Description
本発明は、電解質シート及びその製造方法、並びに二次電池に関する。
近年、携帯型電子機器、電気自動車等の普及により、高性能な二次電池が必要とされている。従来の二次電池は、可燃性の有機溶媒を含む電解液が使用されていたため、安全性の点で懸念があった。そこで、より安全性の高い二次電池として、固体電解質を用いた固体電池が開発されている。固体電解質としては、有機高分子固体電解質、無機固体電解質等が知られているが、これらの固体電解質は、シート状に形成されて固体電池に用いられることが多い。
例えば特許文献1には、固体電解質スラリーを基材に塗工する工程と、基材に塗工された固体電解質スラリーを乾燥し、基材上に固体電解質層を形成する工程と、を含む固体電解質シートの製造方法が開示されている。
二次電池の電池性能をより向上させるためには、二次電池を構成するシート状の電解質層(電解質シート)のイオン伝導度がより優れていることが望ましい。また、電解質層における物理的な強度(引張強度等)が優れていることも求められる。
本発明は、二次電池の電解質層として好適に用いられる、イオン伝導度及び引張強度に優れた電解質シートを提供することを目的とする。
本発明者らは、電解質シートの光透過率を所定の範囲に調整することによって、イオン伝導度に優れ、且つ、引張強度にも優れた電解質シートが得られることを見出した。
本発明の第1の側面は、ポリマと、Li[FSI]と、酸化物粒子とを含有し、波長380~780nmにおける光透過率が90~95%である、電解質シートを提供する。
この電解質シートにおいては、ヘイズが、好ましくは15~45%である。
電解質シートは、イオン液体及び下記式(1)で表されるグライムからなる群より選ばれる少なくとも1種の溶媒を更に含有してもよい。

本発明の第2の側面は、正極と、負極と、正極及び負極の間に設けられた、上記の電解質シートと、を備える二次電池を提供する。
本発明の第3の側面は、ポリマと、Li[FSI]と、酸化物粒子と、分散媒とを含有する組成物をシート状に成形して、110℃以下、1時間以内で分散媒を揮発させる工程を備える、電解質シートの製造方法を提供する。
組成物は、イオン液体及び上記式(1)で表されるグライムからなる群より選ばれる少なくとも1種の溶媒を更に含有してもよい。
本発明によれば、二次電池の電解質層として好適に用いられる、イオン伝導度及び引張強度に優れた電解質シートを提供できる。

図1は、一実施形態に係る二次電池を示す斜視図である。図1に示すように、二次電池1は、正極、負極、及びシート状の電解質層(電解質シート)から構成される電極群2と、電極群2を収容する袋状の電池外装体3とを備えている。正極及び負極には、それぞれ正極集電タブ4及び負極集電タブ5が設けられている。正極集電タブ4及び負極集電タブ5は、それぞれ正極及び負極が二次電池1の外部と電気的に接続可能なように、電池外装体3の内部から外部へ突き出している。
電池外装体3は、例えばラミネートフィルムで形成されていてよい。ラミネートフィルムは、例えば、ポリエチレンテレフタレート(PET)フィルム等の樹脂フィルムと、アルミニウム、銅、ステンレス鋼等の金属箔と、ポリプロピレン等のシーラント層とがこの順で積層された積層フィルムであってよい。
図2は、図1に示した二次電池1の電極群2の一実施形態を示す分解斜視図である。図2に示すように、電極群2Aは、正極6、電解質シート7及び負極8をこの順に備える。正極6は、正極集電体9と、正極集電体9上に設けられた正極合剤層10とを備えている。正極6の正極集電体9には、正極集電タブ4が設けられている。負極8は、負極集電体11と、負極集電体11上に設けられた負極合剤層12とを備えている。負極8の負極集電体11には、負極集電タブ5が設けられている。
正極集電体9は、アルミニウム、チタン、タンタル等の金属、又はそれらの合金などで形成されていてよい。正極集電体9は、軽量で高い重量エネルギ密度を有するため、好ましくはアルミニウム又はその合金で形成されている。正極集電体9の厚さは、10μm以上であってよく、100μm以下であってよい。

正極活物質は、造粒されていない一次粒子であってもよく、造粒された二次粒子であってもよい。
正極活物質の粒径は、正極合剤層10の厚さ以下になるように調整される。正極活物質中に正極合剤層10の厚さ以上の粒径を有する粗粒子がある場合、ふるい分級、風流分級等により粗粒子を予め除去し、正極合剤層10の厚さ以下の粒径を有する正極活物質を選別する。
正極活物質の平均粒径は、好ましくは0.1μm以上であり、より好ましくは1μm以上である。正極活物質の平均粒径は、好ましくは30μm以下であり、より好ましくは25μm以下である。正極活物質の平均粒径は、正極活物質全体の体積に対する比率(体積分率)が50%のときの粒径(D50)である。正極活物質の平均粒径(D50)は、レーザー散乱型粒径測定装置(例えば、マイクロトラック)を用いて、レーザー散乱法により水中に正極活物質を懸濁させた懸濁液を測定することで得られる。
正極活物質の含有量は、正極合剤層全量を基準として、60質量%以上、70質量%以上、80質量%以上、又は90質量%以上であってよく、また、99質量%以下であってよい。
バインダは、四フッ化エチレン、フッ化ビニリデン、ヘキサフルオロプロピレン、アクリル酸、マレイン酸、エチルメタクリレート、メチルメタクリレート、及びアクリロニトリルからなる群より選ばれる少なくとも1種をモノマ単位として含有するポリマ、スチレン-ブタジエンゴム、イソプレンゴム、アクリルゴム等のゴムなどであってよい。バインダは、好ましくは、ポリフッ化ビニリデン、又は、ヘキサフルオロプロピレンとフッ化ビニリデンとをモノマ単位として含有するコポリマである。
バインダの含有量は、正極合剤層全量を基準として、0.3質量%以上、0.5質量%以上、1質量%以上、又は1.5質量%以上であってよく、また、10質量%以下、8質量%以下、6質量%以下、又は4質量%以下であってよい。
正極合剤層10は、導電材を更に含有してもよい。導電材は、カーボンブラック、アセチレンブラック、黒鉛、炭素繊維、カーボンナノチューブ等の炭素材料などであってよい。これらの導電材は、1種を単独で又は2種以上を組み合わせて用いられてよい。
導電材の含有量は、正極合剤層全量を基準として、0.1質量%以上、1質量%以上、又は3質量%以上であってよい。導電材の含有量は、正極6の体積の増加及びそれに伴う二次電池1のエネルギ密度の低下を抑制する観点から、正極合剤層全量を基準として、好ましくは15質量%以下、より好ましくは10質量%以下、更に好ましくは8質量%以下である。
正極合剤層10は、後述する溶媒を更に含有してもよい。その場合、溶媒の含有量は、正極合剤層全量を基準として、好ましくは3質量%以上、より好ましくは5質量%以上、更に好ましくは10質量%以上であり、また、好ましくは30質量%以下、より好ましくは25質量%以下、更に好ましくは20質量%以下である。
正極合剤層10の厚さは、二次電池1の導電率を向上させる観点から、正極活物質の平均粒径以上の厚さであり、より具体的には、好ましくは5μm以上、より好ましくは10μm以上、更に好ましくは15μm以上、特に好ましくは20μm以上である。正極合剤層10の厚さは、好ましくは100μm以下、より好ましくは80μm以下、更に好ましくは70μm以下、特に好ましくは50μm以下である。正極合剤層10の厚さを100μm以下とすることにより、正極合剤層10の表面近傍及び正極集電体9の表面近傍の正極活物質の充電レベルのばらつきに起因する充放電の偏りを抑制できる。
負極集電体11は、アルミニウム、銅、ニッケル、ステンレス等の金属、それらの合金などで形成されていてよい。負極集電体11は、軽量で高い重量エネルギ密度を有するため、好ましくはアルミニウム又はその合金で形成されている。負極集電体11は、薄膜への加工のしやすさ及びコストの観点から、好ましくは銅である。負極集電体11の厚さは、10μm以上であってよく、100μm以下であってよい。
負極合剤層12は、一実施形態において、負極活物質と、バインダと、を含有する。
負極活物質は、エネルギデバイスの分野で常用されるものを使用できる。負極活物質としては、具体的には、例えば、金属リチウム、チタン酸リチウム(Li4Ti5O12)、リチウム合金又はその他の金属化合物、炭素材料、金属錯体、及び有機高分子化合物が挙げられる。負極活物質は、これらを1種単独で又は2種以上を組み合わせて用いられてよい。炭素材料としては、天然黒鉛(鱗片状黒鉛等)、人造黒鉛等の黒鉛(グラファイト)、非晶質炭素、炭素繊維、及びアセチレンブラック、ケッチェンブラック、チャンネルブラック、ファーネスブラック、ランプブラック、サーマルブラック等のカーボンブラックなどが挙げられる。負極活物質は、より大きな理論容量(例えば500~1500Ah/kg)を得る観点から、シリコン、スズ又はこれらの元素を含む化合物(酸化物、窒化物、他の金属との合金)であってもよい。
負極活物質の平均粒径(D50)は、粒径減少に伴う不可逆容量の増加を抑制しつつ、且つ、電解質塩の保持能力を高めたバランスの良い負極を得る観点から、好ましくは1μm以上、より好ましくは5μm以上、更に好ましくは10μm以上であり、好ましくは50μm以下、より好ましくは40μm以下、更に好ましくは30μm以下である。負極活物質の平均粒径(D50)は、上述した正極活物質の平均粒径(D50)と同様の方法により測定される。
負極活物質の含有量は、負極合剤層全量を基準として、50質量%以上、55質量%以上、又は60質量%以上であってよく、また、99質量%以下、95質量%以下、又は90質量%以下であってよい。
バインダの種類及びその含有量は、上述した正極合剤層10に用いられるバインダの種類及びその含有量と同様であってよい。
負極合剤層12は、導電材を更に含有してよく、後述する溶媒を更に含有してもよい。導電材及び溶媒の種類及び含有量は、上述した正極合剤層10における導電材及び溶媒の種類及び含有量とそれぞれ同様であってよい。
負極合剤層12の厚さは、二次電池1の導電率を向上させる観点から、負極活物質の平均粒径以上であり、より具体的には、好ましくは10μm以上、より好ましくは15μm以上、更に好ましくは20μm以上である。負極合剤層12の厚さは、好ましくは、100μm以下、80μm以下、70μm以下、50μm以下、40μm以下、又は30μm以下である。負極合剤層12の厚さを100μm以下とすることにより、負極合剤層12の表面近傍及び負極集電体11の表面近傍の負極活物質の充電レベルのばらつきに起因する充放電の偏りを抑制できる。
電解質シート7は、一実施形態において、ポリマと、Li[FSI]と、酸化物粒子とを含有する。
ポリマは、好ましくは、四フッ化エチレン及びフッ化ビニリデンからなる群より選ばれる第1のモノマ単位を有する。
ポリマは、好ましくは、1種又は2種以上のポリマであり、1種又は2種以上のポリマを構成するモノマ単位の中には、好ましくは、四フッ化エチレン及びフッ化ビニリデンからなる群より選ばれる第1のモノマ単位と、ヘキサフルオロプロピレン、アクリル酸、マレイン酸、エチルメタクリレート、及びメチルメタクリレートからなる群より選ばれる第2のモノマ単位とが含まれる。
第1のモノマ単位及び第2のモノマ単位は、1種のポリマに含まれてコポリマを構成してもよい。すなわち、電解質シート7は、一実施形態において、第1のモノマ単位と第2のモノマ単位との両方を含む少なくとも1種のコポリマを含有する。コポリマは、フッ化ビニリデンとヘキサフルオロプロピレンとのコポリマ、フッ化ビニリデンとマレイン酸とのコポリマ、フッ化ビニリデンとメチルメタクリレートとのコポリマ等であってよい。電解質シート7がコポリマを含有する場合、その他のポリマを更に含有していてもよい。
第1のモノマ単位及び第2のモノマ単位は、それぞれ別のポリマに含まれて、第1のモノマ単位を有する第1のポリマと、第2のモノマ単位を有する第2のポリマとの少なくとも2種のポリマを構成していてもよい。すなわち、電解質シート7は、一実施形態において、第1のモノマ単位を含む第1のポリマと、第2のモノマ単位を含む第2のポリマとの少なくとも2種以上のポリマを含有する。電解質シート7が第1のポリマ及び第2のポリマを含有する場合、その他のポリマを更に含有していてもよい。
第1のポリマは、第1のモノマ単位のみからなるポリマであってもよく、第1のモノマ単位に加えてその他のモノマ単位を更に有するポリマであってもよい。その他のモノマ単位は、エチレンオキシド(-CH2CH2O-)等の含酸素炭化水素構造を含んでいてよい。第1のポリマは、ポリ四フッ化エチレン、ポリフッ化ビニリデン、及びこれらの分子構造の内部に前記含酸素炭化水素構造を導入されたポリマであってよい。
第2のポリマは、第2のモノマ単位のみからなるポリマであってもよく、第2のモノマ単位に加えてその他のモノマ単位を更に有するポリマであってもよい。その他のモノマ単位は、エチレンオキシド(-CH2CH2O-)等の含酸素炭化水素構造であってよい。
第1のポリマと第2のポリマとの組合せとしては、ポリフッ化ビニリデンとポリアクリル酸、ポリ四フッ化エチレンとポリメチルメタクリレート、ポリフッ化ビニリデンとポリメチルメタクリレート等が挙げられる。
第1のモノマ単位の含有量は、電解質シート7の引張強度を更に向上させる観点から、第1のモノマ単位及び第2のモノマ単位の含有量の合計を基準として、好ましくは、50質量%以上、70質量%以上、80質量%以上、90質量%以上、又は95質量%以上である。第1のモノマ単位の含有量は、電解質シート7に後述する溶媒が含まれる場合に溶媒との親和性を向上させる観点から、第1のモノマ単位及び第2のモノマ単位の含有量の合計を基準として、好ましくは、99質量%以下、98質量%以下、97質量%以下、又は96質量%以下である。
第2のモノマ単位の含有量は、電解質シート7に後述する溶媒が含まれる場合に溶媒との親和性を更に向上させる観点から、第1のモノマ単位及び第2のモノマ単位の含有量の合計を基準として、好ましくは、1質量%以上、3質量%以上、又は4質量%以上である。第2のモノマ単位の含有量は、電解質シート7の引張強度を更に向上させる観点から、第1のモノマ単位及び第2のモノマ単位の含有量の合計を基準として、好ましくは、50質量%以下、40質量%以下、30質量%以下、20質量%以下、10質量%以下、又は5質量%以下である。
ポリマの含有量は、電解質シート全量を基準として、10質量%以上、15質量%以上、又は20質量%以上であってよく、60質量%以下、55質量%以下、又は50質量%以下であってよい。
Li[FSI]は、電解質塩であり、リチウムビス(フルオロスルホニル)イミド(LiN(SO2F)2
-)である。Li[FSI]の含有量は、電解質シート全量を基準として、1質量%以上であってよく、50質量%以下であってよい。
電解質シート7は、Li[FSI]に加えて他の電解質塩を更に含有してもよい。他の電解質塩としては、リチウム塩(Li[FSI]を除く)、ナトリウム塩、カルシウム塩及びマグネシウム塩からなる群より選ばれる少なくとも1種であってよい。
他の電解質塩のアニオンは、ハロゲン化物イオン(I-、Cl-、Br-等)、SCN-、BF4

ナトリウム塩は、NaPF6、NaBF4、Na[FSI]、Na[TFSI]、Na[f3C]、Na[BOB]、NaClO4、NaCF3BF3、NaC2F5BF3、NaC3F7BF3、NaC4F9BF3、Na[C(SO2CF3)3]、NaCF3SO3、NaCF3COO、及びNaRCOO(Rは、炭素数1~4のアルキル基、フェニル基、又はナフチル基である。)からなる群より選ばれる少なくとも1種であってよい。
カルシウム塩は、Ca(PF6)2、Ca(BF4)2、Ca[FSI]2、Ca[TFSI]2、Ca[f3C]2、Ca[BOB]2、Ca(ClO4)2、Ca(CF3BF3)2、Ca(C2F5BF3)2、Ca(C3F7BF3)2、Ca(C4F9BF3)2、Ca[C(SO2CF3)3]2、Ca(CF3SO3)2、Ca(CF3COO)2、及びCa(RCOO)2(Rは、炭素数1~4のアルキル基、フェニル基、又はナフチル基である。)からなる群より選ばれる少なくとも1種であってよい。
マグネシウム塩は、Mg(PF6)2、Mg(BF4)2、Mg[FSI]2、Mg[TFSI]2、Mg[f3C]2、Mg[BOB]2、Mg(ClO4)2、Mg(CF3BF3)2、Mg(C2F5BF3)2、Mg(C3F7BF3)2、Mg(C4F9BF3)2、Mg[C(SO2CF3)3]2、Mg(CF3SO3)2、Mg(CF3COO)2、及びMg(RCOO)2(Rは、炭素数1~4のアルキル基、フェニル基、又はナフチル基である。)からなる群より選ばれる少なくとも1種であってよい。
他の電解質塩の含有量は、電解質シート7を好適に作製する観点から、電解質シート全量を基準として、10質量%以上であってよく、60質量%以下であってよい。
電解質シート7は、酸化物粒子を更に含有する。電解質シート7が酸化物粒子を含有することにより、電解質シート7の光透過率を所望の範囲に調整でき、イオン伝導度及び引張強度に更に優れた電解質シートを得ることができる。
酸化物粒子は、例えば無機酸化物の粒子である。無機酸化物は、例えば、Li、Mg、Al、Si、Ca、Ti、Zr、La、Na、K、Ba、Sr、V、Nb、B、Ge等を構成元素として含む無機酸化物であってよい。酸化物粒子は、好ましくは、SiO2、Al2O3、AlOOH、MgO、CaO、ZrO2、TiO2、Li7La3Zr2O12、及びBaTiO3からなる群より選ばれる少なくとも1種の粒子である。酸化物粒子は極性を有するため、電解質シート7中の電解質の解離を促進し、電池特性を高めることもできる。
酸化物粒子は、希土類金属の酸化物の粒子であってもよい。酸化物粒子は、具体的には、酸化スカンジウム、酸化イットリウム、酸化ランタン、酸化セリウム、酸化プラセオジム、酸化ネオジム、酸化サマリウム、酸化ユウロピウム、酸化ガドリニウム、酸化テルビウム、酸化ジスプロシウム、酸化ホルミウム、酸化エルビウム、酸化ツリウム、酸化イッテルビウム、酸化ルテチウム等であってよい。
酸化物粒子は、疎水性表面を有していてもよい。酸化物粒子は、通常、その表面に水酸基を有し、親水性を示す傾向にある。疎水性表面を有する酸化物粒子は、疎水性表面を有しない酸化物粒子に比べて、表面の水酸基が減少している。そのため、疎水性表面を有する酸化物粒子を用いると、電解質シート7に後述するイオン液体が含まれる場合(例えば、アニオン成分としてN(SO2F)2
-、N(SO2CF3)2
-等を有するイオン液体)に、イオン液体が疎水性であることから、酸化物粒子とイオン液体との親和性が向上することが予想される。そのため、電解質シート7においてイオン液体の保液性がより一層向上し、その結果として、電解質シート7のイオン伝導度が更に向上する。また、疎水性表面を有する酸化物粒子が含まれる電解質シートを備える二次電池においては、特に放電特性を向上させることもできる。
疎水性表面を有する酸化物粒子は、例えば、親水性を示す酸化物粒子を、疎水性表面を付与することが可能な表面処理剤で処理することによって得ることができる。すなわち、疎水性表面を有する酸化物粒子は、表面処理剤で表面処理された酸化物粒子を意味する。表面処理剤は、好ましくは、ケイ素含有化合物である。
酸化物粒子は、ケイ素含有化合物で表面処理されていてもよい。すなわち、酸化物粒子は、酸化物粒子の表面とケイ素含有化合物のケイ素原子とが酸素原子を介して結合していているものであってもよい。ケイ素含有化合物は、好ましくは、ハロゲン含有アルキルシラン、アルコキシシラン、エポキシ基含有シラン、アミノ基含有シラン、シラザン、及びシロキサンからなる群より選ばれる少なくとも1種である。
ハロゲン含有アルキルシランにおけるハロゲン元素は、塩素、フッ素等であってよい。塩素含有アルキルシラン(アルキルクロロシラン)は、メチルトリクロロシラン、ジメチルジクロロシラン、トリメチルクロロシラン、n-オクチルジメチルクロロシラン等であってもよい。フッ素含有アルキルシラン(フルオロアルキルシラン)は、トリフルオロプロピルトリメトキシシラン、トリデカフルオロオクチルトリメトキシシラン等であってもよい。
アルコキシシランは、メチルトリメトキシシラン、ジメチルジメトキシシラン、フェニルトリメトキシシラン、フェニルトリエトキシシラン、ジメトキシジフェニルシラン、n-プロピルトリメトキシシラン、ヘキシルトリメトキシシラン、テトラエトキシシラン、メチルトリエトキシシラン、ジメチルジエトキシシラン、n-プロピルトリエトキシシラン等であってもよい。
エポキシ基含有シランは、2-(3,4-エポキシシクロヘキシル)エチルトリメトキシシラン、3-グリシドキシプロピルメチルジメトキシシラン、3-グリシドキシプロピルトリメトキシシラン、3-グリシドキシプロピルメチルジエトキシシラン、3-グリシドキシプロピルトリエトキシシラン等であってもよい。
アミノ基含有シランは、N-2-(アミノエチル)-3-アミノプロピルメチルジメトキシシラン、N-2-(アミノエチル)-3-アミノプロピルトリメトキシシラン、3-アミノプロピルトリエトキシシラン、N-フェニル-3-アミノプロピルトリメトキシシラン等であってもよい。
シラザンは、ヘキサメチルジシラザン等であってもよい。シロキサンは、ジメチルシリコーンオイル等であってもよい。これらの片末端又は両末端に、反応性官能基(例えば、カルボキシル基等)を有するものであってもよい。
疎水性表面を有する酸化物粒子(表面処理された酸化物粒子)は、公知の方法によって製造したものを用いてもよく、市販品をそのまま用いてもよい。
酸化物粒子は、一般に、見かけ上の幾何学的形態から判断して、一体的に単一の粒子を形成している一次粒子(二次粒子を構成していない粒子)と、複数の一次粒子が集合することで形成される二次粒子とを含んでいてもよい。
酸化物粒子の比表面積は、二次電池の放電特性に優れる観点から、2m2/g以上、5m2/g以上、10m2/g以上、15m2/g以上、又は50m2/g以上であってよく、500m2/g以下、400m2/g以下、350m2/g以下、300m2/g以下、200m2/g以下、100m2/g以下、90m2/g以下、80m2/g以下、又は60m2/g以下であってよい。酸化物粒子の比表面積は、一次粒子及び二次粒子を含む酸化物粒子全体の比表面積を意味し、BET法によって測定される。
酸化物粒子の平均一次粒径(一次粒子の平均粒径)は、二次電池1の導電率を向上させる観点から、好ましくは0.005μm(5nm)以上、より好ましくは0.01μm(10nm)以上、更に好ましくは0.015μm(15nm)以上である。酸化物粒子の平均一次粒径は、電解質シート7を薄くする観点から、好ましくは1μm以下、より好ましくは0.1μm以下、更に好ましくは0.05μm以下である。酸化物粒子の平均一次粒径は、酸化物粒子を透過型電子顕微鏡等によって観察することによって測定できる。
酸化物粒子の含有量は、電解質シートの光透過率を調整してイオン伝導度及び引張強度に優れる電解質シートを得やすくする観点から、電解質シート全量を基準として、好ましくは、5質量%以上、10質量%以上、又は15質量%以上であり、また、好ましくは、80質量%以下、70質量%以下、又は60質量%以下である。
電解質シート7は、溶媒を更に含有してもよい。溶媒は、好ましくは、イオン液体及び下記式(1)で表されるグライムからなる群より選ばれる少なくとも1種である。

イミダゾリウムカチオンは、例えば、下記式(7)で示される化合物である。

イオン液体は、より具体的には、N,N-ジエチル-N-メチル-N-(2-メトキシエチル)アンモニウム-ビス(トリフルオロメタンスルホニル)イミド(DEME-TFSI)、N,N-ジエチル-N-メチル-N-(2-メトキシエチル)アンモニウム-ビス(フルオロスルホニル)イミド(DEME-FSI)、1-エチル-3-メチルイミダゾリウム-ビス(トリフルオロメタンスルホニル)イミド(EMI-TFSI)、1-エチル-3-メチルイミダゾリウム-ビス(フルオロスルホニル)イミド(EMI-FSI)、N-メチル-N-プロピルピロリジニウム-ビス(トリフルオロメタンスルホニル)イミド(Py13-TFSI)、N-メチル-N-プロピルピロリジニウム-ビス(フルオロスルホニル)イミド(Py13-FSI)、N-エチル-N-メチルピロリジニウム-ビス(トリフルオロメタンスルホニル)イミド(Py12-TFSI)、N-エチル-N-メチルピロリジニウム-ビス(フルオロスルホニル)イミド(Py12-FSI)、1-エチル-3-メチルイミダゾリウムジシアナミド(EMI-DCA)等であってよい。
上述した式(1)で表されるグライムにおいて、式(1)中、R1及びR2は、それぞれ独立に、炭素数4以下のアルキル基又は炭素数4以下のフルオロアルキル基を表し、kは1~6の整数を表す。R1及びR2は、それぞれ独立に、好ましくはメチル基又はエチル基である。
グライムは、具体的には、モノグライム(k=1)、ジグライム(k=2)、トリグライム(k=3)、テトラグライム(k=4)、ペンタグライム(k=5)、ヘキサグライム(k=6)であってよい。
電解質シート7が溶媒としてグライムを含有する場合、グライムの一部又は全部は、Li[FSI]と錯体を形成していてもよい。
溶媒の含有量は、電解質シート7を好適に作製する観点から、電解質シート全量を基準として、10質量%以上であってよく、80質量%以下、又は60質量%以下であってよい。
電解質シート7が溶媒を含有する場合、Li[FSI]と溶媒との合計の含有量は、二次電池1の導電率を更に向上させ、容量低下を抑制する観点から、電解質シート全量を基準として、好ましくは10質量%以上、より好ましくは25質量%以上、更に好ましくは40質量%以上であり、また、電解質シート7の強度低下を抑制する観点から、好ましくは80質量%以下、より好ましくは70質量%以下である。
電解質シート7が溶媒を含有する場合、溶媒の単位体積あたりのLi[FSI]の濃度は、二次電池1の充放電特性を向上させる観点から、好ましくは0.5mol/L以上、より好ましくは0.7mol/L以上、更に好ましくは1.0mol/L以上であり、また、好ましくは2.0mol/L以下、より好ましくは1.8mol/L以下、更に好ましくは1.6mol/L以下である。
電解質シート7は、その他の成分を含有していてもよい。その他の成分としては、例えば、セルロース繊維、樹脂繊維、ガラス繊維等の繊維が挙げられる。その他の成分の含有量は、電解質シート全量を基準として、0.1~20質量%であってよい。
電解質シート7の厚さは、引張強度を更に高めると共に安全性を更に向上させる観点から、好ましくは5μm以上、より好ましくは10μm以上、更に好ましくは15μm以上である。電解質シート7の厚さは、二次電池1の内部抵抗を低減させる観点、及び大電流特性を更に向上させる観点から、好ましくは200μm以下、より好ましくは150μm以下、更に好ましくは100μm以下である。
この電解質シート7においては、イオン伝導度及び引張強度を向上させる観点から、波長380~780nmにおける光透過率が、90~95%である。
電解質シート7の光透過率は、分光ヘイズメーター(例えば日本電色工業株式会社製のSH7000)により、JIS K7361-1(プラスチック-透明材料の全光線透過率の試験方法)に準じて測定できる。電解質シート7から切り出される試験片のサイズは、使用する装置に合わせて調整してよい。本発明における光透過率とは、1個の試験片につき波長380~780nmの波長領域で5nm毎に測定される光透過率の平均値αを求め、3個の試験片について得られたαの平均値を意味する。
二次電池に含まれる電解質シートの光透過率を測定する場合には、初期充放電(10サイクル以内)がされた状態の二次電池をアルゴン雰囲気中で解体し、電解質シートを取り出し、24時間以上乾燥してから、上記測定方法で測定する。
電解質シート7の光透過率は、イオン伝導度及び引張強度を更に向上させる観点から、90~95%であり、好ましくは90.5%以上、より好ましくは91%以上、更に好ましくは91.5%以上であり、また、好ましくは94.5%以下、より好ましくは94%以下、更に好ましくは93.5%以下である。光透過率が90%以上であることにより、イオン伝導度の低下が抑えられ、優れた引張強度とイオン伝導性を両立でき、電池特性を向上させることができる。光透過率が95%以下であることにより、引張強度の低下が抑えられ、二次電池1の短絡を抑制することができる。電解質シート7の光透過率は、上記の観点から、90~94.5%、90~94%、90~93.5%、90.5~95%、90.5~94.5%、90.5~94%、90.5~93.5%、91~95%、91~94.5%、91~94%、91~93.5%、91.5~95%、91.5~94.5%、91.5~94%、又は91.5~93.5%であってもよい。
電解質シート7のヘイズは、イオン伝導度及び引張強度を更に向上させる観点から、好ましくは15~45%である。ヘイズは、より好ましくは20%以上、更に好ましくは25%以上、特に好ましくは28%以上であり、また、より好ましくは40%以下、更に好ましくは35%以下、特に好ましくは32%以下である。ヘイズが15%以上であることにより、イオン伝導度の低下が抑えられ、優れた引張強度とイオン伝導性を両立でき、電池特性を向上させることができる。ヘイズが45%以下であることにより、引張強度の低下が抑えられ、二次電池1の短絡を抑制することができる。ヘイズは、上記の観点から、15~40%、15~35%、15~32%、20~45%、20~40%、20~35%、20~32%、25~45%、25~40%、25~35%、25~32%、28~45%、28~40%、28~35%、又は28~32%であってもよい。
電解質シート7のヘイズは、分光ヘイズメーター(例えば日本電色工業株式会社製のSH7000)により、JIS K7136(プラスチック-透明材料のヘーズの求め方)に準じて測定できる。このとき、電解質シートから切り出される試験片を透過する透過光のうち、前方散乱により、入射光から2.5°以上それた透過光の百分率をヘイズとする。本発明におけるヘイズとは、1個の試験片につき380~780nmの波長領域で5nm毎に測定されるヘイズの平均値βを求め、3個の試験片について得られたβの平均値を意味する。試験片のサイズは、上記光透過率の測定と同様、使用する装置に合わせて調整してよい。
電解質シート7の黄色度は、イオン伝導度及び引張強度を更に向上させる観点から、好ましくは、18以下、14以下、8以下、4以下、又は2以下であり、また、0以上、0.1以上、又は0.2以上であってよい。電解質シート7の黄色度は、分光ヘイズメーター(例えば日本電色工業株式会社製のSH7000)を用いて、ASTMのE313-05に準拠して、C光源(イルミナントC)により測定できる。本発明における黄色度とは、3個の試験片について測定した黄色度の平均値である。試験片のサイズは、上記光透過率の測定と同様、使用する装置に合わせて調整してよい。
電解質シート7の光透過率、ヘイズ及び黄色度は、電解質シート7の組成の調整、及び製造工程の制御(詳細は後述)により調整することができる。
次に、上述した電解質シート7を備える二次電池1の製造方法を説明する。一実施形態に係る二次電池1の製造方法は、正極集電体9上に正極合剤層10を形成して正極6を得る第1の工程と、負極集電体11上に負極合剤層12を形成して負極8を得る第2の工程と、正極6と負極8との間に電解質シート7を設ける第3の工程と、を備える。第1の工程と第2の工程の順序は任意である。
第1の工程では、正極6は、例えば、正極合剤層に用いる材料を混練機、分散機等を用いて分散媒に分散させてスラリ状の正極合剤を得た後、この正極合剤をドクターブレード法、ディッピング法、スプレー法等により正極集電体9上に塗布し、その後分散媒を揮発させることにより得られる。分散媒を揮発させた後、必要に応じて、ロールプレスによる圧縮成型工程が設けられてもよい。正極合剤層10は、上述した正極合剤の塗布から分散媒の揮発までの工程を複数回行うことにより、多層構造の正極合剤層として形成されてもよい。
第1の工程において用いられる分散媒は、水、N-メチル-2-ピロリドン(NMP)等であってよい。
第2の工程において、負極集電体11に負極合剤層12を形成する方法は、上述した第1の工程と同様の方法であってよい。
第3の工程では、一実施形態において、上述した電解質シート7を製造してから、これを正極6と負極8との間に設ける。
一実施形態に係る電解質シート7の製造方法は、ポリマと、Li[FSI]と、酸化物粒子と、分散媒とを含有する組成物をシート状に成形し、110℃以下、1時間以内で分散媒を揮発させる工程を備える。以下、ポリマと、Li[FSI]と、酸化物粒子と、分散媒とを含有する組成物を、「電解質組成物」とも呼ぶ。
電解質シート7は、より具体的には、基材と、基材上に設けられた電解質シートとを備える積層シートを製造することにより得ることができる。図3(a)は、一実施形態に係る積層シートを示す模式断面図である。図3(a)に示すように、積層シート13Aは、基材14と、基材14上に設けられた電解質シート7とを備える。
この方法では、まず、ポリマと、Li[FSI]と、酸化物粒子と、分散媒とを含有する電解質組成物を用意する。
電解質組成物におけるポリマ、Li[FSI]及び酸化物粒子は、上述した電解質シート7におけるポリマ、Li[FSI]及び酸化物粒子の態様と同様であってよい。電解質組成物は、ポリマ、Li[FSI]、酸化物粒子、及び分散媒の他、上述した電解質シート7に用いられ得る成分(溶媒等)を更に含有してもよい。
電解質組成物に含まれる分散媒は、水、有機溶剤等であってよい。有機溶剤は、NMP、シクロヘキサノン、メチルエチルケトン、2-ブタノール、ジメチルアセトアミド等であってよい。分散媒は、好ましくはNMPである。
次に、基材14上に電解質組成物を塗布することにより、電解質組成物をシート状に成形する。すなわち、電解質組成物をシート状に成形する方法においては、基材と、基材上に塗布された電解質組成物とを備える積層体が作製される。
基材14は、分散媒を揮発させる際の加熱に耐えうる耐熱性を有するものであって、電解質組成物と反応せず、電解質組成物により膨潤しないものであれば制限されないが、例えば樹脂で形成されている。基材14は、具体的には、ポリエチレンテレフタレート、ポリ四フッ化エチレン、ポリイミド、ポリエーテルサルフォン、ポリエーテルケトン等の樹脂(汎用のエンジニアプラスチック)からなるフィルムであってよい。
基材14の厚さは、塗布装置での引張り力に耐えうる強度を維持しつつ、可能な限り薄いことが好ましい。基材14の厚さは、積層シート13Aの体積を小さくしつつ、積層シート13Aの強度を確保する観点から、好ましくは5μm以上、より好ましくは10μm以上、更に好ましくは25μm以上であり、また、好ましくは100μm以下、より好ましくは50μm以下、更に好ましくは40μm以下である。
基材14に電解質組成物を塗布する方法は、例えば、アプリケータを用いて塗布する方法、スプレーにより塗布する方法等が挙げられる。電解質組成物を塗布する際の厚さは、上述した電解質シート7の厚さに対応する。
この方法では、次に、電解質組成物に含まれる分散媒を所定の条件で揮発させる。これにより、基材14と、基材14上に形成された電解質シート7とを備える積層シート13Aを得ることができる。
分散媒の揮発においては、例えば、基材14と、基材14上に塗布された電解質組成物とを備える積層体を乾燥炉に入れて、電解質組成物中の分散媒を揮発させればよい。
分散媒を揮発させる際の温度(揮発温度)は110℃以下である。これにより、所望の光透過率を有する電解質シート7を形成することができる。揮発温度は、105℃以下、又は100℃以下であってもよい。揮発温度は、好ましくは40℃以上、より好ましくは50℃以上、更に好ましくは60℃以上である。本明細書において分散媒を揮発させる際の温度とは、分散媒の揮発時における雰囲気温度であり、例えば、乾燥炉を用いる場合には乾燥炉内の温度をいう。
分散媒を揮発させる時間(揮発時間)は1時間以内である。これにより、所望の光透過率を有する電解質シート7を形成することができる。揮発時間は、好ましくは50分間以下、より好ましくは40分間以下、更に好ましくは35分間以下であり、また、好ましくは、10秒間以上、30秒間以上、1分間以上、5分間以上、10分間以上、又は20分間以上である。
電解質組成物をシート状に成形して、110℃以下、1時間以内で分散媒を揮発させる方法は、上述のように、基材14上に電解質組成物を塗布して積層体を得てから、乾燥炉内に当該積層体を置くことによって分散媒を揮発させてよいが、他の例として、110℃以下の環境下で電解質組成物を基材上に塗布しながら並行して分散媒を揮発させてもよい。この場合、分散媒の揮発時間は、電解質組成物が基材上に塗布された時点より開始される。
積層シート13Aを得た後、積層シート13Aから基材14を剥離することにより、電解質シート7を得ることができる。
積層シートは、ロール状に巻き取りながら連続的に製造することもできる。その場合には、電解質シート7の表面が基材14の背面に接触して電解質シート7の一部が基材14に貼りつくことにより、電解質シート7が破損することがある。このような事態を防ぐために、積層シートは、他の実施形態として、電解質シート7の基材14と反対側に保護材を設けた、3層構造の積層シートであってもよい。
図3(b)は、他の実施形態に係る積層シートを示す模式断面図である。この積層シート13Bは、図3(b)に示すように、電解質シート7の基材14と反対側に保護材15を更に備えている。
保護材15は、電解質シート7から容易に剥離可能なものであればよく、好ましくはポリエチレン、ポリプロピレン、ポリ四フッ化エチレン等の無極性の樹脂フィルムである。無極性の樹脂フィルムを用いると、電解質シート7と保護材15とが互いに貼りつかず、保護材15を容易に剥離することができる。
保護材15の厚さは、積層シート13B全体の体積を小さくしつつ、強度を確保する観点から、好ましくは5μm以上、より好ましくは10μmであり、また、好ましくは100μm以下、より好ましくは50μm以下、更に好ましくは30μm以下である。
電解質シート7を正極6と負極8との間に設ける方法は、例えば、上述した方法により得た積層シート13A又は積層シート13Bから、基材14及び保護材15を剥離して、正極6、電解質シート7及び負極8を、例えばラミネートにより積層する方法である。これにより、正極6と、負極8と、正極6及び負極8の間に設けられた電解質シート7と、を備える二次電池1を得ることができる。
このようにして得られた二次電池1においては、イオン伝導度及び引張強度に優れた上述の電解質シート7を用いているため、充放電性能等の電池性能に優れている。
上記説明した電解質シートは、他の実施形態として、いわゆるバイポーラ型二次電池に用いることもできる。図4は、バイポーラ型二次電池の電極群の一実施形態を示す分解斜視図である。電極群2Bは、正極6と、第1の電解質シート7と、バイポーラ電極16と、第2の電解質シート7と、負極8とをこの順に備えている。バイポーラ電極16は、バイポーラ電極集電体17と、バイポーラ電極集電体17の負極8側の面(正極面)に設けられた正極合剤層10と、バイポーラ電極集電体の正極6側の面(負極面)に設けられた負極合剤層12とを備えている。
バイポーラ電極集電体17は、例えばアルミニウム、ステンレス鋼、チタン等の金属単体、アルミニウムと銅又はステンレス鋼と銅を圧延接合してなるクラッド材などで形成されている。
第1の電解質シート7と第2の電解質シート7は、上述した電解質シートであってよい。第1の電解質シート7と第2の電解質シート7とは、互いに同種であっても異種であってもよく、好ましくは、互いに同種である。
このバイポーラ型二次電池もまた、イオン伝導度及び引張強度に優れた上述の電解質シート7を用いているため、充放電性能等の電池性能に優れる。
以下、実施例により本発明を具体的に説明するが、本発明はこれらの実施例に限定されるものではない。
<実施例1>
Li[FSI]を、EMI[FSI]に1.5mol/Lの濃度で溶解させた。この溶液を43質量部と、SiO2粒子(AEROSIL OX50、日本アエロジル株式会社製)を23質量部と、フッ化ビニリデンとヘキサフルオロプロピレンとのコポリマ(PVDF-HFP)を34質量部とを混合した後、分散媒であるNMPを添加し、電解質組成物を調製した。炉内の温度を100℃に設定した乾燥炉内にて、電解質組成物をポリエチレンテレフタレート製の基材上にアプリケータを用いて塗工した。このとき、電解質組成物の厚みを20μmとした。塗工後、同じ温度の乾燥炉内で30分間静置することにより、分散媒を揮発させて、電解質シートが基材上に形成された積層シートを得た。すなわち、本実施例の積層シートの製造において、分散媒の揮発温度は乾燥炉内の温度である100℃であり、分散媒の揮発時間は30分間である。
Li[FSI]を、EMI[FSI]に1.5mol/Lの濃度で溶解させた。この溶液を43質量部と、SiO2粒子(AEROSIL OX50、日本アエロジル株式会社製)を23質量部と、フッ化ビニリデンとヘキサフルオロプロピレンとのコポリマ(PVDF-HFP)を34質量部とを混合した後、分散媒であるNMPを添加し、電解質組成物を調製した。炉内の温度を100℃に設定した乾燥炉内にて、電解質組成物をポリエチレンテレフタレート製の基材上にアプリケータを用いて塗工した。このとき、電解質組成物の厚みを20μmとした。塗工後、同じ温度の乾燥炉内で30分間静置することにより、分散媒を揮発させて、電解質シートが基材上に形成された積層シートを得た。すなわち、本実施例の積層シートの製造において、分散媒の揮発温度は乾燥炉内の温度である100℃であり、分散媒の揮発時間は30分間である。
積層シートから基材を剥離して、得られた電解質シートの光透過率、黄色度(イルミナントC)、及びヘイズを分光ヘイズメーター(SH7000、日本電色工業株式会社製)を用い、上述した方法により測定した。
<実施例2~3>
実施例1において、分散媒の揮発温度(乾燥炉内の温度)を表1に示す温度に変更し、その他の条件は変更せずに積層シートを作製した。これにより、表1に示す特性を有する電解質シートを得た。

<比較例2~3>
実施例1において、分散媒の揮発温度(乾燥炉内の温度)又は分散媒の揮発時間を表1に示す温度又は時間に変更し、その他の条件は変更せずに積層シートを作製した。これにより、表1に示す特性を有する電解質シートを得た。

<イオン伝導度及び引張強度の測定>
実施例及び比較例の電解質シートについて、イオン伝導度は下記の方法にて測定した。試料(電解質シート)を、2極式の密閉セル(HSセル、宝泉株式会社製)内に配置し、交流インピーダンス測定装置(1260型、Solartron社製)を用いて測定した。室温(25℃)にて、10mVで1Hz~10MHzの範囲で交流インピーダンスを測定した。ナイキストプロットの円弧の幅から得た抵抗値から、次の式を用いてイオン伝導度を算出した。なお、密閉セルへの試料の配置は、ドライルーム内で実施した。

実施例及び比較例の電解質シートについて、イオン伝導度は下記の方法にて測定した。試料(電解質シート)を、2極式の密閉セル(HSセル、宝泉株式会社製)内に配置し、交流インピーダンス測定装置(1260型、Solartron社製)を用いて測定した。室温(25℃)にて、10mVで1Hz~10MHzの範囲で交流インピーダンスを測定した。ナイキストプロットの円弧の幅から得た抵抗値から、次の式を用いてイオン伝導度を算出した。なお、密閉セルへの試料の配置は、ドライルーム内で実施した。
イオン伝導度[S/cm]=(1/抵抗[Ω])×(試料厚さ[cm]/試料面積[cm2])
引張強度は下記の方法にて測定した。試料を幅5mmにカットし、チャックで挟んだ後、長さ20mmとなるように台座にテープで固定した。そして、フォースゲージ(FGP-5、日本電産シンポ株式会社製)を用いることによって電解質シートを引っ張り、電解質シートが破断したときの強度を測定した。結果をそれぞれ表1に示す。

- ポリマと、Li[FSI]と、酸化物粒子とを含有し、
波長380~780nmにおける光透過率が90~95%である、電解質シート。 - ヘイズが15~45%である、請求項1に記載の電解質シート。
- イオン液体及び下記式(1)で表されるグライムからなる群より選ばれる少なくとも1種の溶媒を更に含有する、請求項1又は2に記載の電解質シート。
