Description
さらに、本発明者らの検討によれば、仮想現実表示装置や電子ファインダー等では、反射光に加え透過光も利用するが、その際本来カットしたい透過光が透過して視認されるゴーストの抑制が重要となる。文献3に記載の従来の反射円偏光子では、ゴースト抑制が観察され、更なる改良の余地があった。
上記積層反射層は、実質的に棒状液晶化合物からなる第1液晶化合物を用いて形成されたコレステリック液晶層を少なくとも1層以上含み、実質的に円盤状液晶化合物からなる第2液晶化合物を用いて形成されたコレステリック液晶層を含まない反射層Aと、
実質的に円盤状液晶化合物からなる上記第2液晶化合物を用いて形成されたコレステリック液晶層を少なくとも1層以上含み、実質的に棒状液晶化合物からなる上記第1液晶化合物を用いて形成されたコレステリック液晶層を含まない反射層Bとを、1つずつ含み、

上記積層反射層は、実質的に棒状液晶化合物からなる第1液晶化合物を用いて形成されたコレステリック液晶層(以下、「液晶層1」ともいう。)を少なくとも1層以上含み、実質的に円盤状液晶化合物からなる第2液晶化合物を用いて形成されたコレステリック液晶層(以下、「液晶層2」ともいう。)を含まない反射層Aと、
液晶層2を少なくとも1層以上含み、液晶層1を含まない反射層Bとを、1つずつ含み、
上記2層以上の積層反射層のうち、積層方向に隣り合う2つの上記積層反射層において、上記反射層A同士が対向している場合には、隣り合う2つの上記積層反射層に含まれる上記反射層A同士の反射光の中心波長が異なり、
上記2層以上の積層反射層のうち、積層方向に隣り合う2つの上記積層反射層において、上記反射層B同士が対向している場合には、隣り合う2つの上記積層反射層に含まれる上記反射層B同士の反射光の中心波長が異なる。
図1に示す態様においては、光学用積層体10は、第1積層反射層25と、第2積層反射層26とから構成され、第1積層反射層25は、反射層A21aおよび反射層B22bから構成され、第2積層反射層26は、反射層A23aおよび反射層B24bから構成される。図1に示す態様の光学用積層体10においては、反射層A21a、反射層B22b、反射層A23a、および、反射層B24bがこの順で積層されている。
本発明の第一実施態様の光学用積層体は、反射円偏光子に使用できる。光学用積層体が上記構成であると、反射層Aが正のRthを有するのに対し、反射層Bが負のRthを有するため、互いのRthが相殺され、斜め方向からの入射光に対してもゴーストの発生を抑制できると考えられる。
以下、本発明の第一実施態様について詳細に説明する。
本発明の第一実施態様の光学用積層体は、後段に詳述する反射層Aと反射層Bとを1つずつ含む積層反射層を2層以上有する。すなわち、本発明の第一実施態様の光学用積層体は、反射層Aおよび反射層Bをそれぞれ2層以上含む。
積層反射層において、反射層Aと反射層Bとが直接接していてもよく、反射層Aと反射層Bとが他の層を介して積層されていてもよい。他の層としては、特に制限されないが、密着層(例えば、接着層、粘着剤層等)、屈折率調整層、樹脂フィルム、ポジティブCプレート、および、配向層等が挙げられる。
また、積層反射層は、1つの反射層Aと1つの反射層Bとが直接接して構成されてもよく、1つの反射層Aと、1つの反射層Bと、反射層Aと反射層Bとの間に配置される密着層とから構成されてもよい。なかでも、積層反射層は、1つの反射層Aと1つの反射層Bとが直接接して構成されることが好ましい。
例えば、第一実施態様の光学用積層体が2層の積層反射層を有する場合、反射層A、反射層B、反射層Aおよび反射層Bの順で積層されていてもよく、反射層A、反射層B、反射層Bおよび反射層Aの順で積層されていてもよく、反射層B、反射層A、反射層Aおよび反射層Bの順で、積層されていてもよい。
ただし、積層方向に隣り合う2つの上記積層反射層において、上記反射層A同士が対向している場合(例えば、反射層B、反射層A、反射層Aおよび反射層Bの順で、積層されている場合)には、隣り合う2つの上記積層反射層に含まれる反射層A同士の反射光の中心波長が異なり、上記2層以上の積層反射層のうち、積層方向に隣り合う2つの上記積層反射層において、上記反射層B同士が対向している場合(例えば、反射層A、反射層B、反射層Bおよび反射層Aの順で、積層されている場合)には、隣り合う2つの上記積層反射層に含まれる反射層B同士の反射光の中心波長が異なる。
すなわち、後段で詳述するように、反射層Aは、2層以上の反射光の中心波長が異なる液晶層1を含んでいてもよいが、光学用積層体において、液晶層1が2層以上連続して配置される場合は、積層反射層の数が最大となるように反射層Aおよび積層反射層をとるものとする。
同様に、後段で詳述するように、反射層Bは、2層以上の反射光の中心波長が異なる液晶層2を含んでいてもよいが、光学用積層体において、液晶層2が2層以上連続して配置される場合は、積層反射層の数が最大となるように反射層Bおよび積層反射層をとるものとする。
なかでも、上記積層反射層の積層の態様は、反射層Aと反射層Bとが、交互に配置されるように積層されている態様が好ましい。すなわち、反射層Aと、反射層Bとが、光学用積層体の厚み方向において交互に配置される態様が好ましい。
光学用積層体が含む積層反射層の合計層数は、30層以下が好ましく、20層以下がより好ましく、10層以下がさらに好ましい。すなわち、光学用積層体の上記反射層Aおよび反射層Bの合計層数は、60層以下が好ましく、40層以下が好ましく、20層以下がより好ましい。
積層反射層の厚みは、後述する反射層Aおよび反射層Bと同様の方法で測定できる。
本発明の第一実施態様の光学用積層体が含む積層反射層は、液晶層1を少なくとも1層以上含み、液晶層2を含まない反射層Aを含む。
液晶層1は、実質的に棒状液晶化合物からなる第1液晶化合物を用いて形成されたコレステリック液晶層であり、実質的に棒状液晶化合物からなる。なお、「実質的に棒状液晶化合物からなる第1液晶化合物を用いて形成されたコレステリック液晶層」とは、上記第1液晶化合物をコレステリック液晶相とし、コレステリック液晶相の配向状態を固定化してなる層を指す。上記「実質的に棒状液晶化合物からなる」とは、液晶層1が含む液晶化合物(第1液晶化合物)のうち、棒状液晶化合物が95質量%以上であることをいう。つまり、「実質的に棒状液晶化合物からなる第1液晶化合物」とは、棒状液晶化合物の含有量が、第1液晶化合物の全質量に対して、95質量%以上であることを意味する。なかでも、第1液晶化合物は、棒状液晶化合物のみからなることが好ましい。
また、液晶層2は、実質的に円盤状液晶化合物からなる第2液晶化合物を用いて形成されたコレステリック液晶層であり、実質的に円盤状液晶化合物からなる。なお、「実質的に円盤状液晶化合物からなる第2液晶化合物を用いて形成されたコレステリック液晶層」とは、上記第2液晶化合物をコレステリック液晶相とし、コレステリック液晶相の配向状態を固定化してなる層を指す。上記「実質的に円盤状液晶化合物からなる」とは、液晶層2が含む液晶化合物(第2液晶化合物)のうち、円盤状液晶化合物が95質量%以上であることをいう。つまり、「実質的に円盤状液晶化合物からなる第2液晶化合物」とは、円盤状液晶化合物の含有量が、第2液晶化合物の全質量に対して、95質量%以上であることを意味する。なかでも、第2液晶化合物は、円盤状液晶化合物のみからなることが好ましい。
反射層Aが含む液晶層1の層数は、5層以下が好ましく、3層以下がより好ましく、2層以下がさらに好ましい。反射層Aが含む液晶層1の層数は、1層であることも好ましい。
なお、例えば、2つの液晶層1が、それぞれ異なる反射光の中心波長を有する場合、2層の液晶層1であるとみなす。また、2つ以上の液晶層1の反射光の中心波長が同一であれば、例えば逐次塗布して形成されたものであっても、上記他の層で隔てられていても、1層の液晶層1とみなす。
反射層Aの厚みは、光学用積層体の断面を作製し、走査型電子顕微鏡で観察することで測定できる。反射層Aの厚みは、光学用積層体の断面において、任意の5点について反射層Aの厚みを平均して得られる値とする。なお、光学用積層体の断面を走査型電子顕微鏡で観察した際、後述する反射層Aの領域と反射層Bの領域とは、撮影画像のコントラストの違いで区別できる。また、飛行時間型二次イオン質量分析法(TOF-SIMS:Time-of-flight-Secondary Ion Mass Spectrometry)による膜厚方向の組成分析を用いることによっても、反射層Aと反射層Bとの領域を区別することができる。
反射層AのRthは、光学用積層体から反射層Aのみを取り出してRthを測定してもよいし、反射層Aを作製する際と同様の条件で作製した層のRthを測定してもよい。

本発明の第一実施態様の光学用積層体が含む積層反射層は、液晶層2を少なくとも1層以上含み、液晶層1を含まない反射層Bを含む。
液晶層2および液晶層1の定義は、上述したとおりである。
反射層Bが含む液晶層2の層数は、5層以下が好ましく、3層以下がより好ましく、2層以下がさらに好ましい。反射層Bが含む液晶層2の層数は、1層であることも好ましい。
なお、例えば、2つの液晶層2が、それぞれ異なる反射光の中心波長を有する場合、2層の液晶層2であるとみなす。また、2つ以上の液晶層2の反射光の中心波長が同一であれば、例えば逐次塗布して形成されたものであっても、上記他の層で隔てられていても、1層の液晶層2とみなす。
反射層Bの厚みは、光学用積層体の断面を作製し、透過型電子顕微鏡で観察することで測定できる。
反射層BのRthは、光学用積層体から反射層Bのみを取り出してRthを測定してもよいし、反射層Bを作製する際と同様の条件で作製した層のRthを測定してもよい。
本発明の第一実施態様の光学用積層体の波長400~700nmの光の反射率は、40%以上50%未満が好ましい。上記反射率が40%以上である場合、ゴーストをより抑制しやすい。なお、上記波長400~700nmの光は、無偏光の光を指す。
光学用積層体の波長400~700nmの光の反射率は、以下の条件で測定したものとする。
日本分光社製の紫外可視近赤外分光光度計V-750からなる自動絶対反射率測定システムを用いる。光学用積層体に対し、入射角5°で波長350~900nmのS波、P波の偏光を入射する。S波、P波それぞれに対する絶対反射率を測定し、波長毎に平均値を計算することで反射スペクトルを得る。得られた反射率スペクトルから、波長400~700nmの光に対する平均反射率を算出し、上記光学用積層体の波長400~700nmの光の反射率とする。
本発明の第一実施態様の光学用積層体は、上記反射層Aおよび反射層Bを含むが、少なくとも波長460nmの反射率が40%以上である青色光反射層と、波長550nmの反射率が40%以上である緑色光反射層と、波長600nmの反射率が40%以上である黄色光反射層と、波長650nmの反射率が40%以上である赤色光反射層を含むことが好ましい。上記青色光反射層、緑色光反射層、黄色光反射層および赤色光反射層は、それぞれ、反射層Aおよび反射層Bのいずれが該当してもよい。例えば、反射層Aが青色光反射層に該当するようにする場合、上述した方法で、反射層Aの反射光の中心波長を調整し、反射光の中心波長を460nm程度とすればよい。また、反射層Bが青色光反射層に該当するようにする場合、上述した方法で、反射層Bの反射光の中心波長を調整し、反射光の中心波長を460nm程度とすればよい。なお、上記反射率は、反射層に対し、それぞれの波長で非偏光を入射した場合の反射率である。
光学用積層体は、上記青色光反射層、緑色光反射層、黄色光反射層および赤色光反射層を含む場合、2層以上の青色光反射層を有していてもよく、2層以上の緑色光反射層を有していてもよく、2層以上の黄色光反射層を有していてもよく、2層以上の赤色光反射層を有していてもよい。
上記緑色光反射層の反射光の中心波長は、520~570nmの範囲内にあることが好ましい。
上記黄色光反射層の反射光の中心波長は、570~620nmの範囲内にあることが好ましい。
上記赤色光反射層の反射光の中心波長は、620~670nmの範囲内にあることが好ましい。
反射光の中心波長の測定方法は、上述したとおりである。
反射層をn層有する光学用積層体において、光源側から反射層を順にL1、L2、L3、・・・、Ln(nは4以上の整数)と名付けたときに、反射層L1から反射層Li(iはn以下の整数)までの各層のRthの和をSRthiとする。具体的には、SRthiは以下のように表される。
SRth1=Rth1
SRth2=Rth1+Rth2
・・・
SRthi=Rth1+Rth2+・・・・+Rthi
・・・
SRthn=Rth1+Rth2+・・・・+Rthi+・・・・+Rthn
これら全てのSRthi(SRth1~SRthn)の絶対値は、それぞれ0.3μm以下が好ましく、0.2μm以下がより好ましく、0.1μm以下がさらに好ましい。上記の式中の各層のRthiは上述した記載のRth算出の数式により求められる。
SRthiを上記好ましい範囲とすることで、各反射層を透過する際に発生する位相差を低減し、斜め方向からの入射光に対してもゴーストの発生をより抑制できると考えられる。
下限は特に制限されないが、例えば、1μm以上が挙げられ、5μm以上が好ましい。
本発明の第二実施態様の光学用積層体は、第一の層、第二の層、第三の層、および第四の層をこの順に備え、
上記第一の層から上記第四の層がいずれもコレステリック液晶層であり、
上記第一の層から上記第四の層がいずれも光反射性を有し、
上記第一の層から上記第四の層の反射光の中心波長が、それぞれ430~480nm、520~570nm、570~620nm、および620~670nmのいずれかの範囲内にあり、
上記第一の層の波長550nmにおけるRthの符号と上記第二の層の波長550nmにおけるRthの符号とが逆であり、
上記第三の層の波長550nmにおけるRthの符号と上記第四の層の波長550nmにおけるRthの符号とが逆である。
図3に示す態様においては、光学用積層体12は、第一の層31と、第二の層32と、第三の層33と、第四の層34とがこの順で積層され、それぞれ上述した要件を満たす。なお、第一の層31のRthの符号と、第二の層32のRthとの符号とが逆であり、第三の層33のRthの符号と、第四の層34のRthとの符号とが逆である。
本発明の第二実施態様の光学用積層体は、反射円偏光子に使用できる。光学用積層体が上記構成であると、第一の層のRthおよび第二の層のRthで互いのRthが相殺され、第三の層のRthおよび第四の層のRthで互いのRthが相殺されるため、斜め方向からの入射光に対してもゴーストの発生を抑制できると考えられる。
以下、本発明の第二実施態様について詳細に説明する。
本発明の第二実施態様の光学用積層体は、第一の層、第二の層、第三の層、および第四の層をこの順に備える。
上記第一の層から第四の層は、光反射性を有するコレステリック液晶層である。
上記コレステリック液晶層とは、液晶化合物をコレステリック液晶相とし、コレステリック液晶相を固定化してなる層を指す。このようなコレステリック液晶層としては、公知のコレステリック液晶層を用いることができ、例えば、特開2020-060627号公報等に記載のものを用いることができる。
上記コレステリック液晶層は、棒状液晶化合物を用いて形成されるコレステリック液晶層、または、円盤状液晶化合物を用いて形成されるコレステリック液晶層が好ましい。棒状液晶化合物を用いて形成されるコレステリック液晶層では、Rthが正の値になりやすく、円盤状液晶化合物を用いて形成されるコレステリック液晶層では、Rthが負の値になりやすい。
反射光の中心波長が430~480nmの場合、その層は、第一実施態様で説明した青色光反射層に該当し得る。この場合、反射光の中心波長における反射率は40%以上50%未満が好ましい。
反射光の中心波長が520~570nmの場合、その層は、第一実施態様で説明した緑色光反射層に該当し得る。この場合、反射光の中心波長における反射率は40%以上50%未満が好ましい。
反射光の中心波長が570~620nmの場合、その層は、第一実施態様で説明した黄色光反射層に該当し得る。この場合、反射光の中心波長における反射率は40%以上50%未満が好ましい。
反射光の中心波長が620~670nmの場合、その層は、第一実施態様で説明した赤色光反射層に該当し得る。この場合、反射光の中心波長における反射率は40%以上50%未満が好ましい。
反射率の測定方法は上述したとおりである。
また、第一の層の反射光の中心波長が430~480nmの範囲内にあり、第二の層の反射光の中心波長が520~570nmの範囲内にあり、第三の層の反射光の中心波長が570~620nmの範囲内にあり、第四の層の反射光の中心波長が620~670nmの範囲内にあることも好ましい。
すなわち、第一の層が青色光反射層に該当し、第二の層が緑色光反射層に該当し、第三の層が黄色光反射層に該当し、第四の層が赤色光反射層にそれぞれ該当することも好ましい。
また、上記のような積層順の光学用積層体を、後述する反射円偏光子に適用する場合において、長波長側の反射層(例えば赤色光反射層)では、十分な反射率を得るために必要な反射層の厚みが厚くなり、反射層自身のRthによる、反射層を透過する光に対する影響が大きくなる点で、光源側に配置される反射層は、短波長側の反射層(例えば、青色光反射層)であることが好ましい。
上記のように第一の層と第二の層とでRthの符号を逆にする方法は特に制限されないが、そのようなRthの関係とする態様として、例えば、第一の層および第二の層のうち、いずれか一方が棒状液晶化合物を用いて形成されたコレステリック液晶層であり、もう一方が円盤状液晶化合物を用いて形成されたコレステリック液晶層である態様が挙げられる。
同様に、上記のように第三の層と第四の層とでRthの符号を逆にする方法は特に制限されないが、そのようなRthの関係とする態様として、例えば、第三の層および第四の層のうち、いずれか一方が棒状液晶化合物を用いて形成されたコレステリック液晶層であり、もう一方が円盤状液晶化合物を用いて形成されたコレステリック液晶層である態様が挙げられる。
また、第二の層と第三の層とでRthの符号が逆であることも好ましい。そのようなRthの関係とする態様として、例えば、第一の層および第三の層が棒状液晶化合物を用いて形成されたコレステリック液晶層であり、第二の層および第四の層が円盤状液晶化合物を用いて形成されたコレステリック液晶層である態様、ならびに、第一の層および第三の層が円盤状液晶化合物を用いて形成されたコレステリック液晶層であり、第二の層および第四の層が棒状液晶化合物を用いて形成されたコレステリック液晶層である態様が挙げられる。
第一の層から第四の層の厚みは、光学用積層体の断面を作製し、透過型電子顕微鏡で観察することで測定できる。
具体的には、SRthiの絶対値は、それぞれ0.3μm以下が好ましく、0.2μm以下がより好ましく、0.1μm以下がさらに好ましい。
SRthiを上記好ましい範囲とすることで、各反射層を透過する際に発生する位相差を低減し、斜め方向からの入射光に対してもゴーストの発生をより抑制できると考えられる。
下限は特に制限されないが、例えば、1μm以上が挙げられ、5μm以上が好ましい。
本発明の第三実施態様の光学用積層体は、第一の層、第二の層および第三の層をこの順に備え、
上記第一の層から上記第三の層がいずれもコレステリック液晶層であり、
上記第二の層は、膜厚方向に螺旋ピッチが変化してなるピッチグラジエント層であり、
上記第一の層から上記第三の層がいずれも光反射性を有し、
上記第一の層から上記第三の層の反射光の中心波長が、それぞれ430~480nm、520~620nmおよび620~670nmのいずれかの範囲内にあり、
上記第一の層の波長550nmにおける膜厚方向のレターデーションの符号と上記第二の層の波長550nmにおける膜厚方向のレターデーションの符号とが逆であり、
上記第二の層の波長550nmにおける膜厚方向のレターデーションの符号と上記第三の層の波長550nmにおける膜厚方向のレターデーションの符号とが逆である。
図3に示す態様においては、光学用積層体13は、第一の層27と、第二の層28と、第三の層29がこの順で積層され、それぞれ上述した要件を満たす。なお、第一の層27のRthの符号と、第二の層28のRthとの符号とが逆であり、第二の層28のRthの符号と、第三の層29のRthとの符号とが逆である。
本発明の第三実施態様の光学用積層体は、反射円偏光子に使用できる。光学用積層体が上記構成であると、第一の層のRthおよび第二の層のRthで互いのRthが相殺され、第二の層のRthおよび第三の層のRthで互いのRthが相殺されるため、斜め方向からの入射光に対してもゴーストの発生を抑制できると考えられる。
以下、本発明の第三実施態様について詳細に説明する。
本発明の第三実施態様の光学用積層体は、第一の層、第二の層および第三の層をこの順に備える。
上記第一の層から第三の層は、光反射性を有するコレステリック液晶層である。
上記コレステリック液晶層とは、液晶化合物をコレステリック液晶相とし、コレステリック液晶相を固定化してなる層を指す。このようなコレステリック液晶層は、第二実施態様の第一の層から第四の層に用いられるコレステリック液晶層を用いることができる。
上記コレステリック液晶層は、棒状液晶化合物を用いて形成されるコレステリック液晶層、または、円盤状液晶化合物を用いて形成されるコレステリック液晶層が好ましい。棒状液晶化合物を用いて形成されるコレステリック液晶層では、Rthが正の値になりやすく、円盤状液晶化合物を用いて形成されるコレステリック液晶層では、Rthが負の値になりやすい。
ピッチグラジエント層では、膜厚方向に螺旋ピッチが変化しているため、複数の波長域の光を反射し得る。
反射光の中心波長が430~480nmの場合、その層は、第一実施態様で説明した青色光反射層に該当し得る。この場合、反射光の中心波長における反射率は40%以上50%未満が好ましい。
反射光の中心波長が520~620nmの場合、その層は、第一実施態様で説明した緑色光反射層または黄色光反射層に該当し得る。この場合、反射光の中心波長における反射率は40%以上50%未満が好ましい。
反射光の中心波長が620~670nmの場合、その層は、第一実施態様で説明した赤色光反射層に該当し得る。この場合、反射光の中心波長における反射率は40%以上50%未満が好ましい。
反射率の測定方法は上述したとおりである。
すなわち、第一の層が青色光反射層に該当し、第二の層が緑色光反射層および黄色光反射層に該当し、第三の層が赤色光反射層にそれぞれ該当することも好ましい。第二の層は、ピッチグラジエント層であるため、1層で、緑色光反射層および黄色光反射層の機能を発揮することができる。
また、上記のような積層順の光学用積層体を、後述する反射円偏光子に適用する場合において、長波長側の反射層(例えば赤色光反射層)では、十分な反射率を得るために必要な反射層の厚みが厚くなり、反射層自身のRthによる、反射層を透過する光に対する影響が大きくなる点で、光源側に配置される反射層は、短波長側の反射層(例えば、青色光反射層)であることが好ましい。
上記のように第一の層と第二の層とでRthの符号を逆にし、第二の層と第三の層とでRthの符号を逆にする方法は特に制限されないが、そのようなRthの関係とする態様として、例えば、第一の層が棒状液晶化合物を用いて形成されたコレステリック液晶層であり、第二の層が円盤状液晶化合物を用いて形成されたコレステリック液晶層であり、第三の層が棒状液晶化合物を用いて形成されたコレステリック液晶層である態様が挙げられる。また、上記のようなRthの関係とする態様として、例えば、第一の層円盤状液晶化合物を用いて形成されたコレステリック液晶層であり、第二の層が棒状液晶化合物を用いて形成されたコレステリック液晶層であり、第三の層が円盤状液晶化合物を用いて形成されたコレステリック液晶層である態様も挙げられる。
具体的には、SRthiの絶対値は、それぞれ0.3μm以下が好ましく、0.2μm以下がより好ましく、0.1μm以下がさらに好ましい。
SRthiを上記好ましい範囲とすることで、各反射層を透過する際に発生する位相差を低減し、斜め方向からの入射光に対してもゴーストの発生をより抑制できると考えられる。
下限は特に制限されないが、例えば、1μm以上が挙げられ、5μm以上が好ましい。
本発明の光学用積層体(第一実施態様、第二実施態様および第三実施態様)は、公知の方法で製造でき、その方法は特に制限されない。
なお、上記第1のコレステリック液晶層および第3のコレステリック液晶層は、第一実施態様の反射層Aに該当し、上記第2のコレステリック液晶層および第4のコレステリック液晶層は、第一実施態様の反射層Bに該当する。また、上記第1のコレステリック液晶層から第4のコレステリック液晶層は、それぞれ、第二実施態様の第一の層から第四の層に該当する。
なお、上記第1のコレステリック液晶層から第3のコレステリック液晶層は、それぞれ、第二実施態様の第一の層から第三の層に該当する。
さらに、延伸や成形における延伸倍率が面内で均一でない場合は、光学用積層体の面内のそれぞれの場所で、延伸による波長シフトに応じて適切な反射波長域が選択されて光学用積層体が製造されてもよい。すなわち、光学用積層体の面内において、反射波長域が異なる領域があってもよい。また、光学用積層体の面内におけるそれぞれの場所で延伸倍率が異なることを想定して、あらかじめ反射波長域を必要な波長域よりも広くとっておくことも好ましい。
上記接着層に用いる接着剤としては、市販の接着剤等を任意に用いることができ、たとえば、エポキシ樹脂系の接着剤や、アクリル樹脂系の接着剤を用いることができる。
接着剤は、薄型化の観点、および、光学用積層体を用いる反射円偏光子の表面粗さRaを低減する観点から、厚みが25μm以下であることが好ましく、5μm以下であることがより好ましく、1μm以下であることがもっとも好ましい。また、接着剤は、接着層を薄くする観点、および、被着体に対し接着剤を均一な厚みで塗布する観点から、粘度が300cP以下であることが好ましく、100cP以下がより好ましい。
また、被着体が表面凹凸を有している場合には、粘着剤や接着剤は、光学用積層体を用いる反射円偏光子の表面粗さRaを低減する観点から、接着する層の表面凹凸を包埋できるよう、適切な粘弾性または厚みを選択することもできる。表面凹凸を包埋する観点からは、粘着剤や接着剤は、粘度が50cP以上であることが好ましい。また、厚みは、表面凹凸の高さよりも厚いことが好ましい。
接着剤の粘度を調整する方法としては、例えば、溶媒を含む接着剤を用いる方法が挙げられる。この場合、溶媒の比率によって接着剤の粘度を調整することができる。また、接着剤を被着体に塗布した後、溶媒を乾燥させることで、接着剤の厚みをより低減することができる。
(1)積層する層を、ガラス基材からなる仮支持体に貼合する。
(2)積層する層の表面と、積層される層の表面の両方に対し、蒸着等により、厚さ100nm以下のSiOx層を形成する。蒸着は、SiOx粉体を蒸着源とし、例えばアルバック社製の蒸着装置(型番ULEYES)等を用いて行うことができる。また、形成したSiOx層の表面にプラズマ処理を施しておく事が好ましい。
(3)形成されたSiOx層同士を貼合した後、仮支持体を剥離する。貼合は、例えば、120℃の温度で実施する事が好ましい。
ロール・トウ・ロール方式は、生産性を向上したり、各層の軸ずれを低減したりする観点で好ましい。
一方、枚葉方式は、少量、多品種生産に適していることや、上述した、接着層の厚みが100nm以下であるような、特殊な接着方法を選択できる点で、好ましい。
また、接着剤を被着体に塗布する方法としては、例えば、ロールコーティング法、グラビア印刷法、スピンコート法、ワイヤーバーコーティング法、押し出しコーティング法、ダイレクトグラビアコーティング法、リバースグラビアコーティング法、ダイコーティング法、スプレー法、および、インクジェット法などの公知の方法が挙げられる。
支持体の種類は特に制限されないが、可視光線に対して透明であることが好ましく、例えば、セルロースアシレート、ポリカーボネート、ポリスルホン、ポリエーテルスルホン、ポリアクリレートおよびポリメタクリレート、環状ポリオレフィン、ポリオレフィン、ポリアミド、ポリスチレン、および、ポリエステル等のフィルムを用いることができる。なかでも、セルロースアシレートフィルム、環状ポリオレフィン、ポリアクリレート、または、ポリメタクリレートが好ましい。また市販品のセルロースアセテートフィルム(例えば、富士フイルム株式会社製の「TD80U」や「Z-TAC」等)を利用することもできる。
支持体が仮支持体である場合は、剥離時の破断を防止する観点から、引き裂き強度の高い支持体が好ましい。例えば、ポリカーボネートや、ポリエステル系のフィルムが好ましい。
また、支持体は、透過光の偏光度に与える悪影響を抑制する観点から、位相差が小さいことが好ましい。具体的には、550nmにおけるReの大きさが10nm以下であることが好ましく、Rthの大きさの絶対値が50nm以下であることが好ましい。また、支持体が上述の仮支持体として使用されるものであっても、後述する積層光学フィルムの製造工程において、反射円偏光子やその他の積層体の品質検査を行う上で、仮支持体の位相差は小さいことが好ましい。
本発明の積層光学フィルムは、少なくとも、反射円偏光子と、円偏光を直線偏光に変換する位相差層と、直線偏光子とをこの順で有する。
上記反射円偏光子としては、上述した光学用積層体(第一実施態様、第二実施態様、または、第三実施態様)を用いる。光学用積層体(第一実施態様、第二実施態様、または、第三実施態様)の好ましい態様は上述したとおりである。
一方、図6は、図5に示す仮想現実表示装置において、ゴーストが発生する場合を説明するための概略図である。より具体的には、仮想現実表示装置において、光線2000が一度目に積層光学フィルム100に入射したとき、反射されずに透過し、漏れ光となった場合を表す模式図である。図6に示すように、光線2000が一度目に積層光学フィルム100に入射したとき、反射されずに透過し、漏れ光が発生している場合、図6から分かるように、ユーザーは拡大されていない像を視認することになる。この像はゴースト等と呼ばれ、低減することが求められる。
本発明の積層光学フィルム100は、高い偏光度を有しているため、光線が一度目に積層光学フィルム100に入射したときの透過光の漏れ(すなわちゴースト)を低減することができる。
また、本発明の積層光学フィルム100は、透過光に対しても高い偏光度を有しているため、光線が二度目に積層光学フィルム100に入射したときの透過率を高めることができ、虚像の輝度を向上させ、さらに、虚像の色味付きを抑制することができる。
反射円偏光子として従来知られている、反射直線偏光子と1/4波長の位相差を有する位相差層とを積層した従来の光学フィルムは、透過軸、反射軸、および遅相軸等の光学軸を有するため、曲面形状に延伸や成形を行った際に光学軸が歪むことによって、透過光の偏光度が低下する。それに対し、本発明の積層光学フィルム100は、反射円偏光子(光学用積層体)が光学軸を有さないため、延伸や成形による偏光度の低下が生じにくい。したがって、積層光学フィルム100は、曲面形状に成形された場合であっても、偏光度の低下が生じにくい。
本発明の積層光学フィルムは、反射円偏光子103、円偏光を直線偏光に変換する位相差層105、および直線偏光子106をこの順で有するため、反射円偏光子103からの漏れ光を直線偏光に変換した後、直線偏光子によって吸収することができる。そのため、透過光の偏光度を高めることができる。なお、積層光学フィルムを延伸または成形した際には、位相差層の遅相軸や直線偏光子の吸収軸が歪む懸念があるが、上述のとおり、反射円偏光子は延伸や成形を行っても高い偏光度を有したままであり、反射円偏光子からの漏れ光の光量は小さいため、漏れ光の増加はわずかな量に抑えられる。
また、本発明の積層光学フィルムは、多数の層を積層して作製される。本発明者らの検討によれば、凹凸のある層に別の層を積層した場合、凹凸が増幅される場合があることがわかった。したがって、本発明の積層光学フィルムにおいては、全ての層について、Raが小さいことが好ましい。本発明の積層光学フィルムの各層は、それぞれ、Raが50nm以下であることが好ましく、30nm以下がより好ましく、10nm以下がさらに好ましい。
また、反射像の画像鮮鋭度を高める観点では、特に、反射円偏光子のRaが小さいことが好ましい。
表面粗さRaは、例えば、非接触表面・層断面形状計測システムVertScan(株式会社 菱化システム社製)を用いて測定することができる。Vertscanは試料からの反射光の位相を利用した表面形状計測法であるため、コレステリック液晶相を固定してなる反射層からなる反射円偏光子(上記光学用積層体)を測定する場合は、フィルム内部からの反射光が重畳してしまって表面形状を正確に測れない場合がある。この場合、表面の反射率を高めて、さらに内部からの反射を抑制するために試料の表面に金属層を形成してもよい。試料の表面に金属層を形成する方法としては、例えばスパッタ法が用いられる。スパッタする材料としては、Au、Al、およびPtなどが用いられる。
点欠陥は、透過光の偏光度の低下や、画像鮮鋭度の低下につながるため、少ないことが好ましい。
ここで、点欠陥とは、異物、キズ、汚れ、膜厚変動、液晶化合物の配向不良等を含む。
また、上述した点欠陥の個数は、好ましくは、サイズが100μm以上、より好ましくは30μm以上、もっとも好ましくは10μm以上の点欠陥の個数を数えることが好ましい。
本発明の積層光学フィルムに用いる位相差層は、円偏光を入射したとき、出射光をおよそ直線偏光に変換する機能を有する。例えば、可視域の波長のいずれかにおいてReがおよそ1/4波長となる位相差層を用いることができる。このとき、波長550nmにおいて面内レターデーションRe(550)が120nm~150nmであることが好ましく、125nm~145nmであることがより好ましく、135nm~140nmであることがさらに好ましい。
また、Reがおよそ3/4波長や、およそ5/4波長となる位相差層も、直線偏光を円偏光に変換することができるため、好ましい。
逆分散性を有する位相差層は、例えば、特開2017-049574号公報等を参照して、逆分散性を有する変性ポリカーボネート樹脂フィルム等のポリマーフィルムを一軸延伸することによって作製することができる。
また、逆分散性を有する位相差層は、実質的に逆分散性を有していればよく、例えば、特許第06259925号公報に開示されているように、Reがおよそ1/4波長となる位相差層と、Reがおよそ1/2波長となる位相差層を、互いの遅相軸がおよそ60°の角をなすように積層することによっても作製することができる。このとき、1/4波長位相差層と1/2波長位相差層とがそれぞれ順分散性(波長が大きくなるに伴い、該波長における位相差の値が小さくなる)であっても、可視域の広い波長範囲にわたって円偏光を直線偏光に変換でき、実質的に逆分散性を有するとみなせることが知られている。この場合、本発明の積層光学フィルムは、反射円偏光子と、1/4波長位相差層と、1/2波長位相差層と、直線偏光子とをこの順で有することが好ましい。
支持体の種類は特に制限されないが、可視光線に対して透明であることが好ましく、例えば、セルロースアシレート、ポリカーボネート、ポリスルホン、ポリエーテルスルホン、ポリアクリレート、ポリメタクリレート、環状ポリオレフィン、ポリオレフィン、ポリアミド、ポリスチレン、および、ポリエステル等のフィルムを用いることができる。なかでも、セルロースアシレートフィルム、環状ポリオレフィン、ポリアクリレート、または、ポリメタクリレートが好ましい。また市販品のセルロースアセテートフィルム(例えば、富士フイルム株式会社製の「TD80U」や「Z-TAC」等)を利用することもできる。
支持体が仮支持体である場合は、剥離時の破断を防止する観点から、引き裂き強度の高い支持体が好ましい。例えば、ポリカーボネートや、ポリエステル系のフィルムが好ましい。
また、支持体は、透過光の偏光度に与える悪影響を抑制する観点から、位相差が小さいことが好ましい。具体的には、Reの大きさが10nm以下であることが好ましく、Rthの大きさの絶対値が50nm以下であることが好ましい。また、支持体が上述の仮支持体として使用されるものであっても、積層光学フィルムの製造工程において、位相差層やその他の積層体の品質検査を行う上で、仮支持体の位相差は小さいことが好ましい。
本発明の積層光学フィルムに用いる直線偏光子は、吸収型の直線偏光子が好ましい。吸収型の直線偏光子は、入射光のうち吸収軸方向の直線偏光を吸収し、透過軸方向の直線偏光を透過する。直線偏光子としては、一般的な偏光子を用いることができ、例えば、ポリビニルアルコールやその他の高分子樹脂に二色性物質を染着し、延伸することで配向させた偏光子でも良いし、液晶化合物の配向を利用して二色性物質を配向させた偏光子でも良い。入手性の観点や、偏光度を高める観点では、ポリビニルアルコールをヨウ素で染色し、延伸した偏光子が好ましい。
直線偏光子の厚みは、10μm以下が好ましく、7μm以下がより好ましく、5μm以下がさらに好ましい。直線偏光子が薄いと、積層光学フィルムを延伸したり、成形したりした場合に、フィルムのクラックや破断を防止することができる。
また、直線偏光子の単板透過率は、40%以上が好ましく、42%以上がより好ましい。また、偏光度は、90%以上が好ましく、95%以上がより好ましく、99%以上がさらに好ましい。なお、本明細書において、直線偏光子の単板透過率および偏光度は、自動偏光フィルム測定装置:VAP-7070(日本分光社製)を用いて測定する。
また、直線偏光子の透過軸の方向は、位相差層によって直線偏光に変換された光の偏光軸の方向に一致していることが好ましい。例えば、位相差層が1/4波長の位相差を有する層である場合、直線偏光子の透過軸と位相差層の遅相軸とのなす角は、およそ45°であることが好ましい。
液晶化合物と二色性物質を含有してなる直線偏光子は、例えば、特開2020-023153号公報等を参照して作製することができる。直線偏光子の偏光度を向上する観点からは、光吸収異方性層は、二色性物質の配向度が0.95以上であることが好ましく、0.97以上であることがより好ましい。
液晶化合物としては、低分子液晶化合物および高分子液晶化合物のいずれも用いることができる。ここで、「低分子液晶化合物」とは、化学構造中に繰り返し単位を有さない液晶化合物のことをいう。また、「高分子液晶化合物」とは、化学構造中に繰り返し単位を有する液晶化合物のことをいう。
高分子液晶化合物としては、例えば、特開2011-237513号公報に記載されているサーモトロピック液晶高分子が挙げられる。また、高分子液晶化合物は、末端に架橋性基(例えば、アクリロイル基およびメタクリロイル基)を有していることが好ましい。
液晶化合物は、1種単独で使用してもよいし、2種以上を併用してもよい。高分子液晶化合物と低分子液晶化合物を併用することも好ましい。
液晶化合物の含有量は、本組成物中の二色性物質の含有量100質量部に対して、25~2000質量部が好ましく、33~1000質量部がより好ましく、50~500質量部がさらに好ましい。液晶化合物の含有量が上記範囲内にあることで、偏光子の配向度がより向上する。
本発明においては、2種以上の二色性物質を併用してもよく、例えば、より広い波長範囲で高い偏光度を得る観点から、波長370~550nmの範囲に極大吸収波長を有する少なくとも1種の二色性物質と、波長500~700nmの範囲に極大吸収波長を有する少なくとも1種の二色性物質とを併用することが好ましい。
支持体の種類は特に制限されないが、可視光線に対して透明であることが好ましく、例えば、上記位相差層として用いられる支持体と同様の支持体を用いることができる。直線偏光子に用いられる支持体の好ましい態様は、上記位相差層として用いられる支持体の好ましい態様と同様である。
本発明の積層光学フィルムは、反射円偏光子、位相差層、および直線偏光子に加え、その他の機能層を有していてもよい。
本発明の積層光学フィルムは、さらにポジティブCプレートを有することも好ましい。ここで、ポジティブCプレートとは、Reが実質的にゼロであり、Rthが負の値を有する位相差層である。ポジティブCプレートは、例えば、棒状液晶化合物を垂直配向させることにより得ることができる。ポジティブCプレートの製造方法の詳細は、例えば、特開2017-187732号公報や特開2016-053709号公報、特開2015-200861号公報などの記載を参酌できる。
ポジティブCプレートは、斜めから入射した光に対して、透過光の偏光度を高めるための、光学補償層として機能する。ポジティブCプレートは、積層光学フィルムの任意の場所に設置することができ、複数が設置されていてもよい。
本発明の積層光学フィルムは、表面に反射防止層を有することも好ましい。本発明の積層光学フィルムは、特定の円偏光を反射し、それと直交する円偏光を透過する機能を有するが、積層光学フィルムの表面における反射は、一般的に意図しない偏光の反射を含み、それにより透過光の偏光度を低下させる場合がある。そのため、積層光学フィルムは表面に反射防止層を有することが好ましい。反射防止層は、積層光学フィルムの一方の表面にのみ設置されてもよいし、両面に設置されてもよい。
反射防止層の種類は特に制限されないが、より反射率を低下させる観点から、モスアイフィルムや、AR(Anti-Reflective)フィルムが好ましい。モスアイフィルム、および、ARフィルムは、公知のものを用いることができる。
また、積層光学フィルムを延伸したり、成形したりする場合には、延伸により膜厚が変動しても高い反射防止性能を維持できることから、モスアイフィルムが好ましい。さらに、反射防止層が支持体を含むものであって、延伸や成形を行う場合には、延伸や成形を容易にする観点から、上記支持体のTgのピーク温度が170℃以下であることが好ましく、130℃以下であることがさらに好ましい。具体的には、例えば、PMMAフィルム等が好ましい。
本発明の積層光学フィルムは、さらに第2の位相差層を有することも好ましい。例えば、反射円偏光子、位相差層、直線偏光子、および、第2の位相差層を、この順で含んでいてもよい。
第2の位相差層は、直線偏光を円偏光に変換するものであることが好ましく、たとえば、1/4波長のReを有する位相差層が好ましい。その理由を、以下で説明する。
積層光学フィルムに対し反射円偏光子の側から入射し、反射円偏光子、位相差層、および直線偏光子を透過した光は、直線偏光となっており、その一部は直線偏光子の側の最表面で反射されて、再び反射円偏光子の側の表面から出射する。このような光は余計な反射光であり、反射光の偏光度を低下させる要因になり得るため、低減することが好ましい。そこで、直線偏光子の側の最表面での反射を抑制するため、反射防止層を積層する方法もあるが、積層光学フィルムがガラスやプラスチック等の媒体に貼合されて用いられる場合、積層光学フィルムの貼合面に反射防止層を有していても、媒体の表面における反射を抑止することはできないため、反射防止効果が得られにくい。
一方、直線偏光を円偏光に変換する第2の位相差層を設置した場合には、直線偏光子の側の最表面に到達した光は円偏光となり、媒体の最表面で反射した際に直交する円偏光に変換される。その後、再び第2の位相差層を透過し、直線偏光子に到達したとき、光は直線偏光子の吸収軸方位の直線偏光となっており、直線偏光子で吸収される。したがって、余計な反射を防止することができる。
余計な反射をより効果的に抑制する観点から、第2の位相差層は、実質的に逆分散性を有していることが好ましい。
本発明の積層光学フィルムは、さらに支持体を有していてもよい。支持体は任意の場所に設置することができ、例えば、反射円偏光子、位相差層、または直線偏光子が、仮支持体から転写して用いるフィルムである場合、その転写先として支持体を用いることができる。
支持体の種類は特に制限されないが、可視光線に対して透明であることが好ましく、例えば、セルロースアシレート、ポリカーボネート、ポリスルホン、ポリエーテルスルホン、ポリアクリレート、ポリメタクリレート、環状ポリオレフィン、ポリオレフィン、ポリアミド、ポリスチレン、および、ポリエステル等のフィルムを用いることができる。なかでも、セルロースアシレートフィルム、環状ポリオレフィン、ポリアクリレート、または、ポリメタクリレートが好ましい。また市販品のセルロースアセテートフィルム(例えば、富士フイルム株式会社製の「TD80U」や「Z-TAC」等)を利用することもできる。
また、支持体は、透過光の偏光度に与える悪影響を抑制する観点、および、積層光学フィルムの光学検査を容易にする観点から、位相差が小さいことが好ましい。具体的には、Reの大きさが10nm以下であることが好ましく、Rthの大きさの絶対値が50nm以下であることが好ましい。

なお、一般的に光学用途においては、延伸処理がなされた樹脂基材を使用することが多く、延伸処理によって、tanδのピーク温度は高温になることが多い。例えば、TAC(トリアセチルセルロース)基材(TG40、富士フイルム社製)は、tanδのピーク温度は180℃以上となる。
また、反射円偏光子と粘着剤、または反射円偏光子と接着剤の間に、進相軸方向と遅相軸方向の屈折率の差が反射円偏光子よりも小さい屈折率調整層を設けてもよい。この場合、屈折率調整層はコレステリック液晶の配向状態を固定化してなる層を有することが好ましい。屈折率調整層を有することで、界面反射をより抑制でき、ゴーストの発生をより抑制することができる。また、屈折率調整層の平均屈折率は、反射円偏光子の平均屈折率よりも小さいことがより好ましい。また、屈折率調整層の反射光の中心波長は430nmより小さいか670nmより大きくても良く、430nmより小さいことがより好ましい。
本発明の積層光学フィルムは、多数の層からなる積層体である。各層は任意の接着方法で接着することができ、例えば、粘着剤や、接着剤を用いることができる。
粘着剤としては、市販の粘着剤を任意に用いることができるが、薄型化の観点、および、積層光学フィルムの表面粗さRaを低減する観点から、厚みが25μm以下であることが好ましく、15μm以下であることがより好ましく、6μm以下であることがもっとも好ましい。また、粘着剤は、アウトガスが生じにくいものであることが好ましい。特に、延伸や成形を行う場合、真空プロセスや加熱プロセスを経る場合があるが、それらの条件においてもアウトガスが出ないことが好ましい。
接着剤としては、市販の接着剤等を任意に用いることができ、たとえば、エポキシ樹脂系の接着剤や、アクリル樹脂系の接着剤を用いることができる。
接着剤は、薄型化の観点、および、積層光学フィルムの表面粗さRaを低減する観点から、厚みが25μm以下であることが好ましく、5μm以下であることがより好ましく、1μm以下であることがもっとも好ましい。また、接着剤は、接着層を薄くする観点、および、被着体に対し接着剤を均一な厚みで塗布する観点から、粘度が300cP以下であることが好ましく、100cP以下がより好ましく、10cP以下がさらに好ましい。
また、被着体が表面凹凸を有している場合には、粘着剤や接着剤は、積層光学フィルムの表面粗さRaを低減する観点から、接着する層の表面凹凸を包埋できるよう、適切な粘弾性または厚みを選択することもできる。表面凹凸を包埋する観点からは、粘着剤や接着剤は、粘度が50cP以上であることが好ましい。また、厚みは、表面凹凸の高さよりも厚いことが好ましい。
接着剤の粘度を調整する方法としては、例えば、溶媒を含む接着剤を用いる方法が挙げられる。この場合、溶媒の比率によって接着剤の粘度を調整することができる。また、接着剤を被着体に塗布した後、溶媒を乾燥させることで、接着剤の厚みをより低減することができる。
また、反射円偏光子、位相差層、および直線偏光子は、面内において屈折率の異方性を有する場合があるが、面内における全ての方向において、隣接する層との屈折率差が0.05以下であることが好ましい。そのため、粘着剤や接着剤は、面内に屈折率異方性を有するものであってもよい。

本発明の積層光学フィルムの各層の間には、接着層を有さないことも好ましい。層を形成する際、すでに形成されている隣接層の上に直接塗布を行うことで、接着層をなくすことができる。さらに、隣接する層の一方、または両方が液晶化合物を含む層である場合、面内の全ての方向で屈折率差を小さくするために、液晶化合物の配向方向が界面で連続的に変化するようにすることが好ましい。例えば、液晶化合物と二色性物質を含有する直線偏光子に対して、液晶化合物を含有する位相差層を直接塗布し、直線偏光子の液晶化合物による配向規制力によって、位相差層の液晶化合物が界面で連続をなすように配向させることもできる。
本発明の積層光学フィルムは多数の層からなるが、それらを積層する工程の順序には特に制限がなく、任意に選択することができる。
例えば、仮支持体と機能層からなるフィルムから、機能層を転写する場合には、転写先のフィルムの厚みが10μm以上になるように積層順序を調整することで、転写時のシワやクラックを防止することができる。
また、積層光学フィルムの表面粗さRaを低減する観点からは、表面凹凸が大きい層の上に別の層を積層した場合、表面凹凸がさらに増幅される場合があるため、表面粗さRaが小さい層から順に積層していくことが好ましい。
また、積層光学フィルムの作製工程における品質評価の観点から、積層の順序を選択することもできる。例えば、反射円偏光子を除く層を積層し、透過光学系による品質評価を実施した後に、反射円偏光子を積層し、反射光学系での品質評価を実施することができる。
また、積層光学フィルムの製造歩留まりを向上させたり、コストを低減したりする観点から、積層の順序を選択することもできる。
本発明の積層光学フィルムは、例えば、特許文献4~5に記載されるように、車載用ルームミラー、仮想現実表示装置、および、電子ファインダーなどに組み込む反射偏光子として用いることができる。特に、反射偏光子とハーフミラーとの間で光を反射させて往復させる、往復光学系を有する仮想現実表示装置や電子ファインダー等においては、本発明の積層光学フィルムは、表示画像の鮮明性を向上させる観点で、非常に有用である。また、往復光学系を有する仮想現実表示装置や電子ファインダー等は、反射偏光子の他にも、吸収型偏光子や、円偏光子等の光学フィルムを有する場合があるが、本発明の積層光学フィルムに用いる部材や、接着方法の一部を、上述の反射偏光子以外の光学フィルムにも用いる事で、表示画像の鮮明性をさらに向上させることができる。
下記に示す組成物を、70℃に保温された容器中にて、攪拌、溶解させ、反射層用塗布液R-1を調製した。ここでRは棒状液晶化合物を用いた塗布液を表す。

カイラル剤Aの添加量を後段に示す表1のように変更した以外は、反射層用塗布液R-1と同様に調製した。
カイラル剤Aを、下記に合成方法を示すカイラル剤Bに変更した以外は、反射層用塗布液R-1と同様に調製した。以下、カイラル剤Bの合成方法について示す。
(S)-ビナフトール(東京化成製)55.0g、および酢酸ブチル(和光純薬製)485gを1L三口フラスコに入れて溶解させたのち、溶液を氷水で冷却した。0~10℃にて臭素(和光純薬製)82.9gを滴下しさらに3時間、0~10℃のまま撹拌した。続いて、得られた反応液に、10℃以下を保ったまま亜硫酸水素ナトリウム水(亜硫酸水素ナトリウム(和光純薬製)18.28g、水275mL)を添加し、その後室温に昇温して水層を除去した。有機層は、水275mL、および炭酸水素ナトリウム水(炭酸水素ナトリウム(和光純薬製)11.0g、水275mL)の順で洗浄した。洗浄後の溶液を硫酸マグネシウムで乾燥した後、溶媒を減圧留去し液量を160gとしたのちに、三口フラスコに移した。
続いて、上記三口フラスコ内に、DMF(N,N-dimethylformamide、和光純薬製)66.2g、炭酸カリウム(日本曹達製)79.7g、およびジブロモメタン(和光純薬製)43.4gを加え、90℃に昇温し、そのまま90~95℃で8時間撹拌した。その後、反応液を室温に冷却した後、酢酸エチル(和光純薬製)170mLで洗浄しながら固体をろ別した。固体をろ別した後の溶液を減圧濃縮して液量を215gとした後、45~50℃にて、メタノール(和光純薬製)550mLを加えて、結晶を析出させた。溶液を0~5℃に冷却したのちに結晶をろ取し、メタノール220mLで洗浄した。得られた粗結晶をメタノール550mLに懸濁させ、0~5℃で30分撹拌したのちに、減圧ろ過にて結晶をろ取し、メタノール220mLで洗浄した。得られた結晶は55℃で24時間減圧乾燥し、中間体1を得た(63.1g、収率:72%)。
中間体1 13.8g、アクリル酸ブチル(和光純薬製)46.8g、炭酸カリウム(日本曹達製)42.2g、テトラブチルアンモニウムブロマイド(和光純薬製)39.2g、2,2,6,6-テトラメチルピペリジン 1-オキシフリーラジカル(TEMPO、和光純薬製)0.19g、DMF(N,N-dimethylformamide、和光純薬製)47.0gを1L三口フラスコに入れ、窒素で2時間バブリングして脱気した。その後、トリエチルアミン(和光純薬製)12.3g、酢酸パラジウム(和光純薬製)0.41g、DMF11gを添加し、窒素フローしながら、室温で1時間撹拌したのちに、続いて内温80~85℃としてさらに1時間撹拌した。この反応液に、窒素で2時間バブリングした中間体1 41.8gをDMF127.0gに溶解させた溶液を、内温80~85℃を保ちながら滴下し、さらに90~95℃で1時間撹拌した。反応終了後、室温まで冷却し、トルエン(和光純薬製)420mLを添加したのちに、セライトろ過して固体を除去し、さらにトルエン305mLで洗浄した。固体をろ別した後の溶液は、塩化ナトリウム77.8g、濃塩酸11.84g、水440mLの混合液、次いで、塩化ナトリウム103g、水415mLの混合液で2回、洗浄した。洗浄後の溶液を硫酸マグネシウムで乾燥した後、シリカゲル110g(ワコーゲルC200、和光純薬製)を添加し、1時間撹拌したのちに、トルエン490mLで洗浄しながら、セライトろ過を行い固体を除去した。固体をろ別した後の溶液に、TEMPO0.19gを添加し、溶媒を減圧留去した。液量を100mLとしたのちに、三口フラスコに移し、トルエン40mLを添加し60℃まで昇温した。この溶液に、50~60℃にて、メタノール(和光純薬製)355mLを滴下し、その後、45℃に降温して結晶を析出させた。2時間かけて溶液を0~5℃まで冷却したのちに結晶をろ取し、トルエン72mL、メタノール290mLの混合溶媒、メタノール360mLで順に洗浄した。得られた結晶は、40℃で24時間送風乾燥し、中間体2を得た(47.6g、収率:71%)。
2L三口フラスコにて中間体2 45gを酢酸エチル900mLに溶解させた。この溶液に、室温にて、ソジウムエチラート20%エタノール溶液(日本曹達製)27.8gを滴下したのちに、20~25℃にて2時間撹拌した。別の2L三口フラスコに塩化ナトリウム41.4g、濃塩酸8.97g、水240mLの混合液を作成し、15℃以下に冷却しておき、先の反応液を内温30℃以下に保ちながら添加した。さらに、酢酸エチル45mLを添加、撹拌後に静置し水層を除去した。得られた有機層は、塩化ナトリウム54g、水215mLの混合液、炭酸水素ナトリウム5.1g、塩化ナトリウム41g、水230mLの混合液、さらに塩化ナトリウム54g、水215mLの混合液で2回と、順に洗浄した。洗浄後の溶液は硫酸マグネシウムで乾燥した後、溶媒を減圧留去し液量を140gとしたのちに、三口フラスコに移し、65℃に昇温した。60~45℃にて、メタノール(和光純薬製)210mLを滴下し、結晶を析出させ、さらに、溶液を0~5℃まで冷却したのちに結晶をろ取し、酢酸エチル30mL、メタノール90mLの混合溶媒で洗浄した。得られた結晶を、40℃で24時間送風乾燥し、カイラル剤Bを得た(34.4g、収率:85%、HPLC純度96.9%)。
〔カイラル剤Bの別の合成方法〕
中間体1を用い、合成例1中の中間体2の合成方法におけるアクリル酸ブチルをアクリル酸エチルに変えるほかは中間体2の合成方法と同様に反応、分液、吸着剤処理を行い、酢酸エチル/メタノールを用いて固体を析出させてろ取することで、直接カイラル剤Bを合成する。上記方法でも、カイラル剤Bが合成できることを確認した。(収率:61%、HPLC純度99.0%)。
下記に示す組成物を、50℃に保温された容器中にて、攪拌、溶解させ、反射層用塗布液D-1を調製した。ここでDは円盤状液晶を用いた塗布液を表す。

カイラル剤Aの添加量を下記表2のように変更した以外は、反射層用塗布液D-1と同様に調製した。
仮支持体として、厚さ50μmのPET(ポリエチレンテレフタレート)フィルム(東洋紡(株)製、A4100)を用意した。このPETフィルムは、一方の面に易接着層を有する。
反射円偏光子2~7および10は、反射層用塗布液と膜厚を下記表のように変えた以外は、反射円偏光子1と同じ作製方法で作製した。また反射円偏光子11~13は、層数を6層、8層、16層に増やし、反射層用塗布液と膜厚を下記表のように変えた以外は、反射円偏光子1と同じ作製方法で作製した。

なお、下記表では、反射層用塗布液R-1を、「液R-1」のように省略して表記している。
反射円偏光子8は、仮支持体上に光反射層2層を積層塗布して形成したフィルム1、フィルム2の2枚のうち、フィルム2の光反射層をフィルム1の光反射層上に転写をすることで作製した。フィルム1は、仮支持体上に第一の光反射層、および第二の光反射層をこの順に形成したものである。またフィルム2は、仮支持体上に第三の光反射層、および第四の光反射層をこの順に形成したものである。光反射層の転写は、以下の手順により行った。
(1)まずフィルム2の光反射層をラミネートフィルムに転写した。ラミネートフィルムへの転写は、フィルム2の仮支持体とは反対側の面に粘着剤付きのラミネートフィルムを貼合し、その後、仮支持体を剥離することで行った。
(2)フィルム1の仮支持体とは反対側の面にUV接着剤ケミシールU2084B(ケミテック株式会社製、硬化後屈折率n:1.60)をワイヤーバーコーターで厚み2μmとなるように塗布した。その上にラミネートフィルムに転写した光反射層が接するようにラミネーターで貼り合わせた。
(3)パージボックスのなかで酸素濃度が100ppm以下になるまで窒素パージした後、フィルム1の仮支持体側から高圧水銀ランプの紫外線を照射して硬化した。照度は25mW/cm2、照射量は1000mJ/cm2だった。これにより第一の光反射層から第四の光反射層が形成された反射円偏光子8を得た。
反射円偏光子9は、第二の光反射層の螺旋ピッチが厚み方向に連続的に変化するように形成した。勾配を持つピッチグラジエント層を形成した。第一の光反射層および第三の光反射層は反射円偏光子1と同じ作製方法で作製した。ピッチグラジエント層の形成は以下の手順により行った。
ラビングしたPETフィルム上に第一の光反射層を形成した後、反射層用塗布液R-6をワイヤーバーコーターで塗布した。続いて、105℃で2分間加熱熟成を行って、均一な配向状態を得た。その後、この塗布膜を75℃に保持し、低酸素雰囲気下(100ppm以下)にてメタルハライドランプを用いて紫外線照射(30mJ/cm2)を行った。なお、紫外線照射をする際に波長300nmから350nmの光のみを透過するバンドパスフィルターをメタルハライドランプとサンプルの間にセットした。紫外線照射量はバンドパスフィルター越しに測定した。続いて、この塗布膜を75℃に保持し、10秒間加熱熟成を行った。続いて、この塗布膜を75℃に保持し、低酸素雰囲気下(100ppm以下)にて、照度25mW/cm2、照射量500mJ/cm2のメタルハライドランプの光を照射して硬化することで、コレステリック液晶層からなる第二の光反射層を形成した。光の照射は、コレステリック液晶層側から行った。この時、硬化後の第二の光反射層の膜厚が7.0μmとなるように塗布厚みを調整した。

以下の手順で積層光学フィルムを作製した。
特開2016-053709号公報の段落0132~0134に記載の方法を参照し、膜厚を調整して、ポジティブCプレート1を作製した。ポジティブCプレート1は、Re=0.2nm、Rth=-310nmであった。
特開2020-084070号公報の段落0151~0163に記載の方法を参照して、逆分散性の位相差層1を作製した。位相差層1は、Re=146nm、Rth=73nmであった。
膜厚を調整した以外は、ポジティブCプレート1と同様にして、ポジティブCプレート2を作製した。ポジティブCプレート2は、Re=0.1nm、Rth=-70nmであった。
以下の手順で、直線偏光子を作製した。

下記の組成物をミキシングタンクに投入し、撹拌して、各成分を溶解し、コア層セルロースアシレートドープとして用いるセルロースアセテート溶液を調製した。

次いで、溶媒含有率略20質量%の状態で剥ぎ取り、フィルムの幅方向の両端をテンタークリップで固定し、横方向に延伸倍率1.1倍で延伸しつつ乾燥した。
その後、熱処理装置のロール間を搬送することにより、さらに乾燥し、厚み40μmの光学フィルムを作製し、これをセルロースアシレートフィルム1とした。得られたセルロースアシレートフィルム1の面内レターデーションは0nmであった。

得られた配向層PA1上に、下記の光吸収異方性層形成用塗布液S-P-1をワイヤーバーで連続的に塗布した。次いで、塗布層P1を140℃で30秒間加熱し、塗布層P1を室温(23℃)になるまで冷却した。次いで、90℃で60秒間加熱し、再び室温になるまで冷却した。その後、LED灯(中心波長365nm)を用いて照度200mW/cm2の照射条件で2秒間照射することにより、配向層PA1上に光吸収異方性層P1を形成した。膜厚は1.6μmであった。

得られたポジティブCプレート1の支持体側に、得られた反射円偏光子1を転写した。この際、反射円偏光子1の仮支持体側とは反対側の層(第四の光反射層)がポジティブCプレート1側になるように転写した。反射円偏光子1の仮支持体は、転写後に剥離して取り除いた。反射円偏光子1の転写は、以下の手順により行った。
(1)ポジティブCプレート1の支持体側に、UV接着剤ケミシールU2084B(ケミテック株式会社製、硬化後屈折率n1.60)をワイヤーバーコーターで厚み2μmとなるように塗布した。その上に反射円偏光子1の仮支持体の反対側がUV接着剤と接するように、ラミネーターで貼り合わせた。
(2)パージボックスのなかで酸素濃度が100ppm以下になるまで窒素パージした後、反射円偏光子1の仮支持体側から高圧水銀ランプの紫外線を照射して硬化した。照度は25mW/cm2、照射量は1000mJ/cm2だった。
(3)最後に反射円偏光子1の仮支持体を剥離した。
最後に、位相差層1に対し、上述と同様の転写の手順にて、光吸収異方性層P1を転写した。ただし、位相差層1の遅相軸と、光吸収異方性層P1の吸収軸とが45°をなすように積層し、位相差層1から出射した光の偏光軸と、光吸収異方性層P1の透過軸とが、平行になるようにした。このようにして、実施例1の反射円偏光子1を用いた積層光学フィルムを得た。
往復光学系を採用した仮想現実表示装置である、Huawei社製の仮想現実表示装置「Huawei VR Glass」のレンズを分解し、もっとも視認側のレンズを取り出した。このレンズは、視認側が凸面の平凸レンズであり、平面の側に反射円偏光子が貼合されていた。このレンズから反射円偏光子を剥離し、平面の側に代わりに、実施例1の積層光学フィルムを、直線偏光子の側が視認側となるように貼合した。積層光学フィルムを貼合したレンズを再度、本体に組み込み、仮想現実表示装置を作製した。作製した仮想現実表示装置において、画像表示パネルに白黒のチェッカーパターンを表示させ、ゴースト視認性を目視にて、下記三段階で評価した。
A;全く見えない
B;僅かに見えるが気にならない
C;はっきり見える
さらに、実施例2~11および比較例1の積層光学フィルムを同様の手順で作製し、ゴースト視認性の評価を行った。各実施例、比較例で用いた反射円偏光子の種類を表5に示す。またその評価結果を表6に示す。
その結果、実施例1~11の仮想現実表示装置においては、レンズの全領域にわたって、全く見えないか、気にならないレベルだった。一方、比較例1の仮想現実表示装置においては、チェッカーパターンの黒表示領域に、一部、白表示領域の光がゴーストとしてはっきりと視認された。

その結果、実施例9~11の仮想現実表示装置においては、ゴースト視認性(撮影画像)は、レンズの全領域にわたって、全く見えなかった。一方、比較例1および実施例1~8の仮想現実表示装置においては、チェッカーパターンの黒表示領域に、一部、白表示領域の光がゴーストとして撮影画像中に確認された。
上記実施例1に用いた積層光学フィルムを得る手順において、上記ポジティブCプレート1を積層しなかった以外は実施例1と同様にして、実施例12に用いる積層光学フィルムを得た。
また、上記実施例9~11に用いた積層光学フィルムを得る手順において、上記ポジティブCプレート1を積層しなかった以外はそれぞれ実施例9~11と同様にして、実施例13~15に用いる積層光学フィルムを得た。
実施例12~15に用いる積層光学フィルムについて、上記各実施例と同様にゴーストの評価を行ったところ、ゴースト視認性およびゴースト視認性(撮影画像)の評価は、それぞれ、実施例1および9~11と同様であった。

- 積層反射層を2層以上有する、光学用積層体であって、
前記積層反射層は、実質的に棒状液晶化合物からなる第1液晶化合物を用いて形成されたコレステリック液晶層を少なくとも1層以上含み、実質的に円盤状液晶化合物からなる第2液晶化合物を用いて形成されたコレステリック液晶層を含まない反射層Aと、
実質的に円盤状液晶化合物からなる前記第2液晶化合物を用いて形成されたコレステリック液晶層を少なくとも1層以上含み、実質的に棒状液晶化合物からなる前記第1液晶化合物を用いて形成されたコレステリック液晶層を含まない反射層Bとを、1つずつ含み、
前記2層以上の積層反射層のうち、積層方向に隣り合う2つの前記積層反射層において、前記反射層A同士が対向している場合には、隣り合う2つの前記積層反射層に含まれる前記反射層A同士の反射光の中心波長が異なり、

前記第一の層が円盤状液晶化合物を用いて形成されたコレステリック液晶層であり、前記第二の層が棒状液晶化合物を用いて形成されたコレステリック液晶層であり、前記第三の層が円盤状液晶化合物を用いて形成されたコレステリック液晶層である、請求項10に記載の光学用積層体。 - 前記第一の層の反射光の中心波長が430~480nmの範囲内にあり、
前記第二の層の反射光の中心波長が520~620nmの範囲内にあり、
前記第三の層の反射光の中心波長が620~670nmの範囲内にある、請求項10に記載の光学用積層体。 - 少なくとも反射円偏光子と、円偏光を直線偏光に変換する位相差層と、直線偏光子とをこの順で有する積層光学フィルムであって、
前記反射円偏光子が請求項1~12のいずれか1項に記載の光学用積層体である、積層光学フィルム。 - 前記直線偏光子が、少なくとも液晶化合物と二色性物質とを含む光吸収異方性層を含む、請求項13に記載の積層光学フィルム。
- ポジティブCプレートをさらに含む、請求項13に記載の積層光学フィルム。
- 表面に反射防止層をさらに含む、請求項13に記載の積層光学フィルム。
- 前記反射防止層が、モスアイフィルムまたはARフィルムである、請求項16に記載の積層光学フィルム。
- tanδのピーク温度が170℃以下である樹脂基材を含む、請求項13に記載の積層光学フィルム。
- 請求項1~12のいずれか1項に記載の光学用積層体を含む、光学物品。
- 請求項19に記載の光学物品を含む、仮想現実表示装置。
