Abstract
本发明的课题在于提供一种色调、透过率的变化小、且能够更自由地选择色调的太阳镜用偏光膜、使用该膜的着色偏光片材和着色偏光透镜。为了解决该课题,在包括将聚乙烯醇系树脂膜进行水膨润、单轴拉伸、并且以二色性有机染料染色、进行干燥的步骤的偏光膜的制造法中,作为上述二色性有机染料,使用:由二色比为13以上的二色性有机染料的组合构成的、以维持偏光度90%以上的偏光度的量的二色性有机染料组合物;和由二色比为4以下的极低二色比或者实质上不具有二色比的染料的组合构成的、染色为所期望颜色的量的着色用有机染料组合物。另外,本发明提供通过该制造法制得的着色偏光膜以及将在该膜的至少两个面经由粘接层在各个面贴合至少一层透明塑料片材得到的偏光片材弯曲为球面或非球面得到的弯曲偏光透镜、或者将该偏光片材弯曲为球面或非球面、上述透明塑料片材为芳香族聚碳酸酯的偏光透镜。

技术领域
本发明涉及显示作为太阳镜的所期望的全光线透过率和偏光度、色调、透过率的变化小且能够更自由地选择色调的着色偏光膜的制造法;使用了由该制造法得到的着色偏光膜的偏光片材;以及将该偏光片材弯曲加工为曲面形状的偏光透镜;或者在将偏光片材弯曲加工为曲面形状之后在一个面注射芳香族聚碳酸酯并成型得到的芳香族聚碳酸酯制偏光透镜。
背景技术
对于偏光板,典型而言,使用在单轴拉伸聚乙烯醇(PVA)膜吸附或含浸有碘或二色性染料的偏光膜。该偏光膜通常在其一个面(或者在两个面)使用三乙酰纤维素等的透明树脂作为保护层,操作容易且适于二次加工,被制成廉价、轻质的偏光板。
偏光片材,由于作为保护层使用的树脂的特性,例如,在聚碳酸酯时,特别是耐冲击性优异,此外也兼具有高的耐热性,所以,在实施弯曲加工、注射成型得到的太阳镜、护目镜用的偏光透镜中使用。
然而,例如,芳香族聚碳酸酯由于光弹性常数大,所以在实施弯曲为太阳镜、护目镜那样的球面或非球面的面形状的加工时,容易产生由迟滞造成的着色干涉条纹,存在该着色干涉条纹损害外观、引起眼睛疲劳等的问题。
另外,将偏光片材弯曲加工为球面或非球面的面形状的偏光透镜中,存在由于芳香族聚碳酸酯偏光片材的厚度不均产生图像的失真、损害外观、引起眼睛疲劳等的问题。
关于实施弯曲加工时产生的迟滞,已知有通过对在保护层中所使用的芳香族聚碳酸酯片材预先实施拉伸处理,使其预先产生大的迟滞,从而看不见着色干涉条纹的芳香族聚碳酸酯偏光片材(以下,记作拉伸聚碳酸酯偏光片材)(专利文献1),在偏光透镜中用于外观、抗眼睛疲劳优异的制品。
另一方面,为了使耐冲击性比对上述的拉伸聚碳酸酯偏光片材实施弯曲加工而形成的偏光透镜进一步提高,或者形成具有焦点折射力的矫正用透镜,已知有将弯曲加工为球面或非球面的面形状的拉伸聚碳酸酯偏光片材插入模具内、注射芳香族聚碳酸酯而成型得到的偏光透镜(以下,记作芳香族聚碳酸酯偏光透镜)(专利文献2、3)。
芳香族聚碳酸酯偏光透镜中,由于在模具内注射并填充芳香族聚碳酸酯,所以还具有插入的拉伸聚碳酸酯片材的厚度不均消失的优点,在不具有焦点折射力的透镜中,用于耐冲击性、外观、抗眼睛疲劳特别优异的制品。
在如芳香族聚碳酸酯偏光透镜这样在模具内填充热固性树脂或热塑性树脂得到的透镜中,通过适当设定两个面各自的模具的表面形状和两个面的间隔,能够自由设定成型得到的透镜的两个面各自的形状和壁厚,因此,可以基于光学设计设定模具的表面形状和两个面的间隔,使得成型得到的透镜的焦点折射力、棱镜折射力和图像失真为所期望的值。
成型得到的透镜的表面形状与成型时所接触的模具的表面形状大多情况下是相同的,但是在透镜的表面形状要求非常高的精度时,为了补偿在模具内填充的热固性树脂或热塑性树脂固化时所产生的体积收缩引起的透镜壁厚的减少、表面形状的变化,有时适当地对两个面各自的模具的表面形状和两个面的间隔进行微调整。
在这样形成的芳香族聚碳酸酯偏光透镜的表面,通过适当形成硬涂层、反射防止膜等,接着通过镜片研磨、开孔、螺丝固定等固定于框,形成太阳镜或护目镜。
另外,在将芳香族聚碳酸酯偏光片材弯曲加工为球面或非球面的面形状得到的偏光透镜、或者芳香族聚碳酸酯偏光透镜中,使用如下的芳香族聚碳酸酯偏光片材:其不仅为了降低看玻璃面、水面等时的眩晕而去掉水平方向的偏光,而且为了进一步提高视认性或者提高设计性,例如,着色为灰色或棕色等,使其达到所期望的色调、透过率。
在偏光透镜中,为了提高偏光度,调整在聚乙烯醇膜染色的二色性色素的量,使其为基本吸收入射到偏光透镜的光的水平方向的偏光成分的浓度,另外,如果增加向聚乙烯醇膜的二色性色素的染色量,则入射到偏光透镜的光的垂直方向的偏光成分被大量吸收。另外,从形成高性能的偏光透镜的观点,要求通过使用显示更高的二色比的染料,进一步减少入射到偏光透镜的光的垂直方向的偏光成分的吸收。
另外,使聚乙烯醇膜染色的二色性色素不为单色,使用数种颜色的二色性色素。此时,通过在各种颜色中改变向聚乙烯醇膜的二色性色素的染色量,能够得到所期望的色调、透过率的偏光透镜。
另外,在粘接层或者保护层的芳香族聚碳酸酯片材使用溶解有染料的材料,或者与上述的方法并用,也能够调整芳香族聚碳酸酯偏光片材的色调、透过率。
另外,有使用偏光膜和彩色滤光器的液晶投影电视用材料,已知通过在聚乙烯醇膜中并用二色性色素和二色性低的色素,制作具有偏光功能和特定波长吸收功能的彩色滤光器的方法(专利文献4)。

发明内容
发明所要解决的课题
本发明的课题在于,提供一种显示作为太阳镜的所期望的全光线透过率和偏光度、色调、透过率的变化小且能够更自由地选择色调的太阳镜用偏光膜。
一般而言,作为偏光透镜,高全光线透过率和高偏光度的制品被认为是较高级品。此时,需要使用二色比高的染料组合,必须保证在加工工序中其劣化也小。从该点出发,特别是对高透过、高偏光的材料不使用劣化严重的热弯曲工序,限定于二维弯曲品、弯曲极小的三维弯曲品。
作为太阳镜的偏光片材大致显示10~25%左右的全光线透过率,通常,偏光度为99%以上。
另外,也要求有各种着色品,如上述背景技术部分中所记载的那样,采用了通过在各种颜色中改变二色性色素的染色量,得到所期望的色调、透过率的偏光透镜的方法。该方法中,存在如下问题:根据使用的二色性色素的种类得到的颜色的范围成为窄的范围,另外,在弯曲为球面或非球面的面形状的加工、透明树脂向弯曲加工品的凹面的注射成型等的成型工序中的颜色变化相对较大。
另外,如上所述,将芳香族聚碳酸酯偏光片材弯曲加工为球面或非球面的面形状,或者将弯曲加工得到的芳香族聚碳酸酯偏光片材插入模具内并注射芳香族聚碳酸酯,得到耐冲击性、外观、抗眼睛疲劳优异的偏光透镜。
然而,在将芳香族聚碳酸酯偏光片材弯曲加工为球面或非球面的面形状得到的芳香族聚碳酸酯偏光透镜、或者进一步注射成型得到的芳香族聚碳酸酯偏光透镜中,存在偏光透镜的成型前后芳香族聚碳酸酯偏光片材的色调、透过率大幅变化,制品间的差异变大的问题。
通过研究,确认了以得到良好的注射偏光透镜的条件,通过透明树脂的注射成型将偏光透镜成型的工序中,注射偏光透镜的色调、透过率的变化小,实质上无变化。根据该结果可知,颜色变化主要在弯曲加工为球面或非球面的面形状的工序中发生。
特别是存在如下问题:染色浓度高、透过率低的芳香族聚碳酸酯偏光透镜,与染色浓度低、透过率高的芳香族聚碳酸酯偏光透镜相比,相对于弯曲加工前的芳香族聚碳酸酯偏光片材的色调、透过率,弯曲加工后的色调、透过率大幅变化。
另外,如果弯曲加工前后的色调、透过率的变化大,则色调、透过率变化的量不为一定,存在弯曲加工得到的制品间产生色调、透过率的差异的问题。
在如上述专利文献4所述的彩色滤光器的情况下,因为以遮蔽为目的,赋予对特定波长的吸收功能,所以只要将特定波长吸收一定量以上即可,不需要调整透过率、色调,因此,不发生上述问题。
用于解决课题的方法
即,本申请发明是一种所期望颜色的着色偏光膜的制造法,其特征在于,包括将聚乙烯醇系树脂膜进行水膨润、单轴拉伸、并且以二色性有机染料染色、进行干燥的步骤,
作为上述二色性有机染料,使用:由二色比为13以上的二色性有机染料的组合构成的、以偏光度90%以上维持偏光度的量的二色性有机染料组合物;和由二色比为4以下的极低二色比或者实质上不具有二色比的染料的组合构成的、染色为所期望颜色的量的着色用有机染料组合物。
在本发明中,优选在同一水溶液中使用上述的二色性有机染料组合物和着色用有机染料组合物。另外,优选以成为所需的偏光度的下限值的量,使用上述二色性有机染料组合物。
另外,在本发明中,优选以成为透过率为10%以上、且比单独使用上述二色性有机染料组合物时的透过率小5%以上的透过率的量,使用上述着色用有机染料组合物。
本发明的另外的方式是一种着色偏光片材,其特征在于,其是在将聚乙烯醇系树脂膜进行水膨润、单轴拉伸、并且以二色性有机染料染色、进行干燥而得到的偏光膜的两个面,经由粘接层贴合透明塑料片材而得到的偏光片材,上述偏光膜为所期望颜色的着色偏光膜,在该偏光片材中,作为上述偏光膜的制造所使用的上述二色性有机染料,使用:由二色比为13以上的二色性有机染料的组合构成的、以偏光度90%以上的规定的偏光度维持偏光度的量的上述二色性有机染料组合物;和由二色比为4以下的极低二色比或者实质上不具有二色比的染料的组合构成的、染色为所期望颜色的量的上述着色用有机染料组合物。
在本发明中,优选在同一水溶液中使用上述的二色性有机染料组合物和着色用有机染料组合物。另外,优选以成为所需的偏光度的下限值的量,使用上述二色性有机染料组合物。

本发明的另外的方式是一种着色偏光透镜,其特征在于,其为将偏光片材弯曲为球面或非球面的弯曲偏光透镜、或者将该偏光片材弯曲为球面或非球面并在其凹面注射成型透明树脂而成的注射偏光透镜,在该弯曲偏光透镜或者注射偏光透镜中,上述透明树脂为芳香族聚碳酸酯,上述偏光片材的一侧表面为芳香族聚碳酸酯,弯曲加工为该一侧表面成为凹面侧,其中,上述偏光片材是在将聚乙烯醇系树脂膜进行水膨润、单轴拉伸、并且以二色性有机染料染色、进行干燥而得到的偏光膜的两个面,经由粘接层贴合透明塑料片材而得到的,上述偏光膜为所期望颜色的着色偏光膜,作为上述偏光膜的制造所使用的上述二色性有机染料,使用:由二色比为13以上的二色性有机染料的组合构成的、以偏光度90%以上的规定的偏光度维持偏光度的量的二色性有机染料组合物;和由二色比为4以下的极低二色比或者实质上不具有二色比的染料的组合构成的、染色为所期望颜色的量的着色用有机染料组合物。

发明的效果
通过本发明,能够制造能够在更宽的范围进行色调选择、由成型、特别是热弯曲加工工序引起的变色小的着色偏光膜。另外,因此,还能够提供能够在更宽的范围进行色调选择、由成型、特别是热弯曲加工工序引起的变色小的着色偏光片材和着色偏光透镜。
具体实施方式
以下,对本发明的构成进行说明。
偏光膜是如下得到的膜:使作为基材的树脂膜在水中膨润之后,在含有本申请发明的二色性有机染料的染色液中一边在一个方向拉伸一边含浸,由此使二色性色素在基材树脂中以取向状态分散,得到赋予了偏光性和所期望的色调的膜。
作为此时所使用的形成偏光膜的基材的树脂,使用聚乙烯醇类,作为该聚乙烯醇类,优选聚乙烯醇(以下记为PVA)、PVA的微量残留有乙酸酯结构的物质及作为PVA衍生物或类似物的聚乙烯醇缩甲醛、聚乙烯醇缩乙醛、乙烯-乙酸乙烯酯共聚物皂化物等,特别优选PVA。
另外,关于PVA膜的分子量,从拉伸性和膜强度的观点出发,重均分子量优选50,000至350,000,更优选分子量100,000至300,000,特别优选分子量150,000以上。关于拉伸PVA膜时的倍率,从拉伸后的二色比和膜强度的观点出发,优选为2~8倍,特别优选为3~6.5倍,特别优选为3.5~4.5倍。拉伸后的PVA膜的厚度没有特别限制,从能够不与保护膜等一体化而操作的观点出发,优选厚度20μm以上、50μm以下的程度。
作为基材膜使用PVA时的典型制造工序,由以下的工序制造。
(1)使PVA在水中膨润并进行水洗,适当除去杂质,
(2)适当拉伸,并且
(3)在染色槽中染色,
(4)利用硼酸或金属化合物,在处理槽中进行交联或螯合化处理,
(5)进行干燥。
并且,工序(2)、(3)(根据情况,(4))可以适当改变其顺序,另外,也可以同时进行。
首先,工序(1)的膨润、水洗的工序通过吸收水,使在常温的干燥状态下容易破裂的PVA膜均匀地软化而能够拉伸。并且,是除去PVA膜的制造工序中所使用的水溶性的增塑剂等、或适当预先吸附添加剂的工序。此时,PVA膜不是依次均匀地膨润,必然会产生偏差。该状态中,重要的是进行均匀地施加尽可能小的力的努力,使得不发生局部拉伸或拉伸不足、并且抑制褶皱等的发生。另外,该工序中,最希望使其简单地均匀膨润,过度拉伸等会成为不均的原因因此要极力避免。
工序(2)是进行拉伸使得拉伸倍率为通常的2~8倍的工序。
本发明中,由于重要的是加工性良好,所以,优选从3~6.5倍、特别是3.5~4.5倍中选择拉伸倍率,该状态中也优选维持取向性。
在拉伸取向的状态中,如果在水中存在的时间、进而直至干燥为止的时间长,则发生取向弛豫,因此,从维持更高的性能的观点出发,优选拉伸处理设定为更短的时间,拉伸后尽快除去水分,即,立即移至干燥工序,避免过量的热负荷并使其干燥。
此外,本申请中的拉伸倍率为将聚乙烯醇系树脂膜的坯料作为基准的拉伸倍率。
工序(3)的染色中,使染料向取向的聚乙烯醇系树脂膜的聚合物链吸附或沉淀。根据该机制,能够在单轴拉伸的前中后的任一阶段进行,且没有大的变化,界面这样限制高的表面最容易取向,优选选择利用其的条件。
关于温度,由于要求高的生产率而通常选自40~80℃的高温,本发明通常选自25~45℃、优选选自30~40℃、特别选自30~35℃。
工序(4)用于使耐热性提高,使耐水性、耐有机溶剂性提高。
前者的利用硼酸的处理通过PVA链间的交联使耐热性提高,能够在聚乙烯醇系树脂膜的单轴拉伸的前中后的任一阶段进行,没有大的变化。另外,后者的金属化合物主要与染料分子形成螯合物使其稳定化,通常,在染色后进行或与染色同时进行。
作为金属化合物,即使为属于第4周期、第5周期、第6周期中的任一周期的过渡金属,其金属化合物中也存在有确认了上述耐热性和耐溶剂性效果的金属化合物,从价格方面,优选为铬、锰、钴、镍、铜、锌等的第4周期过渡金属的乙酸盐、硝酸盐、硫酸盐等的金属盐。其中,镍、锰、钴、锌和铜的化合物由于廉价且上述效果优异,故而更加优选。
作为更具体的例子,例如,可以列举乙酸锰(II)四水合物、乙酸锰(III)二水合物、硝酸锰(II)六水合物、硫酸锰(II)五水合物、乙酸钴(II)四水合物、硝酸钴(II)六水合物、硫酸钴(II)七水合物、乙酸镍(II)四水合物、硝酸镍(II)六水合物、硫酸镍(II)六水合物、乙酸锌(II)、硫酸锌(II)、硝酸铬(III)九水合物、乙酸铜(II)一水合物、硝酸铜(II)三水合物、硫酸铜(II)五水合物等。这些金属化合物中,能够单独使用任一种,也能够组合多种来使用。
金属化合物和硼酸在上述偏光膜中的含有率,从对上述偏光膜赋予耐热性和耐溶剂性的观点出发,每1g偏光膜,优选金属化合物以金属计含有0.2~20mg,更优选1~5mg。硼酸的含有率,以硼计,优选为0.3~30mg,更优选0.5~10mg。
处理中所使用的处理液的组成设定为满足以上的含有率,一般而言,优选金属化合物的浓度为0.5~30g/L、硼酸浓度为2~20g/L。
偏光膜中含有的金属和硼的含有率的分析能够通过原子吸光分析法。
温度通常采用与染色相同的条件,通常选自20~70℃,优选选自25~45℃,更优选选自30~40℃,特别是优选选自30~35℃。另外,时间通常选自0.5~15分钟。
工序(5)中,对通过拉伸、染色和适当用硼酸或金属化合物处理后的染色单轴拉伸PVA膜进行干燥。PVA膜显示与含有的水分量相当的耐热性,以大量含有水的状态升高温度,则会以更短的时间,产生从单轴拉伸状态的紊乱等,发生二色比的降低。
干燥从表面进行,优选从两个表面进行干燥,优选通过吹送干燥空气一边除去水蒸气一边进行。另外,已知从避免过度加热的观点出发,立即除去蒸发的水分而促进蒸发的方法能够抑制温度上升而进行干燥,故而优选,根据使干燥空气的温度为干燥状态的偏光膜实质上不发生变色的温度以下的范围,通常以70℃以上、优选以90~120℃的温度、以1~120分钟、优选以3~40分钟进行送风干燥。
太阳镜用的PVA偏光膜通常由上述的工序制造。
本发明中,其特征在于:在上述的工序(3)中,
(3-1)由二色比为10以上的二色性有机染料的组合构成的、以偏光度90%以上维持偏光度的量的二色性有机染料组合物、和
(3-2)由二色比为4以下的极低二色比或者实质上不具有二色比的染料的组合构成的、染色为所期望颜色的量的着色用有机染料组合物,
(3-3)使用该二者进行染色。
为了目标的偏光度、透过率,上述(3-1)的二色性有机染料组合物选择为赋予目标偏光度的量。
另外,上述(3-2)的着色用有机染料组合物通常选择为成为透过率为40~8%的范围、且比单独使用上述的二色性有机染料组合物时的透过率小5%以上的透过率的量。
本发明由于使用二色性有机染料组合物和着色用有机染料组合物进行染色,所以能够选择为以二色性有机染料组合物染色得到的PVA偏光膜的透过率为上限、以着色用有机染料组合物染色得到PVA偏光膜的透过率为下限的宽的范围的透过率。
另外,色调主要使用着色用有机染料组合物进行调整,可以得到实质上不考虑偏光度的变化、与使用量比的变更对应的宽的范围的色调。
本发明中,求出赋予目标物性值的使用量的方法的一例为如下的方法:
(1).测定分别单独用二色性有机染料和着色用有机染料染色得到的PVA偏光膜的物性值,
(2).忽略因同时染色的相互作用引起的变化,算出上述的二色性有机染料组合物和着色用有机染料组合物的赋予目标物性值的使用量(以下,记为算出值1),
(3).在基于算出值1的使用量的水溶液中制造偏光膜,测定制得的偏光膜的物性值(以下,记为物性值1),
(4).比较物性值1和上述目标物性值,求出将算出值1再调整后的值(以下,记为算出值2),
(5).在基于算出值2的使用量的水溶液中制造偏光膜,测定制得的偏光膜的物性值(以下,记为物性值2),
(6).比较物性值2和上述的目标物性值,
(7).判断为没有达到上述目标物性值时,适当重复算出值的再调整、偏光膜制造、物性值的测定。
朗伯-比耳(Lambert-Beer)式子成立时,二色比和染料浓度这样的染料具有的物性值及其染色量确定全光线透过率和偏光度这样的所制得的偏光膜的物性。相反地,如果确定偏光膜的物性,则使用的染料所要求的二色比和染料浓度确定。
本申请中,在上述(3-1)中,确定了所需要的偏光度时,选择二色性有机染料,使得能够制造显示高于需要值的全光线透过率的膜。接着,在上述(3-2)中,使用着色用有机染料,使互补色吸收,并使透过率为规定的值,染色为所期望颜色。
例如,制造偏光度为99%且透过率为20%的膜时,在上述(3-1)中,选择二色比为13、偏光度为99%且透过率29%。然后,在上述(3-2)中,以偏光度为99%且透过率29%的膜的透过率成为20%的量使用着色用有机染料,使互补色吸收。
作为以后述的方法研究了二色比的染料中、二色比为13以上的二色性有机染料,具体而言,可以例示以下的偶氮色素,但是不受这些特别限定。偶氮色素以商品名进行例示,在括号内记载了颜色索引通用名称(Color Index Generic Name)。

出于向PVA膜的染色性和耐热性的观点,优选为由具有磺酸基的偶氮色素构成的直接染料。
通常将二色性有机染料组合3种以上,以得到规定的透过率的浓度在染色液中使各种颜色的直接染料溶解或者分散,使得偏光膜成为所期望的色调、本发明中实质上成为无色。
在染色液中,除了直接染料以外,作为染色助剂适当添加硫酸钠等无机盐。
作为以后述的方法研究了二色比的染料中、二色比为4以下的极低二色比或者实质上不具有二色比的着色用有机染料的一例,具体而言,可以例示以下的偶氮色素、媒染染料、反应染料、酸性染料,不受这些特别限定。

上述的染料,通常不被称为二色性染料。
对于上述的显示高的二色比的色素(染料),在专利文献等中有记载,能够得知二色比等。但是,关于本申请的着色用有机染料,由于不利用其二色比或者没有利用的意义,因此,本发明的发明人不列出有其记载的专利文献等。
因此,上述的本申请的着色用有机染料是利用使用公知染料(作为高的二色比仍未知)将PVA膜染色的下述的方法容易确认的一例。
二色比是通过使用这些染料将PVA膜染色的下述方法求出的值。
这里,例如,在以偏光度99%以上为目标时,着色用有机染料的二色比有助于提高偏光度的方向,但为以上的范围中的变化,不造成问题。相对于此,例如,偏光度为90%左右的偏光透镜中,着色用有机染料的二色比变高,即,本申请中二色比接近4,则所得到的偏光膜的偏光度高于所期望值,有时成为问题。
任一情况中,染色时,显示更小的二色比的染料,伴随着色的偏光度的变化更小,而且,热成型时的色调变化也小,故而优选。
此外,本发明中的二色性有机染料或着色用有机染料的二色比是指,在对利用碘的染色制得的偏光膜以600nm测定的二色比的值显示60以上的制造条件,在改变碘、使用二色性有机染料制造的偏光膜中以最大吸收波长测得的值。
接着,在本着色偏光膜的两个面,通常经由粘接层贴附由透明塑料片材构成的保护层,形成本发明的偏光片材。
上述透明塑料片材,通常,可以列举厚度为0.1~1mm、单层或者由共挤出法得到的多层的片材,例如,芳香族聚碳酸酯/聚丙烯酸酯的共挤出片材等。另外,本发明中,优选通过弯曲加工为凹面侧且作为注射成型树脂侧的表面为芳香族聚碳酸酯。
另外,本发明的偏光片材(以下,记为本偏光片材。),通常,以在两个表面贴附保护膜的状态,冲裁为个别的透镜形状,接着,进行热弯曲加工,剥离表面保护膜,安装于注射成型模具,形成为与注射成型的芳香族聚碳酸酯一体化的注射成型偏光透镜。
作为上述的透明塑料片材的树脂,可以列举芳香族聚碳酸酯、非晶性聚烯烃、聚丙烯酸酯、聚砜、乙酰纤维素、聚苯乙烯、聚酯、聚酰胺、以及芳香族聚碳酸酯与脂环式聚酯的组合物等的这些的混合物构成的透明树脂。这些之中,有最通用的偏光膜的制造中必须的乙酰纤维素,从机械强度、耐冲击性等的特性出发优选芳香族聚碳酸酯系树脂,从耐药品性等出发可以列举聚烯烃、聚丙烯酸酯、聚酰胺,从透镜成型后的染色性出发可以列举聚丙烯酸酯、聚酰胺。
芳香族聚碳酸酯片材,从膜强度、耐热性、耐久性或者弯曲加工性的观点出发,优选从以2,2-双(4-羟基苯基)烷烃、2,2-(4-羟基-3,5-二卤代苯基)烷烃为代表的双酚化合物以公知的方法制造的聚合物,其共聚物骨架中可以包含源自脂肪酸二元醇的结构单元、具有酯键的结构单元,特别优选源自2,2-双(4-羟基苯基)丙烷的芳香族聚碳酸酯。
关于芳香族聚碳酸酯片材的分子量,以粘均分子量计优选为12,000~40,000,更优选为20,000~35,000。另外,芳香族聚碳酸酯的光弹性常数大,基于由应力、取向造成的双折射而容易产生着色干涉条纹。因此,优选通过预先使其具有大的迟滞值,来消除着色干涉条纹,至少迟滞值为2000nm以上且20000nm以下,优选为3000nm以上,特别在考虑加工工序中的降低的情况下优选设为4000nm以上。迟滞值越高则越难以看到着色干涉条纹,但迟滞值的值表示取向度、残留应力的大小,存在迟滞值高则表面形状的精度低的缺点。
该着色干涉条纹透过偏光膜才能让人眼看见。因此,设为高迟滞值的芳香族聚碳酸酯片材的效果是通过在偏光膜的光入射侧、即人眼的相反侧使用得到的。
作为与芳香族聚碳酸酯的组合物,作为保护层用的片材或膜,也能够作为透镜用注射成型用树脂使用的本发明的脂环式聚酯树脂,例如,可以通过如下的公知方法来得到:使以1,4-环己烷二羧酸为代表的二羧酸成分与以1,4-环己基二甲醇为代表的二元醇成分、和根据需要的其它少量成分进行酯化或酯交换反应,接着缓慢适当添加聚合催化剂并对反应槽内进行减压,使其进行缩聚反应。
聚酰胺树脂可以列举作为透镜用透明聚酰胺树脂公知的树脂,可以列举作为耐热性的一个指标的热变形温度在100~170℃的范围的芳香族聚酰胺树脂、脂环族聚酰胺树脂、脂肪族聚酰胺树脂、以及它们的共聚物,考虑机械强度、耐药品性、透明性等的平衡,优选脂环式聚酰胺树脂,也可以组合2种以上的聚酰胺树脂。作为这样的聚酰胺树脂的例子,可以例示GLILAMID TR FE5577、XE 3805(EMS制)、NOVAMID X21(三菱工程塑料制)、东洋纺尼龙T-714E(东洋纺制)等。
(甲基)丙烯酸树脂可以是聚甲基丙烯酸甲酯(PMMA)、甲基丙烯酸甲酯(MMA)为代表的各种(甲基)丙烯酸酸酯的均聚物、或PMMA、MMA与其它的1种以上的单体的共聚物,另外,也可以混合多种这些树脂。这些之中,优选低双折射性、低吸湿性、耐热性优异的含环状烷基结构的(甲基)丙烯酸酯。作为以上的(甲基)丙烯酸树脂的例子,可以例示ACRYPET(MITSUBISHI RAYONG制)、DELPET(旭化成CHEMICALS制)、PARAPET(KURARAY制)等。
作为用于在本着色偏光膜的两个面贴合透明塑料片材的粘接剂,能够使用聚乙烯醇树脂系材料、丙烯酸树脂系材料、聚氨酯树脂系材料、聚酯树脂系材料、三聚氰胺树脂系材料、环氧树脂系材料、有机硅系材料等。
使用芳香族聚碳酸酯片材时,特别是从粘接层自身或粘接时的透明性和与透明的保护层的粘接性的观点出发,优选作为聚氨酯树脂系材料的由聚氨酯预聚物和固化剂构成的双液型的热固性聚氨酯树脂。
本发明的适于太阳镜用的着色偏光透镜中所使用的芳香族聚碳酸酯偏光片材,不限于上述的层结构,在粘接偏光膜和透明的保护层的粘接剂中,也可以使用利用溶解有调光染料的粘接剂制得的兼具调光功能的偏光片材。
本发明的保护层选择在其合适的加工条件中能够选择实质上不损害功能层的功能的加工条件的保护层。
例如,作为功能层并用聚酯系的超多层的选择反射膜时,该超多层的选择反射膜为了使1层的厚度为1/4λ,使用制造多层片材并将其适当反复拉伸而形成为规定的光学厚度的所谓的金太郎糖的制法。其结果,就保持功能性的状态中的加工条件而言,需要选择在加工时间中实质上不发生从拉伸状态的松弛的温度和时间的条件。
接着,将本偏光片材通过冲裁等加工为各个透镜用的形状之后,实施弯曲加工。向各个透镜形状品的加工,考虑生产率等,通常利用使用汤姆森刀片(THOMSON BLADE)构成的冲裁刀来冲裁为多个透镜形状品的加工。各个透镜形状品的形状可以根据最终制品的形状(太阳镜、护目镜等)适当选择。双眼用时的标准的透镜形状品为直径80mm的圆盘或将其两端在与偏光轴垂直的方向上切取相同宽度后的狭缝(スリット)形状。
另外,弯曲加工在上述的本偏光片材中所使用的保护层用的透明塑料片材的种类的选择中也有提及,根据实质上不发生包含本发明的着色偏光膜的本偏光片材的发挥功能性的层的劣化的条件来确定。
作为注射偏光透镜使用时,芳香族聚碳酸酯偏光片材的弯曲加工以沿着注射成型中所使用的模具表面的方式弯曲。
在使用以高迟滞片材的芳香族聚碳酸酯为保护层的本偏光片材时,偏光膜由于在弯曲加工中容易发生沿拉伸方向的龟裂、即膜破裂,所以需要选择抑制这些情况的发生的条件。芳香族聚碳酸酯偏光片材的弯曲加工中的模具温度优选为使用的芳香族聚碳酸酯的玻璃化转变温度以下的温度,此外,优选通过预热处理即将进行弯曲加工前的拉伸聚碳酸酯偏光片材温度为比芳香族聚碳酸酯的玻璃化转变点低50℃的温度以上且低于玻璃化转变点的温度,特别优选为比玻璃化转变点低40℃的温度以上且低于比玻璃化转变点低5℃的温度。
接着,注射芳香族聚碳酸酯树脂,形成注射偏光透镜。
注射成型的加工条件必须能够制造外观优异的透镜。
从该观点出发,适当选择不出现毛刺的范围且得到填充率高的透镜成型品的注射条件,例如,注射压、保持压、计量、成型周期等,另外,树脂温度为芳香族聚碳酸酯树脂的温度,特别是适当选自260~320℃。
另外,模具温度选自比芳香族聚碳酸酯树脂的玻璃化转变温度低100℃的温度以上至低于玻璃化转变点的温度,优选比玻璃化转变温度低80℃的温度以上且低于比玻璃化转变点低15℃的温度,特别优选比玻璃化转变温度低70℃的温度以上且低于比玻璃化转变点低25℃的温度。
接着,实施硬涂层处理。
关于硬涂层的材质或加工条件,没有特别限制,需要外观和对于基底的芳香族聚碳酸酯、或接着涂布的镜面涂层、防反射涂层等无机层的密合性优异,从该观点出发,优选烧制温度为比芳香族聚碳酸酯偏光片材中使用的芳香族聚碳酸酯的玻璃化转变温度低50℃的温度以上且低于玻璃化转变点的温度,特别优选为比玻璃化转变点低40℃的温度以上且低于比玻璃化转变点低15℃的温度的120℃前后的温度,硬涂层的烧制所需要的时间大约为30分钟至2小时之间。
实施例
着色偏光膜的制造
以下,使用实施例1至6和比较例1~3详细说明本申请发明的着色偏光膜制造法中的优选的实施方式。
如以下的表1所示,制备二色性有机染料组合物和着色用有机染料组合物。
本发明的发明人通过使用本申请发明的着色用有机染料组合物,能够实现以往的偏光膜的染色中以能够获得的二色性有机染料组合物无法实现的色调的偏光膜的制造,其中一例为表2的实施例2、4、5和6。
染料的名称后的括号中表示色调和二色比。此外,这里的二色比为,在对以利用碘的染色制得的偏光膜以600nm测得的二色比的值显示80的制造条件下,进行染色时的最大吸收波长的值。
(1)二色性有机染料组合物
作为赋予偏光性的二色性有机染料组合物,使用下述组合。
二色性有机染料组合物A:
C.I.Direct Blue 237(蓝、19.9),C.I.Direct Red 81(红、22.0),C.I.DirectOrange 39(黄、23.6)
()内的后面的数值表示二色比(以下相同)。
(2)着色用有机染料组合物
作为赋予色调的着色用有机染料组合物,使用下述组合。
着色用有机染料组合物a:
C.I.Direct Blue 86(蓝1、1.5),C.I.Direct Red 227(红、1.3),C.I.MordantYellow 8(黄、1.7)
着色用有机染料组合物b:
Kayacion Blue CF-BL(蓝1、1.3),Novacron Red C-2G(红、1.4),C.I ReactiveYellow145(黄、2.6)
(3)偏光膜制造
将聚乙烯醇(KURARAY株式会社制,商品名:VF-PS#7500)在35℃的水中膨润270秒钟,并且拉伸为2倍。
接着,在含有表1所记载的组成的染色组合物和10g/L的无水硫酸钠的35℃的水溶液中染色,并且拉伸为4倍。
该染色膜在含有乙酸镍2.3g/L和硼酸4.4g/L的水溶液中在35℃浸渍120秒钟,并且拉伸为5.6倍。将该膜以保持拉紧状态的状态在室温中进行3分钟干燥之后,在110℃进行3分钟加热处理,得到偏光膜。
在下述表1中表示所使用的二色性有机染料组合物及其使用量、着色用有机染料组合物及其使用量。
接着,在表2中表示所得到的偏光膜的透过率、色调、偏光度和目视色。偏光度通过下式求出。
偏光度=100×(τpmax-τpmin)/(τpmax+τpmin)
这里τpmax表示入射直线偏光测得的视感透过率的最大值,τpmin表示入射直线偏光测得的视感透过率的最小值。τpmax和τpmin是作为视感透过率表示Ax和Az的值。
τpmax和τpmin使用岛津制作所公司制的分光光度计(UV-3600)对样品入射直线偏光来测量。
偏光度超过99%,在实际使用上没有任何问题。

由本实施例可知,使用二色性有机染料组合物和着色用有机染料组合物进行了染色的着色偏光膜中,能够不根据二色性有机染料组合物的吸收特性,而根据着色用有机染料组合物的吸收特性制作各种色调的偏光膜。
着色偏光片材和着色透镜的制造
以下,使用实施例7~12和比较例4详细说明用于从本申请发明的着色偏光膜制造着色偏光片材和着色偏光透镜的优选实施方式。
(A)偏光膜的制造
如以下的表3所示,制备二色性有机染料组合物和着色用有机染料组合物。
此外,实施例12中,不改变实施例7中使用的着色用有机染料组合物的吸附量比,将透过率下降为12%。
染料的名称后的括号中表示色调和二色比。此外,这里的二色比为,在对以利用碘的染色制得的偏光膜以600nm测得的二色比的值显示80的制造条件下,进行染色时的最大吸收波长的值。
(1)二色性有机染料组合物
如下所述制备赋予偏光性的二色性有机染料组合物。
二色性有机染料组合物A:C.I.Direct Blue 237(蓝、19.9),C.I.Direct Red 81(红、22.0),C.I.Direct Orange 39(黄、23.6)
二色性有机染料组合物B:C.I.Direct Blue 78(蓝、9.2),C.I.Direct Red 254(红、10.9),C.I.Direct Yellow 12(黄、9.0)
(2)着色用有机染料组合物
如下所述制备赋予色调的着色用有机染料组合物。
着色用有机染料组合物a:C.I.Direct Blue 86(蓝1、1.5),C.I.Direct Blue 108(蓝2、1.6),C.I.Direct Red 225(红、2.6),C.I.Mordant Yellow8(黄、1.7)
着色用有机染料组合物b:C.I.Direct Blue 86(蓝1、1.5),C.I.Direct Blue 108(蓝2、1.6),C.I.Direct Red 227(红、1.3),C.I.Mordant Yellow8(黄、1.7)
着色用有机染料组合物c:C.I.Direct Blue 86(蓝1、1.5),C.I.Direct Blue 108(蓝2、1.6),C.I.Direct Red 225(红、2.6),C.I.Mordant Yellow5(黄、2.3)
着色用有机染料组合物d:C.I.Direct Blue 86(蓝1、1.5),C.I.Direct Blue 108(蓝2、1.6),C.I.Direct Red 227(红、1.3),C.I.Mordant Yellow5(黄、2.3)
着色用有机染料组合物e:C.I.Reactive Blue 235(蓝1、1.1),C.I.Acid Red 336(红、1.5),C.I.Reactive Yellow 167(黄、2.2)
(3)偏光膜制造
将聚乙烯醇(KURARAY株式会社制,商品名:VF-PS#7500)在35℃的水中膨润270秒钟,并且拉伸为2倍。
接着,在含有表3所记载的组成的染色组合物和10g/L的无水硫酸钠的35℃的水溶液中染色,并且拉伸为4倍。
该染色膜在含有乙酸镍2.3g/L和硼酸4.4g/L的水溶液中在35℃浸渍120秒钟,并且拉伸为5.6倍。将该膜以保持拉紧状态的状态在室温中进行3分钟干燥之后,在110℃进行3分钟加热处理,得到偏光膜。

(B)芳香族聚碳酸酯偏光片材
使用棒涂器#12在(A)中所得到的偏光膜涂布聚氨酯系的粘接剂,在70℃干燥10分钟之后,使厚度0.3mm、迟滞值5500nm的芳香族聚碳酸酯片材(三菱瓦斯化学株式会社制)的拉伸轴和偏光膜的拉伸轴一致,用层压机贴合。在该叠层片材的偏光膜侧以与上述同样的方法涂布粘接剂,同样地再贴合一片芳香族聚碳酸酯片材,得到芳香族聚碳酸酯偏光片材。固化后的粘接剂涂膜的厚度为9~11μm。
(C)芳香族聚碳酸酯偏光透镜的吸光度的测定
使用岛津制作所公司制的分光光度计(UV-3600)测定制得的芳香族聚碳酸酯偏光片材的透过率和色调。在表4中表示结果。
(D)芳香族聚碳酸酯偏光透镜
对(B)中所得到的芳香族聚碳酸酯偏光片材使用基弧7.95(曲率半径66.67mm)的模具进行弯曲加工。弯曲加工中,以模具温度137℃、保持时间1200秒的条件进行成型。
这里所说的基弧,以透镜前表面的曲率的意思使用,是指以530除以毫米单位的曲率半径得到的值。
弯曲加工后的芳香族聚碳酸酯偏光透镜中没有发生偏光膜的龟裂。
在表4中表示与(C)同样测得的样品的弯曲加工后的芳香族聚碳酸酯偏光透镜的透过率和色调、以及成型前后的CIE1976(L*a*b*)色空间的色差ΔE*ab。色差通过下式求出。
色差:ΔE*ab=((ΔL*)^2+(Δa*)^2+(Δb*)^2)^(1/2)

从本实施例可知,使用仅用二色性有机染料组合物进行了染色的偏光膜的芳香族聚碳酸酯偏光片材中,加工前后的色差为3.7,相对于此,使用用二色性有机染料组合物和着色用有机染料组合物进行了染色的偏光膜的芳香族聚碳酸酯偏光片材中,加工前后的色差为1.4~2.3,弯曲加工前后的色调和透过率的变化小。
工业上的可利用性
根据本申请发明,能够以工业水平提供组合各种偏光度和透过率且具有所期望的色调的偏光膜、偏光片材和偏光透镜。
Claims (25)
1.一种所期望颜色的着色偏光膜的制造法,其特征在于:
包括将聚乙烯醇系树脂膜进行水膨润、单轴拉伸、并且以二色性有机染料染色、进行干燥的步骤,
作为所述二色性有机染料,仅使用:由二色比为13以上的3种以上的二色性有机染料的组合构成的、以偏光度90%以上维持偏光度且实质上成为无色的量的二色性有机染料组合物;和由二色比为4以下的极低二色比或者实质上不具有二色比的染料的组合构成的、染色为所期望颜色的量的着色用有机染料组合物,
所述二色比是指在对利用碘的染色制得的偏光膜以600nm测定的二色比的值显示60以上的制造条件,在改变碘、使用二色性有机染料制造的偏光膜中以最大吸收波长测得的值。
2.如权利要求1所述的着色偏光膜的制造法,其特征在于:
在同一水溶液中使用所述的二色性有机染料组合物和着色用有机染料组合物。
3.如权利要求1所述的着色偏光膜的制造法,其特征在于:
以成为所需的偏光度的下限值的量,使用所述二色性有机染料组合物。
4.如权利要求1所述的着色偏光膜的制造法,其特征在于:
以成为透过率为10%以上、且比单独使用所述二色性有机染料组合物时的透过率小5%以上的透过率的量,使用所述着色用有机染料组合物。
5.一种着色偏光片材,其特征在于:
其是在将聚乙烯醇系树脂膜进行水膨润、单轴拉伸、并且以二色性有机染料染色、进行干燥而得到的偏光膜的两个面,经由粘接层贴合透明塑料片材而得到的偏光片材,所述偏光膜为所期望颜色的着色偏光膜,在该偏光片材中,作为所述偏光膜的制造所使用的所述二色性有机染料,仅使用:由二色比为13以上的3种以上的二色性有机染料的组合构成的、以偏光度90%以上的规定的偏光度维持偏光度且实质上成为无色的量的所述二色性有机染料组合物;和由二色比为4以下的极低二色比或者实质上不具有二色比的染料的组合构成的、染色为所期望颜色的量的所述着色用有机染料组合物,所述二色比是指在对利用碘的染色制得的偏光膜以600nm测定的二色比的值显示60以上的制造条件,在改变碘、使用二色性有机染料制造的偏光膜中以最大吸收波长测得的值。
6.如权利要求5所述的着色偏光片材,其特征在于:
在同一水溶液中使用所述的二色性有机染料组合物和着色用有机染料组合物。
7.如权利要求5所述的着色偏光片材,其特征在于:
以成为所需的偏光度的下限值的量,使用所述二色性有机染料组合物。
8.如权利要求5所述的着色偏光片材,其特征在于:
以成为透过率为10%以上、且比单独使用所述二色性有机染料组合物时的透过率小5%以上的透过率的量,使用所述着色用有机染料组合物。
9.如权利要求5所述的着色偏光片材,其特征在于:
所述透明塑料片材由树脂构成,所述树脂为选自芳香族聚碳酸酯、聚丙烯酸酯、乙酰纤维素、以及芳香族聚碳酸酯与脂环式聚酯的组合物中的一种以上。
10.如权利要求5所述的着色偏光片材,其特征在于:
所述透明塑料片材为芳香族聚碳酸酯片材,迟滞值为3000nm以上且厚度为0.1~1mm。
11.如权利要求5所述的着色偏光片材,其特征在于:
所述粘接层中,使用由聚氨酯预聚物和含有羟基(聚)丙烯酸酯的固化剂构成的双液型的热固性聚氨酯树脂。
12.一种着色偏光透镜,其特征在于:
其为将偏光片材弯曲为球面或非球面的弯曲偏光透镜、或者将该偏光片材弯曲为球面或非球面并在其凹面注射成型芳香族聚碳酸酯透明树脂而成的注射偏光透镜,在该弯曲偏光透镜或者注射偏光透镜中,所述偏光片材的一侧表面为芳香族聚碳酸酯片材,弯曲加工为该一侧表面成为凹面侧,其中,所述偏光片材是在将聚乙烯醇系树脂膜进行水膨润、单轴拉伸、并且以二色性有机染料染色、进行干燥而得到的偏光膜的两个面,经由粘接层贴合透明塑料片材而得到的,
所述偏光膜为所期望颜色的着色偏光膜,作为所述偏光膜的制造所使用的所述二色性有机染料,仅使用:由二色比为13以上的3种以上的二色性有机染料的组合构成的、以偏光度90%以上的规定的偏光度维持偏光度且实质上成为无色的量的二色性有机染料组合物;和由二色比为4以下的极低二色比或者实质上不具有二色比的染料的组合构成的、染色为所期望颜色的量的着色用有机染料组合物,所述二色比是指在对利用碘的染色制得的偏光膜以600nm测定的二色比的值显示60以上的制造条件,在改变碘、使用二色性有机染料制造的偏光膜中以最大吸收波长测得的值。
13.如权利要求12所述的着色偏光透镜,其特征在于:

16.如权利要求12所述的着色偏光透镜,其特征在于:
所述透明塑料片材由树脂构成,所述树脂为选自芳香族聚碳酸酯、聚丙烯酸酯、乙酰纤维素、以及芳香族聚碳酸酯与脂环式聚酯的组合物中的一种以上。
17.如权利要求12所述的着色偏光透镜,其特征在于:
所述芳香族聚碳酸酯片材的迟滞值为3000nm以上且厚度为0.1~1mm。
18.如权利要求12所述的着色偏光透镜,其特征在于:
所述粘接层中,使用由聚氨酯预聚物和含有羟基(聚)丙烯酸酯的固化剂构成的双液型的热固性聚氨酯树脂。
19.一种着色偏光透镜的制造法,其特征在于:
该着色偏光透镜为将偏光片材弯曲为球面或非球面的弯曲偏光透镜、或者将该偏光片材弯曲为球面或非球面并在其凹面注射成型芳香族聚碳酸酯透明树脂而成的注射偏光透镜,在该制造法中,所述偏光片材的一侧表面为芳香族聚碳酸酯片材,弯曲加工为该一侧表面成为凹面,其中,所述偏光片材是在将聚乙烯醇系树脂膜进行水膨润、单轴拉伸、并且以二色性有机染料染色、进行干燥而得到的偏光膜的两个面,经由粘接层贴合透明塑料片材而得到的,所述偏光膜为所期望颜色的着色偏光膜,其中,作为所述二色性有机染料,仅使用:由二色比为13以上的3种以上的二色性有机染料的组合构成的、以偏光度90%以上的规定的偏光度维持偏光度且实质上成为无色的量的二色性有机染料组合物;和由二色比为4以下的极低二色比或者实质上不具有二色比的染料的组合构成的、染色为所期望颜色的量的着色用有机染料组合物,所述二色比是指在对利用碘的染色制得的偏光膜以600nm测定的二色比的值显示60以上的制造条件,在改变碘、使用二色性有机染料制造的偏光膜中以最大吸收波长测得的值。

所述透明塑料片材由树脂构成,所述树脂为选自芳香族聚碳酸酯、聚丙烯酸酯、乙酰纤维素、以及芳香族聚碳酸酯与脂环式聚酯的组合物中的一种以上。
24.如权利要求19所述的着色偏光透镜的制造法,其特征在于:
所述芳香族聚碳酸酯片材的迟滞值为3000nm以上且厚度为0.1~1mm。
25.如权利要求19所述的着色偏光透镜的制造法,其特征在于:
所述粘接层中,使用由聚氨酯预聚物和含有羟基(聚)丙烯酸酯的固化剂的双液型的热固性聚氨酯树脂。
