Description
本開示は、絶縁電線の露出された導体部分が止水材で覆われたワイヤーハーネスおよびワイヤーハーネスの製造方法ならびに上記止水材として好適な光硬化性組成物およびその硬化物に関するものである。
複数本の絶縁電線の束で構成されるワイヤーハーネスは、複数本の絶縁電線の中間部あるいは末端部で被覆材の一部が除去され、露出された導体部分が相互に接合されたスプライス部を有することがある。このスプライス部は、適切に防水処理される必要がある。スプライス部の防水処理は、スプライス部を含む複数本の絶縁電線の露出された導体部分が絶縁材料で覆われることにより行われている。スプライス部の防水処理に用いられる絶縁材料の一つとして、紫外線硬化性材料が挙げられる。例えば特許文献1、2には、スプライス部を含む複数本の絶縁電線の露出された導体部分が紫外線硬化性材料で覆われることによりスプライス部の防水処理が行われることが記載されている。
紫外線の放射照度は、照射距離が遠くなるほど低下してしまう。また、紫外線硬化性材料、樹脂フィルムといった部品は、ものによっては照射光を吸収し、紫外線の放射照度を低下してしまう。紫外線を照射する装置、紫外線の反射機構の形状、材質、紫外線硬化材料中の光重合開始剤の種類にも依存するが、例を用いて説明する。例えば、紫外線硬化性材料の照射側表面の放射照度を100mW/cm2とすると、紫外線硬化性材料の深部(中心部)では放射照度が5mW/cm2程度まで減衰し、照射側と反対側表面では放射照度が10mW/cm2程度まで減衰すると仮定する。ここで、紫外線硬化性材料の中心部に100mW/cm2の放射照度を与えたい場合、放射照度を上げることが考えられる。しかし、単純に放射照度を上げると、照射側表面の放射照度は2000mW/cm2となる。照射側表面に2000mW/cm2もの紫外線を照射すると、硬化ムラの原因となる。したがって、低放射照度、高放射照度での硬化性の両立が求められる。
本開示の解決しようとする課題は、低放射照度、高放射照度でも止水材で覆われた部分の表面硬化性および深部硬化性に優れるワイヤーハーネスを提供することにある。また、そのワイヤーハーネスの製造方法を提供することにある。また、その止水材として好適な光硬化性組成物とその硬化物を提供することにある。
上記課題を解決するため本開示に係るワイヤーハーネスは、絶縁電線の露出された導体部分が止水材で覆われたワイヤーハーネスであって、前記止水材が、光硬化性樹脂および光重合開始剤を含有する光硬化性組成物の硬化物であり、前記光重合開始剤が、アシルホスフィンオキサイド系光重合開始剤およびアルキルフェノン系光重合開始剤を含むものである。
そして、本開示に係る光硬化性組成物は、絶縁電線の導体部分を止水する止水材として用いられ、光硬化性樹脂および光重合開始剤を含有し、前記光重合開始剤が、アシルホスフィンオキサイド系光重合開始剤およびアルキルフェノン系光重合開始剤を含むものである。
そして、本開示に係る硬化物は、本開示に係る光硬化性組成物の硬化物である。
そして、本開示に係るワイヤーハーネスの製造方法は、絶縁電線の露出された導体部分が止水材で覆われたワイヤーハーネスの製造方法であって、本開示に係る光硬化性組成物で前記絶縁電線の露出された導体部分を覆い、前記絶縁電線の露出された導体部分を覆う光硬化性組成物を硬化することにより、前記止水材を形成するものである。
本開示に係るワイヤーハーネスによれば、低放射照度、高放射照度でも止水材で覆われた部分の表面硬化性および深部硬化性に優れる。本開示に係る光硬化性組成物は、その止水材として好適であり、低放射照度、高放射照度でも表面硬化性および深部硬化性に優れる。
[本開示の実施形態の説明]

(1)本開示に係るワイヤーハーネスは、絶縁電線の露出された導体部分が止水材で覆われたワイヤーハーネスであって、前記止水材が、光硬化性樹脂および光重合開始剤を含有する光硬化性組成物の硬化物であり、前記光重合開始剤が、アシルホスフィンオキサイド系光重合開始剤およびアルキルフェノン系光重合開始剤を含むものである。本開示に係るワイヤーハーネスは、前記光硬化性組成物における前記光重合開始剤が、アシルホスフィンオキサイド系光重合開始剤およびアルキルフェノン系光重合開始剤を含むことで、200mW/cm2以下2000mW/cm2以上の低放射照度、高放射照度でも止水材で覆われた部分の表面硬化性および深部硬化性に優れる。本明細書において、表面硬化性及び深部硬化性に優れるとは、表面及び深部の硬化を10秒未満で完了できることをいい、好ましくは5秒未満で完了できることをいう。本明細書において、放射照度とは、減衰なしの照度である。
(2)前記光硬化性組成物は、前記光硬化性樹脂100質量部に対し、前記アシルホスフィンオキサイド系光重合開始剤を0.1質量部以上1.0質量部以下、前記アルキルフェノン系光重合開始剤を0.5質量部以上3.0質量部以下含有するとよい。200mW/cm2以下2000mW/cm2以上の低放射照度、高放射照度でも光硬化性組成物の表面硬化性および深部硬化性に優れるからである。
(3)前記光硬化性樹脂は、ウレタン(メタ)アクリレートを含むとよい。止水材が低温環境下で防水性能に優れるからである。
(4)前記光硬化性樹脂は、ウレタン(メタ)アクリレートに加えてウレタン(メタ)アクリレート以外の(メタ)アクリレートをさらに含むとよい。光硬化性組成物がウレタン(メタ)アクリレートおよびウレタン(メタ)アクリレート以外の(メタ)アクリレートを含むことで、止水材が高温環境下でも防水性能に優れるからである。
(5)前記ウレタン(メタ)アクリレートは、ポリエーテル鎖、ポリエステル鎖、ポリカーボネート鎖のいずれかを有するウレタン(メタ)アクリレートであるとよい。分子構造内に柔軟成分を導入しやすく、その硬化物を比較的柔軟にしやすいからである。
(6)前記硬化物は、前記アシルホスフィンオキサイド系光重合開始剤よりも前記アルキルフェノン系光重合開始剤を多く含むとよい。中心波長が365nm以上395nm以下にある光源を用いたときに、照射波長の範囲外に励起波長を持つアルキルフェノン系光重合開始剤は、光照射後の硬化物において、分解せずに残っているものが多く、照射波長の範囲内に励起波長を持つアシルホスフィンオキサイド系光重合開始剤は、光照射後の硬化物において、分解しているものが多いことに基づく。
(7)前記絶縁電線の露出された導体部分は、複数本の絶縁電線の露出された導体部分が相互に接合されたスプライス部を含んでよい。スプライス部を含む絶縁電線の露出された導体部分においても、200mW/cm2以下2000mW/cm2以上の低放射照度、高放射照度でも止水材で覆われた部分の表面硬化性および深部硬化性に優れるからである。
(8)本開示に係る光硬化性組成物は、絶縁電線の導体部分を止水する止水材として用いられ、光硬化性樹脂および光重合開始剤を含有し、前記光重合開始剤が、アシルホスフィンオキサイド系光重合開始剤およびアルキルフェノン系光重合開始剤を含むものである。前記光重合開始剤が、アシルホスフィンオキサイド系光重合開始剤およびアルキルフェノン系光重合開始剤を含むことで、200mW/cm2以下2000mW/cm2以上の低放射照度、高放射照度でも止水材で覆われた部分の表面硬化性および深部硬化性に優れる。本開示に係る光硬化性組成物は、上記するスプライス部の止水用途の他、防食剤用途でも用いることができる。具体的には、アルミ電線と銅端子といった異種金属同士の接合部分において電解質の侵入を防ぐといった防食剤用途でも用いることができる。
(9)前記光硬化性組成物は、前記光硬化性樹脂100質量部に対し、前記アシルホスフィンオキサイド系光重合開始剤を0.1質量部以上1.0質量部以下、前記アルキルフェノン系光重合開始剤を0.5質量部以上3.0質量部以下含有するとよい。200mW/cm2以下2000mW/cm2以上の低放射照度、高放射照度でも光硬化性組成物の表面硬化性および深部硬化性に優れるからである。
(10)前記光硬化性樹脂は、ウレタン(メタ)アクリレートを含むとよい。止水材が低温環境下で防水性能に優れるからである。
(11)前記光硬化性樹脂は、ウレタン(メタ)アクリレートに加えてウレタン(メタ)アクリレート以外の(メタ)アクリレートをさらに含むとよい。光硬化性組成物がウレタン(メタ)アクリレートおよびウレタン(メタ)アクリレート以外の(メタ)アクリレートを含むことで、止水材が高温環境下でも防水性能に優れるからである。
(12)前記ウレタン(メタ)アクリレートは、ポリエーテル鎖、ポリエステル鎖、ポリカーボネート鎖のいずれかを有するウレタン(メタ)アクリレートであるとよい。分子構造内に柔軟成分を導入しやすく、その硬化物を比較的柔軟にしやすいからである。
(13)そして、本開示に係る硬化物は、本開示に係る光硬化性組成物の硬化物である。本開示に係る光硬化性組成物における光重合開始剤が、アシルホスフィンオキサイド系光重合開始剤およびアルキルフェノン系光重合開始剤を含むことで、200mW/cm2以下2000mW/cm2以上の低放射照度、高放射照度でも止水材で覆われた部分の表面硬化性および深部硬化性に優れる。
(14)そして、本開示に係るワイヤーハーネスの製造方法は、絶縁電線の露出された導体部分が止水材で覆われたワイヤーハーネスの製造方法であって、本開示に係る光硬化性組成物で前記絶縁電線の露出された導体部分を覆い、前記絶縁電線の露出された導体部分を覆う光硬化性組成物を硬化することにより、前記止水材を形成するものである。本開示に係る光硬化性組成物における光重合開始剤が、アシルホスフィンオキサイド系光重合開始剤およびアルキルフェノン系光重合開始剤を含むことで、200mW/cm2以下2000mW/cm2以上の低放射照度、高放射照度でも止水材で覆われた部分の表面硬化性および深部硬化性に優れる。
(15)本開示に係るワイヤーハーネスの製造方法においては、365nm以上395nm以下の光を照射することにより、前記絶縁電線の露出された導体部分を覆う光硬化性組成物を硬化してよい。この場合、中心波長が365nm以上395nm以下にあるLEDランプを光照射の際の光源として用いることができる。
[本開示の実施形態の詳細]
本開示のワイヤーハーネスの具体例を、以下に図面を参照しつつ説明する。なお、本発明はこれらの例示に限定されるものではない。

図1,2に示すように、一実施形態に係るワイヤーハーネス10は、複数本(3本)の絶縁電線1~3が束ねられた電線束から構成されている。絶縁電線1は、本線となる絶縁電線であり、絶縁電線2,3は、この本線となる絶縁電線1にスプライス部4において接続される枝線となる絶縁電線である。スプライス部4は、本線となる絶縁電線1の中間部分におけるスプライス部(中間スプライス部)である。
各絶縁電線1~3は、それぞれ芯線からなる導体5の外周が絶縁体からなる被覆材6により被覆されたもので構成されている。本線となる絶縁電線1では、長さ方向の中間部分で被覆材6が部分的に除去されて内部の導体5の一部が露出されている。枝線となる絶縁電線2,3では、長さ方向の末端部分で被覆材6が部分的に除去されて内部の導体5の一部が露出されている。ワイヤーハーネス10のスプライス部4は、各絶縁電線1~3の被覆材6がそれぞれ部分的に除去され、露出された導体部分において複数本の絶縁電線1~3の導体5同士が接合されることにより構成されている。導体5同士の接合は、溶接、圧着端子を用いた圧着、その他、公知の接合方法により行われるものでよい。
ワイヤーハーネス10は、このスプライス部4を含む複数本の絶縁電線1~3の露出された導体部分である導体露出部7と導体露出部7に隣接する各絶縁電線1~3の各被覆材端部1a~3a、1bの外周面とが止水材8により覆われたもので構成されている。止水材8の外側には、止水材8よりも広い範囲で止水材8の外側が覆われるように樹脂フィルム9が配置されている。導体露出部7が止水材8で覆われて止水されることにより、外から導体露出部7への水の浸入が防止され、防水効果が得られる。
止水材8は、光硬化性樹脂および光重合開始剤を含有する光硬化性組成物の硬化物で構成されている。
光硬化性樹脂としては、(メタ)アクリレートオリゴマーや(メタ)アクリレートモノマーなどの(メタ)アクリレートが挙げられる。光硬化性樹脂は、ウレタン(メタ)アクリレートを含むことが好ましい。ウレタン(メタ)アクリレートは、分子構造内に柔軟成分を導入しやすく、光硬化性樹脂がウレタン(メタ)アクリレートを含むと、止水材8は低温環境下で防水性能に優れる。光硬化性樹脂は、ウレタン(メタ)アクリレートのみで構成されていてもよいし、ウレタン(メタ)アクリレートとウレタン(メタ)アクリレート以外の(メタ)アクリレートを含む構成であってもよい。ウレタン(メタ)アクリレート以外の(メタ)アクリレートは、特殊なものを除いて一般的には、分子構造内に柔軟成分が入りにくく、その硬化物が比較的硬いものになりやすい。このため、光硬化性樹脂がウレタン(メタ)アクリレート以外の(メタ)アクリレートを含むと、止水材8は高温環境下でも防水性能に優れる。低温環境下とは、-40℃以下の温度環境下をいう。高温環境下とは、120℃以上の温度環境下をいう。
ウレタン(メタ)アクリレートは、単独で硬化したときのガラス転移点が-20℃以下であることが好ましい。より好ましくは-25℃以下、さらに好ましくは-30℃以下である。なお、このガラス転移点の下限値は、特に限定されるものではないが、このガラス転移点は、-100℃以上であることが好ましい。そして、ウレタン(メタ)アクリレート以外の(メタ)アクリレートは、単独で硬化したときのガラス転移点が35℃以上であることが好ましい。より好ましくは50℃以上、さらに好ましくは100℃以上である。なお、このガラス転移点の上限値は、特に限定されるものではないが、このガラス転移点は、150℃以下であることが好ましい。
光硬化性樹脂全体におけるウレタン(メタ)アクリレートの含有量は、光硬化性樹脂の硬化物を比較的柔軟にしやすいことから、30質量%以上80質量%以下であることが好ましい。より好ましくは40質量%以上70質量%以下である。ウレタン(メタ)アクリレート以外の(メタ)アクリレートを含む場合、光硬化性樹脂全体におけるウレタン(メタ)アクリレート以外の(メタ)アクリレートの含有量は、光硬化性樹脂の硬化物を比較的硬いものにしやすいことから、20質量%以上70質量%以下であることが好ましい。より好ましくは30質量%以上60質量%以下である。
ウレタン(メタ)アクリレートは、イソシアネート基とヒドロキシ基とを反応させたウレタン結合と(メタ)アクリロイル基を有するオリゴマーである。ポリオールとイソシアネートの組合せにより、ウレタン(メタ)アクリレートは硬いものから柔らかいものまで設計することができる。ウレタン(メタ)アクリレートは、分子鎖の末端に(メタ)アクリロイル基を有するため、光硬化(紫外線硬化)が可能である。ウレタン(メタ)アクリレートは、ポリオールとイソシアネートとヒドロキシ基含有(メタ)アクリレートとから合成される。
ウレタン(メタ)アクリレートは、ポリオールの種類によって分類することができる。ポリオールがポリエステルポリオールからなるウレタン(メタ)アクリレートは、分子構造内にポリエステル鎖を有するポリエステル系ウレタン(メタ)アクリレートである。ポリオールがポリエーテルポリオールからなるウレタン(メタ)アクリレートは、分子構造内にポリエーテル鎖を有するポリエーテル系ウレタン(メタ)アクリレートである。ポリオールがポリカーボネートポリオールからなるウレタン(メタ)アクリレートは、分子構造内にポリカーボネート鎖を有するポリカーボネート系ウレタン(メタ)アクリレートである。ウレタン(メタ)アクリレートとしては、分子構造内に柔軟成分を導入しやすく、その硬化物を比較的柔軟にしやすいなどから、分子構造内にポリエステル鎖を有するポリエステル系ウレタン(メタ)アクリレート、分子構造内にポリエーテル鎖を有するポリエーテル系ウレタン(メタ)アクリレート、分子構造内にポリカーボネート鎖を有するポリカーボネート系ウレタン(メタ)アクリレートが好ましい。
ウレタン(メタ)アクリレートの合成に用いられるポリエステルポリオールは、多塩基性有機酸と低分子量のポリオールとから得られ、水酸基を末端基とするものを好適なものとして挙げることができる。多塩基性有機酸は、特に限定されるものではないが、シュウ酸,コハク酸,グルタル酸,アジピン酸,ピメリン酸,スベリン酸,アゼライン酸,セバシン酸,イソセバシン酸等の飽和脂肪酸、マレイン酸,フマル酸等の不飽和脂肪酸、フタル酸,イソフタル酸,テレフタル酸等の芳香族酸等のジカルボン酸、無水マレイン酸,無水フタル酸等の酸無水物、テレフタル酸ジメチル等のジアルキルエステル、不飽和脂肪酸の二量化によって得られるダイマー酸等が挙げられる。多塩基性有機酸とともに用いられる低分子量のポリオールとしては、特に限定するものではなく、例えば、エチレングリコール,ジエチレングリコール,トリエチレングリコール,プロピレングリコール,ジプロピレングリコール,ブチレングリコール,ネオペンチルグリコール,1,6-ヘキシレングリコール等のジオール、トリメチロールエタン,トリメチロールプロパン,ヘキサントリオール,グリセリン等のトリオール、ソルビトール等のヘキサオール等が挙げられる。これらは1種単独で用いられてもよいし、2種以上組み合わせて用いられてもよい。
ウレタン(メタ)アクリレートの合成に用いられるポリエーテルポリオールとしては、ポリプロピレングリコール(PPG)、ポリテトラメチレングリコール(PTMG)、これらのエチレンオキサイド変性タイプポリオール、ポリエチレングリコール(PEG)等が挙げられる。これらは1種単独で用いられてもよいし、2種以上組み合わせて用いられてもよい。
ウレタン(メタ)アクリレートの合成に用いられるポリカーボネートポリオール(ポリカーボネートジオール)は、アルキレンジオールをモノマーとし低分子カーボネート化合物により重合することで得られる。モノマーとしてのアルキレンジオールとしては、1,6-ヘキサンジオール、1,5-ペンタンジオール、1,4-ブタンジオール、シクロヘキサンジメタノールなどが挙げられる。モノマーとしてのアルキレンジオールは、これらの1種のみであってもよいし、2種以上であってもよい。ポリカーボネートジオールとしては、ポリヘキサメチレンカーボネートジオール、ポリペンタメチレンカーボネートジオール、ポリブチレンカーボネートジオールなどが挙げられる。これらは1種単独で用いられてもよいし、2種以上組み合わせて用いられてもよい。
ウレタン(メタ)アクリレートの合成に用いられるポリイソシアネートとしては、ジフェニルメタンジイソシアネート(MDI)、ポリメチレンポリフェニレンポリイソシアネート(ポリメリックMDI)、MDIやポリメリックMDIの混合物であるクルードMDI(c-MDI)、ジシクロヘキシルメタンジイソシアネート(水添MDI)、トリレンジイソシアネート(TDI)、ヘキサメチレンジイソシアネート(HDI)、トリメチルヘキサメチレンジイソシアネート(TMHDI)、イソホロンジイソシアネート(IPDI)、オルトトルイジンジイソシアネート(TODI)、ナフチレンジイソシアネート(NDI)、キシリレンジイソシアネート(XDI)、パラフェニレンジイソシアネート(PDI)、リジンジイソシアネートメチルエステル(LDI)、ジメチルジイソシアネート(DDI)などが挙げられる。これらは1種単独で用いられてもよいし、2種以上組み合わせて用いられてもよい。
ウレタン(メタ)アクリレートの合成に用いられるヒドロキシ基含有(メタ)アクリレートとしては、2-ヒドロキシエチル(メタ)アクリレート、2-ヒドロキシプロピル(メタ)アクリレート、4-ヒドロキシブチル(メタ)アクリレートなどが挙げられる。これらは1種単独で用いられてもよいし、2種以上組み合わせて用いられてもよい。
ウレタン(メタ)アクリレート以外の(メタ)アクリレートとしては、アルキル(メタ)アクリレート、シクロアルキル(メタ)アクリレート、アルケニル(メタ)アクリレート、ヒドロキシアルキル(メタ)アクリレート、ベンジル(メタ)アクリレート、ポリエーテル(メタ)アクリレート、ポリエステル(メタ)アクリレートなどが挙げられる。ウレタン(メタ)アクリレート以外の(メタ)アクリレートは、単官能の(メタ)アクリレートであるモノ(メタ)アクリレート、2官能以上の多官能の(メタ)アクリレートであるジ(メタ)アクリレート、トリ(メタ)アクリレートなどのポリ(メタ)アクリレートのいずれであってもよい。
ウレタン(メタ)アクリレート以外の(メタ)アクリレートで、モノ(メタ)アクリレートに分類される(メタ)アクリレートとしては、より具体的には、イソボルニル(メタ)アクリレート、ボルニル(メタ)アクリレート、トリシクロデカニル(メタ)アクリレート、ジシクロペンタニル(メタ)アクリレート、ジシクロペンテニル(メタ)アクリレート、シクロヘキシル(メタ)アクリレート、ベンジル(メタ)アクリレート、4-ブチルシクロヘキシル(メタ)アクリレート、2-ヒドロキシエチル(メタ)アクリレート、2-ヒドロキシプロピル(メタ)アクリレート、4-ヒドロキシブチル(メタ)アクリレート、メチル(メタ)アクリレート、エチル(メタ)アクリレート、プロピル(メタ)アクリレート、イソプロピル(メタ)アクリレート、オクチル(メタ)アクリレート、イソオクチル(メタ)アクリレート、ノニル(メタ)アクリレート、デシル(メタ)アクリレート、イソデシル(メタ)アクリレート、ウンデシル(メタ)アクリレート、ドデシル(メタ)アクリレート、ラウリル(メタ)アクリレート、ステアリル(メタ)アクリレート、イソステアリル(メタ)アクリレート、テトラヒドロフルフリル(メタ)アクリレート、ポリエチレングリコールモノ(メタ)アクリレート、ポリプロピレングリコールモノ(メタ)アクリレート、メトキシエチレングリコール(メタ)アクリレート、エトキシエチル(メタ)アクリレート、メトキシポリエチレングリコール(メタ)アクリレート、メトキシポリプロピレングリコール(メタ)アクリレート、ポリオキシエチレンノニルフェニルエーテルアクリレートなどが挙げられる。

光重合開始剤は、紫外線などの光を吸収して光硬化性樹脂のラジカル重合を開始させる化合物である。光重合開始剤は、アシルホスフィンオキサイド系光重合開始剤およびアルキルフェノン系光重合開始剤を含む。光重合開始剤は、アシルホスフィンオキサイド系光重合開始剤およびアルキルフェノン系光重合開始剤のみで構成されていてもよいし、他の光重合開始剤を含んでいてもよい。他の光重合開始剤としては、分子内水素引き抜き型光重合開始剤、オキシムエステル系光重合剤、カチオン系光重合開始剤などが挙げられる。
導体径の大きさから、導体露出部7の周囲に配置された光硬化性組成物の外周から導体束の中心までの距離はμmオーダーではなくmmオーダーとなる。導体露出部7の周囲に配置された光硬化性組成物を光硬化する場合、このような厚みでは、導体露出部7の周囲に配置された光硬化性組成物の深さ方向の奥までいかに光を届けるかが重要である。このため、2000mW/cm2以上の高放射照度で光照射することがある。このとき、光重合開始剤がアシルホスフィンオキサイド系光重合開始剤のみで構成されていると、高放射照度で光照射された光硬化性組成物の深部は硬化するものの、表面は過照射によって硬化不足となる。光重合開始剤がアシルホスフィンオキサイド系光重合開始剤およびアルキルフェノン系光重合開始剤を含むことで、高放射照度でも導体露出部7の周囲に配置された光硬化性組成物の表面硬化性および深部硬化性に優れる。また、200mW/cm2以下の低放射照度でも導体露出部7の周囲に配置された光硬化性組成物の表面硬化性および深部硬化性に優れる。
導体露出部7の止水材8で覆われた部分の、径方向中心から径方向外側までの距離は、mmオーダーであり、具体的な導体径の大きさから考えると、2mm以上6mm以下であり、3mm以上5mm以下であることが好ましい。
アシルホスフィンオキサイド系光重合開始剤は、励起波長が360nm以上410nm以下にある。なお、励起波長は、360nm付近からブロードに立ち上がり、410nm付近でブロードに収束することを意味する。このため、光照射の際は、中心波長が365nm以上395nm以下にある光源を用いるとよい。このような光源としては、LEDランプなどが挙げられる。アルキルフェノン系光重合開始剤は、励起波長が245nm付近にあり、365nm以上395nm以下にはない。このため、光重合開始剤がアルキルフェノン系光重合開始剤のみで構成されていると、中心波長が365nm以上395nm以下にあるLEDランプを光源として用いても光硬化性組成物は硬化しない。アルキルフェノン系光重合開始剤は、照射波長の範囲外に励起波長を持つ光重合開始剤であるが、アシルホスフィンオキサイド系光重合開始剤にアルキルフェノン系光重合開始剤が組み合わされることで、上記するように、高放射照度でも導体露出部7の周囲に配置された光硬化性組成物は、表面硬化性および深部硬化性に優れる。また、200mW/cm2以下の低放射照度でも導体露出部7の周囲に配置された光硬化性組成物の表面硬化性および深部硬化性に優れる。
中心波長が365nm以上395nm以下にある光源を用いると、照射波長の範囲外に励起波長を持つアルキルフェノン系光重合開始剤は、光照射後の硬化物において、分解せずに残っているものが多い。一方、照射波長の範囲内に励起波長を持つアシルホスフィンオキサイド系光重合開始剤は、光照射後の硬化物において、分解しているものが多い。このため、光照射後の硬化物は、アシルホスフィンオキサイド系光重合開始剤よりもアルキルフェノン系光重合開始剤を多く含む。
光硬化性組成物は、光硬化性樹脂100質量部に対し、アシルホスフィンオキサイド系光重合開始剤を0.1質量部以上1.0質量部以下、アルキルフェノン系光重合開始剤を0.5質量部以上3.0質量部以下含有することが好ましい。
光硬化性組成物において、アシルホスフィンオキサイド系光重合開始剤の含有量が、光硬化性樹脂100質量部に対し、1.0質量部以下と比較的少量であると、導体露出部7の周囲に配置された光硬化性組成物の表面側に位置するアシルホスフィンオキサイド系光重合開始剤による照射光の吸収が抑えられ、導体露出部7の周囲に配置された光硬化性組成物の深さ方向の奥に照射光が入りやすくなり、その深さ方向の奥まで十分に光硬化することができる。このように、アシルホスフィンオキサイド系光重合開始剤の含有量が比較的少量であると、200mW/cm2以下の低放射照度でも導体露出部7の周囲に配置された光硬化性組成物の表面硬化性および深部硬化性に優れる。また、この観点から、アシルホスフィンオキサイド系光重合開始剤の含有量は、光硬化性樹脂100質量部に対し、より好ましくは0.8質量部以下、さらに好ましくは0.5質量部以下である。
アシルホスフィンオキサイド系光重合開始剤としては、2,4,6-トリメチルベンゾイルジフェニルホスフィンオキサイド、ビス(2,4,6-トリメチルベンゾイル)-フェニルホスフィンオキサイド、ビス(2,6-ジメトキシベンゾイル)-2,4,4-トリメチル-ペンチルホスフィンオキサイド等が挙げられる。市販品としては、IGM Resins B.V.製のOmnirad TPO、Omnirad819等が挙げられる。
アルキルフェノン系光重合開始剤としては、2,2-ジメトキシ-1,2-ジフェニルエタン-1-オン等のベンジルジメチルケタール系光重合開始剤や、1-ヒドロキシ-シクロヘキシル-フェニル-ケトン、2-ヒドロキシ-2-メチル-1-フェニル-プロパン-1-オン、1-[4-(2-ヒドロキシエトキシ)-フェニル]-2-ヒドロキシ-2-メチル-1-プロパン-1-オン、2-ヒロドキシ-1-{4-[4-(2-ヒドロキシ-2-メチル-プロピオニル)-ベンジル]フェニル}-2-メチル-プロパン-1-オン等のα-ヒドロキシアルキルフェノン系光重合開始剤や、2-メチル-1-[4-(メチルチオ)フェニル]-2-モルホリノプロパノン-1,2-ベンジル-2-ジメチルアミノ-1-(4-モルホリノフェニル)-ブタン-1-オン、2-(ジメチルアミノ)-2-[(4-メチルフェニル)メチル]-1-[4-(4-モルホリニル)フェニル]-1-ブタノン、N,N-ジメチルアミノアセトフェノン等のα-アミノアセトフェノン系光重合開始剤が挙げられる。ベンジルジメチルケタール系光重合開始剤の市販品としてはIGM Resins B.V.製のOmnirad651等が挙げられる。α-ヒドロキシアルキルフェノン系光重合開始剤の市販品としては、IGM Resins B.V.製のOmnirad184、Omnirad1173、Omnirad2959、Omnirad127等が挙げられる。α-アミノアセトフェノン系光重合開始剤の市販品としては、IGM Resins B.V.製のOmnirad907、Omnirad369、Omnirad379等が挙げられる。
分子内水素引き抜き型光重合開始剤としては、IGM Resins B.V.製のOmnirad MBF、Omnirad754などが挙げられる。オキシムエステル系光重合開始剤としては、BASFジャパン社製のCGI-325、イルガキュアOXE01、イルガキュアOXE02、ADEKA社製のN-1919等が挙げられる。カチオン系光重合開始剤としては、IGM Resins B.V.製のOmnirad 250、Omnirad270などが挙げられる。
止水材8を構成する光硬化性組成物は、添加剤が含まれてよい。
樹脂フィルム9は、硬化前の光硬化性組成物が導体露出部7の周囲から流動しないよう、光硬化性組成物を導体露出部7の周囲に保持するものとなる。樹脂フィルム9は、止水材8の外側表面に接着されていてもよいし、接着されていなくてもよい。
樹脂フィルム9は、導体露出部7の周囲に配置された光硬化性組成物が光硬化可能となるよう、光透過性を有するものである。つまり、光硬化性組成物が光硬化するための照射光を光硬化可能な程度に透過するものである。樹脂フィルム9は、光透過性に優れる観点から、紫外線透過率が50%以上であることが好ましい。より好ましくは70%以上、さらに好ましくは90%以上である。また、樹脂フィルム9は、光硬化性組成物の変形に追従して変形可能となる柔軟性を有する。光透過性、柔軟性などの観点から、樹脂フィルム9の厚みは、200μm以下が好ましく、150μm以下がより好ましく、100μm以下が更に好ましく、5μm以上50μm以下が一層好ましい。
樹脂フィルム9としては、ポリエチレン、ポリプロピレンなどのオレフィン系樹脂や、ポリ塩化ビニル、ポリ塩化ビニリデン、ポリフッ化ビニリデンや、ポリエチレンテレフタレートなどのポリエステルや、ナイロンなどのポリアミドといった樹脂のラップシートが挙げられる。これらのうちでは、自己密着(粘着)がよく、導体露出部7の周囲を覆う光硬化性組成物の周囲に巻き付けられやすいなどの観点から、ポリ塩化ビニル樹脂、ポリ塩化ビニリデン樹脂、ポリフッ化ビニリデン樹脂のラップシートが好適である。
樹脂フィルム9は、表面に粘着層を備えても良い。粘着層を備えることにより、巻き付けた際に位置を固定しやすい点で好適である。粘着層を備える場合、粘着層の厚みの上限値は、50μm以下でもよく、30μm以下でもよく、20μm以下でも良い。
絶縁電線1~3の導体5は、複数本の素線が撚り合わされた撚線で構成されているが、単線であってもよい。導体5は、銅、銅合金、アルミニウム、アルミニウム合金などの導電性に優れる金属により構成されていればよい。その金属表面には、さらにニッケルなどの金属めっきが施されていてもよい。被覆材3は、樹脂、熱可塑性エラストマー、ゴムなどを用いて形成されていればよい。材料としては、ポリオレフィン、PVCなどが挙げられる。
ワイヤーハーネス10は、次のようにして製造することができる。図3には、ワイヤーハーネスの製造方法を説明する工程を示す。
図3[3A]に示すように、各絶縁電線1~3の被覆材6をそれぞれ部分的に除去し、露出された導体部分において複数本の絶縁電線1~3の導体5同士を接合することによりスプライス部4を形成する。そして、スプライス部4を含む導体露出部7よりも広い範囲で導体露出部7を覆う大きさの樹脂フィルム9を準備する。樹脂フィルム9の表面(内側面)には、粘着剤を含む粘着層を有する。次いで、樹脂フィルム9の粘着層上に、導体露出部7を十分に覆う量の、止水材8を構成する光硬化性組成物8aを、吐出装置のノズル11から供給する。吐出時における光硬化性組成物8aは、常温のままでも加温されていてもよく、液状にされていればよい。
次いで、図3[3B]に示すように、スプライス部4を含む導体露出部7を樹脂フィルム9上の光硬化性組成物8aの上に載置する。
次いで、図3[3C]に示すように、スプライス部4を含む導体露出部7および供給された光硬化性組成物8aの上を覆うように樹脂フィルム9を折り返す。スプライス部4を含む導体露出部7の幅方向外では折り返された樹脂フィルム9の端部同士が重ね合わされる。重ね合わされた樹脂フィルム9の端部同士は、粘着剤によって貼り合わされる。この際、必要に応じて、樹脂フィルム9の重ね合わされた部分をスプライス部4のほうに向けて絞ってもよい。これにより、電線被覆間、被覆沿面に光硬化性組成物8aを浸透でき、スプライス径を一定とすることができる。
次いで、図3[3D]に示すように、光(紫外線)照射装置12から、導体露出部7を覆う光硬化性組成物8aに樹脂フィルム9を通して光(紫外線)を照射する。照射光の放射照度は、50mW/cm2以上10000mW/cm2以下とすればよく、50mW/cm2以上5000mW/cm2以下とすることが好ましい。光硬化性組成物8aは光硬化し、硬化物となって止水材8が形成される。次いで、樹脂フィルム9の重ね合わされた端部を必要に応じて切断する。以上により、ワイヤーハーネス10が製造される。
止水材8を構成する光硬化性組成物8aは、上記光硬化性組成物である。上記光硬化性組成物は、光硬化性樹脂および光重合開始剤を含有する。上記光硬化性組成物は、光重合開始剤としてアシルホスフィンオキサイド系光重合開始剤およびアルキルフェノン系光重合開始剤を含む。この場合、2000mW/cm2以上の高放射照度でも止水材8を構成する光硬化性組成物8aの表面硬化性および深部硬化性に優れるため、2000mW/cm2以上の高放射照度で光照射することができる。光の照射時間は、1秒以上120秒以内とすることができ、1秒以上10秒未満とすることが好ましく、1秒以上5秒未満とすることがより好ましい。また、アシルホスフィンオキサイド系光重合開始剤は、励起波長が360nm以上410nm以下にあることから、365nm以上395nm以下の光を照射することで、止水材8を構成する光硬化性組成物8aを硬化することができる。そうすると、中心波長が365nm以上395nm以下にある省電力のLEDランプを光源として用いることができる。なお、励起波長は、360nm付近からブロードに立ち上がり、410nm付近でブロードに収束することを意味する。
止水材8を構成する光硬化性組成物8aにおいて、アシルホスフィンオキサイド系光重合開始剤の含有量は、光硬化性樹脂100質量部に対し1.0質量部以下とすることができる。この場合、200mW/cm2以下の低放射照度でも止水材8を構成する光硬化性組成物8aの表面硬化性および深部硬化性に優れるため、200mW/cm2以下の低放射照度で光照射することができる。光の照射時間は、1秒以上120秒以内とすることができ、1秒以上10秒未満とすることが好ましく、1秒以上5秒未満とすることがより好ましい。なお、本開示において、照射時間の目安は、例えば、200mW/cm2の場合に3秒程度、100mW/cm2の場合に6秒程度、50mW/cm2の場合に12秒程度である。
以上の構成のワイヤーハーネス10によれば、低放射照度、高放射照度でも止水材8で覆われた部分の表面硬化性および深部硬化性に優れる。
ワイヤーハーネス10では、所定の範囲に光硬化性組成物8aが塗布されやすいことから、樹脂フィルム9が用いられているが、他の方法で所定の範囲に光硬化性組成物8aの塗布を行うことができれば、樹脂フィルム9は用いられなくてもよい。また、光硬化性組成物8aの硬化物との密着性が低ければ、硬化後に樹脂フィルム9をはがすなどして、樹脂フィルム9のないワイヤーハーネスとすることもできる。図4には、樹脂フィルム9のないワイヤーハーネス20を示している。ワイヤーハーネス20は、樹脂フィルム9がない以外はワイヤーハーネス10と同様の構成であり、その他の説明を省略する。
図5には、さらに他の実施形態に係るワイヤーハーネスを示す。ワイヤーハーネス30は、複数本(4本)の絶縁電線31~34が束ねられてなる電線束から構成されている。
各絶縁電線31~34は、それぞれ芯線からなる導体5の外周が絶縁体からなる被覆材6により被覆されたもので構成されている。各絶縁電線31~34は、それぞれ長さ方向の末端部分で被覆材6が部分的に除去されて内部の導体5の一部が露出されている。露出された導体部分において複数本の絶縁電線31~34の導体5同士が接合されることによりワイヤーハーネス30のスプライス部35が構成されている。導体5同士の接合は、溶接、圧着端子を用いた圧着、その他、公知の接合方法により行われるものでよい。スプライス部35は、複数本の絶縁電線31~34のすべての絶縁電線の末端部分におけるスプライス部(末端スプライス部)である。
ワイヤーハーネス30は、このスプライス部35を含む複数本の絶縁電線31~34の露出された導体の束からなる導体露出部36と導体露出部36に隣接する各絶縁電線31~34の各被覆材端部31a~34aの外周面とを連続して覆って止水する止水材37を有する。導体露出部36が止水材37で覆われていることにより、外から導体露出部36への水の浸入が防止され、防水効果が得られる。止水材37は、止水材8と同様、上記光硬化性組成物の硬化物で構成される。
ワイヤーハーネス30は、例えば、光硬化性組成物を光硬化するための照射光を光硬化可能な程度に透過する光透過性を有するキャップ状の透明容器38内に光硬化性組成物を充填し、電線束のスプライス部35を含む導体露出部36と導体露出部36に隣接する各絶縁電線31~34の各被覆材端部31a~34aとを透明容器38内に充填した光硬化性組成物に浸漬し、この状態で光照射して光硬化性組成物を光硬化することにより、製造することができる。止水材37はキャップ状の透明容器38から取り出してもよい。
以下、実施例により本開示を説明するが、本開示は、実施例により限定されるものではない。
<光硬化性組成物の調製>
表1に記載の組成で、ウレタンアクリレートオリゴマー、アクリレートモノマー、光重合開始剤を配合することにより、光硬化性組成物を調製した。

(高放射照度での硬化性)
底面を栓で塞いだ内径10mmのテトラフルオロエチレン製の硬質チューブ内に、液面の高さが5mmとなるように、調製した光硬化性組成物を入れ、中心波長が385nmのLED照射機(LED-UVランプ)を用い、硬質チューブの開口している上側から硬質チューブ内の光硬化性組成物に、硬質チューブの開口している上側の放射照度4000mW/cm2で紫外線を3秒照射した。その後、硬質チューブの開口している上側の光硬化性組成物の表面と、底面の栓を外して現れる光硬化性組成物の底面側表面が硬化しているか、赤外分光光度計(Thermo Ficher Scientific社製「Nicolet IS5」)を用い、ATR法で測定した。
これにより、800~820cm-1に現れるアクリル基のC=C結合由来のピークの減少で硬化性を評価した。具体的には、2700~3100cm-1のピークは硬化前後で変化しないため、これを一定と仮定し、硬化前の800~820cm-1のピーク面積を硬化度0%、完全硬化時(ピーク消失)の800~820cm-1のピーク面積を硬化度100%として評価した。硬化度が90%以上のものを「A」、硬化度が90%未満のものを「C」とした。
底面を栓で塞いだ内径10mmのテトラフルオロエチレン製の硬質チューブ内に、液面の高さが5mmとなるように、調製した光硬化性組成物を入れ、中心波長が385nmのLED照射機(LED-UVランプ)を用い、硬質チューブの開口している上側から硬質チューブ内の光硬化性組成物に、硬質チューブの開口している上側の放射照度4000mW/cm2で紫外線を3秒照射した。その後、硬質チューブの開口している上側の光硬化性組成物の表面と、底面の栓を外して現れる光硬化性組成物の底面側表面が硬化しているか、赤外分光光度計(Thermo Ficher Scientific社製「Nicolet IS5」)を用い、ATR法で測定した。
これにより、800~820cm-1に現れるアクリル基のC=C結合由来のピークの減少で硬化性を評価した。具体的には、2700~3100cm-1のピークは硬化前後で変化しないため、これを一定と仮定し、硬化前の800~820cm-1のピーク面積を硬化度0%、完全硬化時(ピーク消失)の800~820cm-1のピーク面積を硬化度100%として評価した。硬化度が90%以上のものを「A」、硬化度が90%未満のものを「C」とした。
試料1~試料4、試料8~試料15によれば、光重合開始剤がアシルホスフィンオキサイド系光重合開始剤およびアルキルフェノン系光重合開始剤を含む光硬化性組成物は、高放射照度でも表面硬化性および深部硬化性に優れることがわかる。一方、試料5~試料7、試料16によれば、光重合開始剤がアシルホスフィンオキサイド系光重合開始剤のみで構成されている光硬化性組成物は、高放射照度で光照射すると、表面の硬化不足が生じ、硬化不十分である。また、試料17~試料18によれば、光重合開始剤がアルキルフェノン系光重合開始剤のみで構成されている光硬化性組成物は、表面および深部のいずれも硬化しない。
次に、試料1、試料8~試料15に関して、低放射照度での硬化性を調べた。
(低放射照度での硬化性)
底面を栓で塞いだ内径10mmのテトラフルオロエチレン製の硬質チューブ内に、液面の高さが5mmとなるように調製した光硬化性組成物を入れ、中心波長が385nmのLED照射機(LED-UVランプ)を用い、硬質チューブの開口している上側から硬質チューブ内の光硬化性組成物に、硬質チューブの開口している上側の放射照度200mW/cm2で紫外線を3秒照射した。その後、硬質チューブの開口している上側の光硬化性組成物の表面と、底面の栓を外して現れる光硬化性組成物の底面側表面が硬化しているか、高放射照度での硬化性の評価と同様に、ATR法で測定した。硬化度が90%以上のものを「A」、硬化度が90%未満のものを「C」とした。

試料1、試料8~試料15によれば、光重合開始剤がアシルホスフィンオキサイド系光重合開始剤およびアルキルフェノン系光重合開始剤を含む光硬化性組成物は、低放射照度でも表面硬化性および深部硬化性に優れることがわかる。
以上、本開示の実施の形態について詳細に説明したが、本開示は上記実施の形態に何ら限定されるものではなく、本開示の要旨を逸脱しない範囲で種々の改変が可能である。

Claims (15)
- 絶縁電線の露出された導体部分が止水材で覆われたワイヤーハーネスであって、
前記止水材が、光硬化性樹脂および光重合開始剤を含有する光硬化性組成物の硬化物であり、
前記光重合開始剤が、アシルホスフィンオキサイド系光重合開始剤およびアルキルフェノン系光重合開始剤を含む、ワイヤーハーネス。 - 前記光硬化性組成物は、前記光硬化性樹脂100質量部に対し、前記アシルホスフィンオキサイド系光重合開始剤を0.1質量部以上1.0質量部以下、前記アルキルフェノン系光重合開始剤を0.5質量部以上3.0質量部以下含有する、請求項1に記載のワイヤーハーネス。
- 前記光硬化性樹脂は、ウレタン(メタ)アクリレートを含む、請求項1または請求項2に記載のワイヤーハーネス。
- 前記光硬化性樹脂は、ウレタン(メタ)アクリレート以外の(メタ)アクリレートをさらに含む、請求項3に記載のワイヤーハーネス。
- 前記ウレタン(メタ)アクリレートは、ポリエーテル鎖、ポリエステル鎖、ポリカーボネート鎖のいずれかを有するウレタン(メタ)アクリレートである、請求項3または請求項4に記載のワイヤーハーネス。
- 前記硬化物は、前記アシルホスフィンオキサイド系光重合開始剤よりも前記アルキルフェノン系光重合開始剤を多く含む、請求項1から請求項5のいずれか1項に記載のワイヤーハーネス。
- 前記絶縁電線の露出された導体部分は、複数本の絶縁電線の露出された導体部分が相互に接合されたスプライス部を含む、請求項1から請求項6のいずれか1項に記載のワイヤーハーネス。
- 絶縁電線の導体部分を止水する止水材として用いられ、
光硬化性樹脂および光重合開始剤を含有し、前記光重合開始剤が、アシルホスフィンオキサイド系光重合開始剤およびアルキルフェノン系光重合開始剤を含む、光硬化性組成物。 - 前記光硬化性樹脂100質量部に対し、前記アシルホスフィンオキサイド系光重合開始剤を0.1質量部以上1.0質量部以下、前記アルキルフェノン系光重合開始剤を0.5質量部以上3.0質量部以下含有する、請求項8に記載の光硬化性組成物。
- 前記光硬化性樹脂は、ウレタン(メタ)アクリレートを含む、請求項8または請求項9に記載の光硬化性組成物。
- 前記光硬化性樹脂は、ウレタン(メタ)アクリレート以外の(メタ)アクリレートをさらに含む、請求項10に記載の光硬化性組成物。
- 前記ウレタン(メタ)アクリレートは、ポリエーテル鎖、ポリエステル鎖、ポリカーボネート鎖のいずれかを有するウレタン(メタ)アクリレートである、請求項10または請求項11に記載の光硬化性組成物。
- 請求項8から請求項12のいずれか1項に記載の光硬化性組成物の硬化物である、硬化物。
- 絶縁電線の露出された導体部分が止水材で覆われたワイヤーハーネスの製造方法であって、
請求項8から請求項12のいずれか1項に記載の光硬化性組成物で前記絶縁電線の露出された導体部分を覆い、前記絶縁電線の露出された導体部分を覆う光硬化性組成物を硬化することにより、前記止水材を形成する、ワイヤーハーネスの製造方法。 - 365nm以上395nm以下の光を照射することにより、前記絶縁電線の露出された導体部分を覆う光硬化性組成物を硬化する、請求項14に記載のワイヤーハーネスの製造方法。
