本実施形態の設定方法は、図1に示すように、物性取得工程S10、残存官能基率算出工程S20、反応速度定数算出工程S30、フィティング工程S40、重合触媒選定工程S50、近似式設定工程S60および触媒添加範囲設定工程S70を含む。

本実施形態において、イソシアネート化合物(A)が、キシリレンジイソシアネート、フェニレンジイソシアネート、トリレンジイソシアネート、ジフェニルメタンジイソシアネート、2,5-ビス(イソシアナトメチル)ビシクロ-[2.2.1]-ヘプタン、2,6-ビス(イソシアナトメチル)ビシクロ-[2.2.1]-ヘプタン、ヘキサメチレンジイソシアネート、ペンタメチレンジイソシアネート、イソホロンジイソシアネート、ビス(イソシアナトメチル)シクロヘキサン、およびジシクロヘキシルメタンジイソシアネートから選択される少なくとも一種を含むことが好ましく、キシリレンジイソシアネート、フェニレンジイソシアネート、トリレンジイソシアネート、ジフェニルメタンジイソシアネート、2,5-ビス(イソシアナトメチル)ビシクロ-[2.2.1]-ヘプタン、および2,6-ビス(イソシアナトメチル)ビシクロ-[2.2.1]-ヘプタンから選択される少なくとも一種を含むことがより好ましい。
C1以上C10以下の直鎖または分岐アルキル基としては、メチル基、エチル基、n-プロピル基、イソプロピル基、n-ブチル基、sec-ブチル基、tert-ブチル基、ペンチル基、ヘキシル基、ヘプチル基、オクチル基、ノニル基、デシル基等が挙げられる。
アリール基としては、フェニル、トリル、キシリル、ビフェニル、ナフチル、アントリル、フェナントリルなどの炭素数6以上18以下のアリール基等が挙げられる。
R1~R7は同一または異なっていてもよく、水素原子またはC1以上C10以下の直鎖または分岐アルキル基が好ましく、いずれも水素原子であることが好ましい。
また、(メタ)アクリレート化合物(B)は、一般式(2-1)、一般式(2-2)で表される化合物を挙げることができる。
ジエチレングリコールジメタクリレート、トリエチレングリコールジメタクリレート、ジエチレングリコールジアクリレート、およびトリエチレングリコールジアクリレートから選択される少なくとも一種であることがより好ましく、
ジエチレングリコールジメタクリレート、トリエチレングリコールジメタクリレートから選択された少なくとも一種が特に好ましい。
活性水素化合物は、好ましくは2個以上のメルカプト基を有するポリチオール化合物である。

ジエチレングリコールビス(アリルカーボネート)は、式(1-1)で定義することができる。
化合物(1-1)は、例えば「化学技術の百科辞典」、Kirk-Othmer 、III 版、第2巻、111~112頁に記載のように、ジエチレングリコールビス(クロロホルメート)をアリルアルコールと反応させることによって製造することができる。ジエチレングリコービス(アリルカーボネート)(式(1-1))とそのオリゴマー(式(1-2))の混合物は、例えば、欧州特許第35,304号明細書に記載されているように、塩基性触媒の存在下にて操作して、ジアリルカーボネートとジエチレングリコールとのエステル交換によって簡便に製造することができる。これらの混合物は通常はオリゴマー約80重量%までを含む。
このビス(アリルカーボネート)化合物は、ジエチレングリコールをジエチレングリコールとネオペンチルグリコールとの混合物で置換したこと以外は、前記の(i) のビス(アリルカーボネート)と同様である。
このポリ(アリルカーボネート)化合物は、例えば、米国特許第4,812,545号に記載されているように、ジエチレングリコールとトリス(ヒドロキシエチル)イソシアヌレートとの混合物のジアリルカーボネートのエステル交換によって得ることができる。
このポリ(アリルカーボネート)化合物は、トリス(ヒドロキシエチル)イソシアヌレートをトリメチロールプロパンで置換したこと以外は、前記の(iii) のポリ(アリルカーボネート)と同様である。
このポリ(アリルカーボネート)化合物は、トリス(ヒドロキシエチル)イソシアヌレートをペンタエリスリトールで置換したこと以外は、前記の(iii) のポリ(アリルカーボネート)化合物と同様である。
このポリ(アリルカーボネート)化合物は、ジエチレングリコールをジエチレングリコールとネオペンチルグリコールの2種のジオールで置換したこと以外は、前記の(v) のポリ(アリルカーボネート)化合物と同様である。

組成物(1):重合反応性化合物としてポリイソシアネート化合物および活性水素化合物と、前記重合触媒と、を含む組成物。
組成物(2):重合反応性化合物としてアリルカーボネート化合物、(メタ)アクリレート化合物またはエピスルフィド化合物から選択される少なくとも1種の化合物と、前記重合触媒と、必要に応じて前記重合開始剤を含む組成物。
また、本実施形態における組成物を注型重合して成形体を製造する過程においては、必要に応じて、内部離型剤を添加してもよい。
内部離型剤としては、酸性リン酸エステルを用いることができる。酸性リン酸エステルとしては、リン酸モノエステル、リン酸ジエステルを挙げることができ、それぞれ単独または2種類以上混合して使用することできる。
図3は、本実施形態に係る重合触媒の使用条件設定装置1(以下、設定装置1)を示すブロック図である。本実施形態に係る設定装置1は、所望の重合性化合物に対する重合触媒およびその添加量を算出する設定装置である。

本工程は、少なくとも1種の重合触媒により実施することができ、触媒毎に上記の物性値を取得する。
残存官能基率は、以下の式1で表すことができる。

以下に示す説明において、重合条件設定装置100の記憶部102、重合触媒量決定部110、反応速度定数算出部120、および重合プログラム算出部130は、ハードウエア単位の構成ではなく、機能単位のブロックを示している。重合条件設定装置100の記憶部102、重合触媒量決定部110、反応速度定数算出部120、および重合プログラム算出部130は、任意のコンピューターのCPU、メモリ、メモリにロードされた本図の構成要素を実現するプログラム、そのプログラムを格納するハードディスクなどの記憶メディア、ネットワーク接続用インタフェースを中心にハードウエアとソフトウエアの任意の組合せによって実現される。そして、その実現方法、装置には様々な変形例がある。
図2は、本実施形態に係る重合条件設定方法のフローである。

なお、重合率10%の時点から重合率80%の時点に至るまでの平均重合速度は、重合率10%の時刻をt1(hr)、重合率80%の時刻をt2(hr)として、(80%-10%)/(t2-t1)で算出することができる。
本実施形態のシミュレーションは、時刻tにおける温度およびモノマーの濃度に基づいて、次の時刻(t+Δt)における反応速度定数を計算し、反応温度を算出する。本実施形態においては、温度は算出するべき対象であり、所望の重合推移が得られるような温度推移を計算によって求めることができる。
ポリイソシアネート化合物の濃度をA、活性水素化合物の濃度をBとすると、反応速度(重合速度)vは、

ここで、kは温度の関数である。温度Tおよび濃度A、Bは、いずれも時刻tの関数であり、T(t)、A(t)、B(t)のように表記する。vは反応速度(平均重合速度)であり、本実施形態においては0.4%/hr以上15%/hr以下の範囲内から選択される値である。

本実施形態においては、所望の重合推移が得られるように、温度推移を計算によって求める。具体的には、前述のとおり、時刻tにおける温度およびモノマーの濃度に基づいて、時刻t+Δtにおいて採用すべき反応速度定数を算出する。
以下、時刻tにおけるパラメータに基づいて時刻(t+Δt)におけるkを求める計算について、具体的に説明する。

図4は、本実施形態に係る重合条件設定装置100を示すブロック図である。本実施形態に係る重合条件設定装置100は、上述の重合触媒の使用条件設定装置により得られた、所望の重合反応性化合物と重合触媒の使用条件に基づく重合条件設定装置である。
重合条件設定装置100は、重合触媒量決定部110、反応速度定数算出部120、および重合プログラム算出部130を備える。
なお、重合触媒の使用条件設定装置1および重合条件設定装置100は、共通の記憶部を備える1つの装置として構成することもできる。

前記重合条件設定装置100により得られた重合プログラムに基づいて、重合反応性化合物と、重合触媒と、を含む組成物を加熱するように前記加熱部を制御する制御部と、
を備える。
本実施形態の光学材料製造装置は、本実施形態の重合条件設定方法を好適に実施することができる。
前記重合性化合物と、本実施形態の重合条件設定方法により設定された添加量の前記重合触媒種と、を混合して重合性組成物を調製する工程と、
前記重合性組成物を、モールド内に注入する工程と、
本実施形態の重合条件設定方法により算出された前記重合時間毎の重合温度条件を満たすように、前記重合性組成物を重合硬化する工程と、
を含む、本実施形態の光学材料の製造方法を実施することができる。
[触媒の使用可否の選定]
撹拌機付きのフラスコに4-メルカプトメチル-1,8-ジメルカプト-3,6-ジチアオクタン25.5重量部にペンタエリスリトールテトラキス(3-メルカプトプロピオネート) 23.9重量部、MR用内部離型剤0.100重量部を加え攪拌しさらに該溶液に触媒である2,4,6-コリジン0.007重量部(70ppm/触媒量1とした)を加え攪拌した。該溶液を15℃恒温浴に温度調整した後、2,5-ビス(イソシアナトメチル)ビシクロ-[2.2.1]-ヘプタン及び2,6-ビス(イソシアナトメチル)ビシクロ-[2.2.1]-ヘプタンの混合物50.6重量部および紫外線吸収剤(VIOSORB583)1.50重量部を装入して攪拌混合して15℃ですばやく混合攪拌した。攪拌した該溶液0.5g程度をサンプル瓶に2検体(2点の試験温度分)の入れ真空ポンプによりすばやく減圧脱気した。
その後、減圧から大気圧に戻した。この調合直後のサンプルを反応時間ゼロ時間目として示差走査熱量計を用いて発熱量を測定した。該2検体のサンプル瓶は窒素置換を施し、示差走査熱量計による分析を、20℃は経過時間毎に2回(0時間後、22時間後)、60℃は経過時間毎に2回(0時間後、1時間後)行い発熱量を得た。

物性取得部10は記憶部2から上記の発熱量を取得し、残存官能基率算出部20に送信する。残存官能基率算出部20は、これらの発熱量から残存官能基率を算出した。20℃では、混合攪拌直後0時間の残存官能基率1.0000、22時間後の残存官能基率0.9131、60℃では、混合攪拌直後0時間の残存官能基率1.0000、1時間後の残存官能基率0.9713の結果を得た。
反応速度定数算出部30は二次反応速度式を用い、回帰直線の傾きである反応速度定数は、20℃では0.0043、60℃では0.0259の結果を得た。
2,4,6-コリジンの量を0.063重量部(630ppm/触媒量2とした)に変えた以外は同様に実施し調合液の脱気、大気圧に戻すところまで実施した。この調合直後のサンプルを反応時間ゼロ時間目として示差走査熱量計を用いて発熱量を測定した。該2検体のサンプル瓶は窒素置換を施し、示差走査熱量計による分析を、20℃は経過時間毎に2回(0時間後、3時間後)、60℃は経過時間毎に2回(0時間後、1時間後)行い発熱量を得た。

残存官能基率算出部20は記憶部2から上記の発熱量を取得し、これらの発熱量から残存官能基率を算出した。20℃では、混合攪拌直後0時間の残存官能基率1.0000、3時間後の残存官能基率0.9278、60℃では、混合攪拌直後0時間の残存官能基率1.0000、1時間後の残存官能基率0.8707の結果を得た。
反応速度定数算出部30は二次反応速度式を用い、回帰直線の傾きである反応速度定数は、20℃では0.0259、60℃では0.1485の結果を得た。
フィッティング部40は、反応速度定数算出部30から得た、70ppm(触媒量1)と630ppm(触媒量2)の20℃および60℃における反応速度定数を用いてアレニウスプロットを作成した。横軸に1/T (K-1)をとり、縦軸には触媒量毎に20℃と60℃のLn(反応速度定数)をプロットした。
そして、フィッティング部40は、アレニウスプロットにより、70ppm(触媒量1)における活性化エネルギーEaと頻度因子とを算出するとともに、630ppm(触媒量2)における活性化エネルギーEaと頻度因子とを算出した。算出結果は記憶部に保管された。

[触媒量の適正範囲を算出]
実施例1の触媒種選定シミュレーションにおいて使用可能と判断された触媒について使用量の範囲を逆算した。
触媒使用量の逆算方法について実施例1で実施した結果を用いて例示する。
重合触媒選定部50は、2,4,6-コリジン触媒が、チオール化合物(化合物a1,化合物a2)とイソシアネート化合物(化合物b1)のモノマー構成において使用可能であると判断した場合、その旨を近似式設定部60に送信する。
記憶部2には、フィッティング部40が式Iにより算出した、70ppm(触媒量1)のLn(頻度因子)10.611、630ppm(触媒量2)のLn(頻度因子)10.885が記憶されており、近似式設定部60は記憶部2にアクセスし、70ppm(触媒量1)のLn(頻度因子)、630ppm(触媒量2)のLn(頻度因子)を取得する。
この結果から触媒量を横軸にLn(頻度因子)を縦軸にとりプロットし、下記近似式IIで表される回帰直線を得た。なお、aは,2,4,6-コリジンにより一義的に決まる定数であり、bは2つの触媒量と2つの頻度因子とから決まる定数であった。

表-1に示される、実施例1において使用可能と判断された触媒について、上記と同様に触媒使用量の範囲を逆算した。その結果を表-2で示す。このようにレンズを作成するために必要な触媒種を選定し、触媒添加量範囲を逆算することができた。
重合触媒量決定部110は、重合性化合物等の種類や組み合わせが入力されると、実施例2で得られた結果から、所望の重合触媒とその添加量を決定した。本実施例においては、チオールとして化合物a1および化合物a2、イソシアネートとして化合物b1が入力されており、重合触媒量決定部110は、記憶部102から取得された所定のデータ(重合性化合物に対する重合触媒の溶解性や分散性、必要な重合時間等)に基づき、重合触媒として2,4,6-コリジンを決定し、その添加量として添加量範囲64ppm~4231ppmから300ppmを決定した。
記憶部102には、重合反応の温度プログラム条件を設定するために、式Iに式IIを代入することにより得られた下記式VIが保存されている。

選定した触媒種「2,4,6-コリジン」とその触媒適正添加量「300ppm」において、式VIIを用いて細かく刻んだ温度0.1℃毎に反応速度定数を算出した。
重合プログラム算出部130は、得られた反応速度定数を用い、下記条件を満足するように、温度0.1℃毎の反応速度定数に基づいて、アレニウスの式により重合時間毎に重合率と重合温度を逆算した。図5に、図示しないモニターに表示された、重合時間毎の重合温度条件と、重合時間と、重合率とをプロットしたチャートを示す。
(条件)
重合率10%の時点から重合率80%の時点に至るまでの平均重合速度が1.36%/hrである。
重合率が10%以上80%以下となる時間内において所定時間おき(60分おき)に複数の重合速度を計算し、前記複数の重合速度と前記平均重合速度の分散の正の平方根である、標準偏差が0.12%/hrである。
厚みが薄いモールドのひとつは(形状1として)フロント面2カーブ/バック面2カーブ、中心厚2mmであり、もうひとつは(形状2として)フロント面-400/バック面FA450、中心厚1.2mmである。厚いモールドのひとつは(形状3として)フロント面6カーブ/バック面4カーブ、中心厚10mmと、もうひとつは(形状4として)フロント面6カーブ/バック面2カーブで中心厚15.6mmの形状である。得られた調合液を、合計4形状のモールドに各形状n数5枚ずつ注型した。注型後、図5に示す重合オーブン設定温度プログラムおよび重合率により重合を行い、離型、アニールを経てレンズ形状の樹脂を得た。高圧水銀灯下でレンズの脈理を確認した結果を形状毎に下記に示す。

この結果、脈理の発生が抑制された非常に優れた光学樹脂を得ることができた。樹脂のTg113.8℃であった。結果を表-3に示す。
表-3に示す組成とした以外は、実施例3と同様にして実施例4~13のレンズを調製し、脈理の発生およびTgを確認した。結果を表-3に示す。図6~15に、実施例4~13の重合オーブン設定温度プログラムおよび重合率を示した。
撹拌できる装置に4-メルカプトメチル-1,8-ジメルカプト-3,6-ジチアオクタン255重量部にペンタエリスリトールテトラキス(3-メルカプトプロピオネート) 239重量部、MR用内部離型剤1.00重量部を加え攪拌し、さらに該溶液に、触媒として実施例1(表-1)において使用不可と判定されたトリエチルアミン0.2重量部を加え攪拌した。該溶液を15℃恒温浴に温度調整した後2,5-ビス(イソシアナトメチル)ビシクロ-[2.2.1]-ヘプタン及び2,6-ビス(イソシアナトメチル)ビシクロ-[2.2.1]-ヘプタンの混合物506重量部および紫外線吸収剤(VIOSORB583)15.0重量部を装入して15℃で混合攪拌した。
得られた調合液を十分に減圧脱気し、その後、大気圧に戻した。その時点で調合液は粘度の急上昇と重合熱による温度上昇により実験を続けることができなかった。結果を表-3に示す。
撹拌できる装置に4-メルカプトメチル-1,8-ジメルカプト-3,6-ジチアオクタン255重量部にペンタエリスリトールテトラキス(3-メルカプトプロピオネート) 239重量部、MR用内部離型剤1.00重量部を加え攪拌しさらに該溶液に触媒である2,4,6-コリジンを実施例2で算出された触媒量(63ppm以上4231ppm以下)の下限未満となる0.02重量部(20ppm)を加え攪拌した。該溶液を15℃恒温浴に温度調整した後2,5-ビス(イソシアナトメチル)ビシクロ-[2.2.1]-ヘプタン及び2,6-ビス(イソシアナトメチル)ビシクロ-[2.2.1]-ヘプタンの混合物506重量部および紫外線吸収剤(VIOSORB583)15.0重量部を装入して15℃で混合攪拌した。得られた調合液を十分に減圧脱気し、その後、大気圧に戻した。

撹拌できる装置に、4-メルカプトメチル-1,8-ジメルカプト-3,6-ジチアオクタン255重量部、ペンタエリスリトールテトラキス(3-メルカプトプロピオネート) 239重量部、MR用内部離型剤1.00重量部を加え攪拌しさらに該溶液に触媒である2,4,6-コリジンを実施例2で算出された触媒量(63ppm以上4231ppm以下)の上限超となる5重量部(5000ppm)を加え攪拌した。該溶液を15℃恒温浴に温度調整した後2,5-ビス(イソシアナトメチル)ビシクロ-[2.2.1]-ヘプタン及び2,6-ビス(イソシアナトメチル)ビシクロ-[2.2.1]-ヘプタンの混合物506重量部および紫外線吸収剤(VIOSORB583)15.0重量部を装入して15℃で混合攪拌した。得られた調合液を十分に減圧脱気し、その後、大気圧に戻した。

組成物1とは前記重合触媒の量のみ異なる組成物2を加温し、複数の前記温度で保温した場合における、該重合反応性化合物の加温前の官能基由来の物性値2aおよび所定時間保温した後の残存官能基由来の物性値2bを取得する物性取得工程と、
物性値1aおよび物性値1bから、複数の前記温度における残存官能基率1を算出するとともに、物性値2aおよび物性値2bから、複数の前記温度における残存官能基率2を算出する残存官能基率算出工程と、

重合反応性化合物と、所定量の重合触媒と、を含む組成物1を加温し、複数の温度で保温した場合における、該重合反応性化合物の加温前の官能基由来の物性値1aおよび所定時間保温した後の残存官能基由来の物性値1bを取得するとともに、
組成物1とは前記重合触媒の量のみ異なる組成物2を加温し、複数の前記温度で保温した場合における、該重合反応性化合物の加温前の官能基由来の物性値2aおよび所定時間保温した後の残存官能基由来の物性値2bを取得する物性取得手段、
物性値1aおよび物性値1bから、複数の前記温度における残存官能基率1を算出するとともに、物性値2aおよび物性値2bから、複数の前記温度における残存官能基率2を算出する残存官能基率算出手段、
残存官能基率1から、反応速度式に基づいて複数の前記温度における反応速度定数1を算出するとともに、残存官能基率2から、反応速度式に基づいて複数の前記温度における反応速度定数2を算出する反応速度定数算出手段、
複数の前記温度における反応速度定数1から、アレニウスプロットにより活性化エネルギーEa1と頻度因子A1とを算出するとともに、複数の前記温度における反応速度定数2から、アレニウスプロットにより活性化エネルギーEa2と頻度因子A2とを算出するフィッティング手段、
前記重合触媒が、前記活性化エネルギーEa1およびEa2が下記条件1を満たすか否か判別する重合触媒選定手段と、

-Ea1/Rおよび-Ea2/Rの平均値が、-7100以上-2900以下
(R:気体定数(8.314J/mol/K))
前記重合触媒選別工程において、前記重合触媒が上記条件1を満たすと判断された場合は、前記重合触媒の2つの量と、当該2つの触媒量における頻度因子A1および頻度因子A2と、から下記近似式aを設定する近似式設定手段、および
近似式a:lnA=ax+b
A:頻度因子
a:前記重合触媒により決まる定数
b:2つの触媒量と頻度因子A1および頻度因子A2とから決まる定数
x:算出される重合触媒の添加量(ppm)
前記近似式aの定数bに1.003または1.2を掛けた値をlnAとし、算出された重合触媒の各々の添加量xを下限値および上限値として添加範囲を設定する触媒添加範囲設定手段、

近似式aおよびアレニウスの式から導かれる下記式bにおいて、前記重合触媒の添加量yにおける複数の反応温度T毎に反応速度定数を算出する反応速度定数算出手段、

-Ea/R:前記重合触媒選定工程で算出された-7100以上-2900以下に含まれる値
T:所望の反応温度(K)
a:前記重合触媒により決まる定数
b:2つの触媒量と頻度因子A1および頻度因子A2とから決まる定数
y:前記重合触媒量決定工程で決定された、重合触媒の添加量(ppm)
下記条件を満足するように、前記反応速度定数を用い、反応速度式に基づいて重合時間内において所定時間毎に重合温度を逆算する重合プログラム算出手段と、
として機能させるための、コンピュータープログラム。
(条件)
重合率10%の時点から重合率80%の時点に至るまでの平均重合速度を0.4%/hr以上15%/hr以下の範囲内から選択して決定し、
重合率が10%以上80%以下となる時間内において所定時間おきに複数の重合速度を計算し、
前記複数の重合速度と前記平均重合速度の分散の正の平方根である、標準偏差を算出し、
算出された前記標準偏差が2.3%/hr以下となるようにする。
