加熱時に前記電極を前記金属材料の延出方向に沿って移動させる電極移動用アクチュエータを有する電極搭載ユニット、を備える構成とした。
本実施形態は、ブロー成形によって金属材料としての金属パイプを成形する膨張成形装置10を例示する。図1は膨張成形装置10を示す概略構成図である。
この膨張成形装置10は、水平面上に設置される。そして、膨張成形装置10が設置される水平面に対して鉛直上方を「上」、鉛直下方を「下」とし、当該水平面に平行な一方向の片側(図1の紙面左側)を「左」、逆側(図1の紙面右側)を「右」とする。また、図1の紙面に垂直であって手前側を「前」、奥側を「後」とする。
なお、膨張成形装置10は、基台15の上面が水平となるように設置される。
上型12は、鋼鉄製ブロックで構成され、その下面に成形形状に応じた凹部121を備え、内部には冷却水通路122が形成されている。
冷却水通路112,122には水循環機構14が接続され、ポンプにより冷却水が供給される。
この目標形状は、左右方向に平行な直線的な形状に対して、途中で湾曲又は屈曲して左右の両端部が、下方に傾斜した向きとなる形状である。金属パイプ材料Pは、この目標形状と同じように屈曲又は湾曲しているが、目標形状よりも全長に渡って外径が小さくなっており、膨張成形の過程で目標形状に成形される。
従って、金属パイプ材料Pは、その両端部が、下型11及び上型12による目標形状と同じ向きとなるように一対のパイプ保持機構20に保持される。
具体的には、金属パイプ材料Pの右端部は、右方向に対して幾分下方に傾斜した右斜め下方向に向けられて右側のパイプ保持機構20に保持される。また、金属パイプ材料Pの左端部は、左方向に対して幾分下方に傾斜した左斜め下方向に向けられて左側のパイプ保持機構20に保持される。
さらに、上型駆動機構80は、上型12及び下型11同士が合わさるように上型12を移動させるスライド82と、上記スライド82を上側へ引き上げる力を発生させるアクチュエータとしての引き戻しシリンダ85と、スライド82を下降加圧する駆動源としてのメインシリンダ84と、メインシリンダ84に圧油を供給する油圧ポンプ81と、油圧ポンプ81に対する流体量を制御するサーボモータ83と、引き戻しシリンダ85に圧油を供給する図示しない油圧ポンプ及びその駆動源となる図示しないモータとを備えている。
上記スライド82には、上下方向の位置及び移動速度を検出するためのリニアセンサ等の位置センサ、上型12の荷重を検出するロードセルなどの荷重センサが装備されている。
また、また、上型駆動機構80で油圧を利用する場合には、荷重センサに替えて油圧を測定する測定装置を利用することができる。
また、膨張成形装置10は、金属パイプ材料Pの温度を測定するための放射温度計102を備えている。ただし、放射温度計は温度検出部の一例を示したに過ぎず、熱電対のような接触型温度センサを設けてもよい。
パイプ保持機構20は、基台15上において、ブロー成形金型13(以下、単に金型13という)の左右両側に一基ずつ配置されている。
右側のパイプ保持機構20は、金型13により向きが定められている金属パイプ材料Pの右斜め下方向に向けられた一端部の保持を行い、左側のパイプ保持機構20は、金型13により向きが定められている金属パイプ材料Pの左斜め下方向に向けられた他端部の保持を行う。
右側のパイプ保持機構20と左側のパイプ保持機構20は、各々の構成が、保持を行う金属パイプ材料Pの端部の傾斜に応じた向きに角度が調整されて基台15上に固定されている点を除けば、同一構造であることから、以下の説明は、主に右側のパイプ保持機構20について行う。
ユニットベース24は、昇降機構50を介して電極搭載ユニット30及びノズル搭載ユニット40を上面に支持する平面視で矩形の板状ブロックである。
ユニットベース24は、水平面である基台15の上面にボルト等の固定手段により取り付けられ、取り外しが可能となっている。
パイプ保持機構20は、上面の傾斜角度が異なる複数のユニットベース24を有し、これらを交換することにより、下側電極21及び上側電極22、ノズル23、電極搭載ユニット30、ノズル搭載ユニット40、昇降機構50の傾斜角度を一括的に変更調節することを可能としている。
なお、「端部の延出方向」とは、金属パイプ材料Pの片側の端部における中心線を直線的に延長した方向、或いは、金属パイプ材料Pの片側の端部が向いている方向に沿ったベクトル方向をいう。
また、同様に、ユニットベース24は、ブロー成形金型13によって向きが規定される金属パイプ材料Pのそれぞれの端部の延出方向に沿って、ノズル搭載ユニット40がノズル23を移動させることができるように調整する。
つまり、ユニットベース24は、電極調整部及びノズル調整部として機能する。
昇降機構50は、ユニットベース24の上面に取り付けられる前後一対の昇降フレームベース51,52と、これらの昇降フレームベース51,52によってユニットベース24の上面に対する垂直方向に沿って昇降可能に支持された電極搭載ユニット30の昇降フレーム31に対して昇降動作を付与する昇降用アクチュエータ53とを備えている。
そして、前側の昇降フレームベース51と後側の昇降フレームベース52は、図3に示すように、上下方向及び左右方向に平行な平面を対称面とする互いに面対称な立体形状である。これらの昇降フレームベース51,52は、枠状をなし、これらの間で昇降フレーム31をユニットベース24の上面に対する垂直方向に沿って昇降可能に支持している。
また、昇降フレームベース51,52は、いずれも、左側と右側とに、板状のライナー54,55を、前側と後側とに、板状のライナー56を備えている。これらのライナー54,55は、昇降フレーム31の前側部分と後側部分とに対して、ユニットベース24の上面垂直方向に沿った昇降動作を安定的にガイドする。また、ライナー56は、左右方向に対する動作を安定的にガイドする。
下側電極21と上側電極22は、いずれも絶縁板で板状導体を挟んだ矩形の平板状電極である。
下側の電極21の中央上端部と上側電極22の中央下端部とには、それぞれ、平板面を垂直に貫通するように半円状の切り欠きが形成されている。そして、下側電極21と上側電極22とを同一平面上に配置して、下側電極21の上端部と上側電極22の下端部とを密接させると、相互の半円状の切り仮が合致して円形の貫通孔となる。この円形の貫通孔は、金属パイプ材料Pの端部の外径と略一致しており、金属パイプ材料Pへの通電の際には、その端部を円形の貫通孔に嵌合させた状態で下側電極21と上側電極22とにより把持される。
電極搭載ユニット30は、下側電極21と上側電極22の平板面が前述した金属パイプ材料Pの右端部の延出方向に対して垂直となる向きを維持してこれらを支持している。例えば、図2のように、ユニットベース24の上面が水平である場合には、電極搭載ユニット30は、下側電極21と上側電極22の平板面が上下方向及び前後方向に平行となる向きで支持する。
また、下側電極フレーム32には、各リニアガイド321による移動方向に沿って移動動作を付与する下側電極移動用アクチュエータ322が併設されている。この下側電極移動用アクチュエータ322は、例えば、油圧シリンダ等を使用することが出来る。
なお、下側電極フレーム32には、各リニアガイド321による移動方向における位置を検出するリニアセンサ等の位置センサが併設されている。
下側電極21は、これらの構成により、金属パイプ材料Pの右端部の延出方向に沿って往復移動を行うことができる。
また、スライドブロック34には、各リニアガイド341による移動方向に沿って移動動作を付与する片側電極移動用アクチュエータとしての上側電極移動用アクチュエータ342が併設されている。この上側電極移動用アクチュエータ342は、例えば、油圧シリンダ等を使用することが出来る。
なお、スライドブロック34には、各リニアガイド341による移動方向における位置を検出するリニアセンサ等の位置センサが併設されている。
また、上側電極フレーム33と各スライドブロック34との間には、上側電極浮上用バネ332が介挿されており、上側電極フレーム33は、各スライドブロック34に対して、常に上方に押圧されている。
このため、上側電極フレーム33は、下側電極フレーム32に対して、昇降可能且つ金属パイプ材料Pの端部延出方向(左右方向)に沿って移動可能となっている。
なお、各クランプ用アクチュエータ333のプランジャの先端部は、上側電極フレーム33に対して、金属パイプ材料Pの端部延出方向(左右方向)に沿って移動可能に連結されている。従って、下側電極フレーム32に対する上側電極フレーム33の金属パイプ材料Pの端部延出方向(左右方向)に沿った移動動作は妨げない。
ノズル23は、金属パイプ材料Pの端部を挿入可能な円筒である。ノズル23の中心線は、金属パイプ材料Pの端部の延出方向に平行となるようにノズル搭載ユニット40に支持されている。
金属パイプ材料P側のノズル23の端部の内径は、膨張成形後の金属パイプ材料Pの外径に略一致している。
なお、ノズル23には、金属パイプ材料Pの当接の押圧力を検出する押圧力センサが併設されている。
ノズル搭載ユニット40は、電極搭載ユニット30の昇降フレーム31の右端部に搭載されている。従って、昇降機構50による昇降動作が行われた場合には、ノズル搭載ユニット40は電極搭載ユニット30と一体的に昇降する。
ノズル搭載ユニット40は、電極搭載ユニット30の下側電極21と上側電極22とが金属パイプ材料Pの端部を把持した状態において、当該金属パイプ材料Pの端部とノズル23とが同心となる位置にノズル23を支持している。
例えば、図2のように、ユニットベース24の上面が水平である場合には、ノズル搭載ユニット40は、ノズル23の中心線が左右方向に平行となる向きで支持する。
シリンダ42は、ピストン41を金属パイプ材料Pの端部の延出方向に平行に進退移動させる向きで昇降フレーム31の右端部に固定的に搭載されている。このシリンダ42は、油圧回路43(図1)に接続され、内部に作動流体である圧油の供給と排出が行われる。
油圧回路43は、制御装置100によってシリンダ42への圧油の供給と排出が制御される。
なお、油圧回路43は、左側のパイプ保持機構20にも接続されているが、図1では接続を示す経路の図示は省略している。
本体部411と頭部412と管状部413とは、いずれも円筒状であって、同心で一体的に形成されている。
本体部411は、外径がシリンダ42の内径に略一致している。そして、シリンダ42内では、本体部411の両側に油圧が供給されて、ピストン41の進退移動が行われる。
管状部413は、本体部411及び頭部412よりも小径な円管である。この管状部413は、シリンダ42の右端部を貫通してシリンダ42の外側に突出している。
なお、空圧回路44は、左側のパイプ保持機構20にも接続されているが、図1では接続を示す経路の図示は省略している。
また、頭部412の先端部に装備されたノズル23は、圧縮気体の流路414に連通している。
つまり、ノズル搭載ユニット40は、ノズル23に対して、ピストン41を通じて、ノズル23とは反対側から圧縮気体の供給を行うことができる構造となっている。
なお、ピストン41内の流路414を設けず、ノズル23に直接的に圧縮気体の供給を行う構成としても良い。
上記構成からなる膨張成形装置10の膨張成形の動作について、図5~図11の動作説明図に基づいて説明する。
以下に説明する成形動作は、制御装置100の動作制御に基づいて行われる。そして、制御装置100は、動作制御に関する処理プログラムと各種の情報を記憶する記憶部と、処理プログラムに基づいて動作制御を実行する処理装置とを備えている。
また、制御装置100は、左右のパイプ保持機構20の上側電極移動用アクチュエータ342を制御して、上側電極22を下側電極21に対して、金属パイプ材料Pの端部から離間した位置に退避移動させる。
このように配置された左右の下側電極21に対して、金属パイプ材料Pが半円状の切り欠きに嵌まるように載置される。また、上側電極22は、退避しているので、金属パイプ材料Pの載置作業の妨げとはならない。
なお、下側電極21に載置された金属パイプ材料Pは、下型11よりも幾分上方に位置しており、下型11には接触していない。
このとき、制御装置100は、放射温度計102による金属パイプ材料Pの温度を監視し、規定の目標温度の範囲で規定時間の加熱を行う。
制御装置100は、金属パイプ材料Pの温度と熱延び量との相関をデータとして記憶しており、この相関データを参照して、放射温度計102による金属パイプ材料Pの検出温度に基づいて金属パイプ材料Pの熱延び量を取得する。
さらに、制御装置100は、取得した熱延び量から下側電極移動用アクチュエータ322を制御して、各パイプ保持機構20の下側電極21及び上側電極22を金属パイプ材料Pに応力を加えない位置又は応力が十分に低減される位置に移動させる。
この電極位置制御を行うことにより、制御装置100は、電極位置制御部として機能する。
なお、この電極位置制御は、左右のパイプ保持機構20の下側電極21に通電が行われている間は、周期的に繰り返し実行される。
その場合、下側電極移動用アクチュエータ322が例えば油圧シリンダの場合には、油圧を前述した低圧力にして延出方向に向かって伸長する方向に下側電極21及び上側電極22を移動させても良い。
このため、制御装置100は、図9に示すように、クランプ用アクチュエータ333を制御して、上側電極22を上昇させ、さらに、下側電極移動用アクチュエータ322を制御して、下側電極21及び上側電極22を金型13側に寄せて、下側電極21を下型11に当接させる。そして、上側電極22を下降させて再び把持する。
これにより、制御装置100は、再把持動作制御を行う再把持動作制御部(再当接動作制御部)として機能する。
このとき、ユニットベース24の上面が金属パイプ材料Pの延出方向に対応して水平面に対して傾斜している場合には、昇降用アクチュエータ53による下降動作を行うと、昇降フレーム31上の構成は全て左右方向に位置変動を生じる。例えば、右側のパイプ保持機構20は右に移動し、左側のパイプ保持機構20は左に移動する。
このため、制御装置100は、クランプ用アクチュエータ333を制御して、上側電極22を上昇させ、さらに、下側電極移動用アクチュエータ322を制御して、下側電極21及び上側電極22を金型13側に当接するまで寄せるように移動させる。そして、上側電極22を下降させて金属パイプ材料Pの端部を再び把持する。
つまり、制御装置100は、もう一度、再把持動作制御を行う。
さらに、制御装置100は、油圧回路43を制御して左右のパイプ保持機構20のノズル搭載ユニット40を制御し、各ノズル23を金属パイプ材料Pのそれぞれの端部側に向かって進出移動させる。
これにより、図11に示すように、ノズル23の先端部に金属パイプ材料Pの端部が挿入される。
そして、制御装置100は、空圧回路44を制御して、ノズル23から金属パイプ材料P内に圧縮気体を供給する。これにより、ジュール加熱で硬度が低下している金属パイプ材料Pは内圧によって金型13内で目標形状に成形される。
制御装置100は、前述したように、金属パイプ材料Pの温度と熱延び量との相関をデータとして記憶しているので、この相関データを参照して、放射温度計102による金属パイプ材料Pの検出温度に基づいて金属パイプ材料Pの収縮量を取得する。
さらに、制御装置100は、取得した収縮量から、油圧回路43を制御してノズル搭載ユニット40を作動させ、ノズル23を金型13側に移動させる。より詳細には、金属パイプ材料Pの収縮量に応じて、金属パイプ材料Pの端部がノズル23から抜けないように、追従移動させる。
このノズル位置制御を行うことにより、制御装置100は、ノズル位置制御部として機能する。
なお、このノズル位置制御は、ノズル23から金属パイプ材料P内に圧縮気体を供給している間は、周期的に繰り返し実行される。
さらに、制御装置100は、各パイプ保持機構20の上側電極移動用アクチュエータ342を制御し、上側電極22を金型13から離間する方向に退避移動させる。これにより、成形加工済みの金属パイプ材料Pを膨張成形装置10から容易に取り出すことが出来る。
膨張成形装置10は、一対のパイプ保持機構20の電極搭載ユニット30が、一対をなす下側電極21及び上側電極22を金属パイプ材料Pの端部の延出方向に沿って移動させる下側電極移動用アクチュエータ322を有している。
このため、金属パイプ材料Pのジュール加熱の熱膨張による延びが生じた場合でも、下側電極移動用アクチュエータ322によって下側電極21及び上側電極22を金属パイプ材料Pの端部の延出方向に移動させることができ、金属パイプ材料の変形や座屈の発生を効果的に抑制することが可能となる。
従って、金属パイプ材料Pが直線的な形状ではなく、湾曲或いは屈曲して、その端部が水平ではない方向に延出されている場合や、金属パイプ材料Pの両端部が互いに異なる方向に延出されている場合であっても、その延出方向に沿って下側電極21及び上側電極22を移動させることができる。
従って、膨張成形装置10は、湾曲或いは屈曲している金属パイプ材料Pに対して、変形や座屈の発生を抑制して良好な膨張成形を行うことが可能となる。
このため、金属パイプ材料Pのジュール加熱の熱膨張による延びが生じた場合に、延びに対応して下側電極21及び上側電極22を適正な位置に移動させることができ、より効果的に金属パイプ材料の変形や座屈の発生を抑制することが可能となる。
この場合には、金属パイプ材料Pのジュール加熱の熱膨張による延びが生じた場合に、下側電極21及び上側電極22による延びを阻害する応力を排除することができ、より効果的に金属パイプ材料の変形や座屈の発生を抑制することが可能となる。
上側電極22を下側電極21に対して位置をずらして配置することができ、金属パイプ材料Pを膨張成形装置10に設置する場合や取り出す場合に、上側電極22が邪魔にならず、作業の容易化を図ることが可能となる。
特に、ロボット等を用いて金属パイプ材料Pの膨張成形装置10に対する設置作業を行う場合に、上側電極移動用アクチュエータ342を制御することで設置作業を容易に行うことができ、自動化に適した膨張成形装置を提供することが可能となる。
下側電極21及び上側電極22によるジュール加熱後に金属パイプ材料Pを高圧空気で膨張させる場合、膨張していた金属パイプ材料Pは温度低下により収縮を生じる。このような場合であっても、ノズル搭載ユニット40の油圧シリンダ機構はノズル23を収縮する金属パイプ材料Pの端部に追従移動させることができるので、ノズル23の外れや高圧空気の漏れを抑制し、良好な膨張成形を行うことが可能となる。
このため、金属パイプ材料Pのジュール加熱後の温度低下による収縮が生じた場合に、収縮に対応してノズル23を適正な位置に移動させることができ、より効果的にノズル23の外れや高圧空気の漏れを抑制し、良好な膨張成形を行うことが可能となる。
この場合には、金属パイプ材料Pのジュール加熱後の温度低下による収縮が生じた場合に、一定の押圧力を付与しながらノズル23を収縮する金属パイプ材料Pの端部に追従移動させることができるので、より効果的にノズル23の外れや高圧空気の漏れを抑制し、良好な膨張成形を行うことが可能となる。
ノズル23の周囲は、下側電極21,上側電極22,電極搭載ユニット30等、金属パイプ材料Pに対して成形に関わる多くの構成が密集配置されており、可動するノズル23に圧縮気体を供給するホースや配管を設置するスペースの確保が困難である。
このため、圧縮気体の流路414をシリンダ42の金属パイプ材料Pの端部側とは逆側の端部まで貫通させることにより、各種の構成が密集した領域を避けて圧縮気体を供給するホースや配管を配置することが可能となる。また、これにより、ノズル23の進退移動時に、ホースや配管が他の構成に干渉することを低減することができ、各部の破損を避けて安定的に膨張成形を行うことが可能となる。
このため、金型13に対する金属パイプ材料Pの設置作業や取り出し作業を行うことが可能となり、作業の容易化、迅速化を図ることが可能となる。
また、昇降用アクチュエータ53により、金型13に対する金属パイプ材料Pの高さ調節も行うことができ、調節作業の容易化を図ることが可能となる。
このため、金属パイプ材料Pの熱膨張により下側電極21及び上側電極22と金型13との間に隙間が生じた場合でも、把持位置が金型側寄りの位置に変更されるので、隙間の発生を抑制することが可能となる。
その場合、隙間の発生時に金属パイプ材料Pに対して圧縮気体が供給されることによる隙間部分の膨張変形の発生を抑制することが可能となり、成形品質を高く維持することが可能となる。
以上、本発明の各実施形態について説明した。しかし、本発明は上記各実施形態に限られない。各実施形態で示した細部は、発明の趣旨を逸脱しない範囲で適宜変更可能である。
例えば、上記実施形態では、スライド82を移動させる駆動源として油圧に基づくメインシリンダ84を備える膨張成形装置10を例示したが、駆動源とはこれらに限定されない。
例えば、スライド82の昇降動作を行う駆動源として、サーボモータを備え、クランク機構を介して、スライド82に昇降動作を付与する構成としても良い。
また、膨張成形装置10において、金型13によって規定される金属パイプ材料Pの端部の延出方向は、左右方向(水平方向)に対して下方に傾斜した方向である場合を例示したが、これに限定されない。例えば、金型13によって規定される金属パイプ材料Pの端部の延出方向は、左右方向(水平方向)に対して下方に傾斜した方向でも良いし、前後方向と左右方向と上下方向を合成した斜め方向であっても良い。いずれの場合も、ユニットベース24の上面を対応する方向に対応する角度で傾斜させる、パイプ保持機構20を上下方向に沿った軸回りにその向きを回動調節して基台15に固定するユニットベース24を使用する等により、各方向に傾斜した金属パイプ材料Pの端部の延出方向に対応することが可能である。
例えば、電極位置制御部、ノズル位置制御部、再把持動作制御部を個々の処理装置や個々の回路で構成しても良い。

Claims (13)
- 金属材料を金型により成形する膨張成形装置であって、
前記金属材料に当接して通電加熱を行う電極と、
加熱時に前記電極を前記金属材料の延出方向に沿って移動させる電極移動用アクチュエータを有する電極搭載ユニットを備える膨張成形装置。 - 前記電極搭載ユニットによる前記電極の移動方向を、前記金型に配置された前記金属材料の延出方向に沿うように調整する電極調整部を備える請求項1に記載の膨張成形装置。
- 前記金属材料の温度を検出する温度検出部と、
前記通電加熱時に、前記温度検出部により検出された温度に応じて、前記電極移動用アクチュエータによる前記電極の位置制御を行う電極位置制御部とを備える請求項1又は2に記載の膨張成形装置。 - 前記通電加熱時に、前記電極移動用アクチュエータにより前記金属材料に対して張力を与えながら前記電極の位置制御を行う電極位置制御部を備える請求項1又は2に記載の膨張成形装置。
- 一対の前記電極を備え、一方の電極を他方の電極に対して前記金属材料の延出方向に沿って移動させる片側電極移動用アクチュエータを有する請求項1から4のいずれか一項に記載の膨張成形装置。
- 前記電極を昇降させる電極昇降用アクチュエータを備える請求項1から5のいずれか一項に記載の膨張成形装置。
- 前記金属材料の内部に圧縮気体を供給するノズルを備え、
前記ノズルを前記金属材料の延出方向に沿って移動させるノズル移動用アクチュエータを有するノズル搭載ユニットを備える請求項1から6のいずれか一項に記載の膨張成形装置。 - 前記ノズル搭載ユニットによる前記ノズルの移動方向を、前記金型に配置された前記金属材料の延出方向に沿うように調整するノズル調整部を備える請求項7に記載の膨張成形装置。
- 前金属材料の温度を検出する温度検出部と、
前記ノズルからの圧縮気体の供給時に、前記温度検出部により検出された温度に応じて、前記ノズル移動用アクチュエータによる前記ノズルの位置制御を行うノズル位置制御部とを備える請求項7又は8に記載の膨張成形装置。 - 前記ノズルからの圧縮気体の供給時に、前記ノズル移動用アクチュエータにより前記金属材料に対して、予め定めた上限値を超えない範囲で押圧力を与えながら前記ノズルの位置制御を行うノズル位置制御部を備える請求項7又は8に記載の膨張成形装置。
- 前記ノズル移動用アクチュエータは、前記ノズルを前記金属材料に向けて保持するピストンと、当該ピストンを進退移動させるシリンダとを有し、
前記ノズルの圧縮気体の流路が前記ピストンから前記シリンダの前記金属材料側とは逆側の端部まで貫通して形成されている請求項7から10のいずれか一項に記載の膨張成形装置。 - 前記ノズルを昇降させるノズル昇降用アクチュエータを備えることを特徴とする請求項7から11のいずれか一項に記載の膨張成形装置。
- 前記電極による通電加熱の開始から前記ノズルによる圧縮気体の供給開始までの間に、前記電極による前記金属材料の当接位置を通電加熱の開始時の位置よりも前記金型側寄りの位置に変更する再当接動作制御部を備える請求項7から12のいずれか一項に記載の膨張成形装置。
