Abstract
セラミックス原料粉末の分散性および熱分解性に優れる、セラミックス製造用分散剤等の提供。ポリエチレンイミンのアミノ基と、カルボキシル基を有するポリエステルのカルボキシル基とがアミド結合及びイオン結合のいずれかによって結合した構造を有するポリエチレンイミン誘導体を含むセラミックス製造用分散剤であって、ポリエチレンイミン誘導体は、ポリエチレンイミンの質量に対するポリエステルの質量比(ポリエステルの質量/ポリエチレンイミンの質量)が1以上12以下である、セラミックス製造用分散剤。
Description
本発明は、セラミックス製造用分散剤に関する。さらには、当該セラミックス製造用分散剤を含有する、セラミックス製造用組成物に関する。
セラミックスを製造する方法として、セラミックス原料粉末を分散媒に分散した組成物を焼成する方法が知られている。例えば、積層セラミックコンデンサの誘電体層の形成においては、チタン酸バリウム等の誘電体セラミック原料の粉末を有機溶媒等の分散媒に分散したスラリーを、ドクターブレード法等により薄いセラミックシートに加工し、複数のシートを加圧積層した後、焼成によりセラミックスとする方法が知られている。一般に、セラミックス原料粉末の分散性を高めるためにスラリー中に分散剤を含有させるが、ここで使用する分散剤には、誘電セラミックス原料粉末の分散性に加え、焼成工程あるいは焼成前の熱処理工程において熱分解されることが要求されるため、熱分散性に優れた分散剤が求められている。
一方、塗料、インク等の顔料分散に用いる分散剤として、主鎖のポリアミンのアミノ基に側鎖となるポリエステルのカルボキシル基がアミド結合かイオン結合で結合した分散剤が知られている。
例えば、特許文献1及び特許文献2には、ポリアリルアミンを主鎖とし、側鎖のポリエステルとして12-ヒドロキシステアリン酸、ε-カプロラクトン等のヒドロキシ脂肪酸やラクトンの重合物を使用した分散剤が開示されている。
また、特許文献3には、ポリアリルアミンまたはポリエチレンイミンを主鎖とし、側鎖のポリエステルとして12-ヒドロキシステアリン酸、ε-カプロラクトン等のヒドロキシ脂肪酸やラクトンの重合物を使用した分散剤が開示されている。
しかしながら、特許文献1~3に記載のこれらの分散剤の熱分解性の有無は知られておらず、焼成によるセラミック製造に使用できるかどうかも未知であった。
本発明は、セラミックス原料粉末の分散性および熱分解性に優れるセラミックス製造用分散剤、及び当該セラミックス製造用分散剤を含有するセラミックス製造用組成物を提供することを目的とする。
本発明者らは、鋭意検討した結果、ポリエチレンイミンの質量に対してポリエステルの質量が所定の範囲内にあるポリエチレンイミン-ポリエステル共重合体に相当するポリエチレンイミン誘導体が、分散性及び熱分解性の両方に優れることを見出し、本発明を完成するに至った。すなわち、本発明は以下の内容を含む。
[1] ポリエチレンイミンのアミノ基と、カルボキシル基を有するポリエステルのカルボキシル基とがアミド結合及びイオン結合のいずれかによって結合した構造を有するポリエチレンイミン誘導体を含むセラミックス製造用分散剤であって、
ポリエチレンイミン誘導体は、ポリエチレンイミンの質量に対するポリエステルの質量比(ポリエステルの質量/ポリエチレンイミンの質量)が1以上12以下である、セラミックス製造用分散剤。
[2] ポリエチレンイミン誘導体のアミン価が、30mgKOH/g以上500mgKOH/g以下である、[1]に記載の分散剤。

本発明によれば、セラミックス原料粉末の分散性および熱分解性に優れるセラミックス製造用分散剤、及び当該セラミックス製造用分散剤を含有するセラミックス製造用組成物を提供することができるようになった。
以下、本発明の分散剤、及びセラミックス製造用組成物について詳細に説明する。
[セラミックス製造用分散剤]
セラミックス製造用分散剤は、ポリエチレンイミンのアミノ基と、カルボキシル基を有するポリエステルのカルボキシル基とがアミド結合及びイオン結合のいずれかによって結合した構造を有するポリエチレンイミン誘導体を含む。このポリエチレンイミン誘導体は、ポリエチレンイミンの質量に対するポリエステルの質量比(ポリエステルの質量/ポリエチレンイミンの質量)が1以上12以下である。この分散剤は、セラミックス原料粉末の分散性および熱分解性に優れるため、セラミックス製造用組成物として好適に用いることができる。
セラミックス製造用分散剤は、ポリエチレンイミンのアミノ基と、カルボキシル基を有するポリエステルのカルボキシル基とがアミド結合及びイオン結合のいずれかによって結合した構造を有するポリエチレンイミン誘導体を含む。このポリエチレンイミン誘導体は、ポリエチレンイミンの質量に対するポリエステルの質量比(ポリエステルの質量/ポリエチレンイミンの質量)が1以上12以下である。この分散剤は、セラミックス原料粉末の分散性および熱分解性に優れるため、セラミックス製造用組成物として好適に用いることができる。
<ポリエチレンイミン誘導体>
セラミックス製造用分散剤は、ポリエチレンイミン誘導体を含有する。ポリエチレンイミン誘導体は、ポリエチレンイミンのアミノ基と、カルボキシル基を有するポリエステルのカルボキシル基とがアミド結合及びイオン結合のいずれかによって結合した構造を有する。この構造を有する限り、ポリエチレンイミン誘導体は、ポリエチレンイミンとポリエステルとの反応以外の方法で得られたものであってもよい。このポリエチレンイミン誘導体は、通常、ポリエチレンイミンに由来する主鎖にポリエステルに由来する側鎖が結合した構造を有する。
セラミックス製造用分散剤は、ポリエチレンイミン誘導体を含有する。ポリエチレンイミン誘導体は、ポリエチレンイミンのアミノ基と、カルボキシル基を有するポリエステルのカルボキシル基とがアミド結合及びイオン結合のいずれかによって結合した構造を有する。この構造を有する限り、ポリエチレンイミン誘導体は、ポリエチレンイミンとポリエステルとの反応以外の方法で得られたものであってもよい。このポリエチレンイミン誘導体は、通常、ポリエチレンイミンに由来する主鎖にポリエステルに由来する側鎖が結合した構造を有する。
<<ポリエチレンイミン>>
ポリエチレンイミンとしては、アミノ基を1分子あたり少なくとも2つ以上有し、ポリエステルとアミド結合及びイオン結合のいずれかによって結合した構造を有するポリエチレンイミン誘導体を形成可能な任意のポリエチレンイミンを用いることができる。このようなポリエチレンイミンとしては、例えば、第2級アミノ基を含むポリエチレンイミン、第1級アミノ基及び第2級アミノ基を含むポリエチレンイミン、あるいは第1級アミノ基及び/または第2級アミノ基に加え、さらに第3級アミノ基を含むポリエチレンイミンが好ましい。ポリエチレンイミンは、直鎖状、分岐状であってもよい。
ポリエチレンイミンとしては、アミノ基を1分子あたり少なくとも2つ以上有し、ポリエステルとアミド結合及びイオン結合のいずれかによって結合した構造を有するポリエチレンイミン誘導体を形成可能な任意のポリエチレンイミンを用いることができる。このようなポリエチレンイミンとしては、例えば、第2級アミノ基を含むポリエチレンイミン、第1級アミノ基及び第2級アミノ基を含むポリエチレンイミン、あるいは第1級アミノ基及び/または第2級アミノ基に加え、さらに第3級アミノ基を含むポリエチレンイミンが好ましい。ポリエチレンイミンは、直鎖状、分岐状であってもよい。
ポリエチレンイミンは、分散性能をより向上させる観点から、1分子あたり好ましくは10以上、より好ましくは20以上のアミノ基を含有することが好ましい。また、ポリエチレンイミンは、1分子あたり1800以下の、アミノ基を含有することが好ましい。1分子あたり1800以下のアミノ基を含有することで、溶剤への溶解性を向上させることが可能となる。溶剤への溶解性をより向上させる観点から、ポリエチレンイミンは、1分子あたり好ましくは1500以下、より好ましくは1000以下のアミノ基を含有することが好ましい。
ポリエチレンイミンはアミノ基を1分子あたり少なくとも2つ以上有するポリエチレンイミンであって、式(2)で表される構造単位を有するもの、式(1)及び式(2)で表される構造単位を有するもの、あるいは式(1)及び/又は式(2)で表される構造単位に加え、さらに式(3)で表される構造単位を有するものが好ましい。
(式(1)~(3)中、*は結合手を表す。)
ポリエチレンイミンの平均分子量は、熱分解性を向上させる観点から、好ましくは200以上、より好ましくは250以上、さらに好ましくは300以上である。上限は、好ましくは12000以下、より好ましくは10000以下、さらに好ましくは6000以下、又は2000以下である。ポリエチレンイミンの平均分子量は、ゲルパーミエーションクロマトグラフィー(GPC)法により測定されるポリスチレン換算の重量平均分子量である。
ポリエチレンイミンは、一般にエチレンイミンを重合することにより製造することができる。また、ポリエチレンイミンは、市販品を用いることができ、例えば、日本触媒社製の「SP-003」、「SP-006」、「SP-012」、「SP-018」、「SP-200]、「HM-2000」、及び「P-1000」等のエポミンシリーズ;BASF社製の「Lupasol G100」等のLupasolシリーズ等が挙げられる。
ポリエチレンイミンは、1種単独で用いてもよく、2種以上を組み合わせて用いてもよい。
<<カルボキシル基を有するポリエステル>>
カルボキシル基を有するポリエステルは、ポリエチレンイミンのアミノ基とアミド結合及びイオン結合のいずれかによって結合した構造を有するポリエチレンイミン誘導体を形成可能な任意のポリエステルを用いることができる。このようなポリエステルとしては、例えば、熱分解性を向上させる観点から、長鎖脂肪酸由来の構成単位を含む長鎖脂肪酸系ポリエステルであることが好ましく、ヒドロキシ長鎖脂肪酸由来の構成単位を含む長鎖脂肪酸系ポリエステルがより好ましい。長鎖脂肪酸系ポリエステルとしては、炭素原子数が12以上のヒドロキシ長鎖脂肪酸を重合させた長鎖脂肪酸系ポリエステル、または炭素原子数が12以上のヒドロキシ長鎖脂肪酸と炭素数が12以上の長鎖脂肪酸の混合物を重合させた長鎖脂肪酸系ポリエステルが好ましい。長鎖脂肪酸系ポリエステルは、直鎖状、分岐状であってもよい。長鎖脂肪酸系ポリエステルは、熱分解性をより向上させる観点から、ヒドロキシ長鎖脂肪酸を重合させたヒドロキシ長鎖脂肪酸系ポリエステルであることが特に好ましい。なお、ヒドロキシ長鎖脂肪酸にはヒドロキシ基がない同鎖長の長鎖脂肪酸等が不純物として含まれる場合があり、その重合物である長鎖脂肪酸系ポリエステルも好ましく使用できる。
カルボキシル基を有するポリエステルは、ポリエチレンイミンのアミノ基とアミド結合及びイオン結合のいずれかによって結合した構造を有するポリエチレンイミン誘導体を形成可能な任意のポリエステルを用いることができる。このようなポリエステルとしては、例えば、熱分解性を向上させる観点から、長鎖脂肪酸由来の構成単位を含む長鎖脂肪酸系ポリエステルであることが好ましく、ヒドロキシ長鎖脂肪酸由来の構成単位を含む長鎖脂肪酸系ポリエステルがより好ましい。長鎖脂肪酸系ポリエステルとしては、炭素原子数が12以上のヒドロキシ長鎖脂肪酸を重合させた長鎖脂肪酸系ポリエステル、または炭素原子数が12以上のヒドロキシ長鎖脂肪酸と炭素数が12以上の長鎖脂肪酸の混合物を重合させた長鎖脂肪酸系ポリエステルが好ましい。長鎖脂肪酸系ポリエステルは、直鎖状、分岐状であってもよい。長鎖脂肪酸系ポリエステルは、熱分解性をより向上させる観点から、ヒドロキシ長鎖脂肪酸を重合させたヒドロキシ長鎖脂肪酸系ポリエステルであることが特に好ましい。なお、ヒドロキシ長鎖脂肪酸にはヒドロキシ基がない同鎖長の長鎖脂肪酸等が不純物として含まれる場合があり、その重合物である長鎖脂肪酸系ポリエステルも好ましく使用できる。
長鎖脂肪酸系ポリエステルは、炭素原子数が12以上の長鎖脂肪酸と、炭素原子数が2~4の短鎖脂肪酸、炭素原子数が2~4の小環状ラクトン、炭素原子数が5~11の中鎖脂肪酸、及び炭素原子数が5~11の中環状ラクトンのいずれかを重合させた共重合体であってもよい。この場合、長鎖脂肪酸に由来する構造単位の含有率は、長鎖脂肪酸系ポリエステルの構造単位全体に対して、好ましくは50質量%以上、より好ましくは60質量%以上、さらに好ましくは70質量%以上、80質量%以上、90質量%以上、95質量%以上、又は100質量%である。
長鎖脂肪酸系ポリエステルは、熱分解性をより向上させる観点から、式(4)及び式(5)で表される長鎖脂肪酸系ポリエステルからなる群から選択される1種以上であることが好ましい。
(式(4)及び式(5)中、R1は、それぞれ独立に炭素原子数11以上の2価の脂肪族炭化水素基を表し、R2は、アルキル基、アルケニル基、アリール基、又はエーテル結合を有するアルキル基を表す。aはそれぞれ独立に2~100の整数を表す。)
R1は、それぞれ独立に炭素原子数11以上の2価の脂肪族炭化水素基を表す。炭素原子数11以上の2価の脂肪族炭化水素基は、直鎖状、分岐状であってもよい。炭素原子数11以上の2価の脂肪族炭化水素基は、炭素原子数11~30の2価の脂肪族炭化水素基が好ましく、炭素原子数11~25の2価の脂肪族炭化水素基がより好ましく、炭素原子数11~20の2価の脂肪族炭化水素基がさらに好ましい。2価の脂肪族炭化水素基としては、炭素原子数11以上の直鎖状又は分岐状アルキレン基、炭素原子数11以上の直鎖状又は分岐状アルケニレン基等が挙げられる。
炭素原子数11以上のアルキレン基としては、例えば、テトラデカニレン基、ペンタデカニレン基、ヘキサデカニレン基、ヘプタデカニレン基、オクタデカニレン基、ノナデカニレン基、1-ヘキシルウンデカニレン基等が挙げられる。
炭素原子数11以上のアルケニレン基としては、例えば、テトラデセニレン基、ペンタデセニレン基、ヘキサデセニレン基、ヘプタデセニレン基、オクタデセニレン基、ノナデセニレン、1-ヘキシルウンデセニレン基、1-ヘキシル-3-ウンデセニレン基等が挙げられる。
R2が表すアルキル基としては、炭素原子数1~30のアルキル基が好ましく、炭素原子数5~25のアルキル基がより好ましく、炭素原子数11~20のアルキル基がさらに好ましい。アルキル基は、直鎖状、分岐状、環状のいずれであってもよい。このようなアルキル基としては、例えば、メチル基、エチル基、プロピル基、ブチル基、ペンチル基、へキシル基、ヘプチル基、オクチル基、ノニル基、デシル基、ウンデシル基、ドデシル基、トリデシル基、テトラデシル基、ペンタデシル基、ヘキサデシル基、ヘプタデシル基、1-ヘキシルウンデシル基、オクタデシル基、ノナデシル基、シクロへキシル基、デカヒドロナフタニル基、ノルボルナニル基、アダマンタニル基等が挙げられる。
R2が表すアルケニル基としては、炭素原子数2~30のアルケニル基が好ましく、炭素原子数5~25のアルケニル基がより好ましく、炭素原子数11~20のアルケニル基がさらにより好ましい。アルケニル基は、直鎖状、分岐状、環状のいずれであってもよい。このようなアルケニル基としては、例えば、エテニル基、プロペニル基、1-ブテニル基、1-ペンテニル基、1-へキセニル基、1-ヘプテニル基、1-オクテニル基、1-ノネニル基、1-デセニル基、1-ウンデセニル基、1-ドデセニル基、1-トリデセニル基、1-テトラデセニル基、1-ペンタデセニル基、1-ヘキサデセニル基、1-ヘプタデセニル基、8-ヘプタデセニル基、1-オクタデセニル基、1-ノナデセニル基、1-シクロへキセニル基、ヘプタデカ-8,11-ジエニル基等が挙げられる。
R2が表すアリール基としては、炭素原子数6~30のアリール基が好ましく、炭素原子数6~20のアリール基がより好ましく、炭素原子数6~10のアリール基がさらに好ましい。アリール基としては、例えば、フェニル基、ナフチル基、アントラセニル基等が挙げられる。
R2が表すエーテル結合を有するアルキル基としては、オキシ-アルキル基(アルコキシ基)、アルキレン-オキシ-アルキル基、アルキレン-オキシ-アルキレン-オキシ-アルキル基等が挙げられる。エーテル結合を有するアルキル基としては、エーテル結合を有する炭素原子数1~30のアルキル基が好ましく、エーテル結合を有する炭素原子数5~25のアルキル基がより好ましく、エーテル結合を有する炭素原子数11~20のアルキル基がさらに好ましい。エーテル結合を有するアルキル基は、直鎖状、分岐状、環状のいずれであってもよい。このようなエーテル結合を有するアルキル基としては、アルコキシ基が好ましい。
R1が表す2価の脂肪族炭化水素基、並びにR2が表すアルキル基、アルケニル基、アリール基、及びエーテル結合を有するアルキル基は置換基を有していてもよい。このような置換基としては、例えば、ハロゲン原子、アルコキシ基、シクロアルキルオキシ基、アリール基、アリールオキシ基、アリールアルキル基、アリールアルコキシ基、1価の複素環基、アルキリデン基、アミノ基、シリル基、アシル基、アシルオキシ基、カルボキシ基、スルホ基、シアノ基、ニトロ基、ヒドロキシ基、メルカプト基、オキソ基等が挙げられる。
aは、2~100の整数を表し、2~50の整数を表すことが好ましく、2~30の整数を表すことがより好ましく、2~15の整数を表すことがさらにより好ましい。
これらの中でも、熱分解性を顕著に向上させる観点から、長鎖脂肪酸系ポリエステルとしては、式(4)中のR1が炭素原子数17のアルキレン基、即ち式(4)中のR1が1-ヘキシルウンデカニレン基である長鎖脂肪酸系ポリエステルを含むものが好ましく、特に12-ヒドロキシステアリン酸重合物であることが好ましい。
カルボキシル基を有するポリエステルは、炭素原子数が2~4の短鎖脂肪酸を重合させた短鎖脂肪酸系ポリエステル、炭素原子数が2~4の小環状ラクトンを重合させた小環状ラクトン重合物、炭素原子数5~11の中鎖脂肪酸を重合させた中鎖脂肪酸系ポリエステル、及び炭素原子数5~11の中環状ラクトンを重合させた中環状ラクトン重合物のいずれかを含んでいてもよい。但し、熱分解性を向上させる観点から、単鎖脂肪酸系ポリエステル、小環状ラクトン重合物、中鎖脂肪酸系ポリエステル、及び中環状ラクトン重合物の合計含有量は、カルボキシル基を有するポリエステル全体を100質量%とした場合、好ましくは30質量%以下、より好ましくは20質量%以下、さらに好ましくは10質量%以下であり、実質的に含まないことが特に好ましい。
カルボキシル基を有するポリエステルは、1種単独で用いてもよく、2種以上を組み合わせて用いてもよい。
式(4)で表される長鎖脂肪酸系ポリエステルは、式(6)で表されるヒドロキシ長鎖脂肪酸を原料にして製造され得る。また、式(5)で表される長鎖脂肪酸系ポリエステルは、式(6)で表されるヒドロキシ長鎖脂肪酸と、式(7)で表されるカルボン酸とを原料にして製造され得る。

式(4)で表される長鎖脂肪酸系ポリエステルは、式(6)で表されるヒドロキシ長鎖脂肪酸を加熱することにより製造できる。式(5)で表される長鎖脂肪酸系ポリエステルは、式(6)で表されるヒドロキシ長鎖脂肪酸と式(7)で表されるカルボン酸との混合物を加熱することにより製造できる。また、式(5)で表される長鎖脂肪酸系ポリエステルは、式(4)で表される長鎖脂肪酸系ポリエステルと式(7)で表されるカルボン酸との混合物を加熱することにより製造してもよい。また、式(4)及び式(5)で表される長鎖脂肪酸系ポリエステルを製造する際、必要に応じて、重合触媒、重合開始剤を使用してもよく、さらに短鎖脂肪酸、小環状ラクトン、中鎖脂肪酸及び中環状ラクトンのいずれかを使用してもよい。なお、上述したように、式(6)で表されるヒドロキシ長鎖脂肪酸を原料とした場合、ヒドロキシ基がない同鎖長の長鎖脂肪酸等が不純物として含まれる場合がある。その場合、その重合物である長鎖脂肪酸系ポリエステル及び式(4)で表される長鎖脂肪酸系ポリエステルの双方が含まれる。
式(6)で表されるヒドロキシ長鎖脂肪酸としては、例えば、リシノール酸、9及び10-ヒドロキシステアリン酸、12-ヒドロキシステアリン酸、ヒマシ油脂肪酸、水添ヒマシ油脂肪酸等が挙げられ、12-ヒドロキシステアリン酸が好ましい。
式(7)で表されるカルボン酸としては、例えば、ギ酸、酢酸、プロピオン酸、酪酸、吉草酸、カプロン酸、エナント酸、カプリル酸、ペラルゴン酸、カプリン酸、ラウリン酸、ミリスチン酸、パルミチン酸、マルガリン酸、ステアリン酸、オレイン酸、リノール酸、リノレン酸、アラキドン酸、エイコサペンタエン酸、ドコサヘキサエン酸、ソルビン酸、安息香酸などが挙げられる。
式(5)で表される長鎖脂肪酸系ポリエステルを製造する際、式(7)で表されるカルボン酸の仕込量は、式(6)で表されるヒドロキシ長鎖脂肪酸又は式(4)で表される長鎖脂肪酸系ポリエステルの仕込量に対して、3質量%~35質量%が好ましく、5質量%~32質量%がより好ましい。
重合触媒としては、例えば、テトラメチルアンモニウムクロリド、テトラブチルアンモニウムクロリド、テトラメチルアンモニウムブロミド、テトラブチルアンモニウムブロミドテトラメチルアンモニウムヨード、テトラブチルアンモニウムヨード、ベンジルトリメチルアンモニウムクロリド、ベンジルトリメチルアンモニウムブロミド、ベンジルトリメチルアンモニウムヨード等の四級アンモニウム塩、テトラメチルホスホニウムクロリド、テトラブチルホスホニウムクロリド、テトラメチルホスホニウムブロミド、テトラブチルホスホニウムブロミド、テトラメチルホスホニウムヨード、テトラブチルホスホニウムヨード、ベンジルトリメチルホスホニウムクロリド、ベンジルトリメチルホスホニウムブロミド、ベンジルトリメチルホスホニウムヨード、テトラフェニルホスホニウムクロリド、テトラフェニルホスホニウムブロミド、テトラフェニルホスホニウムヨード等の四級ホスホニウム塩の他、トリフェニルフォスフィン等のリン化合物、酢酸カリウム、酢酸ナトリウム、安息香酸カリウム、安息香酸ナトリウム等の有機カルボン酸塩、ナトリウムアルコラート、カリウムアルコラート等のアルカリ金属アルコラートの他、三級アミン類、有機錫化合物、有機アルミニウム化合物、テトラブチルチタネート等の有機チタネート化合物、及び塩化亜鉛等の亜鉛化合物等が挙げられる。
重合開始剤としては、酢酸、プロピオン酸、カプリル酸、ノナン酸、カプリン酸、オクチル酸、ラウリン酸、ミリスチン酸、パルミチン酸、ステアリン酸、イソノナン酸、アラキン酸等の脂肪族モノカルボン酸、安息香酸、p-ブチル安息香酸等の芳香族モノカルボン酸、等のモノカルボン酸が挙げられる。
式(4)及び式(5)で表される長鎖脂肪酸系ポリエステルを製造する際の反応温度は、好ましくは120~250℃、より好ましくは130~220℃である。また、反応時間は好ましくは0.5~24時間、より好ましくは1~12時間である。窒素気流下で反応を行うと、重合度が大きいポリエステルを得ることができる。
カルボキシル基を有するポリエステルの分子量は、本発明の効果をより向上させる観点から、好ましくは300以上、より好ましくは500以上、さらに好ましくは800以上である。上限は、好ましくは10000以下、より好ましくは5000以下、さらに好ましくは2500以下である。カルボキシル基を有するポリエステルの分子量は、ポリエステルの酸価により求めた計算分子量であり、該計算分子量は、実施例に記載の方法により求めることができる。
カルボキシル基を有するポリエステルの酸価は、本発明の効果をより向上させる観点から、好ましくは5mgKOH/g以上、より好ましくは10mgKOH/g以上、さらに好ましくは20mgKOH/g以上である。上限は、好ましくは150mgKOH/g以下、より好ましくは100mgKOH/g以下、さらに好ましくは70mgKOH/g以下である。該ポリエステルの酸価は、後述する実施例に記載の方法により測定することができる。
ポリエチレンイミン誘導体は、ポリエチレンイミンのアミノ基と、カルボキシル基を有するポリエステルのカルボキシル基とがアミド結合及びイオン結合のいずれかによって結合した構造を有する。ポリエチレンイミン及びポリエステルは、1種単独で用いてもよく、2種以上を組み合わせて用いてもよい。具体的には、ポリエチレンイミン誘導体は、式(8)で表される構造単位を有することが好ましい。
(式(8)中、Aは、式(9)で表される基、式(10)で表される基、式(11)で表される基、又は式(12)で表される基を表す。式(9)~(12)中、R1及びR2は、それぞれ独立に式(4)又は式(5)中のR1及びR2と同義である。)
式(9)で表される基及び式(11)で表される基は、カルボキシル基を有するポリエステル由来のアミド結合を有する基を表す。式(10)で表される基及び式(12)で表される基は、カルボキシル基を有するポリエステル由来のイオン結合を有する基を表す。以下、式(9)で表される基及び式(11)で表される基をまとめて「アミド結合を有する基」といい、式(10)で表される基及び式(12)で表される基をまとめて「イオン結合を有する基」という。
本発明者らは、ポリエチレンイミン誘導体におけるポリエチレンイミン鎖の質量に対し、ポリエステル鎖の質量が所定の範囲にある場合、分散性に優れることを見出した。これは、吸着部位のアミノ基がセラミックス原料粉末表面に安定して吸着することによって、分散性に優れるものと考えられる。よって、ポリエチレンイミン誘導体は、セラミックス原料粉末の分散性および熱分解性を向上させる観点から、ポリエチレンイミンの質量に対するポリエステルの質量比(ポリエステルの質量/ポリエチレンイミンの質量)は、1以上であり、好ましくは1.5以上、より好ましくは2以上である。上限は12以下であり、好ましくは10以下、より好ましくは8以下である。この質量比は、ポリエチレンイミン誘導体に含有されるポリエチレンイミン由来の構造単位と、ポリエチレンイミン誘導体に含有されるポリエステル由来の構造単位との質量比を表す。ポリエチレンイミンとポリエステルとの反応によって得られるポリエチレンイミン誘導体において、前記の質量比は、通常、反応に供するポリエチレンイミンとポリエステルとの質量比に一致する。この質量比は、ポリエチレンイミン誘導体の分析値から計算することができ、具体的には実施例に記載の方法にて計算することができる。
ポリエチレンイミン誘導体は、式(8)中のAがアミド結合を有する基である構造単位、及び式(8)中のAがイオン結合を有する基である構造単位のいずれかを有することが好ましい。即ちポリエチレンイミン誘導体は、ポリエチレンイミンにポリエステルのカルボキシル基が、アミド結合によって結合した構造、及びイオン結合によって結合した構造の一方又は両方を有することが好ましい。式(8)中のAがアミド結合を有する基である構造単位の含有率は、分散性及び熱分解性をより向上させる観点から、式(8)で表される構造単位全体に対して、好ましくは1%以上、より好ましくは3%以上、さらに好ましくは5%以上である。上限は、好ましくは100%以下、より好ましくは90%以下、さらに好ましくは80%以下である。さらに、ポリエチレンイミン誘導体は、第1~第3級アミンを末端に含んでいてもよい。
式(8)中のAがアミド結合を有する基である構造単位の含有率を上記の範囲とするには、通常、アミド結合形成率(アミド化率)が所定の範囲内となるようにポリエチレンイミンとポリエステルとを反応させる。アミド結合形成率としては、好ましくは1%以上、より好ましくは3%以上、さらに好ましくは5%以上、好ましくは100%以下、より好ましくは90%以下、さらに好ましくは80%以下である。
アミド結合形成率は、ポリエチレンイミンにポリエステルを混合した直後のアミン価Xと、反応終了後のアミン価Yとを測定し、これらの変化を下記計算式により算出できる。なお、ポリエチレンイミンのアミノ基とポリエステルのカルボキシル基が塩を形成していても、求めるアミン価には何ら影響しない。

ポリエチレンイミン誘導体は、カルボキシル基を有するポリエステルと、ポリエチレンイミンとを反応させることによって製造することができる。また、必要に応じて、キシレン、トルエン等の溶剤を用いてもよい。
ポリエチレンイミン誘導体を製造する際の反応温度は、好ましくは120~300℃、より好ましくは130~180℃である。式(8)中のAが式(9)で表される基又は式(11)で表される基である場合、反応温度は、反応生成物に着色をきたす場合があるため、反応温度の上限は250℃以下とするのが好ましく、210℃以下とするのがより好ましい。また、反応時間が長くなってしまう場合があるため温度の下限は90℃以上が好ましく、100℃以上がより好ましい。反応は窒素気流下で行うと着色の少ないものが得られる。
ポリエチレンイミン誘導体を製造する際の反応時間は、好ましくは0.5~24時間、より好ましくは1~12時間である。
ポリエチレンイミン誘導体のアミン価は、分散性をより向上させる観点から、好ましくは30mgKOH/g以上、より好ましくは40mgKOH/g以上、さらに好ましくは50mgKOH/g以上、特に好ましくは100mgKOH/g以上である。下限は、好ましくは500mgKOH/g以下、より好ましくは450mgKOH/g以下、さらに好ましくは400mgKOH/g以下である。ポリエチレンイミン誘導体のアミン価は、後述する実施例に記載の方法により測定することができる。
ポリエチレンイミン誘導体の酸価は、本発明の効果をより向上させる観点から、好ましくは0mgKOH/g以上、より好ましくは0.5mgKOH/g以上、さらに好ましくは1mgKOH/g以上である。上限は、好ましくは20mgKOH/g以下、より好ましくは15mgKOH/g以下、さらに好ましくは10mgKOH/g以下である。ポリエチレンイミン誘導体の酸価は、後述する実施例に記載の方法により測定することができる。
<添加剤>
セラミックス製造用分散剤は、ポリエチレンイミン誘導体以外に、本発明の効果を阻害しない程度に安定剤、酸化防止剤、可塑剤、紫外線吸収剤、分散助剤等の添加剤を含んでいてもよい。

<セラミックス製造用分散剤の物性、用途>
上述した分散剤は、熱分解性に優れるという特性を示す。したがって、セラミックスを製造する際の分散剤として用いることが可能となる。例えば、実施例に記載の方法によって、上述した分散剤を窒素雰囲気中、昇温速度20℃/minで30℃から500℃まで加熱する。この場合、加熱後分散剤の残渣がない。
上述した分散剤は、熱分解性に優れるという特性を示す。したがって、セラミックスを製造する際の分散剤として用いることが可能となる。例えば、実施例に記載の方法によって、上述した分散剤を窒素雰囲気中、昇温速度20℃/minで30℃から500℃まで加熱する。この場合、加熱後分散剤の残渣がない。
上述した分散剤は、分散性に優れるという特性を示す。したがって、セラミックスを製造する際の分散剤として用いることが可能となる。例えば、実施例に記載の方法によって、平均1次粒径が150nmのチタン酸バリウムの分散液を調製し、動的光散乱法によるチタン酸バリウムの光散乱強度からZ平均粒子直径を平均粒径として測定する。具体的には、適当な有機溶剤にチタン酸バリウム粒子を超音波などにより均一に分散させ、粒径分布測定装置等を用いて、粒径分布を質量基準で作成し、そのメディアン径をZ平均粒子直径として平均粒径を測定する。この場合、平均粒径は好ましくは1000nm以下、より好ましくは800nm以下、さらに好ましくは600nm以下である。下限は特に制限はないが、100nm以上等とし得る。また、この場合、チタン酸バリウムの沈澱が生じない。
上述した分散剤は、上記特性を有するため、セラミックスを製造するために用いる分散剤(セラミックス製造用分散剤)として好適に使用することができる。セラミックスとしては、チタン酸バリウム等の誘電体を含む誘電体セラミックスが好ましい。セラミックスは、電子部品に用いることが好ましく、電子部品としてはセラミックコンデンサ等が挙げられる。よって、誘電体セラミックスは、セラミックコンデンサ用セラミックスであることが好ましい。また、上述した分散剤は、電子部品を製造するために用いる分散剤(電子部品製造用分散剤)として好適に使用することができ、セラミックコンデンサを製造するために用いる分散剤(セラミックコンデンサ製造用分散剤)として好適に使用することができ、誘電体セラミックスをセラミックコンデンサに用いるための分散剤として好適に使用することができる。
[セラミックス製造用組成物]
セラミックス製造用組成物は、セラミックス製造用分散剤、及びセラミックス原料を含むセラミックス製造用組成物であって、セラミックス製造用分散剤が、上述したポリエチレンイミン誘導体を含む。
セラミックス製造用組成物は、セラミックス製造用分散剤、及びセラミックス原料を含むセラミックス製造用組成物であって、セラミックス製造用分散剤が、上述したポリエチレンイミン誘導体を含む。
セラミックス製造用分散剤に関しては先述のとおりである。セラミックス製造用分散剤は1種単独で用いてもよく、2種以上を用いてもよい。
セラミックス製造用組成物中のポリエチレンイミン誘導体の含有量は、セラミックス原料の分散性を向上させる観点から、セラミックス製造用組成物の固形分全体を100質量%とした場合、好ましくは0.005質量%以上、より好ましくは0.01質量%以上、さらに好ましくは0.05質量%以上である。上限は、熱分解性を向上させる観点から、好ましくは20質量%以下、より好ましくは15質量%以下、さらに好ましくは10質量%以下である。
また、セラミックス原料100質量%に対するポリエチレンイミン誘導体の含有量は、セラミックス原料の分散性を向上させる観点から、好ましくは0.01質量%以上、より好ましくは0.05質量%以上、さらに好ましくは0.1質量%以上である。上限は、熱分解性を向上させる観点から、好ましくは20質量%以下、より好ましくは15質量%以下、さらに好ましくは10質量%以下である。
セラミックス原料としては、セラミックコンデンサ等の電子部品に用いられるセラミックス原料を用いることができる。このようなセラミックス原料としては、例えば、誘電体セラミックス原料等が挙げられる。誘電体セラミックス原料としては、例えば、チタン酸バリウム、酸化チタン、チタン酸ストロンチウム、チタン酸カルシウム、チタン酸鉛、ジルコン酸バリウム、ジルコン酸ストロンチウム等が挙げられ、チタン酸バリウムが好ましい。これらは1種単独で用いてもよく、2種以上を用いてもよい。
セラミックス原料の形状は球状であることが好ましい。この場合、セラミックス原料の平均粒径としては、好ましくは2μm以下、より好ましくは1μm以下、さらに好ましくは0.5μm以下である。下限は、好ましくは0.01μm以上、より好ましくは0.02μm以上、さらに好ましくは0.05μm以上である。セラミックス原料の平均粒径は、例えばSEM(走査型電子顕微鏡)やTEM(透過型電子顕微鏡)により直接粒子を観察し、粒子径の数平均として平均粒径を測定できる。
セラミックス原料の含有量は、セラミックス製造用組成物の固形分全体を100質量%とした場合、好ましくは0.1質量%以上、より好ましくは0.5質量%以上、さらに好ましくは1質量%以上である。上限は、分散性を向上させる観点から、好ましくは95質量%以下、より好ましくは90質量%以下、さらに好ましくは85質量%以下である。
セラミックス製造用組成物は、上記のセラミックス製造用分散剤、及びセラミックス原料の他にブチラール樹脂、アクリル樹脂、アセタール樹脂、ポリエチレン等のバインダー;可塑剤;レベリング剤等を含んでいてもよい。
[グリーンシート]
グリーンシート(セラミックシート)は、支持体と、該支持体上にセラミックス製造用組成物を含むセラミックス製造用組成物層とを有する。

支持体としては、例えば、プラスチック材料からなるフィルム、金属箔、離型紙が挙げられ、プラスチック材料からなるフィルム、金属箔が好ましい。
支持体としてプラスチック材料からなるフィルムを使用する場合、プラスチック材料としては、例えば、ポリエチレンテレフタレート(以下「PET」と略称することがある。)、ポリエチレンナフタレート(以下「PEN」と略称することがある。)等のポリエステル;ポリカーボネート(以下「PC」と略称することがある。);ポリメチルメタクリレート(以下「PMMA」と略称することがある。)等のアクリルポリマー;環状ポリオレフィン;トリアセチルセルロース(以下「TAC」と略称することがある。);ポリエーテルサルファイド(以下「PES」と略称することがある。);ポリエーテルケトン;ポリイミド;等が挙げられる。中でも、ポリエチレンテレフタレート、ポリエチレンナフタレートが好ましく、安価なポリエチレンテレフタレートが特に好ましい。
支持体として金属箔を使用する場合、金属箔としては、例えば、銅箔、アルミニウム箔等が挙げられる。中でも、銅箔が好ましい。銅箔としては、銅の単金属からなる箔を用いてもよく、銅と他の金属(例えば、スズ、クロム、銀、マグネシウム、ニッケル、ジルコニウム、ケイ素、チタン等)との合金からなる箔を用いてもよい。
支持体は、セラミックス製造用組成物層と接合する面に、マット処理、コロナ処理、帯電抑制処理等の処理が施されていてもよい。
また、支持体としては、セラミックス製造用組成物層と接合する面に離型層を有する離型層付き支持体を使用してもよい。離型層付き支持体の離型層に使用する離型剤としては、例えば、アルキド樹脂、ポリオレフィン樹脂、ウレタン樹脂、及びシリコーン樹脂からなる群から選択される1種以上の離型剤が挙げられる。離型剤の市販品としては、例えば、アルキド樹脂系離型剤としてのリンテック社製の「SK-1」、「AL-5」、「AL-7」;等が挙げられる。また、離型層付き支持体としては、例えば、東レ社製の「ルミラーT60」、帝人社製の「ピューレックス」、ユニチカ社製の「ユニピール」等が挙げられる。
支持体の厚みとしては、5μm~75μmの範囲が好ましく、10μm~60μmの範囲がより好ましい。なお、離型層付き支持体を使用する場合、離型層付き支持体全体の厚さが上記範囲であることが好ましい。
グリーンシートは、例えば、水系溶剤等の溶媒中にセラミックス製造用組成物を混合分散させてスラリーを形成し、このスラリーを、ダイコーターやドクターブレード等の塗布装置を用いて支持体上に塗布することでセラミックス製造用組成物層を形成させることにより、製造することができる。
水系溶剤としては、例えば、水が挙げられ、水は蒸留水、イオン交換水であることが好ましい。また、水系溶剤の代わりに有機溶剤を用いてもよい。有機溶剤としては、例えば、メタノール、エタノール等のアルコール溶剤;アセトン、メチルエチルケトン(MEK)及びシクロヘキサノン等のケトン溶剤;酢酸エチル、酢酸ブチル、セロソルブアセテート、プロピレングリコールモノメチルエーテルアセテート及びカルビトールアセテート等の酢酸エステル溶剤;セロソルブ及びブチルカルビトール等のカルビトール溶剤;トルエン及びキシレン等の芳香族炭化水素溶剤;ジメチルホルムアミド、ジメチルアセトアミド(DMAc)及びN-メチルピロリドン等のアミド系溶剤;等を挙げることができる。溶媒は、1種類単独で使用してもよく、2種類以上を組み合わせて使用してもよい。
支持体上にスラリーを塗布した後、必要に応じてスラリーを乾燥させてもよい。乾燥は、加熱、熱風吹きつけ等の公知の方法により実施してよい。乾燥は、セラミックス製造用組成物層中の溶媒の含有量が、通常10質量%以下、好ましくは5質量%以下となるように行う。
セラミックス製造用組成物層は、本発明のセラミックス製造用組成物を含む層であり、通常は、セラミックス製造用組成物で形成されている。
セラミックス製造用組成物層の厚みとしては、薄型の誘電体セラミックスを製造する観点から、好ましくは0.1μm以上、より好ましくは0.2μm以上、さらに好ましくは0.5μm以上であり、好ましくは40μm以下、より好ましくは30μm以下、さらに好ましくは25μm以下である。
セラミックス製造用組成物層は、支持体上に形成された後、必要に応じて焼成を行ってもよい。
グリーンシートは、必要に応じて、支持体及びセラミックス製造用組成物層以外の任意の層を含んでいてもよい。例えば、グリーンシートにおいて、セラミックス製造用組成物層の支持体と接合していない面(即ち、支持体とは反対側の面)には、支持体に準じた保護フィルムが設けられていてもよい。また、上記の任意の層として、後述する内部電極層を形成するために、内部電極層をセラミックス製造用組成物層の支持体と接合していない面に設けられていてもよい。
[セラミックコンデンサ]
セラミックコンデンサは、内部電極層と、本発明のセラミックス製造用組成物により形成されたセラミック誘電体層とを交互に積層してなる。
このセラミックコンデンサは、例えば、下記の工程(1)~工程(4)を含む製造方法によって製造できる。
(1)グリーンシートのセラミックス製造用組成物層上に内部電極材料を印刷する工程
(2)内部電極材料を印刷したグリーンシートを積層し、積層構造体を得る工程
(3)積層構造体を圧着成型し積層シートを得る工程
(4)積層シートを焼成し、焼結体を得る工程
セラミックコンデンサは、内部電極層と、本発明のセラミックス製造用組成物により形成されたセラミック誘電体層とを交互に積層してなる。
このセラミックコンデンサは、例えば、下記の工程(1)~工程(4)を含む製造方法によって製造できる。
(1)グリーンシートのセラミックス製造用組成物層上に内部電極材料を印刷する工程
(2)内部電極材料を印刷したグリーンシートを積層し、積層構造体を得る工程
(3)積層構造体を圧着成型し積層シートを得る工程
(4)積層シートを焼成し、焼結体を得る工程
<工程(1)>
工程(1)で用いるグリーンシートに関しては先述したとおりである。

内部電極材料とは、通常、導電性粒子を含有する導電性ペーストである。導電性粒子としては、例えば、ニッケル、アルミニウム、銀、銅、及びこれらの合金等が挙げられる。これらの導電性粒子は単独で用いられてもよく、2種以上が併用されてもよい。これらの中では、導電性に優れていることから、ニッケルが好ましい。導電性粒子の平均粒径は、通常50nm~300nmであることが好ましい。
導電性ペーストは、導電性粒子の他に、焼成する際の導電性粒子の収縮挙動をグリーンシートと合わせやすくする観点から、前記のセラミックス製造用組成物に含まれるセラミックス原料と同様のセラミックス原料を含んでいてもよい。また、導電性ペーストは、有機溶剤、可塑剤、潤滑剤、帯電防止剤、分散剤、界面活性剤等の添加剤を含んでいてもよい。
内部電極材料の印刷は、セラミック誘電体層上に内部電極層を均一に形成できる印刷方法を用いることができる。印刷方法としては、例えば、スクリーン印刷法、グラビア印刷法、蒸着法、スパッタリング法、インクジェット法等が挙げられる。
<工程(2)>
工程(2)は、工程(1)を繰り返し実施し、セラミック誘電体層と内部電極層とを交互に積層させ、積層構造体を得る。セラミック誘電体層及び内部電極層の積層数は、通常100層~1000層であり、セラミック誘電体層及び内部電極層の厚みは、通常0.1μm~2μmである。
工程(2)は、工程(1)を繰り返し実施し、セラミック誘電体層と内部電極層とを交互に積層させ、積層構造体を得る。セラミック誘電体層及び内部電極層の積層数は、通常100層~1000層であり、セラミック誘電体層及び内部電極層の厚みは、通常0.1μm~2μmである。
<工程(3)>
積層構造体を得た後、積層構造体を圧着成型し積層シートを得る。積層構造体を圧着成形する際の圧力は、セラミック誘電体層及び内部電極層の積層数によっても異なるが、通常0.1MPa~1000MPaである。

工程(3)の終了後、工程(4)の前に、積層シートを所定の大きさに切断し、チップ化を行ってもよい。
<工程(4)>
積層シートの焼成は、通常行われる焼成と同様の方法により行うことができる。積層シートの焼成温度は、セラミック誘電体層及び内部電極層の積層数によっても異なるが、通常1000℃~1300℃である。焼成時間としては、セラミック誘電体層及び内部電極層の積層数によっても異なるが、通常10分~2時間である。工程(4)における焼成は、還元雰囲気中で行うことが好ましい。
積層シートの焼成は、通常行われる焼成と同様の方法により行うことができる。積層シートの焼成温度は、セラミック誘電体層及び内部電極層の積層数によっても異なるが、通常1000℃~1300℃である。焼成時間としては、セラミック誘電体層及び内部電極層の積層数によっても異なるが、通常10分~2時間である。工程(4)における焼成は、還元雰囲気中で行うことが好ましい。
工程(4)終了後、焼成した積層シート(焼結体)の両端面に金属ペーストを塗布、熱処理し、その表面にメッキをすることで、外部電極を形成してもよい。
このようにして製造されたセラミックコンデンサは、プリント配線板上等に実装され、各種電子機器等に使用される。
以下、本発明を実施例により具体的に説明するが、本発明はこれらの実施例に限定されるものではない。なお、以下の記載において、「部」及び「%」は、別途明示のない限り、それぞれ「質量部」及び「質量%」を意味する。
<ポリエステルの酸価の測定>
ポリエステルの酸価は、ポリエステル0.5gをキシレン(オルト体、メタ体、パラ体の混合体)/エタノール混液(1/1質量比)40mLで溶解したポリエステル溶液を、水酸化カリウム・エタノール溶液(0.1mol/L)で滴定し、フェノールフタレイン試薬による変色点を読むことで測定した。
ポリエステルの酸価は、ポリエステル0.5gをキシレン(オルト体、メタ体、パラ体の混合体)/エタノール混液(1/1質量比)40mLで溶解したポリエステル溶液を、水酸化カリウム・エタノール溶液(0.1mol/L)で滴定し、フェノールフタレイン試薬による変色点を読むことで測定した。
<ポリエステルの計算分子量>
上記<ポリエステルの酸価の測定>で求めた酸価を用いて平均分子量値を計算(56100/ポリエステルの酸価)により求めた。

<合成例1:ポリエステルPES-1の合成>
温度計、攪拌機、窒素導入口、還流管、水分離器及び減圧口を備えた反応フラスコ中に、12-ヒドロキシステアリン酸(商品名:12-ヒドロ酸(小倉合成工業社製))100部を仕込み、窒素雰囲気下150℃で3時間反応後、さらに減圧下200℃で6時間加熱した。次いで室温まで冷却して、反応物(「ポリエステルPES-1」と称する)を得た。ポリエステルPES-1の酸価は32.0mgKOH/g、平均分子量は1750であった。
温度計、攪拌機、窒素導入口、還流管、水分離器及び減圧口を備えた反応フラスコ中に、12-ヒドロキシステアリン酸(商品名:12-ヒドロ酸(小倉合成工業社製))100部を仕込み、窒素雰囲気下150℃で3時間反応後、さらに減圧下200℃で6時間加熱した。次いで室温まで冷却して、反応物(「ポリエステルPES-1」と称する)を得た。ポリエステルPES-1の酸価は32.0mgKOH/g、平均分子量は1750であった。
<合成例2:ポリエステルPES-2の合成>
合成例1において、減圧下200℃での加熱時間を6時間から3時間に変えた。以上の事項以外は合成例1と同様にして反応物(「ポリエステルPES-2」と称する)を得た。ポリエステルPES-2の酸価は50.0mgKOH/g、平均分子量は1120であった。

合成例2において、「ポリエステルPES-2」を得た後、ε―カプロラクトン(純正化学社製)10部を仕込み、窒素雰囲気下150℃で2時間加熱した。以上の事項以外は合成例2と同様にして反応物(「ポリエステルPES-3」と称する)を得た。ポリエステルPES-3の酸価は45.0mgKOH/g、平均分子量は1250であった。
合成例2において、「ポリエステルPES-2」を得た後、ε―カプロラクトン(純正化学社製)10部を仕込み、窒素雰囲気下150℃で2時間加熱した。以上の事項以外は合成例2と同様にして反応物(「ポリエステルPES-3」と称する)を得た。ポリエステルPES-3の酸価は45.0mgKOH/g、平均分子量は1250であった。
<ポリエチレンイミン誘導体の作製>
<実施例1>
ポリエチレンイミンPEI-300(商品名:エポミンSP-003(日本触媒社製)、平均分子量300)10部、及び合成例1で得たポリエステルPES-1 57部を140℃で混合し、加熱して、反応を行った後、室温まで冷却して、ポリエチレンイミン誘導体を得た。
<実施例1>
ポリエチレンイミンPEI-300(商品名:エポミンSP-003(日本触媒社製)、平均分子量300)10部、及び合成例1で得たポリエステルPES-1 57部を140℃で混合し、加熱して、反応を行った後、室温まで冷却して、ポリエチレンイミン誘導体を得た。

実施例1において、ポリエステルPES-1の量を57部から115部に変えた。以上の事項以外は実施例1と同様にしてポリエチレンイミン誘導体を得た。

<ポリエステルの質量比の測定>
側鎖として使用するポリエステルの純分質量を側鎖質量とし、主鎖として使用するポリアミンの純分質量を主鎖質量とした。側鎖質量/主鎖質量を、ポリエチレンイミンの質量に対するポリエステルの質量比として求めた。

上記ポリエステルの質量比は、以下の方法によっても測定でき、上記ポリエステルの質量比の測定結果と同等の結果であることを確認している。
ガラスアンプルにポリエチレンイミン誘導体、水酸化カリウム、及びメタノールを加えて封管した。それを圧力容器に入れ、180℃のオイルバスで6時間加熱し、加水分解を行った。加水分解物を濃縮し1H-NMRを測定した。加水分解物を塩酸で中和、濃縮し、ベンゼンに溶解して抽出した。抽出物を濃縮し、トルエン、BSTFA(N,O-ビス(トリメチルシリル)-トリフルオロアセトアミド)を加えて加熱することで抽出物を誘導体化し、GC/MSにより同定を行った。加水分解物の1H-NMRスペクトルの積分値から、ポリエステル中の脂肪酸等のモノマー含有量とポリエチレンイミン含有量との比率(ポリエステル中のモノマー含有量/ポリエチレンイミンの含有量)を算出し、これをポリエチレンイミンの質量に対するポリエステルの質量比(ポリエステルの質量/ポリエチレンイミンの質量)とした。
ガラスアンプルにポリエチレンイミン誘導体、水酸化カリウム、及びメタノールを加えて封管した。それを圧力容器に入れ、180℃のオイルバスで6時間加熱し、加水分解を行った。加水分解物を濃縮し1H-NMRを測定した。加水分解物を塩酸で中和、濃縮し、ベンゼンに溶解して抽出した。抽出物を濃縮し、トルエン、BSTFA(N,O-ビス(トリメチルシリル)-トリフルオロアセトアミド)を加えて加熱することで抽出物を誘導体化し、GC/MSにより同定を行った。加水分解物の1H-NMRスペクトルの積分値から、ポリエステル中の脂肪酸等のモノマー含有量とポリエチレンイミン含有量との比率(ポリエステル中のモノマー含有量/ポリエチレンイミンの含有量)を算出し、これをポリエチレンイミンの質量に対するポリエステルの質量比(ポリエステルの質量/ポリエチレンイミンの質量)とした。
<ポリエチレンイミン誘導体のアミン価の測定>
ポリエチレンイミン誘導体1gをトルエン/エタノール混液(20/20質量比)40mLで溶解した液を、塩酸水溶液(0.5mol/L)で滴定し、チモールブルー試液による変色点を読むことで測定した。

<熱分解性の評価>
アルミ製サンプルパンにポリエチレンイミン誘導体を10mg量り取り、熱重量示差熱分析装置(STA7200RV、日立ハイテクサイエンス社製)を用いて、窒素雰囲気中、昇温速度20℃/minで30℃から500℃まで加熱した後、サンプルパン中の残渣の有無を目視で確認し、以下の基準で熱分解性を評価した。
○:加熱後の残渣が無い。
×:残渣がある。
アルミ製サンプルパンにポリエチレンイミン誘導体を10mg量り取り、熱重量示差熱分析装置(STA7200RV、日立ハイテクサイエンス社製)を用いて、窒素雰囲気中、昇温速度20℃/minで30℃から500℃まで加熱した後、サンプルパン中の残渣の有無を目視で確認し、以下の基準で熱分解性を評価した。
○:加熱後の残渣が無い。
×:残渣がある。
<分散性1、分散性2の評価>
ポリエチレンイミン誘導体5質量部を、トルエン(純正化学社製)20質量部及びエタノール(純正化学社製)20質量部の混合溶媒に溶解させた。その後、チタン酸バリウム(「BT-HP150」、共立マテリアル社製、平均1次粒径150nm)15質量部を配合し、直径1.0mmのガラスビーズを加え、ペイントシェーカー(浅田鉄工社製)で3時間分散を行った。分散後、濾過によりガラスビーズを除去しチタン酸バリウム分散液を調製した。得られた分散液を30分間静置し、沈殿の有無を以下の基準で確認し、分散性1を評価した。
○:沈殿が生じない。
×:沈殿が生じた。
ポリエチレンイミン誘導体5質量部を、トルエン(純正化学社製)20質量部及びエタノール(純正化学社製)20質量部の混合溶媒に溶解させた。その後、チタン酸バリウム(「BT-HP150」、共立マテリアル社製、平均1次粒径150nm)15質量部を配合し、直径1.0mmのガラスビーズを加え、ペイントシェーカー(浅田鉄工社製)で3時間分散を行った。分散後、濾過によりガラスビーズを除去しチタン酸バリウム分散液を調製した。得られた分散液を30分間静置し、沈殿の有無を以下の基準で確認し、分散性1を評価した。
○:沈殿が生じない。
×:沈殿が生じた。
また、得られた分散液をトルエン/エタノール混合溶媒(1:1質量比)で1000倍希釈し、ゼータサイザーナノZSP(Malvern Instruments Ltd社製)を用いた動的光散乱法によるチタン酸バリウムの光散乱強度からZ平均粒子直径を平均粒径として測定し、分散性2を評価した。
上記表からわかるように、実施例1~12のポリエチレンイミン誘導体は、加熱後の残渣が生じず熱分解性が良好であり、チタン酸バリウム分散液の平均粒径も小さく沈殿も生じないため分散性も優れていることがわかる。
一方、比較例1~4のポリアミン誘導体は、加熱後の残渣が生じないが、チタン酸バリウム分散液の平均粒径が大きく分散性が不十分であることがわかる。また、比較例5のポリアミン誘導体、及び比較例6のポリエチレンイミン誘導体は加熱後に残渣が生じるため熱分解性が不十分であることがわかる。

- ポリエチレンイミンのアミノ基と、カルボキシル基を有するポリエステルのカルボキシル基とがアミド結合及びイオン結合のいずれかによって結合した構造を有するポリエチレンイミン誘導体を含むセラミックス製造用分散剤であって、
ポリエチレンイミン誘導体は、ポリエチレンイミンの質量に対するポリエステルの質量比(ポリエステルの質量/ポリエチレンイミンの質量)が1以上12以下である、セラミックス製造用分散剤。 - ポリエチレンイミン誘導体のアミン価が、30mgKOH/g以上500mgKOH/g以下である、請求項1に記載の分散剤。
- カルボキシル基を有するポリエステルが、長鎖脂肪酸系ポリエステルである、請求項1又は2に記載の分散剤。
- カルボキシル基を有するポリエステルが、12-ヒドロキシステアリン酸重合物である、請求項1~3のいずれか1項に記載の分散剤。
- ポリエチレンイミンの平均分子量が、200以上12000以下である、請求項1~4のいずれか1項に記載の分散剤。
- ポリエチレンイミン誘導体の酸価が、0mgKOH/g以上20mgKOH/g以下である、請求項1~5のいずれか1項に記載の分散剤。
- セラミックスが、誘電体セラミックスである、請求項1~6のいずれか1項に記載の分散剤。
- 誘電体セラミックスが、チタン酸バリウムを含む、請求項7に記載の分散剤。
- 誘電体セラミックスが、セラミックコンデンサ用セラミックスである、請求項7又は8に記載の分散剤。
- 請求項1~9のいずれか1項に記載の分散剤及びセラミックス原料を含むセラミックス製造用組成物。
