水蒸気バリア性を有する位相差膜及びその製造方法
 本発明は、水蒸気バリア性を有する位相差膜及びその製造方法に関する。
 有機エレクトロルミネッセンス(EL)ディスプレイ、液晶ディスプレイ等の表示装置の分野において、高精細化に加え、軽量化、フレキシブル化等に対する要求がますます高まっている。そのような事情の下、ガラス基板にかわって樹脂基板が注目を集めている。
 有機ELディスプレイ用の基板には、非常に高い水蒸気バリア性が求められる。従来、水蒸気バリア性を有する樹脂基板としては、樹脂からなる基材の表面に水蒸気バリア層を形成したものが用いられてきた。例えば、特許文献1には、基材であるプラスチックフィルム上に対向ターゲットスパッタ法により形成した無機層、真空蒸着法により形成した無機層、化学蒸着法により形成した無機層及び真空蒸着法により形成した無機層をこの順で有するガスバリア性フィルムが記載されている。しかし、この技術は、製造工程が煩雑であり、生産性の観点から問題があった。
 有機ELディスプレイには、外光反射を抑制し、視認性を向上させるために位相差板が用いられる。位相差版に高い水蒸気バリア性を付与することができれば、有機ELディスプレイの基板としての機能と位相差膜としての機能とを同時に有することが可能となる。しかし、無機材料を使用したガスバリア性フィルムは、柔軟性に乏しく脆いため、フレキシブル化等に対する要求を満たせないという問題があった。

 本発明は、前記事情に鑑みなされたもので、従来よりも低コストで簡単な方法で製造でき、有機材料で製造可能な、水蒸気バリア性を有する位相差膜、及びその製造方法を提供することを目的とする。
 本発明者らは、前記目的を達成するため鋭意検討を重ねた結果、所定の感光性側鎖を有する液晶性を発現し得うるポリマーを含む位相差膜が、水蒸気バリア性をも有し、より簡単な方法で製造できることを見出し、本発明を完成させた。
 したがって、本発明は、下記水蒸気バリア性を有する位相差膜及びその製造方法を提供する。
1.感光性側鎖を有する液晶性ポリマーを含み、膜厚が300nmを超え50,000nm以下である、水蒸気バリア性を有する位相差膜。
2.前記感光性側鎖が、光架橋、光異性化又は光フリース転移を起こすものである1の位相差膜。
3.前記感光性側鎖が、下記式(1)~(6)で表される基から選ばれる少なくとも1種である2の位相差膜。

 本発明の位相差膜は、高い水蒸気バリア性と位相差膜としての機能とを併せ持ち、有機ELディスプレイ等の表示装置に好適に使用することができる。また、本発明の位相差膜は、従来よりも低コストで簡単な方法で製造でき、生産性も良好である。
[水蒸気バリア性を有する位相差膜]
 本発明の水蒸気バリア性を有する位相差膜は、感光性側鎖を有する液晶性ポリマーを含み、膜厚が300nmを超え50,000nm以下である。
 前記感光性側鎖の構造は、特に限定されないが、光に感応して架橋反応、異性化反応又は光フリース転位を起こす構造が好ましく、架橋反応又は光フリース転位を起こす構造がより好ましく、架橋反応を起こすものがより一層好ましい。
 前記感光性側鎖としては、下記式(1)~(6)で表される基から選ばれる少なくとも1種であることが好ましい。

 Xは、単結合、-C(=O)-O-、-O-C(=O)-、-N=N-、-CH=CH-、-C≡C-、-CH=CH-C(=O)-O-又は-O-C(=O)-CH=CH-を表し、Xの数が2以上であるときは、各Xは同一でも異なっていてもよい。
 Couは、クマリン-6-イル基又はクマリン-7-イル基を表し、これらに結合する水素原子の一部が-NO2、-CN、-CH=C(CN)2、-CH=CH-CN、ハロゲン原子、炭素数1~5のアルキル基又は炭素数1~5のアルコキシ基で置換されてもよい。
 Q1及びQ2は、それぞれ独立に、フェニレン基、ナフタレンジイル基、ビフェニリレン基、フランジイル基及びピロールジイル基から選ばれる2価の芳香族基、炭素数5~8の2価の環状脂肪族炭化水素基、又はこれらの置換基から選ばれる2~6の基が連結基A2を介して結合してなる基を表すが、Xが、-CH=CH-CO-O-又は-O-CO-CH=CH-である場合、-CH=CH-が結合する側のQ1又はQ2は2価の芳香族基であり、Q1の数が2以上のときは、各Q1は同一でも異なっていてもよく、Q2の数が2以上のときは、各Q2は同一でも異なっていてもよい。

 前記感光性側鎖は、波長250~400nmの範囲の光に反応するものであることが好ましい。
 前記感光性側鎖としては、特に、式(7)、(8)、(9)、(14)、(15)で表されるものが好ましい。
 前記液晶性ポリマーは、主鎖に感光性を有する側鎖が結合しており、光に感応して架橋反応、異性化反応、又は光フリース転位を起こすことができる。感光性を有する側鎖の構造は、特に限定されないが、光に感応して架橋反応又は光フリース転位を起こす構造が好ましく、架橋反応を起こすものがより好ましい。液晶性を発現し得る感光性側鎖を有するポリマー膜の構造は、そうした特性を満足するものであれば特に限定されないが、側鎖構造に剛直なメソゲン成分を有することが好ましい。
 前記液晶性ポリマーは、50~300℃の温度範囲で液晶性を示すことが好ましい。前記液晶性の発現温度は、60~280℃がより好ましく、70~250℃がより一層好ましく、80~200℃が更に好ましい。液晶性の発現温度が前記範囲であれば、熱や光等の外部ストレスに曝されたとしても、得られた水蒸気バリア性及び位相差を長時間安定に保持することが可能なフィルムを作製することができる。
 前記液晶性ポリマーは、前記感光性側鎖に加えて、剛直なメソゲン部位を有する液晶性側鎖を含むことが好ましい。このような側鎖としては、下記式(21)~(35)で表される基から選ばれる少なくとも1種が好ましい。

 hは、0~5の整数を表す。kは、それぞれ独立に、0~2の整数を表すが、式(25)及び(26)において、全てのkの合計は2以上である。m3は、1~3の整数を表す。
 前記液晶性側鎖としては、特に、式(21)、(22)、(23)、(24)、(27)、(29)、(30)、(31)で表されるものが好ましい。
 前記液晶性ポリマーは、主鎖とそれに結合する側鎖を有するものであって、側鎖として前記感光性側鎖や液晶性側鎖を含むものである。前記ポリマーとしては、前記側鎖を含むポリイミド、ポリエステル、ポリウレア、又は下記式(A)で表される繰り返し単位及び下記式(B)で表される繰り返し単位を含むものが好ましい。

 式中、RAは、式(1)~(6)で表される基から選ばれる少なくとも1種であり、RBは、式(21)~(35)で表される基から選ばれる少なくとも1種であり、MA及びMBは、それぞれ独立に、重合性基に由来する基を表す。
 前記主鎖は、(メタ)アクリル酸、イタコン酸、フマル酸、マレイン酸、α-メチレン-γ-ブチロラクトン、エチレン、スチレン、マレイミド、ノルボルネン等のラジカル重合性モノマーに由来するものや、ポリシロキサン構造が好ましい。
 具体的には、前記重合性基に由来する基が、下記式で表される基から選ばれる少なくとも1種であることが好ましい。

 これらのうち、前記重合性基としては、(メタ)アクリル酸、α-メチレン-γ-ブチロラクトン、スチレン、マレイミドに由来するものが好ましく、(メタ)アクリル酸、α-メチレン-γ-ブチロラクトン、スチレンに由来するものがより好ましく、(メタ)アクリル酸、α-メチレン-γ-ブチロラクトンに由来するものがより一層好ましい。
 前記液晶性ポリマーにおいて、前記感光性側鎖の含有量は、全側鎖中5mol%以上が好ましく、10mol%以上がより好ましい。また、前記液晶性側鎖の含有量は、全側鎖中95mol%以下が好ましく、90mol%以下がより好ましい。前記感光性側鎖及び液晶性側鎖の含有量は、合計で、全側鎖中70mol%以上が好ましく、80mol%以上がより好ましい。
 前記液晶性ポリマーは、前記感光性側鎖及び液晶性側鎖の少なくともいずれか一方に極性基を含むことが好ましい。前記極性基としては、ヒドロキシ基、カルボキシル基、アミド基、アミノ基が好ましく、カルボキシル基がより好ましい。また、前記液晶性ポリマーは、液晶性を阻害しない程度に架橋構造を含んでいてもよい。前記架橋構造としては、グリシジル基等のオキシラン環含有基、オキセタン環含有基等に由来するものが挙げられる。
 前記液晶性ポリマーは、本発明の効果を損なわない範囲で、前記感光性側鎖及び液晶性側鎖以外のその他の側鎖を含んでいてもよい。このような側鎖としては、炭素数1~15の直鎖状又は分岐状のアルキル基、炭素数1~15の直鎖状又は分岐状のハロゲン化アルキル基、炭素数6~20のアリール基、炭素数2~20のヘテロアリール基、炭素数7~20のアラルキル基、炭素数3~20のヘテロアラルキル基、グリシジル基等のオキシラン環含有基、オキセタン環含有基等が挙げられる。前記液晶性ポリマーにおいて、その他の側鎖の含有量は、全側鎖中30モル%以下が好ましい。
 前記アルキル基としては、メチル基、エチル基、n-プロピル基、イソプロピル基、n-ブチル基、イソブチル基、sec-ブチル基、tert-ブチル基、n-ペンチル基、n-ヘキシル基、n-ヘプチル基、n-オクチル基、n-ノニル基、n-デシル基、n-ウンデシル基、n-ドデシル基、n-トリデシル基、n-テトラデシル基、n-ペンタデシル基等が挙げられる。前記ハロゲン化アルキル基としては、これらのアルキル基の水素原子の一部又は全部が、フッ素原子、塩素原子、臭素原子、ヨウ素原子等のハロゲン原子で置換された基が挙げられる。
 前記アリール基としては、フェニル基、1-ナフチル基、2-ナフチル基、1-アントリル基、2-アントリル基、9-アントリル基、1-フェナントリル基、2-フェナントリル基、3-フェナントリル基、4-フェナントリル基、9-フェナントリル基等が挙げられる。
 前記ヘテロアリール基としては、酸素原子、窒素原子、硫黄原子、セレン原子等を含むものが好ましく、具体的には、2-チエニル基、3-チエニル基、2-フラニル基、3-フラニル基、2-オキサゾリル基、4-オキサゾリル基、5-オキサゾリル基、3-イソオキサゾリル基、4-イソオキサゾリル基、5-イソオキサゾリル基、2-チアゾリル基、4-チアゾリル基、5-チアゾリル基、3-イソチアゾリル基、4-イソチアゾリル基、5-イソチアゾリル基、2-イミダゾリル基、4-イミダゾリル基、2-ピリジル基、3-ピリジル基、4-ピリジル基等が挙げられる。
 前記アラルキル基としては、ベンジル基、フェネチル基、ナフチルメチル基、ナフチルエチル基等が挙げられる。
 前記ヘテロアラルキル基としては、酸素原子、窒素原子、硫黄原子、セレン原子等を含むものが好ましく、具体的には、チエニルメチル基、フラニルメチル基、オキサゾリルメチル基、3-イソオキサゾリルメチル基、チアゾリルメチル基、イソチアゾリルメチル基、イミダゾリルメチル基、ピリジルメチル基等が挙げられる。
 このような側鎖を有する繰り返し単位としては、下記式(C)で表されるものが好ましい。

 式中、RCは、炭素数1~15の直鎖状又は分岐状のアルキル基、炭素数1~15の直鎖状又は分岐状のハロゲン化アルキル基、炭素数6~20のアリール基、炭素数2~20のヘテロアリール基、炭素数7~20のアラルキル基、炭素数3~20のヘテロアラルキル基、グリシジル基等のオキシラン環含有基、オキセタン環含有基等を表す。MCは、重合性基に由来する基を表す。前記重合性基としては、MA及びMBの説明において挙げたものと同様のものが挙げられる。
 前記ポリマーの重量平均分子量(Mw)は、得られる塗膜の強度、塗膜形成時の作業性及び塗膜の均一性を考慮すると、2,000~1,000,000が好ましく、5,000~100,000がより好ましい。なお、本発明においてMwは、ゲルパーミエーションクロマトグラフィー(GPC)によるポリスチレン換算測定値である。
 前記ポリマーは、例えば、国際公開第2014/054785号に記載の方法にしたがって合成することができる。
[水蒸気バリア性を有する位相差膜の製造方法]
 本発明の位相差膜の製造方法は、
[I]前記液晶性ポリマーを含む樹脂成分と有機溶媒とを含む位相差膜形成用組成物を基材に塗布して、膜厚が300nmを超え50,000nm以下の塗膜を形成する工程、
[II]前記塗膜に偏光紫外線を照射する工程、及び
[III]前記偏光紫外線を照射した膜を加熱し、膜厚が300nmを超え50,000nm以下の膜を得る工程
を含むものである。
 工程[I]において、前記基材としては、特に限定されないが、ガラス基板や、アセテート基板、アクリル基板、ポリカーボネート基板、ポリエチレンテレフタレート基板、ポリエチレンナフタレート基板、シクロオレフィンポリマー基板、ポリイミド基板等のプラスチック基板等を用いることができる。
 前記位相差膜形成用組成物は、前記液晶性ポリマーを含む樹脂成分と、有機溶媒とを含む。前記位相差膜形成用組成物は、位相差膜の形成に好適であるという観点から、前記ポリマーが有機溶媒に溶解した溶液であることが好ましい。
 前記樹脂成分は、全てが前記液晶性ポリマーであってもよいが、液晶発現能及び感光性能を損なわない範囲で、これ以外のポリマー(以下、その他のポリマーという。)を含んでもよい。その他のポリマーとしては、ポリ(メタ)アクリレート、ポリアミック酸、ポリイミド等が挙げられる。前記樹脂成分がその他のポリマーを含む場合、樹脂成分中のその他のポリマーの含有量は、0.5~80質量%が好ましく、1~50質量%がより好ましい。
 前記位相差膜形成用組成物中、前記樹脂成分の含有量は、1~20質量%が好ましく、3~15質量%がより好ましく、3~10質量%がより一層好ましい。
 前記有機溶媒としては、N,N-ジメチルホルムアミド、N,N-ジメチルアセトアミド、N-メチル-2-ピロリドン、N-メチルカプロラクタム、2-ピロリドン、N-エチルピロリドン、N-ビニルピロリドン、ジメチルスルホキシド、テトラメチル尿素、ピリジン、ジメチルスルホン、ヘキサメチルスルホキシド、γ-ブチロラクトン、3-メトキシ-N,N-ジメチルプロパンアミド、3-エトキシ-N,N-ジメチルプロパンアミド、3-ブトキシ-N,N-ジメチルプロパンアミド、1,3-ジメチル-イミダゾリジノン、エチルアミルケトン、メチルノニルケトン、メチルエチルケトン、メチルイソアミルケトン、メチルイソプロピルケトン、シクロヘキサノン、エチレンカーボネート、プロピレンカーボネート、ジグライム、4-ヒドロキシ-4-メチル-2-ペンタノン、プロピレングリコールモノアセテート、プロピレングリコールモノメチルエーテル、プロピレングリコール-tert-ブチルエーテル、ジプロピレングリコールモノメチルエーテル、ジエチレングリコール、ジエチレングリコールモノアセテート、ジエチレングリコールジメチルエーテル、ジプロピレングリコールモノアセテートモノメチルエーテル、ジプロピレングリコールモノメチルエーテル、ジプロピレングリコールモノエチルエーテル、ジプロピレングリコールモノアセテートモノエチルエーテル、ジプロピレングリコールモノプロピルエーテル、ジプロピレングリコールモノアセテートモノプロピルエーテル、3-メチル-3-メトキシブチルアセテート、トリプロピレングリコールメチルエーテル等が挙げられる。これらは、1種単独で用いてもよく、2種以上を混合して用いてもよい。

 前記貧溶媒の含有量は、溶媒全体の溶解性を著しく低下させないために、全溶媒中5~80質量%が好ましく、20~60質量%がより好ましい。前記貧溶媒は、1種単独で用いてもよく、2種以上を混合して用いてもよい。
 前記位相差膜形成用組成物は、膜厚の均一性や表面平滑性を向上させる観点から、フッ素系界面活性剤、シリコーン系界面活性剤、ノ二オン系界面活性剤等の界面活性剤を含んでもよい。前記界面活性剤としては、エフトップ(登録商標)301、EF303、EF352(三菱マテリアル電子化成(株)製)、メガファック(登録商標)F171、F173、R-30(DIC(株)製)、Fluorad(登録商標)FC430、FC431(スリーエム社製)、アサヒガード(登録商標)AG710(旭硝子(株)製)、サーフロン(登録商標)S-382、SC101、SC102、SC103、SC104、SC105、SC106(AGCセイミケミカル(株)製)等が挙げられる。界面活性剤の含有量は、前記樹脂成分100質量部に対し、0.01~2質量部が好ましく、0.01~1質量部がより好ましい。
 前記位相差膜形成用組成物は、官能性シラン含有化合物を含んでもよい。前記官能性シラン含有化合物としては、3-アミノプロピルトリメトキシシラン、3-アミノプロピルトリエトキシシラン、2-アミノプロピルトリメトキシシラン、2-アミノプロピルトリエトキシシラン、N-(2-アミノエチル)-3-アミノプロピルトリメトキシシラン、N-(2-アミノエチル)-3-アミノプロピルメチルジメトキシシラン、3-ウレイドプロピルトリメトキシシラン、3-ウレイドプロピルトリエトキシシラン、N-エトキシカルボニル-3-アミノプロピルトリメトキシシラン、N-エトキシカルボニル-3-アミノプロピルトリエトキシシラン、N-トリエトキシシリルプロピルトリエチレントリアミン、N-トリメトキシシリルプロピルトリエチレントリアミン、10-トリメトキシシリル-1,4,7-トリアザデカン、10-トリエトキシシリル-1,4,7-トリアザデカン、9-トリメトキシシリル-3,6-ジアザノニルアセテート、9-トリエトキシシリル-3,6-ジアザノニルアセテート、N-ベンジル-3-アミノプロピルトリメトキシシラン、N-ベンジル-3-アミノプロピルトリエトキシシラン、N-フェニル-3-アミノプロピルトリメトキシシラン、N-フェニル-3-アミノプロピルトリエトキシシラン、N-ビス(オキシエチレン)-3-アミノプロピルトリメトキシシラン、N-ビス(オキシエチレン)-3-アミノプロピルトリエトキシシラン等が挙げられる。これらは、1種単独で用いてもよく、2種以上を組み合わせて用いてもよい。
 前記官能性シラン含有化合物の含有量は、前記樹脂成分100質量部に対し、0.1~30質量部が好ましく、1~20質量部がより好ましい。前記範囲であれば、密着性向上効果が得られる。
 前記位相差膜形成用組成物は、更に、信頼性の向上、バリア性及び位相差の低下を抑制する等の目的で、フェノプラスト系化合物やエポキシ基含有化合物、オキセタン環含有化合物等の添加剤を含んでもよい。
 前記フェノプラスト系化合物としては、以下に示すものが挙げられるが、これらに限定されない。

 前記エポキシ基含有化合物としては、エチレングリコールジグリシジルエーテル、ポリエチレングリコールジグリシジルエーテル、プロピレングリコールジグリシジルエーテル、トリプロピレングリコールジグリシジルエーテル、ポリプロピレングリコールジグリシジルエーテル、ネオペンチルグリコールジグリシジルエーテル、1,6-ヘキサンジオールジグリシジルエーテル、グリセリンジグリシジルエーテル、2,2-ジブロモネオペンチルグリコールジグリシジルエーテル、1,3,5,6-テトラグリシジル-2,4-ヘキサンジオール、N,N,N',N'-テトラグリシジル-m-キシレンジアミン、1,3-ビス(N,N-ジグリシジルアミノメチル)シクロヘキサン、N,N,N',N'-テトラグリシジル-4,4'-ジアミノジフェニルメタン等が挙げられる。
 前記位相差膜形成用組成物は、更に、光増感剤を含んでもよい。光増感剤としては、無色増感剤及び三重項増感剤が好ましい。前記光増感剤としては、芳香族ニトロ化合物、クマリン(7-ジエチルアミノ-4-メチルクマリン、7-ヒドロキシ4-メチルクマリン)、ケトクマリン、カルボニルビスクマリン、芳香族2-ヒドロキシケトン(2-ヒドロキシベンゾフェノン)、アミノ置換された芳香族2-ヒドロキシケトン(モノ-又はジ-p-(ジメチルアミノ)-2-ヒドロキシベンゾフェノン)、アセトフェノン、アントラキノン、キサントン、チオキサントン、ベンズアントロン、チアゾリン誘導体(2-ベンゾイルメチレン-3-メチル-β-ナフトチアゾリン、2-(β-ナフトイルメチレン)-3-メチルベンゾチアゾリン、2-(α-ナフトイルメチレン)-3-メチルベンゾチアゾリン、2-(4-ビフェノイルメチレン)-3-メチルベンゾチアゾリン、2-(β-ナフトイルメチレン)-3-メチル-β-ナフトチアゾリン、2-(4-ビフェノイルメチレン)-3-メチル-β-ナフトチアゾリン、2-(p-フルオロベンゾイルメチレン)-3-メチル-β-ナフトチアゾリン)、オキサゾリン誘導体(2-ベンゾイルメチレン-3-メチル-β-ナフトオキサゾリン、2-(β-ナフトイルメチレン)-3-メチルベンゾオキサゾリン、2-(α-ナフトイルメチレン)-3-メチルベンゾオキサゾリン、2-(4-ビフェノイルメチレン)-3-メチルベンゾオキサゾリン、2-(β-ナフトイルメチレン)-3-メチル-β-ナフトオキサゾリン、2-(4-ビフェノイルメチレン)-3-メチル-β-ナフトオキサゾリン、2-(p-フルオロベンゾイルメチレン)-3-メチル-β-ナフトオキサゾリン)、ベンゾチアゾール、ニトロアニリン(m-又はp-ニトロアニリン、2,4,6-トリニトロアニリン)、ニトロアセナフテン(5-ニトロアセナフテン)、2-[(m-ヒドロキシ-p-メトキシ)スチリル]ベンゾチアゾール、ベンゾインアルキルエーテル、N-アルキル化フタロン、アセトフェノンケタール(2,2-ジメトキシフェニルエタノン)、ナフタレン誘導体(2-ナフタレンメタノール、2-ナフタレンカルボン酸)、アントラセン誘導体(9-アントラセンメタノール、9-アントラセンカルボン酸)、ベンゾピラン、アゾインドリジン、メロクマリン等が挙げられる。これらのうち、芳香族2-ヒドロキシケトン(ベンゾフェノン)、クマリン、ケトクマリン、カルボニルビスクマリン、アセトフェノン、アントラキノン、キサントン、チオキサントン、及びアセトフェノンケタールが好ましい。
 前記添加剤や光増感剤の含有量は、前記樹脂成分100質量部に対し、0.1~30質量部が好ましく、0.5~20質量部がより好ましい。前記範囲であれば、十分な効果が得られ、液晶性も損なわれない。
 前記位相差膜形成用組成物には、前述したもののほかに、本発明の効果を損なわない範囲で、誘電体や導電物質、更には、架橋性化合物を添加してもよい。
 前記位相差膜形成用組成物を基材に塗布する方法は、特に限定されない。塗布方法としては、工業的には、スクリーン印刷、グラビア印刷、オフセット印刷、フレキソ印刷、インクジェット法等が一般的である。その他の塗布方法としては、ディップ法、ダイコート法、ロールコート法、スリットコート法、スピンコート法、スプレーコート法等があり、目的に応じてこれらを用いてもよい。
 前記位相差膜形成用組成物を基材上に塗布した後は、ホットプレート、熱循環型オーブン、赤外線型オーブン等の加熱手段により、好ましくは50~200℃、より好ましくは50~150℃で溶媒を蒸発させて、塗膜を得ることができる。このときの温度は、前記ポリマーの液晶相発現温度よりも低いことが好ましい。
 塗膜の膜厚は、300nmを超え50,000nm以下であるが、その下限は、好ましくは350nmであり、より好ましくは400nmであり、より一層好ましくは、1,000nmであり、最も好ましくは1,500nmである。一方、その上限は、好ましくは20,000nmであり、より好ましくは10,000nmであり、より一層好ましくは、6,000nmであり、最も好ましくは5,000nmである。
 なお、工程[I]の後、工程[II]の前に、塗膜が形成された基板を室温にまで冷却する工程を設けてもよい。
 工程[II]において、塗膜の膜面に偏光紫外線を照射する場合、基板に対して一定の方向から偏光板を介して偏光された紫外線を照射する。使用する紫外線としては、波長100~400nmの範囲のものが好適である。波長は、使用する塗膜の種類によりフィルター等を介して最適なものを選択する。例えば、選択的に光架橋反応を誘起できるように、波長290~400nmの範囲の紫外線を選択して使用することができる。紫外線としては、例えば、高圧水銀灯から放射される光を用いることができる。
 偏光紫外線の照射量は、使用する塗膜に依存する。照射量は、該塗膜における、偏光紫外線の偏光方向と平行な方向の紫外線吸光度と垂直な方向の紫外線吸光度との差であるΔAの最大値(以下、ΔAmaxとも称する)を実現する偏光紫外線の量の1~70%の範囲内とすることが好ましく、1~50%の範囲内とすることがより好ましい。
 工程[III]において、前記偏光紫外線を照射した塗膜を加熱することにより、塗膜に大きな異方性(位相差)を付与することができる。
 加熱は、ホットプレート、熱循環型オーブン、赤外線型オーブン等の加熱手段を用いることができる。加熱温度は、使用する塗膜の液晶性を発現させる温度を考慮して決めることができる。
 加熱温度は、前記液晶性ポリマーが液晶性を発現する温度(以下、液晶発現温度という。)の範囲内であることが好ましい。塗膜のような薄膜表面の場合、塗膜表面の液晶発現温度は、液晶性を発現し得る感光性の側鎖型高分子をバルクで観察した場合の液晶発現温度よりも低いことが予想される。このため、加熱温度は、塗膜表面の液晶発現温度の温度範囲内であることがより好ましい。すなわち、偏光紫外線照射後の加熱温度の温度範囲は、使用する鎖型高分子の液晶発現温度の温度範囲の下限より10℃高い温度を下限とし、その液晶温度範囲の上限より10℃低い温度を上限とする範囲の温度であることが好ましい。加熱温度が、上記温度範囲よりも低いと、塗膜における熱による異方性の増幅効果が不十分となる傾向があり、また加熱温度が、上記温度範囲よりも高すぎると、塗膜の状態が等方性の液体状態(等方相)に近くなる傾向があり、この場合、自己組織化によって一方向に再配向することが困難になることがある。
 なお、液晶発現温度とは、前記液晶性ポリマーが固体相から液晶相に相転移がおきるガラス転移温度以上であって、液晶相からアイソトロピック相(等方相)に相転移を起こすアイソトロピック相転移温度以下の温度をいう。
 加熱後に形成される塗膜の膜厚は、300nmを超え50,000nm以下であるが、その下限は、好ましくは350nmであり、より好ましくは400nmであり、より一層好ましくは、1,000nmであり、最も好ましくは1,500nmである。一方、その上限は、好ましくは20,000nmであり、より好ましくは10,000nmであり、より一層好ましくは、6,000nmであり、最も好ましくは5,000nmである。
 前記製造方法により、塗膜への異方性の導入を高効率で実現することができる。つまり、位相差が発現する。そして、位相差膜付き基材を高効率で製造することができる。
 このようにして得られた本発明の位相差膜は、水蒸気バリア性も有するものとなる。メソゲン骨格がきれいに配向することにより、π共役、π-πスタッキング効果が得られるため、バリア性が向上するものと考えられる。具体的には、前記位相差膜の膜厚が1,000nmのときの水蒸気透過率が、500g/m2・day以下であることが好ましい。なお、本発明において水蒸気透過率とは、JIS Z 0208「防湿包装材料の透湿度試験方法(カップ法)」に従い、温度40℃、相対湿度90%の条件で測定された値である。
 本発明の水蒸気バリア性を有する位相差膜は、特に、有機ELディスプレイ用位相差膜として有用である。本発明の位相差膜を備える有機ELディスプレイは、水蒸気バリア性が高いため、信頼性に優れたものとなり、大画面で高精細のディスプレイを製造することが可能になる。
 以下、実施例及び比較例を挙げて本発明をより具体的に説明するが、本発明は下記の実施例に限定されない。なお、数平均分子量(Mn)及び重量平均分子量(Mw)は、昭和電工(株)製Shodex GPC-101(溶媒:テトラヒドロフラン、検量線:標準ポリスチレン)を用いて測定した。

[合成例2-1]ポリマーP1の合成
 モノマーMA1 6.64g及びモノマーMA2 9.19gをテトラヒドロフラン(THF)146.42gに溶解し、ダイアフラムポンプで脱気を行った後、2,2'-アゾビスイソブチロニトリル(AIBN)0.82gを加え、再び脱気を行った。この後、60℃で8時間反応させた。得られた反応溶液をメタノール300mLに滴下し、得られた沈殿物をろ過、メタノール洗浄洗浄、及び減圧乾燥し、粉末状のポリマーP1を得た(収量12.67g、収率80%)。ポリマーP1の組成比は、モノマーMA1:モノマーMA2=40:60であった。また、ポリマーP1のMnは16,000、Mw/Mnは1.75であった。
[合成例2-2]ポリマーP2の合成
 原料として、モノマーMA1 1.66g及びモノマーMA3 2.06gを用いた以外は、実施例1と同様の方法で粉末状のポリマーP2を得た。ポリマーP2の組成比は、モノマーMA1:モノマーMA3=50:50であった。また、ポリマーP2のMnは27,000、Mw/Mnは2.25であった。
[合成例2-3]ポリマーP3の合成
 冷却管を備えたフラスコに、モノマーMA4 2.16g(4.8mmol)、モノマーMA5 1.80g(3.6mmol)、n-ドデシルアクリレート0.84g(3.6mmol)、N-メチル-2-ピロリドン(NMP)48.0g、及びAIBN0.10gを仕込み、フラスコ内を窒素置換した後、60℃で20時間攪拌して反応させた。得られた反応溶液を400mLのメタノールに投入し、白色粉末を沈殿させた。この白色粉末をろ過した後、室温で真空乾燥を行い、下記式で表されるポリマーP3を得た(収量3.60g、収率75%)。ポリマーP3のMnは13,258、Mw/Mnは2.0であった。

 冷却管を備えたフラスコに、モノマーMA4 1.80g(4mmol)、モノマーMA5 1.50g(3mmol)、n-ドデシルアクリレート 0.48g(2mmol)、フルフリルメタクリレート(東京化成工業(株))0.17g(1mmol)、NMP40.0g、及びAIBN 0.085gを仕込み、フラスコ内を窒素置換した後、60℃で20時間撹拌して反応させた。得られた反応溶液を400mLのメタノールに投入し、白色粉末を沈殿させた。この白色粉末をろ過した後、室温で真空乾燥を行い、下記式で表されるポリマーP4を得た(収量2.80g、収率71%)。ポリマーP4のMnは12,000、Mw/Mnは2.00であった。

[3]位相差膜形成用組成物の調製
[調製例1]位相差膜形成用組成物C1の調製
 NMP7.5gに、ポリマーP1 1.5gを加え、室温で1時間攪拌して溶解させた。この溶液に、ブチルセロソルブ(BC)1.0gを加え、攪拌し、位相差膜形成用組成物C1を得た。
[調製例2]位相差膜形成用組成物C2の調製
 プロピレングリコールモノメチルエーテル(PGME)3.2gに、ポリマーP2 1.0gを加え、室温で1時間攪拌して溶解させた。この溶液に、シクロヘキサノン(CHN)1.4gを加え、攪拌し、位相差膜形成用組成物C2を得た。
[調製例3]位相差膜形成用組成物C3の調製
 トルエン5.0gに、ポリマーP3 1.0gを加え、室温で1時間攪拌して溶解させた。この溶液に、CHN2.3gを加え、攪拌し、位相差膜形成用組成物C3を得た。
[調製例4]位相差膜形成用組成物C4の調製
 トルエン5.0gに、ポリマーP4 1.0gを加え、室温で1時間攪拌して溶解させた。この溶液に、CHN2.3gを加え、攪拌し、位相差膜形成用組成物C4を得た。
[4]水蒸気バリア性の評価
[実施例1-1]
 位相差膜形成用組成物C1を、基材である厚さ80μmのアセテートフィルム(HOLBEIN ART MATERIALS社製)にスピンコートし、70℃のホットプレートで3分間乾燥し、膜厚1,000nmのポリマー層を形成した。次いで、塗膜面に偏光板を介して313nmの紫外線を10mJ/cm2照射した後に、140℃のホットプレートで10分間加熱し、膜厚1,000nmの水蒸気バリア性位相差膜付きフィルムF1を作製した。
 得られた水蒸気バリア性位相差膜付きフィルムを用いて、JIS Z 0208「防湿包装材料の透湿度試験方法(カップ法)」の諸条件に準じ、次の手法で水蒸気バリア性を評価した。
 透湿面積28.27cm2である正六角形型の塗膜フィルムを用い、ネジ絞めタイプの透湿カップに吸湿剤として塩化カルシウム約20gを封入し、1時間以上間隔の秤量操作を繰り返し、カップの質量増加から水蒸気透過率を算出した。結果を表1に示す。

[実施例1-3]
 位相差膜形成用組成物C1のかわりに位相差膜形成用組成物C2を用い、313nmの紫外線照射を7mJ/cm2とした以外は、実施例1-1と同様の方法で、水蒸気バリア性位相差膜付きフィルムF2-2を作製し、水蒸気バリア性を評価した。結果を表1に示す。
[実施例1-4]
 位相差膜形成用組成物C1のかわりに位相差膜形成用組成物C2を用いた以外は、実施例1-1と同様の方法で、水蒸気バリア性位相差膜付きフィルムF2-3を作製し、水蒸気バリア性を評価した。結果を表1に示す。
[実施例1-5]
 位相差膜形成用組成物C1のかわりに位相差膜形成用組成物C3を用い、313nmの紫外線照射を100mJ/cm2とした以外は、実施例1-1と同様の方法で、水蒸気バリア性位相差膜付きフィルムF3を作製し、水蒸気バリア性を評価した。結果を表1に示す。
[実施例1-6]
 位相差膜形成用組成物C1のかわりに位相差膜形成用組成物C4を用い、313nmの紫外線照射を100mJ/cm2とした以外は、実施例1-1と同様の方法で、水蒸気バリア性位相差膜付きフィルムF4を作製し、水蒸気バリア性を評価した。結果を表1に示す。
[比較例1-1]
 紫外線の照射を行わなかった以外は、実施例1-1と同様の方法で、フィルムF1'を作製し、水蒸気バリア性を評価した。結果を表1に示す。

 紫外線の照射を行わなかった以外は、実施例1-4と同様の方法で、フィルムF2'を作製し、水蒸気バリア性を評価した。結果を表1に示す。

[5」位相差値の評価
[実施例2-1]
 位相差膜形成用組成物C1を、縦40mm×横30mm×厚さ0.7mmでITO膜が形成されたガラス基板にスピンコートし、70℃のホットプレートで3分間乾燥し、膜厚1,000nmのポリマー層を形成した。次いで、塗膜面に偏光板を介して313nmの紫外線を10mJ/cm2照射した後に、140℃のホットプレートで10分間加熱し、膜厚1,000nmの位相差膜付きガラス基板G1を得た。
 得られた位相差膜付きガラス基板について、ミュラーマトリクス・ポラリメーター(Axometrics社製、製品名Axoscan)を用いて位相差値を評価した。なお、測定波長は550nm、測定温度は23℃であった。結果を表2に示す。
[実施例2-2]
 位相差膜形成用組成物C1のかわりに位相差膜形成用組成物C2を用い、313nmの紫外線照射を4mJ/cm2とした以外は、実施例2-1と同様の方法で、位相差膜付きガラス基板G2-1を作製し、位相差値を評価した。結果を表2に示す。
[実施例2-3]
 位相差膜形成用組成物C1のかわりに位相差膜形成用組成物C2を用い、313nmの紫外線照射を7mJ/cm2とした以外は、実施例2-1と同様の方法で、位相差膜付きガラス基板G2-2を作製し、位相差値を評価した。結果を表2に示す。
[実施例2-4]
 位相差膜形成用組成物C1のかわりに位相差膜形成用組成物C2を用いた以外は、実施例2-1と同様の方法で、位相差膜付きガラス基板G2-3を作製し、位相差値を評価した。結果を表2に示す。

Claims (19)

  1.  感光性側鎖を有する液晶性ポリマーを含み、膜厚が300nmを超え50,000nm以下である、水蒸気バリア性を有する位相差膜。
  2.  前記感光性側鎖が、光架橋、光異性化又は光フリース転移を起こすものである請求項1記載の位相差膜。
  3.  前記感光性側鎖が、下記式(1)~(6)で表される基から選ばれる少なくとも1種である請求項2記載の位相差膜。

     R2は、水素原子、-NO2、-CN、-CH=C(CN)2、-CH=CH-CN、ハロゲン原子、フェニル基、ナフチル基、ビフェニリル基、フラニル基、1価の窒素含有複素環含有基、炭素数5~8の環状脂肪族炭化水素基、炭素数1~12のアルキル基、又は炭素数1~12のアルコキシ基を表し;
     Y3は、フェニル基、ナフチル基、ビフェニリル基、フラニル基、1価の窒素含有複素環含有基、炭素数5~8の環状脂肪族炭化水素基、又はこれらの置換基から選ばれる2~6の基が連結基A2を介して結合してなる基を表し、これらに結合する水素原子の一部が-NO2、-CN、ハロゲン原子、炭素数1~5のアルキル基、又は炭素数1~5のアルコキシ基で置換されてもよく;
     Z1及びZ2は、それぞれ独立に、単結合、-C(=O)-、-CH2O-、-CH=N-又は-CF2-を表し;
     cは、1~12の整数を表し;
     dは、0~4の整数を表し;
     eは、0~6の整数を表し;
     hは、0~5の整数を表し;
     kは、それぞれ独立に、0~2の整数を表すが、式(25)及び(26)において、全てのkの合計は2以上であり;
     m1及びm2は、それぞれ独立に、1~3の整数を表し;
     m3は、1~3の整数を表す。)
  19.  前記液晶性ポリマーが液晶性を発現する温度範囲が、50~300℃である請求項14~18のいずれか1項記載の位相差膜の製造方法。
