技术领域
本发明涉及成形薄膜,更具体涉及用作吸收制品转移层的三维成形薄膜。
背景技术
吸收制品是通常一次性使用或者使用有限次数以暂时收集体液的制品。这些制品包括尿布、成人失禁产品、妇女卫生巾、绷带和类似制品。通常,这些制品具有毗邻使用者的皮肤定位的顶层,与顶层相对并在使用中毗邻使用者的衣服定位的背衬层,以及位于所述顶层和背衬层之间的吸收芯。在大多数情况下,液体可透过顶层但不能透过背衬层,从而保护使用者的衣服免于渗漏。吸收芯被设计成收集和保留体液直到取下制品并用新的制品进行更换。

具体实施方式
吸收制品通常包括顶层、吸收芯和背衬层。顶层位于吸收制品面向身体侧,通常包括允许攻击的液体从吸收制品面向身体的表面转移至吸收芯的液体渗透性材料。术语“攻击(insult)”通常表示吸收制品顶层上的液体量或加入液体的动作。产品使用期间以及最终产品的测试期间可能发生攻击。因此,当同一吸收制品被攻击一次以上时发生“多重攻击”。顶层在使用期间通常紧邻或者甚至是直接接触使用者的皮肤,通常由诸如无纺布、具孔薄膜或制成单一复合材料的这些材料的组合等柔性材料构成。顶层通常被设计成即使在攻击后使用者仍能保持舒适的干爽感。

根据实施方式,转移层可位于顶层和吸收芯之间或者位于背衬层和吸收芯之间。本发明转移层的具体优点在于,特别是在相对于顶层成约90°角观察时,转移层能够闭塞或阻隔经顶层观察吸收芯。
认为攻击同时包括动态和静态流体。动态流体在攻击时流动通过顶层和转移层,而静态流体则被保留在顶层或转移层的多孔内。为了去除静态流体,转移层必须能够维持z方向的芯吸或毛细管作用。如果转移层是三维成形薄膜,z方向的芯吸或毛细管作用通过以下方式实现:即提供至少一部分直径足够小以实现毛细管现象或毛细管作用的孔。
根据实施方式的转移层是薄膜或薄膜复合材料。如本文所用,“薄膜”表示薄聚合物片材或网材。薄膜例如可以通过以下方式制备:在铸塑或吹塑挤出工艺中挤出熔融热塑性聚合物,在辊间进一步加工,冷却而形成网材。薄膜可以是例如单层薄膜、共挤出薄膜或复合薄膜。复合薄膜可通过共挤出工艺或者通过将一层或多层薄膜粘结在一起进行制备。复合薄膜也可用纤维进行制备。
转移层在维度上可描述为具有纵向、横向和z方向。纵向由薄膜通过制造工艺的方向来限定。通常,将薄膜制成长度比宽度大的多的长形片材或网材。在这种情况下,纵向通常是片材的长度(也称为x方向)。垂直于纵向是片材的横向(也称为y方向或宽度)。薄膜厚度(在某些实施方式中有时也称为薄膜的输送机道或卡径caliper)沿z方向进行测量。
三维成形薄膜包括形成薄膜标称厚度的基准平面,包括源自薄膜表面并沿z方向向外突出的结构。这些结构的尺寸提供了z方向尺寸大于薄膜标称厚度的薄膜。它们也使得薄膜具有由表面结构限定并且沿z方向与薄膜基准平面隔开的第二平面。三维成形薄膜的三维特征可以在压花工艺、液压成形工艺、或真空成形工艺中进行制备。所有这些工艺是本领域公知的。
“多平面薄膜”是具有源自薄膜基准平面和第二平面的额外表面结构的三维成形薄膜。例如,具有多平面结构的成形薄膜可以在薄膜表面上包括多个平台,平台限定至少一个高于或低于基准面的额外的薄膜平面。在多平面三维成形薄膜的某些实施方式中,任意或者所有可得平面上可形成突起。
三维具孔成形薄膜可以简单地是在三维结构中具有开口或孔的成形薄膜。具孔三维结构的尺寸、间隔和其他特征基于在薄膜和真空源之间定位的成形网筛的结构,例如美国专利4,456,570和美国专利3,929,135所述。对于具孔成形薄膜,三维结构的z方向尺寸根据三维结构的直径而定,而三维结构的直径又根据成形筛网中孔的直径而定。例如,与直径较大的结构相比,直径较小的结构通常z方向的尺寸较小。其他因素也可能影响三维结构的z方向高度,例如薄膜组成、薄膜基重、在薄膜中形成孔时的温度、以及其他工艺条件和装置相关因素。
转移层可额外地包括叠层或复合结构。术语“叠层”和“复合层”是同义词,表示以表面-表面关系连接在一起以形成单一网材的两个或更多个片状元件或网材。叠层可通过以下方式形成:共挤出、或者任意次数的层合工艺,包括热层合、粘合层合、超声层合、加压层合、挤出涂覆、真空层合和本领域已知的其他层合工艺、以及它们的组合。
转移层可以由聚合物材料构成,聚合物可以是均聚物、共聚物、嵌段共聚物、接枝共聚物、无规共聚物和交替共聚物、三元共聚物等,以及它们的掺混物。而且,除非另有具体说明,术语“聚合物”表示包括材料所有可能的立体化学构型,例如全同构型、间同构型和无规构型。
例如,三维成形薄膜可包括至少一种选自下组的聚合物:聚烯烃(例如,C2-C10烯烃如聚乙烯、聚丙烯等);聚酯;塑性体;聚酰胺(例如,尼龙);聚苯乙烯;聚氨酯;乙烯基聚合物;丙烯酸和/或甲基丙烯酸聚合物;弹性体(例如,苯乙烯嵌段共聚物弹性体);来自天然可再生来源的聚合物;可生物降解的聚合物;以及它们的混合物或掺混物。优选地,聚合物是热塑性聚合物。
此外,可将各种填充剂中的任一种加入聚合物,这些填充剂可提供某些所需特征,包括但不限于,粗糙度、抗静电、耐磨性、可印刷性、可写性、不透明性、工艺助剂、密封助剂、UV稳定剂和颜色。这些填充剂是工业中众所周知的,包括例如碳酸钙(耐磨性)、二氧化钛(颜色和不透明性)和二氧化硅(粗糙度)。
参考图1,吸收制品10包括顶层12、芯体14、背衬层16以及位于芯体14和顶层12之间的转移层15。制品10具有面向身体的表面13,使用中可邻近或者紧邻使用者皮肤定位。制品10还具有与面向身体的表面13相对的面向衣服的表面17。面向衣服的表面17在使用中可邻近使用者的衣服,或者在吸收制品是绷带、伤口辅料、手术单等情况下邻近环境。
顶层12包括流体渗透性材料以允许流体进入吸收制品10。顶层12通常是具孔薄膜,例如具孔成形薄膜、无纺网材或复合材料。背衬层16通常不可渗透流体以防止流体从吸收制品渗漏。薄膜、无纺网材和复合材料通常用作背衬层。吸收芯14位于顶层12和背衬层16之间,包括能够吸收和保留流过顶层的流体直到制品被丢弃的材料。
图2显示了转移层15的实施方式的示意性放大侧视图。转移层15是三维具孔成形薄膜,具有阳面27和阴面29。转移层15在吸收制品10中的取向可以是阳面27或阴面29面向吸收芯14。在许多应用中,转移层15的阳面27面向吸收芯14,但在一些应用中可能希望阴面29面向吸收芯。
转移层15具有许多突起20,突起20包括侧壁21和底壁22。多个突起20的至少一个侧壁21中具有孔28。如本文所述,侧壁21是三维结构中名义上垂直于薄膜主平面或基准面且名义上平行于z方向(图2中箭头“Z”表示)的部分。底壁(也称为底面)22基本上无孔。通过在侧壁中提供孔而保持底面基本完整,转移层15可控制流体并在视觉上几乎完全阻隔吸收芯。视觉上几乎完全阻隔能改善吸收制品的掩蔽性质以掩蔽受污染的吸收芯,这对于消费者是一种有益且理想的性质。
应理解,孔的定位无需精确。底面和侧壁间的划分线也并非总是很好限定的。因此,一部分底面实际上可以具有孔,即使大多数孔位于侧壁中。为此,当我们声称底面基本无孔时,表示孔占据的底面表面积不超过10或12%,优选不超过5%。类似地,当我们声称孔位于侧壁中时,并不表示突起中100%的开放区域位于侧壁部分中。
在图2所示实施方式中,突起20大致为圆锥形。然而应理解,转移层实施方式中突起的形状并不重要。具体说,突起可具有各种形状,包括圆形、椭圆形、三角形、方形、五边形、六边形或任何其他所需的形状。
突起侧壁中具孔的本发明转移层能更好地控制薄膜z方向维度并使其具有更好的柔性。具体说,与典型具孔三维成形薄膜不同,转移层的z方向维度由成形筛网的深度(即厚度)而不是对应于突起直径的筛网开口直径所确定。
图3显示了转移层40的另一实施方式。如图2的实施方式所述,图3的转移层40包括阴面29和多个突起20,突起20具有侧壁21和底壁22,侧壁21中具有孔28。但是,与上面的实施方式不同,转移层40包括源自阴面29并由其延伸的多个毛细管42。毛细管42包括突起,突起具有侧壁43和突起顶点44处的孔。毛细管42通过顶层中可能存在的液体的持续z向芯吸或毛细管作用而有利于去除保留在顶层孔隙内的攻击的静态部分。这种持续z向芯吸通过以下方式实现:即提供直径足够小以实现毛细管作用的毛细管42。
为实现持续的毛细管作用,常常需要提供从毛细管的出口侧去除流体的一些机制。吸收制品中一种简便的机制是将毛细管的出口侧设置成与吸收芯密切接触。然而,这在现有技术的转移层中难以实现,特别是还包含较大直径的突起的转移层中更加难以实现。具体说,为快速捕获攻击的动态部分所需的较大直径的突起通常在z方向上的尺寸大于直径较小的毛细管。因此,为了制成与吸收芯密切接触的毛细管,需要将较大的突起压扁以实现密切接触。这显然不恰当,因为这违背了设置较大突起的目的。因此,在现有技术的薄膜中,毛细管悬于吸收芯上方的空隙空间中,因而不能持久地去除液体。
多个较大突起20的孔28可以是任何所需的尺寸。例如,某些实施方式的孔28的平均截面积可大于0.2mm2,平均水力直径在0.55mm到1.2mm之间。侧壁21名义上垂直于薄膜基准面,在大多数情况下经测量与垂直于薄膜基准面呈0-25%倾斜,或者在其他实施方式中呈0-10%倾斜。在毛细管42的阴面上测量到毛细管42的平均直径在50微米到400微米之间。突起与毛细管的水力半径之比通常超过3∶1,在大多数情况下为4或5∶1或者更高。10∶1或更高的比率也是常见的。
在某些实施方式中,毛细管42的平均长度大于突起20的平均长度。在其他不太优选的实施方式中,多个毛细管42的平均长度与突起20的平均长度基本上相同(即+/-10%)。在其他情况下,最好选择毛细管42的长度能提供如上所述持久的芯吸作用。
在图3所示实施方式中,转移层包括毛细管42和具孔突起20,具孔突起20比毛细管42大以提供具有基本均一z方向尺寸的薄膜。较大突起20与小毛细管42的组合使得薄膜持久捕获并分布动态和静态攻击的流体,其中的小毛细管42源自与顶层密切接触且终止于与吸收芯或其他中间层密切接触的顶点44。这种性质能显著降低使用者皮肤界面处的残留湿度。此外,因为较大直径的具孔突起20具有无孔的底面22,转移层也改善了掩蔽作用,或者阻隔了受污染的吸收芯。而且,因为z方向尺寸由短毛细管锥长决定,与常规具孔三维薄膜相比,转移层厚度显著降低。
图4和5是包括较大直径的突起20和毛细管42的两种转移层实施方式的平面图。图4中,转移层40A包括与较小的毛细管42交替的形状大致为圆形的突起20。在图5的实施方式中,转移层40B包括卵圆形或椭圆形突起20,两个毛细管42分别位于突起两侧。
转移层的另一实施方式如图6的截面图所示。在该实施方式中,转移层包括多平面薄膜50,多平面薄膜50具有突起20,突起具有底面22和侧壁21。孔28位于至少一个侧壁21中。此外,类似于图3的实施方式,转移层50包括源自突起20相同平面51的多个毛细管42。如图6所示,转移层50还包括凸起的平台,在z方向上形成与平面51隔开的第二平面52。多个毛细管53源自第二平面52。在该实施方式中,平面51是连续平面,而第二平面52是不连续的。
图7显示了类似于图6所示实施方式的转移层的平面图。在图7中,具孔突起20包括卵圆形结构。毛细管42源自具孔突起20的相同平面51。一组毛细管53位于突起20和毛细管42中间且源自第二平面52,即相对于平面51凸起的平台。任何凸起的平台上定位的毛细管53的数量以及给定区域内凸起平台的数量可根据具体应用确定。
具有图6所示几何形状,具体是具有毛细管53的凸起平台,转移层50有利于去除顶层,尤其是无纺顶层(未示出)的孔隙内保留的攻击的静态部分。平面51与第二平面52间的z方向差异可以是导致平面52,由此的毛细管53的阴面端,以及相邻层如顶层渗透增加的任何高度差异。例如,平面51与第二平面52的高度差异可为以在25到200微米之间,或者优选在50微米到125微米之间。
应理解,所有的毛细管42和毛细管53无需终止于同一平面。例如,根据制品的吸收芯或其他元件的具体结构,毛细管42的z方向深度可终止于具孔突起20的底面22所形成平面的上方、该平面处或平面下方。类似地,毛细管53的z方向深度可终止于具孔突起20的底面22所形成平面的上方、该平面处或平面下方。如上所述,从顶层持久去除液体通常可通过毛细管的具孔顶点与相邻层如吸收芯(未示出)的密切接触来实现。在优选的实施方式中,毛细管42和毛细管53的尺寸能提供这种持久的芯吸作用。
本文所述的转移层可采用真空成形工艺方便地制造,如上所述。参照图8,显示了用于制备转移层的筛网剖面的示意性截面图。筛网60包括主体61,主体具有顶面62和底面63。筛网主体61通常由金属或塑料构成,但可以是任何合适的固体材料。通道64源自筛网60的顶面62并朝底面63向下延伸。通道64的底部侧向偏离通道的顶部,在通道64中产生s形或z形弯曲65。当将熔融聚合物施加到筛网60的顶面62并对底面63施加真空时,熔融聚合物将被向下抽拉到通道64中。随着熔融聚合物薄膜被抽拉到通道64中,聚合物将按照通道的整体形状,包括s形弯曲65,从而形成大致平行的表面,形成图2-7中三维突起20的底面22。一旦施加足够的真空,薄膜将爆裂,大致在突起侧壁中形成孔。
图8实施方式中的筛网60还包括第二通道66,在所示实施方式中是从筛网主体61的顶面62延伸至底面63的基本上直的通道。对筛网主体61的底面63施加真空,施加到顶面62上的熔融薄膜将被抽拉到通道66中,如果施加足够的真空,薄膜将在筛网主体61的底面63处或其附近破裂。因此,通道66可导致毛细管,例如图3-7的毛细管42的形成。
可形成任何设计或图案来制备转移层的实施方式。可采用大三维结构与毛细管的任何比率。根据应用,与图所示实施方式相比,可能需要更多或更少的毛细管。
应理解虽然本发明描述了一些实施方式,但是可以进行本领域技术人员所明白的各种改进而不背离说明书和权利要求书所限定的本发明的范围。
Claims (20)
1.一种三维成形薄膜,其包括突起,每个突起具有侧壁和基本上垂直于侧壁定位的底壁,多个突起基本上在至少一个侧壁中具孔。
2.如权利要求1所述的三维成形薄膜,其特征在于,所述薄膜还包括多个毛细管。
3.如权利要求2所述的三维成形薄膜,其特征在于,至少一些毛细管源自所述突起的共同平面。
4.如权利要求3所述的三维成形薄膜,其特征在于,所述毛细管终止于所述突起底面的共同平面。
5.如权利要求2所述的三维成形薄膜,其特征在于,所述至少一些毛细管源自不同于所述突起的平面。
6.如权利要求5所述的三维成形薄膜,其特征在于,所述毛细管终止于所述突起底面的共同平面。
7.如权利要求1所述的三维成形薄膜,其特征在于,所述薄膜包括凸起的平台区域,第一组毛细管源自所述凸起的平台区域。
8.如权利要求7所述的三维成形薄膜,其特征在于,所述平台区域相对于所述薄膜的基准面凸起,所述突起和第二组毛细管源自所述基准面。
9.如权利要求8所述的三维成形薄膜,其特征在于,所述第一组毛细管、所述第二组毛细管和所述突起的底面均终止于共同平面。
10.如权利要求2所述的三维成形薄膜,其特征在于,所述毛细管的平均直径为50-400微米。
11.如权利要求1所述的三维成形薄膜,其特征在于,所述突起的底壁基本上无孔。
12.如权利要求1所述的三维成形薄膜,其特征在于,所述孔的平均水力直径为0.55-1.2毫米。
13.如权利要求1所述的三维成形薄膜,其特征在于,所述薄膜包括热塑性聚合物。
14.如权利要求13所述的三维成形薄膜,其特征在于,所述热塑性聚合物选自:由最多10个碳原子的烯烃单体构成的聚烯烃;聚酯;塑性体;聚酰胺(例如,尼龙);聚苯乙烯;聚氨酯;乙烯基聚合物;丙烯酸和/或甲基丙烯酸聚合物;弹性体(例如,苯乙烯嵌段共聚物弹性体);来自天然可再生来源的聚合物;可生物降解的聚合物;以及它们的混合物或掺混物。
15.如权利要求1所述的三维成形薄膜,其特征在于,所述成形薄膜的至少一部分是亲水的。
16.如权利要求1所述的三维成形薄膜,其特征在于,所述成形薄膜包括两层,每层包括热塑性聚合物。
17.如权利要求1所述的三维成形薄膜,其特征在于,所述突起源自基准面,所述薄膜包括并且还包括多个毛细管,至少一部分毛细管源自第二平面,所述第二平面在z方向上与所述基准面隔开。
18.如权利要求17所述的三维成形薄膜,其特征在于,所述基准面包括限定所述突起的连续的带,所述第二平面包括限定所述毛细管的不连续的带的提升平台。
19.一种吸收制品,其包括顶层;转移层;吸收芯;和背衬层;其中,所述转移层包括三维成形薄膜,所述薄膜包括突起,每个突起具有侧壁和基本上垂直于所述侧壁定位的底壁,多个突起的基本上至少一个侧壁中具孔。
20.如权利要求19所述的吸收制品,其特征在于,所述薄膜还包括多个毛细管,所述毛细管终止于所述突起底面的共同平面。
