Description
本発明は、特定の構造を有するリン原子含有硬化剤、および2種以上のエポキシ樹脂を含むエポキシ樹脂組成物、プリプレグおよび繊維強化複合材料に関する。
炭素繊維、ガラス繊維などを強化繊維とし、エポキシ樹脂やフェノール樹脂などの熱硬化性樹脂をマトリックス樹脂とした複合材料において、強化繊維を樹脂に含浸させた中間基材、いわゆるプリプレグが、釣竿、テニスやバドミントンのラケットなどスポーツ・レジャー用品から、各種工業機器、土木建築、航空宇宙分野まで、幅広い用途に使用されている。しかし、大抵の熱硬化性樹脂は燃えやすく、火災の原因となるため、特に航空機や車両などの構造材料においては、着火燃焼による事故を防ぐために、難燃性の熱硬化性樹脂が求められている。また、電子・電気機器においても内部からの発熱により、筐体や部品が発火燃焼して、事故に繋がるのを防ぐために、材料の難燃化が求められている。
マトリックス樹脂を難燃化する手段として、多くの場合、材料を燃えにくくする添加剤、いわゆる難燃剤を添加する。難燃剤として、ハロゲン化合物、リン化合物、金属水酸化物、ケイ素化合物、窒素化合物などが一般的に用いられるが、なかでもリン化合物は得られる硬化物の物性が優れることから、いくつかのリン化合物が工業的に利用されている。その様なリン化合物を用いた難燃化技術として、赤リンやリン酸エステルなどの添加型難燃剤をエポキシ樹脂組成物に添加する技術、あるいは分子内にリン原子を含み、樹脂と反応する反応型難燃剤を用いることにより、架橋構造にリン原子を導入する技術がある。
特許文献1には、リン酸エステルを用いた難燃化技術が報告されている。リン酸エステルは、赤リンと比較して化合物中に含まれるリン原子の含有率が低いために、十分な難燃性を確保するためには多量の配合が必要となる。この場合、リン酸エステルが可塑剤として作用し、樹脂の耐熱性や力学特性が大きく低下するといった問題がある。
このため、特許文献2では、分子内にリン原子と炭素結合が共有結合した構造を有し、アミノ基を有するホスフィンオキサイドを用いた難燃化技術が報告されている。ホスフィンオキサイドがアミノ基を持っているため、エポキシ樹脂と反応して、架橋構造を形成し、製品の力学特性を悪化させることなく、難燃性を付与することができる。
また、特許文献3では、特定範囲のエポキシ当量を有する2官能エポキシ樹脂と3つのアミノ基を有するトリス(アミノフェニル)ホスフィンオキサイドを用いることにより、高いガラス転移温度を有すると共に、成形時の十分な流動性を確保できる技術が報告されている。
しかしながら、特許文献2、3に記載されるアミノ基を有するホスフィンオキサイドを用いる場合には、高い耐熱性と優れた難燃性を付与することができるものの、エポキシ樹脂との反応を制御することが難しく、比較的低温でも反応が進行するため、粘度安定性が低く、プリプレグや成形体を製造する上で、プロセス性に問題があった。
そこで、本発明は、上記の問題点を解決すること、すなわち、粘度安定性に優れ、かつ、硬化させることにより高い難燃性を有し、力学特性に優れた樹脂硬化物を得ることができるエポキシ樹脂組成物、並びに、それを用いたプリプレグおよび繊維強化複合材料を提供すること、を課題とする。
本発明のエポキシ樹脂組成物は、前記課題を解決するため、次の(構成1)または(構成2)の構成を有する。すなわち、
(構成1)下記成分[A]~[C]を全て含むエポキシ樹脂組成物。
[A]:下記一般式(1)で表される構造を有し、25℃における粘度が2Pa・s以下である反応性希釈剤
[B]:3官能以上のエポキシ樹脂
[C]:下記一般式(2)で表される構造を有するアミン系硬化剤および下記一般式(3)で表される構造を有するアミン系硬化剤からなる群から選ばれる少なくとも1つのアミン系硬化剤

また、本発明のプリプレグは、上記のエポキシ樹脂組成物を強化繊維に含浸させてなるプリプレグである。
また、本発明のプリプレグは、上記のエポキシ樹脂組成物を強化繊維に含浸させてなるプリプレグである。
さらに、本発明の繊維強化複合材料は、上記のプリプレグを硬化してなる繊維強化複合材料、または、上記のエポキシ樹脂組成物を硬化させてなる樹脂硬化物と、強化繊維とを含む繊維強化複合材料である。
本発明により、粘度安定性に優れ、かつ、硬化させることにより高い難燃性を有し、力学特性に優れた樹脂硬化物を得ることができるエポキシ樹脂組成物、並びに、それを用いたプリプレグおよび繊維強化複合材料を提供することが可能となる。
本発明の(構成1)におけるエポキシ樹脂組成物は、次の成分[A]~[C]を全て含む。
[A]:下記一般式(1)で表される構造を有し、25℃における粘度が2Pa・s以下である反応性希釈剤
[B]:3官能以上のエポキシ樹脂
[C]:下記一般式(2)で表される構造を有するアミン系硬化剤および下記一般式(3)で表される構造を有するアミン系硬化剤からなる群から選ばれる、少なくとも1つのアミン系硬化剤
[A]:下記一般式(1)で表される構造を有し、25℃における粘度が2Pa・s以下である反応性希釈剤
[B]:3官能以上のエポキシ樹脂

一般式(1)中、X1はグリシジルエーテル基、またはグリシジルアミノ基を表す。X2は、水素原子、グリシジルエーテル基、またはグリシジルアミノ基を表す。Yは炭素数7以上の2価の置換基を表す。
一般式(2)中、R1は、炭素数2~4の炭化水素基を表す。一般式(3)中、R2は、水素原子、またはアミノ基を表す。
上記一般式(1)において、X1はグリシジルアミノ基、X2は水素原子であることが、樹脂硬化物の曲げ弾性率や繊維強化複合材料の圧縮強度の維持・向上の点から好ましい。また、分子量が増加しすぎると、エポキシ樹脂組成物の粘度が増加しすぎて、取り扱い性に問題が生じることから、Yの炭素数は12以下であることが好ましい。
上記一般式(2)において、R1の炭素数が減少すると、一般式(2)で表される構造を有するアミン系硬化剤の疎水性が低下するため、得られる樹脂硬化物の耐吸湿性が低下することがある。そのため、R1の炭素数は4であることが好ましい。
本発明の(構成1)において用いられる成分[A]は、前記一般式(1)で表される構造を有し、25℃の粘度が2Pa・s以下である反応性希釈剤である。反応性希釈剤は、硬化時に硬化剤と反応する。
なかでも、成分[A]が下記一般式(4)、(7)および(8)のいずれかで表される構造を有することが好ましい。
一般式(4)中、R3とR4は、それぞれ、水素原子、炭素数1~4の脂肪族炭化水素基、炭素数3~6の脂環式炭化水素基、炭素数6~10の芳香族炭化水素基、ハロゲン原子、アシル基、トリフルオロメチル基およびニトロ基からなる群から選ばれた少なくとも一つを表す。X3は、-O-、-S-、-CO-、-C(=O)O-、-SO2-から選ばれる1つを表す。一般式(4)で表される構造を有する反応性希釈剤の分子量が増加すると、エポキシ樹脂組成物の粘度が増加して取り扱いにくくなる場合があるため、R3とR4は水素であることが好ましい。
一般式(7)中、R7、R8は、水素原子、炭素数1~4の脂肪族炭化水素基、炭素数3~6の脂環式炭化水素基、炭素数6~10の芳香族炭化水素基、ハロゲン原子、アシル基、トリフルオロメチル基およびニトロ基から選ばれる1つを表す。ただし、少なくともどちらか一方は水素原子でない。R7、R8が脂肪族炭化水素基の場合、R7、R8の炭素数の増加に伴い、易燃性が高いメチレン基が増加する。そのため、難燃性の観点から、R7、R8が炭素数1、すなわちメチル基であることが好ましい。また、同じく難燃性の観点から、R7、R8がBrやClといったハロゲン原子であることが好ましい。
一般式(8)中、R9、R10は、それぞれ炭素数0~8のアルキレン基、フェニレン基、シクロヘキシレン基を表す。R11は、水素原子、炭素数1~4の脂肪族炭化水素基、炭素数3~6の脂環式炭化水素基、炭素数6~10の芳香族炭化水素基、ハロゲン原子、アシル基、トリフルオロメチル基およびニトロ基から選ばれる一つを表す。R9、R10の炭素数の増加に伴い、上記と同様に、易燃性が高いメチレン基が増加する。そのため、難燃性の観点から、R9、R10が炭素数0、すなわち直接結合であることが好ましい。また、同じく難燃性の観点から、R11は水素原子であることが好ましい。
成分[A]の具体例として、N,N-ジグリシジル-4-フェノキシアニリン、N,N-ジグリシジル-o-トルイジン、N,N-ジグリシジル-m-トルイジン、N,N-ジグリシジル-p-トルイジン、N,N-ジグリシジル-2,3-キシリジン、N,N-ジグリシジル-2,4-キシリジン、N,N-ジグリシジル-3,4-キシリジン、などのモノアミン型エポキシ樹脂、1,4-シクロヘキサンジメタノールジグリシジルエーテル、1,4-シクロヘキサンジエタノールジグリシジルエーテル、などのエーテル型エポキシ樹脂が挙げられる。なかでもモノアミン型エポキシ樹脂は、難燃性および力学特性に優れており、特に好ましい。これらの成分[A]のエポキシ樹脂は単独で用いてもよく、また2種類以上を混合して用いることも可能である。
本発明において用いられる成分[B]のエポキシ樹脂としては、3官能以上のエポキシ樹脂であれば特に限定されないが、耐熱性の観点から、1分子内に環構造を1つ以上有することが好ましい。なかでも、下記一般式(9)で表されるエポキシ樹脂であることが好ましい。
一般式(9)中、R12~R15は、それぞれ水素原子、炭素数1~4の脂肪族炭化水素基、ハロゲン原子から選ばれる1つを表す。X4は、-CH2-、-O-、-S-、-CO-、-C(=O)O-、-SO2-、-CH(CH3)-、-C(CH3)2-、-CONH-から選ばれる1つを表す。
R12~R15の炭素数が多すぎると、エポキシ樹脂組成物の粘度が高くなりすぎたり、成分[B]とエポキシ樹脂組成物中の他の成分との相溶性が損なわれ、得られる繊維強化複合材料の機械特性が低下することがある。そのため、R12~R15の炭素数は合計4以下であることが好ましい。さらに好ましくは、R12~R15が全て水素原子である。
成分[B]の具体例として、以下のエポキシ樹脂が挙げられる。すなわち、3官能エポキシ樹脂として、N,N,O-トリグリシジル-m-アミノフェノール、N,N,O-トリグリシジル-p-アミノフェノール、N,N,O-トリグリシジル-4-アミノ-3-メチルフェノール、などのアミノフェノール型エポキシ樹脂が挙げられる。4官能エポキシ樹脂として、N,N,N’,N’-テトラグリシジル-4,4’-メチレンジアニリン、N,N,N’,N’-テトラグリシジル-2,2’-ジエチル-4,4’-メチレンジアニリン、N,N,N’,N’-テトラグリシジル-m-キシリレンジアミン、などのジアミン型エポキシ樹脂を挙げることができる。なかでも、ジアミン型エポキシ樹脂は、1分子中に4個のグリシジル基を有するため、高い耐熱性と弾性率を有する硬化物が得られる。そのため、航空宇宙用途に好適に用いられる。
本発明の(構成1)において、成分[A]、成分[B]および成分[A]、[B]以外のエポキシ樹脂を含むエポキシ樹脂総量100質量部に対して、成分[A]の含有量が10~50質量部、成分[B]の含有量が50~90質量部であることが、優れた耐熱性と力学特性を確保する点から好ましい。成分[B]の含有量は、さらに好ましくは60~80質量部である。なお、(構成1)において、エポキシ樹脂総量とは、成分[A]、成分[B]および成分[A]、[B]以外のエポキシ樹脂を含むエポキシ樹脂の総量を表す。
本発明の(構成1)においては、成分[A]、[B]以外のエポキシ樹脂を含有することも出来る。そのような例として、2官能以下のグリシジルエーテル型エポキシ樹脂が挙げられる。例として、ビスフェノールA型エポキシ樹脂、ビスフェノールF型エポキシ樹脂、ビスフェノールAD型エポキシ樹脂、ビスフェノールS型エポキシ樹脂などのビスフェノール型エポキシ樹脂、ビフェニル骨格を有するエポキシ樹脂、ナフタレン骨格を有するエポキシ樹脂、ジシクロペンタジエン骨格を有するエポキシ樹脂、が挙げられる。
本発明の(構成1)における成分[C]は、前記一般式(2)で表される構造を有するアミン系硬化剤および前記一般式(3)で表される構造を有するアミン系硬化剤からなる群から選ばれる少なくとも1つのアミン系硬化剤である。かかるアミン系硬化剤をエポキシ樹脂組成物に添加することにより、難燃性が付与される。また、エポキシ樹脂の硬化剤として機能し、硬化度の高い硬化物が得られる。
本発明の(構成1)における成分[C]の例として、トリス(4-アミノフェニル)ホスフィンオキサイド、トリス(3-アミノフェニル)ホスフィンオキサイド、トリス(2-アミノフェニル)ホスフィンオキサイド、ビス(4-アミノフェニル)フェニルホスフィンオキサイド、ビス(3-アミノフェニル)フェニルホスフィンオキサイド、ビス(4-アミノフェニル)エチルホスフィンオキサイド、ビス(3-アミノフェニル)エチルホスフィンオキサイド、ビス(2-アミノフェニル)エチルホスフィンオキサイド、ビス(4-アミノフェニル)n-プロピルホスフィンオキサイド、ビス(3-アミノフェニル)n-プロピルホスフィンオキサイド、ビス(4-アミノフェニル)イソプロピルホスフィンオキサイド、ビス(3-アミノフェニル)イソプロピルホスフィンオキサイド、ビス(4-アミノフェニル)n-ブチルホスフィンオキサイド、ビス(3-アミノフェニル)n-ブチルホスフィンオキサイド、ビス(4-アミノフェニル)イソブチルホスフィンオキサイド、ビス(3-アミノフェニル)イソブチルホスフィンオキサイドなどが挙げられる。なかでも、粘度安定性および耐熱性に優れる点から、トリス(3-アミノフェニル)ホスフィンオキサイドが好ましく用いられる。
本発明の(構成1)における成分[C]の含有量は、エポキシ樹脂総量100質量部に対して、10~100質量部であることが、樹脂組成物の粘度安定性、得られる硬化物や繊維強化複合材料の難燃性と力学特性を確保する点から好ましく、さらに好ましくは25~100質量部である。
本発明の(構成1)における成分[C]の含有量は、エポキシ樹脂組成物中のリン原子含有率として0.1~5.0質量%であると、得られる硬化物や繊維強化複合材料の難燃性と力学特性を両立できる。前記リン原子含有率は、好ましくは、0.3~4.0質量%である。ここでいうリン原子含有率(質量%)は、全エポキシ樹脂組成物中のリン原子の質量(g)/全エポキシ樹脂組成物の質量(g)×100で求められる。リン原子の質量は、成分[C]の化合物の1分子あたりのリン原子の質量を、リン原子の原子量から求め、これに、全エポキシ樹脂組成物中に含まれる、成分[C]の化合物の分子数をモル数から求めて掛け算することにより得られる。なお、エポキシ樹脂組成物中のリン原子含有率は、上述の計算方法により求めることも、エポキシ樹脂組成物や樹脂硬化物の有機元素分析やICP-MS(誘導結合プラズマ質量分析)などにより求めることもできる。
本発明の(構成1)においては上記成分[C]以外の硬化剤を含有することも出来る。ここでいう硬化剤は、エポキシ樹脂の硬化剤であり、エポキシ基と反応し得る活性基を有する化合物である。成分[C]以外の硬化剤の例として、ジシアンジアミド、芳香族ポリアミン、アミノ安息香酸エステル類、各種酸無水物、フェノールノボラック樹脂、クレゾールノボラック樹脂、ポリフェノール化合物、イミダゾール誘導体、脂肪族アミン、テトラメチルグアニジン、チオ尿素付加アミン、メチルヘキサヒドロフタル酸無水物のようなカルボン酸無水物、カルボン酸ヒドラジド、カルボン酸アミド、ポリメルカプタンおよび三フッ化ホウ素エチルアミン錯体のようなルイス酸錯体などが挙げられる。このなかでも、芳香族ポリアミンを硬化剤として用いると、耐熱性の良好なエポキシ樹脂硬化物が得られやすくなる。特に、芳香族ポリアミンのなかでも、4,4’-ジアミノジフェニルスルホン、3,3’-ジアミノジフェニルスルホンなど、ジアミノジフェニルスルホンの各種異性体を用いることにより、耐熱性の良好なエポキシ樹脂硬化物が得られやすくなる。
上記成分[C]以外の硬化剤の含有量は、成分[C]と成分[C]以外の硬化剤を含む硬化剤総量100質量部に対して、90質量部以下であることが、得られる硬化物や繊維強化複合材料の難燃性を確保しやすくなる点から好ましい。
本発明の(構成2)におけるエポキシ樹脂組成物は、次の成分[A’]、[B]、[C’]を全て含む。
[A’]:4員環以上の環構造を1つ以上有する2官能以下のグリシジルアミン型エポキシ樹脂
[B]:3官能以上のエポキシ樹脂
[C’]:下記一般式(5)で表される構造を有するアミン系硬化剤および下記一般式(6)で表される構造を有するアミン系硬化剤からなる群から選ばれる、少なくとも1つのアミン系硬化剤。
[A’]:4員環以上の環構造を1つ以上有する2官能以下のグリシジルアミン型エポキシ樹脂
[B]:3官能以上のエポキシ樹脂
[C’]:下記一般式(5)で表される構造を有するアミン系硬化剤および下記一般式(6)で表される構造を有するアミン系硬化剤からなる群から選ばれる、少なくとも1つのアミン系硬化剤。
一般式(5)中、R5は、炭素数1~4の炭化水素基を表す。一般式(6)中、R6は、水素原子、またはアミノ基を表す。
R5の炭素数の減少とともに、一般式(5)で表される構造を有するアミン系硬化剤の疎水性が低下するため、得られる樹脂硬化物の耐吸湿性が低下することがある。そのため、好ましいR5の炭素数は2~4であり、さらに好ましい炭素数は4である。
本発明の(構成2)において用いられる成分[A’]のエポキシ樹脂としては、1分子内に4員環以上の環構造を1つ以上有し、2個以下のグリシジル基を有するグリシジルアミン型エポキシ樹脂である。なかでも、成分[A’]が下記一般式(4)で表される構造を有することが好ましい。
一般式(4)中、R3とR4は、それぞれ独立に、水素原子、炭素数1~4の脂肪族炭化水素基、炭素数3~6の脂環式炭化水素基、炭素数6~10の芳香族炭化水素基、ハロゲン原子、アシル基、トリフルオロメチル基およびニトロ基からなる群から選ばれた少なくとも一つを表す。X3は、-O-、-S-、-CO-、-C(=O)O-、および-SO2-からなる群から選ばれる1つを表す。
R3とR4の炭素数の増加に伴い、エポキシ樹脂組成物の粘度が増加するため、取り扱い性の点から、R3とR4は水素であることが好ましい。
成分[A’]の例として、N,N-ジグリシジル-4-フェノキシアニリン、N,N-ジグリシジル-4-(4-メチルフェノキシ)アニリン、N,N-ジグリシジル-4-(3-メチルフェノキシ)アニリン、N,N-ジグリシジル-4-(2-メチルフェノキシ)アニリン、N,N-ジグリシジル-4-(4-エチルフェノキシ)アニリン、N,N-ジグリシジル-4-(3-エチルフェノキシ)アニリン、N,N-ジグリシジル-4-(2-エチルフェノキシ)アニリン、N,N-ジグリシジル-4-(4-プロピルフェノキシ)アニリン、N,N-ジグリシジル-4-(4-tert-ブチルフェノキシ)アニリン、N,N-ジグリシジル-4-(4-シクロヘキシルフェノキシ)アニリン、N,N-ジグリシジル-4-(3-シクロヘキシルフェノキシ)アニリン、N,N-ジグリシジル-4-(2-シクロヘキシルフェノキシ)アニリン、N,N-ジグリシジル-4-(4-メトキシフェノキシ)アニリン、N,N-ジグリシジル-4-(3-メトキシフェノキシ)アニリン、N,N-ジグリシジル-4-(2-メトキシフェノキシ)アニリン、N,N-ジグリシジル-4-(4-フェノキシフェノキシ)アニリン、N,N-ジグリシジル-4-(3-フェノキシフェノキシ)アニリン、N,N-ジグリシジル-4-[4-(トリフルオロメチル)フェノキシ]アニリン、N,N-ジグリシジル-4-[3-(トリフルオロメチル)フェノキシ]アニリン、N,N-ジグリシジル-4-[2-(トリフルオロメチル)フェノキシ]アニリン、N,N-ジグリシジル-p-(2-ナフチルオキシフェノキシ)アニリン、N,N-ジグリシジル-p-(1-ナフチルオキシフェノキシ)アニリン、N,N-ジグリシジル-4-[(1,1’-ビフェニル-4-イル)オキシ]アニリン、N,N-ジグリシジル-4-(4-ニトロフェノキシ)アニリン、N,N-ジグリシジル-4-(3-ニトロフェノキシ)アニリン、N,N-ジグリシジル-4-(2-ニトロフェノキシ)アニリン、N,N-ジグリシジル-o-トルイジン、N,N-ジグリシジルアニリン、などのモノアミン型エポキシ樹脂が挙げられる。これらの2官能グリシジル基を有するエポキシ樹脂を用いることにより、高い耐熱性と弾性率を有する硬化物が得られるため、航空宇宙用途に好適に用いられる。
これらのエポキシ樹脂は単独で用いてもよく、また2種類以上を混合して用いることも可能である。
本発明の(構成2)における成分[A’]の含有量は、エポキシ樹脂総量100質量部に対して、10~50質量部であることが、優れた耐熱性と力学特性を確保する点から必要であり、好ましくは25~40質量部である。なお、(構成2)において、エポキシ樹脂総量とは、成分[A’]、成分[B]および成分[A’]、[B]以外のエポキシ樹脂を含むエポキシ樹脂の総量を表す。
本発明の(構成2)における成分[B]の含有量は、エポキシ樹脂総量100質量部に対して、50~90質量部であることが、優れた耐熱性と力学特性を確保する点から必要であり、好ましくは60~80質量部である。
本発明の(構成2)では、成分[A’]、[B]以外のエポキシ樹脂を含有することも出来る。成分[A’]、[B]以外のエポキシ樹脂の例として、2官能以下のグリシジルエーテル型エポキシ樹脂が挙げられる。2官能以下のグリシジルエーテル型エポキシ樹脂の例として、ビスフェノールA型エポキシ樹脂、ビスフェノールF型エポキシ樹脂、ビスフェノールAD型エポキシ樹脂、ビスフェノールS型エポキシ樹脂などのビスフェノール型エポキシ樹脂、ビフェニル骨格を有するエポキシ樹脂、ナフタレン骨格を有するエポキシ樹脂、ジシクロペンタジエン骨格を有するエポキシ樹脂、が挙げられる。
本発明の(構成2)における成分[C’]は、前記一般式(5)で表される構造を有するアミン系硬化剤および前記一般式(6)で表される構造を有するアミン系硬化剤からなる群から選ばれる少なくとも1つのアミン系硬化剤であり、これらをエポキシ樹脂組成物に添加することにより、難燃性が付与されやすくなる。また、エポキシ樹脂の硬化剤として機能し、硬化度の高い硬化物が得られる。
成分[C’]の例として、トリス(4-アミノフェニル)ホスフィンオキサイド、トリス(3-アミノフェニル)ホスフィンオキサイド、トリス(2-アミノフェニル)ホスフィンオキサイド、ビス(4-アミノフェニル)フェニルホスフィンオキサイド、ビス(3-アミノフェニル)フェニルホスフィンオキサイド、ビス(4-アミノフェニル)メチルホスフィンオキサイド、ビス(3-アミノフェニル)メチルホスフィンオキサイド、ビス(2-アミノフェニル)メチルホスフィンオキサイド、ビス(4-アミノフェニル)エチルホスフィンオキサイド、ビス(3-アミノフェニル)エチルホスフィンオキサイド、ビス(2-アミノフェニル)エチルホスフィンオキサイド、ビス(4-アミノフェニル)n-プロピルホスフィンオキサイド、ビス(3-アミノフェニル)n-プロピルホスフィンオキサイド、ビス(4-アミノフェニル)イソプロピルホスフィンオキサイド、ビス(3-アミノフェニル)イソプロピルホスフィンオキサイド、ビス(4-アミノフェニル)n-ブチルホスフィンオキサイド、ビス(3-アミノフェニル)n-ブチルホスフィンオキサイド、ビス(4-アミノフェニル)イソブチルホスフィンオキサイド、ビス(3-アミノフェニル)イソブチルホスフィンオキサイドなどが挙げられる。なかでも、粘度安定性および耐熱性に優れる点から、トリス(3-アミノフェニル)ホスフィンオキサイドが好ましく用いられる。
本発明の(構成2)における成分[C’]の含有量は、成分[A’]、成分[B]および成分[A’]、[B]以外のエポキシ樹脂を含むエポキシ樹脂の総量100質量部に対して、10~100質量部であることが、樹脂組成物の粘度安定性、得られる硬化物や繊維強化複合材料の難燃性と力学特性を確保する点から好ましく、さらに好ましくは25~100質量部である。
本発明の(構成2)における成分[C’]の含有量は、エポキシ樹脂組成物中のリン原子含有率として0.1~5.0質量%であると、得られる硬化物や繊維強化複合材料の難燃性と力学特性を両立しやすくなる。前記リン原子含有率は、好ましくは、0.3~4.0質量%である。リン原子含有率の求め方は上述のとおりである。
本発明では上記成分[C’]以外の硬化剤を含有することも出来る。ここでいう硬化剤は、エポキシ樹脂の硬化剤であり、エポキシ基と反応し得る活性基を有する化合物である。そのような例として、ジシアンジアミド、芳香族ポリアミン、アミノ安息香酸エステル類、各種酸無水物、フェノールノボラック樹脂、クレゾールノボラック樹脂、ポリフェノール化合物、イミダゾール誘導体、脂肪族アミン、テトラメチルグアニジン、チオ尿素付加アミン、メチルヘキサヒドロフタル酸無水物のようなカルボン酸無水物、カルボン酸ヒドラジド、カルボン酸アミド、ポリメルカプタンおよび三フッ化ホウ素エチルアミン錯体のようなルイス酸錯体などが挙げられる。このなかでも、芳香族ポリアミンを硬化剤として用いると、耐熱性の良好なエポキシ樹脂硬化物が得られる。特に、芳香族ポリアミンのなかでも、4,4’-ジアミノジフェニルスルホン、3,3’-ジアミノジフェニルスルホンなど、ジアミノジフェニルスルホンの各種異性体を用いることにより、耐熱性の良好なエポキシ樹脂硬化物が得られる。
上記成分[C’]以外の硬化剤の含有量は、成分[C’]と成分[C’]以外の硬化剤を含む硬化剤総量100質量部に対して、90質量部以下であることが、得られる硬化物や繊維強化複合材料の難燃性を確保する点から好ましい。
本発明の(構成1)あるいは(構成2)においては、得られるプリプレグのタック性の制御、エポキシ樹脂組成物を強化繊維に含浸する際の樹脂の流動性の制御、および得られる繊維強化複合材料に靱性を付与するために、さらに成分[D]熱可塑性樹脂を含むことができる。かかる成分[D]の熱可塑性樹脂としては、ポリアリールエーテル骨格で構成される熱可塑性樹脂が好ましい。具体的には、例えば、ポリスルホン、ポリフェニルスルホン、ポリエーテルスルホン、ポリエーテルイミド、ポリフェニレンエーテル、ポリエーテルエーテルケトン、ポリエーテルエーテルスルホンなどを挙げることができる。これらのポリアリールエーテル骨格で構成される熱可塑性樹脂は単独で用いてもよいし、適宜併用して用いてもよい。なかでも、ポリエーテルスルホンおよびポリエーテルイミドは得られる繊維強化複合材料の耐熱性や力学物性を低下することなく靭性を付与することができるため好ましく用いることができる。
本発明の(構成1)あるいは(構成2)においては、得られる繊維強化複合材料の耐衝撃性を向上させるために、熱可塑性樹脂を主成分とする粒子を配合することもできる。
熱可塑性樹脂粒子としては、ポリアミドが最も好ましく、ポリアミドのなかでも、ポリアミド12、ポリアミド6、ポリアミド11、ポリアミド66、ポリアミド6/12共重合体、特開平1-104624号公報の実施例1記載のエポキシ化合物にてセミIPN化されたポリアミド(セミIPNポリアミド)は特に良好なエポキシ樹脂との接着強度を与える。ここで、IPNとは相互侵入高分子網目構造体(Interpenetrating Polymer Network)の略称で、ポリマーブレンドの一種である。ブレンド成分ポリマーが橋架けポリマーであって、それぞれの異種橋架けポリマーが部分的あるいは全体的に相互に絡み合って多重網目構造を形成しているものをいう。セミIPNとは、橋架けポリマーと直鎖状ポリマーによる重網目構造が形成されたものである。セミIPN化した熱可塑性樹脂粒子は、例えば熱可塑性樹脂と熱硬化性樹脂を共通溶媒に溶解させ、均一に混合した後、再沈等により得ることができる。エポキシ樹脂とセミIPN化したポリアミドからなる粒子を用いることにより、優れた耐熱性と耐衝撃性をプリプレグに付与することができる。これら熱可塑性樹脂粒子の形状としては、球状粒子でも非球状粒子でも、また多孔質粒子でもよいが、球状の方が樹脂の流動特性を低下させないため粘弾性に優れ、また応力集中の起点がなく、高い耐衝撃性を与えるという点で好ましい態様である。ポリアミド粒子の市販品としては、SP-500、SP-10、TR-1、TR-2、842P-48、842P-80(以上、東レ(株)製)、“オルガソール(登録商標)”1002D、2001UD、2001EXD、2002D、3202D、3501D,3502D、(以上、アルケマ社製)等を使用することができる。これらのポリアミド粒子は、単独で使用しても複数を併用してもよい。
本発明の(構成1)あるいは(構成2)のエポキシ樹脂組成物は、本発明の効果を妨げない範囲で、カップリング剤や、熱硬化性樹脂粒子、あるいはシリカゲル、カーボンブラック、クレー、カーボンナノチューブ、グラフェン、カーボン粒子、金属粉体といった無機フィラー等を配合することができる。
本発明のプリプレグは、本発明のエポキシ樹脂組成物を強化繊維に含浸させてなる。すなわち、上述したエポキシ樹脂組成物をマトリックス樹脂とし、このエポキシ樹脂組成物を強化繊維と複合させたものである。強化繊維の例としては、炭素繊維、黒鉛繊維、アラミド繊維、ガラス繊維等を好ましく挙げることができる。なかでも力学特性の点から炭素繊維が特に好ましい。
本発明のプリプレグは、様々な公知の方法、例えばウエット法やホットメルト法などにより製造することができる。中でも、ホットメルト法が本発明の効果を発揮しやすい点において好ましい。
ホットメルト法とは、溶媒を用いずに、加熱により低粘度化し、強化繊維に含浸させる方法である。ホットメルト法には、加熱により低粘度化したマトリックス樹脂を、直接強化繊維に含浸する方法、または一旦マトリックス樹脂を離型紙などの上に塗布した樹脂フィルム付きの離型紙シートをまず作製し、次いで、これを強化繊維の両側あるいは片側から重ねて、加熱加圧してマトリックス樹脂を強化繊維に含浸させる方法などがある。
本発明のプリプレグにおいては、強化繊維の目付が100~1000g/m2であることが好ましい。強化繊維目付が100g/m2未満では、繊維強化複合材料成形の際に所定の厚みを得るために積層枚数を多くする必要があり、積層作業が煩雑になることがある。一方、1000g/m2を超える場合は、プリプレグのドレープ性が悪くなる傾向がある。また、繊維質量含有率は、好ましくは40~90質量%であり、より、より好ましくは50~80質量%である。繊維質量含有率が40質量%未満では樹脂の比率が多すぎるため、強化繊維の優れた機械特性の利点を活かすことができないことや、繊維強化複合材料の硬化時の発熱量が高くなりすぎる可能性がある。また、繊維質量含有率が90質量%を超える場合、樹脂の含浸不良を生じるため、得られる繊維強化複合材料はボイドが多いものとなる恐れがある。
本発明のプリプレグの形態は、UniDirection(UD)プリプレグでも、織物プリプレグ、またシートモールディングコンパウンド等の不織布等いずれでもよい。
本発明の繊維強化複合材料の第一の態様は、本発明のプリプレグを硬化させてなる。かかる繊維強化複合材料は、例えば、前記本発明のプリプレグを所定の形態で積層した後、加熱加圧して樹脂を硬化させることにより得ることができる。ここで、熱および圧力を付与する方法としては、オートクレーブ成形法、プレス成形法、バッギング成形法、ラッピングテープ法、内圧成形法など公知の方法を用いることができる。
本発明の繊維強化複合材料の第二の態様は、本発明のエポキシ樹脂組成物を硬化させてなる樹脂硬化物と、強化繊維とを含む。かかる繊維強化複合材料は、プリプレグを用いずに、強化繊維基材に直接液状のエポキシ樹脂を含浸させ、硬化させる方法により得ることができる。具体的には、例えば、レジントランスファーモールディング法、フィラメントワインディング法、プルトルージョン法、ハンド・レイアップ法などにより、かかる繊維強化複合材料を得ることができる。
以下、実施例を挙げて本発明を説明するが、本発明はこれらの例によって限定されるものではない。

(1)エポキシ樹脂組成物の調製方法
混練装置中に、表1~4に記載の成分[A](あるいは[A’])に該当するエポキシ樹脂、成分[A](あるいは[A’])以外のエポキシ樹脂、および成分[B]に該当するエポキシ樹脂、成分[D]に該当する熱可塑性樹脂を投入後、加熱混練を行い、熱可塑性樹脂を溶解させた。次いで、80℃以下の温度まで降温させ、表1~4に記載の成分[C](あるいは[C’])および成分[C](あるいは[C’])以外の硬化剤を加えて撹拌し、エポキシ樹脂組成物を得た。
混練装置中に、表1~4に記載の成分[A](あるいは[A’])に該当するエポキシ樹脂、成分[A](あるいは[A’])以外のエポキシ樹脂、および成分[B]に該当するエポキシ樹脂、成分[D]に該当する熱可塑性樹脂を投入後、加熱混練を行い、熱可塑性樹脂を溶解させた。次いで、80℃以下の温度まで降温させ、表1~4に記載の成分[C](あるいは[C’])および成分[C](あるいは[C’])以外の硬化剤を加えて撹拌し、エポキシ樹脂組成物を得た。
(2)粘度安定性評価
樹脂組成物の粘度安定性評価は以下の様にして行った。
樹脂組成物の粘度安定性評価は以下の様にして行った。
(1)で作製したエポキシ樹脂組成物の粘度安定性を、動的粘弾性測定装置(ARES、ティーエイ・インスツルメント社製)を用いて、粘度測定を行って評価した。直径40mmのパラレルプレートを用いて、ギャップ1.0mm、周波数0.5Hz、測定温度80℃で粘度測定を行い、2時間後の増粘率(%)を粘度安定性の指標とした。
(3)樹脂硬化物の難燃性評価
熱重量測定TGAによる難燃性の評価は以下の様にして行った。
(1)で調製したエポキシ樹脂組成物を真空中で脱泡した後、2mm厚の“テフロン(登録商標)”製スペーサーにより厚み2mmになるように設定したモールド中で、所定の硬化条件で硬化させて、厚さ2mmのエポキシ樹脂硬化物を得た。難燃性の評価は熱重量測定装置TG-DTA(ブルカーAXS社WS003システム)を用いて行った。エポキシ樹脂硬化物から約10mgの試験片を切り出し、昇温速度10℃/minで単純昇温し、650℃におけるチャー生成率(%)を難燃性の指標とした。ここでいうチャー生成率とは、(650℃における熱分解残渣の質量(g))/(測定前のエポキシ樹脂硬化物の質量(g))×100で表される値である。
熱重量測定TGAによる難燃性の評価は以下の様にして行った。

コーンカロリーメータによる難燃性の評価は以下の様にして行った。
(1)で調製したエポキシ樹脂組成物を真空中で脱泡した後、1mm厚の“テフロン(登録商標)”製スペーサーにより厚み1mmになるように設定したモールド中で、所定の硬化条件で硬化させて、厚さ1mmのエポキシ樹脂硬化物を得た。難燃性の評価はコーンカロリーメータ試験装置Cone Calorimeter C3((株)東洋精機製作所製)を用いて行った。エポキシ樹脂硬化物から100mm×100mmの試験片を切り出し、ヒーター輻射量を50kW/m2として試験を行い、最大発熱速度(kW/m2)を難燃性の指標とした。
(4)樹脂硬化物の力学特性評価
樹脂硬化物の力学特性の評価は以下の様にして行った。
(3)で作製したエポキシ樹脂硬化物を10mm×60mmのサイズにカットした試験片の3点曲げ試験をJIS K7171(2006)に基づいて行い、力学特性を評価した。インストロン5565万能試験機(インストロン社製)を用いて、クロスヘッドスピード2.5mm/min、スパン長40mm、圧子径10mm、支点径4mmの条件で曲げ試験を行い、曲げ弾性率を測定した。
樹脂硬化物の力学特性の評価は以下の様にして行った。
(3)で作製したエポキシ樹脂硬化物を10mm×60mmのサイズにカットした試験片の3点曲げ試験をJIS K7171(2006)に基づいて行い、力学特性を評価した。インストロン5565万能試験機(インストロン社製)を用いて、クロスヘッドスピード2.5mm/min、スパン長40mm、圧子径10mm、支点径4mmの条件で曲げ試験を行い、曲げ弾性率を測定した。
(実施例1~16、比較例1~5)
各成分を表1~4に示すとおりの比率(質量部)で用いて、上記(1)エポキシ樹脂組成物の調製方法により、エポキシ樹脂組成物の調製を行った。得られた樹脂組成物の粘度安定性評価を行った。また、180℃の温度で2時間硬化させて得られた樹脂硬化物の難燃性評価、力学特性評価を行った。評価結果は表1~4のとおりであった。
各成分を表1~4に示すとおりの比率(質量部)で用いて、上記(1)エポキシ樹脂組成物の調製方法により、エポキシ樹脂組成物の調製を行った。得られた樹脂組成物の粘度安定性評価を行った。また、180℃の温度で2時間硬化させて得られた樹脂硬化物の難燃性評価、力学特性評価を行った。評価結果は表1~4のとおりであった。
Claims (12)
- 下記成分[A]~[C]を全て含むエポキシ樹脂組成物。
[A]:下記一般式(1)で表される構造を有し、25℃における粘度が2Pa・s以下である反応性希釈剤
[B]:3官能以上のエポキシ樹脂
[C]:下記一般式(2)で表される構造を有するアミン系硬化剤および下記一般式(3)で表される構造を有するアミン系硬化剤からなる群から選ばれる少なくとも1つのアミン系硬化剤
- エポキシ樹脂総量100質量部に対して、成分[A]の含有量が10~50質量部、成分[B]の含有量が50~90質量部である、請求項1~4のいずれかに記載のエポキシ樹脂組成物。
- 下記成分[A’]、成分[B]、成分[C’]を全て含み、エポキシ樹脂総量100質量部に対して、成分[A’]の含有量が10~50質量部、成分[B]の含有量が50~90質量部である、エポキシ樹脂組成物。
[A’]:4員環以上の環構造を1つ以上有する2官能以下のグリシジルアミン型エポキシ樹脂
[B]:3官能以上のエポキシ樹脂
[C’]:下記一般式(5)で表される構造を有するアミン系硬化剤および下記一般式(6)で表される構造を有するアミン系硬化剤からなる群から選ばれる少なくとも1つのアミン系硬化剤
- さらに成分[D]熱可塑性樹脂を含む、請求項1~8のいずれかに記載のエポキシ樹脂組成物。
- 請求項1~9のいずれかに記載のエポキシ樹脂組成物を強化繊維に含浸させてなるプリプレグ。
- 請求項10に記載のプリプレグを硬化させてなる繊維強化複合材料。
- 請求項1~9のいずれかに記載のエポキシ樹脂組成物を硬化させてなる樹脂硬化物と、強化繊維とを含む繊維強化複合材料。
