Description
本発明は、熱硬化性樹脂組成物の硬化物によって形成された電磁波シールド性筐体、インバータ部品、エアコン部品及び自動車部品に関する。
近年、多くの製品・部品が、軽量化等の観点から金属製からプラスチック(すなわち樹脂成形品)製に置き換わりつつある。そのよう製品・部品等では耐候性や意匠等の観点からめっき処理が施される。樹脂製品のめっき処理については各種の技術が提案されている。例えば、熱硬化性樹脂の成形体とめっき膜との密着性を向上しようとする技術として、特許文献1(特開2018-58960号公報)に記載のものがある。同文献には、エポキシ樹脂、フェノール化合物および特定の電子吸引性官能基を有する芳香族モノカルボン酸を含有する封止用樹脂組成物について記載されており、かかる組成物により作製された封止材は、高温下においてめっきされたリードフレームとの高い密着性を有することができるとされている。
また、プラスチックのめっき方法について記載されたものとして、特許文献2(特開平5-59587号公報)が挙げられる。同文献には、ポリエチレン樹脂、ポリプロピレン樹脂などのめっきし難い樹脂に粒径10μm以下の炭酸カルシウム微粒子を混入して成形し、次いで該成形品を化学エッチング処理を含むABS樹脂の通常のめっき工程で処理することが記載されており、これにより、ABS樹脂の通常のめっき工程及び設備をそのまま利用して、めっきのし難いPA,PP樹脂などにめっき層を密着することができるとされている。
上述のように、製品・部品が金属製からプラスチックに置き換わるなかで、電磁波シールド性(「電磁波シールド性能」ともいう)において、依然として、改善の余地があることが明らかになった。

本発明によれば、樹脂成形体で形成された筐体の電磁波シールド性を向上させることができる。
以下に、本発明の実施形態について、図面を用いて説明する。なお、すべての図面において、同様な構成要素には共通の符号を付し、適宜説明を省略する。なお、数値範囲の「~」は、断りがなければ、以上から以下を表し、両端の数値をいずれも含む。また、本実施形態において、組成物は、各成分を単独でまたは2種以上組み合わせて含むことができる。
以下では、(1)電磁波シールド性を有するメッキ処理がなされた筐体、(2)筐体のフェノール樹脂組成物、(3)めっき層の順に説明し、さらに、(4)フェノール樹脂組成物の配合例により具体的なめっき層の密着性及び(5)実施例による電磁波シールド性について説明する。
また、以下では電磁波シールド性は、電界波シールド性(電界波:10MHz~1000MHz)、磁界波シールド性(磁界波:10MHz~1000MHz)、及び電磁界波シールド性(電磁界波:1000MHz~6000MHz)の3種類について説明する。
以下では、(1)電磁波シールド性を有するメッキ処理がなされた筐体、(2)筐体のフェノール樹脂組成物、(3)めっき層の順に説明し、さらに、(4)フェノール樹脂組成物の配合例により具体的なめっき層の密着性及び(5)実施例による電磁波シールド性について説明する。
また、以下では電磁波シールド性は、電界波シールド性(電界波:10MHz~1000MHz)、磁界波シールド性(磁界波:10MHz~1000MHz)、及び電磁界波シールド性(電磁界波:1000MHz~6000MHz)の3種類について説明する。
(電磁波シールド性を有するメッキ処理がなされた筐体)
本実施形態では、電磁波シールド性を有するメッキ処理された筐体(成形体100)が用いられる製品(部品を含む)として、インバータ部品120を例示するが、これに限る趣旨ではない。その他に、例えば、エアコン部品、車両部品等のような電磁波に対して高いシールド性が求められる製品や部品についても用いることができる。
本実施形態では、電磁波シールド性を有するメッキ処理された筐体(成形体100)が用いられる製品(部品を含む)として、インバータ部品120を例示するが、これに限る趣旨ではない。その他に、例えば、エアコン部品、車両部品等のような電磁波に対して高いシールド性が求められる製品や部品についても用いることができる。
図1はインバータ部品120の概略構成を示す断面図である。インバータ部品120は、筐体121と、筐体121の内部に設けられたインバータ回路123とを備える。
筐体121は、例えば箱状であり、内部にインバータ回路123を収納する。このとき、筐体121の表面全体がめっき層103に覆われている。したがって、筐体121内部のインバータ回路123が発する電磁波は、電磁波シールド性を有するめっき層103により覆われた筐体121によって遮断される。その結果、インバータ回路123が発する電磁波の外部へ漏れは大幅に抑制される。また、外部の電磁波がインバータ部品120内部へ侵入することを遮断するため、外部の電磁波によるインバータ回路123への悪影響を排除できる。
図2は、図1の筐体121の一部の領域A1の拡大図である。筐体121は、図示のように、断面構造において、筐体本体の樹脂成形体101と、樹脂成形体101の片面(ここでは、筐体121の外面125)に形成されためっき層103とを備える。樹脂成形体101は、例えば、フェノール樹脂組成物の硬化物である。めっき層103は、樹脂成形体101側から第1のめっき層105と、第2のめっき層107とを備える。
以下では、まずフェノール樹脂組成物(熱硬化性樹脂組成物)について説明し、つづいて、めっき層103について説明する。
(熱硬化性樹脂組成物)
熱硬化性樹脂組成物(以下、適宜単に「樹脂組成物」ともよぶ。)は、表面にめっき処理が施される樹脂成形体に用いられる樹脂組成物であって、以下の成分(A)および(B)を含む。
(A)熱硬化性樹脂
(B)コアシェル型エラストマー粒子
本実施形態において、樹脂組成物は、具体的には、熱硬化性樹脂組成物である。
以下、樹脂組成物の構成成分について具体例を挙げて説明する。
熱硬化性樹脂組成物(以下、適宜単に「樹脂組成物」ともよぶ。)は、表面にめっき処理が施される樹脂成形体に用いられる樹脂組成物であって、以下の成分(A)および(B)を含む。
(A)熱硬化性樹脂
(B)コアシェル型エラストマー粒子
本実施形態において、樹脂組成物は、具体的には、熱硬化性樹脂組成物である。
以下、樹脂組成物の構成成分について具体例を挙げて説明する。
(成分(A))
成分(A)は、熱硬化性樹脂である。
成分(A)は、たとえば成形材料に用いられるものであればよく、成分(A)の具体例として、フェノール樹脂、エポキシ樹脂、ユリア(尿素)樹脂、メラミン樹脂等のトリアジン環を有する樹脂、ビスマレイミド樹脂、不飽和ポリエステル樹脂、ポリウレタン樹脂、ジアリルフタレート樹脂、シリコーン樹脂、シアネートエステル樹脂、ポリイミド樹脂、ポリアミドイミド樹脂、ベンゾシクロブテン樹脂、ベンゾオキサジン環を有する樹脂、ポリビニルブチラール樹脂およびポリ酢酸ビニル樹脂が挙げられる。
成分(A)は、熱硬化性樹脂である。
成分(A)は、たとえば成形材料に用いられるものであればよく、成分(A)の具体例として、フェノール樹脂、エポキシ樹脂、ユリア(尿素)樹脂、メラミン樹脂等のトリアジン環を有する樹脂、ビスマレイミド樹脂、不飽和ポリエステル樹脂、ポリウレタン樹脂、ジアリルフタレート樹脂、シリコーン樹脂、シアネートエステル樹脂、ポリイミド樹脂、ポリアミドイミド樹脂、ベンゾシクロブテン樹脂、ベンゾオキサジン環を有する樹脂、ポリビニルブチラール樹脂およびポリ酢酸ビニル樹脂が挙げられる。
成分(A)は、さらに具体的には、エポキシ樹脂およびフェノール樹脂から選択される1種以上を含み、好ましくはフェノール樹脂を含み、より好ましくはフェノール樹脂、または、エポキシ樹脂およびフェノール樹脂である。また、樹脂組成物は、好ましくはフェノール樹脂組成物である。
(フェノール樹脂)
フェノール樹脂として、たとえば、フェノールノボラック樹脂、クレゾールノボラック樹脂をはじめとするフェノール、クレゾール、レゾルシン、カテコール、ビスフェノールA、ビスフェノールF、フェニルフェノール、アミノフェノール、α-ナフトール、β-ナフトール、ジヒドロキシナフタレン等のフェノール類とホルムアルデヒドやケトン類とを酸性触媒下で縮合または共縮合させて得られるノボラック樹脂;上述のフェノール類とジメトキシパラキシレンまたはビス(メトキシメチル)ビフェニルから合成されるフェニレン骨格を有するフェノールアラルキル樹脂;ビフェニレン骨格を有するフェノールアラルキル樹脂などのフェノールアラルキル樹脂;トリスフェニルメタン骨格を有するフェノール樹脂が挙げられる。
フェノール樹脂として、たとえば、フェノールノボラック樹脂、クレゾールノボラック樹脂をはじめとするフェノール、クレゾール、レゾルシン、カテコール、ビスフェノールA、ビスフェノールF、フェニルフェノール、アミノフェノール、α-ナフトール、β-ナフトール、ジヒドロキシナフタレン等のフェノール類とホルムアルデヒドやケトン類とを酸性触媒下で縮合または共縮合させて得られるノボラック樹脂;上述のフェノール類とジメトキシパラキシレンまたはビス(メトキシメチル)ビフェニルから合成されるフェニレン骨格を有するフェノールアラルキル樹脂;ビフェニレン骨格を有するフェノールアラルキル樹脂などのフェノールアラルキル樹脂;トリスフェニルメタン骨格を有するフェノール樹脂が挙げられる。
フェノール樹脂は、好ましくはレゾール型フェノール樹脂およびノボラック型フェノール樹脂からなる群から選択される1種または2種以上を含む。
樹脂成形体の表面に形成されるめっき膜との密着性を向上する観点から、成分(A)は、より好ましくはレゾール型フェノール樹脂とノボラック型フェノール樹脂とを含み、さらに好ましくはレゾール型フェノール樹脂およびノボラック型フェノール樹脂である。
樹脂成形体の表面に形成されるめっき膜との密着性を向上する観点から、成分(A)は、より好ましくはレゾール型フェノール樹脂とノボラック型フェノール樹脂とを含み、さらに好ましくはレゾール型フェノール樹脂およびノボラック型フェノール樹脂である。
このうち、成分(A)がレゾール型フェノール樹脂を含むことにより、樹脂成形体の表面に形成されるめっき膜との密着性を高めるとともに、樹脂成形体の架橋密度を適度に向上させ、樹脂成形体の靱性を向上させ、機械的強度を高めることができる。また、このように架橋密度を適度に向上させることができるため、樹脂成形体の吸水・吸湿寸法変化を効率的に抑制することができる。
レゾール型フェノール樹脂は、たとえば、フェノール類とアルデヒド類とを、塩基性触媒の存在下で、通常、フェノール類に対するアルデヒド類のモル比(アルデヒド類/フェノール類)を1.3~1.7として反応させて得ることができる。
レゾール型フェノール樹脂は、たとえば、フェノール類とアルデヒド類とを、塩基性触媒の存在下で、通常、フェノール類に対するアルデヒド類のモル比(アルデヒド類/フェノール類)を1.3~1.7として反応させて得ることができる。
ここで、レゾール型フェノール樹脂を製造する際に用いるフェノール類としては、たとえば、フェノール、o-クレゾール、m-クレゾール、p-クレゾール、キシレノール、アルキルフェノール類、カテコールおよびレゾルシンからなる群から選択される1または2以上のフェノール化合物が挙げられる。
また、レゾール型フェノール樹脂を製造する際に用いるアルデヒド類としては、たとえば、ホルムアルデヒド、パラホルムアルデヒド、ベンズアルデヒド等のアルデヒド化合物、およびこれらのアルデヒド化合物の発生源となる物質、あるいはこれらのアルデヒド化合物の溶液が挙げられる。
また、レゾール型フェノール樹脂を製造する際に用いるアルデヒド類としては、たとえば、ホルムアルデヒド、パラホルムアルデヒド、ベンズアルデヒド等のアルデヒド化合物、およびこれらのアルデヒド化合物の発生源となる物質、あるいはこれらのアルデヒド化合物の溶液が挙げられる。
成分(A)がレゾール型フェノール樹脂を含むとき、その含有量は、樹脂成形体の耐熱性を向上する観点、および、樹脂成形体の吸水・吸湿寸法変化を抑制する観点から、樹脂組成物に含まれる成分(A)全体に対して、0質量%超であり、好ましくは50質量%以上であり、より好ましくは60質量%以上、さらに好ましくは70質量%以上、さらにより好ましくは75質量%以上である。
また、樹脂成形体の加熱寸法変化を抑制する観点から、レゾール型フェノール樹脂の含有量は、樹脂組成物に含まれる成分(A)全体に対して、100質量%以下であり、好ましくは95質量%以下、より好ましくは90質量%以下、さらに好ましくは85質量%以下、さらにより好ましくは80質量%以下である。
また、樹脂成形体の加熱寸法変化を抑制する観点から、レゾール型フェノール樹脂の含有量は、樹脂組成物に含まれる成分(A)全体に対して、100質量%以下であり、好ましくは95質量%以下、より好ましくは90質量%以下、さらに好ましくは85質量%以下、さらにより好ましくは80質量%以下である。
また、成分(A)がノボラック型フェノール樹脂を含むことにより、樹脂成形体の表面に形成されるめっき膜との密着性を高めるとともに、樹脂成形体の機械的強度を高めることができる。
ノボラック型フェノール樹脂として、たとえば、フェノールノボラック樹脂、クレゾールノボラック樹脂、ビスフェノールノボラック樹脂が挙げられる。
樹脂成形体の表面に形成されるめっき膜との密着性を高めるとともに、樹脂成形体の機械的強度を高める観点から、ノボラック型フェノール樹脂は、好ましくは、下記一般式(1)で表される樹脂および下記一般式(2)で表される樹脂からなる群から選択される1または2以上の樹脂を含む。
ノボラック型フェノール樹脂として、たとえば、フェノールノボラック樹脂、クレゾールノボラック樹脂、ビスフェノールノボラック樹脂が挙げられる。
樹脂成形体の表面に形成されるめっき膜との密着性を高めるとともに、樹脂成形体の機械的強度を高める観点から、ノボラック型フェノール樹脂は、好ましくは、下記一般式(1)で表される樹脂および下記一般式(2)で表される樹脂からなる群から選択される1または2以上の樹脂を含む。
(上記一般式(1)中、R1はそれぞれ独立して水素原子、水酸基、炭素原子数1以上10以下のアルキル基、炭素原子数1以上10以下のシクロアルキル基、または炭素原子数6以上10以下のアリール基または置換アリール基を表し、R2はそれぞれ独立して、水素原子、炭素原子数1以上10以下のアルキル基、炭素原子数1以上10以下のシクロアルキル基、または炭素原子数6以上10以下のアリール基または置換アリール基を表し、lは1以上10以下の数である。)
一般式(1)に示した樹脂は、たとえば、フェノール類とアルデヒド類とを、無触媒または酸性触媒の存在下で反応させて得られる樹脂から、用途に合わせて適宜選択することができる。さらに具体的には、一般式(1)に示した樹脂として、ランダムノボラック型やハイオルソノボラック型のフェノール樹脂を用いることができる。
なお、このノボラック型フェノール樹脂は、通常、フェノール類に対するアルデヒド類のモル比(アルデヒド類/フェノール類)を0.7~0.9に制御した上で、反応させて得ることができる。

また、一般式(1)に示した樹脂を調製する際に用いられるアルデヒド類としては、たとえば、ホルムアルデヒド、パラホルムアルデヒド、ベンズアルデヒド等のアルデヒド化合物、およびこれらのアルデヒド化合物の発生源となる物質、あるいはこれらのアルデヒド化合物の溶液が挙げられる。
(上記一般式(2)中、R1はそれぞれ独立して水素原子、水酸基、炭素原子数1以上10以下のアルキル基、炭素原子数1以上10以下のシクロアルキル基、または炭素原子数6以上10以下のアリール基または置換アリール基を表し、R2はそれぞれ独立して、水素原子、炭素原子数1以上10以下のアルキル基、炭素原子数1以上10以下のシクロアルキル基、または炭素原子数6以上10以下のアリール基または置換アリール基を表し、基Xは下記一般式(3)~(5)で表される基から選ばれる2価の基であり、mは1以上10以下の数であり、nは1以上10以下の数である。)
(上記一般式(3)~(5)中、R3はそれぞれ独立して水素原子、炭素原子数1以上10以下のアルキル基、炭素原子数1以上10以下のシクロアルキル基である。)
一般式(2)に示した樹脂の調製方法の具体例を挙げると、一般式(3)~(5)におけるR3がすべて水素原子である場合に相当するベンゼン変性フェノール樹脂では、たとえば、パラキシレンジメチルエーテルとフェノール類とを酸性触媒の存在下で反応させることで調製することができる。また、一般式(3)~(5)におけるR3が炭素原子数1以上10以下のアルキル基、炭素原子数1以上10以下のシクロアルキル基に相当する置換ベンゼン変性フェノール樹脂の場合は、まず、置換ベンゼンとアルデヒド類とを酸性触媒の存在下で反応させ、得られた重合物を、酸性触媒下でフェノール類、あるいはフェノール類およびアルデヒド類と反応させることで調製することができる。
こうすることで、ノボラック型フェノール樹脂の繰り返し単位中に、ベンゼンまたは置換ベンゼンに由来する構造単位を介在させることができる。
なお、一般式(2)において末端の構成単位は示していないが、かかる構成単位としては、フェノール類に由来する構成単位と、ベンゼンまたは置換ベンゼンに由来する構成単位の双方を取り得るものである。
こうすることで、ノボラック型フェノール樹脂の繰り返し単位中に、ベンゼンまたは置換ベンゼンに由来する構造単位を介在させることができる。
なお、一般式(2)において末端の構成単位は示していないが、かかる構成単位としては、フェノール類に由来する構成単位と、ベンゼンまたは置換ベンゼンに由来する構成単位の双方を取り得るものである。
また、一般式(2)に示した樹脂の変性率は、一般式(2)におけるmとnとの和に対するnの割合すなわち(n/(m+n))の値で定義される。この変性率は、用いる用途等に応じて適宜調節することができるが、樹脂組成物から樹脂成形体を作製する際に、適度な架橋密度に制御する観点から、たとえば0.15以上であり、好ましくは0.20以上であり、また、たとえば0.60以下であり、好ましくは0.50以下である。
一般式(2)に示した樹脂を調製する際に用いられるフェノール類の具体例としては、たとえば、フェノール、o-クレゾール、m-クレゾール、p-クレゾール、キシレノール、アルキルフェノール類、カテコール、レゾルシン等が挙げられる。なお、これらのフェノール類は単独、あるいは2種以上を混合して使用してもよい。
一般式(2)に示した樹脂を調製する際に用いられるアルデヒド類としては、たとえば、ホルムアルデヒド、パラホルムアルデヒド、ベンズアルデヒド等のアルデヒド化合物、およびこれらのアルデヒド化合物の発生源となる物質、あるいはこれらのアルデヒド化合物の溶液等を用いることができる。なお、これらのアルデヒド類は単独、あるいは2種以上を混合して使用してもよい。
また、一般式(2)に示した樹脂を調製する際に用いられる置換ベンゼンとしては、たとえば、トルエン、キシレン、メシチレン、シクロヘキシルベンゼンが挙げられる。
一般式(2)に示した樹脂を調製する際に用いられるアルデヒド類としては、たとえば、ホルムアルデヒド、パラホルムアルデヒド、ベンズアルデヒド等のアルデヒド化合物、およびこれらのアルデヒド化合物の発生源となる物質、あるいはこれらのアルデヒド化合物の溶液等を用いることができる。なお、これらのアルデヒド類は単独、あるいは2種以上を混合して使用してもよい。
また、一般式(2)に示した樹脂を調製する際に用いられる置換ベンゼンとしては、たとえば、トルエン、キシレン、メシチレン、シクロヘキシルベンゼンが挙げられる。
一般式(2)に示した樹脂の調製に際しては、入手容易性の高さから、ベンゼン、または上記の置換ベンゼンのうちトルエンまたはキシレンを採用し、かつ、フェノール類としてはR1基がすべて水素原子であるフェノールを採用することで、ベンゼン変性ノボラック型フェノール樹脂、トルエン変性ノボラック型フェノール樹脂またはキシレン変性ノボラック型フェノール樹脂を調製し、これを一般式(2)に示した樹脂とすることが好ましい。
成分(A)がノボラック型フェノール樹脂を含むとき、その含有量は、樹脂成形体の加工性を好ましいものとする観点から、樹脂組成物に含まれる成分(A)全体に対して、0質量%超であり、好ましくは5質量%以上であり、より好ましくは10質量%以上、さらに好ましくは15質量%以上、さらにより好ましくは20質量%以上である。
また、樹脂成形体の機械的強度を向上する観点から、ノボラック型フェノール樹脂の含有量は、樹脂組成物に含まれる成分(A)全体に対して、100質量%以下であり、好ましくは50質量%以下、より好ましくは40質量%以下、さらに好ましくは35質量%以下、さらにより好ましくは30質量%以下、よりいっそう好ましくは20質量%以下である。
また、樹脂成形体の機械的強度を向上する観点から、ノボラック型フェノール樹脂の含有量は、樹脂組成物に含まれる成分(A)全体に対して、100質量%以下であり、好ましくは50質量%以下、より好ましくは40質量%以下、さらに好ましくは35質量%以下、さらにより好ましくは30質量%以下、よりいっそう好ましくは20質量%以下である。
(エポキシ樹脂)
エポキシ樹脂は、1分子内にエポキシ基を2個以上有するモノマー、オリゴマー、ポリマー全般であり、その分子量、分子構造は限定されない。
エポキシ樹脂としては、たとえば、ビフェニル型エポキシ樹脂、ビスフェノールA型エポキシ樹脂、ビスフェノールF型エポキシ樹脂、スチルベン型エポキシ樹脂、ハイドロキノン型エポキシ樹脂等の2官能性または結晶性エポキシ樹脂;クレゾールノボラック型エポキシ樹脂、フェノールノボラック型エポキシ樹脂、ナフトールノボラック型エポキシ樹脂等のノボラック型エポキシ樹脂;フェニレン骨格含有フェノールアラルキル型エポキシ樹脂、ビフェニレン骨格含有フェノールアラルキル型エポキシ樹脂、フェニレン骨格含有ナフトールアラルキル型エポキシ樹脂等のフェノールアラルキル型エポキシ樹脂;トリフェノールメタン型エポキシ樹脂およびアルキル変性トリフェノールメタン型エポキシ樹脂等の3官能型エポキシ樹脂;ジシクロペンタジエン変性フェノール型エポキシ樹脂、テルペン変性フェノール型エポキシ樹脂等の変性フェノール型エポキシ樹脂;トリアジン核含有エポキシ樹脂等の複素環含有エポキシ樹脂等が挙げられる。
エポキシ樹脂は、1分子内にエポキシ基を2個以上有するモノマー、オリゴマー、ポリマー全般であり、その分子量、分子構造は限定されない。
エポキシ樹脂としては、たとえば、ビフェニル型エポキシ樹脂、ビスフェノールA型エポキシ樹脂、ビスフェノールF型エポキシ樹脂、スチルベン型エポキシ樹脂、ハイドロキノン型エポキシ樹脂等の2官能性または結晶性エポキシ樹脂;クレゾールノボラック型エポキシ樹脂、フェノールノボラック型エポキシ樹脂、ナフトールノボラック型エポキシ樹脂等のノボラック型エポキシ樹脂;フェニレン骨格含有フェノールアラルキル型エポキシ樹脂、ビフェニレン骨格含有フェノールアラルキル型エポキシ樹脂、フェニレン骨格含有ナフトールアラルキル型エポキシ樹脂等のフェノールアラルキル型エポキシ樹脂;トリフェノールメタン型エポキシ樹脂およびアルキル変性トリフェノールメタン型エポキシ樹脂等の3官能型エポキシ樹脂;ジシクロペンタジエン変性フェノール型エポキシ樹脂、テルペン変性フェノール型エポキシ樹脂等の変性フェノール型エポキシ樹脂;トリアジン核含有エポキシ樹脂等の複素環含有エポキシ樹脂等が挙げられる。
エポキシ樹脂は、好ましくはノボラック型エポキシ樹脂を含み、より好ましくはクレゾールノボラック型エポキシ樹脂を含む。
また、樹脂組成物がエポキシ樹脂と硬化剤とを含んでもよい。硬化剤として、フェノール樹脂硬化剤、アミン系硬化剤、酸無水物系硬化剤、メルカプタン系硬化剤等が挙げられる。これらの中でも、耐燃性、耐湿性、電気特性、硬化性、保存安定性等のバランスの点からフェノール樹脂硬化剤が好ましい。また、複数の系統の硬化剤を組み合わせてもよい。
フェノール樹脂硬化剤の具体例として、前述の各種フェノール樹脂が挙げられる。
また、樹脂組成物がエポキシ樹脂と硬化剤とを含んでもよい。硬化剤として、フェノール樹脂硬化剤、アミン系硬化剤、酸無水物系硬化剤、メルカプタン系硬化剤等が挙げられる。これらの中でも、耐燃性、耐湿性、電気特性、硬化性、保存安定性等のバランスの点からフェノール樹脂硬化剤が好ましい。また、複数の系統の硬化剤を組み合わせてもよい。
フェノール樹脂硬化剤の具体例として、前述の各種フェノール樹脂が挙げられる。
樹脂組成物中の成分(A)の含有量は、樹脂組成物の硬化特性を向上する観点から、樹脂組成物全体に対して、好ましくは10質量%以上であり、より好ましくは20質量%以上、さらに好ましくは30質量%以上である。
また、樹脂成形体の表面に形成されるめっき膜との密着性を高める観点から、樹脂組成物中の成分(A)の含有量は、樹脂組成物全体に対して、たとえば99質量%以下であってもよく、好ましくは90質量%以下であり、より好ましくは80質量%以下、さらに好ましくは70質量%以下、さらにより好ましくは60質量%以下、よりいっそう好ましくは50質量%以下である。
また、樹脂成形体の表面に形成されるめっき膜との密着性を高める観点から、樹脂組成物中の成分(A)の含有量は、樹脂組成物全体に対して、たとえば99質量%以下であってもよく、好ましくは90質量%以下であり、より好ましくは80質量%以下、さらに好ましくは70質量%以下、さらにより好ましくは60質量%以下、よりいっそう好ましくは50質量%以下である。
(成分(B))
成分(B)は、コアシェル型エラストマー粒子である。
樹脂組成物が成分(A)とともに成分(B)を含むことにより、めっき膜との密着性に優れる樹脂成形体を安定的に得ることができる。
成分(B)は、酸に溶解するものであることが好ましい。
また、成分(B)は、たとえばコアシェル構造を有するグラフト共重合体であり、さらに具体的には、コアを構成するゴム状重合体とシェルを構成するグラフト鎖とから構成される。
成分(B)は、コアシェル型エラストマー粒子である。
樹脂組成物が成分(A)とともに成分(B)を含むことにより、めっき膜との密着性に優れる樹脂成形体を安定的に得ることができる。
成分(B)は、酸に溶解するものであることが好ましい。
また、成分(B)は、たとえばコアシェル構造を有するグラフト共重合体であり、さらに具体的には、コアを構成するゴム状重合体とシェルを構成するグラフト鎖とから構成される。
成分(B)のコアの材料として、たとえばゴム状の重合体が挙げられる。
コアの材料は、樹脂成形体の表面に形成されるめっき膜との密着性を高める観点から、好ましくは、ポリブタジエン(ブタジエンゴム)、スチレン-ブタジエン共重合体(スチレン-ブタジエンゴム:SBR)、メチルメタクリレート-ブタジエン-スチレン共重合体(MBS)、アクリロニトリル-ブタジエン共重合体(ニトリルゴム)等のブタジエン(共)重合体を含む。
また、コアの材料として、他に、ポリイソプレン(イソプレンゴム)、ポリクロロプレン(クロロプレンゴム)、アクリル酸アルキルエステル共重合体(アクリルゴム)、エチレン-アクリル酸エステル共重合体(エチレン-アクリルゴム)、エチレン-プロピレン共重合体(エチレン-プロピレンゴム)、エピクロロヒドリン(共)重合体(エピクロロヒドリンゴム)、オルガノシロキサン(共)重合体(シリコーンゴム)、フッ素ゴム、天然ゴムおよびこれらの不飽和結合部分に水素が添加または部分添加されたものが挙げられる。
コアの材料は、樹脂成形体の表面に形成されるめっき膜との密着性を高める観点から、好ましくは、ポリブタジエン(ブタジエンゴム)、スチレン-ブタジエン共重合体(スチレン-ブタジエンゴム:SBR)、メチルメタクリレート-ブタジエン-スチレン共重合体(MBS)、アクリロニトリル-ブタジエン共重合体(ニトリルゴム)等のブタジエン(共)重合体を含む。
また、コアの材料として、他に、ポリイソプレン(イソプレンゴム)、ポリクロロプレン(クロロプレンゴム)、アクリル酸アルキルエステル共重合体(アクリルゴム)、エチレン-アクリル酸エステル共重合体(エチレン-アクリルゴム)、エチレン-プロピレン共重合体(エチレン-プロピレンゴム)、エピクロロヒドリン(共)重合体(エピクロロヒドリンゴム)、オルガノシロキサン(共)重合体(シリコーンゴム)、フッ素ゴム、天然ゴムおよびこれらの不飽和結合部分に水素が添加または部分添加されたものが挙げられる。
また、コアの材料は、樹脂成形体とめっき膜との密着性を向上する観点から、好ましくは、MBSポリマー、SBRポリマーおよびアクリル系ポリマーからなる群から選択される1種または2種以上を含む。
成分(B)のシェルの材料は、たとえば、芳香族ビニル単量体、(メタ)アクリル酸エステル単量体およびハロゲン化ビニル単量体からなる群から選択される1または2以上の単量体由来の構造を含む(共)重合体を含むことが好ましい。
芳香族ビニル単量体として、たとえば、スチレン、メチル(o-、m-またはp-)スチレン、エチルスチレン、イソブチルスチレン、tert-ブチルスチレン、アルコキシスチレン、ブロムスチレン等のハロゲン化スチレン等のスチレン化合物;
ビニルナフタレン等のナフタレン化合物が挙げられる。
(メタ)アクリル酸エステル単量体の具体例として、メタクリル酸メチル、メタクリル酸エチル、メタクリル酸ヒドロキシエチル、メタクリル酸プロピル、メタクリル酸ブチル、メタクリル酸シクロヘキシル、メタクリル酸2-エチルへキシル、メタクリル酸オクチル等のメタクリル酸アルキルエステル;
アクリル酸メチル、アクリル酸エチル、アクリル酸プロピル、アクリル酸ブチル、アクリル酸シクロヘキシル、アクリル酸2-エチルヘキシル、アクリル酸オクチル等のアクリル酸アルキルエステルが挙げられる。
ハロゲン化ビニル単量体の具体例として、クロロエチレンが挙げられる。
芳香族ビニル単量体として、たとえば、スチレン、メチル(o-、m-またはp-)スチレン、エチルスチレン、イソブチルスチレン、tert-ブチルスチレン、アルコキシスチレン、ブロムスチレン等のハロゲン化スチレン等のスチレン化合物;
ビニルナフタレン等のナフタレン化合物が挙げられる。
(メタ)アクリル酸エステル単量体の具体例として、メタクリル酸メチル、メタクリル酸エチル、メタクリル酸ヒドロキシエチル、メタクリル酸プロピル、メタクリル酸ブチル、メタクリル酸シクロヘキシル、メタクリル酸2-エチルへキシル、メタクリル酸オクチル等のメタクリル酸アルキルエステル;
アクリル酸メチル、アクリル酸エチル、アクリル酸プロピル、アクリル酸ブチル、アクリル酸シクロヘキシル、アクリル酸2-エチルヘキシル、アクリル酸オクチル等のアクリル酸アルキルエステルが挙げられる。
ハロゲン化ビニル単量体の具体例として、クロロエチレンが挙げられる。
また、シェルの材料は、樹脂成形体とめっき膜との密着性を向上する観点から、好ましくは、ポリカーボネート(PC)、ポリブチレンテレフタレート(PBT)、ポリ塩化ビニル(PVC)およびポリメタクリル酸メチル(PMMA)からなる群から選択される1種または2種以上を含む。
また、成分(B)の市販品の例として、カネエースM711、カネエースM701、カネエースM577、カネエースM210等のカネエースMシリーズ(カネカ社製);
カネエースB513等のカネエースBシリーズ(カネカ社製);および
商品名「スタフィロイドAC-3832」(アクリル酸アルキル・メタクリル酸アルキル共重合体微粒子)、商品名「スタフィロイドAC-3816N」(アクリル酸アルキル・メタクリル酸アルキル共重合体微粒子)、商品名「スタフィロイドAC-4030」(アクリル酸アルキル・メタクリル酸アルキル共重合体微粒子)等のスタフィロイドACシリーズをはじめとするスタフィロイドシリーズ(アイカ工業社製)が挙げられる。

樹脂組成物中の成分(B)の含有量は、樹脂成形体とめっき膜との密着性を向上する観点から、樹脂組成物全体に対して好ましくは0.1質量%以上であり、より好ましくは0.5質量%以上、さらに好ましくは1質量%以上、さらにより好ましくは1.5質量%以上、よりいっそう好ましくは2.5質量%以上である。
また、樹脂成形体の強度を向上する観点から、樹脂組成物中の成分(B)の含有量は、樹脂組成物全体に対して好ましくは10質量%以下であり、より好ましくは8質量%以下、さらに好ましくは6質量%以下、さらにより好ましくは4質量%以下である。
また、樹脂成形体の強度を向上する観点から、樹脂組成物中の成分(B)の含有量は、樹脂組成物全体に対して好ましくは10質量%以下であり、より好ましくは8質量%以下、さらに好ましくは6質量%以下、さらにより好ましくは4質量%以下である。
本実施形態においては、樹脂組成物が成分(A)および(B)を含むため、樹脂組成物の硬化物により構成される樹脂成形体の表面にめっき処理を施す際に、樹脂成形体とめっき膜との密着性を効果的に向上させることができる。このため、本実施形態の樹脂組成物は、表面にめっき処理が施される樹脂成形体を得るために好適に用いられる。
本実施形態において、樹脂組成物は、成分(A)および(B)以外の成分を含んでもよい。
(充填材)
樹脂組成物は、たとえば、成分(B)以外の充填材をさらに含んでもよい。ここで、成分(B)以外の充填材の形状としては、たとえば繊維状;球状等の粒状が挙げられる。

繊維状の充填材の具体例としては、ガラス繊維、炭素繊維、繊維状のワラストナイトおよびロックウールが挙げられる。繊維状の充填材の数平均繊維径としては、たとえば10~15μmであり、数平均繊維長としては、たとえば20~5000μmとすることができる。このような繊維状の充填材を用いることで、樹脂組成物の製造時における作業性を向上させ、また、樹脂成形体の機械的強度をさらに向上させることができる。
また、粒状の充填材の具体例としては、球状の無機充填材が挙げられ、さらに具体的には、ガラスビーズ、ガラスパウダー等の球状ガラス;球状シリカ、破砕シリカ等のシリカ;カオリン;炭酸カルシウム;水酸化アルミニウム;クレー;およびマイカが挙げられる。
樹脂成形体の表面に形成されるめっき膜との密着性を高めるとともに、樹脂成形体の機械的強度を向上する観点から、樹脂組成物は、好ましくは無機充填材を含み、より好ましくは繊維状の無機充填材を含み、さらに好ましくはガラス繊維を含む。
樹脂組成物中のガラス繊維の含有量は、樹脂成形体の機械的強度を向上する観点から、樹脂組成物全体に対して好ましくは10質量%以上であり、より好ましくは20質量%以上、さらに好ましくは30質量%以上、さらにより好ましくは40質量%以上である。
また、樹脂組成物の硬化特性を向上する観点から、樹脂組成物中の充填材の含有量は、樹脂組成物全体に対して好ましくは70質量%以下であり、より好ましくは65質量%以下、さらに好ましくは60質量%以下である。

また、樹脂組成物は、成分(B)以外のエラストマーをさらに含んでもよい。成分(B)以外のエラストマーの具体例として、ブタジエンゴム;ブタジエン・アクリロニトリル共重合体;およびアルキルアセタール化ポリビニルアルコール等の変性ポリビニルアルコールからなる群から選択される1種または2種以上が挙げられる。
また、樹脂組成物は、たとえば、熱硬化性樹脂成形材料に用いられる各種添加剤を含んでもよい。添加剤の具体例として、ステアリン酸、ステアリン酸カルシウム、ステアリン酸マグネシウム、カルナバワックス、ポリエチレンなどの離型剤;酸化マグネシウム、水酸化カルシウム(消石灰)などの硬化助剤;カーボンブラックなどの着色剤;充填材と熱硬化性樹脂との接着性を向上させるための密着性向上剤、もしくはカップリング剤;溶剤が挙げられる。
樹脂組成物中のこれらの成分の含有量は、樹脂組成物全体に対して、それぞれ、たとえば0.1~5質量%程度である。
たとえばカップリング剤として、具体的には、エポキシシラン、アミノシラン、フェニルアミノシラン、アルキルシラン、ウレイドシラン、ビニルシラン、メタクリルシラン等の各種シラン系化合物、チタン系化合物、アルミニウムキレート類、アルミニウム/ジルコニウム系化合物等の公知のカップリング剤から選択される1種類または2種類以上が挙げられる。
樹脂組成物中のこれらの成分の含有量は、樹脂組成物全体に対して、それぞれ、たとえば0.1~5質量%程度である。
たとえばカップリング剤として、具体的には、エポキシシラン、アミノシラン、フェニルアミノシラン、アルキルシラン、ウレイドシラン、ビニルシラン、メタクリルシラン等の各種シラン系化合物、チタン系化合物、アルミニウムキレート類、アルミニウム/ジルコニウム系化合物等の公知のカップリング剤から選択される1種類または2種類以上が挙げられる。
(配合例)
(樹脂組成物の調製)
各配合例のそれぞれについて、以下のように封止用樹脂組成物を調製した。すなわち、表1に示す配合量に従って各成分を配合した混合物を回転速度の異なる加熱ロールで混練し、シート状に冷却したものを粉砕することにより、顆粒状の成形材料(熱硬化性樹脂組成物)を得た。ここで、加熱ロールの混練条件については、回転速度は高速側/低速側20/14rpm、温度は高速側/低速側90/20℃で、混練時間は5~10分間とした。
(樹脂組成物の調製)
各配合例のそれぞれについて、以下のように封止用樹脂組成物を調製した。すなわち、表1に示す配合量に従って各成分を配合した混合物を回転速度の異なる加熱ロールで混練し、シート状に冷却したものを粉砕することにより、顆粒状の成形材料(熱硬化性樹脂組成物)を得た。ここで、加熱ロールの混練条件については、回転速度は高速側/低速側20/14rpm、温度は高速側/低速側90/20℃で、混練時間は5~10分間とした。

各例で得られた樹脂組成物について、曲げ試験片を175℃、3分で成形した後、オーブンで180℃、8時間の硬化処理をおこない、硬化物の試験片を得た。得られた試験片の流動方向(平面方向またはXY方向)および厚み方向(Z方向)のTMA測定をそれぞれ実施した。TMA測定は、昇温5℃/minで実施し、40~150℃の平均線膨張係数をCTEとした。
(線膨張係数(CTE)の測定方法)
各例で得られた樹脂組成物について、曲げ試験片を175℃、3分で成形した後、オーブンで180℃、8時間の硬化処理をおこない、硬化物の試験片を得た。得られた試験片の流動方向(平面方向またはXY方向)および厚み方向(Z方向)のTMA測定をそれぞれ実施した。TMA測定は、昇温5℃/minで実施し、40~150℃の平均線膨張係数をCTEとした。
(評価方法)
(ピール強度の測定方法)
各例で得られた樹脂組成物について、125mm四方×1.5mm厚さの成形品を、175℃、90秒の条件で成形し、樹脂成形体を得た。その後、オーブンで180℃、8時間の硬化処理を行い得られた樹脂成形体のめっき膜形成面に、クロム酸エッチングを実施してめっき膜形成面を粗化した。エッチング液は、無水クロム酸および硫酸をそれぞれ以下の濃度で含む水溶液とした。

(ピール強度の測定方法)
各例で得られた樹脂組成物について、125mm四方×1.5mm厚さの成形品を、175℃、90秒の条件で成形し、樹脂成形体を得た。その後、オーブンで180℃、8時間の硬化処理を行い得られた樹脂成形体のめっき膜形成面に、クロム酸エッチングを実施してめっき膜形成面を粗化した。エッチング液は、無水クロム酸および硫酸をそれぞれ以下の濃度で含む水溶液とした。

以上により得られた成形体から被着体であるめっきを垂直に剥がす際の強度、すなわち、90°ピール試験をおこなった際の最大剥離強度をピール強度とした。強度の測定方法は以下の通りである。
測定方法:銅はく(被着体)の一端を適切な長さにはがしてから支持金具に取り付け、はがした銅はくの先端をつかみ具でつかみ、引張方向が銅はく面に垂直になる方向に、毎分約50mmの速さで連続的に約50mmはがした。この間での荷重の最低値を引きはがし強さ[N/cm]とした。
測定方法:銅はく(被着体)の一端を適切な長さにはがしてから支持金具に取り付け、はがした銅はくの先端をつかみ具でつかみ、引張方向が銅はく面に垂直になる方向に、毎分約50mmの速さで連続的に約50mmはがした。この間での荷重の最低値を引きはがし強さ[N/cm]とした。
(曲げ強度および曲げ弾性率の測定方法)
各例で得られた樹脂組成物について、JIS K 6911に準拠して、曲げ試験片を175℃、3分の硬化条件で成形した後、180℃、8時間で硬化して試験片を得た。JIS K 6911準拠の方法で試験片を破壊した際の強度を曲げ強度とした。また、応力-歪み曲線の弾性域での傾きから曲げ弾性率を求めた。
各例で得られた樹脂組成物について、JIS K 6911に準拠して、曲げ試験片を175℃、3分の硬化条件で成形した後、180℃、8時間で硬化して試験片を得た。JIS K 6911準拠の方法で試験片を破壊した際の強度を曲げ強度とした。また、応力-歪み曲線の弾性域での傾きから曲げ弾性率を求めた。
表1より、配合例1、2における樹脂組成物を用いて得られた成形体においては、配合例3~6のものに比べてめっき膜の樹脂成形体からのピール強度が高かった。したがって、配合例1、2の樹脂組成物を用いることにより、樹脂成形体の表面にめっき膜を形成する際のめっき膜と樹脂成形体との密着性を向上させることができる。
また、各実施例で得られた樹脂組成物は、硬化物の曲げ強度、曲げ弾性率および線膨張係数についても、好ましい特性を有するものであった。

次に、樹脂組成物またはその硬化物の物性について説明する。
樹脂組成物を175℃、3分で成形した後、180℃、8時間で硬化して得られる硬化物について、熱機械分析(TMA)にて5℃/分の昇温速度で測定される、40℃から150℃の範囲における平面方向(XY方向、MD)の線膨張係数は、樹脂成形体の表面にめっき処理を施して得られる成形体の温度サイクルの信頼性を向上する観点から、好ましくは5ppm/℃以上であり、より好ましくは8ppm/℃以上、さらに好ましくは10ppm/℃以上であり、また、たとえば70ppm/℃以下であってもよく、好ましくは30ppm/℃以下、より好ましくは25ppm/℃以下、さらに好ましくは20ppm/℃以下、さらにより好ましくは18ppm/℃以下である。
樹脂組成物を175℃、3分で成形した後、180℃、8時間で硬化して得られる硬化物について、熱機械分析(TMA)にて5℃/分の昇温速度で測定される、40℃から150℃の範囲における平面方向(XY方向、MD)の線膨張係数は、樹脂成形体の表面にめっき処理を施して得られる成形体の温度サイクルの信頼性を向上する観点から、好ましくは5ppm/℃以上であり、より好ましくは8ppm/℃以上、さらに好ましくは10ppm/℃以上であり、また、たとえば70ppm/℃以下であってもよく、好ましくは30ppm/℃以下、より好ましくは25ppm/℃以下、さらに好ましくは20ppm/℃以下、さらにより好ましくは18ppm/℃以下である。
同様の観点から、樹脂組成物を175℃、3分で成形した後、180℃、8時間で硬化して得られる硬化物について、熱機械分析(TMA)にて5℃/分の昇温速度で測定される、40℃から150℃の範囲における厚さ方向(Z方向、TD)の線膨張係数は、樹脂成形体の表面にめっき処理を施して得られる成形体の温度サイクルの信頼性を向上する観点から、好ましくは5ppm/℃以上であり、より好ましくは10ppm/℃以上、さらに好ましくは15ppm/℃以上、さらにより好ましくは20ppm/℃以上であり、また、たとえば70ppm/℃以下であってもよく、好ましくは35ppm/℃以下、より好ましくは30ppm/℃以下、さらに好ましくは25ppm/℃以下である。
樹脂組成物の製造方法については、たとえば、上述した各成分を、公知の手段で混合し、さらにロール、ニーダーまたは押出機等の混練機で溶融混練し、冷却した後に粉砕する方法により得ることができる。また、必要に応じて、上記方法における粉砕後にタブレット状に打錠成型して粒子状の樹脂組成物を得てもよい。また、上記方法における粉砕後にたとえば真空ラミネート成形または圧縮成形によりシート状の樹脂組成物を得てもよい。また得られた樹脂組成物について、適宜分散度や流動性等を調整してもよい。
ここで、樹脂組成物が充填材を含むとき、原料の分散性を好ましいものとする観点から、好ましくは成分(B)および充填材を予め混合した後、混合物と成分(A)とを混合する。さらに具体的には、ヘンシェルミキサ等の回転羽を備えるミキサにて成分(B)と充填材とを前処理混合する。このとき、より好ましくは成分(B)、充填材およびカップリング剤を前処理混合する。
ここで、樹脂組成物が充填材を含むとき、原料の分散性を好ましいものとする観点から、好ましくは成分(B)および充填材を予め混合した後、混合物と成分(A)とを混合する。さらに具体的には、ヘンシェルミキサ等の回転羽を備えるミキサにて成分(B)と充填材とを前処理混合する。このとき、より好ましくは成分(B)、充填材およびカップリング剤を前処理混合する。
(樹脂成形体)
樹脂成形体(成形品)は、上述した樹脂組成物の硬化物により構成される。
また、樹脂成形体は、上述した樹脂組成物を成形することにより得ることができる。成形方法は、好ましくはトランスファー成形または射出成形である。
このときの条件は樹脂成形体の厚みにもよるが、たとえば、射出成形で5mm程度の肉厚成形品を成形する場合は、金型温度170~190℃、成形圧力100~150MPa、硬化時間30~90秒の条件を採用することができる。
また、得られた樹脂成形体には、必要に応じてアフターベーキングをおこなうことができ、アフターベーキングの条件は用途に合わせて適宜選択することができる。たとえば、最高到達温度を150℃から270℃とし、その保持時間を1時間から15時間とすることができる。より好ましくは最高到達温度が170℃から240℃とし、その保持時間を1時間から10時間とすることができる。アフターベーキングを高温でおこなうほど使用環境下の加熱寸法変化は小さくなる傾向にある。
樹脂成形体(成形品)は、上述した樹脂組成物の硬化物により構成される。
また、樹脂成形体は、上述した樹脂組成物を成形することにより得ることができる。成形方法は、好ましくはトランスファー成形または射出成形である。
このときの条件は樹脂成形体の厚みにもよるが、たとえば、射出成形で5mm程度の肉厚成形品を成形する場合は、金型温度170~190℃、成形圧力100~150MPa、硬化時間30~90秒の条件を採用することができる。
また、得られた樹脂成形体には、必要に応じてアフターベーキングをおこなうことができ、アフターベーキングの条件は用途に合わせて適宜選択することができる。たとえば、最高到達温度を150℃から270℃とし、その保持時間を1時間から15時間とすることができる。より好ましくは最高到達温度が170℃から240℃とし、その保持時間を1時間から10時間とすることができる。アフターベーキングを高温でおこなうほど使用環境下の加熱寸法変化は小さくなる傾向にある。
また、樹脂成形体とめっき膜との密着性をさらに高める観点から、樹脂成形体は、好ましくは海島構造を有するものであり、より好ましくは樹脂成形体が海島構造であり、成分(C)が、島相に存在する。

(成形体)
成形体は、上述した樹脂組成物の硬化物と、硬化物の表面に接して設けられためっき層と、を有する。この成形体は、図1で示したインバータ部品120の筐体121(樹脂成形体101)として利用される。
上述の図2に示したようには、成形体100(筐体121)は、樹脂組成物の硬化物により構成される樹脂成形体101と、樹脂成形体101の表面に接して設けられためっき層103とを有する。めっき層103は1つの層から構成されていても複数の層を有してもよく、たとえば、図2には、めっき層103が、樹脂成形体101側から第1のめっき層105および第2のめっき層107を含む構成が示されている。
また、めっき層103は、好ましくは樹脂成形体101の表面全体に設けられている。
成形体は、上述した樹脂組成物の硬化物と、硬化物の表面に接して設けられためっき層と、を有する。この成形体は、図1で示したインバータ部品120の筐体121(樹脂成形体101)として利用される。
上述の図2に示したようには、成形体100(筐体121)は、樹脂組成物の硬化物により構成される樹脂成形体101と、樹脂成形体101の表面に接して設けられためっき層103とを有する。めっき層103は1つの層から構成されていても複数の層を有してもよく、たとえば、図2には、めっき層103が、樹脂成形体101側から第1のめっき層105および第2のめっき層107を含む構成が示されている。
また、めっき層103は、好ましくは樹脂成形体101の表面全体に設けられている。
第1のめっき層105および第2のめっき層107のめっき方法は同じであっても異なってもよい。
樹脂成形体とめっき層103との密着性を向上する観点から、第1のめっき層105は、具体的には無電解めっき層である。また、第2のめっき層107については、無電解めっき層であってもよいし、電解めっき層であってもよい。

また、第1のめっき層105および第2のめっき層107は、具体的には金属層であり、たとえば、これらの層は独立して、Cu、Ni、Al、Fe、Auおよびこれらの合金からなる群から選択される1または2種以上を含む層である。
樹脂成形体とめっき層103との密着性を向上する観点から、好ましくは、第1のめっき層105および第2のめっき層107の一方がNi膜であり、他方がCu膜である。

樹脂成形体101とめっき層103との密着性を向上する観点から、樹脂成形体101は、好ましくはめっき層103との接合面に粗化層を有し、粗化層に設けられた凹部の内部にめっき層103が設けられている。
第1のめっき層105の厚さは、第2のめっき層107との密着性の向上や電磁波シールド性の向上の観点から、好ましくは0.1μm以上であり、より好ましくは0.3μm以上であり、また、好ましくは5μm以下であり、より好ましくは3μm程度である。
第2のめっき層107の厚さは、電磁波シールド性の向上の観点から、好ましくは0.5μm以上であり、より好ましくは1μm以上であり、また、好ましくは50μm以下であり、より好ましくは30μm以下である。
また、めっき層103全体の厚さは、電磁波シールド性の向上の観点から、好ましくは0.1μm以上であり、より好ましくは0.5μm以上であり、また、好ましくは60μm以下であり、より好ましくは30μm以下である。
(高い電磁波シールド性が要求される場合に好適なめっき層)
ここで、図1のように、成形体100をインバータ部品120の筐体121に適用する場合のように高い電磁波シールド性が要求される場合には、めっき層103は次のような構成が好ましい。すなわち、電磁波シールド性と耐候性(防錆機能)の両方の観点から、図2において、樹脂成形体101側の第1のめっき層105がCu膜(Cu層)で、外側の第2のめっき層105がNi膜(Ni層)であることが好ましい。すなわち、電磁波シールド性に寄与するCu膜を第1のめっき層105とし、防錆性が高いNi層を第2のめっき層107とする。
ここで、図1のように、成形体100をインバータ部品120の筐体121に適用する場合のように高い電磁波シールド性が要求される場合には、めっき層103は次のような構成が好ましい。すなわち、電磁波シールド性と耐候性(防錆機能)の両方の観点から、図2において、樹脂成形体101側の第1のめっき層105がCu膜(Cu層)で、外側の第2のめっき層105がNi膜(Ni層)であることが好ましい。すなわち、電磁波シールド性に寄与するCu膜を第1のめっき層105とし、防錆性が高いNi層を第2のめっき層107とする。
このとき、第1のめっき層105(Cu層)と第2のめっき層107(Ni層)の厚さが次の値を満たすことが好ましい。すなわち、第1のめっき層105(Cu層)は好ましくは1.5μm以上であり、より好ましくは2μm以上であり、さらにより好ましくは2.5μm以上であり、また、好ましくは60μm以下であり、より好ましくは30μm以下である。
第2のめっき層(Ni層)の厚さは、好ましくは0.1μm以上であり、より好ましくは0.3μm以上であり、また好ましくは30μm以下であり、より好ましくは20μm以下である。
これにより、高い電磁波シールド性を実現できる。

具体的な電磁波シールド性の値については、後述の実施例により説明するが、図2に示すような片面めっきの場合、磁界波のシールド性として、磁界波の周波数10MHzで40dB以上(99%以上遮断)、周波数100MHzで60dB以上(99.9%以上)を実現できる。電界波のシールド性として、電界波の周波数10MHz及び100MHzの両方とも60dB以上(99.9%以上)を実現できる。
具体的な電磁波シールド性の値については、後述の実施例により説明するが、図2に示すような片面めっきの場合、磁界波のシールド性として、磁界波の周波数10MHzで40dB以上(99%以上遮断)、周波数100MHzで60dB以上(99.9%以上)を実現できる。電界波のシールド性として、電界波の周波数10MHz及び100MHzの両方とも60dB以上(99.9%以上)を実現できる。
(高い電磁波シールド性を発揮するめっき層の別の例)
図3は、図2で示した筐体121の一部の領域A1の拡大図の別の一例の断面図であり、めっき層103を樹脂成形体101の外面125及び内面126の両面に設けた場合(両面めっきの場合)を示している。両面めっきの場合、磁界波及び電界波のいずれも測定限界同等のシールド性を実現できる。すなわち、磁界波及び電界波のいずれのシールド性について、周波数10MHz以上において60dB以上(99.9%以上遮断)を実現できる。
図3は、図2で示した筐体121の一部の領域A1の拡大図の別の一例の断面図であり、めっき層103を樹脂成形体101の外面125及び内面126の両面に設けた場合(両面めっきの場合)を示している。両面めっきの場合、磁界波及び電界波のいずれも測定限界同等のシールド性を実現できる。すなわち、磁界波及び電界波のいずれのシールド性について、周波数10MHz以上において60dB以上(99.9%以上遮断)を実現できる。
図4は、図2で示した筐体121の一部の領域A1の拡大図のさらに別の一例の断面図である。図4の筐体121Bは、樹脂成形体101の外面125に3層のめっき層103Bを有する。すなわち、めっき層103Bは、樹脂成形体101側から順に第1のめっき層105B、第2のめっき層107B、第3のめっき層109Bを有する。
めっき層103Bの一例とし次のものがある。すなわち、第1のめっき層105Bは、Ni膜(Ni層)である。第1のめっき層105Bの厚さは、例えば0.25μmである。
第2のめっき層107Bは、Cu膜(Cu層)である。第2のめっき層107Bの厚さは、例えば5μmである。
第3のめっき層109Bは、パーマロイ膜(パーマロイ層)である。第3のめっき層109Bの厚さは、例えば5μmである。パーマロイは、Ni及びFeを主成分とする合金である。
なお、第3のめっき層109Bを構成するパーマロイ膜(パーマロイ層)の代わりに、第2のめっき層109B側からNi膜(Ni層)及びCr膜(Cr層)の2層のめっき層が形成されてもよい(図示せず)。このとき、例えばNi膜(Ni層)の厚さは5μmであり、Cr膜(Cr層)の厚さが0.15μmである。
第2のめっき層107Bは、Cu膜(Cu層)である。第2のめっき層107Bの厚さは、例えば5μmである。
第3のめっき層109Bは、パーマロイ膜(パーマロイ層)である。第3のめっき層109Bの厚さは、例えば5μmである。パーマロイは、Ni及びFeを主成分とする合金である。
なお、第3のめっき層109Bを構成するパーマロイ膜(パーマロイ層)の代わりに、第2のめっき層109B側からNi膜(Ni層)及びCr膜(Cr層)の2層のめっき層が形成されてもよい(図示せず)。このとき、例えばNi膜(Ni層)の厚さは5μmであり、Cr膜(Cr層)の厚さが0.15μmである。
以上が、インバータ部品120のように高い電磁波シールド性が求められる場合のめっき層103の例である。
(成形体の製造方法)
次に、成形体100の製造方法を説明する。成形体の製造方法は、たとえば、前述した樹脂組成物の硬化物すなわち樹脂成形体101を準備する工程と、樹脂成形体101の表面をエッチングして粗化する工程と、粗化された面にめっき層103を形成する工程を含む。
次に、成形体100の製造方法を説明する。成形体の製造方法は、たとえば、前述した樹脂組成物の硬化物すなわち樹脂成形体101を準備する工程と、樹脂成形体101の表面をエッチングして粗化する工程と、粗化された面にめっき層103を形成する工程を含む。
樹脂成形体101の表面をエッチングして粗化する工程は、具体的には、めっき層103を形成しようとする面をめっき処理に先立ちエッチングすることにより、樹脂成形体101の表面近傍に存在する炭酸カルシウムを溶解して除去し、表面に凹凸が設けられた粗化層を形成する工程である。また、樹脂成形体101がエッチング液に溶解するエラストマーを含むとき、樹脂成形体101の表面近傍に存在するエラストマーを炭酸カルシウムとともに除去することが好ましい。
エッチング方法としては、たとえば酸処理が挙げられる。酸処理に用いる酸の具体例としては、クロム酸、硫酸等が挙げられる。たとえば用いる酸がクロム酸のみである場合のエッチング条件は、たとえば樹脂成形体101に含まれる熱硬化性樹脂等の成分の種類に応じて適宜設定することができる。
また、酸処理後、めっき層103を形成する前に、樹脂成形体101の表面を洗浄して中和することが好ましい。
エッチング方法としては、たとえば酸処理が挙げられる。酸処理に用いる酸の具体例としては、クロム酸、硫酸等が挙げられる。たとえば用いる酸がクロム酸のみである場合のエッチング条件は、たとえば樹脂成形体101に含まれる熱硬化性樹脂等の成分の種類に応じて適宜設定することができる。
また、酸処理後、めっき層103を形成する前に、樹脂成形体101の表面を洗浄して中和することが好ましい。
また、めっき層103を形成する工程においては、めっき膜を構成する金属の種類、めっき方法に応じて第1のめっき層105および第2のめっき層107を公知の方法を用いて順次形成する。たとえば、樹脂成形体101の粗化面にシード層を形成し、シード層を基点として金属膜を成長させる。
本実施形態においては、樹脂成形体101に粗化層が形成されているため、粗化層に設けられた凹部の内部にめっき膜が充填された第1のめっき層105を形成することができる。このため、樹脂成形体101との密着性に優れるめっき層103を得ることができる。

以上により、図2に示した成形体100を得ることができる。
本実施形態において得られる成形体100の用途に制限はなく、様々な用途に展開することができるが、たとえば、航空機用部品、自動車用部品、電子機器用部品、家庭用電化製品用部品、産業機器用部品などに用いることができる。
中でも、成形体100は、めっき層103が熱拡散部材として機能する部材、または、めっき層103が電磁波シールドとして機能する部材等に好適に用いることができ、たとえば、インバータの部品、エアコンの部品、電動モーターの部品、自動車の制御部品(ECU制御装置)等に用いることができる。
本実施形態において得られる成形体100の用途に制限はなく、様々な用途に展開することができるが、たとえば、航空機用部品、自動車用部品、電子機器用部品、家庭用電化製品用部品、産業機器用部品などに用いることができる。
中でも、成形体100は、めっき層103が熱拡散部材として機能する部材、または、めっき層103が電磁波シールドとして機能する部材等に好適に用いることができ、たとえば、インバータの部品、エアコンの部品、電動モーターの部品、自動車の制御部品(ECU制御装置)等に用いることができる。
以上、本発明の実施形態について述べたが、これらは本発明の例示であり、上記以外の様々な構成を採用することもできる。
以下、本実施形態を、実施例および比較例を参照して詳細に説明する。なお、本実施形態は、これらの実施例の記載に何ら限定されるものではない。
表2及び表3を参照して、めっき層103の構成と電磁シールド性に関する実施例を説明する。
表2は実施例1~4及び比較例1~3の樹脂成形体の配合量やメッキ水準等を示す。表2中の各成分の詳細は表1の各成分の詳細と同様である。

(めっき層を有する成形品及び比較例の成形品の概要)
実施例1~4では、表2に示すように、樹脂成形体(フェノール樹脂組成物の硬化体)に電磁シールド性のめっき層を形成した。樹脂成形体の成分として表1の配合例1に示したものを採用した。
実施例1は、めっき層103として、樹脂成形体101からCu膜2.5μm、Ni膜0.3μmの2層の両面めっきとした例である。
実施例2は、めっき層103として、樹脂成形体101からCu膜2.5μm、Ni膜0.3μmの2層の片面めっきとした例である。
実施例3は、めっき層103として、樹脂成形体101からNi膜0.25μm、Cu膜5μm、Ni膜5μm、Cr膜0.15の4層の両面めっきとした例である。
実施例4は、めっき層103として、樹脂成形体101からNi膜0.25μm、Cu膜5μm、パーマロイ膜5μmの3層の両面めっきとした例である。
比較例1は、比較例3の樹脂成形体に両面コーティングを施した例である。
比較例2は、比較例3の樹脂成形体に片面コーティングを施した例である。
比較例3は、フェノール樹脂(めっき層なしの樹脂成形体)とした例である。
なお、実施例1、2については、電界波、磁界波及び電磁界波について測定した。
実施例3、4については、電磁界波についてのみ測定した。比較例1~3は電界波及び磁界波について測定した。
また、実施例1及び2において、樹脂成形体101に直接Cu層を設ける場合には、樹脂成形体101にCuシード層を形成し、その上に電解めっきによりCu層を形成した。
実施例1~4では、表2に示すように、樹脂成形体(フェノール樹脂組成物の硬化体)に電磁シールド性のめっき層を形成した。樹脂成形体の成分として表1の配合例1に示したものを採用した。
実施例1は、めっき層103として、樹脂成形体101からCu膜2.5μm、Ni膜0.3μmの2層の両面めっきとした例である。
実施例2は、めっき層103として、樹脂成形体101からCu膜2.5μm、Ni膜0.3μmの2層の片面めっきとした例である。
実施例3は、めっき層103として、樹脂成形体101からNi膜0.25μm、Cu膜5μm、Ni膜5μm、Cr膜0.15の4層の両面めっきとした例である。

また、実施例1及び2において、樹脂成形体101に直接Cu層を設ける場合には、樹脂成形体101にCuシード層を形成し、その上に電解めっきによりCu層を形成した。
(サンプル作成方法)
電界波・磁界波シールド性能測定用サンプル:175℃1minで成形した125mm四方×1.5mm厚さの成形品を使用した。
電磁界波シールド性能測定用サンプル:175℃3minで成形した80mm×50mm×0.9mm厚さの成形品を、5mm四方×0.9mm厚さとなるように加工して使用した。
電界波・磁界波シールド性能測定用サンプル:175℃1minで成形した125mm四方×1.5mm厚さの成形品を使用した。
電磁界波シールド性能測定用サンプル:175℃3minで成形した80mm×50mm×0.9mm厚さの成形品を、5mm四方×0.9mm厚さとなるように加工して使用した。
(電磁波シールド性能測定方法)
電界波・磁界波シールド性能の測定についてはKEC法、電磁界波についてはGHz KEC法と呼ばれる手法に準拠して測定した。

(曲げ強度の測定方法)
JIS曲げ試験片を175℃3minで成形し、JIS K 6911準拠の方法で試験片を破壊した際の強度を曲げ強度とした。

(線膨張係数(CTE)αの測定方法)
JIS曲げ試験片を175℃3minで成形し、180℃8時間で硬化して試験片を得て、流動方向のTMA測定を実施した。昇温5℃/minで実施し、40~150℃の平均線膨張係数をαとした。

表3の測定結果に示すように、めっき処理がされていない比較例1~3については、全ての条件で99%以上の遮断率を満足できる例はない。例えば、比較例1(両面コーティング)の電界波について40dB以上(遮断率99%以上)となっているが、磁界波については30dB以下である。これは、電磁波シールド性として、近年の市場要請に対しては不十分である。比較例2(片面コーティング)では、電界波について10MHz、100MHzで若干40dBを上回るレベルであり、電磁波シールド性能として不十分である。
一方、めっき処理を施している実施例1~4では、非常に高い電磁シールド性を呈する。例えば、実施例1(両面めっき)の結果では、いずれの条件でも測定限界とほぼ同等の値である。すなわち、非常に高い電磁波シールド性能を有する。実施例2(片面めっき)の条件でも、磁界波10MHzで60dB(99.9%遮断)に達しないものの、99%遮断(40dB)以上の50.0dBであり十分に高い電磁波シールド性能を有し、他の条件では60dB以上であり、非常に高い電磁波シールド性を有する。
一方、めっき処理を施している実施例1~4では、非常に高い電磁シールド性を呈する。例えば、実施例1(両面めっき)の結果では、いずれの条件でも測定限界とほぼ同等の値である。すなわち、非常に高い電磁波シールド性能を有する。実施例2(片面めっき)の条件でも、磁界波10MHzで60dB(99.9%遮断)に達しないものの、99%遮断(40dB)以上の50.0dBであり十分に高い電磁波シールド性能を有し、他の条件では60dB以上であり、非常に高い電磁波シールド性を有する。
この出願は、2019年12月24日に出願された日本出願特願2019-232496号を基礎とする優先権を主張し、その開示の全てをここに取り込む。

Claims (18)
- 熱硬化性樹脂組成物の硬化物と、
前記硬化物の表面に設けられためっき層と、
を有し、
前記めっき層は、Cu層を含み、
前記Cu層の厚さは2μm以上30μm以下である、
電磁波シールド性筐体。 - 前記熱硬化性樹脂組成物がフェノール樹脂組成物である、請求項1に記載の電磁波シールド性筐体。
- 前記フェノール樹脂組成物がレゾール樹脂を含む、請求項2に記載の電磁波シールド性筐体。
- 前記フェノール樹脂組成物は、
前記フェノール樹脂組成物は、以下の成分(A)および(B)を含む、請求項2または3に記載の電磁波シールド性筐体。
(A)レゾール型フェノール樹脂とノボラック型フェノール樹脂とを含むフェノール樹脂
(B)コアシェル型エラストマー粒子 - 前記熱硬化性樹脂組成物を成形した後、硬化して得られる前記硬化物について、熱機械分析にて5℃/分の昇温速度で測定される、40℃から150℃の範囲における線膨張係数が、5ppm/℃以上25ppm/℃以下である、請求項1から4までのいずれか1項に記載の電磁波シールド性筐体。
- 前記熱硬化性樹脂組成物の硬化物の曲げ強度が140MPa以上である、請求項1から5までのいずれか1項に記載の電磁波シールド性筐体。
- 前記熱硬化性樹脂組成物の硬化物と以下の条件の90度ピールにより測定される90度ピール強度が4N/cm以上である、請求項1から6までのいずれか1項に記載の電磁波シールド性筐体。
・ピール速度…50mm/分
・被着体…銅はく - 前記めっき層は、前記Cu層より積層方向外側に設けられたNi含有のめっき層を含む、
