来自于使用一种主要化学计量的空气/燃料混合物运行的内燃发动机像例如进气口燃油喷射(PFI)发动机的排气根据常规的方法借助于三效催化转化器清洁。这些能够将发动机的三种主要的气态污染物(确切地是烃类、一氧化碳、以及氮氧化物)同时转化为无害的成分。除了气态的烃(HC)、一氧化碳(CO)以及氮氧化物(NOX)污染物,汽油发动机的排气还包含极少的超细微粒物质(PM),该微粒物质起因于燃料的不完全燃烧并且主要由烟灰组成。

由于当与具有进气口燃油喷射(PFI)发动机的车辆相比时,具有汽油直接喷射式(GDI)发动机(具有以及不具有涡轮增压)的车辆优越的燃料经济性和运行性能,其在欧洲的市场占有率正在增加。由于欧盟对于客车制造商将进一步减少CO2的排放并且在2012年达到130g/km CO2的车辆(fleet)平均排放的命令,这种趋势预期将继续。更为渴望的CO2车辆平均目标仍在讨论中。随着CAFE标准变得更高要求,总体上期望的是在北美GDI车辆的份额将以PFI车辆以为代价增长。
一个与GDI车辆相关的问题是所提及的源自这种发动机类型的颗粒的排放,尤其由于相对小的颗粒尺寸以及因此这些颗粒的潜在地更有害性质。由于自2011年初欧5b排放法规阶段的执行,所有新注册柴油客车必须遵守4.5mg/km的微粒质量限制以及6x1011#/km的固体颗粒数目限制(表1)。用于汽油车辆的颗粒数目限制的引入被推迟到欧6排放法规阶段,这将在2014年九月生效。可以预期的是对于火花点燃的车辆的限制将与对于压燃点火车辆的那些一致来达到技术中立的排放法规。

除了用于排气颗粒的处理的法规,用于未燃烃、一氧化碳、以及氮氧化物污染物的排放标准也继续变得更加严格(表1)。为了满足此类标准,包含专用三效催化剂(TWC)的催化转化器需要被安装在汽油燃烧发动机的排气线中。如早先所述,所述的催化剂在该排气系统中促进了通过氧来氧化未燃烃类以及一氧化碳以及将氮氧化物还原为氮气。此外,对于在汽油直接喷射式发动机中处理各种排放污染物的应用,现在已经提出了特别设计的过滤器类型。由于排放的烟尘的粒径相比于柴油发动机的更小,进一步研究了考虑到适当表观背压损失(penalty)如何平衡过滤效果(US 20100239478、US20100275579、US 8066963、US 20110030346、US 20090193796、SAE2011010814)。
已经提出了多种催化系统,这些催化系统尝试有效地处理所有的由GDI发动机排放的污染物。在一些情况下这些系统被设计为一种布局,其中一种密偶(close-coupled)TWC之后跟随着一个壁流式过滤器(催化的汽油微粒过滤器;GPF)。在某些实例中,该壁流式过滤器还携带一种催化的功能性例如一种另外的TWC。
例如US 20100293929涉及用于火花点火式发动机的废气排放后处理系统。这里所提及的系统的不同实施例包括一个密偶TWC装置以及一个底板下(underfloor)处理装置两者。该底板下处理装置也可具有TWC或NOX还原功能性。根据该披露的图1,该系统可包括一种壁流式TWC涂覆过滤元件(8)。关于图4提到了在该过滤器上的TWC催化剂配方是可操作的以减少微粒物质,以及通过常规的TWC装置处理的气体。所以当它的点火温度达到时,该壁流式过滤器能够减少HC、CO、NOX并且有效地减少在所有运行条件下排放的微粒物质。然而,在本披露中没有给出关于该密偶TWC以及该TWC涂覆的过滤器的内容的更多细节。
同样US 20110252773披露了一种排气系统,该排气系统适合用于与汽油发动机结合来捕获微粒,还减少气体的排放诸如烃类、氮氧化物、以及一氧化碳。该TWC涂覆的微粒过滤器具有至少1至4g/英寸3范围的载体涂料(washcoat)载量以使背压损失减到最小。该涂覆的过滤器的孔隙率可以在55%至70%的范围并且可包括某些平均孔径分布。该催化的过滤器可需要与一种第二TWC结合使用,以便满足法规和汽车制造商要求(图1)。然而,由于该下游TWC涂覆的微粒过滤器,该上游TWC可以小于以其他方式所需要的或甚至可以被省略,如果该过滤器提供全部的TWC功能性的话。该催化的微粒过滤器可包括一种分区的布局,其中该上游区包括钯组分,在上游区中的钯组分的量大于在该下游区中的钯组分的量。据其所述,该催化的过滤器应在该上游区包含在2-100g/英尺3之间的钯并且在该下游区1-20g/英尺3钯。在本申请中测试的这些系统包括在该TWC中以及该催化的过滤器中≥30g/英尺3的贵金属负载量。在每种情况下对于两种催化装置钯与铑的比例均为27/3。
同样地,US 20110158871涉及一种用于车辆强制点火内燃发动机的排气系统。该系统包括一种三效催化剂载体涂料,该载体涂料设置在一种基板整块(位于该过滤器的上游)上,该系统还被一种TWC载体涂料涂覆。所要求的是,该上游装置包括等于或小于在该排气系统中该三效催化剂载体涂料总质量的75%。鉴于该过滤器基板的平均孔径大小以及它的载体涂料负载量检验该壁流式过滤器的特性。鉴于所披露的专利申请,该密偶TWC包括一种TWC载体涂料,像该下游TWC涂覆的陶瓷壁流式过滤器。在这些实例中,该壁流式过滤器基板包括例如在85g/英尺3的负载量下16:1的Pd-Rh比例。使用一种恒等的负载量涂覆该密偶TWC。
本发明的一个目的是提供一种系统,该系统用于减少由汽油直接喷射式发动机排放的污染物,从经济性以及从生态学两者观点来说该系统显示出超越在现有技术中披露的系统的优异效果。具体地,本发明的系统应该能够保证满足所讨论的未来立法标准。此外,这一目标有利地使用比在现有技术中存在的系统相关联的较不贵重的金属成本达到。同样地,应该提供一种用于汽油直接喷射式发动机排气的有效处理方法。
这些以及其他目的(对于本领域技术人员是明显的)通过一种如在权利要求1中描述的系统满足。本发明系统的优选实施例在与权利要求1相关的从属权利要求2-10中得到保护。权利要求11是针对一种发明的方法。
在一个第一方面,本发明涉及一种汽油发动机排气处理系统,该系统包括一种密偶三效催化剂(TWC)以及一个下游催化的汽油壁流式微粒过滤器(GPF)。这种系统的特征为该密偶TWC与该下游催化的汽油微粒过滤器的贵金属含量的一定比例。具体地,在该TWC中的铂族金属(例如Pd与Rh)的量超过在该GPF中的铂族金属(例如Pd与Rh)的量一个至少5的因子。这种系统是能够以较容易但是尽管如此出人意料的方式省去上述目标。通过根据本发明的方式分布该系统的贵金属含量可以显示出使用更少量贵金属可获得相同结果,这进而导致本发明系统的更廉价生产或在相同成本下用于更好地减轻有害污染物。
该上游TWC以及该下游GPF均有利地包括贵金属钯、铑、铂或其混合物。其他的贵金属例如铱、铼、钌、银、金也可存在。然而,如果存在后者,相对于钯和铑这些PGM分别以更少的量包含。最优选的是在该上游TWC以及该下游GPF中存在的铂族金属仅仅是钯和铑。
在本发明另一个优选实施例中,在该上游TWC以及该下游GPF中的铂族金属的比例是至少6、更优选至少7、再者优选至少8或9、并且最后优选至少10。如果在本系统中涉及的铂族金属仅仅是Pd和Rh,则这是特别优选的。
已经发现,该下游汽油微粒过滤器的铂族金属含量有助于加速在该过滤器中累积的烟灰的燃烧。因此,在铂族金属中的TWC与GPF比例的一个上限是由以下事实中得出的,即该GPF还应包括足以经济和生态的方式来补充该上游TWC的功能性的一种有益TWC功能性,并且还应显示出加速燃烧炭烟颗粒的能力。在此方面明显的是在该上游TWC中的铂族金属的量应该通过成本因素以及经由本发明的系统减少有害的排气污染物的效率进行平衡。必须指出这个因素可极大依赖于所涉及的发动机类型以及它的排气组成、以及其中这些PGM在谈及的装置上是有效的程度(例如通过老化减少活性、使用的载体,等)。熟练工作者将知道如何根据以上提及的参数找到铂族金属比例的上限。然而,这个上限有利地在10-23之间、其中优选在15-20之间、并且最优选在16-19之间变化。考虑这个铂族金属的量,例如在该上游TWC上的Pd和Rh有利地在20-200g/英尺3之间、更优选在25-120g/英尺3之间、并且最优选约30-80g/英尺3之间变化。相反,该下游GPF显示了优选2-20g/英尺3、更优选2-15g/英尺3、并且最优选约2-10g/英尺3的铂族金属含量。
在一个有利的替代性实施例中,在该上游TWC中的铂族金属彼此以一定比例存在。例如,在所讨论的铂族金属仅仅是钯和铑的情况下,该上游TWC具有的Pd与Rh重量比在8-40:1之间、优选在10-25:1之间、并且最优选约11-19:1变化。负载较不高浓度的铂族金属的下游GPF同样包括这些铂族金属的某些比例。再者例如,在钯和铑仅仅是所讨论的铂族金属的情况下,该下游GPF显示了在1-10:1之间、优选在1-5:1之间、并且最优选约1-3:1的Pd与Rh重量比。
本发明提供了一种用于汽油直接喷射式发动机的排气处理系统。该系统包括一种TWC装置紧随其后是一个包括TWC功能性的催化剂的GPF。根据本发明将该TWC放置在该排气系统的一个上游部分中。在本发明的一个优选的实施例中,该TWC装置位于一个所谓的密偶式位置上。这意味着该密偶式排放处理装置被置于该排气歧管排气输出、该发动机排气输出本身或该涡轮增压机的附近。这就是说该TWC优选位于该发动机的下游约2-40cm、更优选约5-30cm并且最优选5-20cm远离对应的排气输出/涡轮增压机。
通常,车辆具有一个发动机舱,该发动机舱包括该发动机以及相关子系统和装置,包括上述提及的密偶式排放处理装置。在该车辆的底板的上的防火墙将该发动机舱以及驾驶员/乘客舱与子底板子系统和装置分离开。该后者被指定为一种装置的底板下的或底部的位置,如果该装置被放置于所述车辆底板之下的话。在本发明的一个优选的方面中,该下游GPF位于这样一种地板下的位置。因此,本发明的下游GPF与上游TWC流体联通,该上游TWC与该发动机、涡轮增压机或歧管输出相关联,所以通过该直接喷射式发动机产生的排气首先通过该TWC装置(优选位于一个密偶的位置)传送,并且然后通过一个排气管携带至该下游GPF中(优选位于一个底板下的位置)。由于排气流动的流体动力学或扩散的原因,已经证明在该TWC与该GPF之间存在一个最佳距离。这个距离强烈地取决于几个方面,例如所涉及的发动机以及系统参数像TWC相对GPF的活性。因此,如果该GPF在该发动机输出或排气歧管出口的下游的大致60-200cm,这被考虑为一个底板下位置。在一个更优选的实施例中,该GPF位于所述输出的下游的60-150cm。最优选地在所述输出与该GPF入口之间的距离是60-120cm。
施加到该上游TWC和/或该下游GPF中的铂族金属的所有、一些或仅仅一种可以均匀分布在对应的装置上,可以在其上以一个分区的布局存在、或能够以一种分层的方式安排。
在一个非常优选的实施例中,该上游TWC显示了关于涂覆在该上游TWC上的铂族金属的所有、一些或仅仅一种的一个分区布局。具体地,例如在钯和铑作为仅存的铂族金属的情况下,该钯成分能够以一种不均匀的方式分布在该上游TWC上,同时有利地该铑成分均匀分布在整个装置上。这就是说仅该上游TWC具有一个Pd分区。更优选地,在该上游TWC的入口区中的钯含量高于在该上游TWC的出口区中的钯含量。这种钯含量的重量比应该位于2-10:1、优选3-7:1并且最优选约4-5:1的限度内。该入口区位于从该装置的入口至小于它至该出口的总长度。该出口区位于从该装置的出口至小于它至该入口的全长度。两个区域可彼此重迭或可被安排为在它们之间具有或不具有空隙。在一种优选的方式中,该入口区具有一个相比该基板1/5-1/2、更优选1/5-1/3并且最优选1/5-1/4的相对长度。该出口区优选具有与该入口区相同的长度。在一个最优选的实施例中,这两个区都具有7-8cm的长度并且提供了一个在对应的区之间4-5:1的Pd负载量差异。
由于由一种汽油直接喷射式发动机产生的微粒物质的尺寸相当小,该催化的汽油微粒过滤器的孔以及孔隙率变得重要,因为已经发现在过滤效率与背压损失之间的一种有利平衡。此外,如果施加至具有一个不利的载体涂料的过滤器上,则存在于该过滤器上的这种TWC功能性可引起甚至更多的背压。已经发现了该背压问题可以通过选择在GPF上具有三效功能性的具体优化的载体涂料克服,该GPC包括适配的孔隙率和平均孔径大小。不希望受理论束缚,据信相信尽管在该汽油排气中的微粒物质的粒径相比于柴油发动机排气更小(参见上述讨论的),根据本发明的GPF的壁平均孔径大小可以表现出>14或甚至>20μm的相当大的平均孔径大小(SAE 2007010921)。至少所采用的孔径大小似乎与在文献(SAE 2011010814)中给出的建议冲突。由于这个事实,即具有适当尺寸颗粒的这些载体涂料或多或少挤入至该GPF壁的孔中,它们帮助捕捉烟灰但是阻止了建立背压。在一个更优选的方面中,该GPF的平均孔径大小是在14-25之间、更优选地在15-21之间。存在于该GPF上或中的载体涂料的量可根据US 20110252773传授的内容相对于上述提及的话题适当地确定。
因此,至少在一定程度上,该载体涂料不覆盖根据本发明的GPF的壁,而是位于它们的孔中。为了能够进入该GPF壁的多孔结构中,这些载体涂料颗粒必须小于该过滤器的平均孔径大小。因此,如果在该载体涂料中的颗粒的粒径小于所涉及的GPF的平均孔径大小,则这是有利的。优选地,因此该载体涂料的粒径是在0.1-20μm之间、更优选在0.1-15μm之间并且最优选在0.1-10μm之间。
提出的是这里给出的粒径示出了一定的直径值变化。本领域的技术人员将理解的是存在于该载体涂料中的这些颗粒的至少80%、优选至少90%并且最优选至少95%具有在上述提及的范围内的直径。
在本发明的另一个方面中,所涉及的汽油壁流式微粒过滤器具有一定的孔隙率。不仅意味着本GPF的孔径大小对于平衡背压损失是关键的。同样,孔的量决定一种壁流式过滤器的背压。有利地,根据本发明的汽油壁流式微粒过滤器具有一个多孔壁结构,该结构包括在45%-75%之间的孔隙率,优选地该多孔结构具有在55%-70%之间,并且最优选地在60%-65%之间的孔隙率。
本发明的一个非常优选的方面是针对一种汽油直接喷射发动机排气处理系统,该系统包括一种密偶三效催化剂(TWC)(例如具有Pd分区)和一个下游TWC催化的汽油微粒过滤器(GPF),其中该壁流式微粒过滤器的平均孔径大小是约18-22μm,施加到该过滤器上的载体涂料中的微粒的尺寸是在1-7μm之间并且该过滤器的孔隙率是约60%-70%。
在本发明的另一个实施例中,本发明是针对一种用于减少由汽油发动机排放的有害污染物的方法,其中将该排气与根据本发明的一种系统接触。本领域的技术人员将理解,本发明系统的所有优选的和有利地提及的方面以及实施例也容易比照适用本发明的方法应用。
TWC基板:
将该TWC催化剂复合物布置在一个基板上。该基板可以为典型地用于制备催化剂的那些材料中的任意一种,并且将优选包括一种陶瓷或金属蜂窝结构。可以采用任意合适的基板,例如以下类型的一种整体的基板,该类型具有从该基板的一个入口或出口面延伸穿过基板的细小且平行的气流通道,从而使得通道打开以便流体从其中流过(称之为穿过基板的蜂窝流)。这些从它们的流体入口至它们的流体出口基本上为直路径的通道,被该催化材料作为载体涂料而涂覆的壁所限定,使得流经这些通道的气体与该催化材料接触。整料基板的流动通道是薄壁的通道,其可以具有任何合适的横截面形状和尺寸,例如梯形、矩形、正方形、正弦形、六角形、椭圆形、圆形等。这样的结构每平方英寸的横截面可以含有从约60-900或更多个气体入口(即孔)。
该陶瓷基板可以由任意合适的耐高温材料制备,如堇青石、堇青石-氧化铝、氮化硅、锆莫来石、锂辉石、氧化铝-氧化硅氧化镁、硅酸锆、硅线石、硅酸镁、锆石、透锂长石、氧化铝、硅铝酸盐以及类似物。对本发明的催化剂复合物有用的这些基板还可以为本质是金属的并且由一种或多种金属或金属合金构成。这些金属基板可以采用多种形状,如波形板或整体形式。优选的金属载体包括这些耐热金属以及金属合金,如钛和不锈钢,以及其他合金(其中铁为一种基本或主要成分)。这类合金可以包含镍、铬和/或铝中的一种或多种,并且这些金属的总量值可以有利地包括至少大约15wt%的该合金,如大约10wt%-25wt%的铬、按重量计大约3wt%-8wt%的铝、以及高达大约20wt%的镍。这些合金还可以包含少量或痕量一种或多种其他金属,如锰、铜、钒、钛以及类似物。金属基板的表面在高温下例如约1000℃和更高可被氧化,以便通过在基板的表面上形成氧化层来改善合金的耐腐蚀性。这种高温诱导的氧化可以增强该耐高温金属氧化物载体以及在催化方面有促进作用的金属成分对该基板的粘附性。在替代性的实施例中,一种或多种催化剂组合物可以被沉积在一个开孔泡沫基板上。这类基板在本领域中是熟知的,并且典型地由耐高温陶瓷或金属材料形成。
GPF基板:
根据本发明,提供的一种处理系统包括一种壁流式微粒过滤器,该微粒过滤器特别适配为汽油发动机排气流的处理,具体地来源于直接喷射汽油发动机的那些排气流的处理。有利地,在本发明中可以使用任何壁流式过滤器基板,其条件是该基板允许有效地过滤包含在汽油发动机排气流中的微粒物质。优选地,一种所谓的汽油微粒过滤器(GPF)作为该过滤器的基板使用,其中根据本发明提及一种微粒收集指的是一种如此大小的并且被配置为收集由在该汽油发动机中,优选在具有直接喷射技术的汽油发动机中的燃烧反应产生的微粒的过滤器。
因此,优选地该GPF基板是一种壁流式单块或壁流式过滤器,并且更优选地一种具有蜂窝状结构的壁流式过滤器。有用的壁流式基板包括那些具有多个细小基本上平行的沿着该基板的纵向轴线延伸的气流通道。优选地,将每个通道在该基板本体的一个端处封堵,其中将交替的通道在相对的端面处封堵。将美国专利号4,329,162相对于可以用于根据本发明的壁流式基板的适当壁流式基板的披露内容通过引用结合在此。
该微粒过滤器基板可以设想为允许用于过滤包含在汽油发动机排气中的微粒物质而不妨碍与该微粒过滤器流体联通的汽油发动机的功能的任何材料或这些材料组合。为此目的,优选地使用多孔材料作为基板材料,特别是陶瓷样材料诸如堇青石、α-氧化铝、碳化硅、钛酸铝、氮化硅、氧化锆、莫来石、锂辉石、氧化铝-二氧化硅-氧化镁以及硅酸锆,以及多孔难熔金属和其氧化物。根据本发明,“难熔金属”指的是一种或多种选自下组的金属,该组由以下各项组成:Ti、Zr、Hf、V、Nb、Ta、Cr、Mo、W、以及Re。该微粒过滤器基板也可以由陶瓷纤维复合材料形成。根据本发明,该微粒过滤器基板优选从堇青石、碳化硅、和/或从钛酸铝形成。通常,能够经受微粒过滤器在汽油发动机排气的处理中使用时所暴露的高温的材料是优选。
更确切地说,该微粒过滤器优选地包括一个微粒过滤器基板、一个安置在该过滤器基板的一个表面之上或之内的第一层以及任选地一个安置在该过滤器基板的一个表面之上或之内的第二层。在本发明的一个非常优选的实施例中,将该涂层安排为整个或至少主要地在该壁流式过滤器基板的多孔壁内。
TWC-载体涂料
根据本发明该汽油壁流式微粒过滤器以及该上游TWC用一种适当的的载体涂料涂覆,该载体涂料带有一种包括三效功能性的催化剂。这两种装置的载体涂料可以是相同或不同的。原则上,在本发明的限制内在该处理系统中可采用任何TWC载体涂料,其条件是可以实现有效的汽油发动机排气的处理。以单层或多层设计的适当的TWC载体涂料可以在例如EP 1974810 B1PCT/EP 2011/070541、EP 1974809 B1、或PCT/EP 2011/070539中找到。更多信息参见作为背景技术引用的文献。采用的TWC催化剂包括铂族金属例如Rh和Pd,更优选地它们仅仅包括Pd和Rh。
在本发明的优选实施例中,该TWC载体涂料包括一种催化剂,该催化剂用一种金属氧化物载体材料组成,所述的载体材料优选地选自下组,该组由以下各项组成:氧化铝、氧化锆、氧化锆-氧化铝、氧化钡-氧化铝、氧化镧-氧化铝、氧化镧-氧化锆-氧化铝、以及其混合物。在特别优选的实施例中,该金属氧化物载体材料是γ-氧化铝。优选地,该载体材料以优选从0.01至30wt.-%、更优选从0.05至15wt.-%、甚至更优选从0.1至10wt.-%的范围的量掺杂一种稀土、碱土或难熔金属的氧化物。特别地,该稀土、碱土或难熔金属的氧化物优选地选自下组,该组由以下各项组成:二氧化铈、氧化镧、氧化镨、氧化钕、氧化钡、氧化锶、氧化锆以及其混合物,其中该稀土、碱土或难熔金属的氧化物优选氧化镧、氧化钡和/或氧化锆。根据本发明的一个特别优选实施例,该金属氧化物载体材料是γ氧化铝,该γ氧化铝优选掺杂有一种稀土、碱土或难熔金属的氧化物,更优选地掺杂有氧化镧、氧化钡和/或氧化锆。除了所述的载体材料,根据本发明的TWC催化剂优选包括一种氧储存组分(OSC),所述的OSC优选地选自下组,该组由以下各项组成:二氧化铈、氧化镨以及其混合物以及那些材料与其他金属氧化物的混合物,更优选地来自下组,该组由以下各项组成:二氧化铈-氧化锆-、二氧化铈-氧化锆-氧化镧-、二氧化铈-氧化锆-氧化钕-、二氧化铈-氧化锆-氧化镨、二氧化铈-氧化锆-氧化钇-、二氧化铈-氧化锆-氧化镧-氧化钕-、二氧化铈-氧化锆-氧化镧-氧化镨-或二氧化铈-氧化锆-氧化镧-氧化钇-混合物。
该催化剂复合物可以在一种载体上容易的涂覆。对于一种特定的载体涂料的第一层,将一种高表面积的金属氧化物如γ氧化铝的高度分散的微粒在一种合适的媒介物(如水)中制浆。为了结合成分如铂族金属(如钯、铑、铂和/或它们的组合),稳定剂,和/或促进剂,这类成分可以作为水溶性或水分散性的化合物或络合物的一种混合物结合至该浆料中。典型地,当PGM成分例如Pd和/或Rh被包括在该载体涂料中时,以一种化合物或络合物的形式使用所讨论的成分来完成该成分在金属氧化物载体上(例如活性氧化铝像γ氧化铝)的分散。关于该TWC载体涂料,术语“成分”指的是任意化合物、络合物或类似物,其在煅烧或使用的时候,分解或以另外的方式转化为一种有催化活性的形式,通常为该金属或该金属氧化物。这相应地适用于单独或与根据本发明另一种结合使用的所有铂族元素。只要用于将该金属成分浸渍或沉积至这些难熔金属氧化物载体微粒上的液体介质不与可能存在于该催化剂复合物中的该金属或它的化合物或它的络合物或其他成分不利地反应,并且能够在加热和/或施加真空时通过挥发或分解从该金属成分中被去除,就可以使用该金属成分的水溶性的化合物或者水分散性的化合物或组合物。在某些情况下,直到该催化剂被投入使用并且经受在使用期间遇到的高温时,该液体的完全去除才可以发生。总体上来说,从经济和环境状况的观点来说,利用这些贵金属的可溶性化合物或络合物的水性溶液。例如,合适的化合物为硝酸钯和硝酸铑。
总体而言,可以采用任何设想的方法用于生产根据本发明的处理系统(对于GPF:US 2009129995、EP 1789191、WO 2006021336)。通过使用那些已知的技术,该催化剂浆料可渗透该基板的壁。如在此所使用的,术语“渗透”当用于描述在该基板上的该催化剂浆料的分散时意思是该催化剂组合物遍及该基板的壁分散。
典型地,将该涂覆的基板在约100℃下干燥,并且在更高的温度下煅烧(例如,300℃至450℃并且一直到550℃)。煅烧之后,催化剂负载量可以通过计算涂覆和未涂覆的基板的重量确定。如本领域的普通技术人员清楚的,催化剂负载量可以通过改变该涂覆浆料的固体成分而改变。可替代地,在该涂覆浆料中可以进行该基板的重复浸入,然后如上述描述的去除剩余的浆料。
本发明的催化剂组合物能够以一个单层或多层或区形成。在一些情况下,可以适合的是制备一种催化材料的浆料并且使用这种浆料来在载体上形成多个层。这些组合物可以通过现有技术熟知的方法容易的制备。一种代表性的方法在以下给出。如在此使用的,术语“载体涂料”在本领域中具有它的普通意义:施加至一种基板载体材料上的一种催化或其他材料的薄的、粘附性的涂层,例如一种蜂窝状的载体构件,该基板构件是足够多孔的从而允许穿过该通道的气体流被处理。
这是明确提到的,更多的催化剂或功能性可以与本系统相关,像例如SCR功能性和/或OSC功能性和/或NSC功能性等(US 20110158871;US20090193796)。
催化的汽油微粒过滤器(GPF)在该排气后处理系统中的实施可以是一种节省成本并且可持续的方案来减少直接喷射汽油发动机的颗粒排放。最具挑战性的任务是在可接受的压降下提供足够的粒子数减少从而不损害GDI发动机的CO2优点,同时对于规定的污染物提供高的转换效率。通过将一种专用的三效功能的载体涂料施用至一种陶瓷的壁流式过滤器以及一种上游TWC上,可以满足所有上述的要求以便满足至少即将到来的欧6法规。
可以证明催化涂层对颗粒过滤效率以及对于该催化GPF用于烃类、一氧化碳以及氮氧化物的转化效率的有利影响。一种二转化器的排气系统的在底板下位置的三效催化剂的替换可以通过一种催化的GPF实现,而对所有规定的污染物的转化效率没有任何影响。使用在现代GDI应用中包括常规的三效催化剂和附加汽油微粒过滤器的排气系统获得的数据甚至说明了伴随过滤性能的增加,对于所有规定的污染物的排放减少性能可以被改进。具体地,使用一种附加催化的GPF,基本上可以减少尾管的NOX排放。

实例
实验设备
使用排放分析器(AVL/Pierburg AMA4000)测量气体排放物CO、CO2、NOx、THC和O2。排气传感器位于(2)之前2英寸并且在(4)该TWC之后并且在该GPF(6)之后。用于温度和背压测量的热电偶和压力传感器位于相似的位置。附加的λ传感器被使用来测量空气-燃料比。使用Horiba MEXA1000根据PMP来测量微粒数目。因为在GPF之后微粒数目PN是未稀释测量,自MEXA1000使用附加的稀释步骤。该仪器能够提供时间分辨的颗粒数目数据。
建立了四个系统(图1)并且对其在一个1.4L DI发动机上进行评估,该参比系统使用一个101.6mm直径x152mm长度的基板(3)。该孔密度为600cpsi。实例1和实例2使用相同的参比TWC催化剂技术,但是使用一个轻微地不同的PGM负载量((3)和(9)),以及在底板下位置对应地一个未催化的(5)与催化的(8)GPF装置。实例3使用一个PGM分区TWC催化剂(9)与一个催化的GPF(8)。所有的GPF基板由具有65%孔隙率和约20μm的大平均孔径大小的堇青石材料制成。基板的大小是118.4mm直径x152mm长度。孔密度以及壁厚为300cpsi和12密尔的壁厚。该过滤基板用载体涂料浆料涂覆,该浆料具有一种确切地被优化在GPF中使用的三效功能的组合物。可以在表2中发现密偶TWC以及底部的GPF两者的贵金属负载量。在本研究中评估的具有催化的GPF的所有系统比该参比系统具有更低的贵金属成本。在一个停止供油老化之后,使用一个在该密偶TWC催化剂内部的具有1030℃的床层温度的程序,将所有的系统平行地老化。
表2-在图1中示出的系统的贵金属负载量和成本。
在一个1.4L GDI车辆上的测试结果
对于催化的GPF的应用研究,选择1.4L GDI的车辆:它是一个具有涡轮增压机的2005MY 1.4L直接喷射式发动机。对于欧4排放对该发动机进行校准并且该发动机使用一个生产1.25l的密偶催化剂。将这个发动机安装于一个高动态的发动机台架上,该发动机台架配备一个用于袋式分析的CVS系统、三个用于气态排放成分的在线分析仪线(原料气、TWC之后并且GPF之后)以及一个微粒计数器(Horiba MEXA 1000),该微粒计数器在该GPF之后在未稀释排气中使用。为了根据PMP测量它还使用附加的稀释步骤。从该高动态的发动机台架中显示的所有结果是至少五次实验的平均值。
颗粒排放测试结果
在图2中示出了在图1中描述的四个排气系统在欧洲运行循环试验中测量的颗粒数目排放。仅参比系统的TWC微粒数目排放特征曲线与该车辆的原始排放是完全相同的。在一个流通式基板上从该三效催化剂中没有可测的颗粒数目的减少。配备汽油微粒过滤器的实例1至3显著减少了排放的颗粒的数量。图2汇总了颗粒排放和过滤效率。在图3中示出了对于所有系统的对NEDC的微粒排放特征曲线。每个后处理系统的过滤效率是与在该发动机停止时的测量值成比例计算的。每个值表示从五个NEDC测试的平均。选择堇青石类型的过滤器,实例1的过滤效率为88%从而产生1.7x1011#/km排放。通过将一种载体涂料施加至该过滤器上,对于实例2和实例3的过滤效率分别增加至99%和99%从而产生1.4x1010#/km和1.2x1010#/km排放。这两个系统安全地满足了所提出的极限值。
CO、HC和NOX的转化效率
在图4中示出了对于所有规定的污染物在欧洲运行循环试验上测量获得的原始排放。使用AVL/Pierburg AMA4000气体分析器在发动机停止时收集在0秒至1200秒之间的所有模式的排放数据。尽管CO和HC排放累积质量在该循环上近似线性增加,在高速下在最后加速阶段过程中对于NOX排放质量存在一个显著的增加。
在图5中汇总了来自研究的后处理系统的CO、HC和NOX袋式排放。所有的值是来自至少5次测试结果的平均。由于添加了包括一个过滤器的底板下的包壳,本申请相比单一的转换器设置轻微地改变了燃烧行为和λ控制。由此,该HC尾管排放(以及还有在ECE中CO和NOx)对于参比和实例1是不同的,两者分别具有相同的密偶TWC,但是这些系统示出了相同的转化效率。相比之下,在实例3中通过使用分区的TWC可以观察在HC转化率上的一个清楚的优点。清楚地证明了相比于其他系统,通过使用一个PGM分区密偶TWC,在类似PGM成本下CO尾管排放可以显著的减少,从而引起约12%的CO排放减少。
实例2和3的该催化的GPF的绝对优势所观察到的NOX排放的改进。在欧洲运行循环试验的EUDC部分的过程中,差异是明显的。尽管对于参比和实例1在高速阶段的加速过程中可以观察到NOx突破的时候,该催化的GPF能够显著地消弱这种效果。图5示出了在该系统中通过使用一种催化的GPF总的NOX尾管排放是比该参比系统低10mg/km。
Claims (11)
1.汽油发动机排气处理系统,包括一种密偶三效催化剂(TWC)以及一个下游催化的汽油壁流式微粒过滤器(GPF),
其中在该TWC中的铂族金属量超过在该GPF中的铂族金属量至少5的一个因子。
2.根据权利要求1所述的处理系统,
其中两种装置均包括铂族金属Pd和Rh。
3.根据权利要求1和/或2所述的处理系统,
其中该上游TWC位于该发动机出口、歧管出口或涡轮增压机的下游的约5-30cm。
4.根据权利要求1-3中的一项或多项所述的处理系统,
其中该下游GPF位于该发动机的下游的约60-200cm。
5.根据权利要求1-4中的一项或多项所述的处理系统,
其中在该TWC中的Pd与Rh的重量比为8-40:1。
6.根据权利要求1-5中的一项或多项所述的处理系统,
其中在该GPF中的Pd与Rh的重量比为1-10:1。
7.根据权利要求1-6中的一项或多项所述的处理系统,
其中该上游TWC具有一个Pd分区。
8.根据权利要求1-7中的一项或多项所述的处理系统,
其中该下游GPF具有多孔结构,该多孔结构具有14-25μm的平均孔径。
9.根据权利要求1-8中的一项或多项所述的处理系统,
其中在该载体涂料中的颗粒的粒径是小于所涉及的该GPF的平均孔径。
10.根据权利要求1-9中的一项或多项所述的处理系统,
其中该下游GPF具有多孔结构,该多孔结构具有在45%-75%之间的孔隙率。
11.用于减少通过汽油发动机排放的有害污染物的方法,其中将该排气与根据权利要求1-10中的一项或多项所述的一种系统接触。
