具体实施方式
此处公开的方法和装置提供了一种用于加固的光子晶体传感器封装的可操作系统。具体地,本公开教示了加固封装光子晶体(PC)传感器的封装,其包含消除光子晶体传感器的光纤维和重要的部分暴露在恶劣环境的气密封高温套和套管。本公开中说明的封装方法可使基于光子晶体型传感器在需要的空间环境中运行。
当前,纤维干涉仪和光纤光栅传感器是光学传感器,由于他们的结构简单性、突出的可靠性、高敏感度以及可在临界和极端条件下工作,对于许多应用(例如,对于获得物理、化学和生物测量值)是具有吸引力的。但是,这些传感器系统的成本和尺寸限制了他们的应用。这些设备只倾向适合于实验室的使用,因为他们是笨重的、体积庞大的以及昂贵的。
在本公开中说明的封装方法使得在具有挑战性的环境下的遥感成为可能,其中不利环境条件(例如电磁干涉(EMI)、腐蚀性流体、大温度变化以及强烈的机械振动)目前排除使用传统传感器技术。例如,在现代飞机上使用光学燃料传感器和互连接器将大量地减少重量并且提高性能从而提供显著的成本节约。而且,成本节约源于传感器对EMI、温度变化、腐蚀性介质和振动的强固性,其简化了这些传感器到现代飞机中的封装和集成。
在如下说明中,多个详细说明的阐述是为了提供系统的更全面描述。但是,对于本领域技术人员将显而易见的是,本公开系统可在没有这些具体的细节时执行。在其它的实例中,众所周知的特性不会被详细地描述以免不必要地使系统难以理解。
本公开教示了两种执行公开的加固密封光子晶体传感器封装的方法。这两种方法是:(1)以无源纤维对准程序封装光子晶体传感器,从而气密密封传感器;以及,(2)以有源纤维对准程序封装光子晶体传感器,从而气密地密封传感器。如下的附图说明将说明这两种方法。
图1A-1C是根据本公开的至少一个实施例,所公开的气密密封基于光子晶体型传感器130的无源对齐程序的图解(100、110、120)。对于显示在三个附图中的加固的光子晶体传感器封装,应注意的是封装可能包括金属元件或非金属元件。还应注意的是,对于这三个图,用参考数字标示的一些物品可能双重地代表由金属元件制造的物品以及由非金属元件制造的物品(例如,当封装包含金属元件时,物品140代表柯伐(kovar)管;以及当封装包含非金属元件时,物品140代表陶瓷管)。
当封装包含金属元件时,在程序的开始,基于光子晶体型传感器芯片130以匹配柯伐管140的直径和壁厚的多纳圈样式(图中没有显示)被金属化,以允许传感器芯片130焊接到柯伐管140的末端,因此形成传感器芯片组件170。射频(RF)感应加热被用于此局部焊接。三轴架和显微镜被用于使传感器芯片130中心定于柯伐管140的中轴线。
而后,具有金属化纤维160的金属套管150通过焊接纤维160到套管150而装配。套管150而后被插入传感器芯片组件170的柯伐管140内部。具有连接的传感器芯片130的柯伐管140与套管光导纤维160对准,其通过使用三轴架以将纤维160末端与传感器芯片130对准。在传感器芯片130被正确地对准纤维160后,通过使用RF感应加热和多纳圈形预成型焊料(solder perform)180,套管150的一部分外径被焊接到柯伐管140的一部分内径。
当封装包含非金属元件时,在过程的开始,基于光子晶体型传感器芯片130以多纳圈样式(图中没有显示)玻璃焊料被涂覆,其匹配陶瓷管140的直径和壁厚以允许焊接传感器芯片130到陶瓷管140末端,由此形成传感器芯片组件170。对于该焊接过程,局部热量加热被用于玻璃焊料。三轴架和显微镜被用于使传感器芯片130中心定于陶瓷管140的中轴线。
在传感器芯片130被焊接到陶瓷管140末端后,具有光导纤维160的陶瓷管150通过使用玻璃焊料将纤维160连接到套管150内部而装配。而后,套管150被插入到传感器芯片组件170的陶瓷管140内部。具有连接的传感器芯片130的陶瓷管140与套管光纤维160对准,其通过使用三轴架以将纤维160的末端与传感器芯片130对准。当传感器芯片130被正确地对准纤维160时,通过使用RF感应加热和多纳圈形预成型玻璃焊料180,套管150的一部分外径被含焊接到陶瓷管140的一部分内径。

具体地,图2A-2B描述了公开的气密密封光子晶体传感器220,其通过使用有源纤维对准技术连接多模纤维230以用于航空应用。此方法提供了一种用于光子纤维传感器封装的程序,其中光导纤维230与光子晶体传感器220的高精度有源对准是关键的。如这些附图所示,此方法以主封装体240开始,其具有两个集成的突出物250、260(也被称为鼻管250、260)。位于封装体240前侧的突出物250(例如前突出部250)被用于连接绝缘硅(SOI)光子晶体传感器220到封装体240;以及,位于封装体240后侧的突出物260(例如后突出部260)被用于连接光纤维230到封装体240。
封装体240的内部是纤维基座270,其在执行有源对准纤维230到光子晶体传感器220之后被用于连接纤维230到封装体240内部。这种特殊对准程序被称为“纤维锁定”程序,其是在纤维230的最佳光学对准位置上锁定纤维230到光子晶体传感器220的重要步骤。在封装体340顶端是盖子280,在完成纤维230对准、连接到封装基座270以及纤维密封到后突出部上的封装壁之后,其被用来作为封装体240的最终密封件。对于其中金属封装是被允许的传感器应用,主封装体240和盖子280是由镀金柯伐制成。对于其中使用金属不是允许的(例如,对于燃料和/或爆炸性气体传感器)传感器应用,封装体240和盖子280是由陶瓷制成,例如氧化铝或氮化铝(AIN)。图2A-B的详细封装过程被描述如下。
在程序的开始,SOI传感器20被连接到封装体240的前突出部250。对于金属封装,SOI传感器220被连接到前突出部,其通过使用高温焊料,例如铅锡(PbSn)焊料或金锡(AuSn)焊料。对于陶瓷封装,SOI传感器220被连接到前突出部250,其通过使用高温玻璃焊料或环氧树脂。这种连接过程将粗略地对准传感器220到前突出部250的中心,以便于精准有源纤维对准的后续步骤或。预金属化样式在传感器220上形成,以便于匹配前突出部250圆周的尺寸和形状。高温焊接突出物250的圆周到传感器220是通过自动对准焊接方法实现的。焊料凝固后,自定对准方法利用回流焊料的表面张力而自动地对准传感器220的中心到前突出部的中轴线。对于非金属封装,匹配前突出部250直径的圆形高温预成型玻璃焊料被用于密封传感器220到前突出部250。额外层的军用级别环氧树脂255被添加到前突出部的外表面,以保护传感器220的侧壁;其也强化传感器220到前突出部的连接。
接下来,光导纤维230贯穿封装体240的后突出部被插入到封装体240。对于金属封装,纤维230被部分地金属化以用于焊接纤维230到位于封装体240内部的基座270。对于陶瓷封装,使纤维金属化是不需要的。同样对于陶瓷封装,光导纤维230可选择地连接到陶瓷套管290以对于高度振动环境加强纤维230的顶端部分。连接套管290到纤维230的实现是通过没有使用金属焊料的环氧树脂或玻璃焊料。有源对准纤维230到传感器220的实现是通过使用一对被连接到高精度三维微定位器(图中没有显示)的纤维镊子(图中没有显示)约束纤维230。通过输入光信号到纤维230而移动纤维230到它最佳的位置,其照亮传感器220的表面,并且在纤维对准过程中源自传感器220的反射谱被监测。在纤维230在它最佳位置上被有源对准到传感器220后,根据传感器220的目标应用,纤维220(使用或者不使用套管290)通过高温焊料、玻璃焊料或环氧树脂中的任一种方式,被“锁定”在纤维基座270。对于燃料传感器应用,代替金属高温焊料的高温玻璃焊料或环氧树脂被使用。
在纤维230被锁定后,纤维230被密封在封装体240的后突出部260。对于金属封装,位于封装240壁位置的一小部分纤维230被预涂金/镍(Au/Ni)层245,以用于气密密封纤维230到封装240壁。此金属化纤维230到金属封装240壁的密封过程是通过被局部RF感应炉或高温热-镊子加热器加热的预成型焊料被应用在后突出部而实现的。对于非金属(陶瓷)封装,通过融化非传导预成型玻璃焊料或通过在纤维和封装壁的分界面265上标绘高温环氧树脂,执行纤维230到封装240的密封。
在纤维230被密封到封装240的壁后,额外的环氧树脂被用于填补后突出部260的内腔297,并且环氧树脂被固化,其中纤维230尾部外套292(即纤维套)被部分地嵌入到突出物260内部以用于应变消除。纤维靴295由完全固化的空间级环氧树脂连接到后突出部260,其超出纤维230尾部;额外的步骤被执行以保证没有空气起泡被嵌入加工的环氧树脂中。纤维靴295的功能是限制纤维230尾部的弯曲,以便不会超出其允许的弯曲半径;这将防止在封装体240的后突出部260上的纤维230破裂。
在纤维尾部230被连接后,整个封装205(例如,封装体240包含传感器220、纤维230、纤维基座270、可选的套管290、纤维套292和纤维靴295)被置于氮净化的平行封焊机(同样被称为干燥箱)。首先,整个封装205被加热数小时以用于排气。在整个封装205被完全排气后,将盖子密封在封装体240的顶端。对于金属封装,金属(例如,柯伐)盖子280通过一对自动滚动加热器被高温密封到封装体240的顶边缘。封装体240在盖子密封过程中被第一次置于可旋转九十(90)度的平台。接下来,金属盖子被置于封装体240的顶端。一对滚动加热器(图中没有显示)首先接触封装盖子280的前两个平行边缘。辊子而后被加热,并且沿前两个平行盖子边缘滚动以密封盖子280到封装体240。而后,封装体240被旋转90度,并且辊子重复加热步骤以密封封装体240的盖子280的其它两个平行边缘。此盖子-到-封装的密封过程以及一对滚动加热器,被称为“平行焊缝过程”。对于非金属封装的情况,盖子280将由陶瓷材料制成,并且匹配封装体240顶端周边的预成型玻璃焊料被置于封装体240的顶端边缘上。而后,陶瓷盖子280被置于预成型玻璃焊料的顶端。一对滚动加热器执行类似于与用于金属封装描述的平行焊缝过程,除了加热器辊子的温度被设定在玻璃焊料融化的温度。
在平行焊缝过程完成后,整个封装205使用氦泄露测试器检验气密封性。小于大约1E-6(10-6)cc/min的泄露率通常被认为是可接受的气密光子晶体传感器封装。

14.根据权利要求9所述的方法,其中该方法还包含:连接陶瓷套管(290)到所述纤维(230)的至少一部分;并且其中连接所述陶瓷套管(290)到所述纤维(230)的所述至少一部分是通过使用高温环氧树脂和高温玻璃焊料中的至少一种实现的。
15.根据权利要求1所述的方法,其中在所述纤维基座(270)上锁定所述纤维(230)是通过使用高温玻璃焊料和高温环氧树脂中的至少一种实现的;其中在所述后突出部(260)的所述末端处密封所述纤维(230)是通过在所述纤维(230)和所述主封装体(240)的壁接合的位置处融化非传导预成型玻璃焊料和标绘高温环氧树脂中的一种实现的;并且其中所述盖子(280)是陶瓷盖子(280)。
16.根据权利要求15所述的方法,其中将所述陶瓷盖子(280)密封到所述主封装体(240)的所述顶侧是通过使用匹配所述主封装体(240)的所述顶侧的边缘周边的预成型玻璃焊料以及通过使用用于所述密封的滚动加热器实现的。
17.一种具有封装的气密密封式传感器芯片(220),包括:
主封装体(240),其具有被密封到所述传感器芯片(220)的前突出部(250)的末端;
纤维(230),其穿过所述主封装体(240)的后突出部(260)的开口被插入到所述主封装体(240);
所述纤维(230)的一个末端与所述传感器芯片(220)对准,所述纤维(230)被锁定在纤维基座(270)上,所述纤维基座(270)被置于所述主封装体(240)的内部,并且所述纤维(230)被密封在所述主封装体(240)的所述后突出部(260)的末端;
纤维套(292),其被应用到所述纤维(230)的一个末端,该末端与对准所述传感器芯片(220)的所述纤维(230)的所述末端相反,其中所述纤维套(292)的一部分被置于所述主封装体(240)的所述后突出部(260)的内部;
所述后突出部(260)的被密封的内腔;
纤维靴(295),其被连接到所述后突出部(260)的所述末端并且连接到所述纤维套(292)的至少一部分;其中所述主封装体(240)、所述传感器芯片(220)、所述纤维(230)、所述纤维基座(270)、所述纤维套(292)和所述纤维靴(295)的排气已经被执行排气;以及
盖子,其被密封到所述主封装体(240)的顶侧。
18.根据权利要求17所述的传感器芯片,其中所述前突出部(250)的末端被密封到所述传感器芯片(220)是通过自对准程序实现的,当焊料冷却和凝固时该自对准程序利用回流焊料的表面张力以使所述传感器芯片(220)中心自动地定位于所述前突出部(250)的中轴线;并且其中所述封装还包含使所述纤维(230)至少部分金属化。
19.根据权利要求17所述的传感器芯片,其中所述前突出部(250)的末端被密封到所述传感器芯片(220)是通过使用高温焊料并且通过所述传感器芯片(220)上匹配所述前突出部(250)的所述末端的圆周的尺寸和形状的金属化样式实现的;并且其中所述高温焊料是铅锡(PbSn)焊料和金锡(AuSn)焊料中的至少一种。
20.根据权利要求17-19中任意一项所述的传感器芯片,还包含军用级别环氧树脂保护层,其被应用到所述前突出部(250)的外表面以保护所述传感器芯片(220)的侧壁并且加强所述前突出部(250)到所述传感器芯片(220)的密封。
