画像処理ソフトは市販のものを使用でき、例えば、ImageJ等のソフトを使用することができる。
これにより、本発明では、信頼性の高いセパレータを効率よく製造することができる。
上述したような検査方法によって検査されるセパレータは、蓄電デバイス用のセパレータであり、基材と、基材の少なくとも片面に形成された熱可塑性ポリマー層(熱可塑性ポリマー含有層)とを備える。セパレータの片面のみに熱可塑性ポリマー含有層が形成された態様と、セパレータの両面に熱可塑性ポリマー含有層が形成された態様とのいずれも、本発明の範囲に含まれる。また、第一または第二の実施形態に係るセパレータは、基材の片面または両面に無機フィラー層(無機フィラー多孔層)が存在していてもよく、その場合には、無機フィラー層の表面の一部が熱可塑性ポリマーにて被覆されている。
基材は、それ自体が、従来セパレータとして用いられていたものでもよい。基材としては、多孔質膜が好ましく、加えて、電子伝導性がなくイオン伝導性があり、かつ有機溶媒の耐性が高い、孔径の微細な多孔質膜であるとより好ましい。そのような多孔質膜としては、例えば、ポリオレフィン系(例えば、ポリエチレン、ポリプロピレン、ポリブテン、及びポリ塩化ビニル)、並びにそれらの混合物又はそれらの単量体の共重合体等の樹脂を主成分として含む微多孔膜;ポリエチレンテレフタレート、ポリシクロオレフィン、ポリエーテルスルホン、ポリアミド、ポリイミド、ポリイミドアミド、ポリアラミド、ポリシクロオレフィン、ナイロン、ポリテトラフルオロエチレン等の樹脂を主成分として含む微多孔膜;ポリオレフィン系の繊維を織ったもの(織布);ポリオレフィン系の繊維の不織布;紙;並びに絶縁性物質粒子の集合体等が挙げられる。これらは1種を単独で又は2種以上を組み合わせて用いられる。
中でも、セパレータの膜厚をより薄くして、蓄電デバイス内の活物質比率を高め、ひいては体積当たりの容量を増大させる観点から、ポリオレフィン系の樹脂を主成分として含むポリオレフィン微多孔膜が好ましい。ポリオレフィン微多孔膜は、その膜上に塗布液を塗工する工程を経る場合、塗布液の塗工性に優れるので、セパレータの厚さをより薄くするのに有利である。
なお、ポリオレフィン系の樹脂を「主成分として含む」とは、基材の全質量に対して50質量%を超えて含むことを意味する。基材としてポリオレフィン微多孔膜を用いる場合、ポリオレフィン微多孔膜におけるポリオレフィン樹脂の含有量は特に限定されない。ただし、セパレータとして用いた場合のシャットダウン性能等の観点から、ポリオレフィン微多孔膜を構成する全成分の50質量%以上100質量%以下がポリオレフィン樹脂であると好ましい。ポリオレフィン樹脂の含有量は、好ましくはそのポリオレフィン微多孔膜を構成する全成分の、75質量%以上、より好ましくは85質量%以上、更に好ましくは90質量%以上、なおも更に好ましくは95質量%以上、特に好ましくは98質量%以上であり、100質量%であってもよい。
(ポリプロピレン/ポリオレフィン)は、特に限定されないが、耐熱性と良好なシャットダウン機能の両立の観点から、1~35質量%であることが好ましく、より好ましくは3~20質量%、更に好ましくは4~10質量%である。同様の観点から、ポリオレフィン微多孔膜中のポリオレフィンの総量に対するポリプロピレン以外のオレフィン樹脂、例えばポリエチレンの含有割合(ポリプロピレン以外のオレフィン樹脂/ポリオレフィン)は、65~99質量%であることが好ましく、より好ましくは80~97質量%、更に好ましくは90~96質量%である。
ポリエチレン及びポリプロピレン以外のポリオレフィン樹脂としては、例えば、ポリブテン、及びエチレン-プロピレンランダムコポリマーが挙げられる。

気孔率=(体積-質量/膜密度)/体積×100
により求めることができる。ここで、例えばポリエチレンから成るポリオレフィン微多孔膜の場合、膜密度を0.95(g/cm3)と仮定して計算することができる。気孔率は、ポリオレフィン微多孔膜の延伸倍率の変更等により調節可能である。特に、基材の気孔率が上記範囲内であることで、上述した検査方法によるセパレータ表面の検査時に、基材と熱可塑性ポリマー層のパターン部とのコントラストが良好になり、より確実な検査が可能となる。
熱可塑性ポリマー含有層は、熱可塑性ポリマーを含有する。熱可塑性ポリマー含有層は、基材の表面の、全部に配置されてもよいし、一部に配置されてもよい。得られる蓄電デバイスが高いイオン透過性を示すように、熱可塑性ポリマー含有層を、基材の面の一部にのみ配置することがより好ましい。

ここで、C1は任意の2mm×2mm以上の観察視野範囲における被覆面積割合を示し、C2はそれ以外の2mm×2mm以上の観察視野範囲における被覆面積割合を示す。例えば、熱可塑性ポリマー含有層が部分的に配置されているセパレータについて、2mm×2mmのある観察視野範囲における被覆面積割合の測定値が50%であった場合、そのセパレータの他のどの部分を観察しても、10mm×10mmの観察視野範囲における被覆面積割合が25%以上75%以下であることが好ましい。
熱可塑性ポリマー含有層に含まれる熱可塑性ポリマーは、粒子状の高分子化合物(粒子状重合体)を含むことが好ましい。以下の説明において「エチレン性不飽和単量体」とは、分子内にエチレン性不飽和結合を1つ以上有する単量体を意味する。熱可塑性ポリマーが粒子状重合体を含むことにより、優れた電極への接着力とイオン透過性を両立することができる。

式中、RY1は水素原子又はメチル基を示し、RY2は水素原子又は1価の炭化水素基を示す。RY2が1価の炭化水素基の場合は、置換基を有していてもよくかつ鎖内にヘテロ原子を有していてもよい。1価の炭化水素基としては、例えば、直鎖であっても分岐していてもよい鎖状アルキル基、シクロアルキル基、及びアリール基が挙げられる。置換基としては、例えば、ヒドロキシル基、及びフェニル基が挙げられ、ヘテロ原子としては、例えばハロゲン原子、及び酸素原子が挙げられる。(メタ)アクリル系化合物は、1種を単独で又は2種以上を組み合わせて用いられる。このような(メタ)アクリル系化合物としては、(メタ)アクリル酸、鎖状アルキル(メタ)アクリレート、シクロアルキル(メタ)アクリレート、ヒドロキシル基を有する(メタ)アクリレート、及びフェニル基含有(メタ)アクリレートが挙げられる。
(1)(メタ)アクリル酸エステルを単量体単位として有する共重合体(但し、下記の(2)の共重合体、及び(3)の共重合体を除く。)。好ましくは、(メタ)アクリル酸5質量%以下(より好ましくは0.1質量%以上5質量%以下)と、(メタ)アクリル酸エステル単量体3質量%以上92質量%以下(より好ましくは10質量%以上90質量%以下、更に好ましくは15質量%以上75質量%以下、特に好ましくは25質量%以上55質量%以下)と、アミド基を有する単量体、シアノ基を有する単量体、及びヒドロキシル基を有する単量体から成る群より選択される少なくとも1種15質量%以下(より好ましくは10質量%以下)と、架橋性単量体10質量%以下(より好ましくは0.01質量%以上5質量%以下、更に好ましくは0.1質量%以上3質量%以下)と、の共重合体;

また、ラジカル重合開始剤としては、熱又は還元性物質によりラジカル分解して単量体の付加重合を開始させるものである。ラジカル重合開始剤については後述するので、ここでは説明を省略する。
また、共重合体のTgは、下記数式(1)で表されるFOXの式によっても、概算することができる。

ここで、式中、Tg(K)は共重合体のTgであり、Tgi(K)は単量体iのホモポリマーのTgであり、Wiは各単量体の質量分率である。
ただし、好ましい実施形態における粒子状重合体のガラス転移温度Tgとしては、上記DSCを用いる方法により測定した値を採用する。
これらの観点から、粒子状重合体の算術平均粒径が50nm以上10,000nm以下であると特に好ましい。上記範囲であることで、上述した検査方法によるセパレータ表面の検査時に、基材または無機フィラー層と熱可塑性ポリマーのパターン部とのコントラストが良好になり、より確実な検査が可能となる。
粒子状重合体の算術平均粒径は、下記実施例に記載の方法に準じて測定される。
基材と熱可塑性ポリマー含有層との間に、任意の層、例えば、無機フィラー層(無機フィラー多孔層)を含む態様も、本発明の範囲に含まれる。無機フィラー多孔層は、無機フィラーを含み、複数の孔を有する。
本欄では、少なくとも無機フィラー層上の一部に熱可塑性ポリマー層が存在する態様、言い換えると、基材と熱可塑性ポリマー含有層との間に無機フィラー多孔層を含む態様を仮定し、かかる無機フィラー多孔層について説明するが、本発明においては、無機フィラー多孔層のような任意の層を省略可能である。
無機フィラーとしては、特に限定されないが、200℃以上の融点を持ち、電気絶縁性が高く、かつリチウムイオン二次電池のような蓄電デバイスの使用範囲で電気化学的に安定であるものを用いることができる。
無機フィラーの平均粒子径が50nm以上であることで、良好な透過性が確保される。一方、平均粒子径が2,000nm以下であることで、良好な耐熱性が確保される。特に、平均粒子径が上記範囲であることで、上述した検査方法によるセパレータ表面の検査時に、無機フィラー層と熱可塑性ポリマー層のパターン部とのコントラストが良好になり、より確実な検査が可能となる。
無機フィラーの粒度分布は、粒径に対する頻度のグラフにおいて、ピークが一つとなるようにすることができる。ただ、ピークが二つか、ピークをなさないような台形状のチャートとなるようにしてもよい。
無機フィラーの無機フィラー多孔層中の含有割合は、無機フィラー多孔層の全量に対して、例えば、20質量%以上100質量%未満、30質量%以上80質量%以下、35質量%以上70質量%以下、更には40質量%以上60質量%以下である。
D1/D2≦0.8、または、D1/D2≧1.2
を満たすことが好ましい。また、D1とD2は、下記式:
0.025≦D1/D2≦0.8、または、200≧D1/D2≧1.2
を満たすことがより好ましく、下記式:

熱可塑性ポリマーと無機フィラーの体積平均粒子径の比D1/D2が上記範囲であることで、上述した検査方法によるセパレータ表面の検査時に、無機フィラー層と熱可塑性ポリマー層のパターン部とのコントラストが良好になり、より確実な検査が可能となる。
無機フィラー多孔層に含有される樹脂バインダの樹脂の種類としては、特に限定されないが、リチウムイオン二次電池のような蓄電デバイスの電解液に対して不溶であり、かつリチウムイオン二次電池のような蓄電デバイスの使用範囲において電気化学的に安定な樹脂を用いることができる。樹脂バインダの樹脂として、無機フィラー多孔層に含まれる樹脂バインダ(A)、及び熱可塑性ポリマー含有層に含まれる粒子状重合体(B)に加えて、熱可塑性ポリマー含有層に含まれ、粒子状重合体(B)を基材または無機フィラー多孔層に結着させる結着バインダ(C)が用いられてもよい。樹脂バインダ(A)、及び結着バインダ(C)はセパレータにおいて通常、粒子状になっていない。一方、粒子状重合体(B)はセパレータにおいて粒子状であり、粒子状重合体(B)は、樹脂バインダ(A)、及び結着バインダ(C)と異なる種類の樹脂を含むことができる。
1)ポリオレフィン:例えば、ポリエチレン、ポリプロピレン、エチレンプロピレンラバー、及びこれらの変性体;
2)共役ジエン系重合体:例えば、スチレン-ブタジエン共重合体、及びその水素化物、アクリロニトリル-ブタジエン共重合体、及びその水素化物、アクリロニトリル-ブタジエン-スチレン共重合体、及びその水素化物;
3)アクリル系重合体:例えば、メタクリル酸エステル-アクリル酸エステル共重合体、スチレン-アクリル酸エステル共重合体、及びアクリロニトリル-アクリル酸エステル共重合体;
4)ポリビニルアルコール系樹脂:例えば、ポリビニルアルコール、及びポリ酢酸ビニル;
5)含フッ素樹脂:例えば、ポリフッ化ビニリデン、ポリテトラフルオロエチレン、フッ化ビニリデン-ヘキサフルオロプロピレン-テトラフルオロエチレン共重合体、及びエチレン-テトラフルオロエチレン共重合体;
6)セルロース誘導体:例えば、エチルセルロース、メチルセルロース、ヒドロキシエチルセルロース、及びカルボキシメチルセルロース;並びに
7)融点、及び/又はガラス転移温度が180℃以上の樹脂あるいは融点を有しないが分解温度が200℃以上のポリマー:例えば、ポリフェニレンエーテル、ポリスルホン、ポリエーテルスルホン、ポリフェニレンスルフィド、ポリエーテルイミド、ポリアミドイミド、ポリアミド、及びポリエステル。
無機フィラー層中の樹脂バインダの割合が0.5質量部以上であることで良好な結着性が確保され、20質量部以下であることで、良好な透過性が確保される。特に、無機フィラー層中の樹脂バインダの割合が上記範囲であることで、上述した検査方法によるセパレータ表面の検査時に、無機フィラー層と熱可塑性ポリマー層のパターン部とのコントラストが良好になり、より確実な検査が可能となる。
熱可塑性ポリマー含有層は、熱可塑性ポリマーのみを含有していてもよいし、熱可塑性ポリマーに加えて、これ以外の任意成分を含んでいてもよい。任意成分としては、例えば、無機フィラー多孔層を形成するために上記で説明された無機フィラーが挙げられる。熱可塑性ポリマー含有層における熱可塑性ポリマーの含有量は、その熱可塑性ポリマー含有層の全量に対して、好ましくは、60質量%以上、より好ましくは90質量%以上、更に好ましくは95質量%以上、特に好ましくは98質量%以上である。
セパレータの透気度は、好ましくは40秒/100cm3以上500秒/100cm3以下であり、より好ましくは70秒/100cm3以上300秒/100cm3以下であり、更に好ましくは100秒/100cm3以上200秒/100cm3以下である。このことにより、そのセパレータを蓄電デバイスに適用したときに、よい高いイオン透過性を示すこととなる。この透気度は、ポリオレフィン多孔性基材の透気度と同じく、JIS P-8117に準拠して測定される透気抵抗度である。
セパレータの透気度が40秒/100cm3以上であることで自己放電が防止される。また、500秒/100cm3以下であることで良好な透過性が確保される。特に、セパレータの透気度が上記範囲内であることで、上述した検査方法によるセパレータ表面の検査時に、検査装置のステージにセパレータを吸着させる際に、空気の透過性が大きすぎないため、ステージに確実に吸着でき、より確実な検査が可能となる。
[基材の製造方法]
基材を製造する方法は、特に限定されず、既知の製造方法を採用することができ、例えば、湿式多孔化法と乾式多孔化法とのいずれを採用してもよい。湿式多孔化法による例を挙げると、例えば、基材がポリオレフィン微多孔膜である場合、ポリオレフィン樹脂組成物と可塑剤とを溶融混練してシート状に成形後、場合により延伸した後、可塑剤を抽出することにより多孔化させる方法;ポリオレフィン系の樹脂を主成分として含むポリオレフィン樹脂組成物を溶融混練して高ドロー比で押出した後、熱処理と延伸によってポリオレフィン結晶界面を剥離させることにより多孔化させる方法;ポリオレフィン樹脂組成物と無機充填材とを溶融混練してシート上に成形後、延伸によってポリオレフィンと無機充填材との界面を剥離させることにより多孔化させる方法;及びポリオレフィン樹脂組成物を溶解後、ポリオレフィンに対する貧溶媒に浸漬させポリオレフィンを凝固させると同時に溶剤を除去することにより多孔化させる方法が挙げられる。
上記のようにして製造された基材の少なくとも片面に、熱可塑性ポリマー含有層を配置する。無機フィラー多孔層が基材の表面に配置されている場合は、その無機フィラー多孔層の表面の、全部又は一部に、熱可塑性ポリマー含有層を配置するか、又は、及び無機フィラー多孔層の形成されていない基材面に熱可塑性ポリマー含有層を配置する。熱可塑性ポリマー含有層を配置する方法としては、特に限定されず、例えば、粒子状重合体を含有する塗布液を無機フィラー多孔層又は基材に塗布する方法が挙げられる。
基材の少なくとも片面に無機フィラー多孔層を配置する場合、その無機フィラー多孔層を形成する方法としては、特に限定されず、既知の方法によって形成することができる。例えば、無機フィラーと必要に応じて樹脂バインダとを含有する塗布液を基材に塗布する方法が挙げられる。基材がポリオレフィン微多孔膜のように樹脂を含む場合、無機フィラーと樹脂バインダとを含む原料と、樹脂を含む基材の原料とを共押出法により積層して押し出してもよいし、基材と無機フィラー多孔層(膜)とを個別に作製した後にそれらを貼り合せてもよい。
基材から、10cm×10cm角の試料を切り取り、格子状に9箇所(3点×3点)を選んで、微小測厚器(株式会社東洋精機製作所、タイプKBM)を用いて室温23±2℃で厚さを測定した。得られた9箇所の測定値の平均値を、基材の厚さとして算出した。また測定した9か所の厚みの最大値と最小値が平均からどれだけ差があるかを計算し、厚みばらつきとした。
基材から10cm×10cm角の試料を切り取り、その体積(cm3)、及び質量(g)を求めた。これらの値を用い、その基材の密度を0.95(g/cm3)として、気孔率を下記式から求めた。
気孔率(%)=(1-質量/体積/0.95)×100
セパレータについて、JIS P-8117に準拠し、東洋精器(株)製のガーレー式透気度計G-B2(型式名)により測定した透気抵抗度を透気度とした。熱可塑性ポリマー含有層が基材の片面にしか存在しない場合は、熱可塑性ポリマー含有層が存在する面から針を突刺することができる。
粒子状重合体、無機フィラーの平均粒径(D50)は、粒子径測定装置(日機装株式会社製、製品名「Microtrac UPA150」)を使用し、測定した。測定条件としては、ローディングインデックス=0.20、測定時間300秒とし、得られたデータにおける50%粒子径(D50)の数値を平均粒径として記載した。
熱可塑性ポリマー含有層の被覆面積割合は、走査型電子顕微鏡(SEM)(型式:S-4800、HITACHI社製)を用いて測定した。サンプルであるセパレータをオスミウム蒸着し、加速電圧1.0kV、50倍の条件にて観察し、下記式から表面被覆率を算出した。このときの視野の大きさは、2.54mm×1.58mmであった。なお、SEM画像にて基材表面の多孔構造が見えない領域、あるいは、任意の層の表面が見えない領域、具体的には無機フィラー多孔層表面の多孔構造が見えない領域を熱可塑性ポリマー含有層領域とした。
熱可塑性ポリマー含有層の被覆面積割合(%)=熱可塑性ポリマー含有層の面積÷(基材の孔部分を含む面積、あるいは任意の層の表面の面積)+熱可塑性ポリマー含有層の面積)×100
各サンプルにおける被覆面積割合は、上記測定を3回行い、その相加平均値とした。
(ポリオレフィン微多孔膜B1の製造)
Mvが70万であり、ホモポリマーの高密度ポリエチレン45質量部と、Mvが30万であり、ホモポリマーの高密度ポリエチレン45質量部と、Mvが40万であるホモポリマーのポリプロピレンとMvが15万であるホモポリマーのポリプロピレンとの混合物(質量比=4:3)10質量部とを、タンブラーブレンダーを用いてドライブレンドした。得られたポリオレフィン混合物99質量部に酸化防止剤としてテトラキス-[メチレン-(3’,5’-ジ-t-ブチル-4’-ヒドロキシフェニル)プロピオネート]メタンを1質量部添加し、再度タンブラーブレンダーを用いてドライブレンドすることにより、混合物を得た。得られた混合物を、窒素雰囲気下で二軸押出機へフィーダーにより供給した。また、流動パラフィン(37.78℃における動粘度7.59×10-5m2/s)を押出機シリンダーにプランジャーポンプにより注入した。押し出される全混合物100質量部中に占める流動パラフィンの割合が65質量部となるように、すなわち、樹脂組成物の割合が35質量部となるように、フィーダー、及びポンプの運転条件を調整した。
延伸の際の温度と緩和率とを変更したこと以外は、製造例1-1と同様にして、基材としてのポリオレフィン微多孔膜B2、B3およびB4を得た。得られたポリオレフィン微多孔膜B2、B3およびB4を製造例1-1と同様にして評価した。得られた結果を表1に示す。
撹拌機、還流冷却器、滴下槽、及び温度計を取り付けた反応容器に、イオン交換水70.4質量部と、「アクアロンKH1025」(登録商標、第一工業製薬株式会社製25%水溶液、表中「KH1025」と表記。以下同様。)0.5質量部と、「アデカリアソープSR1025」(登録商標、株式会社ADEKA製、25%水溶液、表中「SR1025」と表記。以下同様。)0.5質量部と、を投入し、反応容器内部温度を80℃に昇温した。その後、80℃の容器内部温度を保ったまま、過硫酸アンモニウム(2%水溶液)(表中「APS(aq)」と表記。以下同様。)を7.5質量部添加した。
得られた乳化液を滴下槽から上記反応容器に滴下した。滴下は反応容器に過硫酸アンモニウム水溶液を添加した5分後に開始し、150分かけて乳化液の全量を滴下した。乳化液の滴下中は、容器内部温度を80℃に維持した。
単量体、その他の原料の組成、及び重合条件を、表2に記載の通りに変更する以外は、原料ポリマー(水分散体)A1と同様にして、コポリマーラテックス(原料ポリマーA2)を得た。得られた原料ポリマー(水分散体)A2について、上記方法により評価した。得られた結果を表2に示す。

製造例A1で得た水分散体A1の一部をとり、これをシードポリマーとする多段重合を行うことにより、水分散体A3を合成した。具体的には、まず、撹拌機、還流冷却器、滴下槽、及び温度計を取り付けた反応容器に、水分散体A1を固形分換算で20質量部、及びイオン交換水70.4質量部の混合物を投入し、反応容器内部温度を80℃に昇温した。その後、80℃の容器内部温度を保ったまま、過硫酸アンモニウム(2%水溶液)を7.5質量部添加した。以上が初期仕込みである。
シードポリマー、その他の原料の組成、及び重合条件を、表3に記載の通りに変更する以外は、原料ポリマーA3と同様にして、コポリマーラテックス(原料ポリマーA4)を得た。得られた原料ポリマーA4について、上記方法により評価した。得られた結果を表3に示す。
原料ポリマーA1を20質量部、及び原料ポリマーA4を80質量部を混合し、均一に分散させて、熱可塑性ポリマーを含む塗布液(固形分30質量%)を調製した。このとき、増粘剤としてカルボキシメチルセルロースが塗布液に対して1質量%となるように添加し、塗布液の粘度を30mPa・sに調整した。その後、グラビアコーターを用い、ポリオレフィン微多孔膜B1の片面(面(A))に塗布液を厚み1μmに塗布した。このとき、熱可塑性ポリマー塗布液を図4の(A)に示すようなドットパターン状に塗布した。ドットの大きさは200μmとし、隣り合うドットの中心間の距離がそれぞれ600μmとした。このとき、単位パターンの大きさは600μm × 600μmであった。熱可塑性ポリマーによるポリオレフィン微多孔膜に対する被覆面積割合は20%であった。その後、40℃にて塗布後の塗布液を乾燥して水を除去した。
光源には、波長630nmの光源(球状、直径3mm、LED)を8個用い、セパレータの周囲を囲んで等間隔に配置した。光源からセパレータ表面までの距離は35mm、セパレータ平面に対する光の入射角θを85度、検査されるセパレータ表面からカメラまでの位置は200mm、カメラの位置は、検査されるセパレータの平面方向に垂直な方向上に設置した。
得られた結果を表4に示す。
検査機の構成、基材の種類、粒子状重合体の種類、熱可塑性ポリマーの形状、熱可塑性ポリマーの粒径を、それぞれ、表4、表5に記載の通りに変更した以外は、実施例1と同様にして検査を行い、SEMの観察結果との乖離度を求めた。なお、実施例I-5に用いたPVdF-HFPとしては、XPH-883(ソルベイ社)を使用した。また、実施例I-4の「等間隔でない」光源の配置とは、検査されるセパレータ表面と2つの光源とが、45度(°)を成すような配置であり、その配置で検査を行った。
無機フィラーとして水酸化酸化アルミニウム(平均粒径1000nm)を92.0質量部とアクリルラテックス懸濁液(固形分濃度40%、平均粒径150nm)8.0質量部、ポリカルボン酸アンモニウム水溶液(サンノプコ製SNディスパーサント5468)1.0重量部を100質量部の水に均一に分散させて塗布液を調製し、多孔性基材として上記ポリオレフィン微多孔膜B1の表面にマイクログラビアコーターを用いて塗布した。60℃にて乾燥して水を除去し、ポリオレフィン樹脂多孔膜上に厚さ4.0μmの無機フィラー層を形成した。
無機フィラー粒径(nm)を、表5に記載の通りに変更した以外は、実施例I-8と同様にして、セパレータを得た。用いたセパレータ以外は、実施例I-1と同様に検査を行い、SEMの観察結果との乖離度を求めた。

実施例I-1と同様に、ポリオレフィン微多孔膜B1の両面に熱可塑性ポリマー含有層を形成したセパレータを得た。

前記セパレータは、基材と、前記基材の片面または両面の一部に存在する前記熱可塑性ポリマー層とを含み、
前記検査装置は、前記セパレータの検査部分に対する入射角θが60度以上、90度以下の角度で光を照射する光源と、カメラとを有することを特徴とするセパレータの検査装置。 - 前記セパレータの表面から前記カメラまでの距離が、10mm以上、1000mm以下である、請求項1に記載のセパレータの検査装置。
- 前記カメラが、前記光源から入射する光の反射角に対し、マイナス5度以上、プラス5度以下の角度の範囲内に設置されている、請求項1または2に記載のセパレータの検査装置。
- 前記カメラを固定する架台を有し、かつ前記架台が、前記カメラを、前後、左右、上下の何れか又は2つ以上に移動可能にするステージを有する、請求項1~3のいずれか1項に記載のセパレータの検査装置。
- 前記光源の大きさが、1mm以上、3000mm以下である、請求項1~4のいずれか1項に記載のセパレータの検査装置。
- 2つ以上の前記光源にて、前記セパレータの検査部分に光を照射する、請求項1~5のいずれか1項に記載のセパレータの検査装置。
- 前記2つ以上の光源が、前記セパレータの検査部分を囲むように等間隔に配置される、請求項6に記載のセパレータの検査装置。
- 熱可塑性ポリマー層を有するセパレータの製造方法であり、
前記セパレータは、基材と、前記基材の片面または両面の一部に存在する前記熱可塑性ポリマー層とを含み、
前記セパレータの表面を検査する工程を含み、前記セパレータの検査部分に対する入射角θが60度以上、90度以下の角度で光を照射する光源と、カメラとを有する検査装置を用いて前記セパレータの検査を行うことを特徴とするセパレータの製造方法。 - 前記熱可塑性ポリマー層が粒子状の高分子化合物を含む、請求項8に記載のセパレータの製造方法。
- 前記粒子状の高分子の平均粒径が50nm以上、10,000nm以下である、請求項9に記載のセパレータの製造方法。
- 前記熱可塑性ポリマーの存在形態が、一定のパターンの繰り返しとなる単位パターンをもつ、請求項8~10のいずれか1項に記載のセパレータの製造方法。
- 前記基材の片面または両面に無機フィラー層が存在し、少なくとも無機フィラー層上の一部に前記熱可塑性ポリマー層が存在する、請求項8~11のいずれか1項に記載のセパレータの製造方法。
- 前記無機フィラー層に含まれる無機フィラーの体積平均粒子径が50nm以上2,000nm以下である、請求項12に記載のセパレータの製造方法。
- 前記熱可塑性ポリマーの体積平均粒子径D1と前記無機フィラーの体積平均粒子径D2について、下記式:
D1/D2≦0.8、または、D1/D2≧1.2
を満たす請求項12または13に記載のセパレータの製造方法。 - 熱可塑性ポリマー層を有するセパレータの製造方法であり、
前記セパレータは、基材と、前記基材の片面または両面の一部に存在する前記熱可塑性ポリマー層とを含み、
前記セパレータの表面に対する入射角θが60度以上、90度以下の角度で光を照射する光源と、カメラとを有する検査装置を用いて、前記セパレータの表面を検査する検査工程を備え、かつ
前記検査工程では、前記カメラにより撮影された画像から、前記熱可塑性ポリマー層の形状及び/又は被覆率を検出する検出工程を備えることを特徴とする、セパレータの製造方法。 - 前記検査工程では、更に、前記検出工程で得られた形状及び/又は被覆率に基づいて前記セパレータの良否を判定する、請求項15に記載のセパレータの製造方法。
