括:应用内皮层使得内皮延伸部在内皮弯曲线处比在内皮延伸部的其余部分处更薄。
4.如权利要求1所述的方法,其中形成外皮层包括将外皮层应用于工具。
5.如权利要求4所述的方法,其中将外皮层应用于工具包括将外皮层喷涂到工具中。
6.如权利要求5所述的方法,其中应用内皮层包括将内皮层喷涂在外皮层上。
7.如权利要求1所述的方法,其中形成外皮层包括:形成外皮层使得外皮延伸部包括角部切割部。
8.如权利要求1所述的方法,其中在泡沫层硬化之前外皮延伸部、内皮延伸部和泡沫延伸部包围基板的所述至少一个边缘。
9.一种装饰部件,包括:
基板,具有至少一个边缘;
泡沫层,设置在基板上,其中泡沫层包括主泡沫部分和从主泡沫部分延伸的泡沫延伸部,且泡沫延伸部比主泡沫部分更薄;
内皮层,设置在泡沫层上,其中内皮层包括主内皮部分和从主内皮部分延伸的内皮延伸部;
外皮层,设置在内皮层上,其中外皮层包括主外皮部分和从主外皮部分延伸的外皮延伸部;和
其中泡沫延伸部、内皮延伸部和外皮延伸部包围基板的所述至少一个边缘。
10.如权利要求9所述的装饰部件,其中泡沫延伸部包围基板的所述至少一个边缘以便在所述至少一个边缘上方限定泡沫弯曲线,且泡沫延伸部在泡沫弯曲线处比在泡沫延伸部的其余部分处更薄。
