本発明の一実施形態に係るグリーンシート成形用バインダー組成物は、重合体(A)と、液状媒体(B)とを含有する。本実施形態に係るグリーンシート成形用バインダー組成物は、易熱分解性及びグリーンシート強度を向上させることができる。以下、本実施形態に係るグリーンシート成形用バインダー組成物に含まれる各成分について詳細に説明する。
本実施形態に係るグリーンシート成形用バインダー組成物は、重合体(A)を含有する。重合体(A)は、エチレン性不飽和基を有する芳香族カルボン酸に由来する繰り返し単位(a1)を含有し、重量平均分子量(Mw)が100,000以上である。
1.1.1.1.エチレン性不飽和基を有する芳香族カルボン酸に由来する繰り返し単位(a1)
重合体(A)は、エチレン性不飽和基を有する芳香族カルボン酸に由来する繰り返し単位(a1)(以下、単に「繰り返し単位(a1)」ともいう。)を含有する。エチレン性不飽和基を有する芳香族カルボン酸としては、下記一般式(1)で表される化合物であることが好ましい。
重合体(A)は、前記繰り返し単位(a1)の他に、以下に示すようなこれらと共重合可能な他の単量体に由来する繰り返し単位を含有してもよい。
重合体(A)は、カルボキシル基、ヒドロキシル基、含窒素官能基、リン原子、硫黄原子、塩素原子、臭素原子、ヨウ素原子、アルカリ金属、アルカリ土類金属及び遷移金属(本明細書において「特定官能基等」ともいう。)よりなる群から選択される少なくとも1種を構造中に含むエチレン性不飽和モノマー(前記エチレン性不飽和基を有する芳香族カルボン酸及びポリアルキレングリコールモノメタクリレートを除く。)に由来する繰り返し単位(a2)(以下、単に「繰り返し単位(a2)」ともいう。)を含有してもよい。
重合体(A)は、メタクリル酸エステルに由来する繰り返し単位(a3)(前記繰り返し単位(a1)及び前記繰り返し単位(a2)を除く。以下、単に「繰り返し単位(a3)」ともいう。)を含有することが好ましい。
重合体(A)は、アクリル酸エステルに由来する繰り返し単位(a4)(前記繰り返し単位(a1)及び前記繰り返し単位(a2)を除く。以下、単に「繰り返し単位(a4)」ともいう。)を含有してもよい。
重合体(A)は、芳香族ビニル化合物に由来する繰り返し単位(a5)(前記繰り返し単位(a1)及び前記繰り返し単位(a2)を除く。以下、単に「繰り返し単位(a5)」ともいう。)を含有してもよい。
<重量平均分子量(Mw)>
重合体(A)の重量平均分子量(Mw)は、JIS K7252に準拠するサイズ排除クロマトグラフィー(SEC)によって測定したときに、100,000以上であり、好ましくは300,000以上であり、より好ましくは500,000以上である。なお、重合体(A)の重量平均分子量(Mw)の上限は、好ましくは5,000,000以下であり、より好ましくは4,000,000以下であり、特に好ましくは3,500,000以下である。重合体(A)の重量平均分子量(Mw)が前記範囲であると、グリーンシート強度を高めることができるため好ましい。
重合体(A)について、JIS K7121に準拠する示差走査熱量測定(DSC)を行ったときに、-40℃~80℃の温度範囲において吸熱ピークを1つのみ有するものであることが好ましい。この吸熱ピークの温度(すなわち、ガラス転移温度(Tg))は、-40℃~80℃の範囲にあることが好ましく、-30℃~70℃の範囲にあることがより好ましく、-20℃~50℃の範囲にあることが特に好ましい。DSC分析における重合体(A)の吸熱ピークが1つのみであり、かつ、該ピーク温度が前記範囲にある場合、得られるグリーンシートは、良好な柔軟性及び熱圧着性を有するようになるため好ましい。
重合体(A)の固形分濃度10%における粘度は、溶媒種にもよるが、50~10,000mPa・sであることが好ましく、50~8,000mPa・sであることがより好ましく、100~5,000mPa・sであることが特に好ましい。重合体(A)の固形分濃度10%における粘度が前記下限値以上であると、無機粒子の分散性が良好となり、均質なスラリーを作製できるため好ましい。重合体(A)の固形分濃度10%における粘度が前記上限値以下であると、スラリーの塗布性が良好となるため好ましい。
重合体(A)の合成方法は、特に制限されないが、水を主成分とした溶媒中で公知の連鎖移動剤、重合開始剤、分散剤などの存在下で行う懸濁重合が好ましい。
本実施形態に係るグリーンシート成形用バインダー組成物は、液状媒体(B)を含有する。液状媒体(B)としては、水、エチレングリコールモノブチルエーテル、エチレングリコールモノエチルエーテルアセテート、ジエチレングリコールモノエチルエーテル、ジエチレングリコールモノメチルエーテル、ジエチレングリコールモノイソブチルエーテル、トリメチルペンタンジオールモノイソブチレート、ブチルカルビトール、ブチルカルビトールアセテート、テルピネオール、テルピネオールアセテート、ジヒドロテルピネオール、ジヒドロテルピネオールアセテート、テキサノール、トルエン、酢酸エチル、酢酸ブチル、エタノール、イソプロパノール、メチルイソブチルケトン、メチルエチルケトン、メチルイソブチルケトン、エチレングリコールエチルエーテル、イソホロン、乳酸ブチル、ジオクチルフタレート、ジオクチルアジペート、ベンジルアルコール等が挙げられる。これらの中でも、グリーンシートの表面平滑性の観点からは、テルピネオール、イソプロパノールが好ましく、また、環境負荷低減及び製造設備コスト削減の観点からは、水を含有する水系媒体であることが好ましく、水であることがより好ましい。
本実施形態に係るグリーンシート成形用バインダー組成物は、必要に応じて上述した成分以外の添加剤を含有してもよい。このような添加剤としては、例えば、重合体(A)以外の重合体、防腐剤、増粘剤、可塑剤等が挙げられる。
本実施形態に係るグリーンシート成形用バインダー組成物は、重合体(A)以外の重合体を含有してもよい。このような重合体としては、特に限定されないが、ポリアクリロニトリル、ポリエチレンオキシド、ポリプロピレンオキシド、ポリ塩化ビニル、ポリメチルメタクリレート、ポリメチルアクリレート、ポリ塩化ビニリデン、ポリエチレンイミン、ポリメタクリロニトリル、ポリイミド、ポリアミック酸、ポリアミドイミド、ポリエステル、ポリエチレン、ポリプロピレン、ポリ酢酸ビニル、ニトロセルロース、ポリテトラフルオロエチレン、エチレン-アクリル酸共重合体、エチレン-アクリル酸共重合体の(Na+)イオン架橋体、エチレン-メタクリル酸共重合体、エチレン-メタクリル酸共重合体の(Na+)イオン架橋体、エチレン-アクリル酸メチル共重合体、エチレン-アクリル酸メチル共重合体の(Na+)イオン架橋体、エチレン-メタクリル酸メチル共重合体、エチレン-メタクリル酸メチル共重合体の(Na+)イオン架橋体、モノアルキルトリアルコキシシラン重合体からなる高分子、モノアルキルトリアルコキシシラン重合体とテトラアルコキシシランモノマーとを共重合させた高分子、スチレンブタジエンゴム(SBR)、ブタジエンゴム(BR)、スチレン・イソプレン共重合体、イソブチレン・イソプレン共重合体(ブチルゴム)、エチレン・プロピレン・ジエン共重合体(エチレン-プロピレン-ジエンターポリマー)、アクリロニトリル・ブタジエン共重合体(NBR)、水素化スチレンブタジエンゴム、水素化アクリロニトリル・ブタジエン共重合体、エチレン-プロピレン-ジエンマー(EPDM)、スルホン化エチレン-プロピレン-ジエンマー、PVDF(ポリフッ化ビニリデン)等のフッ素系重合体等が挙げられる。これらの重合体は、1種単独で用いてもよく、2種以上併用してもよい。重合体(A)以外の重合体を含有することにより、グリーンシートの柔軟性や密着性がより向上する場合がある。
本実施形態に係るグリーンシート成形用バインダー組成物は、防腐剤を含有してもよい。防腐剤を含有することにより、グリーンシート成形用バインダー組成物を貯蔵した際に、細菌や黴などが増殖して異物が発生することを抑制できる場合がある。防腐剤の具体例としては、例えば特許第5477610号公報等に記載された化合物が挙げられる。
本実施形態に係るグリーンシート成形用バインダー組成物は、増粘剤を含有してもよい。増粘剤を含有することにより、その塗布性や得られるデバイスの特性等をさらに向上できる場合がある。
本発明の一実施形態に係るグリーンシート成形用スラリーは、上述のグリーンシート成形用バインダー組成物と、無機粒子と、液状媒体とを含有する。以下、本実施形態に係るグリーンシート成形用スラリーに含まれる各成分について詳細に説明する。
グリーンシート成形用バインダー組成物については、上述したので詳細な説明は省略する。本実施形態に係るグリーンシート成形用スラリーにおける重合体(A)の含有量は、スラリーの全質量を100質量%としたときに、好ましくは1~30質量%であり、より好ましくは2~25質量%であり、特に好ましくは3~20質量%である。重合体(A)の含有量を前記範囲内とすることで、低温で焼成しても脱脂可能なグリーンシートを製造することができる。
無機粒子としては、例えば、ガラス粉末、セラミック粉末、蛍光体粒子、金属粒子等が挙げられる。
液状媒体としては、特に限定されないが、グリーンシートを作製する際に、塗工性、乾燥性、無機粒子の分散性等に優れるものであることが好ましい。
本実施形態に係るグリーンシート成形用スラリーは、必要に応じて可塑剤を含有することができる。本実施形態に係るグリーンシート成形用スラリーにおいては、アジピン酸ジ(ブトキシエチル)、アジピン酸ジブトキシエトキシエチル、トリエチレングリコールビス(2-エチルヘキサノエート)、トリエチレングリコールジヘキサノエート、アセチルクエン酸トリブチル、フタル酸ジブチル、セバシン酸ジブチル等の可塑剤を用いることが好ましい。これらの可塑剤を用いることで、通常の可塑剤を使用する場合と比較して可塑剤の添加量を低減することが可能となる。
本実施形態に係るグリーンシート成形用スラリーは、上述の成分以外にも、必要に応じて、難燃助剤、増粘剤、消泡剤、レベリング剤、密着性付与剤等のような添加剤を含有してもよい。
本実施形態に係るグリーンシート成形用スラリーの製造方法としては、特に限定されず、従来公知の方法が挙げられ、各成分をボールミル、ビーズミル、ブレンダーミル、3本ロール等の各種混合機を用いて混合する方法が挙げられる。
本発明の一実施形態に係るグリーンシートは、基材上に上述のグリーンシート成形用スラリーを塗布及び乾燥させて成形されたものである。具体的には、片面離型処理を施した支持フィルム上に上述のグリーンシート成形用スラリーを塗工し、液状媒体を乾燥させてシート状に成形する方法等が挙げられる。
以下、本発明を実施例に基づいて具体的に説明するが、本発明はこれらの実施例に限定されるものではない。実施例、比較例中の「部」及び「%」は、特に断らない限り質量基準である。
4.1.1.重合体(A)の合成及び物性評価
<重合体(A)の合成>
2-メタクリロイルオキシエチルフタル酸20質量部、2-エチルへキシルメタクリレート80質量部、2,2’-アゾビス(2-メチルプロピオン酸)ジメチル2質量部を混合した均一溶液を、0.1%ポリビニルアルコール水溶液900質量部に加え、ホモミキサーにて500rpmで30分間攪拌した。この分散液を、攪拌機、温度計、窒素導入管、還流冷却器を備えたセパラブルフラスコに入れ、窒素気流下、70℃で4時間加熱し重合させた。重合終了後、冷却し放置すると反応系は重合体と透明な水の2層に分離し、乳化重合物はほとんど認められなかった。ヌッチェを用いてこれをろ過し重合体粒子を取り出し、水洗と濾過を繰り返し、さらに乾燥して重合体(A)80質量部を得た。得られた重合体(A)について、下記の方法により重量平均分子量(Mw)、ガラス転移温度(Tg)及び熱分解残渣を測定した。
上記で得られた重合体(A)について、JIS K7252に準拠するサイズ排除クロマトグラフィー(SEC)により重量平均分子量(Mw)を求めた。測定条件は以下の通りである。その結果を表1に示す。

・カラム:TSKgel guardcolum HHR(東ソー株式会社製)、TSK-GEL GMHHR-H(東ソー株式会社製)
・溶離液:THF
・検量線:標準ポリスチレン
・測定方法:重合体(A)の濃度が0.3wt%となるように溶離液に溶解した後、溶液10mLに対し、2mLのメタノール、2mLのトリメチルシリルジアゾメタン(10%ヘキサン溶液)を順に滴下した。その後、溶液を5時間撹拌し、孔径1μmのフィルターでろ過後に測定を開始した。
上記で得られた重合体(A)について、JIS K7121に準拠する示差走査熱量計(NETZSCH社製、DSC204F1 Phoenix)を用いて測定したところ、重合体(A)の吸熱ピークが4℃に1つ観測された。
上記で得られた重合体(A)について、日立ハイテクノロジー社製の示差熱熱重量同時測定装置「STA7200RV」を用い、窒素雰囲気下、10℃/minの昇温速度で室温から400℃まで昇温後、400℃で1時間維持し、試験前後のセルの重量変化から残留率を計算したところ、ポリマー残渣は0.03%であった。
上記で得られた重合体(A)を、固形分濃度が10質量%となるようにイソプロパノール溶媒に溶解させることによりバインダー組成物(1)を調製した。このようにして得られたバインダー組成物(1)44質量部に対して、導電粉末としてニッケル粉55質量部、分散剤としてオレイン酸1質量部を加え、三本ロールミルにて混合し、導電ペーストを得た。
上記で得られた重合体(A)を、固形分濃度が7.5質量%となるように酢酸ブチル溶媒に溶解させることにより、バインダー組成物(2)を調製した。このようにして得られたバインダー組成物(2)67質量部に対して、無機粒子としてチタン酸バリウム(平均粒子径0.2μm)32質量部、可塑剤としてフタル酸ジブチル1質量部を添加し、ボールミルを用いて混合し、グリーンシート成形用スラリーを得た。このグリーンシート成形用スラリーを、離型処理されたポリエステルフィルム上に、乾燥後の厚みが1μmとなるように塗布し、常温で1時間乾燥後、熱風乾燥機を用いて80℃で3時間、次いで120℃で2時間乾燥させることによりセラミックグリーンシートを作製した。
上記で得られたセラミックグリーンシートの片面に、上記で得られた導電ペーストを、乾燥後の厚みが1.5μmとなるようにスクリーン印刷法により塗工し、乾燥させて導電層を形成し、導電層形成セラミックグリーンシートを得た。得られた導電層形成セラミックグリーンシートを5cm角に切断し、100枚積み重ねて、温度70℃、圧力150kg/cm2の条件で10分間加熱及び圧着し、積層体を得た。得られた積層体を、窒素雰囲気下、昇温速度3℃/minで400℃まで昇温し、5時間保持した後、昇温速度5℃/minで1350℃まで昇温し、10時間保持することにより、セラミック焼成体を作製した。
<正負極用スラリーの作製>
固体電解質としてのナシコン型構造のリチウムゲルマニウム含有リン酸化合物(LAGP: Li1.5Al0.5Ge1.5(PO4)3)の粉末50質量部と、電極活物質としてのLi3V2(PO4)3の結晶相を有する粉末45質量部と、導電剤としての炭素粉末5質量部と、上記で得られたバインダー組成物(2)を固形分相当で4質量部と、直径が1mmのジルコニア製の球形メディアとともに容器に封入して容器を回転させた後、球形メディアを取り出し、正負極用スラリーを作製した。
固体電解質としてのLAGP粉末100質量部と、上記で得られたバインダー組成物(2)を固形分相当で4質量部と、直径が1mmのジルコニア製の球形メディアとともに容器に封入して容器を回転させた後、球形メディアを取り出し、固体電解質用スラリーを作製した。
上記で得られた正負極スラリーを、ドクターブレード法を用いてポリエチレンテレフタレート(PET)フィルムの上に塗工し、熱風乾燥機を用いて120℃で2時間乾燥させて、セラミックグリーンシートを作製した。厚みが50μmのシート状に成形し、直径30mmの円板状に打ち抜くことにより、電極グリーンシートを作製した。
PETフィルムから剥離した固体電解質グリーンシートを4枚重ねて積層し、60℃の温度で加圧して圧着することによって固体電解質層を形成した。固体電解質グリーンシートを複数枚積層した理由は、焼成後の固体電解質層に十分な機械的強度を与えて、後述する工程における固体電解質層のハンドリングを容易にするためであり、固体電解質グリーンシートを複数枚積層しないで、固体電解質層を形成しても特に問題はない。
上記で得られた全固体電池用グリーンシート積層体を、空気雰囲気中にて500℃の温度で熱処理することにより、高分子材料の除去を行った(第1焼成工程)。その後、窒素雰囲気中にて900℃の温度で熱処理して積層体を焼結することにより、積層焼成体を得た(第2焼成工程)。
作製した積層焼成体の負極層側に、直径25mmの円に幅5mmのリードをつけた厚さ25μmの銅箔を配置し、負極とした。おなじく正極層側に直径25mmの円に幅5mmのリードをつけた厚さ25μmのアルミ箔を配置し、正極とした。アルミのラミネートフィルムにて真空パックを行って、積層焼成体と銅箔およびアルミ箔の接触を確保し、全固体電池を作製した。
<残留炭素評価>
上記で得られたセラミックグリーンシ-ト及び固体電解質グリーンシートを500℃の電気炉で1時間焼成した。炭素硫黄分析装置(堀場製作所社製)を用いて残留炭素(ppm)を測定した。残留炭素が200ppm未満である場合「A」とし、残留炭素が200ppm以上である場合を「B」とした。
上記で得られたセラミックグリーンシート及び固体電解質グリーンシートの各々から、幅2cm×長さ12cmの試験片を切り出し、その試験片の集電体側を直径2mmφのSUS軸に当てて、上下に3往復させたときの塗工層の状態を光学顕微鏡により観察し、塗工層の割れの有無を下記の4段階の評価基準で評価した。この試験では、塗工層の割れが少ないほど、電極板の柔軟性が高いと評価することができる。なお、電極板の柔軟性は、耐擦性や粉落ち耐性と強い相関があることがわかっており、当該評価試験により電極板の耐擦性や粉落ち耐性についても評価することが可能である。
(評価基準)
AA:塗工層の割れが見られない。
A :塗工層の端部にわずかな割れが見られる。
B :塗工層の端部にのみ割れが見られる。
C :塗工層全面に割れが見られる。
上記で得られた全固体電池の充放電試験を実施し、放電量を測定した。50μAの充電電流で電圧が4.5V(電圧が4.5Vに到達した後に4.5Vの電圧で3時間保持した)になるまで充電し、50μAの放電電流で電圧が3Vになるまで放電した。
(評価基準)
AA:100μAh以上150μAh以下。
A :50μAh以上100μAh未満。
B :10μAh以上50μAh未満。
C :二次電池として作動しない。
上記実施例1の<重合体(A)の合成>と同様にして下表1に示す重合体組成の重合体を合成したこと以外は、上記実施例1と同様にしてバインダー組成物、グリーンシート、及び全固体電池を作製し、上記実施例1と同様にして評価した。

前記重合体(A)中に含まれる繰り返し単位の合計を100質量部としたときに、5質量部未満である、請求項1または請求項2に記載のグリーンシート成形用バインダー組成物。 - 前記重合体(A)が、メタクリル酸エステルに由来する繰り返し単位(a3)(前記繰り返し単位(a1)及び前記繰り返し単位(a2)を除く。)及び芳香族ビニル化合物に由来する繰り返し単位(a5)(前記繰り返し単位(a1)及び前記繰り返し単位(a2)を除く。)をさらに含有し、
前記重合体(A)中に含まれる繰り返し単位の合計を100質量部としたときに、前記繰り返し単位(a1)、前記繰り返し単位(a3)、及び前記繰り返し単位(a5)の合計が90質量部以上である、請求項1ないし請求項3のいずれか一項に記載のグリーンシート成形用バインダー組成物。 - 前記重合体(A)の重合において、前記重合体(A)の重合に使用される全モノマーの合計を100質量部としたときに、硫黄原子、窒素原子又はカルボキシル基を含む構造を開始剤末端として導入させる重合開始剤の使用量が1質量部未満である、請求項1ないし請求項4のいずれか一項に記載のグリーンシート成形用バインダー組成物。
- 前記重合体(A)の重合において、前記重合体(A)の重合に使用される全モノマーの合計を100質量部としたときに、連鎖移動剤の使用量が1質量部未満である、請求項1ないし請求項5のいずれか一項に記載のグリーンシート成形用バインダー組成物。
- 前記重合体(A)について、JIS K7121に準拠して示差走査熱量測定(DSC)を行ったときに、-40℃~80℃の温度範囲において吸熱ピークが観測される、請求項1ないし請求項6のいずれか一項に記載のグリーンシート成形用バインダー組成物。
- 全固体電池成形用である、請求項1ないし請求項7のいずれか一項に記載のグリーンシート成形用バインダー組成物。
- 請求項1ないし請求項8のいずれか一項に記載のグリーンシート成形用バインダー組成物と、無機粒子と、液状媒体とを含有する、グリーンシート成形用スラリー。
- 前記無機粒子が、リチウム及びチタンから選ばれる少なくとも1種の元素を含有する、請求項9に記載のグリーンシート成形用スラリー。
- 基材上に請求項9または請求項10に記載のグリーンシート成形用スラリーを塗布及び乾燥させて成形された、グリーンシート。
- 請求項11に記載のグリーンシートから製造されるデバイス。
- 基材上に請求項9または請求項10に記載のグリーンシート成形用スラリーを塗布及び乾燥させる工程を含む、グリーンシートの製造方法。
- 請求項13に記載のグリーンシートの製造方法を介してデバイスを製造する、デバイスの製造方法。
